本发明涉及一种适合用作绝热材料的不规则形状的玻璃纤维。每一根纤维由两种不同玻璃组成。
玻璃纤维、矿物纤维和其它棉材料用作绝热材料已经有一段时间了。绝热材料较容易装入阁楼、天花板、墙壁、地板等等的空间内。
制备玻璃纤维绝热产品的常规现有的方法包括用旋转法制备玻璃纤维。将单一的熔融玻璃组合物强迫通过离心或旋转喷头外壁中的孔,产生主要是直的玻璃纤维。用鼓风机向下拉动纤维。在将纤维向下抽拉时,将用来将纤维粘接成棉产品的粘结剂喷射到纤维上。然后将纤维收集在一起并形成一种棉块。
最近的进展包括能快速并有效地装入建筑物墙筋中绝热材料。在该纤维块上覆盖有外层。优选地,该覆盖外层由接受纤维块的聚乙烯包装物组成。绝热材料最近的一个进展焦点是在纤维块中不存在任何粘接剂或基本上不存在粘接剂。用于产生低密度绝热材料的方法的开发提供了令人满意的弹性,在纤维块中没有粘结剂。
其它的进展是不规则形状的矿物纤维绝热材料。不规则形状的而不是直的、纽结的或者甚至是弯曲的提供了更加均匀的网格结构。这种均匀的体积填充可以获得更高的回复率。更重要的是,均匀的体积填充还导致热导率的明显降低。另外,不规则形状的纤维的更高缠绕可以提供更高的棉填充整体性。所谓充分的整体性,是指棉块的纤维保持缠绕而不会分开。
本发明提供了适合用作绝热材料的不规则形状的玻璃纤维。每一根玻璃纤维由两种不同的玻璃组成。每一种玻璃具有不同的热膨胀系数(CTE),至少相差2.0ppm/℃。每一种玻璃具有不同的组成。每一种玻璃组合物在1600-2050华氏度(982-1121℃)下的粘度对数为3,并且其液相温度至少比粘度对数为3的温度低50华氏度(28℃),每一种玻璃组合物基本上由SiO2、Al2O3和Na2O组成并且还包括BaO、SrO、K2O、Li2O、ZnO、TiO2或Fe2O3。优选地该玻璃还包括B2O3、MgO或CaO。优选地,每一种玻璃组合物的液相温度至少比粘度对数为3的温度低150华氏度(84℃)并且CTE至少相差4.0ppm/℃。优选地,该玻璃组合物至少包括BaO、K2O、Li2O或ZnO中的一种。
每一种玻璃组合物包括1.0-20.0摩尔%BaO、SrO、K2O、Li2O、ZnO、TiO2或Fe2O3。优选地,每一种玻璃组合物包括2.0-10.0摩尔%这些成分中的一种或多种。
在由玻璃棉成分和组合物形成的纤维中采用两种玻璃。对B2O3和Na2O的含量进行调整以使热膨胀系数产生较大差异同时保持相同的纤维成型温度。这种方法可以产生所需的性能但它接近可接受的成分的极限。本发明增加了玻璃中组分的数量以扩大成分区域以及该玻璃可能达到的性能。

