技术领域
本发明涉及具有表面材料的用于发动机舱区域的装饰部件或覆层,以及制造这种装饰部件的方法。
背景技术
已知在发动机舱区域中使用覆层或装饰部件来覆盖表面,以减弱噪音。这种装饰部件或覆层的例子特别是固定在发动机的覆层或装饰部件,以及固定至油底壳、水箱或电池组周围的覆层。大多数这些部件可以被终端消费者看见,并且可能具有美观的组件。
现有技术的装饰部件,特别是用于覆盖发动机的装饰部件,是由注射模制的塑料制成。这些部件很重且由于材料的性质其设计自由度受到限制。
市场上少量的发动机盖装饰部件是由例如含有玻璃纤维的纤维材料制成,并且可以用非织造物或纺织物覆盖,以使得能够在生产过程中脱模和/或提高部件的声学性能,而不是增强视觉外观。这种部件的问题是细的玻璃纤维穿透覆盖材料,对处理此部件的人产生皮肤刺激。此外,可以在表面上看到玻璃纤维,导致视觉缺陷。
对于内部装饰部件,可以有较宽的材料选择。然而,可用于内部装饰部件的大多数美观材料会在发动机和动力传动系周围的高热负载条件下失效,并且将随着给定条件,特别是温度、湿度和所有类型的污物和油脂的影响快速恶化。
因此,本发明的目的是进一步优化发动机舱区域中的发动机盖或其它覆层,特别是增强视觉外观而不削弱部件的声学和其它要求。
发明内容
通过根据权利要求1所述的具有多层表面材料的发动机舱装饰部件和具有这种多层表面材料的这种装饰部件的制造方法实现所述目的。
用于覆盖表面的发动机舱装饰部件或覆层,其包括由声学多孔材料制成的载体层,其特征在于,它还包括由2层组成的多层表面材料,其中第一外层是开放结构的纺织织物,且第二层是聚合物膜层,所述2层叠加并层压在一起,使得透过所述纺织物层的开放结构可以看见所述膜层,所述多层表面材料层压在所述装饰部件的至少一个外表面上,使得所述开放的纺织织物形成所述装饰部件的最外层。
在第一个实施方案中,根据本发明用于覆盖发动机舱组件的表面的多层表面材料由2层组成,其中第一外层是开放结构的纺织物和第二层是聚合物膜层,其中所述外层直接(straight)叠加在所述膜层上并层压在一起,使得透过纺织物层的开放结构可以看见所述膜层。
所述膜层可以用作纺织物层和要被覆盖的发动机装饰部件的粘合剂层。优选地,将所述膜和表面层层压在一起,使得膜材料可以至少软化到粘性状态并且可以被压进纺织物层的开放孔洞或孔结构中。由于膜会突破纺织品的视觉外观,从而产生不再单调的表面外观。这种效果可以通过层之间的色差和/或通过使用的膜的光泽度水平进一步增强。
令人惊讶的是,由于膜对光反射具有深远的影响,因此对于具有小孔洞和高百分比的覆盖表面的织物,已经看到了膜的这个效果。优选地,纺织物中的开放结构的平均孔洞尺寸在50和2000μm之间,优选50和700μm之间。纺织物中的开放结构的孔洞尺寸至少使得其对整个部件的气流阻力没有相关的影响。此外,可以选择孔洞尺寸,使得小的污物颗粒不会落入织物结构的开放空间中。另一个优点是膜可以避免污物颗粒迁移到下面的载体层内。
在开放结构的纺织物下面直接使用膜的额外的优点是,玻璃纤维不再能够穿透外表面,提高了与触摸玻璃纤维相关的健康风险,并且进一步增强了部件的光学外观。
优选地,选择与制造方法相结合的膜,使得膜不熔融至流动状态,因为这将引起渗出到织物表面,从而完全淹没纺织物材料;这将导致外观的局部改变并且是不想要的。
优选地,膜层的厚度为20至150μm之间,更优选为25至80μm之间。如果膜太厚,它可能不再膨胀到织物的开放空间中,并且可能会削弱织物和膜的层压,伴随着在处理和使用过程中剥落的危险。
此外,膜必须使得其在包括根据本发明的多层表面材料的装饰部件的模制过程中能够拉伸而不会撕裂。
优选地,根据本发明的多层表面材料中的膜是热塑性聚氨酯(TPU)。理解的是TPU膜是不发泡的。该膜具有在发动机舱装饰部件的模制过程中其不会碎裂的优点。此外,如果所述膜是穿孔的,穿孔将大部分保持在其原始状态,而不会实质上增加或减小孔洞尺寸。此外,所述膜具有良好的各向同性拉伸能力,使其成为用于深拉或可变的三维形状的理想膜。
