Verfahren zur Herstellung dicker Spritzgussteile ohne Einfalistellen und grossräumige Lunker Die Erfindung betrifft ein Verfahren zur Herstel lung dicker Spritzgussteile ohne Einfallstellen und grossräumige Lunker aus thermoplastischen Kunst stoffen, welche beim Abkühlen eine grosse Volumen schwindung aufweisen.
Als Beispiele für solche Spritzgussteile seien aufgeführt: Absätze für Damen- und Herrenschuhe, Schuhleisten, Stopfen für Bier- und Mineralwasser-Flaschenverschlüsse, Griffe, z. B. für Messer; Werkzeuge, Türen und Schubladen, Ar maturenknöpfe, z. B. Schalterknöpfe, Stiele, z. B. für Werkzeuge, Handräder, Fittings, Verzweigungs- und T-Stücke für Rohre, grosse modische Knöpfe, Spiel zeug, z. B. Tiere, Figuren oder Schachfiguren.
Es ist bekannt, dass die thermoplastischen Kunst stoffmassen, insbesondere solche hoher Kristallinität, z. B. Polyäthylen hoher Dichte, Polypropylen und Polyamide, infolge des grossen linearen thermischen Ausdehnungskoeffizienten (1 bis 2.10-4/ C) und der meist über 150 C betragenden Differenz zwi schen Verarbeitungs- und Raumtemperatur eine grosse Volumenschrumpfung aufweisen; diese kann 10 Prozent des Volumens der Spritzgussform und sogar wesentlich mehr betragen.
Hierdurch kommt es, insbesondere bei dicken und dickwandigen Teilen, zur Ausbildung von grossen Einfallstellen oder gross- räumigen Lunkern. Die Spritzgussverarbeitung sol cher Kunststoffe zu dicken und dickwandigen Teilen muss deshalb mit einem Angusskanal grossen Quer schnitts und möglichst lang einwirkendem Nachdruck des Einspritzaggregates vorgenommen werden.
Trotzdem ist es in vielen Fällen nicht möglich, die Entstehung von Einfallstellen und grossräumigen Lunkern zu verhindern, da aus technischen und wirt- schaftlichen Gründen die Nachdruckzeit nicht ausrei chend lange einwirken und der Angussquerschnitt nicht gross genug bemessen werden kann. Diese Mängel können die Verwendbarkeit der Spritzguss- teile wegen mangelhafter Passform oder ungenügen den Festigkeitseigenschaften beeinträchtigen oder gar unmöglich machen.
Es wurde nun gefunden, dass die Herstellung dik- ker Spritzgussteile ohne Einfallstellen und grossräu- mige Lunker aus thermoplastischen Kunststoffen mit grosser Volumenschwindung, vorzugsweise Polyamid, Niederdruck-Polyähtylen, Polypropylen und Mi schungen von Polypropylen mit Äthylen-Propylen- Mischpolymerisaten, durch ein Verfahren ermög licht wird, das dadurch gekennzeichnet ist,
dass dem zu verarbeitenden Kunststoff eine nur so geringe Menge eines organischen Treibmittels, das sich bei den für den betreffenden Kunststoff üblichen Plastifi- zierungstemperaturen und Spritzdrücken unter Gas bildung zersetzt, zugesetzt wird, dass das fertige Spritzgussteil im Innern eine geringe, vorzugsweise höchstens ein Drittel seines Volumens ausmachende, die Schwindung ausgleichende Zellstruktur zeigt.
Es ist von wesentlichem Vorteil, dass bei dem erfindungsgemässen Verfahren die auf dem Markt befindlichen Kunststoffe mit den üblichen Spritzguss maschinen und Formwerkzeugen verarbeitet werden können. Liegt das Kunststoffmaterial in Granulat form vor, so kann das pulverförmige Treibmittel, z. B. Azodicarbonamid, in bekannter Weise aufge- trommelt werden. Die Verwendung eines Netzmittels, z. B. Butylstearat oder Paraffinöl, ist dabei meist vor teilhaft.
