技术领域

背景技术
人流量大的区域,例如建筑物入口、洗手间、休息区等通常具有最严重的地板覆盖物玷污问题。因此,在这些区域安装地垫以收集污垢和液体,否则这些污垢和液体可能会导致周围区域的外观随着时间的推移而变得不那么有吸引力。由地垫收集水也有助于消除湿滑的地板,湿滑的地板可能是安全隐患。

具体实施方式
本文描述的本发明是具有增强层的可洗地垫。地垫包括纺织品部件和基底部件。地垫的纺织品部件含有主背衬层和增强层。在本发明的一个方面,增强层以覆盖纺织品部件的整个表面区域的构型存在。在另一方面,增强层以仅覆盖纺织品部件的边缘(例如边界区域)的构型存在。在本发明的这个方面,地垫具有由增强层提供的物理边界增强。纺织品部件和基底部件可以结合在一起形成含有增强层的单件地垫。或者,地垫可以是多部件地垫,其中纺织品部件和基底部件可脱开地彼此连接。在一个方面,纺织品部件和基底部件可以通过磁引力可脱开地彼此连接。本发明的地垫含有物理增强层,该物理增强层产生更结实的簇绒纺织品-橡胶复合材料,该复合材料在清洗后表现出更平坦的平面构型。
地垫的基底部件可以部分或全部被纺织品部件覆盖。通常,纺织品部件的重量比基底部件轻。相反,基底部件比纺织品部件更重。
纺织品部件和基底部件可以通过至少一种表面连接构件可脱开地彼此连接。表面连接构件包括磁引力(例如磁性涂层、分散在橡胶或粘合剂材料中的磁性颗粒、点磁体(spot magnet)等)、机械连接(例如紧固系统、蘑菇状突起、索环(grommets)等)、粘附作用(adhesive attraction,例如内聚材料、有机硅材料等),及它们的组合。
表面连接构件可以是涂层的形式(例如磁性涂层),或者可以是离散连接机构的形式(例如点磁体或表面连接构件的不均匀区域)。在一个方面,离散连接机构包括机械连接构件的单个小片。例如,紧固系统或蘑菇型钩紧固系统的单个小片可以均匀或非均匀布置连接至纺织品部件和基底部件。例如,10”×10”网格上的1”×1”小片可以应用于纺织品部件和基底部件。合适的表面连接构件描述于例如共同拥有的美国专利申请公开第2017/0037567号和第2017/0037568号中。
在本发明的另一方面,纺织品部件和基底部件可包括边缘连接构件。边缘连接构件可以与表面连接构件组合使用,或者可以在没有表面连接构件(即不含表面连接构件)的情况下使用。边缘连接构件包括例如钩圈紧固系统(例如紧固件)、蘑菇型钩紧固系统(例如来自3M的Dual LockTM紧固件)等,及它们的组合。

在本发明的一个方面,增强层219包括纺织品基材。在这种情况下,增强层219可以通过针刺或者通过用于将两个纺织品基材彼此固定的任何其它已知方法(例如缝合)连接到主背衬层217。在一个方面,将增强层固定到主背衬层的过程导致一层的至少一部分(例如增强层的一种或多种纤维或一种或多种纱线)位于另一层(例如主背衬层)的至少一部分内。这里,增强层和主背衬层包含的一种或多种纤维和/或一种或多种纱线可以被认为是搀和的(commingled)。将增强层固定到主背衬层的过程可以在簇绒过程之前或之后进行。
面纱215和主背衬层217包含的材料独立地选自合成纤维、天然纤维、使用天然成分的人造纤维、无机纤维、玻璃纤维以及前述任意物质的共混物。仅作为实例,合成纤维可包括聚酯、丙烯酸类(acrylic)、聚酰胺、聚烯烃、聚芳酰胺、聚氨酯或它们的共混物。更具体地,聚酯可包括聚对苯二甲酸乙二醇酯、聚对苯二甲酸丙二醇酯、聚对苯二甲酸丁二醇酯、聚乳酸或它们的组合。聚酰胺可包括尼龙6、尼龙6,6或它们的组合。聚烯烃可包括聚丙烯、聚乙烯或它们的组合。聚芳酰胺可包括聚对苯二甲酰对苯二胺(即)、聚对苯二甲酰间苯二胺(即)或它们的组合。示例性的天然纤维包括羊毛、棉、亚麻(linen)、苎麻、黄麻、亚麻(flax)、丝、大麻或它们的共混物。示例性的使用天然成分的人造材料包括再生纤维素(即人造丝)、莱欧纤维(lyocell)或它们的共混物。
面纱215和主背衬层217包含的材料可以独立地由短纤维、长丝纤维、切膜纤维或它们的组合形成。纤维可以暴露于一个或多个纹理化过程。然后,纤维可以例如通过环锭纺纱、自由端纺纱、喷气纺纱、涡流纺纱或它们的组合进行纺纱或以其它方式组合成纱线。因此,面纱215包括的材料通常包括交织纤维、交织纱线、圈或它们的组合。
面纱215和主背衬层217包含的材料可以独立地包括任何尺寸的纤维或纱线,包括微旦纤维或纱线(具有每根长丝小于1旦的纤维或纱线)。纤维或纱线可以具有从每根长丝小于约0.1旦到每根长丝约2000旦的旦数,或者更优选地,从每根长丝小于约1旦到每根长丝约500旦的旦数。