一般说来,包括本发明的不规则形状的玻璃纤维的绝热产品可以通过适当的装置和方法如在US5431992(Houpt等人)所说和所表示的装置和方法来制备,该文献作为参考而引入本文。
优选地,本发明的纤维可以通过在国际公开WO95/30787和US专利申请序列号08/240428(Scott等人,1994年5月10日提交,特别是参见其附图1)中所说的直接成型法来制备,这两篇文献作为参考而引入本文。在纤维成型以后,可以将它们存放运输,例如运到复合机(切割前或切割后)中,或对其作进一步处理使之适合于最终的用途。举例来说,如果纤维要用来制备绝热材料,则可以将它们包裹、切割而后用本领域内已知的适当装置对其进行滚压。
本发明的不规则形状的玻璃纤维的绝热产品可以通过如图1所示的旋转纤维成型法来制备。
参见图1,熔炉10通过工作区12向成纤器14提供两种不同的熔融玻璃组合物。由该成纤器产生的不规则形状的玻璃纤维帘18通过位于运输机下方的真空装置作为棉块20而收集在运输机16上。当该纤维通过空气或气体由成纤器中的鼓风机22向下吹落时,它们变细并恢复其不规则形状。
图2表示该成纤器14包括旋转喷头60。喷头60由喷头底壁62和喷头周壁64组成。轴66使喷头60旋转。该喷头的旋转使熔融玻璃从喷头周壁离心成初级纤维68。通过管形燃烧器70的加热使初级纤维保持在柔软可变细的条件下。在本发明的一种实施方案中,未示出的一种内部燃烧器向喷头内部提供热量。管形鼓风机72采用导入的空气74将初级纤维向下拉并使之进一步变细成为次级纤维76,这种纤维适用于玻璃棉绝热材料中。该次级纤维或双组分玻璃纤维而后收集形成玻璃棉块。
喷头的内部供以两种不同的熔融玻璃料流,即含有玻璃A的第一种料流78和含有玻璃B的第二种料流80。料流78中的玻璃直接滴到喷头底壁上并在离心力作用下向下朝着喷头周壁流动以形成玻璃A头。熔融玻璃料流80中的玻璃B比料流78更靠近喷头周壁,料流80中的玻璃在到达喷头底壁之前被水平凸缘82打断。因此在水平凸缘上形成玻璃B的堆积或头。
图3表示由缠绕、不规则形状的玻璃纤维38组成的绝热产品30。
图4是具有50∶50A/B玻璃比率的理想的不规则形状的纤维38的截面图。两部分40和42基本上相等,点44是中心点,线46为直径。
图5表示两部分48和50不相等的更典型的横截面。线52不再是直径,只是一个分割线。线R和r用来定位中心点44。
偏差比是表征A/B玻璃比率离50∶50有多远的一个参数。该偏差离50∶50越大,r作为R的比例也越大。已经发现本发明的不规则形状的玻璃纤维平均偏差比率一般大于5%,通常大于约15%,在更多情况下则大于约30%。
本发明的不规则形状的纤维是双玻璃纤维,即每一种纤维由两种不同的玻璃组合物,即玻璃A和B组成。如果将本发明的不规则形状的玻璃纤维形成截面,则该纤维的一半是玻璃A,而另一半是玻璃B。实际上,在玻璃棉绝热材料中各种不规则形状的玻璃纤维中可以存在很宽范围的玻璃A和玻璃B的比例(也许甚至在单根纤维的长度上)。在每一根不规则形状的玻璃纤维中,玻璃A的比例可以在总玻璃重量的约15-85%范围内变化,而其余的为玻璃B。通常,不规则形状的玻璃纤维的绝热产品将由玻璃A和B的不同比例的组合而构成,包括少量纤维是单一成分的。
该纤维的横截面照片可以通过将一捆纤维用环氧树脂固定,使纤维尽可能地平行取向。用金刚石锯片将该环氧树脂柱切断并用各种研磨材料将一个新表面抛光。然后用薄碳层涂覆经过抛光的样品表面,以产生供扫描电子显微镜(SEM)进行分析的导电样品。而后采用背散射电子检测器在SEM上对该样品进行检测,它表明了平均原子数的的变化(作为灰度的变化)。这种分析表明在该纤维的横截面上存在黑色和发亮区域。即存在两种玻璃并且表示了两种玻璃的界面。
由于连续变化的拉细环境,每一根不规则形状的玻璃纤维均以独特的方式卷曲。没有两根纤维是完全相同的。该纤维的最终形状由于双玻璃性能而具有一种基本曲线,它由于连续变化的拉细环境而引起的弯曲平面的扭曲和不规则的旋转而有所不同。该纤维的基本弯曲是三维方向的扭曲。通常它不是螺旋型的。该纤维的不规则性能可以使不规则形状的玻璃纤维彼此分开并达到均匀的体积填充性能。
尽管我们不想局限于此,适合用作绝热材料的常规玻璃组合物是钠(碱金属氧化物)钙(或碱土金属氧化物)铝硼硅酸盐组合物。玻璃中主要的成分是:SiO2,其量一般为50-68%重量;Al2O3,其量一般为9%重量以下;B2O3,其量一般为25%重量以下;Na2O,其量一般为约5-20%重量;CaO,其量一般为约3-14%重量;和MgO,其量一般为10%重量以下。
我们发现可以进行取代以改变两种玻璃的热膨胀同时使粘度和总组成的差异降到最小。
1.Li2O摩尔替代Na2O以及ZnO摩尔替代CaO以减小CTE;以及
2.K2O摩尔替代Na2O以及BaO摩尔替代CaO+MgO以增加CTE。
除了这些改进之外,还可以采用例如Na2O来替代B2O3
这些替代可以在适于制备双组分玻璃纤维Al2O3的基于Na2O-B2O3-MgO-CaO-SiO2玻璃的一系列玻璃中进行。组合物的例子在下表中给出。几种组合物具有所列出的成型温度(玻璃粘度为约1000泊的温度)、液相温度和热膨胀系数。热膨胀系数在0-300℃或在室温(21℃)-300℃下测定。

采用低膨胀玻璃对比#1和高膨胀玻璃实施例#14制备本发明的不规则形状的玻璃纤维。在实验规模的操作中,以大约40磅(18.1千克)/小时的速度制备纤维。由50克纤维制备玻璃棉块方块8×8英寸(203×203mm)样品。通过将恢复后的厚度与加压后的厚度作比较测定这些试验样品的恢复性。加压15分钟密度达12pcf(192公斤/立方米)。
现有技术的标准粘接绝热产品的恢复比为18∶1。现有技术的标准无粘接玻璃棉绝热材料其恢复比为14.4∶1。本发明的无粘接的不规则形状的棉绝热材料对于三种所测试的样品来说为32∶1-38∶1。

Claims (11)

1.一种适合用作绝热材料的不规则形状的玻璃纤维(38),每一根玻璃纤维由两种不同的玻璃组成,每一种玻璃具有不同的热膨胀系数(CTE),其中CTE至少相差4.0ppm/℃,每一种玻璃具有不同的组成,每一种玻璃组合物在1600-2050华氏度(871-1121℃)下的粘度对数为3,并且其液相温度至少比粘度对数为3的温度低150华氏度(84℃),至少一种玻璃组合物基本上由SiO2、Al2O3和Na2O组成并且还包括1.0-20.0摩尔%的BaO、SrO、K2O、Li2O、ZnO、TiO2和Fe2O3中的至少一种。
2.根据权利要求1的不规则形状的玻璃纤维(38),其中该玻璃组合物还包括B2O3、MgO或CaO。
3.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括2.0-10.0摩尔%BaO、SrO、K2O、Li2O、ZnO、TiO2或Fe2O3
4.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括K2O和BaO。
5.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括BaO。
6.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括Li2O。
7.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括ZnO。
8.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括K2O和ZnO。
9.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括TiO2
10.根据权利要求1的不规则形状的玻璃纤维(38),其中至少一种玻璃组合物包括Fe2O3
11.玻璃纤维绝热材料(30),它包括根据权利要求1所说的不规则形状的玻璃纤维。