Wird der Kunststoff als Pulver geliefert, so kann mit Kunststoffpulver und Treibmittel eine Kalt granulierung nach DBP 1085139 vorgenommen werden. Der Treibmittelzusatz ist dabei so gering, dass keine wesentlichen Mehrkosten entstehen. Das erfindungsgemäss beanspruchte Verfahren eignet sich besonders für die Herstellung dicker Spritzgussteile aus isotaktischem Polypropylen einer Dichte von 0,90 bis 0,92 g/em3, einer reduzierten spezifischen Viskosität von 2,0 bis 7,0 dl/g, gemessen in einer 0,
1-prozentigen Lösung in Dekahydronaph- thalin bei 135 C und einem Schmelzindex i, 250 von 0,1 bis 40,0 g/10 Min., vorzugsweise von 0,3 bis 15,0 g/10 Min. (gemessen nach ASTM-1238-52 T, jedoch mit einer Stempellast von 5 kg und bei einer Prüftemperatur von 250 C), sowie dessen Abmi- schungen mit Äthylen-Propylen-Mischpolymerisaten. Dieser Kunststoff wird trotz seiner grossen Volumen schwindung (-schrumpfung) wegen seiner guten che mischen,
physikalischen und mechanischen Eigen schaften für die Fertigung solcher Spritzgussteile vielfach bevorzugt. Als Beispiele seien Damen- und Herrenschuhabsätze und Schuhleisten angeführt; bei diesen wird eine Spritzgussmasse mit guter Formwie dergabe benötigt, die keine Wasseraufnahme, gute Steifigkeit und Druckfestigkeit sowie eine befriedi gende Nagelbarkeit und eine niedrige Dichte aufwei sen soll.
Bei Verarbeitung nach dem beschriebenen Verfahren werden alle diese Forderungen von isotak- tischem Polypropylen erfüllt. Es können jedoch auch andere thermoplastische Kunststoffe mit hoher Volu- menschwindung, beispielsweise Niederdruckpolyäthy- len der Dichte 0,94 bis 0,98 g/cm3 oder Polyami de, nach diesem Verfahren erfolgreich zu dicken Spritzgussteilen verarbeitet werden. Als Treibmittel eignet sich besonders Azodicarbonamid, doch kön nen auch andere Treibmittel, z.
B. N,N'-Dinitroso- pentamethylentetramin oder p,p =Disulfonylhydra- zid-diphenyläther Verwendung finden. Ein Zusatz von 0,02 bis 1 Gew.-% Treibmittel ist ausreichend und man erhält besonders gute Formkörper mit Men- gen von 0,05 bis 0,
25 Gew.-%.
Die Massetemperatur bei der Spritzgussverarbei- tung soll etwa 170 bis 300 C, vorzugsweise 180 bis 240 C, betragen. Bei dem üblichen hohen Spritz- druck, der zwischen 500 und 2000 kg/cm2, vorzugs weise zwischen 700 und 1500 kg/cm2 betragen kann, tritt lkeine Verschäumung des Materials auf.
Erst wenn beim Abkühlen, durch den Schrumpf des Ma terials, eine Verringerung des Druckes eintritt, bildet sich in der Mitte des Formkörpers eine Zellstruktur, die die Volumenschwindung ausgleicht. Die so gefer tigten, dicken Spritzgussteile weisen demnach im In, nerv eine feinzellig geblähte Materialstruktur auf, die sich nach aussen allseitig zu einer zellenfreien Aus senphase verdichtet. Die Dicke dieser stabilen, zel lenfreien Aussenphase kann dabei vor allem durch die Nachdruckdauer beim Einspritzvorgang variiert wer den.
Unsere Versuche zeigten überraschenderweise, dass das Gewicht des Formteiles nicht von der Treib mittelzugabe abhängt, d. h., bei gleicher Nachdruck zeit wird die Form mit der gleichen Materialmenge gefüllt, unabhängig davon, ob die thermoplastische Masse Treibmittel enthält oder nicht. Wird die Nach druckzeit verringert oder ganz ohne Nachdruck gear- beitet, so wird die zellenfreie Aussenphase dünner und ein grösserer Teil des Inneren zu einer Zellstruk- tur aufgebläht. Infolgedessen verringert sich das Ge wicht des Formkörpers, ohne dass Einfallstellen oder Lunker auftreten.
Für Spritzgussteile hoher Druck-, Biege- und Zugfestigkeit wird man, um die Form mit möglichst viel Kunststoffmasse zu füllen, eine angemessene Nachdruckzeit einhalten. Diese ist in der Regel kür zer als die Abkühldauer im geschlossenen Form- wexikzeug, so dass hierdurch die Gesamtstandzeit nicht verlängert wird.