此外,面纱215和主背衬层217包含的材料可以独立地部分或全部包括各种配置的多部件或双部件纤维或纱线,例如海岛(islands-in-the-sea)、芯鞘(core and sheath)、并排(side-by-side)或馅饼(pie)配置。根据双部件或多部件纤维或纱线的配置,纤维或纱线可以通过化学或机械作用沿其长度分裂。
此外,面纱215和主背衬层217可以独立地包含共挤出在其中的添加剂,可以预涂覆有任何数量的不同材料,包括下面更详细列出的那些材料,和/或可以用任何类型的着色剂,例如聚氧乙烯着色剂,以及颜料、染料、染色剂等来染色或着色以向终端用户提供其它美学特征。其它添加剂也可以存在于目标纤维或纱线上和/或内部,包括抗静电剂、增亮化合物、成核剂、抗氧化剂、UV稳定剂、填料、持久定形整理剂(permanent press finish)、软化剂、润滑剂、固化促进剂等。
面纱215可以是染色的或未染色的。如果面纱215是染色的,它们可以是溶液染色的。面纱的重量、绒头高度(pile height)和密度将根据地垫最终用途的所需美学和性能要求而变化。在图2A中,面纱215以圈绒结构示出。参见图2B,示出纺织品部件200具有割绒结构的面纱215。当然,应该理解,同样可以使用包括圈绒和割绒组合的面纱结构。
主背衬层可以是任何合适的主背衬材料。主背衬层可以包含织造材料、非织造材料或针织材料或它们的组合。主背衬层的一般目的是支撑面纤维的簇绒。在一个方面,主背衬层是非织造聚酯纺粘材料。聚酯纺粘材料的一个可商购获得的实例是来自FreudenbergNonwovens of Weinheim,Germany的在另一方面,可以使用平织聚酯带,例如来自Propex of Chattanooga,TN的同样,非织造背衬材料也可以适用。如果需要,可以使用由连接有短纤维或非织造织物的织造带制成的主背衬层。此外,也可以使用缝合粘合和针织聚酯织物。
本发明的增强层包含具有足够强度和完整性的任何材料,以减少和/或消除地垫的物理变形。在一个方面,增强层可以包含任何合适的纤维材料,该纤维材料有助于减少和/或消除发生在地垫的纺织品部件中的绉纹效应。例如,增强层可以包括针织、织造或非织造纺织品基材。增强层可以包括单向或双向纺织品基材。增强层可以进一步包含橡胶材料。在这方面,增强层包含至少一种纤维材料和至少一种弹性体材料。形成增强层的纤维材料和弹性体材料的组合在本文中称为纤维-弹性体复合材料,或者甚至是纺织品-橡胶复合材料。用于形成增强层的合适的弹性体材料的实例是弹性体材料(例如天然和合成橡胶材料和聚氨酯材料及它们的混合物)、热塑性和热固性树脂以及金属。橡胶材料可选自由以下物质组成的组:丁腈橡胶,包括致密丁腈橡胶、泡沫丁腈橡胶及它们的混合物;聚氯乙烯橡胶;三元乙丙橡胶(EPDM);乙烯基橡胶;热塑性弹性体;聚氨酯弹性体;及它们的混合物。橡胶材料可以含有0%至40%的再生橡胶材料。增强层的弹性体材料可以是与形成基底部件的材料相同的材料。或者,增强层的弹性体材料可以是与形成基底部件的体材料不同的材料。
回到图2A,簇绒地毯225包括簇绒到主背衬层中的面纱,其可以被热稳定化,以防止在成品垫中出现尺寸变化。热稳定或热定形过程通常涉及向材料施加高于玻璃化转变温度但低于组分熔融温度的热量。热量允许聚合物组分释放内部张力,并允许改善聚合物链的内部结构顺序。热稳定过程可以在张力下或松弛状态下进行。簇绒地毯有时也经稳定化,以允许纱线和主背衬层在垫组装过程之前收缩。
面纱可以具有支撑印花(printing)所需的任何绒头高度和重量。簇绒地毯可以使用任何印花工艺来印花。在一个方面,喷射染色可用于印花簇绒地毯。
印花油墨含有至少一种染料。染料可选自酸性染料、直接染料、活性染料、阳离子染料、分散染料及它们的混合物。酸性染料包括偶氮、蒽醌、三苯基甲烷和黄嘌呤类型。直接染料包括偶氮、二苯乙烯、噻唑、二噁嗪和酞菁类型。活性染料包括偶氮、蒽醌和酞菁类型。阳离子染料包括噻唑、甲烷、菁蓝、喹诺酮、氧杂蒽、吖嗪和三芳基次甲基(triarylmethine)。分散染料包括偶氮、蒽醌、硝基二苯胺、萘二酰亚胺、萘醌酰亚胺以及甲烷、三芳基次甲基和喹啉类型。
如纺织品印花领域所知,具体的染料选择取决于正在印花的可洗纺织品部件包含的一种纤维和/或多种纤维的类型。例如,通常,分散染料可用于对聚酯纤维印花。或者,对于由阳离子可染聚酯纤维制成的材料,可以使用阳离子染料。