所述热塑性聚氨酯优选地基于聚酯或聚醚。为了进一步提高产品的塑模能力以及增加抗油性,优选所述膜是基于聚酯多元醇。
优选地,TPU膜具有根据ISO 11357测量的至少在140℃以上的熔融范围,优选在150和170℃之间。
优选地,所述膜是至少部分地穿孔。这种至少部分的穿孔可能够通过下面的层来吸收噪音。
根据优选的发展,膜层的穿孔至少在剖面上包括大于150,000孔洞/m2、优选大于200,000孔洞/m2的穿孔密度。优选穿孔密度小于750,000孔洞/m2。增加或减少每平方米的孔洞数(孔洞/m2)可以有助于调整部件的整体声学性能。
所述膜可以通过本领域技术人员已知的任何方法进行穿孔,例如通过使用热针。
根据优选的发展,所述膜层的至少部分的穿孔包括其横截面区域对应于直径在10和1000μm之间的基本圆柱形孔洞的孔洞。所述优选的发展可以提供改善外部装饰部件的吸音的优点。
优选地,膜的穿孔的平均直径小于开放结构的纺织织物中的所谓的孔洞的平均直径。
令人惊讶的是,纺织物层与膜层的结合使用使得表面较少污染,当需要时更容易清洁。此外,它减少了污物穿透进入装饰部件。当织物材料实质性地连接到位于下面的膜层时,纱或纱的纤维被固定且不能移动。因此,在使用过程中,特别是且包括苛刻的清洁条件,如高压喷水清洁和洗刷的使用过程中,表面变得令人惊奇地更加稳定。由于织物的材料以及与膜的结合可以是防水的,所以当潮湿时,被覆盖的装饰部件会快速干燥。
特别地,由于膜中的穿孔的污染的可能性较小,因此纺织物层与至少部分穿孔的箔层一起使用,可以在更长的时间跨度上显示出稳定的声衰减。纺织物防止了在处理和清洁过程中表面上的污物被推到膜的穿孔中。
优选地,纺织物层的平均织物覆盖系数为60至99%。可以使用覆盖系数来定义织物的结构开放性。覆盖系数是纱覆盖的织物面积与总的织物面积的比。它通常被认为是开放性的度量,以结构的松散度或紧密度的形式,并且可以使用图像分析进行测量,提供以实际织物结构覆盖的表面的定量(%)。例如使用数字显微镜VHX-5000和Keyence公司的附带分析软件。计算机材料能够计算由织物覆盖的百分比,或者可以计算未被织物覆盖的百分比以及孔洞的尺寸。对于织物自身而言,它能够以通过光线进行测量,而对于部件,其可以以来自上方的光进行测量。
令人惊讶的是,已经具有98-99%的非常高的覆盖系数的情况下,光可以照亮通过,因此膜的效果可能是可见的。
优选的织物具有最小的气流阻力,小于200N.s.m-3,因此织物本身不是气流阻力层。测量的AFR通常与覆盖系数无关。
根据目前的ISO 9053,使用直接气流法(方法A)测量AFR。
优选地使用由于其制造方式、而不是由于机械作用如冲孔或穿孔而具有优选的覆盖系数的那些类型的织物。优点是纱材料不受损害,因此在盖的使用和处理过程中,特别是在盖的清洁过程中,表面磨损的机会较少。
优选地,纺织物层是针织物(knitted fabric)或机织物(woven fabric)两者中任一者。可能使用不同类型的针织、图案或纹理(texture),例如圆形、经编(warp)、凹凸组织(piqué)、互锁或提花以及三维型的针织。各种针织纹理与膜一起给予了根据汽车和制造商获得定制的解决方案的可能性。此外,针织影响表面的触觉,并且可以通过选择针织以及织物的细度使其适用。同样,用于针织的纱以及纱的类型-光滑或纹理化-的选择也对织物的外观开放性有影响。
具有开放型编织的机织物可与针织相媲美。同样对于机织物,各种编织以及纱的细度和纱的类型-光滑的或纹理化-的选择,与膜一起影响表面的触觉以及视觉外观。
为了增加整体的拉伸性能,织物可能包括弹性纱或由弹性纤维制成的纱。纺织织物可以包括弹性纱,使得织物可以在平面的所有方向上以大致相等的量拉伸。特别是对于机织物,这可能是优点。
更通常地,对于具有更结构化的三维形状的那些装饰部件,能够在平面的一个或多个方向上拉伸,使得能够更平滑地与要被覆盖的表面一致,和/或也可能给出优选的表面图案化效果。其它的可能性是定制和增强要被覆盖的装饰部件的整体视觉外观。
