BESCHREIBUNG
Beim Spritzgiessen von thermoplastischen Kunststoffen ist der Konstrukteur beim Auslegen der Spritzgiessformen an die Parameter des verwendeten Kunststoffes sowie an diejenigen der Spritzgiessmaschine gebunden. Die Möglichkeiten der Formgebung sind ausserordentlich gross, begrenzt nur durch die Fliesseigenschaften des Kunststoffes. Diese Begrenzung äussert sich insbesondere dadurch, dass ein bestimmtes Verhältnis von Fliessweg und Wandstärke des herzustellenden Gegenstandes nicht überschritten werden kann.

Saechtling Kunststoff-Taschenbuch , München/Wien 1986) Bewirkt wird dies durch die stark temperaturabhängige Viskosität des Kunststoffes und, indirekt, durch die angestrebten kurzen Zykluszeiten des Spritzgiessvorganges, die nur mit niederen Werkzeugtemperaturen erreicht werden können. Da es sich bei kritischen Fliessweg Wandstärken-Verhältnissen um lokale Probleme handelt, sind dem Kunststoff-Konstrukteur Lösungen bekannt, die diese Probleme auch lokal lösen.
Eine bekannte Lösung besteht darin, die Spritzgiessform an der in Frage kommenden Stelle - beispielsweise durch eine elektrische Heizpatrone - zu beheizen. Damit bleibt der Kunststoff in ber beheizten Region länger fliessfähig.
Der Nachteil dieses Vorgehens besteht darin. dass für das lokale Beheizen ein zusätzlicher Energieaufwand erforderlich ist und dass die Zyklusdauer verlängert wird, da für das Abführen der zusätzlichen Wärmeenergie auch zusätzliche Zeit benötigt wird; ein weiterer Nachteil besteht in der Unsicherheit über die wahre Temperatur der Schmelze im zusätzlich beheizten Bereich der Spritzgiessform. Dies kann zu Qualitätseinbussen am fertigen Werkstück führen.
Eine weitere, dem Fachmann bekannte Lösung besteht darin, die Spritzgiessform im kritischen Bereich mit einer zweiten - oder weiteren - Angussöffnung zu versehen, um so den Fliessweg zu verkürzen. Die Nachteile dieses Vorgehens liegen darin, dass es einerseits oft schwierig ist, gerade in einem solchen Bereich kleiner Wandstärke einen Anguss zu plazieren, und dass anderseits Zusammenflusslinien entstehen, entlang derer die Festigkeit des ausgeformten Werkstückes erfahrungsgemäss reduziert ist.
Das erfindungsgemässe Verfahren, das mit der erfindungsgemässen Vorrichtung durchgeführt wird, ist dadurch gekennzeichnet, dass der Schmelze, die in die Spritzgiessform eingespritzt wird, in der Region, in der die Schmelze nach den bekannten Verfahren nicht mehr weiterfliesst, Ultraschall-Energie zugeführt wird, dass die Zufuhr von Ultraschall-Leistung erst dann einsetzt, wenn die Schmelze jene genannte Region erreicht hat und so lange andauert, bis der Einspritzvorgang beendet ist.
Die erfindungsgemässe Vorrichtung enthält einen mit der elektrischen Steuerung der Spritzgiessmaschine verbundenen und von dieser gesteuerten Ultraschall-Generator und einen Konverter mit Sonotrode, wobei die Sonotrode durch eine Öffnung in der Spritzgiessform eingeführt ist, aber diese nir- gends berührt. Das obere Ende der Sonotrode ist als Teil der Spritzgiessform ausgebildet; die Sonotrode steht im wesentlichen senkrecht auf der Fliessrichtung der Schmelze.
Das erfindungsgemässe Verfahren wird anhand der beiliegenden Zeichnung näher erläutert, die gleichzeitig Ausführungsbeispiel der erfindungsgemässen Vorrichtung ist. Die einzige Figur zeigt ein Ausführungsbeispiel der erfindungsgemässen Vorrichtung teilweise im Schnitt. Das Spritzgiesswerkzeug gemäss Fig. 1 besteht aus einem Ausformteil 1 und einem Angussteil 2, zwischen denen eine Hohlform 3 für ein Werkstück 4 ausgespart ist. Der thermoplastische Kunststoff, mit welchem die Hohlform 3 unter hohem Druck gefüllt werden soll, wird durch eine Angussöffnung 5 eingebracht und fliesst unter dem Druck, den die - nicht darge stellte - Spritzgiessmaschine aufbringt, von der Angussöffnung 5 bis in eine mit 6 bezeichnete Region der Spritzgiessform, gebildet aus den in bekannter Weise aneinander befestigten Teilen 1, 2.
