Process for the production of ceramic moldings with low density and ceramic moldings produced by this process The subject of the main patent No. 495 300 is a process for the production of a ceramic material, which is characterized in that clay; porous silicate aggregates and water in a mixing device mixes, the mixture held in this mixing device he forms into a shaped body and dries it so that some of the water contained in it is removed and then subjects the shaped body to a firing process, through which the ceramic bond and fusing is achieved between the particles forming the molded body.
The main patent also relates to a ceramic molded body produced by this method, which is characterized in that it has a fired, ceramic-bonded mixture of clay with at least 30% by weight of porous silicate aggregate and that it has a surface coating of a glaze .
The present invention represents a further development of the method described in the main patent; it relates to a process for the production of ceramic materials with low density and high strength, this material being able to be shaped into molded bodies, for example utility containers. The invention also relates to a method for producing such shaped bodies.
For a while there have been efforts in the tableware and ceramics industries to either manufacture good quality ceramic tableware or to provide goods that are inexpensive and can be used for long periods of time.
However, there were little or no efforts in progress to produce ceramic-like goods that are low in cost. This is due in particular to the economic conditions and the Arbeitsver drive that are used in the production of such ger utensils.
Up to now, the ceramic materials used for the production of molded bodies were not suitable for producing objects for single use, for example disposable containers. In general, the working processes by which the final moldings were made from such materials were too expensive for a single use of such moldings to be economically viable.
Due to the increasing consumption of disposable glass containers, plastic containers or metal containers, the interest in the use of utility containers of the ceramic type which look good quality has increased, especially in the field of storing or dispensing food.
Such ceramic containers give the product an appearance that suggests good quality, the appearance of such products is porcelain-like. In addition, because of their good appearance, such containers would not only be used for storage and; or freezing of food, but they would also represent containers in which the product can be heated and then served and consumed directly in these containers. Nowadays, metal containers are widely used for such purposes. However, these containers generally have a high thermal conductivity and are therefore not able to store the heat.
In addition, such metal containers do not have an appearance that is reminiscent of good quality, a good appearance is generally very desirable when the food is to be served directly to the consumer.
In addition to the obvious advantages in terms of storage, manufacture and serving, another important factor in the use of disposable containers is the disposal problem itself. Neither metal containers, glass containers, nor conventional ceramic containers can be easily broken or destroyed, so that they lead to waste disposal problems.
In contrast to this, moldings which have been produced according to the process according to the invention can easily be ground up in conventional household waste devices and then washed away with the organic material via sewage systems.
The aim of the present invention was to produce a kera mixed material of low density and high strength which is suitable for the production of molded bodies which are usable for single use. The disposable containers made of such a material should be of a quality and not only improve the appearance of the food that is served in them, but also serve to store such products during their shipping and manufacture. In addition, such containers should be easily destructible or destructible by conventional working methods.
Another object of the present invention was to develop a working method by which the ceramic material described above can be produced easily and economically. Such containers should be heatable on any heat sources usually used for the production of food. Furthermore, the ceramic materials and the containers produced using them should be strong, light in weight and resistant to thermal shocks. In addition, these containers should be easily destructible after use, so that they can easily be disposed of using conventional methods.
Furthermore, the containers produced should also be able to be subjected to low temperatures, which are used for the production and storage of frozen, especially deep-frozen foods.
It has now been shown that the aforementioned goals can be achieved by mixing suitable proportions of clay, low-density aggregate materials, in particular silicate aggregate materials, and water and suitable binders or agents preventing flocculation or other additives.
The present invention relates to a process for the production of ceramic molded bodies of low density, which is characterized in that clay, porous silicate aggregates and water are mixed, the mixture is transferred into a mold whose recess has the shape of the molded body to be produced, a pressure exerts on the mixture located in the recess of the mold, so that the mixture located in the mold assumes the shape of the mold and is compacted, having sufficient wet strength so that it retains the three-dimensional shape when it is out of the mold . is removed, then the compacted mixture is removed from the mold, the compacted mixture partially dry net, the surface of the partially dried compacted mixture is glazed, and the glazed,
partially dried, compacted mixture burns at a temperature above 316 C so that the particles within the mixture are ceramically bonded and melted and thus the glaze hardens, thereby obtaining a ceramic molded body of low density.
