brut .
I'ortho-dichloro-méthylène-bisaniline (M.O.C.A.).
Poids moléculaire environ 5000 No hydroxyle . : : : : . 35-37

Process for the preparation of flexible polyurethane foams
This invention relates to a process for the preparation of flexible polyurethane foams by interaction in a foam-forming reaction mixture of an organic polyisocyanate and a polymer polyol. The foams thus obtained should in general have an open cell structure in which the adjacent cells communicate to a preponderant degree with each other, because if they are obtained in a form having a substantial proportion of closed cells the result is that these foams shrink.
In many cases such shrinkage can be avoided by an appropriate choice of catalysts or additives, but recently foam formulations have gained commercial prominence for the production of high resilience and fire resistant foams which present very serious problems of. narrowing. Such foams are those obtained, for example, by using the polyisocyanates known under the terms T.D.I. brut and M.D.I.
gross.
It has now been found that under such circumstances substantially non-shrinkable foams can be obtained if incorporated into the foam-forming reaction mixture, as a non-shrinking agent, a subsidiary polyol comprising a polyether polyol. derivative of ethylene oxide in which at least part of the oxyethylene groups is in a non-terminal position. The non-shrinkage agent preferably has a poly (oxyethylene) content of at least 20% by weight.
This subsidiary polyol can be, for example, a diol or a triol and it can be derived from ethylene oxide as the sole alkylene oxide or alternatively from ethylene oxide and another alkylene oxide. such as propylene oxide. When it is a diol or triol of this form, it may, for example, be a polyol which contains from 20 to 80% (especially 40,700 /%) by weight of oxyethylene groups.
The subsidiary polyol is suitably a poly (oxyethylene) poly (oxypropylene) polyol whose poly (oxypropylene) content has a molecular weight in the range 500-2000, for example 800-1500. It may for example be a triol with a molecular weight in the range 2000-3500. When it has terminal primary hydroxyl groups these may comprise at least 25 / o, for example 35-45 O / o of the terminal groups. Examples of suitable poly (oxyethylene) poly ((oxypropylene) polyols are commercial products G. 978 and Propylan G. 3650 of
Lankro Chemicals Limited and Pluronic L-35 from Wyandotte.
The subsidiary polyol can be a substance consisting substantially of oxyethylene groups, for example polyalkylene glycols. Low molecular weight polyethylene glycols, for example in the range 300-800 have been found suitable.
The subsidiary polyol can be used in any suitable proportion with the main polyol, but we have found it to be effective in preventing substantial shrinkage of foams if used in an amount of, about, 2-40 (per Example 4-15) parts of the total polyol composition of the foam-forming reaction mixture. Care should be taken of the amount of the subsidiary polyol used because too much can result in the foam sagging and therefore the amount of the subsidiary polyol will generally not be more than half by weight of the polyol component. We have found that the amount of the subsidiary polyol required depends on the mixing of the foam-forming ingredients. The more complete the mixing, the less the subsidiary polyol is required.
The subsidiary polyol is preferably fed to the mixer of the foam-forming reaction mixture in a separate stream, although satisfactory results have been obtained when it has been previously mixed with the main polyol and the mixture supplied to the mixer.
The polyol used as the main component of the polyol component in the preparation of the polyurethane foams of this invention is normally a polyether polyol having high reactivity, although polyesters can be used. Suitable polyether polyols are those which have a substantial proportion of terminal primary hydroxy groups, which are usually referred to as ethylene oxide terminated polyols, for example those in which the primary hydroxyl groups include 20, 30 or more. 40% to 70% (eg 50-60 0 / o) of the total number of hydroxyl groups in said polyol.
When the polyol is a triol a suitable molecular weight is in the range 3000-6000.
