Description Description
The subject of the present invention is a method of spraying a metal or a metal alloy in particles, in particular by the action of an electric arc (plasma) which is made to act on a sample of metal placed in an enclosure containing a gas capable of being activated (by dissociation for example) on the effect of this plasma due to the electric arc. In such a process, the metal subjected to the electric arc at least partially melts (for example at the surface) and the activated gas dissolves in the molten metal, particularly in the hottest zone thereof. In the dissolved state, the atoms of the dissociated gas come together and the energy thus released causes the molten metal to boil and vaporize. When the arc is intense and distributed over a relatively small surface of the sample, the release of vapor is intense and this vapor condenses into sub-micron particles (dust or fumes) which can then be collected. Furthermore, under the effect of heat, the molten metal is animated by convection movements and in doing so, the dissolved gas is entrained by the displacement of the metal in a less hot zone of the sample (because it is removed from the influence direct from the arc) and from where, the ambient pressure then being reduced by the same amount, the dissolved gas is released, producing bubbles whose bursting generates the formation of particles larger than those which result from the condensation of the steam and, in particular, of the order of several | im to several hundred pm
It should be noted that, depending on the operating conditions of the arc and other operating parameters such as dimensions of the electrode and of the sample, nature of the metal to be sprayed, the phenomenon of vaporization can be favored rather (production of particles of the order of um at least), or rather that of your bubble formation (scattering). Thus, the energy density of the arc (and therefore the resulting temperature) influences the smoke / particle distribution. With a short, narrow and dense arc, there is mainly vaporization of the metal; with a longer and less intense arc (also less stable) the particles are formed by bursting.
The technique mentioned in general above has been the subject of several publications, in particular the following documents:
Le brevet US-A 4 376 740 (NAT. RES. INST. US Pat. No. 4,376,740 (NAT. RES. INST. METALS) describes a process by which a current of hydrogen activated by an electric arc or a plasma is projected onto a molten mass of a metal or a metal alloy which causes this metal to be sprayed in particles smaller than 10 jim. As sources of activated hydrogen, elementary hydrogen, NHs, ch4, CgHe, propane and ethylene are cited. This activated hydrogen can be diluted by a rare gas such as He, Ne, Ar, etc. The powdered metal is entrained by the stream of hydrogen in a pipe leading to a decantation container at the bottom of which it is deposited.
Le document US-A 4 482 134 (NAT. RES. INST. The document US-A 4,482,134 (NAT. RES. INST. METALS) describes a process and a device similar to those of the previous document, but also comprising means for preventing the freshly sprayed particles from agglomerating and form clusters larger than 5 µm. These means consist in rapidly cooling the newly formed particles by means of a gas stream and in entraining you by this stream of gas in a receptacle where they are deposited by sedimentation.
US-A 4,689,075 relates to a process for producing ultra-fine powders from metals or ceramics, i.e. particles significantly smaller than 1 µm. This process consists in simultaneously spraying at least two different materials by means of electric arcs under a pressure of 6665.1184 Pa to 303 975 Pa of gases such as hydrogen, nitrogen, oxygen, as well as mixtures of these gases, to entrain the particles freshly formed from these different materials by a current of this gas and to ensure that, before being deposited by sedimentation, these different particles mix when they are still in suspension in the gas. From the operating conditions described in this document, it seems that the particles produced result from a vaporization process rather than from the bursting of the bubbles of gas escaping from the molten material.
Likewise, the document JA-59 190 302 (DAIDÖ TOKUSHUKO) describes the manufacture of superfine particles by subjecting a metal, a semiconductor or an alloy to fusion in an electric arc in the presence of hydrogen or nitrogen or d '' a gas causing the formation of hydrogen. According to this document, the molten metal is contained in a cylinder disposed axially opposite an electrode giving rise to an electric arc and provided with a piston acting on this molten metal so as to maintain its constant level with respect to keep the length, voltage and current of the arc constant.
Although the techniques known to date are interesting, they have the following drawbacks: despite the means used to cool the support on which the metal to be sprayed is placed, violent reheating to which it is subjected tends, after a time relatively short working time of the order of a fraction of a minute to a few minutes, creating conditions of thermal and chemical equilibrium unfavorable to spraying and this slows down or even stops completely. Although we do not know exactly the reasons for this slowdown, we can imagine that the temperature difference between the areas where the gas dissolves and those of the areas where the gas escapes gradually decreases which decreases the gas exchange between these areas.