In der Region 6, in der das bisher erzielbare Fliessweg-Wandstärkenverhältnis erreicht, bzw. überschritten würde, befindet sich eine seitliche, in bezug auf die Fliessrichtung im wesentlichen senkrecht stehende Öffnung 7 im Ausformteil 1, die nach aussen, also in Richtung vom Werkstück 4 weg, im Durchmesser erweitert ist. Der erweiterte Teil der Öffnung 7 nimmt einen Ultraschall-Konverter 8 auf, der den von einem Generator 9 erzeugten elektrischen Wechselstrom im Ultraschall-Frequenzgebiet in die mechanische Schwingung einer Sonotrode 10 umsetzt. Die Sonotrode 10 besteht vorzugsweise aus gehärtetem Werkzeugstahl und ist durch die Öffnung 7 in den Ausformteil 1 eingeführt. Ihr oberer Abschluss 11 wirkt als Teil des Ausformteiles 1 und trägt somit dessen Oberflächen-Form und -Struktur.
Zwichen Sonotrode 10 und der Wandung der Öffnung 7 entsteht ein Spalt 18 von der Grössenordnung von 0,01 mm.
Die Hauptschwingungsrichtung der Sonotrode 10 ist senkrecht zur Flussrichtung der Schmelze in der Region 6.
Der Ultraschall-Konverter 8, der in einem Flansch 12 gehalten ist, wird beispielsweise mit einer Schraube 13 am Aus formteil 1 befestigt. Zwischen Flansch 12 und Ausformteil ist eine wärme- und ultraschallisolierende Zwischenlage 14 eingelegt. Diese verhindert den Wärmefluss vom Ausformteil 1 auf den Ultraschall-Konverter 8 und den - zwar kleinen, aber die Funktion der Sonotrode störenden - Fluss von Ultra-Schall-Energie vom Ultraschall-Konverter 8 in den Ausformteil 1. Der Kopf der Schraube 13 ist zum gleichen Zwecke mit einem Federring 15 unterlegt.
Das erfindungsgemässe Spritzgiessverfahren wird nun anhand der Fig. 1 geschildert. Der Spritzgiesszyklus wird gesteuert von einer - schematisch dargestellten - elektri- schen Steuerung 16. Auf deren Steuerbefehl wird die zu verarbeitende Schmelze in die Angussöffnung 5 gepresst und breitet sich in der Hohlform 3 aus. Nach einer experimentell zu ermittelnden Zeit hat die Schmelze die Region 6 erreicht.
In diesem Augenblick schaltet die Steuerung 6 den Ultraschall-Generator 9 auf Leistung, die die Sonotrode 10 an die Schmelze abgibt. Dadurch wird diese lokal erwärmt, die Vernetzung hinausgezögert, und zusätzlich werden die Rei bungskräfte zwischen der Schmelze und den Wänden der Hohlform 3 stark herabgesetzt. Dies ermöglicht die restlose Füllung der Hohlform 3. Gleichzeitig mit dem Abschluss des Spritzvorganges wird auch der Generator 9 wieder ausgeschaltet. Damit ist der Einsatz des Generators 9 und der Sonotrode 10 auf einen ganz kurzen Zeitabschnitt beschränkt.
Nach dem Verfestigen des Werkstückes 4 werden Angussteil 2 und Ausformteil 1 auseinandergefahren und das Werkstück mit Hilfe von Ausstossern 17 aus dem Ausformteil entfernt.
Um den Zeitpunkt festzustellen, zu dem die Schmelze in die Region 6 gelangt, wird bei laufendem Generator 9 ein Probestück gespritzt. Im Augenblick, wo die Schmelze den oberen Abschluss 11 der Sonotrode 10 berührt, nimmt die Leistungsaufnahme des Ultraschall-Konverters 8 deutlich zu. Die zwischen Beginn des Spritzgiessvorganges und der Leistungszunahme verstrichene Zeit ist in engen Grenzen reproduzierbar und wird als Einschaltverzögerung des Generators in die elektrische Steuerung 16 einprogrammiert.
Der Spalt 18 zwischen Sonotrode 10 und der Öffnung 7 kann - wie beschrieben - sehr klein gehalten werden, da von der fliessenden Schmelze keine in Betracht zu ziehenden Schubkräfte seitlich auf die Sonotrode 10 ausgeübt werden.
Die mit dem erfindungsgemässen Verfahren auf der erfindungsgemässen Vorrichtung erzielten Verlängerungen des Fliessweges bei gleicher Wandstärke liegen durchwegs über 20% und ermöglichen lunkerfreie Füllung der Hohlform 3 gerade auch bei Endpartien mit kleiner Wandstärke. Ferner hat sich auch gezeigt, dass das Auftreten von Lunkern überhaupt markant gesenkt werden kann.

Since critical flow path wall thickness ratios are local problems, the plastic designer is familiar with solutions that also solve these problems locally.
A known solution consists in heating the injection mold at the point in question - for example by means of an electrical heating cartridge. This keeps the plastic flowing longer in the heated region.