When carrying out the process according to the invention, the following work steps can also be carried out: Add an organic hydrophobic material to the mixture, which reduces the adhesion between the individual particles, and which is hereinafter also referred to as an internal adhesion reducing agent, and heat and burn out this organic hydrophobic material after partially drying the compacted mixture. The organic hydrophobic material can be or contain paraffin oil, the amount of paraffin oil added being preferably 1%, based on the total weight of the mixture.
Another object of the invention is a ceramic molded body produced by the inventive method of low density, which is characterized in that it is a fired ceramic-bonded mixture of clay with at least 30% by weight of a porous silicon-containing aggregate material and that it is a Has superficial coating of a ceramic glaze.
The mixture to be molded can be pressed together in the mold, for example with a hydraulic press. After the molding has been shaped in this way, it is removed from the mold. In order to facilitate the removal of the molded body from the surfaces of the mold, these surfaces can be coated with an adhesion-reducing agent before the molding process is carried out. However, an adhesion-reducing material can also be included in the mixture to be molded in order to facilitate the removal of the molded body from the mold. Subsequent to the molding process, the solidified mixture is partially dried in order to remove a percentage of the water originally present in the mixture to be molded.
This drying is carried out before the shaped body is subjected to the high temperatures in the furnace. When burned out, all remaining water is removed from the solidified mixture and also the organic materials, for example the adhesion-reducing agents added during mixing, i.e. H. the so-called internal release agents are removed. Then the partially dried solidified mixture can be glazed or otherwise adorned with ceramic glazes that harden at the temperatures used in the kiln.
After a further drying step in which most of the moisture brought in by the glazing process or the surface beautification process is removed, the glazed, partially dried, solidified mixture is fired at an elevated temperature to cause the ceramic bond and the melting of the particles whereby a ceramic molded body with low density is formed.
A particular embodiment of the invention will be explained in more detail with reference to the following drawing: In Fig. 1, the production scheme is illustrated, wherein in detail the stages are explained in which the ceramic article can be produced in a simple and economical manner.
2 to 5 working steps of this manufacturing process are illustrated, with a Mi mixture, which contains the components necessary for the manufacture of the ceramic Ma terials, is converted into the desired shape of the molded body.
A preferred embodiment of the method according to the invention, cited as an example, is shown in FIG. 1, wherein in the manufacturing method illustrated here, the first method step for manufacturing the molded body according to the invention is that a mixture of clay and a porous or hygroscopic, preferably silicon, Produces catholic filler and water in the desired proportions. The clay used for this purpose can be a mixture of real clays and other materials that provide a material that sets ceramically at elevated temperatures. The clay mixture can be made from binding clay, kaolin, talc, pebble, feldspar, wollastonite and bentonite.
One or more of these materials can also be missing from the mixture without the properties of the material in the fired state being significantly influenced. A preferred mixture of these materials generally contains binding clay. When firing, the clay melts together with particles from the aggregate.
Vermiculite is the preferred porous, low density, silicate aggregate that is used, although other materials such as. B. diatomaceous earth, perlite and silica gel can be used. However, it is desirable for the aggregate to be in a form that has the lowest possible density. For vermiculite, this state is the expanded vermiculite.
One particle size of vermiculite that can be mixed with the clay is the No. 4 grade, commonly known as agricultural vermiculite grade. Of course, other sizes of vermiculite can also be used. The natural size distribution of the particles of vermiculite No. 4 is between a mesh size of 1.651 mm (10 mesh) and a mesh size of 0.246 mm (60 mesh). During the mixing process, the particles can be reduced in size considerably.
The ideal distribution of particle sizes in the material of quality no.4 is as follows:

<tb> binding clay <SEP> 28
<tb> Vermiculite <SEP> No. <SEP> 5 <SEP> 23
<tb> water <SEP> 13 The water content of this mixture is critical,
because it influences the strength and the density of the product and also the resistance of the product to breakage if the product is quickly subjected to drying at high temperatures. The water content can vary within the range of 10 to 100 weight percent based on the mixture of clay and vermiculite, although the preferred water content corresponds to such a mixture containing 70 to 85 percent solids. If the amount of moisture is greater, the material tends to stick to the surface of the mold in which it is compacted to form the shape of the molded body or the product to be manufactured. On the other hand, if too little moisture is applied, then higher molding pressures will be required during the molding process.