Thus, the more the zone of molten metal extends (which normally results from the continuous application of the arc), the more the gas which dissolves in the hottest zone becomes less concentrated in the zone less

chaude qui entoure l'arc; en conséquence, la formation des bulles se ralentit ainsi que la phénomène de «spattering». warm surrounding the arc; as a result, the formation of bubbles slows down as does the phenomenon of "spattering".
Furthermore, the metallic vapor which is released opposite the area directly subjected to the arc ends up shielding it and prevents the activated gas from coming into contact with the molten metal. The actual yield is reduced accordingly.
In addition, due to the above-mentioned changes which occur over time, the operating regime of the spray varies and, consequently, the distribution between the production of fine particles (resulting from the condensation of vapors) and coarse (spattering) ) also varies. Thus, if at the beginning of the operation of the arc one can have only fine particles produced by boiling, after a certain time of operation one can have a mixture of particles produced simultaneously by boiling and by spattering. In fact, the methods known up to now do not make it possible to select either boiling alone, or spattering alone, or a mixture of the two. The present inventors have sought to remedy the above-mentioned drawbacks and have achieved it by means of the process summarized in claim 1.
In short, it involves creating an alternation of “active” and “passive” periods, that is to say periods during which the metal is subjected to the electric arc and gradually tends towards a dynamic thermal and chemical equilibrium. , (active period) these periods alternating with (passive) periods during which the metallic vapor produced by boiling is eliminated and during which the metal cools sufficiently so that the thermal and chemical conditions favorable to spraying are restored at the start of the period next active. Furthermore, it is also possible to ensure that the metal dust (or smoke) produced by condensation of the vapor moves away from the work area subjected to the electric arc, this result being obtainable, for example, by condensation of dust on a surface attracting particles therefrom or by entrainment and sedimentation of these particles in a suitable receptacle. The initial yield of the spraying operation, disturbed at the end of the preceding active period by the presence, in the zone subjected to the electric arc, of metallic vapor, is thus restored at the start of the active period which follows.
The duration of the active and passive periods is very variable and depends on many factors, in particular the nature of the metal to be sprayed, the operating parameters of the electric arc, the size of the metal particles and the volume or weight ratio between the particles of dimensions generally miconics (produced by the bursting of gas bubbles) and sub-micron particles resulting from the condensation of metal vapor.
The choice of the duration of the active and passive periods is also dictated by the nature of the particles which it is desired to produce. Thus, if it is a question of exclusively producing sub-micron particles (fumes), the duration of the active period will be determined so as to end before spattering appears, that is to say before dissolved gas evolution phenomena occur.
If we want to promote spattering alone (at the expense of the production of smoke), we will adjust the parameters of the electric arc accordingly: energy density, length of the arc, intensity, etc., i.e. in order to minimize the boiling phenomenon as much as possible and the duration of the active phase will be determined according to the progress of the operation, in particular its slowing down.
In principle, the active and passive periods are of the order of a few seconds to a few minutes, for example from 5 sec to 5 min and are determined, as necessary, by experience. It is obvious that the duration of active periods can be the same or different from the duration of passive periods.
Les formes d'exécutions correspondantes sont décrites ci-après à l'aide du dessin annexé, To temporarily withdraw the sample of metal to be sprayed from the action of the electric arc, it can either be interrupted by cutting off the electric current, or move the sample away from the action area of the arc. The corresponding forms of execution are described below using the attached drawing,

The device illustrated in FIG. 1 comprises a sealed spray enclosure 1 containing a support 2 of a sample 3 of a metal to be sprayed and, opposite this sample, a cathode 4 in zir-cone / tungsten, or thoriated tungsten (or other conductive refractory material ). This cathode 4 is equipped with a cooling circuit 5 by a liquid, with a current inlet 6 connected to a generator not shown and with a member 7 for vertical displacement connected to a lever 8 articulated at 9.
Surrounding the support 2 cooled by circulation of liquid by a circuit 10, the enclosure 1 also comprises a receptacle 11 in which the particles 12 of the sprayed metal are deposited. mélange en volume contenant 5-50% d'h2. The electrode 4 (cathode) is connected to the negative terminal of the current generator while the enclosure is connected to the positive terminal of the latter.
