一种面向叶盘加工的磁流变支撑方法
技术领域
本发明属于加工技术领域,特别涉及一种面向叶盘加工的磁流变支撑方法。
背景技术
叶盘是高性能航空发动机的关键件,其需要在模锻的镍基高温合金或钛合金坯料上数控加工出形状复杂的薄壁叶片。然而,这种叶盘叶片具有宽弦、弯掠、径深等几何特征,实际加工中(特别在精加工阶段),叶片往往呈悬臂状态,使得极易产生切削颤振,进而导致加工表面振纹和刀具崩刃。为此,在叶盘加工中,采用有效的辅助支撑措施对改善叶盘叶片加工精度和效率具有重要的工程价值。
磁流变液是一种形态可控的智能材料,受外加磁场激励能迅速(ms级)固化,在常温下即可轻松实现液-固相变互逆转换。因此,既可以利用磁流变液的流体特性柔性充填装夹间隙,又可以通过可控磁场实现局部或整体固化支撑。近年来,磁流变液已应用于磁流变阻尼、磁流变加工、磁流变驱动等领域,也有学者将其应用于零件柔性装夹,可为复杂薄壁件支撑装夹提供一种柔性解决方案。
2010年,沈阳黎明航空发动机公司在专利CN101912990A中,提出了一种整体叶盘铣削减振方法,通过在叶盘之间浇注填充剂,增强了叶片铣削加工时零件的支撑刚性,但在铣削加工过程中,填充剂会随着刀具切削成为碎屑,流入冷却液中,不利于填料的回收和冷却液的重复利用。2013年,中国燃气涡轮研究院在专利CN203636400U中,提出了一种用于整体叶盘数控粗加工的夹具,支撑整体叶盘的位置由传统的腹板面改为进、出气端面,有效提高加工效率和刀具使用寿命,降低生产成本,但加工精度较低。2015年,中国燃气涡轮研究院在专利CN205271486U中,提出一种改进的用于两端带鼓筒整体叶盘数控加工的夹具,在整体叶盘鼓筒端面上提供垂直支撑力,提高了加工过程的稳定性、零件表面质量和尺寸精度,但夹具复杂,装夹过程繁琐。
然而,上述研究均未提及面向叶盘叶片稳定加工的磁流变支撑装置及方法。
发明内容
本发明主要解决的技术问题是克服上述方法的不足,针对叶盘加工中局部刚性弱致使加工精度差的问题,发明了一种面向叶盘加工的磁流变支撑方法。该方法中,采用叉型结构和软膜包裹磁流变液,磁流变液在一定压力下流动填充,胀形后的软膜可随形贴合叶盘叶片表面,磁流变液励磁固化,保证了对弱刚性构件的柔性支撑;利用对称排布在叉形结构两端的电永磁铁,构建了可实现磁流变液全域励磁的均匀磁场,使得磁流变液工作在剪切模式,达到外加磁场控制阻尼力的目的;通过电永磁场控制磁流变液的固-液转化,通过回转台自动分度和磁流变软膜自动输送,可实现叶盘叶片加工中磁流变支撑的自动化。

步骤1组装磁流变液支撑装置
磁流变液支撑装置由直线进给机构I、磁流变支撑机构II两部分组成;
首先安装直线进给机构I,先将两条直线导轨5安装到固定工作台4上,再将滑座6安装到两条直线导轨5上,用螺钉将丝杠支架7紧固到固定工作台4上;利用T型螺栓将支撑架8安装在滑座6的T型槽中;滚珠丝杠9的一端安装在丝杠支架7中,滚珠丝杠9另一端安装在固定工作台4上的电机座10中,电机12通过联轴器11与滚珠丝杠9连接;
再安装磁流变支撑机构II,该机构由安装在支撑架8上的骨架13、永磁铁14、软膜15、管夹16,以及蠕动泵17和磁流变液18组成;将软膜15包裹在骨架13外,使软膜15紧密贴合永磁铁14边缘,采用管夹16将软膜密封在圆柱13a上,圆柱13a和与之相连的横梁13b内有一条磁流变液通道13c,磁流变液通道13c一端通向软膜15内部,另一端连接蠕动泵17,蠕动泵17与磁流变液18连接;
步骤2将叶盘3放置在数控转台1的三爪卡盘2上,完成定位夹紧;在装夹时,适当调整数控转台1的高度和角度使叶盘3最外侧两个叶片适合磁流变支撑机构II的位置;
步骤3利用直线进给机构I将磁流变支撑机构II移动到3a、3b两叶片间合适位置,打开蠕动泵17开关,磁流变液18在一定的压力下注入软膜15内,软膜15发生弹性胀形,随形贴合叶片3a轮廓,并利用管夹16完成磁流变液密封;
