现代风力涡轮转子叶片通过将纤维增强复合物结合诸如轻木或塑料泡沫的芯部构件而构造成。公知塑料泡沫的示例包括聚氯乙烯(PVC)、聚对苯二甲酸乙二醇酯(PET)和聚对苯二甲酸丁二醇酯(PBT)。轻木或塑料泡沫的目的是减轻叶片的在操作期间仅经受低机械应力的区域中的重量。在这些区域中,叶片包括纤维增强复合物和轻木或塑料泡沫的夹层设计。这例如在WO 2012/025165 A1中被描述。

具体实施方式
图1示出了根据实施例的风力涡轮1。
风力涡轮1包括连接到发电机(未示出)的转子2,该发电机设置在机舱3内侧。机舱3被设置在风力涡轮1的塔4的上端处。
转子2包括三个叶片5。这类转子2可能具有范围在例如从30至120米的直径。叶片5经受高风力负载。与此同时,叶片5需要是轻质的。出于这些原因,现代风力涡轮1中的叶片5由纤维增强复合材料制成。在本文中,出于成本原因,玻璃纤维相比碳纤维来说通常是优选的。此外,叶片5均包括由轻材料制成的一个或多个芯部构件,以减少叶片5的重量。目前,构想到利用由塑料泡沫(尤其是聚亚胺酯)制成的芯部构件来制造叶片5。
在下文中最初参考图2和3以更通用的方式来描述该工艺。
图2示出了模具6,其可构造为打开或关闭模具。例如,模具6可形成关闭模具的下部部分,关闭模具的上部部分未被示出。
最初,真空分布层7被铺设在例如模具表面6a上面。真空分布层7被连接到真空泵8,将在下文更详细地描述其功能。
现在在也在图3中示出的第一步骤S1中,纤维材料9被铺设在真空分布层7上面。纤维材料9例如可包括纤维垫、纤维敷层、纺织纤维等。纤维可设置成UD构造、双轴构造或任何其他合适构造。纤维材料9例如包括玻璃纤维,并且在干燥状态下被施加到真空分布层7。在其他实施例中,不提供真空分布层7。在该情况下,纤维材料9被直接施加到模具6的上表面6a上。
在步骤S2中,泡沫材料(尤其是,聚亚胺酯)被施加到纤维材料9上面。当泡沫材料10被施加到纤维材料9上时,其已经处于发泡状况。在其他实施例中,泡沫材料10可以具有这样的化学成分,仅在将泡沫材料10施加到纤维材料9上面之后将获得发泡状况。
在另一步骤S3中,泡沫材料10被固化以形成芯部构件。固化可在室温下或者在升高温度(例如,100°C)发生。在固化期间,聚亚胺酯中的分子链交联以提供坚硬且坚固的芯部构件。
在另一步骤中,另一层纤维材料11可以被施加到固化泡沫材料10上。
之后,包括层7、9、10、11的敷层被覆盖在真空袋12中。现在,在模具6的内表面6a与真空袋12之间施加抽吸,以将所述敷层挤压在一起。所述抽吸经由真空泵8被施加。真空分布层7分布真空泵8所提供的真空。一旦已经施加真空,诸如环氧树脂的树脂被注入到真空袋12和模具6之间的空间中。树脂浸渍纤维材料9、11的纤维。一旦纤维材料9、11的纤维已经被树脂充分地润湿,则热量被施加到该敷层以固化该树脂。在图3中由步骤S4表示注入树脂的步骤,并且在图3中由步骤S5表示固化树脂以形成叶片5的步骤。在步骤S6中,固化叶片5可从模具6被移除。
在另一实施例中,取代干燥纤维材料9、11,可使用预浸渍纤维材料。在该情况下,不需要步骤S4。
图4示出了如何实施步骤S2的更具体的示例。
施用器13被用于施用泡沫材料10。施用器13被连接到供应线路(未示出),所述供应线路从罐或一些其他存储机构来供应处于发泡状况的泡沫材料10。
施用器13具有开口14,所述开口可构造成例如喷嘴。通过喷嘴14,泡沫材料10被施用到纤维材料9上面。施用器13还包括用于成形已经被沉积在纤维材料9上的泡沫材料10'的刮擦边缘15。以这种方式,获得具有平坦或平面状上表面16的泡沫材料10层。
图5A至5C描述了在一些修改下的如图4所示的工艺。
根据图5A,施用器13包括卷轴或线轴17。线轴17包括例如卷绕纸18。当施用器13在纤维材料9上面沉积泡沫材料10并且用其刮擦边缘15来成形所述泡沫材料时,纸18自动地沉积在泡沫材料10的上表面16上。施用器13基本上与纤维材料9延伸所处的平面平行地延伸。施用器13的运动方向在图5A中用附图标记19表示。
根据一个实施例,刮擦边缘15可具有如图5B所示的三角形切口的形状。当施用器13移动到沉积的泡沫材料10'上时,泡沫材料10被成形为相应三角形形状。这由图5C示出,该图以截面图示出了在平行于纤维材料9的平面的平面中彼此紧邻地设置的泡沫材料10的两个三角形杆。现在,施用器13可构造成在另一工艺步骤中利用泡沫材料10''来填充所述三角形杆之间的三角形凹部20。在该另一工艺步骤中,施用器13可构造有笔直刮擦边缘15,例如如参考图4所阐述的。
图6示出了与图4相比具有一些其他修改的工艺步骤。
在如图6所示的工艺中,施用器13被连接到两个供应线路21、22。经由供应线路21,泡沫材料10被供应。经由供应线路22,切碎纤维23(例如,切碎玻璃、碳或聚芳酰胺纤维23)被供应。此外,施用器13可包括混合室24,泡沫材料10在该混合室中与切碎纤维23混合。所述混合物由施用器13供应到纤维材料9上。参考图4以及图5A至5C描述的其他实施例参照适用于图6的实施例。
一旦被固化,泡沫材料10由纤维23来增强。纤维23可具有比沉积层10的厚度或高度H更小、相等或更大的长度。因此,获得固化的纤维增强芯部构件。
此外,纤维可相对于玻璃纤维材料9的平面25以不同的角度设置。
纤维23(尤其是纤维23的大部分)可垂直于平面25设置。
图7示出了具有不同纤维取向的泡沫材料10的示例。
在图7的示例中,纤维23相对于纤维材料9(未示出)的平面25以非垂直的角度设置。例如,纤维23可相对于平面25以+45°/-45°的角度设置。
例如,泡沫材料10可包括三个杆或层26、26'、26''。所述杆或层26、26'、26''彼此紧邻地设置,因此接壤成使其侧表面或边缘27位于彼此之上。通过使得施用器13将其运动方向19、19'、19''改变两次(每次改变180°),可形成所述杆或层26、26'、26''。
图8示出了增强泡沫材料10的另一方法。
例如,如结合图7在上文描述的,泡沫材料10可再次包括并排设置的多个杆或层26、26'、26''。现在,例如包括双轴纤维材料的纤维条带28被设置在杆或层26、26'、26''的相邻边缘27之间。所述条带或条子28可被设置成使其在与纤维材料9的平面25垂直的平面中延伸。