本发明的印花方法使用喷射染色机或数字印花机将印花油墨置于垫表面上的预定位置。一种合适的可商购获得的数字印花机是数字印花机,其可从Milliken&Company of Spartanburg,South Carolina购得。印花机使用带有连续染料液体流的喷嘴阵列,这些染料液体流可以通过受控的空气喷嘴偏转。喷嘴阵列或喷枪杆(gunbar)通常是固定的。另一种合适的可商购获得的数字印花机是地毯印花机,其可从Zimmer Machinery Corporation of Spartanburg,South Carolina购得。在一个方面,根据Weiner的USPN 7,678,159和USPN 7,846,214中公开的方法制造的簇绒地毯可以用这里描述和举例说明的喷射染色设备印花。
粘度改性剂可以包含在印花油墨组合物中。可以使用的合适的粘度改性剂包括已知的天然水溶性聚合物,例如多糖,例如来源于玉米和小麦的淀粉物质、阿拉伯树胶、刺槐豆胶、黄蓍胶、瓜尔胶、瓜尔豆粉、聚半乳甘露聚糖胶、黄原胶、藻酸盐和罗望子种子;蛋白质物质,例如明胶和酪蛋白;单宁物质;和木质素物质。水溶性聚合物的实例还包括合成聚合物,例如已知的聚乙烯醇化合物和聚环氧乙烷化合物。也可以使用上述粘度改性剂的混合物。在升高的温度下,在聚合物处于熔融状态时,测量聚合物粘度。例如,可以使用来自Brookfield Engineering Laboratories of Middleboro,MA的Brookfield Thermosel装置,在升高的温度下以厘泊为单位测量粘度。或者,可以通过使用平行板流变仪来测量聚合物粘度,例如由Rheology Services of Victoria Australia的Haake制造的流变仪。
在本发明的一个方面,当基底部件以托盘配置提供时,成品纺织品部件的高度与周围基底部件的高度基本上相同。作为纺织品部件的一部分(例如增强层)添加的任何弹性体材料(例如橡胶材料)层根据本领域技术人员已知的方法进行硫化。一旦硫化,纺织品部件可以通过洗涤进行预收缩。
也如图2A和2B中所示,纺织品部件200还可以包括磁性涂层210。磁性涂层210存在于纺织品部件200的与面纱215相对的表面上。下文将更详细地描述向簇绒地毯225施加磁性涂层210。所得纺织品部件200耐洗,并且对于正常的最终应用表现出足够的簇绒抗脱散性(tuft lock)。在本发明的一个替代实施方案中,纺织品部件可以是一次性纺织品部件,该一次性纺织品部件被移除、处置或回收,然后用新的纺织品部件替换以连接到基底部件。
在纺织品部件制造完成后,将其定制切割,以装配至基底部件的凹陷区域中(例如,基底部件为托盘形式)或装配至基底部件上(例如,基底部件基本上平坦/无托盘/无凹陷区域)。纺织品部件可以使用计算机控制的切割装置,例如Gerber机来切割。也可以使用机械染料切割机(mechanical dye cutter)、热刀、直刀片或旋转刀片进行切割。在本发明的一个方面,当基底部件为托盘形式时,纺织品部件的厚度应与凹陷区域的深度基本上相同。

可以理解的是,基本上在内周的高度,通过从边界的一侧向边界的相对侧延伸隔板,基底部件可以被细分成两个或更多个凹陷的托盘。因此,可以将两个或更多个纺织品部件覆盖在基底部件中形成的凹部中。
包括边界的基底部件可以在单一模制过程中作为整体制品(unitary article)形成。或者,边界和托盘可以分开模制,然后在第二操作中粘合在一起。托盘和边界可以由相同或不同的材料制成。用于形成边界和托盘的合适组合物的实例是弹性体材料(例如天然和合成橡胶材料和聚氨酯材料及它们的混合物)、热塑性和热固性树脂以及金属。橡胶材料可选自由以下物质组成的组:丁腈橡胶,包括致密丁腈橡胶、泡沫丁腈橡胶及它们的混合物;聚氯乙烯橡胶;三元乙丙橡胶(EPDM);乙烯基橡胶;热塑性弹性体;聚氨酯弹性体;及它们的混合物。在一个方面,基底部件通常包含至少一种橡胶材料。橡胶材料可以含有0%至40%的再生橡胶材料。
在一个方面,基底部件可以按照以下程序形成为托盘形状。放置橡胶条,覆盖金属板的边缘。将金属板放置在橡胶片的上面,并用橡胶条覆盖在金属板的所有四个边上。当垫受压时,它会将橡胶片粘合到橡胶条上。该过程可以在例如370℉的温度和36psi的压力下完成。然而,根据所选择的橡胶材料,温度可以在200℉至500℉的范围内,压力可以在10psi至50psi的范围内。使用推荐的设置,垫可以在8分钟内完全固化。在橡胶条被粘合到橡胶片上后,移除金属板,留下一个空间(即基底部件中的凹陷区域),在该空间中放置纺织品部件。纺织品部件能够多次插入基底部件和从基底部件移除。
如图2F中所示,地垫299以纺织品部件200覆盖基底部件250的凹陷区域260的布置存在。纺织品部件200的一个角被翻起,以进一步说明这两个部件如何在边界270内装配在一起。
如上文所讨论,地垫的基底部件可以是托盘的形式。然而,在一个替代实施方案中,地垫的基底部件可以是平坦的并且没有凹陷区域(即基底部件是无托盘的)。平坦的基底部件由一片材料制成,例如橡胶材料,该材料已经被切割成期望的形状并硫化。

