背景技术

与通常关注树脂灌注以及湿法铺叠技术的现有技术相比,本发明关注预浸料技术。当所述组合式预浸料被用于制造涂覆凝胶的复合结构时,所述嵌合层有利于将功能性层结合至凝胶涂层。在所述功能性层和所述凝胶涂层仅布置了所述嵌合层。这使得能够方便地靠近所述复合结构的外表面布置所述功能性层。有利地,所述嵌合层能防止所述第一层的织纹图案“透印”在所述复合结构的外表面上,从而能确保良好的表面光洁度。除了这些优点之外,与分开的功能性层和嵌合层相比,所述组合式预浸料易于处理,因此有利于复合铺叠。
所述电路可通过使用已知的沉积技术用导电材料来设置。所述电路可形成用于吸收雷达信号的电路模拟吸收器。然而,在其它实施例中,电路可以设置在所述布的所述第一表面上。对于这种应用,载银的墨将是合适的。在又一实施方式中,可以在第一表面上设置电阻性电路元件。在所得到的复合结构中,所述电阻性元件将靠近涂覆凝胶的外表面,并因此适于设置成用作融冰网络,例如当所述复合结构是风轮机叶片时。
所述功能性层的织布可以是玻璃纤维布,或可以由其它适当的加强纤维(例如,碳纤维)形成。织布优选具有低运动织纹,使得纤维的运动较低,并因此能够基本避免对电路元件的损坏。平纹是低运动织纹的一个例子。优选地,所述布是平纹E玻璃。所述布在184gsm(克/每平方米)的区域中优选为薄的。
当所述组合式预浸料用于制造诸如风轮机叶片的涂覆凝胶的复合结构时,所述嵌合层是位于所述功能性层和所述复合结构的由所述凝胶涂层限定的外表面之间的唯一材料。有利地,可以在所述组合式预浸料中利用大致均匀厚度的嵌合层,以确保从与所述外表面相距的深度方面而言,所述电路位于所述复合结构中的一致并且可预测的位置。当所述电路用于例如RAM目的时,这可确保有效的操作。
所述嵌合层可以是一层无纺玻璃纤维薄棉(tissue)或织物(fleece)。另选地,所述嵌合介质可以是能够嵌合凝胶涂层的任何其它适当的材料。优选地,所述嵌合层例如在50gsm的区域中是一薄层。有利地,可以利用薄的嵌合层来确保所述电路靠近所述复合结构的外表面。当所述功能用于融冰目的时,这是有益的。
诸如风轮机叶片的涂覆凝胶的复合结构通常具有靠近其外表面的一层结构性布。当这种复合结构使用根据本发明的组合式预浸料坏材料制造时,功能性层被布置在结构性层和嵌合层/凝胶覆层之间。在某些实施方式中,所述组合式预浸料还可包括第三层,该第三层是结构性层并且包括具有结构性织纹(例如,三向织纹)的布。在所述组合式预浸料中包括结构性层有利于复合物的铺叠,这是因为需要将较少的层分别组装在模具上。
认为优选的是,使所述电路位于所述功能性层和所述结构性层之间的分界面处,而不是位于所述功能性层和所述嵌合层/凝胶涂层之间的分界面处。因此,优选的是,所述组合式预浸料的所述嵌合层邻近织布的第二表面,该第二表面位于所述第一表面的相反侧。这是因为,认为所述功能性层与所述结构性层之间的结合强于所述功能性层经由所述嵌合层与所述凝胶涂层的结合。因此,与功能位于所述功能性层和所述嵌合层/凝胶涂层之间的分界面处的情况相比,使所述电路位于所述功能性层和所述结构性层之间的分界面处被认为更不易导致所得到的复合结构中的分层现象。然而,在本发明的某些实施方式中,可能需要使所述嵌合层邻近所述第一表面,以使得所述电路位于所述功能性层和所述嵌合层之间的分界面处,并因此更靠近所述凝胶涂层。
可对所述组合式预浸料的各层进行缝合或以其它方式进行附接,以便将各层保持在一起而没有褶皱、空隙或间隙,从而当用所述基体材料浸渍所述组合式预浸料时,获得一致的产品。可用编码式缝合(例如,颜色编码或缝合图案)来识别所述功能性层的性质。这为所得到的组合式预浸料的功能提供了视觉指示。
根据本发明的第二方面,提供了一种制造用在复合铺叠技术中的组合式预浸料的方法,该方法包括:组装第一层和第二层,并用诸如树脂的基体材料来浸渍所述第一层和所述第二层;所述第一层是功能性层,并且所述第二层是嵌合层,该嵌合层包括嵌合介质以有利于将所述组合式预浸料结合至凝胶涂层,其中,所述功能性层包括织布,并且该织布的第一表面上设置有电路。明显的是,本发明的第一方面和第二方面是相互对应的产品和方法。