It is not essential that a binder be added to the aggregate present during molding. This is especially true when a high percentage of solids, e.g. over 70%, is used. However, a binding agent increases the wet strength of the molded body and makes handling easier during the subsequent work steps. A binding agent can also increase the strength of the burned goods. However, higher concentrations of binding agents do not bring about a corresponding increase in strength. If the binders are present in too large an amount, they can cause the compacted mixture to adhere strongly to the surface of the mold.
The absorption capacity for the glaze can also be impaired by high concentrations of binding agent.
The binder can be selected from the classes of materials listed below. These include: starch, dextrin, cellulose gums or synthetic organic, water-soluble polymers, such as. B. polyvinyl alcohol, polyvinylpyrrolidone, etc. The binder can be added in a concentration of up to 4%, based on the weight of the dry components. The binder can be added either as a dry powder or in a solution of the water used to prepare the mixture. The preferred binder is a solution of cellulosic gum having a medium viscosity and this is added at a concentration of 0.0625% based on the dry weight of the ingredients.
In order to facilitate the removal of the mixture compacted in the mold from the surfaces of the mold, adhesion-reducing agents or internal adhesion-reducing agents can be added to the mixture of materials. However, such anti-adhesion agents or internal slip agents or lubricants reduce the wet strength of the consolidated mixture. Such adhesion-reducing materials can also be applied directly to the surfaces of the mold.
If these adhesion-reducing materials are added to the mixture to be molded, then hydrophobic materials can be added to these materials, for example those belonging to the class of light oils. On the other hand, externally acting materials that reduce adhesion are applied directly to the surface of the mold, and such materials can contain hydrophobic film-forming materials of the stearic acid class or they can be metal chelate compounds of stearates.
These materials are advantageously dissolved in solvents which have a low boiling point, for example in n-heptane or n-hexane.
A system of so-called internal anti-adhesion agents and external anti-adhesion agents can be employed if desired, and an example of such a system is a combination of a paraffin oil acting as an internal anti-adhesion agent , and which is added to the mixture to be molded in an amount of 1 wt or n-heptane is added.
Since the adhesion reducing agents can be added to the mixture to be molded as well as being applied to the surface of the mold, they are referred to as internal adhesion reducing agents when added to the mixture and external adhesion reducing agents when they are added applied directly to the mold.
The mixture to be formed, which may include clay, vermiculite, water, organic binder and any internal anti-stick agent, can be mixed in any of the suitable mixing devices. Examples of such mixers which ensure suitable distribution of the particles in the entire mixture are the P-K liquid / solids mixer, the Abbé ribbon mixer and the Hobart paddle mixer.
It has been found, however, that the common practice of mixing solids together and then adding water often results in a non-uniform lump mixture, particularly when the clay to aggregate ratio is high. In order to avoid this problem, the water is first added to the additives so that it is partially absorbed by these additives. The clay is then mixed in, minimizing the formation of lumps.
It has also been found that the density of the mixture to be molded increases as the mixing time becomes longer. This is believed to be due to the aggregate breaking into smaller pieces. The mixing process is therefore interrupted when the desired density of the mixture is obtained. This approach ensures a more uniform material usable for molding.
When using vermiculite of quality No. 4, a density of the mixture to be molded of about 520 g / 1 to 580 g / 1 is preferred in a batch molding process, a density of 550 g / 1 being particularly advantageous. If such densities are applied, then no changes are necessary with regard to the compaction process, the drying step and the firing conditions. The measurement of the density is carried out after a suitable stirring process, during which air bubbles within the mixture are removed. If moldings with thin walls are to be produced, then finer additives, such as vermiculite quality No. 5, are generally desirable.
These result in a compacted mixture that is more malleable than one obtained using grade No. 4 vermiculite. In addition, this results in a higher wet strength of the compacted mixture, which makes the subsequent handling of the material obtained in this way easier.