在本发明的一个方面,增强层是织造纺织品基材。织造纺织品基材包括例如平纹组织(plain weave)、缎纹组织(satin weave)、斜纹组织(twill weave)、方平组织(basket-weave)、府绸(poplin)、提花(jacquard)、绉纹组织(crepe weave)纺织品基材及它们的组合。优选地,织造纺织品基材是平纹组织纺织品基材。平纹组织纺织品基材通常表现出良好的磨损特性。斜纹组织纺织品基材通常表现出理想的复合曲线性质,这使得这些基材对于含橡胶制品来说可能是优选的。
在另一方面,增强层是针织纺织品基材。针织纺织品基材包括例如圆筒针织物(circular knit fabrics)、反面添纱圆筒针织物(reverse plaited circular knitfabrics)、双面针织物、单面针织物、双端羊毛针织物(two-end fleece knit fabrics)、三端羊毛针织物(three-end fleece knit fabrics)、毛圈针织物或双线圈针织物、衬纬经编针织物、经编针织物、具有或不具有微旦面的经编针织物及它们的组合。
在另一实施方案中,增强层是多轴纺织品基材,例如三轴织物(针织、织造或非织造)。在另一实施方案中,增强层是偏向织物。在另一实施方案中,增强层是非织造织物。术语“非织造物”是指纳入大量纱线的结构,这些纱线被缠结和/或热熔合,以便提供具有一定程度内部相干性(coherency)的协调结构。用作增强层的非织造织物可以由例如以下工艺形成:熔纺工艺、水力缠结工艺、机械缠结工艺、缝合粘合等,及它们的组合。
在另一实施方案中,增强层是单向织物,其可具有重叠的纤维或者ky在纤维之间具有间隙。在一个实施方案中,纤维连续缠绕在橡胶制品周围以形成单向增强层。在一些实施方案中,诱导纤维之间的间隔可能导致纤维之间轻微的橡胶渗出,这可能有利于粘合目的。
本发明的地垫可以是其最终应用所需的任何几何形状或尺寸。地垫的纵向边缘可以具有相同的长度和宽度,从而形成正方形。或者,地垫的纵向边缘可以具有不同的尺寸,使得宽度和长度不相同。或者,地垫可以是圆形、六边形等。作为一个非限制性实例,本发明的地垫可以被制造成任何当前的工业标准尺寸,包括2英尺×4英尺、3英尺×4英尺、3英尺×5英尺、4英尺×6英尺、3英尺×10英尺等。在一个方面,纺织品部件和基底部件具有相同的尺寸。在另一方面,纺织品部件和基底部件具有不同的尺寸。例如,纺织品部件的尺寸可以小于基底部件的尺寸。在该实例中,在多部件地垫的顶部透视图中,基底部件的至少一部分是可见的。或者,纺织品部件的尺寸可以大于基底部件的尺寸。在该实施方案中,在多部件地垫的顶部透视图中,基底部件全部不可见。
如本文所述,在一个方面,纺织品部件和基底部件可以至少部分地通过磁引力保持在一起。磁引力是通过向纺织品部件和/或基底部件施加磁性涂层或者通过在硫化前在含弹性体的层(例如含橡胶的层)中掺入磁性颗粒来实现的。或者,磁引力可以同时使用这两种方法来实现,使得向纺织品部件施加磁性涂层,并在基底部件的硫化橡胶中包含磁性颗粒。也可以设想相反的布置。
磁性涂层可以通过几种不同的制造技术施加至纺织品部件和/或基底部件。示例性涂覆技术包括但不限于刀涂、垫涂、油漆涂覆、喷涂、辊涂法、抹平法、挤出涂覆、泡沫涂覆、图案涂覆、印刷涂覆、层合及它们的混合物。
在通过在含弹性体的层中掺入磁性颗粒来实现磁引力的情况下,可以使用以下程序:(a)提供含未硫化的弹性体的材料(例如腈、SBR或EPDM橡胶、或聚氨酯弹性体),(b)将磁性颗粒加入所述材料中,(c)将颗粒与所述材料混合,以及(d)将步骤“c”的混合物形成片材并连接到纺织品部件的底部,和/或代表基底部件。步骤“c”中的混合可以通过橡胶混炼机来实现。
在本申请中,可磁化的定义是指涂层或硫化橡胶层中存在的颗粒被永久磁化,或者可以使用外部磁体或电磁体将所述颗粒永久磁化。一旦颗粒被磁化,它们将永久保持磁响应。产生永磁性的可磁化行为大致属于铁磁体和亚铁磁体。钡铁氧体、锶铁氧体、钕和其它基于稀土金属的合金是可应用于磁性涂层和/或硫化橡胶层的材料的非限制性实例。
如本文所用,磁响应的定义是指涂层和/或硫化橡胶层中存在的颗粒仅在外部磁体的存在下是磁响应的。使含有磁性颗粒的部件暴露在磁场中,该磁场使磁性颗粒的偶极子对齐。一旦磁场从附近移开,颗粒将变成非磁性的,偶极子不再对齐。磁响应行为或响应磁行为大致属于顺磁性或超顺磁性(粒径小于50nm)。
