技术领域
本发明涉及一种用于由粉末流形成3D物体的设备和方法。
背景技术
众所周知,以500至1,000ms-1的速率将粉末(例如,金属粉末)“冷喷涂”或者“超音速喷涂”到物体上以赋予这些物体保护涂层。然而,针对所有功能性目的,这些仅是2D涂层并且不用于提供3D特性。用于施加这些2D涂层的已知装置不能够控制粉末的路径与其充分接触的物体之间的关系以实现3D生产。据申请人所知,本领域的技术人员尚未想到开发基于喷涂粉末的3D生产技术。

具体实施方式
参照图1至3,尤其是图3,3D打印机1具有机械臂2和喷涂喷嘴4,该机械臂2具有用于固定住基板(未示出)的抓手3。当使用打印机时,抓手3固定住基板并且从喷嘴4放出高速度的加热加压空气流或者其它气体流。进料机将金属粉末或者其它粉末供应给空气使得其也可以高速度离开喷嘴并且接触基板。

机械臂2是可调整的,使得粉末朝着期望的距离和角度的向量移动以按照适于形成期望产品的方式接触基板。随着多层粉末在基板上堆积,机械臂2重新定向以保持最佳距离和角度。
参照图1,打印机被容纳在易于管理的外壳5内。图2图示了在没有外壳的情况下并且具体在构建腔6内的打印机。构建腔支持具有界面7的计算机化系统,该界面7用于设置手动生成的或者自动计算机化的控制命令并且将其提供给机械臂2和喷涂喷嘴4。构建腔6具有用于在使用时方便观察打印机的窗口8和使得热空气能够逸出的上通风口9。

优选地,机械臂2使粉末束在基板的表面上移动,使得粉末束保持大体上垂直于其与基板的接触点。这通过打印机的计算机化系统的控制功能来实现。若需要,打印机还能够使粉末束的角度重新定向成小于垂直,例如,以便形成期望的3D形状。
在本发明的一些实施例中,机械臂2可以包括五轴CNC框架或者六轴工业机械臂。选择一个或者另一个可以取决于速度或者准确度是否是最重要的考虑因素。
在优选实施例中,构建腔6用于物理地容纳过量的粉末以使其能够被收集并且再利用或者再循环。构建腔6还使粉末远离可能会因暴露于粉末而被损坏的附近的设备。
在本发明的一些实施例中,对过量粉末的量进行感测并且对控制参数进行调整以减少过量粉末的量,从而降低发生相关隐患的风险。
在本发明的优选实施例中,基板或者喷涂喷嘴4或者两者都需要被附接到运动控制系统,该运动控制系统可以持续地重新定向和保持粉末束的迎角大体垂直。另外,数字控制系统可以处理目标3D物体的几何结构并且生成有利于沉积的适当的工具路径以产生与目标几何结构最匹配的3D物品。
图5图示了计算机化系统与机械臂2和喷涂喷嘴4通信的优选方式。例如,CAD软件16将反映设计指令的数据传送到计算机化控制系统17。基于该设计指令,控制系统17发送速度控制信号18以确定离开喷嘴4的粉末的速度(该信号还可以控制粉末的温度和压力)。同样基于设计指令,控制系统将位置控制信号19发送给运动驱动器20以控制在3D物体形成时喷嘴4相对于3D物体的角度和距离。
在本发明的一些优选实施例中,打印机包含传感器,该传感器适用于在3D物体形成时监测3D物体的几何结构,例如,其高度特性,并且将反馈提供给计算机化系统以对粉末的速度、温度或者驻留时间、或者喷嘴4与基板之间的距离或者角度进行调整,以更准确地控制成品的几何结构。这有助于应对不可预见的或者已知的混杂因素。
优选地,计算机化控制系统17实现粉末流的快速停止和开始。粉末料的电磁阻塞控制,连同依据释放的量来调整粉末料的装置,可以用于促进这个操作。
图6图示了沉积有喷涂粉末材料的基板30。粉末是金属的并且已经被沉积成线32、32、33和34。在这种情况下,每条线都是喷涂喷嘴单次通过的结果。首先,沉积线31、32和33,将线34沉积在线31和32上。在该示例中,基板和线由不同的金属物质形成。线30由铝粉形成,并且线31、32和33由铜粉形成;全部以500ms-1的粉末沉积速度进行。假定使用线31和32作为基板,另一条线34也由铜粉形成并且以400ms-1的粉末速度被沉积。
在本发明的一些实施例中,打印机包含用于在创建3D产品时固定住3D产品的机械吊架。希望的是,将3D产品附着到吊架上的材料与喷涂的粉末不同,使得可以容易地将成品与吊架分离。在至少某些情况下,附着材料可以是PLA(聚乳酸塑料)或者某些合适的替代物。可以通过单独的高速喷嘴来施加附着材料,并且附着材料可以适合用作施加到基板平台的隔离的第一层以保护该基板平台。
在本发明的一些实施例中,可以存在多个粉末进料机,每个都适用于将不同类型的粉末递送给喷嘴。计算机化控制系统控制从一种粉末转换到另一种以将期望的特性赋予终产品。
在本发明的优选实施例中,控制装置具有或者接收确定在制造期间的每个时间点处的几何结构、粒子速度(根据粉末和基板材料)的数据,并且控制粒子撞击的速度和角度、和距离,使这些参数随着对制造再现性的需要而改变。
尽管已经通过示例描述了一些优选实施例,但是应该理解,可以在不脱离本发明的范围的情况下进行修改和改进。