所述方法可包括:将第三层与所述第一层和所述第二层组装在一起,并用所述基体材料浸渍所述第一层、所述第二层和所述第三层;所述第三层是包括具有结构性织纹的布的结构性层。
所述方法可包括:在用所述基体材料浸渍所述层之前将所述层附接在一起。例如,可对各层进行缝合。有利地,所述方法可包括:在织造所述结构性层的所述布的同时,将三个所述层附接在一起。
在总体发明概念内,根据本发明的第三方面,提供了一种制造复合结构的方法,所述复合结构具有限定外表面的凝胶涂层以及位于所述凝胶涂层下方的功能性层,所述方法包括:将所述凝胶涂层施加在模具内;将组合式预浸料铺叠在所述凝胶涂层上,所述组合式预浸料包括用诸如树脂的基体材料浸渍的第一层和第二层;所述第一层是功能性层,并且所述第二层是嵌合层,该嵌合层包括嵌合介质以有利于将所述组合式预浸料结合至所述凝胶涂层,其中,所述功能性层包括织布,并且该织布的第一表面上设置有电路;并且该方法还包括使所述复合结构固化。
应理解,在上述方法中使用的所述组合式预浸料可包括之前描述的所述组合式预浸料的一些或全部特征。例如,还可包括结构性层。然而,为了简洁,此处没有重复所述组合式预浸料的可选特征。
本发明概念包括上述组合式预浸料在制造涂覆凝胶的复合结构中的用途。此外,本发明概念还包括使用上述组合式预浸料制造的复合结构。该复合结构可具有限定外表面的凝胶涂层。所述组合式预浸料可经由嵌合层结合至所述凝胶涂层。所述复合结构可以是用于风轮机的叶片。本发明概念可延伸到风轮机和风电场,所述风轮机具有使用上述组合式预浸料制造的叶片,所述风电场包括至少一台所述风轮机。

具体实施方式
参照图1a,示出了组合式预浸料10,该预浸料具有包括玻璃纤维布14的功能性层12,玻璃纤维布14在其第一表面16上设置有电路(未示出)以形成用于吸收雷达信号的CA吸收器的一部分。电路可通过使用常规的制造技术(例如,沉积)设置在第一表面16上。在该实施例中,玻璃纤维布14具有低运动织纹,并且是重量为184gsm(克/每平方米)的平纹E玻璃。在平纹布12的与第一表面16相反的第二表面24上沉积有嵌合层18,该嵌合层包括嵌合介质20以有利于结合至凝胶涂层22(图1b)。在该实施例中,嵌合介质20是一薄层轻质E玻璃薄棉,具有均匀的纤维分散程度和50gsm的重量。
功能性层12和嵌合层18被缝合在一起,然后用诸如可固化的环氧树脂的基体材料进行浸渍,以将层12、18结合在一起。缝合不会使组合式预浸料10具有相当大的机械强度,而只是用作将层12、18保持在一起而没有褶皱、空隙或间隙的手段,以便当用树脂浸渍所述材料时,获得一致的产品。因为可能会需要制造具有不同功能的组合式预浸料坏材料,所以可以使用编码式缝合(例如,使用不同颜色的缝线)来识别组合式预浸料中的特定的功能性层12。
与薄棉和E玻璃形成的分开的薄层相比,组合式预浸料10更易于铺叠,并且可以有利地使用在诸如风轮机叶片的复合结构的制造中。现将参照图1b、图1c和图1d来描述用组合式预浸料10制造诸如风轮机叶片的复合结构。首先参照图1b,设置模具26,该模具的模具表面28的形状对应于所述结构所要求的外轮廓。在模具表面28上施加有适当的脱模剂(未示出),并且着色的环氧树脂凝胶涂层22被施加到该脱模剂上面。然后,将组合式预浸料10铺叠在凝胶涂层22上面,使薄棉层18接触凝胶涂层22。薄棉18嵌合凝胶涂层22,并因此有利于与凝胶涂层22形成强有力的结合。
在平纹布14的第一表面16上铺叠有一层结构性布30。在该实施例中,结构性布30是可从诸如GuritTM或HexcelTM的供应商获得的预浸料TriaxTM。TriaxTM是具有三向织纹的玻璃纤维布的例子,并且由三个分开的纱线组织成,使得纤维在织纹中分别取向成0度和+/-45度的角度。
在该实施例中,电路处于功能性布层12和结构性布层30之间的分界面处。目前,认为优选的是,使电路位于平纹布14的面向结构性布层30的一侧上,而不是位于平纹布14的面向凝胶涂层22的一侧上。这是因为,平纹布14与结构性布层30之间的结合强度被理解为大于平纹布14与凝胶涂层22的结合强度,因此认为不希望在平纹布14与凝胶涂层22的分界面处引入可能会削弱这种结合的材料。