A suitable polymeric polyol is a product obtained by reacting a substance having a plurality of active hydrogen atoms with an alkylene oxide (eg, propylene oxide or a mixture of propylene oxide and ethylene oxide. ) and subsequently reacting the product thus obtained with ethylene oxide to introduce the terminal primary hydroxyl groups. Polyether polyols of this type are commercially obtainable under the trademark Desmophen 3900 (which is a very high activity polyether triol having an average molecular weight of 4500-5100 and a hydrooxyl number of 33-37), and Propylan M. 12 as described above with reference to the examples.
The foams obtained according to this invention can be, for example, foams of density up to 64 kg / m 3, especially foams of densities in the range 16 to 64 kg / m.
The polyisocyanate can be, for example, any of the polyisocyanates known in the art to be suitable for the production of flexible high resilience polyurethane foams. Thus tolylene diisocyanate (T.D.I.) can be used, either in the form of T.D.I. crude, either in polymer form or in combination with a polyhydroxy compound such as trimethylol propane.
The T.D.I. crude is the product obtained by reacting the appropriate diaminotoluene with phosgene without substantial purification. It is believed to contain a polyurea structure material of polybiuret. When a mixture of 2,4 and 2,6-diamino-toluene is used, the T.D.I. crude contains the corresponding 2,4- and 2,6-diisocyanates.
The T.D.I. polymer may contain dimers and / or trimers. Dimers generally have a uret-dione structure and trimers generally have an isocyanurate structure. They can be obtained by treating T.D.I. with polymerization catalysts as is well known in the art.
When reference is made hereinafter to T.D.I., it may contain one or more isomers thereof. For example, it may be tolylene-2,4-diisocyanate, tolylene-2,6-diisocyanate or a mixture of these, for example in the proportion 65:35 (T.D.I. 65:35) or preferably T.D.I.
80:20 by weight.
Polyisocyanates other than those derived from T.D.I. which can be used in the present invention include diarylmethane diisocyanates, for example diphenylmethane-4,4'-diisocyanate (M.D.I.) and polyphenylpolymethylene polyisocyanates. If the M.D.I. is used, it can be pure or in raw form. The M.D.I. crude is obtained by the interaction of aniline with formaldehyde followed by the reaction of the product with phosgene, without substantial purification.
In general, the polyisocyanate and polyol component can be used in amounts such that the isocyanate number is normal, for example in the range 100-110.
However, isocyanate number values outside this range can be used if desired.
Small amounts of amine catalysts can be used in the process of the invention if desired. Examples of tertiary amines which can be used are dimethyl-ethanolamine, N-methyl and N-ethyl-morpholines.
triethylamine and triethylenediamine (also known as 1,4-diazabicyclo-2,2,2-octane).
Under certain circumstances, for example when harder foams are required, crosslinking agents may be used. Examples of suitable crosslinking agents are hydroxyamines, for example triethanolamine and tetrakis N beta-hydroxypropyl-ethylenediamine (sold under the tradename of Quadrol); low molecular weight polyols, such as tetrols; hydroxyethers, for example trishydroxypropylglycerol and
Ortho-dichloro-methylene-bisaniline (M.O.C.A.).
The invention is illustrated by the following examples, in which flexible polyurethane foams are obtained by the one-step or one-step method.
The meanings of the various trademarks used in the examples are as follows: Propylan M. 12 is the trade name of a polyether polyol sold by Lankro Chemicals Limited which. It is believed to be a poly (oxypropylene) poly (oxyethylene) triol having the following characteristics:
Molecular weight approximately 5000 No hydroxyl. ::::. 35-37
Poly (oxyethylene) content. about 12-13% by weight
It has a high proportion of terminal primary hydroxyl groups.
G. 978 is an abbreviation for Développement Polyol
G. 978, sold by Lankro Chemicals Limited. It is employed in the examples as a non-shrinking agent and is believed to consist essentially of a poly (oxyethylene) poly (oxypropylene) triol based on a glycerol starter and having a molecular weight of about 2800, a. hydroxyl number of 53-59 and a poly (oxyethylene) content of about 64 oxo by weight.