2 to 5 show a mold which is suitable for producing plate-like molded bodies, this mold being generally referred to as 9. This mold 9 has a cavity 10 and a punch or core 12. As shown in Fig. 2, a throwing plate 14 is provided, which is used to auswer the molded body from the mold 9 after molding. Before the mixture 15 to be molded is poured into the mold 9, the surfaces 16 and 17 of the mold 9 are coated with an external adhesion-reducing agent and the ejection plate or ejection plate 14 is brought into a position which is halfway between the ejection position and the withdrawn position. External adhesion-reducing agents can be applied to the surfaces of the mold before each molding process.
The mold 9 is then filled with the mixture 15 to be molded, as shown in FIG. Before the mixture is poured into the mold 9, the ejection plate 14 is essentially in the middle position, as a result of which the desired distribution of the material within the mold 9 is achieved so that good compaction at the points on the walls is achieved.
After the appropriate amount of mixture to be molded has been poured into the mold 9, the ejection plate 14 is withdrawn or pulled away from the cavity 10 of the mold, as illustrated in FIG. The punch 12 is then actuated so that it exerts the desired pressure, whereby it is achieved that the mixture to be molded is compacted into the shape given by the cavity 12 of the mold. This is illustrated by FIG. 5.
As soon as the compacted mixture, for example an uncured plate, which is also called green plate in the following, is formed, the punch 12 is slowly withdrawn and the ejection plate 14 is actuated so that the compacted mixture 18 is ejected from the mold 9 . If the compacted mixture 18 is removed from the mold 9 at this stage of the process, then it is in a substantially fragile state, and this state is referred to as a green state or an unfired state.
The surface of the mold generally consists of a polished steel and it is expediently kept in a state that does not show any scratches or similar defects. Scratches cause the mold to have poor properties with respect to the solution.
The properties of the formed and compacted mixture depend on many factors. These factors include the pressure applied during molding, the geometric shape of the molding, the water content of the mixture, the ratio of clay to aggregates, a uniform distribution of particle size, the agent used to reduce adhesion, the type of binder, the concentration tration of the binder and the process by which the binder is added.
The pressure that is applied during the molding process can be varied depending on how long this pressure is applied. If the pressure is applied for several seconds, then pressures in the range of 3.5 to 21 kg / cm2 can be used. However, when working at high speed, pressures in the range of 17.5 to 59.8 kg / cm2 are preferred. At low pressures a slightly compacted mixture is obtained, while at high pressures the adhesion of compacted mixtures to the surfaces of the mold becomes very strong.
A hydraulic press, a toggle press, a toggle press or a screw press can be used, or other suitable devices can be used to generate the pressure necessary to achieve the desired molding pressure in the mold.
The compacted mixture, after being removed from the mold, must be subjected to a moisture reduction, i.e. H. it must be partially dried before it can be introduced into the kiln, in which the organic materials present within the compacted mixture are then removed. The partial drying step can be achieved by exposing the compressed mixture to a radiation source equipped with suitable infrared radiators, or by introducing the compressed mixture into a circulating air oven at an elevated temperature.
The essential aspect of this drying step is that essentially 10 to 20% of the originally present water is removed before the compressed mixture is introduced into the kiln, where it then remains for the optimal firing time. Densified mixtures which are introduced into the kiln with less than 10 to 20% of the originally present water removed can burst, or large pieces of the material can come off the surface, or excessive shrinkage can occur.
Preferably, the drying is carried out so that more than 20% of the water is removed during this work step.
Depending on the experimental results obtained with the compacted mixture 18, the drying process can be carried out by any of the following procedures. Each working method does not lead to the same degree of drying, although each of these working methods gives satisfactory results. Depending on the device used and the shape of the shaped body to be produced, modified treatment times and treatment temperatures can be used.
a) exposure to an electric infrared bulb for 6 minutes, b) treatment in an air oven at a temperature of 204 C for 4 minutes, c) treatment in an air oven at a temperature of 177 C for 6 minutes, d) treatment in an air oven at a temperature of 199 C, e) treatment for 10 minutes in an air oven at a temperature of 121 C. After the compacted mixture has been predried in the manner described above, it can be introduced into the kiln, in which both the remaining water and all organic materials contained in the compacted mixture are removed.
The kiln can be operated at a temperature in the range of 316 to 816 C and the compacted mixture can be fired at this temperature for a time of 3 to 10 minutes. In a preferred firing process, the firing time is at least three minutes and the working temperature of the kiln is 704 C. The firing process can be described as burnout because the aim here is to burn out all organic materials that are present in the compacted mixture .
