熔点是选择除尘剂时需要考虑的一个标准。至少80°F(27°F)的熔点温度用于确保除尘剂在室温下为固态。然而,还必须考虑周围或室温温度。如果在美国南部的炎热夏日进行建设,较高熔点的除尘剂将是可取的。在这种情况下,除尘剂的至少90°F(32℃)或甚至100°F(38℃)的熔点是有用的。熔点还应足够低,以便除尘剂在细粉产生的条件下熔化。高速工具的使用产生摩擦,升高加工区域的温度。在一些实施方式中,具有150°F(66℃)熔点的除尘剂是合适的。在一些实施方式中,除尘剂的熔点范围为90°F(32℃)至约150°F(66℃)。某些实施方式使用熔点约90°F(32℃)至约120°F(49℃)或者约100°F(38℃)至约150°F(66℃)的除尘剂。当产生非常高的摩擦时,考虑选择熔点高于150°F(66℃)的除尘剂。
除尘剂是一种惰性、非反应性、易于分散的添加剂,倾向于吸附到细尘颗粒的表面,同时对其本身也具有亲和力。优选的除尘剂在室温下为固态,在切割条件下熔化,然后在切屑远离板材时再固化,以将粉尘细粉凝聚和粘结成复合颗粒。
在浆体水加入之前或之后,将一种或多种除尘剂添加至石膏中。适宜的除尘剂包括石蜡和合成蜡,例如聚乙二醇。优选地,除尘剂是一种高分子量无定形聚乙二醇粉末。由于多种原因,熔点恰好高于室温的聚乙二醇优选地用在本发明中。这些材料具有与其分子量直接相关的相变特征。较低分子量的聚乙二醇在室温下为液态,而较高分子量以固态存在。固态形式使它们适合用于制备干燥成分,以及液态形式。较低分子量形式可以吸附在细尘表面,从而将它们粘在一起。较高分子量形式可以利用表面吸收、机械凝聚或者两者兼有,经由固态至液态的相变,从细小粉尘形成复合颗粒。分子量还影响溶解度。较高分子量的聚乙二醇具有比较低分子量的聚乙二醇更低的溶解度。由于经蒸发的水迁移来传输,固态形式的较低溶解度使它们在干燥时不易背离浓度梯度。聚乙二醇(PEG),也称作其通用名聚环氧乙烷,或者其IUPAC名聚氧-1-乙烯,是商业上可获得的,并且可通过许多已知的和常规的聚合技术来制备。在优选的实施方式中,使用分子量2000道尔顿至约8000道尔顿的聚乙二醇粉末用于为许多建筑材料提供良好的除尘特性。也可以考虑使用非粉末形式的聚乙二醇。然而,当分子量降低时,生产粉末形式的聚乙二醇变得更加困难。
优选的PEG是干粉形式,其可方便地添加到干燥混合物中。基于水硬性组分的重量,干燥混合物包含高达13%,更优选接近0.1%至8%,最优选0.5%至6%的重量。无定形聚乙二醇粉末可从Dow化学公司(Midland,Michigan)获得,商品名为或者可从Clariant公司(MountHolly,North Carolina)获得,商品名为Polyglycol。在石膏产品中,优选使用最少量的PEG,以提供令人满意的粉尘控制。已经证实,PEG可增加石膏产品的干燥时间,因此在干燥炉内需要额外的时间以获得特定水平的干燥。工序的减慢只伴随残留水分的蒸发发生,而非水合作用,因此凝固时间未受影响。
一种高度分支的、水中可再分散的、自由流动的聚合物,即甲氧基聚乙二醇,也可取代聚乙二醇聚合物用作内部粘合剂。T-PEGS(四氢呋喃聚乙二醇)也可考虑或者在这些组合物中使用。在当前的组合物中,甲氧基聚乙二醇聚合物的优选分子量介于2,000至5,000之间。
在一些实施方式中,有利的是在水中预分散该除尘剂。一些除尘剂难以润湿,需要时间来分散。可选地,将除尘剂在添加到水之前熔化或者将水加热以有助于分散。制备预分散的除尘剂使除尘剂更均匀分布,尤其是在高速生产线上,混合物在那里的停留时间约为几秒钟。