当超顺磁性或顺磁性材料的偶极子不对齐时,材料可逆磁性的这一特征出现,但当暴露于磁体时,偶极子会排列并指向相同的方向,从而使材料表现出磁性。表现出这些特征的材料的非限制性实例包括铁氧化、钢、铁、镍、铝或任何前述物质的合金。
可磁化磁性颗粒的其它实例包括BaFe3O4、SrFe3O4、NdFeB、AlNiCo、CoSm以及其它基于稀土金属的合金,及它们的混合物。磁响应颗粒的实例包括Fe2O3、Fe3O4、钢、铁颗粒及它们的混合物。受磁(magnetically receptive)颗粒可以是顺磁性的或超顺磁性的。磁体颗粒的典型特征是不可降解。
在本发明的一个方面,受磁颗粒的粒径在1微米至50微米的范围内,或在1微米至40微米的范围内,或在1微米至30微米的范围内,或在1微米至20微米的范围内,或在1微米至10微米的范围内。对于超顺磁性材料,受磁颗粒的粒径可以在10nm至50nm的范围内。对于顺磁性和/或铁磁性材料,受磁颗粒的粒径通常大于100nm。
通常,在上述磁性材料的任何加载量下都表现出磁引力。然而,磁引力随着磁性材料加载量的增加而增加。在本发明的一个方面,纺织品部件对基底部件的磁场强度大于50高斯,更优选大于100高斯,更优选大于150高斯,或者甚至更优选大于200高斯。
在一个方面,磁性材料在涂层组合物中的存在量为涂层组合物的25重量%至95重量%。在另一方面,施加到纺织品部件的磁性涂层中的磁性颗粒加载量可以在纺织品部件的10重量%至70重量%的范围内。施加到基底部件的磁性涂层中的磁性颗粒加载量可以在基底部件的10重量%至90重量%的范围内。
受磁颗粒可以基本上均匀的分布存在于纺织品部件的硫化橡胶层中。在本发明的另一方面,预期受磁颗粒以基本上非均匀的分布存在于纺织品部件的橡胶层中。非均匀分布的一个实例包括功能渐变(graded)的颗粒分布,其中颗粒的浓度在打算连接至基底部件的纺织品部件的表面上降低。或者,非均匀分布的另一个实例包括功能渐变的颗粒分布,其中颗粒的浓度在打算连接至基底部件的纺织品部件的表面上增加。
地垫的纺织品部件和基底部件中存在的磁性颗粒的量可以大致相同,或者它们的量可以不同。在一个方面,基底部件中存在的磁性颗粒的量大于纺织品部件中存在的磁性颗粒的量。在本发明的一个方面,基底部件中存在的磁性颗粒的量比纺织品部件中存在的磁性颗粒的量大10重量%,或者甚至比纺织品部件中存在的磁性颗粒的量大20重量%,或者甚至大30重量%。
纺织品部件与基底部件之间的磁引力可以通过控制纺织品部件和/或基底部件中的一个或两个的表面积来改变。所述部件中的一个或两个的表面可以增加部件表面积的方式进行纹理化。这种控制可以允许定制不受地垫中存在的磁性颗粒量直接影响的磁引力。
例如,纺织品部件的基本上光滑(表面积较小)的底表面通常会对基底部件的顶表面产生更大的磁引力。相反,纺织品部件的不太光滑(表面积更大)的底表面(例如具有绉纹的底表面或任何其它纹理化表面)通常会对基底部件的顶表面产生更小的磁引力。当然,也可以设想相反的布置,其中基底部件含有纹理化表面。此外,两个部件表面都可以被纹理化,从而控制磁引力以适合本发明地垫的最终应用。
如上文所讨论,磁性颗粒可以通过在纺织品部件的面向地板的表面上施加磁性涂层或者通过在硫化之前将颗粒包含在纺织品材料和/或基底部件的橡胶材料中而纳入本发明的地垫中。当通过磁性涂层纳入时,通常包含粘合剂材料。因此,磁性涂层通常包含至少一种类型的磁性颗粒和至少一种粘合剂材料。
粘合剂材料通常选自热塑性弹性体材料和/或热塑性硫化橡胶材料。实例包括含氨基甲酸酯的材料、含丙烯酸酯的材料、含有机硅的材料及它们的混合物。钡铁氧体、锶铁氧体、钕和其它基于稀土金属的合金可以与适当的粘合剂混合,以涂覆在纺织品部件和/或基底部件上。
在一个方面,粘合剂材料表现出下列性质中的至少一种:(a)低于10℃的玻璃化转变温度(Tg);(b)30至90的肖氏A硬度;和(c)高于70℃的软化温度。
在一个方面,将含丙烯酸酯和/或氨基甲酸酯的粘合剂体系与Fe3O4组合以形成本发明的磁性涂层。Fe3O4:丙烯酸酯和/或氨基甲酸酯粘合剂的比率在按重量计40-70%:60-30%的范围内。磁性涂层的厚度可以在10密耳至40密耳的范围内。这种磁性涂层表现出柔韧性,没有任何破裂问题。
在纺织品部件和/或基底部件中施加或包含磁性颗粒后,需要对颗粒进行磁化。磁化可以在固化过程期间或固化过程之后进行。所选择的粘合剂材料和/或可能选择的橡胶材料通常需要固化。
在固化过程期间,将可磁化颗粒与适当的粘合剂混合,并通过涂覆技术施加在待磁化的基材上。一旦涂覆完成,颗粒在固化过程期间在外部磁体的存在下被磁化。使含有磁性颗粒的部件暴露在磁场中,该磁场使磁性颗粒的偶极子对齐,将它们锁定在适当的位置,直到粘合剂固化。磁场优选作为制造工艺的一部分在线(in-line)安装。然而,磁场可以作为独立于制造设备其余部分的实体存在。