优选地,纺织物层的面积重量为50至400g/m2之间,优选在65至150g/m2之间。
优选地,纺织物层由热塑性材料制成。选择的材料可以具有至少220℃以上的熔融温度。在此温度之上,在部件的制造过程或使用过程中,织物不会失去其结构和完整性。优选使用聚酯,优选使用聚对苯二甲酸乙二醇酯(PET)或聚对苯二甲酸丁二醇酯(PBT)中的至少一种。
一个优选的实施方案是用于覆盖发动机舱区域中的表面的发动机舱装饰部件、面板(panel)或覆层,其包括层压在所述装饰部件的至少一个外部面上的根据本发明的多层表面材料,其中纺织织物层是最外表面层。原则上不应将其他层放在所述纺织织物层的顶部上,因为这会掩盖想要的美观效果。
发动机舱区域中可能的表面可以是车辆主体的表面,也可以是通常放置在发动机舱区域中的组件之一的表面,如发动机和动力传动系、电池、油底壳冷却单元、发动机罩(bonnet)内表面等。然而,它也可以是用于整个发动机舱区域覆盖所有发动机舱组件的表面盖,它或者是与发动机罩分离或者作为单独的面板。
以多层表面材料覆盖的装饰部件的至少一个表面优选地是背离车辆表面或其要被覆盖的组件之一的表面的表面,优选地可以被打开发动机舱区域的人看见,例如为了定期保养。优选地,要被覆盖的表面是发动机盖,包括发动机上盖(top cover)、电池或油底壳盖、发动机盖衬件(hood liner)以及跨越并覆盖发动机舱区域本身的面板等。
发动机舱装饰部件优选地还至少包括由声学多孔材料制成的载体层,例如纤维层或开孔泡沫层中的一个。载体层定义为实质上给予部件结构刚性的层。其他层可能增强它,但不是部件的结构刚性的主要贡献者。
如果载体层是纤维层,则优选其至少包括纤维和热塑性或热固性粘合剂,其中粘合剂在纤维之间形成小的粘合点。
作为热塑性粘合剂,可以使用聚酯共聚物或聚酰胺,优选聚酰胺6或聚酰胺66。优选地,粘合剂是纤维、片状或粉末的形式,其中纤维是最佳的,以得到与其它纤维更均匀的混合物。
或者,可以使用热固性粘合剂,例如树脂型的材料如酚醛树脂。
所述纤维至少是下列纤维之一或这些纤维的组合:热塑性纤维,例如聚酯纤维如聚对苯二甲酸乙二醇酯,天然纤维,如亚麻或棉,或矿物纤维,如玻璃纤维、陶瓷纤维、碳纤维或玄武岩纤维。它也可以是这些纤维的混合物,例如聚酯和玻璃纤维的混合物。所述纤维可以是短纤维或连续长丝(endless filaments)。
优选地,所述纤维是最终与其它纤维例如非自卷曲热塑性纤维、玻璃纤维和/或棉纤维结合的自卷曲纤维。
自卷曲纤维是具有两种组分的纤维,两种组分被安排成使得一种组分具有与另一种组分不同的收缩行为,从而使长丝的形状偏离直线,例如螺旋(spiral)、Ω(omega)或螺旋(helical)的形式。然而,在大多数情况下,所述形状不一定是规则的结构:不规则的三维形状的版本具有同样的优点。在自卷曲纤维中,卷曲是永久性的。自卷曲的先决条件是由纤维中的两种组分的收缩、收缩力和弹性模量的差异产生的某种卷曲潜力。
可以使用机械卷曲以进一步增强纤维卷曲和形成的形状,例如通过包括填塞箱处理(stuffer box treatment)或锯齿齿轮处理。
自卷曲纤维与机械卷曲纤维的不同方面在于,它们在纤维纺丝过程中获得卷曲能力作为纤维的固有特征,因此自卷曲是永久性的。这种固有的自卷曲不太可能在进一步的生产工艺步骤或材料的后续使用过程中失去,优选地,其可以在必要时在工艺步骤过程中复原。
优选地,自卷曲纤维具有大体上圆形的横截面,更优选地具有中空芯,也众所周知为中空复合纤维。然而,也可以使用本领域已知的用于制造复合自卷曲纤维的其它横截面。