或者,在凝固之前通过向石膏浆体添加烷氧基取代的环氧烷,在原位形成PEG。该氧化物在酸催化剂存在下与水反应。因为对该聚合反应没有控制,形成了不同分子量范围的PEG。这是有好处的,因为不能确切知道哪种PEG具有最佳的效果。较硬的衬底,比如水泥垫板,将得益于所存在的较硬的、较高分子量的PEG。较硬的衬底需要一种在较高温度下软化的较硬PEG。在一种实施方式中,对于使用PEG的混凝土板来说,PEG的分子量超过20000道尔顿。较软的衬底在较低温度下将产生细粉,因此应该使用较低分子量的PEG,以便凝聚这些物质。
天然蜡,比如石蜡、蜂蜡、棕榈蜡或大豆蜡,也可用作除尘剂,只要它们具有适宜的熔点性质,使该蜡在室温下为固态,但当施加摩擦时软化或者液化。通过摩擦(比如在切割、磨光或者研磨期间)产生的粉尘可被变软的蜡凝聚。当凝聚的蜡脱离工件时,其带着粉尘颗粒再次固化,使除尘变得相当简单。如上关于PEG所述,较高分子量的蜡和/或油可选地用于较硬的水泥板。优选的天然蜡包括C18-C29石蜡。蜡是可混合的,以获得在各种不同的切割作用下(比如表现为利用高速切割工具或者使用手持安全刀片)能够凝聚细尘的平均熔点。
水硬性材料是通过与水混合凝固形成硬质产品的矿物质,水与该矿物质化学结合形成水合物。灰泥是由半水合硫酸钙组成,其在几分钟内水合形成二水合硫酸钙。牌石膏板(美国石膏公司,Chicago,IL)是灰泥基建筑板的一个实例。这种水泥的硅酸盐化合物需要较长时间与水化合。这说明与石膏相比,水泥需要更长的凝固时间。由水泥制成的建筑板的一个实例是牌水泥板(美国石膏公司,Chicago,IL)。火山灰,包括石灰和粉煤灰,是水硬性材料的又一些实例。由水硬性材料的混合物制成的建筑板也应考虑到。
在本发明的一种实施方式中,灰泥或者半水合硫酸钙用于制备石膏板。美国专利6,893,752制备了一种石膏板,在此纳入作为参考。通常可得到两种形式的灰泥。α形式是通过在压力下煅烧石膏粉制成,它是一种易于流动的针状形式。β形式生成针状结晶。这种形式较便宜,但是需要更多的水用于流动。任意一种形式或者两种形式的混合物均可用于墙板面板中,但是煅烧的β硫酸钙更常用,因为它价格合理且容易得到。当添加水时,硫酸钙半水合物转化成二水合物形式,形成二水合物晶体的连锁基质。当水合作用的水被吸收时,浆体凝固并硬化以制成终产品。
水以有利于由水硬性材料制成易流动的浆体的任意量存在。适宜的水量超过水合所有水硬性材料所需要的量。确切的水量至少部分地是通过选用的水硬性材料和产品所应用的领域,使用的添加剂的量和类型,以及使用α还是β形式的灰泥来确定。优选的比率是基于水的重量比干燥的水硬性材料的重量来计算。优选的比率范围是约0.6∶1至约1∶1。
芯与饰面材料邻近,由除尘剂和灰泥的浆体形成。将除尘剂添加到浆体使其分散于整个浆体以及由此产生的晶体基质中。适宜的除尘剂,在室温下以固态存在于晶体基质中,但是当施加摩擦或者局部地升高部分建筑板的温度时则液化或变粘。
浆体是通过将干组分和湿组分混合在一起而形成。将浆体的干组分,煅烧石膏以及任意的干添加剂,在进入混合器之前混合在一起。水直接量取到混合器。液体添加剂加至水中,并启动混合器较短的时间以将它们混合。将干组分添加到混合器中的液体中,并混合直至干组分润湿。
饰面材料可选择地存在于建筑板的至少一个面上。尽管建筑板有多个侧和面,但没必要将所有面都用饰面材料覆盖。在一些情况下,一侧或多侧可选择地保留为未装饰面。本发明的一种实施方式是仅在一个面上具有饰面的水泥板。另一种实施方式是在第二个面上具有至少第二饰面和第二饰面材料的石膏板。当超过一个面被饰面材料覆盖时,任意一面上的饰面材料可选择地与用在其他面上的饰面材料相同或者不同。