When the present device is put into operation, the cathode is lowered towards the sample 3 by means of the lifting member 7, 8 so that the arc 14 shoots out between the electrode and the sample 3 ( see fig, 2). The metal heats up, melts and, in the area directly subjected to the area, it boils and vaporizes as indicated by the arrows 15. The gas filling the enclosure, for example under a pressure of 13 332.237 to 106 657.89 Pa, dissolves in the molten metal, more particularly in zone 14 directly subjected to the electric arc where it is activated by dissociation, then entrained by the thermal movements of the metal outside the hottest zone 14, it has tendency to form bubbles 16 which, when they burst near the surface of the molten metal, project it outside the support 2 in the form of small droplets or particles (often spherical), of the order of a few fractions of um to a few tens or hundreds of jim (or more), which, after solidification by cooling, accumulate (12) in the receptacle 11. The bubbles which could form in the sample zone directly subjected to the electric arc cannot burst as e the bubbles 16 because of the arc pressure.
At the end of the active period of operation of the arc, the process slows down or stops for the reasons explained above; the current is then stopped and the sample is allowed to cool for the time corresponding to the aforementioned passive period, then the arc is reset and so on. The metallic powder which is formed by bursting of the bubbles 16 in the area bordering the arc (see fig. 2) is sprayed outside and accumulates in the container 11. The fumes 15 (sub-micron powder) formed by condensation, in the atmosphere of the enclosure, steam which is released from the zone directly subjected to the effect of Parc are entrained in 13 and are collected as indicated above. As a variant, it is possible to insert a screen on the smoke path, for example a removable wall on which this dust is deposited (for example electrostatically) and which can subsequently be collected. This device therefore makes it possible to select your metal powders according to the size of the particles. It should be noted that if, when the arc is interrupted, the tip of the cathode is soaked in the molten sample, a film of the metal thereof adheres to the cathode. It is then possible, when the arc is reset, to reverse the polarities momentarily, which causes this metal film adhering to the cathode to be sprayed.
Instead of interrupting and resetting the arc periodically, the sample can be temporarily removed from the influence of the arc by moving it away physically.
Fig. 3 shows a support 22 of conductive refractory material comprising a rod 23 movable in rotation by a mechanism not shown, but usual. This support comprises two cells 24a, 24b each containing a sample of metal to be sprayed. Each of the cells can be presented, in turn, opposite the electric arc 14 (in the same way as the single sample 3 represented in FIG. 1) and, when one of the samples is in active phase, l the other is in the passive phase. The transition from one position to another can be done gradually (slow rotation), or practically without transition (rapid steps of 180 °).
Of course, the number of cells carrying samples could be greater than 2 (4, 6 or more) or even the sample could be in the form of a solid ring rotating regularly and each portion of which is located so continuous, under the influence of the electric arc.

Parmi les métaux communs, on cite AI, Fe, Ni, Cu, Mn, Cr, W, Ni, etc. et leurs alliages Parmi les métaux précieux, on cite Ag, Au, Pd, Pt, Rh, etc. 1 The metals which can be sprayed by the present process are numerous and include base metals and precious metals. It should be noted that in the present process, the spraying by bursting is favored, compared to your vaporization, by the supersaturation of the metal in dissolved gas. Such supersaturation results from the repeated melting and solidification of the external metal layer of the sample; it is therefore advantageous, in this case, to provide, in addition to the appropriate energy densities of the arc, rather short active and passive periods, for example of the order of 10 to 40 sec.
The pressure in the enclosure also influences the respective contribution of the vaporization and spattering phenomena; optimal pressures for spattering are around 97,325,392 -99,991,776 Pa.
Les exemples qui suivent illustrent l'invention. The following examples illustrate the invention.
Exemple 1 Example 1
On a utilisé un dispositif conforme à celui représenté schématiquement à la fig. 1. A device was used in accordance with that shown diagrammatically in FIG. 1. Enclosure 1 is a 1 m Balzers enclosure cooled with water. The crucible is made of water-cooled copper, 6.3 cm in diameter, connected to the enclosure by a vertical pillar. The electrode is made of 6.4 mm diameter tungsten-thoriated, water-cooled. The enclosure is connected to a system of 2 Balzers pumps, a primary pump and a diffusion pump. The gas is an H2 mixture of 20 to 50% H2 by volume. The generator can supply an arc of around 50 to 200 A.