或者,磁性颗粒可以在固化过程之后磁化。在这种情况下,将可磁化颗粒加入粘合剂材料中,并以膜或涂层的形式施加到纺织品部件和/或基底部件上。然后固化膜或涂层。然后使固化的基材暴露于至少一种永磁体。暴露于永磁体可以通过与经涂覆的基材直接接触或者通过与经涂覆的基材间接接触来完成。与永磁体的直接接触可以例如通过在经涂覆的基材上滚动永磁体来进行。磁体可以在经涂覆的基材上滚动一次,也可以滚动多次(例如10次)。永磁体可以与制造工艺一起在线提供,或者可以独立于制造设备存在。间接接触可包括这样的情况,其中经涂覆的基材靠近永磁体,但是不接触或触及磁体。
根据永磁体(或电磁体)上的磁极尺寸、强度和磁畴,它可以将可磁化涂层磁化至10-5000高斯的值或接近磁化介质的最大高斯值的值。一旦涂层被磁化,它通常会保持永久磁化。
本发明的可洗地垫可以暴露于后处理步骤。例如,可以为可洗地垫增加化学处理,例如污渍释放、污渍阻挡、抗微生物性、抗漂白性等。机械后处理可包括切割、剪切和/或拉绒可洗多部件地垫的表面。
商业地垫的性能要求包括一系列详细记录的标准和行业已知测试。绒头纱线地板覆盖物绒头联结(Tuft Bind of Pile Yarn Floor Coverings,ASTM D1335)是几个组织(例如General Services Administration)参考的性能测试。达到大于4磅的绒头联结值是理想的,大于5磅甚至更理想。
绒头纱线地板覆盖物次背衬的抗分层性(ASTM D3936)是另一项标准测试。达到大于2磅的抗分层性值是理想的,大于2.5磅甚至更理想。
圈绒的抗起球起毛性(ITTS112)是业内已知且本领域实践的性能测试。抗起球起毛性测试通常可预测地毯随时间推移起球、起毛和过早老化的速度。该测试使用一个小滚轮,上面覆盖有钩圈紧固件的钩部分。钩材料为来自Velcro of Manchester,NH的Hook 88,滚轮重量为2磅。钩覆盖的滚轮在簇绒地毯表面上来回滚动,不施加额外的压力。地毯按1到5的等级分级。等级为5表示地毯外观没有变化或新地毯外观。等级低于3通常表示不可接受的磨损性能。
另一项性能/磨损测试包括六足滚筒测试仪(ASTM D-5252或ISO/TR10361六足滚筒)。该测试旨在模拟一段时间内重复的步行交通。相关性在于,12,000次循环计数相当于正常使用10年。该测试以1至5的灰度等级分级,在12,000次循环后,等级为2.5=中等,3.0=重,3.5=严重。另一项性能/磨损测试包括辐射板测试(Radiant Panel Test)。根据ASTME 648-06的规定,一些商业瓷砖难以达到一级等级(平均临界辐射通量>0.45=一级最高等级)。
地垫的纺织品部件可以在工业、商用或家用洗衣机中洗涤或清洗。优选对纺织品部件进行200次商业洗涤而没有结构故障。
测试方法
剥离测试:在MTS拉伸试验机上以12英寸/分钟的速度进行T-剥离测试。其一端(优选橡胶侧)固定到下夹片上,而织物固定到上夹片上。织物从橡胶上的剥离强度由分离各层的平均力来测量。在纤维与橡胶之间的样品边缘(半英寸)上添加剥离衬垫,以便于剥离测试。
上述测试中测量的剥离强度表明将单一纤维或单向纤维阵列与橡胶分离所需的力。在所有实验中,与橡胶样品呈180度角拉动纤维阵列。在所有样品中,橡胶的厚度约为3mm。
实施例
现在将参考以下非限制性实施例来描述本发明,其中除非另有说明,否则所有份数和百分比都以重量计。
为了测试采用增强层形成的地垫的强度改善,使对照(非增强)地垫和增强地垫各自承受远低于其破坏点(failure point)的重复载荷。测试结束时的最终应变用于量度绉纹(或不平整性)。
以下物质用作测试的主背衬层:来自Freudenberg USA的标准5214非织造物,其以5/32”规格以每英寸8.5针(SDN簇绒风格)簇绒。1英寸至2英寸宽的各种增强件(即增强层)与额外的橡胶一起放置,以形成地垫的纺织品部件。
纺织品部件被切成6”×9”的试样,并在远低于其故障(failure)的载荷下,在机电载荷测试架上进行固定循环数的疲劳测试。测试结束时样品的应变通常是不可恢复的,并且代表地垫的纺织品部件的不平整(或绉纹)程度。测试结束时较高的残余应变意味着纺织品-橡胶复合材料较弱。
实施例1(“增强的”)包括簇绒到如上所述的非织造基材中的溶液染色尼龙(“SDN”)面纱。在纺织品区域的边界周围以及在纺织品内放置宽50mm厚1mm的一层橡胶。然后将包括冠带层条0624(可从Milliken&Company ofSpartanburg,SC购得)的增强层以50mm的宽度放置在橡胶条上。接下来放置0.635mm厚的橡胶片,并将组件在185℃和35psi的压力下硫化4分钟。由此产生了增强的纺织品部件,并进行测试。
