背景技术
插入配戴者耳道内的耳芽通常与包括发音管的头戴式耳机一同使用,声音从所述发音管发出。耳芽将来自发音管的声音直接传送到配戴者的耳道同时阻挡来自环境的声音。耳芽通常包括具有直通主体通道的柔软泡沫主体,和位于该主体内由较硬材料(通常由坚固的材料而不是泡沫)制成的套筒。发音管,如与MP3或IPOD兼容的扬声器装置被插入套筒内,同时该套筒将发音管锚定于主体上。耳芽被插入使用者的耳朵并通过泡沫主体与使用者耳道壁的压配合而得以保持。
制造耳芽的一种方法是模压或挤压具有通道的泡沫主体,并且单独地制造套筒。套筒被插入泡沫主体通道,并用粘合剂将套筒和主体粘合在一起。这个过程需要将粘合剂涂覆在套筒和/或主体上。通常粘合质量问题(粘合强度、覆盖度和美观度)使制造过程变得复杂并增加了成本。在很低的成本下始终将耳芽制作成高质量的产品是很重要的。这将需要减少对零件的处理并避免涂覆粘合剂,使耳芽的制造为一种单步过程。
发明内容
按照本发明的一个实施例,申请人提供了一种用于连接到发音管并适于使用者耳道的耳芽,和一种用于制造该耳芽的方法,其中该耳芽具有可靠、有吸引力且廉价的结构。耳芽的柔软泡沫主体在耳芽的较硬套筒的周围模制,在二者之间不需要任何粘合剂,而是依靠主体和套筒材料间的化学键接。套筒比主体短,主体的两端延伸超过套筒的相应端。每个套筒端都部分地嵌入主体,因此,约一半的套筒壁厚伸入主体通道内。
通过将套筒放入前部模具部分的空腔内,同时将套筒放置到位于空腔中的芯轴销周围而制成耳芽。大量液态发泡材料存放在空腔中且通过在前部模具部分之上放置后部模具部分而封闭空腔。前部模具部分和后部模具部分具有基本抵接套筒的相对端的凸肩,以防止发泡材料渗漏到销和套筒通道间的间隙空间。当泡沫固化时,打开模具并从芯轴销取下耳芽。对零件唯一的处理包括将套筒放置在芯轴销上、封闭模具、然后打开模具并取出耳芽。
可以采用各种套筒结构。优选的结构是挤压材料以形成管,并将挤压件切割为单独的套筒。套筒沿其长度的横截面是不变的。套筒长度不需要变化以将套筒保持在泡沫主体中,这是因为套筒化学键合在泡沫主体上。还可以将套筒构造成具有嵌入主体内的凸缘,或提供其他的套筒径向凸起以便将套筒机械地保持在主体中。