尽管在图1b中未被示出,但是根据复合结构的具体结构要求,铺叠结构(lay-up)还可包括位于结构性层30上面的其它材料。例如,当所述结构是风轮机叶片时,可在结构性布层30上面铺叠泡沫芯层(未示出)。此外,可在该区域中设置RAM背反射器(未示出),例如,碳薄棉层(未示出)。
现在参照图1c,在已经将预浸料10、30组装在涂覆凝胶的模具26上之后,在真空袋32中烘烤整个组件以使树脂固化。
参照图1d,一旦完成固化,就从模具26脱模所得到的涂覆凝胶的复合结构34。有利地,设置在玻璃纤维布14的第一表面16上的电路(未示出)靠近复合结构的由凝胶涂层22限定的外表面,并且位于与该外表面相距一致的深度处。E玻璃薄棉18与凝胶涂层22有利地形成强有力的结合。此外,E玻璃薄棉18能够良好地遮覆下面的玻璃纤维布14的纹理,并因此形成具有光滑的外表面的复合结构34,即,E玻璃薄棉基本上防止了在复合结构34的外表面上“透印”玻璃纤维布14的织纹。固化的凝胶涂层22在复合结构34的外表面上提供了高质量并且十分耐用的抗UV、抗水解的涂层。
图2a示出了三层组合式预浸料110,在该材料中,在嵌合层118和结构性层130之间布置有功能性层112。与图1a中示出的实施方式相同的是,功能性层112包括一层184gsm的平纹E玻璃114,该层平纹E玻璃被设置在具有电路(未示出)的第一表面116上,并且嵌合层118包括50gsm的玻璃纤维薄棉。结构性层130是一层TriaxTM。功能性层112、嵌合层118和结构性层130通过用可固化的环氧树脂进行浸渍而结合在一起,从而形成组合式预浸料110。
三层组合式预浸料110优选与TriaxTM层130同时制造。TriaxTM通过使用被构造成由三个分开的纱线组来织造玻璃纤维的工业织机制造。在与由三个纱线组来织造TriaxTM的同时,薄棉层118和平纹E玻璃114被共同供给到织机中。织机被构造成将TriaxTM130、平纹114和薄棉118缝合在一起。
应理解,不是在制造TriaxTM130的同时将薄棉118和平纹114共同供给到织机中,TriaxTM可以被独立地制备,并随后这三层被缝合在一起。一旦将这三层缝合在一起,就用可固化的环氧树脂来浸渍这三层以形成组合式预浸料110。
三层组合式预浸料110是一种用于制造风轮机叶片的特别方便的材料,以便包括在叶片的外表面附近的功能性层。很多现有的叶片都具有作为其加强性最外层的结构性布,例如,TriaxTM。通过将诸如TriaxTM的结构性布层130结合在组合式预浸料110内,简化了复合叶片的制造,这是因为更少的分开的层需要在模具中被组装。因此,三层组合式预浸料110有利于在铺叠工艺中处理材料。
将参照图2b、图2c和图2d描述用图2a的三层组合式预浸料110来制造诸如风轮机叶片的复合结构。首先参照图2b,设置模具126,该模具的模具表面128的形状对应于所述结构所要求的外轮廓。在模具表面128上施加有脱模剂(未示出),并且在脱模剂上面施加有凝胶涂层122。将模具表面128和三层组合式预浸料110铺叠在凝胶涂层122上面,其中组合式预浸料110的薄棉层118接触凝胶涂层122。
根据复合结构的所需结构特征,可在三层组合式预浸料110上面设置额外的芯层(未示出)。现在参照图2c,在已经将组合式预浸料110以及任何其它预浸料(未示出)铺叠在涂覆凝胶的模具126上之后,在真空袋132中烘烤整个组件以使树脂固化。
参照图2d,一旦完成固化,就从模具126脱模所得到的涂覆凝胶的复合结构134。有利地,设置在玻璃纤维布114的第一表面116上的电路(未示出)靠近复合结构134的由凝胶涂层122限定的外表面,并且位于与该外表面相距一致的深度处。薄棉层118与凝胶涂层122有利地形成强有力的结合。
尽管上述实施例涉及将雷达吸收材料结合至诸如风轮机叶片的复合结构,但应理解,这只是可使用上述技术的功能类型的一个例子。例如,替代性地,平纹布14、114可设置有电路,以提供用于在诸如风轮机叶片的复合结构周围传送信号的装置。为此目的,可在平纹布上设置诸如载银墨的墨。其它应用可包括用在融冰叶片中的预设电路。为了融冰的目的,特别有利的是,能够尽可能近地将功能结合至叶片的外表面。