Claims (12)

1.一种用于制造风力涡轮(1)的部件(5)的方法,所述方法包括以下步骤:
a)将纤维材料(9)铺设(S1)在模具表面(6a)上;
b)将未固化泡沫材料(10)设置(S2)在所述纤维材料(9)上面;
c)固化(S3)所述未固化泡沫材料(10)以形成芯部构件;以及
d)固化(S5)浸渍所述纤维材料(9)的树脂以形成所述部件(5);
其中,在步骤b)中或之后,所述未固化泡沫材料(10)根据所述芯部构件的期望几何构型来成形,且其中,施用器(13)移动跨过所述未固化泡沫材料(10)以成形所述未固化泡沫材料(10),所述施用器(13)包括与所述芯部构件的期望几何构型(20)相对应的几何构型(15),其中,所述施用器(13)包括用于供应所述未固化泡沫材料(10)的开口(14)。
2.根据权利要求1所述的方法,其中,在步骤b)中,所述未固化泡沫材料(10)以发泡状况被施加到所述纤维材料(9)上。
3.根据权利要求1所述的方法,其中,在步骤b)中,所述未固化泡沫材料(10)以未发泡状况被施加到所述纤维材料(9)上,在将所述未固化泡沫材料(10)施加到所述纤维材料(9)上之后获得发泡状况。
4.根据权利要求1所述的方法,其中,与所述施用器(13)移动跨过已经被施加到所述纤维材料(9)上的未固化泡沫材料(10)同时地将所述未固化泡沫材料(10)供应到所述施用器(13)的开口(14)。
5.根据权利要求1至4中任一项所述的方法,其中,所述施用器(13)被构造成将覆盖层(18)施加到所述未固化泡沫材料(10)上面。
6.根据权利要求1至4中任一项所述的方法,其中,在步骤b)中,所述未固化泡沫材料(10)包括切碎纤维(23)。
7.根据权利要求6所述的方法,其中,所述切碎纤维(23)中的至少一些均具有比所形成的芯部构件的高度(H)更小的长度。
8.根据权利要求6所述的方法,其中,所述切碎纤维(23)中的至少一些均具有与所形成的芯部构件的高度(H)相等或更大的长度。
9.根据权利要求6所述的方法,其中,所述切碎纤维(23)中的至少一些与所述纤维材料(9)垂直地取向。
10.根据权利要求6所述的方法,其中,所述切碎纤维(23)中的至少一些与所述纤维材料(9)非垂直地取向。
11.根据权利要求1至3中任一项所述的方法,其中,在步骤b)中,在所述未固化泡沫材料(10, 10', 10'')的层的相邻边缘(27)之间设置纤维材料的条带(28)。
12.根据权利要求1至4中任一项所述的方法,其中,所述未固化泡沫材料(10)是聚亚胺酯。