任意已知的饰面材料都可用于覆盖该建筑板。最常见的是包含纸、浆或任意淀粉的饰面材料。压榨纸是用于石膏板的优选饰面材料,因为它常见易得而且成本低廉。饰面纸可选择地被漂白或者不漂白。该纸包含一个或多个层或褶。应考虑的是,当使用多重褶时,该一层或多层褶在一个或多个方面适合彼此各不相同。光滑的、漂白的纸通常在石膏板的一侧提供一种良好的表面,以便涂漆或装饰。将与待装饰面相反的石膏板面相对看不到的衬底放置。该面通常用未漂白的纸面覆盖。
在该板用来吸收声音的地方,饰面材料可选择地为声透面。这些材料允许声音穿过,而不是将其反射回声源。声透面的实例是玻纤网布(wovenglass scrim)或玻璃纤维。声音可以在玻璃的纤维之间传播。纸通常是声学反射材料,除非它已经被针刺穿,提供孔眼,声波可以经该孔眼穿透纸。
还应考虑到将除纸以外的饰面材料用于本发明。饰面材料也可由塑料、纤维、织布或无纺布制成。考虑到强度,水泥板通常用塑料格布覆盖。玻璃纤维或者其他纤维作为饰面材料用于这类型的板也是已知的。当制造水泥板时,饰面材料通常在一个面上使用。优选地,该饰面是由仅置于一个面上的天然或塑料材料制成的织布。然而,也可以考虑在混凝土面板上使用两个或多个饰面。
然后混合该浆体以得到均匀浆体。通常,将水泡沫混合在浆体中以控制由此产生的芯材料的密度。这种水泡沫一般通过适当的起泡剂、水和空气的高剪切混合而产生,之后将由此产生的泡沫引入浆体中。该泡沫可插入混合器内的浆体中,或优选地在浆体退出混合器时在排放管道插入浆体中。例如,参见美国专利No.5,683,635,在此纳入作为参考。在石膏板工厂,通常将固体和液体连续不断地加到混合器中,同时由此产生的浆体连续不断地从混合器中排出,并且在混合器中的平均停留时间小于30秒。
浆体通过排放管道,经过一个或多个出口从混合器中连续不断地分配,并沉积在载有饰面材料的移动输送带上,然后形成板。可选地,将另一纸板层置于浆体的顶部,以便将浆体夹在两个移动的板层之间,这些板层形成所得的石膏板的面。所得板的厚度通过成型辊来控制,而板的边缘是通过适当的机械装置形成,该机械装置不断地刻、折和粘合纸的重叠边缘。另外的导架是当凝固中的浆体在移动带上迁移时保持厚度和宽度。该煅烧石膏被保持在足以与一部分水反应以凝固和形成石膏晶体的互锁基质的条件下(即温度小于约120°F(49℃))。然后将该板切割、修剪并传到干燥炉以干燥该凝固但仍有些潮湿的板。
本发明的另一种实施方式涉及水泥板或面板。美国专利No.5,030,502教导了一种水泥板以及如何制备它的实例,在此纳入作为参考。波特兰水泥是优选的水泥。其他适合的水泥是石磷酸盐水泥和水硬性水泥。
对于水泥基的建筑材料,也可选择在加工、切割或研磨产品产生的温度下熔化的除尘剂。如上所述,选择的除尘剂在细尘生成时熔化,将其凝聚,使得它们快速沉降而较少变为扬尘。
干成分是互相结合的。固体形式的添加剂,例如除尘剂和凝固促进剂,与水泥结合,并在进入混合器之前聚集。将干材料引入混合器之后,水和其他液体也添加至混合器中,在此将其混合直到获得均匀浆体。将该浆体沉积在饰面材料上,例如织物。
水泥基的板通过多种途径形成面板。在一些实施方式中,在模具中铸造该板,并在该模具中使其凝固,直到它足够坚硬可以处理。在其他实施方式中,将浆体以预备好的形式沉积,以便板在原位固化。在这种情况下,板是通过外形体来定形。当水泥固化后,将外形体移除,而建筑板被留在原地。形成板的任意方法均可使用。