实施例2(“稀松布增强的”)包括簇绒到如上所述的非织造基材中的尼龙6,6面纱。在纺织品区域的边界周围以及在纺织品内放置宽50mm厚1mm的一层橡胶。然后将包括稀松布材料的针织增强层以50mm宽度添加到橡胶条上,该稀松布材料使用500旦聚酯制成,沿机器方向和垂直于机器方向均有9个端部(可从Milliken&Company ofSpartanburg,SC购得)。接下来放置0.635mm厚的橡胶片,并将组件在185℃和35psi的压力下硫化4分钟。由此产生了稀松布增强的纺织品部件,并进行测试。
对比例1(“未增强的”)与实施例1相同,区别在于没有添加增强件(即增强层)。
对每个样品进行疲劳测试,并记录载荷-应变曲线。该测试在35磅的力下进行100次加载和卸载循环。产生的滞后曲线在图4中示出。
物理增强件(即增强层)的使用增强了地垫纺织品部件的纺织品-橡胶复合材料,使其能够承受清洗中和使用期间的载荷,而不会观察到永久拉伸,从而在整个使用过程中保持平坦(未表现出绉纹)。
通过以下方式来制造其它地垫:在未固化的橡胶片上铺一片簇绒纺织品,并使该组合经受4分钟的加热(185℃)和压力(35psi),这足以使橡胶完全硫化并粘合到纺织品上。
如下制造四种不同类型的垫:
在所有情况下均使用丁腈橡胶(NBR)。所使用的配制物是用于制造防尘垫的非常典型的配制物类型,但是添加了铁氧化物填料以使纺织品部件对磁化的基底部件具有磁引力。
在将橡胶混合并压延成所需厚度的片材后,通过将簇绒的纺织品部件铺到橡胶片材上并施加2-15分钟,典型地5-10分钟的热和压力来制造垫。
施加的压力在5-50psi的范围内,更优选在15-30psi的范围内。
施加的温度在120-200℃的范围内,更典型地在140-190℃的范围内。
类型1-对照:只有橡胶片和纺织品
类型2-对照2:与类型1相同,但在橡胶边缘周围包括50mm宽的非增强橡胶条。其放置在纺织品与主橡胶片之间。
类型3-稀松布垫1:与类型2相同,但在50mm橡胶条下的主橡胶片上放置额外的40mm宽的轮胎布(“chafer”fabric)条。该织物已在170℃热定形5分钟。
类型4-稀松布垫2:与类型3相同,但使用在200℃热定形5分钟的相同织物条。
每种类型制造两个垫,在制造后,所有垫都是完全平坦并且没有绉纹的。然后在工业洗衣房中对它们进行反复洗涤和干燥。
在15次洗涤和干燥循环后,计数每个垫在铺在地板上和铺在磁化的垫基底上时所显示的绉纹数。结果列于下表1中:

测试结果表明,当垫铺在磁性基底上时,橡胶条的存在确实有助于消除绉纹。然而,重要的是垫在铺在基底上之前看起来没有绉纹。尽管橡胶条在这方面有所帮助,但只有额外的稀松布织物的存在才能完全消除绉纹。
在本发明的另一方面,进一步利用了橡胶条的这种部分有益的效果。使用垫增强件来防止绉纹可以通过省去纺织品并仅仅使用具有自身增强性质的橡胶条来实现。这可以通过改变橡胶化合物配方以增加其拉伸强度和抗撕裂性来实现。通过橡胶配制物实现这一点的方法是本领域技术人员众所周知的,并且本发明涵盖所有潜在的途径。一个已经被证明非常有效的实例是在橡胶中使用高度增强的炭黑填料,例如HAF黑(N330),代替更常见的半增强炭黑-SRF黑(N550)。在另一种情况下,可以向橡胶化合物配制物中加入增强填料,以增加化合物的拉伸和撕裂强度。这种填料的实例是NSG Group以各种商品名出售的玻璃纤维和玻璃薄片材料。
几种特定的地垫结构已经显示出对洗涤后的地垫绉纹提供有益的效果,其包括:
1)纺织品背面或下面的整片:可以在整个垫表面上施加一片增强纺织品。其可以位于簇绒纺织品与橡胶基底之间,或者位于橡胶基底与簇绒纺织品相对的一侧。在前一种情况下,增强纺织品的存在可能会抑制簇绒纺织品与橡胶之间的粘合。在后一种情况下,这是可以避免的,但在垫压制过程之后,增强纺织品可能仍然可见。
2)纺织品背面或下面的相框:绉纹出现在垫边缘的周围,并且已经发现,仅通过在垫边缘周围使用增强纺织品的边界就可以最小化或消除绉纹。该边界的宽度可以在5mm至200mm的范围内,更优选在10mm至100mm的范围内,最优选在20mm至70mm的范围内。如在上面的结构1)中,该增强纺织品可以放置在簇绒纺织品与橡胶之间,或者在橡胶背衬的另一侧。然而,增强纺织品的存在可能会抑制簇绒纺织品与橡胶之间的粘合,或者在成品垫上可见。
3)背面相框加橡胶:优选在橡胶背衬的下侧使用如上面2)中所述的增强纺织品框架,然后在压制垫之前用橡胶条覆盖该纺织品。以这种方式,增强纺织品不会干扰簇绒纺织品与橡胶背衬之间的粘合,并且增强纺织品对于人眼是不可见的。