In anderen Fällen werden aber auf Grund der guten Festigkeitseigenschaften von zellig geblähten Kunststoffen grosser Steifigkeit und Härte auch Formkörper mit einer weniger dicken, zellfreien Aussenphase den geforderten Festigkeitsei genschaften entsprechen, so dass die Nachdruckzeit verkürzt werden oder ganz unterbleiben kann.
Die Abkühlzeit kann in dem Fall durch intensive Form kühlung verkürzt werden oder es können mehrere Formwerkzeuge abwechselnd gefüllt werden, so dass praktisch die gesamte Laufzeit für die Plastifizierung und das Einspritzen ausgenutzt werden kann. Sehr massive Teile, z. B. Schuhabsätze oder Schuhleisten, werden vorteilhaft nach dem Entformen in kaltes Wasser gelegt, damit sie schneller vollständig erkal ten.
Viele dicke Teile liessen sich bisher nach dem Spritzgussverfahren aus Polyolefinen überhaupt nicht herstellen, da durch die grosse Schrumpfung keine formgetreue Wiedergabe erreicht werden konnte. Durch das erfindungsgemässe Verfahren ist es nun nicht nur möglich, solche Teile einwandfrei zu sprit zen, sondern es kann auch der Arbeitstakt verkürzt werden, so dass wirtschaftlicher produziert werden kann.
Die zellige Materialstruktur bringt für gewisse Anwendungsgebiete, z. B. Schuhabsätze und Schuh leisten, wesentliche Vorteile, da die Nagelbarkeit ver bessert wird. Da ferner bei diesem Verfahren die Spritzgussteile keine grossräumigen Lunker aufwei sen, werden örtliche Schwachstellen vermieden. Bil det sich z.
B. bei einem hohen Damenschuhabsatz im Bereich des oben verstärkten Armierungsstiftes ein grossräumiger Lunker aus, so kann der Stift durch die beim Auftreten einwirkenden Druck- und Stoss kräfte in den Absatz hineingetrieben, d. h., der Ab satz gestaucht werden. Auch kann durch derartige Lunkerbildung das Widerstandsmoment gegen seitli che Biege- und Knickbeanspruchung beeinträchtigt werden. Diese Mängel können bei Herstellung der Absätze nach dem beanspruchten Verfahren nicht auftreten.
Von der bereits bekannten Verschäumung ther moplastischer Kunststoffe unterscheidet sich das Verfahren wesentlich, da hier ja keine Schaumkör per, sondern kompakte Teile hergestellt werden, die im Innern nur so viel Zellstruktur besitzen, als zum Ausgleich des Schwundes erforderlich ist.
<I>Beispiel 1</I> a) Niederdruckpolyäthylen-Granulat der Dichte 0,96 g/cml des Schmelindex i" 190 = 20 g/10 min (gemessen nach ASTM-1238-52 T, jedoch mit einer Stempellast von 5 kg), wurde auf einer Kolben- Spritzgussmaschine, Marke Netstal SM 60/40 V, mit einem spezifischen Spritzdruck von 1007 kg/cm2 und einer Düsen- und Zylindertemperatur von 180 C verarbeitet.
Als Form diente dabei ein Werkzeug zur Herstellung rechteckiger Stäbe mit einem Volumen von 10 X 15 X 120 mm3 und einem dicken, kurzen Ke- gelanguss (Angussdurchmesser = 7 mm). Das Form werkzeug hatte keine Kühlung.
Die Stäbe wurden mit einer Nachdruckzeit von 15 Sekunden und einer Gesamtkühldauer, d. h. Nachdruckzeit und Standzeit im geschlossenen Werkzeug von 40 Sekunden gespritzt, anschliessend entformt und bei Raumtemperatur völlig abgekühlt.
Zur Beurteilung der Spritzgussteile und deren mechanischen Eigenschaften wurden jeweils 5 Stück der gespritzten Stäbe verwendet. In der nachstehen den Tabelle 1 werden die Ergebnisse dieser Prüfun gen aufgeführt.
b) Das im Beispiel la beschriebene Granulat, je doch mit einem Zusatz von 0,5 Gewichtsteilen Azo- dicarbonamid auf<B>100</B> Gewichtsteile Granulat, wurde unter den gleichen Bedingungen verarbeitet und ge prüft.