除了风轮机应用之外,应理解,上述技术和组合式预浸料可用在需要靠近涂覆凝胶的外表面引入功能的任何其它涂覆凝胶的预浸料复合结构中。
尽管此处描述的是玻璃纤维加强材料,但应理解,本发明的变形例可利用可选的加强纤维,例如,碳纤维。还应理解,尽管将缝合具体描述为在用基体材料进行浸渍之前将各种层保持在一起的手段,但为此目的,还可以使用其它适当的附接手段。此外,应理解,在用基体材料进行浸渍之前将各层附接在一起不是必须的。
在不偏离由所附权利要求书限定的本发明的范围的情况下,可以对以上实施例作出各种其它改变。

Claims (21)

1.一种用在复合铺叠技术中的组合式预浸料,该材料包括用诸如树脂的基体材料浸渍的第一层和第二层;所述第一层是功能性层,并且所述第二层是嵌合层,该嵌合层包括嵌合介质以有利于将所述组合式预浸料结合至凝胶涂层,其中:所述功能性层包括织布;并且在该织布的第一表面上设置电路。
2.如权利要求1所述的组合式预浸料,其中,所述嵌合层与所述布的第二表面相邻,该第二表面位于所述第一表面的相反侧。
3.如权利要求1或2所述的组合式预浸料,该组合式预浸料还包括第三层,该第三层是结构性层并且包括具有结构性织纹的布;其中,所述第一层、第二层和所述第三层用所述基体材料浸渍。
4.如权利要求3所述的组合式预浸料,其中,所述功能性层布置在所述嵌合层和所述结构性层之间。
5.如前述权利要求中任一项所述的组合式预浸料,其中,所述电路呈用于吸收雷达信号的电路模拟吸收器的形式。
6.如前述权利要求中任一项所述的组合式预浸料,其中,所述织布具有低运动织纹,例如,平纹。
7.如前述权利要求中任一项所述的组合式预浸料,其中,所述嵌合介质是薄棉或织物。
8.如权利要求3所述的组合式预浸料,其中,所述结构性织纹是三向织纹。
9.如前述权利要求中任一项所述的组合式预浸料,其中,所述层被缝合在一起。
10.如权利要求9所述的组合式预浸料,其中,使用编码式缝合识别所述电路的特征。
11.一种制造用在复合铺叠技术中的组合式预浸料的方法,该方法包括:组装第一层和第二层,并用诸如树脂的基体材料来浸渍所述第一层和所述第二层;所述第一层是功能性层,并且所述第二层是嵌合层,该嵌合层包括嵌合介质以有利于将所述组合式预浸料结合至凝胶涂层,其中:所述功能性层包括织布;并且在该织布的第一表面上设置电路。
12.如权利要求11所述的方法,该方法还包括:将第三层与所述第一层和所述第二层组装在一起,并用所述基体材料浸渍所述第一层、所述第二层和所述第三层;所述第三层是结构性层,该结构性层包括具有结构性织纹的布。
13.如权利要求11或12所述的方法,该方法还包括:在用所述基体材料浸渍所述层之前将这些层附接在一起。
14.如权利要求13所述的方法,其中,在用所述基体材料浸渍所述层之前将这些层缝合在一起。
15.如从属于权利要求12时的权利要求13或14所述的方法,该方法还包括:在织造所述结构性层的所述布的同时,将这三个层附接在一起。
16.一种复合结构,该复合结构利用如前述权利要求中任一项所述的组合式预浸料制成。
17.如权利要求16所述的复合结构,该复合结构具有限定外表面的凝胶涂层,其中,所述组合式预浸料经由所述嵌合层结合至所述凝胶涂层。
18.如权利要求16或17所述的复合结构,其中,所述复合结构是用于风轮机的叶片。
19.一种风轮机或风电场,所述风轮机具有权利要求18中所述的叶片,所述风电场包括至少一台所述风轮机。
20.一种制造复合结构的方法,所述复合结构具有限定外表面的凝胶涂层以及位于所述凝胶涂层下方的功能性层,所述方法包括:
将所述凝胶涂层施加在模具内;
将组合式预浸料铺在所述凝胶涂层上,所述组合式预浸料包括用诸如树脂的基体材料浸渍的第一层和第二层;所述第一层是功能性层,并且所述第二层是嵌合层,该嵌合层包括嵌合介质以有利于将所述组合式预浸料结合至所述凝胶涂层,其中:所述功能性层包括织布;并且在该织布的第一表面上设置电路;以及
使所述复合结构固化。
21.如权利要求1至10中任一项所述的组合式预浸料在涂覆凝胶的复合结构的制造中的用途。