The disadvantage of this approach is that. that an additional energy expenditure is required for the local heating and that the cycle time is extended, since additional time is also required to dissipate the additional thermal energy; Another disadvantage is the uncertainty about the true temperature of the melt in the additionally heated area of the injection mold. This can lead to a loss of quality in the finished workpiece.
Another solution known to the person skilled in the art is to provide the injection mold in the critical area with a second - or further - sprue opening in order to shorten the flow path. The disadvantages of this procedure are that on the one hand it is often difficult to place a sprue in such a small wall area, and on the other hand there are confluence lines along which experience has shown that the strength of the molded workpiece is reduced.
The method according to the invention, which is carried out with the device according to the invention, is characterized in that the melt, which is injected into the injection mold, is supplied with ultrasound energy in the region in which the melt no longer flows according to the known methods the supply of ultrasound power only begins when the melt has reached that region and continues until the injection process has ended.
The device according to the invention contains an ultrasound generator connected to the electrical control of the injection molding machine and controlled by it, and a converter with sonotrode, the sonotrode being inserted through an opening in the injection mold but not touching it anywhere. The upper end of the sonotrode is designed as part of the injection mold; the sonotrode is essentially perpendicular to the flow direction of the melt.
The method according to the invention is explained in more detail with reference to the accompanying drawing, which is also an embodiment of the device according to the invention. The single figure shows an exemplary embodiment of the device according to the invention, partly in section. 1 consists of a molded part 1 and a cast-on part 2, between which a hollow mold 3 for a workpiece 4 is cut out. The thermoplastic, with which the hollow mold 3 is to be filled under high pressure, is introduced through a sprue opening 5 and flows under the pressure which the injection molding machine (not shown) applies from the sprue opening 5 to a region denoted by 6 Injection mold, formed from the parts 1, 2 fastened to one another in a known manner.
In region 6, in which the flow path / wall thickness ratio which has been achievable so far has been reached or exceeded, there is a lateral opening 7 in the molded part 1 which is essentially perpendicular with respect to the flow direction and which faces outwards, i.e. in the direction of the workpiece 4 away, the diameter is expanded. The widened part of the opening 7 receives an ultrasound converter 8, which converts the electrical alternating current generated by a generator 9 into the mechanical oscillation of a sonotrode 10 in the ultrasound frequency range. The sonotrode 10 is preferably made of hardened tool steel and is inserted through the opening 7 into the molded part 1. Your upper end 11 acts as part of the molded part 1 and thus carries its surface shape and structure.
A gap 18 of the order of magnitude of 0.01 mm is formed between the sonotrode 10 and the wall of the opening 7.
The main vibration direction of the sonotrode 10 is perpendicular to the flow direction of the melt in region 6.
The ultrasound converter 8, which is held in a flange 12, is fastened, for example, with a screw 13 to the molded part 1. A heat and ultrasound insulating intermediate layer 14 is inserted between flange 12 and shaped part. This prevents the heat flow from the molding 1 to the ultrasound converter 8 and the - although small, but disturbing the function of the sonotrode - flow of ultra-sound energy from the ultrasound converter 8 into the molding 1. The head of the screw 13 is for the same purposes with a spring washer 15.
The injection molding process according to the invention will now be described with reference to FIG. 1. The injection molding cycle is controlled by an electrical control 16, shown schematically. At its control command, the melt to be processed is pressed into the sprue opening 5 and spreads out in the hollow mold 3. After a time to be determined experimentally, the melt reached region 6.
At this moment, the controller 6 switches the ultrasound generator 9 to power, which the sonotrode 10 emits to the melt. As a result, this is heated locally, the crosslinking is delayed, and in addition, the frictional forces between the melt and the walls of the hollow mold 3 are greatly reduced. This enables the hollow mold 3 to be completely filled. At the same time the injection process is completed, the generator 9 is also switched off again. The use of the generator 9 and the sonotrode 10 is thus restricted to a very short period of time.
After the workpiece 4 has solidified, the sprue part 2 and the molded part 1 are moved apart and the workpiece is removed from the molded part with the aid of ejectors 17.
In order to determine the point in time at which the melt reaches region 6, a test piece is injected while generator 9 is running. At the moment when the melt touches the upper end 11 of the sonotrode 10, the power consumption of the ultrasound converter 8 increases significantly. The time that has elapsed between the start of the injection molding process and the increase in power is reproducible within narrow limits and is programmed into the electrical control 16 as a delay in the generator being switched on.
As described, the gap 18 between the sonotrode 10 and the opening 7 can be kept very small, since no shear forces to be considered are exerted laterally on the sonotrode 10 by the flowing melt.
The extensions of the flow path with the same wall thickness achieved with the method according to the invention on the device according to the invention consistently lie above 20% and enable void-free filling of the hollow mold 3, especially in end parts with a small wall thickness. It has also been shown that the occurrence of blowholes can be markedly reduced at all.