具体实施方式
图1示出了本发明的耳芽10和现有技术的发音管12,该发音管12沿耳芽的轴线14向前F插入耳芽中。发音管从由产生声音的扬声器16形成的声源延伸。耳芽包括由柔软的弹性泡沫材料22制成的主体20,并具有在主体相对端之间延伸的直通主体通道24。耳芽还包括由更坚硬的并优选为弹性坚固材料制成的套筒26。套筒具有套筒通道30。当泡沫主体插入耳道内时套筒可以避免泡沫主体塌陷,并且套筒更牢固地连接到发音管上。泡沫主体由柔软的弹性材料制成,25%IDF(压痕力偏移)值介于5到30牛顿之间,并优选在10到20牛顿之间。弹性材料是具有不超过50,000psi的杨氏弹性模量的材料。
套筒的更坚硬的材料使其安装到发音管12上但以牢固的保持力夹紧发音管12。发音管安装后,耳芽可向前F插入使用者的耳道内,并且耳芽将来自扬声器16的声音传送到使用者耳道的内部,同时阻挡或隔离环境噪音。图示的独特的套筒26具有统一的内径和外径,这使其通过挤压一根管并将其切割成单独的套筒或相反分离该管的一部分而可容易地制造。
图2示出了申请人制造耳芽10所使用的方法,该方法在一个涉及处理最少量的小零件最少的次数的步骤中。套筒被放置在模具40的空腔32中,其中套筒通道30容纳固定到前部模具元件或部件44的芯轴销42,前部模具元件或部件44是较低的模具元件。套筒向前F充分滑动入位,同时套筒的下端或前端抵接后部R,或模具朝向上方的表面或凸出部52。大量发泡材料被分配到套筒周围的空腔下部54。接着后部或上部模具元件或部件56被封闭在下部模具元件上,并使发泡材料固化。
芯轴销42确保套筒在泡沫主体中被精确地定心。该销有助于确保模具的朝向上方的凸肩52与套筒的下端46接合,且上部模具元件的下表面60非常接近套筒上端62。上部模具元件具有向下的凸起63,该凸起形成了非常接近(0.1毫米以内)套筒上端62的前部或下部表面60。这样的接近度确保形成耳芽主体的发泡材料不会渗漏入芯轴销42和套筒通道30之间的空隙64中。优选地,这种微小的空隙64易于将套筒安装到模具中的芯轴销周围,即使在套筒已被砂轮切割但还未去毛刺的情况下。图2的模压过程使前主体通道端和后主体通道端24F、24R(图1)的直径A介于套筒的内径和外径之间,从而每个套筒端都仅部分地嵌入主体。当耳芽不在使用者的耳内时主体端之间的主体通道没有被压缩或相反被偏转。
因此,制造耳芽的步骤包括:将管状挤压件切割成使其长度适合套筒26(或模制套筒),通过使套筒在模具的芯轴销上滑动而安装套筒,将发泡材料分布在模具空腔内,封闭模具,之后打开模具并从模具内取出完成的耳芽。仅有的必须处理的小部件是必须在芯轴销上滑动的套筒和最终的耳芽。
主体20和套筒26由主体的泡沫固化并与套筒接触时牢固地相互连接的材料制成。主体在套筒周围模制的事实可以通过切开耳芽并在套筒端部附近检查而容易地确定。套筒在主体模制后被安装的情况下,主体将在套筒的各端部附近出现变形,而这并未出现在申请人的主体中。
申请人已经发现本发明耳芽的优选实施例包括在热塑性弹性氨基甲酸乙酯(TPU)套筒周围或围绕其形成的泡沫聚氨酯(FPU)。在FPU和套筒的TPU发生反应时会出现两种同系(相互化学键接)聚合物之间的化学键合。用于套筒和主体的这些材料的键合会使耳芽在界面处具有更好的完整性,而所述界面是在日常使用中受到最大应力的区域。它也使物理性能损失的可能性降至最低,所述物理性能损失是由在粘结或粘合失效时使用中间层粘合剂产生,或由错误地使用粘合剂产生。
已经显示出通过提高聚合物的表面能可以增强化学键合或取得TPU或热塑性弹性体(TPE)的机械锁定的能力,提高聚合物的表面能可以采用电晕或等离子处理、化学激发或表面蚀刻以增加表面接触面积,但不限于此。除了上述的处理过程,还可以增加模具本身空腔壁结构的表面积。由于相似的化学相容性、极性以及表面增强技术,许多非同系热塑性弹性体(TPE’s)也可以被用作套筒材料,并且可使其能够化学键合和/或机械锁定,如在此所描述的。
图3示出了在具有套筒通道84的套筒74周围模制的主体72,该主体72物理地锁定到套筒上。图3中的耳芽70具有径向向外突出的凸缘92、94和96,沿其中两个凸缘的周边具有底切部以牢固地包围套筒中的主体的泡沫。这些突出的环状结构在发音管被安装或取下时通过防止套筒被拉出主体,为主体提供了多个物理锚固装置,即便是在没有坚固的化学键合的位置时也是如此。在图3中,后套筒凸缘92与主体后端平齐。套筒内部凹槽上的遮挡部80阻挡耳垢。
申请人已经制造出如图1和图2所示的耳芽。套筒长度为0.300英寸(7.6毫米),套筒通道内径为0.120英寸(30毫米)。套筒硬度应当在30到90肖式A级之间。主体外径可在0.42英寸到0.60英寸(11毫米到15毫米)之间变化,或者也可以采用单一的0.49英寸(12毫米)。需要减小套筒壁厚,特别是套筒前端附近的壁厚,不仅是为提高舒适度也为了优化隔声效果。在其前端附近具有最薄壁的锥形套筒可以满足这个需求,尽管这样一种套筒通常不能通过简单的挤压而得到。
申请人已经通过上述方法生产出在主体中模制的套筒以形成各种款式的耳芽。这些锥形的套筒具有内部装有倒钩的外部凸缘,形成有内部通道凹处以安装滤音器,形成有内部凹槽以安装防耵聍(耳垢)防护物,以及形成为长钟形轮廓或低/矮轮廓。套筒前部或后部的轴向位置可与主体后端平齐、向后伸出或完全被包围。
图4-10示出了另外的耳芽。图4所示的耳芽110具有完全被包围在泡沫主体114中的带凸缘的套筒112。图5所示的耳芽120包括在其后端具有凸缘124的套筒122,且凸缘后端与泡沫主体132的后端130平齐。此外,凸缘还具有倒钩134以物理地将其自身保持在主体通道中。
图6示出了一种耳芽140,其中套筒插入物142具有向后R设置在泡沫主体150的后端146的凸缘144。插入物的套筒部分152呈锥形,在更靠前F的位置厚度逐渐变小。这便于弯曲套筒部分以适应使用者耳道内的弯曲部。
图7示出了一种具有压配合在套筒164中的滤音器162的耳芽160。图8示出了一种具有套筒172的耳芽170,该套筒172具有内部凹槽174,其可被具有凸形倒钩的发音管锁定。图9示出了一种长轮廓的耳芽180,其中主体182具有向后R并沿径向向外(相对于轴线184)的加宽部(flair)。图10示出了一种较短的耳芽190。
因此,本发明提供了一种耳芽,通过将发音管插入耳芽的套筒可将其连接到发音管上,该耳芽可被插入使用者的耳道内以从发音管向使用者的耳道内传送声音,同时阻挡环境噪音。耳芽包括由柔性泡沫制成的主体和由较硬材料制成的套筒。主体和套筒优选采用同系材料形成,这样当主体在套筒周围被模制时二者可以化学键合。泡沫主体优选在模具空腔内围绕套筒被模制而成。模具具有朝向上方的与套筒的下表面接触的凸肩。模具还具有朝向下方的凸肩,例如在向下的凸起上的凸肩,其在空腔内向下突出以形成位于套筒顶部之上的主体通道的顶部。朝向下方的凸肩非常接近(0.1毫米以内)套筒上端,以减少或避免泡沫材料渗漏到主体和套筒之间的空隙中。套筒可以是已被切割的具有单一长度的挤压管。其他可以采用的套筒结构包括具有凸缘的套筒和具有径向向外的凸起、用于锁定在主体上的套筒。

Claims (3)

1.一种用于制造耳芽的方法,该耳芽具有由弹性体材料制成的柔软主体,所述柔软主体具有轴线和沿所述轴线延伸的直通主体通道,该方法包括用比所述柔软主体的材料硬的材料形成套筒,以便使其位于所述直通主体通道中,并且所述套筒具有套筒通道,该方法包括:

其中:
所述套筒的长度小于所述柔软主体的长度且所述套筒具有内表面和外表面;