令人惊讶的是,使用自卷曲纤维进一步提高了载体层关于层对于振动的抵抗性的耐久性,特别是在安装装置连接到载体层的区域。进一步发现,噪音在低频范围内的衰减至少等于在其安装装置中以附加的弹性体去耦合而得到衰减的材料,或者更好。对于直接安装到具有高水平振动能量的车辆结构(比如发动机或动力传动系以及在某些情况下的发动机罩)的部件,这是特别令人感兴趣的。或者经由通常是钢的汽车主体连接的结构,所述汽车主体对于振动噪音是良好的导体。
根据本发明的装饰部件的载体层中使用的自卷曲纤维优选是并列型(side byside)复合纤维。优选地选择复合材料,使得存在有引起纤维中固有的永久性自卷曲的粘度差异。然而,也可以选择显示如定义表示的自卷曲的其它类型的复合纤维。
优选地,自卷曲纤维由聚酯和/或其共聚物的一种或其组合制成,例如聚对苯二甲酸乙二醇酯或聚对苯二甲酸丁二醇酯。
用于粘合纤维、热塑性纤维或卷曲纤维中任一者的所有聚合物,只要给出材料要求,都可以是原始的(virgin)或来自再循环的和/或再生的资源。而且,天然纤维例如棉纤维也可以是原始的,也可以是从再生资源使用的,例如作为翻造棉(shoddy cotton)。
卷曲纤维在载体层和/或附加的纤维吸收层(后面详细讨论)的共混物中的使用进一步增强了声学性能。
所述两种组分应分布在长丝线(filament string)中,使得给予长丝的长度方向上的收缩差异。当纤维由每个组分的相等部分组成并且组分分离并位于纤维的相对侧上时,可以发展出最大的卷曲。
使用的自卷曲纤维的短纤维长度优选为32至76mm之间。纤维优选在2至20分特(dtex)之间,更优选在2至10分特之间。
总之,自卷曲纤维的使用提高了通过例如气流铺设(air lay)方法或更优选的梳理方法获得的材料层的均匀度。自卷曲纤维回到无规卷曲形式的自然倾向给予纤维额外的回弹性。卷曲的永久性防止了加工过程中卷曲的损失。
如果载体是纤维层,层的面积重量可以是200至1700g/m2,优选在400至1500g/m2之间。
可能的纤维组合物的实施例是(给出的%是重量%):
·玻璃纤维与聚酰胺粘合纤维混合,其中粘合纤维将熔融并在玻璃纤维之间形成结合点。优选地使用55至80%之间的玻璃纤维和45至20%之间的聚酰胺粘合纤维的混合物。玻璃纤维可能是至少部分地被其它填料纤维如聚酯纤维例如PET或PBT取代。优选地,使用自卷曲聚酯中空复合纤维来至少部分地取代玻璃纤维。
令人惊奇的是,以最终与标准聚酯纤维和/或棉纤维结合的自卷曲纤维至少部分地取代玻璃纤维,至少在安装装置连接到载体层的压缩区域显示出较好的振动衰减。
这具有进一步的优点在于,装饰部件能够在没有去耦合元件的情况下同样在振动表面上使用安装装置,而不增加振动噪音。
其它可能的纤维组合物的实施例是(给出的%是重量%):
·玻璃纤维与热固性粘合剂混合,例如玻璃纤维垫(也称作玻璃绵)与10-20%、优选15%的酚醛树脂混合。玻璃纤维可能部分地被填料纤维如棉和/或聚酯、优选被自卷曲纤维取代,例如15-20%的酚醛树脂、0-30%的棉或0-30%的聚酯或0-30%的自卷曲聚酯纤维和50-60%的玻璃纤维。
或者,可以选择没有玻璃纤维的纤维溶液,例如PET和聚酰胺纤维的混合物,其中聚酰胺纤维将熔融并在PET纤维之间形成结合点。优选地,所述部件在压力下与水的饱和蒸汽直接接触下进行模制,其中聚酰胺的表观熔点下降,低于其以差示扫描量热法(DSC)测量的熔融温度。因此,PET的熔融温度可以至少为240℃。通过使用这种方法,聚酯纤维将不会熔融并在载体材料中保持纤维网络,保持纤维层的噪音吸收特性。优选地,PET纤维至少部分地被卷曲的聚酯纤维和/或棉纤维取代。
优选使用在聚合物中包含阻燃剂的热塑性纤维。
或者,载体可以由开孔泡沫制成。优选使用来自聚氨酯或三聚氰胺之一的刚性或半刚性泡沫。优选地,使用的泡沫进一步至少包括阻燃剂。
应用于泡沫的术语半刚性是本领域中使用的标准术语。通常,这种泡沫具有在刚性和柔性泡沫之间的玻璃化转变温度(Tg)。开孔泡沫意味着泡沫中50%或以上的孔(cell)具有开放的结构。优选地,对于声学性质,超过90%的孔具有开放的结构。