在本发明的一些实施方式中,添加剂包含于浆体中以改变最终产品的一种或多种性质。浓度是以每1000平方英尺成品板的量(”MSF”)报导。许多添加剂都常用于石膏浆体。淀粉或消泡剂是以约6至约20lbs./MSF(29至约97g/m2)的量使用,以提高产品的密度和强度。添加缓凝剂(高至约2lb./MSF)(高至约9.7g/m2)或促进剂(高至约35lb./MSF)(高至约170g/m2)以改变水化反应发生的速率。“CSA”是一种包含95%的二水合硫酸钙和5%的糖,并加热至250°F(121℃)以熔化所述糖的凝固促进剂。CSA可购自USG公司(Southard,OK工厂),并且是根据美国专利No.3,573,947制造,在此纳入作为参考。可选择地将玻璃纤维以至少9lb./MSF(至少43g/m2)的量添加到浆体。高达15lb./MSF(高达约73g/m2)的纸纤维也可添加到浆体。分散剂或表面活性剂也是常见的添加剂,以改变浆体的粘度或表面性质。萘磺酸盐是优选的分散剂,比如Geo特种化学品公司(Cleveland,OH)的优选地,分散剂是以高达16lb./MSF(高达78g/m2)的量加到芯浆体中。蜡乳化液,下文将更详细地讨论,以高达20gal./MSF(0.8l/m2)的量加到石膏浆中以改善成品石膏板的防水性。除了其他防腐剂,吡啶硫酮盐也是有用的。当吡啶硫酮盐与其他添加剂一起使用时,未见已知的不良反应。由此考虑到,当吡啶硫酮盐与其他添加剂结合时,可用于添加到石膏芯浆体中以改变凝固石膏芯的其他性质,
当PEG与泡沫和表面活性剂结合添加时需要小心使用。一些表面活性剂在PEG存在下形成稳定的微泡沫。这种微泡沫不容易分散,一旦形成,PEG的益处不复存在。已知的形成这类微泡沫的表面活性剂包括十二烷基苯甲酸盐表面活性剂。
在本发明的实施方式中,采用起泡剂以在凝固的含石膏产品中产生空隙以提供较轻的重量,任何已知的在制备泡沫凝固石膏产品有用的常规起泡剂均可使用。这类起泡剂很多是为人熟知并易于从商业上获得,例如购自GEO特种化学品公司(Ambler,PA)。美国专利No.5,683,635公开了泡沫材料和优选的制备泡沫石膏板的方法,在此纳入作为参考。
在本发明的一些实施方式中也考虑使用填充料。轻质骨料,比如膨胀珍珠岩,也可选择地添加到灰泥中以降低产品建筑板的密度。骨料,比如卵石或沙,也可以添加到含水泥的实施方式中。玻璃珠、塑料珠或纤维,以及有机或无机纤维也是其他纤维的有用的实例。填充料的量根据选择的干水硬性材料的类型和数量来选择。填充剂的量可以为基于水硬性组分的干重的约20%至约200%的范围。
在一些实施方式中,三偏磷酸盐化合物被添加到石膏浆中以增强产品的强度并改善凝固石膏的抗流挂性。优选地,三偏磷酸盐化合物的浓度为基于煅烧石膏重量的约0.1%至约2.0%。美国专利No.6,342,284公开了包含三偏磷酸盐化合物的石膏组合物,在此将其纳入作为参考。示范性的三偏磷酸盐包括三偏磷酸盐的钠、钾或锂盐,例如购自Astaris有限责任公司(St.Louis,MO)的那些。在一些实施方式中,将三偏磷酸盐化合物添加到石膏浆中以增强产品的强度并降低凝固石膏的抗流挂性。优选地,三偏磷酸盐化合物的浓度为基于煅烧石膏重量的约0.1%至约2.0%。美国专利No.6,342,284披露了包含三偏磷酸盐化合物的石膏组合物,在此将其纳入作为参考。示范性的三偏磷酸盐包括三偏磷酸盐的钠、钾或锂盐,例如购自Astaris有限责任公司(St.Louis,MO)的那些。