The proportion of primary hydroxyl groups / secondary hydroxyl groups in this polyol is believed to be in the ratio of 40: and the molecular weight of the propylene oxide content is about 910-920.
It will be noted that in Example 3, the polyol component comprises a third polyol (as a crosslinking agent) referred to as Quadrol which is believed to consist essentially of the compound (CHCH (OH ) CH2) 2N - CH2 - CH2 - N (CH2 - CH (OH) - CH3) 2.
In the examples, the silicone MS. 200/5 is a commercial silicone oil having a viscosity of 5 centistokes and believed to be a homopolymer of dimethylsilicone, and tris-dibromopropyl phosphate (TBPP), the anti-aging additive was used in the form of commercial product
Bromkal P. 67. Dabco 33LV is a commercial catalyst containing as active ingredient triethylaminediamine, ie 1,4-diazabicyclo-2,2,2-octane.
The T.D.I., except where noted otherwise, was the T.D.I.
80:20.
The hardness values were obtained by the BS.3667 test.

In this example and in the other examples the amounts of ingredients are given in parts by weight.
The procedure for preparing the mousse was as follows:
First, the silicone was dispersed in 2.5 parts of the Polyol Propylan M. 12 to provide a 2% dispersion and the sodium phenate was dissolved in all of the water component. The rest of the polyol component was then mixed with the T.B.P.P. and dispersing the silicone in the polyol by stirring at high speed for 20 seconds. The aqueous solution of sodium phenate is then added to the mixture and the whole stirred for an additional 15 seconds. So the T.D.I. is added and stirring continued for a further 8 seconds, at the end of this time the resulting foam-forming mixture begins to cream and is immediately poured into an open mold.
The foam has risen in 90 seconds, and the foam is finger-dried at the end of about 15 minutes after pouring. At this time the resulting polyurethane molding is removed from the mold.
The foam had a density of 29.4 kg / msec and a hardness of 6 kg and did not shrink on cooling.

The T.D.I. brut is a product sold by E.I. DuPont of
Nemours under the trade name of Hylène T.H.R. and it is believed to be obtained by the interaction of a mixture of 2,4 and 2,6-diaminotoluenes with phosgene without substantial purification of the resulting product.
The following procedure was used to make the foam, as follows:
A first mixture was obtained by mixing together triethanolamine, Dabco 33LV, tetramethylethylenediamine and water; and then this was mixed with the polyol component that the T.B.P.P. had been mixed with. Then the polyisocyanate was mixed with this mixture. When this mixed formulation started to cream it was poured into a mold.
This foam had a density of 32 kg / m 3 and did not shrink on cooling.

Examples 9
These examples illustrate the use of non-shrinkage agents other than Polyol G. 978 to alleviate the shrinkage of flexible foam product.
The procedure and formulation of Example 8 were repeated except that the following amounts of non-shrinking agents were employed instead of G. 978. In all cases, the total amount of Propylan M. 12 and non-shrinking agent is equal to 100 parts.
Example 9: Polyol R. 161: 10-11.5 (for example 11)
parts;
Example 10: Polyol 1138: 7-9 (for example 8) parts;
Example II: Poylethylene glycol (PEG 600): 10-11.5
(for example 11) parts.
Polyethylene glycol had a molecular weight of about 600. Polyol R. 161 and Polyol DP 1138 are polyether triols sold by Union Carbide, respectively.
Corporation and by Lankro Chemicals Limited. They have molecular weights in the range 2500-3500, and a poly (oxyethylene) content of about 65% and 79% by weight. The resulting foam products did not shrink on cooling and were self-extinguishing according to ASTM D 1692 67T.
For comparison, the examples were repeated but replacing Polyol G. 978 or other non-shrinking agent with the same amount of additional Propylan M. 12. The polyurethane foams thus obtained were found to shrink considerably after their preparation, possibly due to their substantial content of closed cells.