优选地,所述开孔泡沫由聚氨酯制成并且还包括石墨。例如在EP 1153066中公开的泡沫及在EP 1153067中公开的其制造,可以与所公开的本发明一起使用。优选地,所述泡沫包含石墨、优选片状剥落的石墨,其范围在泡沫的2至40%重量之间。
作为载体层的聚氨酯的泡沫密度优选为10至45kg/m3之间。
在另一个实施方案中,具有纤维载体层或泡沫载体层二者中任一者和根据本发明的多层表面材料的发动机装饰部件,还包括例如在装饰部件的制造过程中被压模的嵌入的标志,其中载体层局部地进一步被压缩以形成所需标志,或者作为正向印记,其中标志周围的区域进一步被压缩,使得标志突出来,或者作为负向印记,其中标志本身进一步被压缩。根据本发明的多层表面材料与载体材料的结合使得这些类型的标志可以在与整个部件的模制相同的工艺步骤中制造,而不需要额外的材料或工艺步骤。
或者,也可能之后将标志添加到多层表面材料的上面。这些标志可以由能够承受高温并且能够胶合到表面的任何类型的合适的塑料制成。或者,标志可以在背面具有突起,该突起通过小的间隙放入至载体层中,且能够例如使用超声波焊接设备焊接到背部。
另一个替代方案是在外层上使用转印,例如使用预印的标志或装饰,其能够例如作为贴花被转印到表面。
在另一个优选的实施方案中,具有载体层和根据本发明的多层表面材料的发动机舱部件还包括附加吸收层,所述吸收层是以纤维层或开孔泡沫层二者中任一者的形式。对于该层,可以使用与对于载体层公开的相同类型的材料。然而,由于该层的功能不作为载体层,因此该层的密度和/或刚性小于载体层。泡沫的密度可以在10至35kg/m3之间,例如具有12kg/m3和20kg/m3之间的密度的板坯材料(slab stock material)。最终产品中的层的面积重量能够使用不同厚度,优选在5至50mm之间的板坯材料额外地进行设置。部件中吸收层的最终厚度是可变的,并且取决于部件的设计,通常在1至20mm之间,其中较低的厚度是在边缘和安装的区域中,而较厚的区域在与吸收噪音有关的区域内。
在与吸收噪音有关的区域中,吸收层的厚度大于载体层的厚度,优选载体层在2至10mm之间且吸收层的厚度在8至30mm之间。
在边缘和/或安装区域中,两个层的厚度都可低至1-2mm,使得能够良好的连接至安装装置。
附加的吸收层可以被放置在多层表面材料与载体层之间或者在面向车辆组件要被覆盖的表面的方向上载体层的下方。
根据本发明的装饰部件的实施例构建如下:将具有针织物和热塑性聚氨酯穿孔膜的多层表面材料层压到半刚性开孔聚氨酯层形式的附加吸收层,并且位于吸收层的相对位置,将由结合了作为粘合剂材料的聚酰胺纤维的玻璃纤维制成的纤维载体层层压到所述吸收层。优选地,该层覆盖以薄的非织造层,仅是为了防止该层粘附到模具上。
根据本发明的装饰部件的另一个实施例构建如下:将具有针织物和热塑性聚氨酯穿孔膜的多层表面材料层压到纤维载体层上并位于载体层的相对位置,该纤维载体层由结合了作为粘合剂材料的聚酰胺纤维的玻璃纤维制成,使用半刚性开孔聚氨酯层形式的附加吸收层。优选地,该层覆盖以薄的非织造层,防止该层粘附到模具上并用于在部件的处理过程中保护泡沫层。
覆盖材料的热塑性聚氨酯(TPU)层也可以用作胶粘层,用于将织物层层压到载体材料或附加的吸收层,而不需要在这两层之间的附加胶粘层。在载体层是优选的玻璃纤维和聚酰胺粘合剂的层的情况下,也不需要额外的胶粘层。然而,在某些材料组合中可能需要额外的胶粘层。
这种普通胶粘层与TPU或穿孔TPU的使用之间的差异在于,在高温模制过程中,TPU基本上不会碎裂,其保持在膜的形式。
当使用的目前发展水平的膜材料时,比如例如聚烯烃膜,将会熔融并形成在周围层中恶劣(wicked)的液滴。因此,目前发展水平的材料作为膜的整体性被削弱,而之后,就膜本身而言不再是可被识别的。
在另一个优选的解决方案中,具有载体层和根据本发明的多层表面材料以及放置在多层表面材料和载体层之间或载体下方的附加吸收层的发动机舱部件还包括位于载体和附加吸收层之间的第二膜,以进一步增强多层覆层的声学特性。其中,在最终的装饰部件的形成过程中,所有的层被层压到相邻的层。