4)纺织品下面相框加橡胶:在最优选的结构中,将如上面2)中所述的增强纺织品框架围绕垫的边缘铺设,然后用橡胶条覆盖,然后在上面放置簇绒纺织品顶部,并按照常规制造方法来压制垫。出于以下几个原因,优选这种结构:1)压制前的垫叠层(lay-up)更容易、更快速地进行,2)增强纺织品与簇绒纺织品背面之间的橡胶条的存在确保橡胶背衬与簇绒纺织品之间实现良好粘合,以及3)测试表明,这种结构在防止地垫在洗涤和干燥后起绉纹方面是最有益的。
因此,本发明通过提供由地垫暴露于一个或多个清洗循环所导致的有害影响的解决方案,提供了优于现有技术地垫的有益进步,所述清洗循环导致地垫的永久变形和绉纹。

Claims (38)
1.多部件地垫,其包括:
(a)具有面向地板的表面和非面向地板的表面的纺织品部件,所述纺织品部件包括:(i)通过将面纤维簇绒穿过主背衬层而形成的簇绒地毯层,(ii)增强层,其中所述增强层包括纺织品基材和弹性体材料中的至少一种,以及(iii)至少一种表面连接构件;以及
(b)基底部件,其中所述基底部件含有至少一种表面连接构件;并且
其中所述纺织品部件和所述基底部件通过所述至少一种表面连接构件可脱开地彼此连接。
2.根据权利要求1所述的多部件地垫,其中所述面纤维选自由以下物质组成的组:合成纤维、天然纤维、使用天然成分的人造纤维、无机纤维、玻璃纤维及它们的混合物。

16.根据权利要求15所述的多部件地垫,其中所述弹性体材料选自由以下物质组成的组:天然橡胶材料、合成橡胶材料、聚氨酯材料及它们的混合物。
17.根据权利要求15所述的多部件地垫,其中所述弹性体材料选自由以下物质组成的组:丁腈橡胶、聚氯乙烯橡胶、三元乙丙橡胶(EPDM)、乙烯基橡胶、热塑性弹性体、聚氨酯弹性体及它们的混合物。
18.根据权利要求17所述的多部件地垫,其中所述橡胶材料含有0%至40%的再生橡胶材料。
19.根据权利要求1所述的多部件地垫,其中所述至少一种表面连接构件选自磁引力、机械连接、粘附作用及它们的组合。
20.根据权利要求1所述的多部件地垫,其中所述纺织品部件是受磁的。
21.根据权利要求1所述的多部件地垫,其中所述基底部件被永久磁化。
22.根据权利要求1所述的多部件地垫,其中所述地垫的纺织品部件能够经受商用或家用洗衣机中的至少一个洗涤循环,由此所述纺织品部件适于在暴露于所述至少一个洗涤循环之后重复使用。
23.根据权利要求1所述的多部件地垫,其中所述纺织品部件和所述基底部件还包括至少一种边缘连接构件。
24.根据权利要求23所述的多部件地垫,其中所述至少一种边缘连接构件选自由以下物质组成的组:钩圈紧固系统、蘑菇型钩紧固系统及它们的组合。
25.根据权利要求23所述的多部件地垫,其中所述纺织品部件的至少一种边缘连接构件的宽度比所述基底部件的边缘连接构件的宽度窄。
26.多部件地垫,其包括:
(a)具有面向地板的表面和非面向地板的表面的纺织品部件,所述纺织品部件包括:(i)通过将面纤维簇绒穿过主背衬层而形成的簇绒地毯层,(ii)增强层,其中所述增强层包括纺织品基材和弹性体材料中的至少一种,以及(iii)含有磁性颗粒的硫化橡胶材料层;以及
(b)包括(i)含有磁性颗粒的硫化橡胶或(ii)具有施加于其上的磁性涂层的硫化橡胶的基底部件;并且
其中所述纺织品部件和所述基底部件可以通过磁引力可脱开地彼此连接。
27.根据权利要求26所述的多部件地垫,其中所述磁体颗粒是不可降解的。
28.根据权利要求26所述的多部件地垫,其中所述磁性颗粒处于氧化状态。
29.根据权利要求26所述的多部件地垫,其中所述磁性颗粒的尺寸范围为1微米至50微米。
30.根据权利要求26所述的多部件地垫,其中所述磁性颗粒是选自由以下物质组成的组的可磁化磁性颗粒:Fe3O4、SrFe3O4、NdFeB、AlNiCo、CoSm以及其它基于稀土金属的合金,及它们的混合物。
31.根据权利要求26所述的多部件地垫,其中所述磁性颗粒是选自由以下物质组成的组的受磁颗粒:Fe2O3、Fe3O4、钢、铁颗粒及它们的混合物。
32.根据权利要求26所述的多部件地垫,其中所述受磁颗粒是顺磁性或超顺磁性的。

38.轻质单件地垫,其包括:
(a)具有面向地板的表面和非面向地板的表面的纺织品部件,所述纺织品部件包括:(i)通过将面纤维簇绒穿过主背衬层而形成的簇绒地毯层,以及(ii)增强层,其中所述增强层包括纺织品基材和弹性体材料中的至少一种;以及
(b)包括弹性体材料的基底部件;并且
其中所述纺织品部件和所述基底部件彼此永久连接;
并且其中所述单件地垫能够经受商用或家用洗衣机中的至少一个洗涤循环,并且适于在暴露于所述至少一个洗涤循环之后重复使用。