If there is no internal organic material or lubricant that would reduce the adhesion, then the burnout can take place at a lower temperature.
After burning out, the dried and compacted mixture is coated with a casting compound. The casting compound is a mixture of clay and water and this material is well known to those skilled in the art. Such materials are often applied to clay and they serve as a carrier material for the glaze or enamel. In the present case, the casting compound represents a barrier that reduces the permeability of the porous surface of the dried, compacted mixture before glazing. In the case of an immediate spray application, the fine clay is suspended in water, a solids concentration in the range from about 55 to 60% being used. Very little of the water from the spray will penetrate the dried, compacted mixture.
However, any water that is in the dried dense mixture will evaporate through the glaze when the glazed material is preheated for the subsequent firing process.
When removing moisture and organic materials from the dried, solidified mixture, it can be glazed or embellished in some other way, for example with ceramic glazes. If desired, a base coat of a primer material (engobe, that is a casting compound) can be applied before glazing. The requirements for a satisfactory glaze are as follows: good adhesion to the molded article, low cost, and the requirement that it can be converted to the final state at the temperatures used in the firing process.
In general, it is desirable to allow a short drying period after the glazing process is complete. The purpose of such drying is to remove the moisture that was introduced during the application of the glaze or decoration.
After the glazed compacted mixture has thus been dried, it can be fired at an elevated temperature so that the ceramic bond and the melting of the particles within the material of the glazed compacted mixture is achieved, whereby a ceramic molded body of suitable density is obtained.
This firing process or firing process can only last 5 minutes or last 45 minutes, the firing temperatures being in the range of 982 C to 1149 C during this firing process. A preferred firing process lasts about 10 minutes and during this the glazed compacted mixture is passed through a kiln which has three temperature zones.
The first temperature zone of the kiln works as a preheating zone and in this there is a temperature in the range of 482 to 704 C. The second zone is an annealing zone, which operates at a temperature in the range of 982 to 1149 C. The last zone serves as a cooling zone and in this zone the molding experiences a slow decrease in temperature as it passes through it.
The cooling zone works in such a way that a temperature of 1038 C is present in the vicinity of the annealing zone and a temperature of 149 C is present at the point where the molded body leaves the furnace. The temperature of the shaped body gradually falls in the cooling zone from the temperature to which it was subjected in the firing zone. Although the shaped body can be exposed to room temperature while its temperature is still 482 ° C. without cracking of the shaped body due to the thermal shock, a gradual cooling process is nevertheless preferable.
After firing, a glaze that has a thickness of 0.23 to 0.30 mm has sufficient resistance to cuts.
The moldings, which are produced according to the process described above, are solid, light in weight and are resistant to thermal shocks. By means of suitable glazing and / or other embellishment operations, these molded bodies can be provided with an attractive appearance, so that they are suitable as serving plates. Such plates can serve as heating and serving containers, and the food placed on these plates can be heated with any of the many heating devices commonly used in food preparation.
If the moldings have the shape of serving plates or bowls, then the thermal conductivity of these objects is also significantly lower than that of corresponding drawn or pressed aluminum forms. For example, the coefficient of thermal conductivity for aluminum is about 100 times that of the low-weight ceramic substance described. This thermal property of the ceramic substance is particularly useful when it is used to make molds suitable for serving. Since the ceramic materials hold the heat longer than aluminum, these materials keep the food in the mold warm for longer.
In addition, ceramic plates or ceramic bowls show no freezing damage if they are covered with aluminum foil before they are subjected to a freezing process. The ceramic containers can therefore be filled with prepared food, frozen and stored, and these filled containers can then be heated if necessary.
Because of the low cost of the materials that make up the ceramic substance and because of the low cost of the process with the aid of which the ceramic materials are shaped into suitable shaped bodies, these shaped bodies are easy to manufacture and therefore suitable for single use. Because of these properties, the ceramic molded bodies are of interest in areas of application in which it is not expedient to clean or clean or otherwise treat these molded bodies in order to make them suitable for reuse.
The method described above is intended only as an example and many changes can be made to the design of the form, the apparatus, the arrangement of the individual parts and the steps described in the method can be changed within wide limits.