在另一个优选的实施方案中,第二膜至少部分地打开,使得打开的区域具有气流阻力(AFR)。优选地,最终部件在形成之后在其厚度上测量的AFR在500至4000Nsm-3之间的范围内。
虽然可以通过与第一膜层相当的穿孔来完成形成微小孔洞的所述膜的开口,但是其也可能在模制处理过程中优选地以蒸汽模制发生。所述膜将变得略微多孔,从而得到在部件上1500至4000N.s.m-3之间的AFR。这将进一步增强声学衰减,特别是整个部件的隔绝性质。
优选地,第二膜层可以是下列材料之一:聚酰胺(PA),例如PA6或PA66、聚酯,PET或PBT或聚酯的共聚物,聚烯烃,如聚乙烯(PE)或聚丙烯(PP)或热塑性聚氨酯(TPU),优选基于酯或醚的版本。第二膜层也可以由双层或多层膜形成,优选上述材料的组合,例如PA6/PE或聚酯(CoPES)/TPU的共聚物。
优选的是TPU,因为它在高热负荷下具有耐用性。优选地,TPU膜具有根据ISO11357测量的至少140℃以上,优选在150和170℃之间的熔融范围。
优选地,第二膜层的厚度为约25至120μm之间,优选50至100μm之间。
在其它的实施方案中,给出了具有根据本发明的多层表面材料的装饰部件的生产。
使用由两个半模组成的模具,来制造根据本发明的装饰部件,所述模具的两个半模一起形成具有装饰部件的所需3D形状的空腔。3D形状可能意味着两个模制表面之间的间隙是可变的,使得产品具有可变的厚度,因此在部件的平纹(plain)方向上具有可变的密度。
在一个半模中,所需的材料被堆叠在正确的层中就位,例如载体材料、膜和外部织物层。如果认为有必要,可能包括其他任选的层。
关闭模具,并固结这些材料和/或层压这些层到相邻的层,以形成最终部件。优选地,以压力和直接蒸汽优选使用饱和蒸汽进行模制。优选地,也在相同步骤中进行载体层的压缩以获得所需的刚度。
形成的部件可以在部件的平面方向上具有可变的密度和/或厚度。由根据本发明的多层表面材料覆盖的部位可以具有例如锯齿状(indents)和/或圆形曲线形式的表面结构,以强调或增强表面覆盖物的视觉设计,优选地包括模制标记。此时,面向要被覆盖的车辆表面的部位可具有调节成与要被覆盖的表面一致的轮廓。
或者,可以在模制步骤之前加热材料,然后进行热模制或冷模制步骤。
在下文中,将进一步解释本发明以及所公开的附加的优选的实施方案。这些进一步公开的优选的解决方案也可以与已经描述过的实施方案结合使用。

具体实施方式
对于根据本发明的多层表面材料,优选地可以使用开放结构的纺织织物,例如机织物或针织物。在图1至图4中给出了这种织物的实例。
在图1中,给出了例如具有经线(1)和纬线(2)的平纹机织物。在这些线之间,小的孔洞(3)限定了机织物的开放性。机织物的结构的开放性的特征在于线的粗细(thickness)(由线密度判断,即1km的线的重量克数)、线的交织类型、编织的密度、经线和纬线的褶曲比率以及表面结构(光滑的或起绒的)。特别地,经纬之间的差异可以进一步增强多层表面材料的开放性和/或整体美学外观。
在图2和图3中给出了针织物的实例。针织织物的开放性可能受到针织机隔距(gauge)和纱线尺寸的影响。例如,使用210旦尼尔纱线的13隔距针织物可能具有平均在30和40%之间的开放面积。图2示出了简单的针织图案,其具有纱线(4)和以(3)表示的在织物中的孔洞。而图3示出了更加复杂的针织图案,其具有更加3D的针织结构。
图4示出了与图3相当的这种针织结构的放大图,但是由2种不同颜色的纱线制成。织物结构中的一些孔洞用3表示。此外,孔洞3a示出了用于建立这种织物纹理的平均孔洞尺寸的例子。由于在机织物或针织物中形成的大多数孔洞是结构不规则的。这种层的覆盖系数将是孔洞的面积除以测得的总面积。在这种情况下,将得出大约74%的覆盖系数。