Les gaz sont fournis par des cylindres de type courant For the tests, a metal sample (approximately 5 to 30 g) was placed in the form of chips on its support, the enclosure was filled (after having rinsed it with argon) with the mixture of gases chosen under a low flow rate from 5 to 10 l / h (pressure around 98,659 Pa). The gases are supplied by common type cylinders

After having started the arc by bringing the electrode closer to the crucible (5mm), these elements have been moved away (10mm) and the intensity during the active period has been adjusted to a value lower than the starting current. At the end of the active period, you cut the current, let everything cool for the duration of the passive period, then restart the arc as before. The fine powder (less than 1 firn) was collected in a cyclone installed on the discharge pipe 13 while the coarser powder (between 1 and 100 μm approximately) was deposited in the tank 11.
The results obtained in the case of silver, palladium and an Ag / Pd alloy (70/20) are shown in the table below:
Note that the experimental duration is given in the table by the number of work cycles, that is to say the number of active periods of PA (PA = active periods in minutes). The control tests were carried out during a single active period corresponding to the sum of the active test periods. The figure in parenthesis in the last 2 columns expresses approximately the gain (in spraying speed) that is observed by operating according to the principle of the invention.

A. Duration of active and passive periods, 1 minute. The formation of very fine particles (of the order of 0.5 to 1 μm) was observed mainly under these conditions with a yield of more than 200 g / h. For comparison, operating continuously (without passive periods), the yield was only 94 g / h.

Exemple 4 Example 4
According to the present invention, it is also possible to work in the presence of a gas capable of reacting with the metal to be sprayed in fusion and of giving a compound of this gas and of this metal. This is the case of titanium sprayed in an atmosphere of nitrogen / h2 90/10 by volume under 98,659 Pa, 40 V, 200 A, electrode as above (but 3.5 mm in diameter). Active and passive periods, 1 min. There was thus obtained more than 20 g / h of titanium nitride in particles of the order of 0.1 µm in majority. The continuous comparative test provided only 5 g / h of this material.
Exemple 5 Example 5
On a procédé a la pulvérisation du cuivre dans les conditions suivantes: Copper was sprayed under the following conditions:
Ha / Ar 30/70; 98,659 Pa; 20 V; 150 A; 6.4 mm tungsten electrode at 1% Th placed 8 mm from the sample; graphite crucible; active periods 1 min, passive periods 1.5 min. 46 g / h of particles mainly between 5 and 50 μm were thus obtained. By operating continuously, the yield was less than 2 g / h.
With the same metal, but as follows:
En continu, 5 g/h. f-fe / Ar 10/90; 99,992 Pa; 20 V, 180 A, W electrode at 2% Th, 3.5 mm placed 3 mm from the sample, graphite crucible, active and passive periods, 1 min, particles of the order of 0 were obtained , 1 jim and less with a yield of 30 g / h. Continuous, 5 g / h.
Exemple 6 Example 6
An Al / Fe 94/6 alloy by weight was sprayed into particles greater on average, at 2 μm with a yield exceeding 50 g / h, managing as follows:
Hz / Ar 20/80 by volume; 98,659 Pa; 17 V, 120 A; 6.3 mm W electrode at 2% Th placed 8 mm from the substrate; copper crucible. Active and passive periods 1 min. Continuously, the powder yield was negligible.
It can be seen from the above examples that, apart from the discontinuous operating mode which makes it possible to raise the spraying yield dramatically, it is possible to vary the average size of the sprayed particles by acting on the various parameters governing spraying, namely the gas pressure in the enclosure, the nature of the electrode and its dimension and the distance between it and the sample as well as the intensity of the electric arc. The larger the area of the sample area subjected to the arc, the greater the proportion of dust (resulting from vaporization); at the limit, if the metal is very fusible, the active period is long and the arc very intense, the whole surface of the metal enters in fusion and the production of "fumes" (fine particles) dominates. In addition, as we have seen, you can, at will, adjust the operating parameters to obtain either fumes (fine particles) or “spatter” larger particles, or both.