步骤4打开永磁铁14开关,软膜15内的磁流变液18励磁固化,并保持当前软膜15形状,实现对叶片3a一侧表面的随形柔性支撑;数控机床控制铣刀加工待加工叶片3a另一侧面形,当前被支撑叶片3a加工完成后,关闭永磁铁14的控制开关,励磁磁场消退,软膜15内的磁流变液18恢复液态;
步骤5控制蠕动泵17抽出磁流变液18,软膜15体积缩小,磁流变支撑机构II通过直线进给机构I移动脱离叶盘3,叶盘3通过数控转台1转动一定的角度,将下一叶片3b转到加工工位;不断重复以上步骤,即可实现所有叶盘叶片加工中的磁流变柔性支撑。
本发明的效果是:采用叉型结构和软膜包裹磁流变液,磁流变液在一定压力下流动填充,胀形后的软膜可随形贴合叶盘叶片表面,磁流变液励磁固化,保证了对弱刚性构件的柔性支撑,提高了局部刚性。利用对称排布在叉形结构两端的电永磁铁,构建了可实现磁流变液全域励磁的均匀磁场,使得磁流变液工作在剪切模式,达到外加磁场控制阻尼力的目的。通过电永磁场控制磁流变液的固-液转化,实现磁流变液固液可控。液态时保证支撑模块与叶片的曲面能够随形贴合,固态时支撑叶片,支撑效果好。通过回转台自动分度和磁流变软膜自动输送,可实现叶盘叶片加工中磁流变支撑的自动化。磁流变液灌注时采用橡胶管管夹实现密封,数控转台定位准确,每一工位通过转台旋转精确分度,加工精度高。

具体实施方式
结合附图和技术方案详细说明本发明的实施方式。
实施例中,图1是磁流变液支撑装置整体结构示意图,图2是磁流变支撑机构II剖视图。其中,骨架13使用不导磁的铝合金材料,永磁铁14采用汝铁硼强磁材料,永磁铁14含有磁力开关。磁流变液18由40%体积分数羰基铁粉与60%体积分数硅油制成,密度3.55g/ml。
磁流变液支撑装置组装步骤如下:
首先安装直线进给机构I,将直线导轨5安装到固定工作台4上,将滑座6安装到直线导轨5上,用螺钉将丝杠支架7紧固到固定工作台4上。将滚珠丝杠9安装在丝杠支架7和电机座10之间固定,将支撑架8利用T型螺栓安装在滑座6的T型槽中,使用联轴器11将滚珠丝杠9与电机12相连。
接着安装磁流变支撑机构II,该机构由安装在支撑架8上的骨架13、永磁铁14、软膜15、管夹16,以及蠕动泵17和磁流变液18组成。将软膜15包裹在骨架13外,使软膜15紧密贴合永磁铁14边缘,采用管夹16将软膜密封在圆柱13a上。圆柱13a和与之相连的横梁13b内有一条磁流变液通道13c,磁流变液通道13c一端通向软膜15内部,另一端连接蠕动泵17,蠕动泵17与磁流变液18连接。由于叶盘3各叶片之间有一定偏角,磁流变支撑机构II装配时,要调整角度使其可以移动到两叶片之间且不与叶片干涉。
利用如上所述磁流变液支撑装置,在叶盘加工中对叶片施以磁流变柔性支撑,方法的具体步骤如下:
第一步,将叶盘3放置在数控转台1的三爪卡盘2上,完成定位夹紧。把卡盘扳手插入三爪卡盘2四方孔转动时,带动三个卡爪向中心靠近,夹紧叶盘3中心圆柱结构的同时完成自动定心。在装夹时,适当调整数控转台1的高度和角度,根据叶盘3的叶片高度,使磁流变支撑机构II可恰好移入至最外侧的待加工叶片3a与下一加工叶片3b之间。
第二步,当软膜15未填充磁流变液18时为紧缩状态,利用直线进给机构I将磁流变支撑机构II移送到3a、3b两叶片间合适位置,打开蠕动泵17开关,磁流变液18在一定的压力下注入软膜15内,转速100rpm,软膜15发生弹性胀形,随形贴合叶片3a轮廓,并利用管夹16完成磁流变液密封。管夹16由两个半圆柱面铝合金采用螺钉紧固。
第三步,打开永磁铁14开关,软膜15内的磁流变液18励磁固化,并保持当前软膜15形状,实现对叶片3a一侧表面的随形柔性支撑。数控机床控制铣刀加工待加工叶片3a另一侧面形。当前被支撑叶片3a加工完成后,关闭永磁铁14的控制开关,励磁磁场消退,软膜15内的磁流变液18恢复液态。