Claims (22)

1.由粉末形成3D物体的一种设备,所述设备包括:
a)递送装置,所述递送装置适用于以足够高的速度放出粉末流以使其能够形成3D物体;
b)定位装置,所述定位装置适用于调整所述递送装置的位置;以及
c)控制装置,所述控制装置适用于控制:
i)所述定位装置的移动;以及
ii)所述粉末流的速度。
2.根据权利要求1所述的设备,其中,所述递送装置能够调整所述粉末的温度,并且所述控制装置适用于控制所述递送装置调整所述粉末的温度的程度。
3.根据权利要求1或2所述的设备,其中,所述定位装置包含喷头。
4.根据权利要求1、2或3所述的设备,其中,所述定位装置包含适用于在所述3D物体形成时支撑所述3D物体的平台。
5.根据前述权利要求中的任一项所述的设备,其中,所述控制装置适用于在所述3D物体形成之前接收并且解译规定所述3D物体的几何结构的数据。
6.根据前述权利要求中的任一项所述的设备,所述设备包括传感装置,所述传感装置适用于在所述3D物体形成时感测所述3D物体的一个或多个几何特性并且将这种/这些几何特性传送到所述控制装置使得所述控制装置使以下的一个或多个改变:
a)所述递送装置的所述位置;
b)所述粉末的所述速度;以及
c)所述粉末的所述温度。
7.根据权利要求6所述的设备,其中,感测到的几何特性是所述3D物体在形成时的高度。
8.根据前述权利要求中的任一项所述的设备,其中,所述递送装置适用于根据来自所述控制装置的指令递送超过一种类型的粉末。
9.根据前述权利要求中的任一项所述的设备,其中,所述定位装置包含机械臂。
10.根据前述权利要求中的任一项所述的设备,其中,所述定位装置适用于调整所述递送装置和所述平台之间的距离和/或角度,并且所述控制装置适用于控制这个操作。
11.使用根据权利要求1所述的设备来形成3D物体,其中,所述控制装置使以下的一个或多个在所述物体形成期间改变以便赋予所述物体一个或多个预定特性:
a)所述递送装置的所述位置;
b)所述粉末的所述速度;以及
c)所述粉末的所述温度。
12.根据权利要求11所述的用途,其中,a)、b)和c)中的至少两个在所述3D物体形成期间改变。
13.根据权利要求11所述的用途,其中,a)、b)和c)中的所有三个在所述3D物体形成期间都改变。
14.根据权利要求11、12或13所述的用途,其中,所述粉末是冷喷涂粉末。
15.根据权利要求11至14中任一项所述的用途,其中,所述粉末以500ms-1至1,000ms-1的速度离开所述递送装置。
16.根据权利要求11至15中任一项所述的用途,其中,通过经由所述递送装置施加多层所述粉末来形成所述3D物体。
17.根据权利要求11至16中任一项所述的用途,其中,所述控制装置包括计算机化系统,所述计算机化系统适用于根据要形成的所述3D物体将控制信号发送给所述递送装置和所述定位装置。
18.根据权利要求11至17中任一项所述的用途,其中,所述粉末实质上是金属的。
19.根据权利要求11至18中任一项所述的用途,其中,所述粉末的温度为25℃至300℃。
20.根据权利要求11至19中任一项所述的用途,其中,所述粉末包括平均大小为5μ至50μ的粒子。
21.根据权利要求11至20中任一项所述的用途,其中,所述粉末的温度为0℃至300℃。
22.根据权利要求11至21中任一项所述的用途,其中,所述递送装置和所述3D物体之间的所述角度和距离在所述3D物体形成时改变。