图5示出了根据现有技术的注塑模制塑料制成的发动机上盖(11)与要被覆盖的发动机表面一起的实例。在汽车的使用中可以看见的外表面是根据消费者的设计规范形成的,并具有主要是美观的特征。而面向发动机的表面更多地受到发动机形式的边界限制。面向汽车组件--尽管在此情况下是发动机,它也可能白车身或者发动机罩--的表面并不总是接触整个表面上方的装饰部件,在某些区域这是不想要的,因为组件的振动将接着被面板接替,并将产生额外的振动噪音源,以及可能影响材料的耐久性。
优选地,根据本发明的发动机盖能够以相邻的表面与发动机表面的轮廓一致,即使实际上其可能没有接触它。同时,盖的外部位遵循不需要与直接覆盖发动机的表面相当的优选的美学和/或空气动力学轮廓(profile)。因此,横截面显示出可变的厚度,和因此用于载体层和/或吸收层的材料中可变的密度,以遵循这两个要求。此外,发动机盖具有可能的解决方案,以便将覆盖表面的装饰部件安装到要被覆盖的表面,在这种情况下使用穿过装饰部件并直接拧到发动机体上的螺丝(13)。
图6示出了根据本发明的装饰部件,其示出了覆盖有根据本发明的覆盖材料的表面的部位,包括具有标志(14)的表面压花(embossment)。
图7至11示出了根据本发明用于材料堆叠的优选的布置。这些图中的参考符号指示相同类型的层:
·5a是开放结构的织物,例如针织物或机织物;
·5b是膜层,优选TPU膜层,其可以是穿孔的;
·6是载体层,以如图7至10所示的纤维层的形式,或者作为泡沫层(11);
·7是任选的第二膜层,优选地也由TPU制成;
·8是任选的吸收层。这个层可以是如图7或图10所示的纤维,或如图8或图9所示的泡沫层。
·9是任选的纱布(scrim)层,例如由聚酯材料制成的非织造的。
在一个优选的实施方案中的布置包括根据本发明的多层表面材料,具有纺织织物(5a)和热塑性聚氨酯膜层(5b),其中纺织织物是机织的或针织的开放结构的织物之一。此外,相邻于膜层(5b),使用由30至80%玻璃纤维和20至50%的聚酰胺粘合纤维制成的纤维层形式的载体层(6)。最终,玻璃纤维可以被高达100%的作为填充材料的棉纤维和/或聚酯纤维取代。优选使用的聚酯纤维是聚对苯二甲酸乙二醇酯(PET)。它们可以优选为自卷曲纤维。
在模制工艺过程中,所有的层被层压到相邻的层。
聚酰胺粘合纤维将熔融并形成小液滴,局部地将玻璃纤维粘合在一起,而不削弱纤维材料的气流阻力。优选地,在形成部件之后,载体层的气流阻力将在450和4000Nsm-3之间。该层的密度可以在150和500kg/m3之间。
任选地,可以使用开孔半刚性聚氨酯泡沫层(8)(图6或图9)形式或第二高阶纤维层(loftier fibrous layer)(8)(图7或图10)形式的吸收层。对于高阶纤维层,可以使用与载体层相同的纤维材料;然而具有较低的密度或者是包括相同聚酰胺纤维粘合剂但具有聚酯和/或棉作为主要的结构纤维的材料。对于泡沫层,板坯材料的面积重量和/或厚度可以调整。
图11示出了仅具有由泡沫制成的载体层(6)和根据本发明的覆盖的多层(5a和5b)的布置。这种类型的布置通常可能用作例如作为发动机盖衬件,位于汽车的发动机罩内部,当打开发动机盖时,覆盖层面朝下。

Claims (29)

1.用于覆盖表面的发动机舱装饰部件或覆层,其至少包括由声学多孔材料制成的载体层,其特征在于,它还包括由2层组成的多层表面材料,其中第一外层是开放结构的纺织织物,且第二层是聚合物膜层,所述2层叠加并层压在一起,使得透过所述纺织物层的开放结构可以看见所述膜层,所述多层表面材料层压在所述装饰部件的至少一个外表面上,使得所述开放的纺织织物形成所述装饰部件的最外层。
2.根据权利要求1所述的发动机舱装饰部件或覆层,其中所述纺织织物中的开放结构的平均孔尺寸在50至2000μm之间。
3.根据权利要求1所述的发动机舱装饰部件或覆层,其中所述纺织织物中的开放结构的平均孔尺寸在50至700μm之间。
4.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述纺织织物具有60至99%之间的平均织物覆盖系数。