第四步,控制蠕动泵17反转抽出磁流变液18,软膜15体积缩小,磁流变支撑机构II通过直线进给机构I脱离叶盘3,叶盘3共有叶片36个,每两个叶片之间相差角度θ=10°,故加工完待加工叶片3a后,叶盘3通过数控转台1转动10°,将下一叶片3b转到加工工位。不断重复以上步骤,即可实现叶盘加工中所有叶片的磁流变柔性支撑。
本发明一种面向叶盘叶片加工的磁流变支撑方法通过发明的支撑装置,可实现磁流变液在液态时紧密贴合叶片曲面,施加磁场后固化有效支撑曲面,实现精密铣削。通过直线进给机构与数控转台分度控制,实现叶盘所有叶片的高精度加工,该方法支撑效果好,提高了局部刚性,加工精度高,实现了叶盘叶片加工中磁流变支撑的自动化。

Claims (1)

1.一种面向叶盘加工的磁流变支撑方法,其特征是,该方法采用叉型结构和软膜包裹磁流变液,磁流变液在一定压力下流动填充,胀形后的软膜随形贴合叶盘叶片表面,磁流变液励磁固化,保证了对弱刚性构件的柔性支撑;利用对称排布在叉形结构两端的电永磁铁,构建了实现磁流变液全域励磁的均匀磁场,使得磁流变液工作在剪切模式,达到外加磁场控制阻尼力的作用;通过电永磁场控制磁流变液的固-液转化,通过分度转台自动分度和磁流变软膜自动输送,实现叶盘叶片加工中所有叶片的磁流变自动柔性支撑;方法的具体步骤如下:
步骤1组装磁流变液支撑装置
磁流变液支撑装置由直线进给机构(I)、磁流变支撑机构(II)两部分组成;
首先安装直线进给机构(I),先将两条直线导轨(5)安装到固定工作台(4)上,再将滑座(6)安装到两条直线导轨(5)上,用螺钉将丝杠支架(7)固定在固定工作台(4)上;利用T型螺栓将支撑架(8)安装在滑座(6)的T型槽中;滚珠丝杠(9)的一端安装在丝杠支架(7)中,滚珠丝杠(9)另一端安装在固定工作台(4)上的电机座(10)中,电机(12)通过联轴器(11)与滚珠丝杠(9)连接;
再安装磁流变支撑机构(II),该机构由安装在支撑架(8)上的骨架(13)、永磁铁(14)、软膜(15)、管夹(16),以及蠕动泵(17)和磁流变液(18)组成;将软膜(15)包裹在骨架(13)外,使软膜(15)紧密贴合永磁铁(14)边缘,采用管夹(16)将软膜密封在圆柱(13a)上,圆柱(13a)和与之相连的横梁(13b)内有一条磁流变液通道(13c),磁流变液通道(13c)一端通向软膜(15)内部,另一端连接蠕动泵(17),蠕动泵(17)与磁流变液(18)连接;
步骤2将叶盘(3)放置在数控转台(1)的三爪卡盘(2)上,完成定位夹紧;在装夹时,适当调整数控转台(1)的高度和角度使叶盘(3)最外侧两个叶片适合磁流变支撑机构(II)的位置;
步骤3利用直线进给机构(I)将磁流变支撑机构(II)移动到两叶片间合适位置,打开蠕动泵(17)开关,磁流变液(18)在一定的压力下注入软膜(15)内,软膜(15)发生弹性胀形,随形贴合叶片(3a)轮廓,并利用管夹(16)完成磁流变液密封;
步骤4打开永磁铁(14)开关,软膜(15)内的磁流变液(18)励磁固化,并保持当前软膜(15)形状,实现对叶片(3a)一侧表面的随形柔性支撑;数控机床控制铣刀加工待加工叶片(3a)另一侧面形,当前被支撑叶片(3a)加工完成后,关闭永磁铁(14)的控制开关,励磁磁场消退,软膜(15)内的磁流变液(18)恢复液态;
步骤5控制蠕动泵(17)抽出磁流变液(18),软膜(15)体积缩小,磁流变支撑机构(II)通过直线进给机构(I)移动脱离叶盘(3),叶盘(3)通过数控转台(1)转动一定的角度,将下一叶片(3b)转到加工工位;不断重复以上步骤,即可实现所有叶盘叶片加工中的磁流变柔性支撑。