此外,石膏组合物可选择地包含淀粉,例如预凝胶淀粉和/或酸-改性淀粉。预凝胶淀粉的加入增强了该凝固且干燥的石膏铸块的强度,并最大限度地减小或避免了在增强的湿度条件下(例如与水/煅烧石膏的升高的比率相关)纸分层的风险。本领域的普通技术人员理解预凝胶化原淀粉的方法,例如在至少约185°F(85℃)温度下在水中烹煮原淀粉或其他方法。合适的预凝胶淀粉的实例包括但不限于购自Lauhoff Grain公司的PCF 1000淀粉,以及购自Archer Daniels Midland公司的AMERIKOR 818和HQM PREGEL淀粉。如果包含在内,预凝胶淀粉是以任意合适的量存在。例如,如果包含在内,预凝胶淀粉可以被添加到用于形成凝固石膏组合物的混合物中,这样它以凝固石膏组合物重量的约0.5%至约10%的量存在。
本发明的一些石膏实施方式中包含杀菌剂以减少霉菌生长。添加任意已知的杀菌剂,包括硼酸和吡啶硫酮盐,以抑制在水分存在情况下的霉菌生长。优选地将杀菌剂以每一百万份灰泥中约100份杀菌剂的量添加到浆体中,两者都以重量计。一种实施方式利用吡啶硫酮钠盐作为石膏板中的杀菌剂。
当芯由水泥基组合物制成时,根据建筑板的特殊应用可选择地添加许多进一步的添加剂。这些添加剂可以包括凝固促进剂、凝固延缓剂、增稠剂、着色剂、防腐剂以及本领域已知的许多其他添加剂。用于特定目的的添加剂,以及适宜的浓度,对于本领域的技术人员是已知的。着色剂,比如颜料、染料或染色剂也可作为添加剂使用,尤其是在地板应用中。任意已知的着色剂均可用于本发明。二氧化钛尤其用于漂白该组合物。着色剂是以这类组合物通常使用的量以及通常使用的方法添加。
尽管已经显示和描述了含有除尘剂的石膏或水泥板的具体实施方式,然而本领域技术人员可以理解,在不背离本发明的情况下,可以在其更广的范围上做出变化和修改,正如以下权利要求书所述。
Claims (15)
1.一种制备低尘建筑板的方法,包括:
选择除尘剂,所述除尘剂在室温下为固体,但在选自加工、切割、研磨或磨光的条件下熔化,通过细粉的凝聚和表面吸附中的至少一种形成复合颗粒;
制备浆体,所述浆体包括水、除尘剂以及选自半水合硫酸钙和水泥的水硬性材料;
将所述浆体沉积在饰面材料上;
将所述浆体形成板;和
使所述浆体凝固。
2.如权利要求1所述的方法,其中所述饰面材料为纸、玻璃纤维和织布中的一种。
3.如权利要求1所述的方法,进一步包括将第二饰面材料置于所述浆体上以形成夹心状。
4.如权利要求1所述的方法,其中所述形成步骤包括铸造和刮平。
5.如权利要求1所述的方法,进一步包括在原位形成除尘剂。
6.如权利要求5所述的方法,其中所述加工步骤包括将烷氧基取代的环氧烷添加到水中。
7.如权利要求1所述的方法,其中所述选择步骤包括从除尘剂和天然蜡中选择。
8.如权利要求7所述的方法,其中所述除尘剂为丙二醇。
9.如权利要求1所述的方法,其中所述选择步骤包括选择熔点为约80°F至约150°F的除尘剂。
10.如权利要求9所述的方法,其中所述选择步骤包括选择熔点为约90°F至约120°F的除尘剂。
11.如权利要求1所述的方法,其中所述选择步骤包括选择分子量约1000至约20000道尔顿的除尘剂。
12.如权利要求1所述的方法,进一步包括在沉积步骤前将泡沫添加到所述浆体中。
13.如权利要求1所述的方法,进一步包括将选自强度增强剂、凝固时间改性剂、粘合剂、填充料,及其混合物的附加剂引入所述浆体中。
14.如权利要求1所述的方法,其中所述形成板的步骤使浆体形成石膏板。
15.如权利要求1所述的方法,其中所述形成板的步骤使浆体形成水泥板。