5.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述纺织织物由熔融温度为至少220℃的热塑性材料制成。
6.根据权利要求5所述的发动机舱装饰部件或覆层,其中所述纺织织物由聚酯制成。
7.根据权利要求5所述的发动机舱装饰部件或覆层,其中所述纺织织物由聚对苯二甲酸乙二醇酯(PET)或聚对苯二甲酸丁二醇酯(PBT)制成。
8.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述外层是针织物或机织物两者中任一者。
9.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述膜层是热塑性聚氨酯(TPU)。
10.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述膜层是至少部分穿孔的。
11.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述膜层的厚度为20至150μm之间。
12.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其中所述膜层的厚度为25至80μm之间。
13.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其还至少包括由刚性或半刚性泡沫制成的载体层。
14.根据权利要求13所述的发动机舱装饰部件或覆层,其中所述刚性或半刚性泡沫是开孔泡沫。
15.根据权利要求13所述的发动机舱装饰部件或覆层,其中所述泡沫由聚氨酯泡沫或三聚氰胺泡沫两者中任一者制成。
16.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其还至少包括由固结的纤维材料组成的载体层,所述固结的纤维材料由纤维和热塑性粘合剂或热固性粘合剂形式的粘合剂组成,其中所述粘合剂形成纤维之间的小粘合点以固结所述纤维材料。
17.根据权利要求16所述的发动机舱装饰部件或覆层,其中所述纤维是下列纤维中的至少一种或这些纤维的混合物:热塑性纤维,天然纤维,或矿物纤维。
18.根据权利要求16所述的发动机舱装饰部件或覆层,其中所述纤维是下列纤维中的至少一种或这些纤维的混合物:聚酯纤维,棉或亚麻纤维,或玻璃纤维、碳纤维、陶瓷纤维或玄武岩纤维。
19.根据权利要求18所述的发动机舱装饰部件或覆层,其中所述聚酯纤维是聚对苯二甲酸乙二醇酯(PET)或聚对苯二甲酸丁二醇酯(PBT)纤维。
20.根据权利要求17所述的发动机舱装饰部件或覆层,其中使用的热塑性纤维至少部分是自卷曲纤维。
21.根据权利要求20所述的发动机舱装饰部件或覆层,其中所述自卷曲纤维是复合纤维。
22.根据权利要求20所述的发动机舱装饰部件或覆层,其中所述自卷曲纤维是中空复合纤维。
23.根据权利要求16所述的发动机舱装饰部件或覆层,其中所述热塑性粘合剂是聚酯的共聚物或聚酰胺两者中任一者,或者其中所述热固性粘合剂是树脂型。
24.根据权利要求16所述的发动机舱装饰部件或覆层,其中所述热固性粘合剂是酚醛树脂。
25.根据权利要求1至3中任一项所述的发动机舱装饰部件或覆层,其还包括声吸收层。
26.根据权利要求25所述的发动机舱装饰部件或覆层,其中所述声吸收层是纤维层或开孔泡沫层。
27.根据权利要求25所述的发动机舱装饰部件或覆层,其还包括在所述载体层和吸收层之间的膜层,其在所述部件的模制过程中是可渗透的或变得可渗透。
28.根据权利要求27所述的发动机舱装饰部件或覆层,其中所述载体层和吸收层之间的膜层是热塑性聚氨酯膜层。
29.根据权利要求27所述的发动机舱装饰部件或覆层,其中,所述装饰部件的总体气流阻力小于4000N.s.m-3,其是使用直接气流法(方法A)根据目前ISO 9053测量的。