Das Azodicarbonamid wurde in folgender Weise auf das Granulat aufgetrommelt: Zunächst wurde das Granulat mit 0,1 Gewichtsteilen Butylstea- rat durch 5 min langes Rollen in einem Gefäss mit einer Flaschen-Rollmaschine benetzt, dann das fein gesiebte Azodicarbonamid eingestreut und durch 30 min langes Rollen gleichmässig auf die Oberfläche verteilt.
In der nachstehenden Tabelle 1 werden die Prüf ergebnisse denen aus Beispiel la gegenübergestellt.

Zur besseren Ablesung des Stauchungspunktes wurde jedoch mit verkürzter Versuchsdauer geprüft. Die Prüfung erfolgte im Mittelteil der Stäbe in Achsen richtung, da in den Richtungen senkrecht zur Achse eine eindeutige Prüfung infolge der Querschnittsver- engungen bei der Volumenschrumpfung der Stäbe aus Beispiel la nicht möglich war.
2. Auf die Umrechnung in kg/cm wurde wegen der Querschnitssverengungen der Stäbe aus Beispiel 1 a verzichtet.
<I>Beispiel 2</I> a) Isotaktisches Polypropylen-Granulat der Dich te 0,91 g/em3 mit einem Schmelzindex i5, 250 = 7 g/10 min (gemessen nach ASTM-1238-52 T), je doch mit einer Stempellast von 5 kg und bei einer Prüftemperatur von 250 C), wurde auf einer Kol- ben-Spritzgussmaschine, Marke Netstal SM 60/40 V, mit einem spezifischen Spritzdruck von<B>1007</B> kg/cm2 und einer Düsen- und Zylindertemperatur von 220 C verarbeitet.

Die Stäbe wurden mit einer Nachdruckzeit von 40 Sekunden und einer Gesamtkühldauer (im ge schlossenen Formwerkzeug) von 60 Sekunden ge spritzt, anschliessend entformt und bei Raumtempe ratur völlig abgekühlt.
Zur Beurteilung der Spritzgussteile und deren mechanischen Eigenschaften wurden jeweils 5 Stück der gespritzten Stäbe verwendet. In der nachstehen den Tabelle 2 werden die Ergebnisse dieser Prüfun gen aufgeführt. b) Das im Beispiel 2a beschriebene Granulat, je doch mit einem Zusatz von 0,25 Gewichtsteilen Azo- dicarbonamid auf 100 Gewichtsteile Granulat, wurde unter den gleichen Bedingungen verarbeitet und ge prüft.
Das Azodicarbonamid wurde in folgender Weise auf das Granulat aufgetrommelt: Zunächst wurde das Granulat (100 Gewichtsteile) mit 0,1 Ge- wichtsteilen Paraffinöl durch 5 min langes Rollen in einem Gefäss mit einer Flaschen-Rollmaschine be netzt, dann das feingesiebte Azodicarbonamid einge streut und durch 30 min langes Rollen gleichmässig auf die Oberfläche verteilt.
In der nachstehenden Tabelle 2 werden die Prüf ergebnisse denen aus Beispiel 2a gegenübergestellt.

c) Das im Beispiel 2b beschriebene Granulat wurde unter den in Beispiel 2a beschriebenen Bedin gungen, jedoch mit einer verkürzten Nachdruckzeit 4o von nur 4 Sekunden und einer Gesamtkühlzeit von 60 Sekunden in der geschlossenen Form verarbeitet, anschliessend entformt und bei Raumtemperatur völ lig abgekühlt.
In der nachfolgenden Tabelle 3 werden die Ge- 45 wichte und die Dicke der zellenfreien Aussenschich ten der Stäbe aus Beispiel 2b und 2c gegenüberge stellt. Diese Aussenschicht wurde dabei im Quer schnitt, in etwa 15 mm senkrechtem Abstand von der dem Anguss entgegengesetzten Stirnfront, jeweils auf 5o beiden Seiten über die Mitte der Breite bzw. Höhe der Stäbe gemessen.
Als Ergebnis wird der Mittelwert aus diesen je vier Messungen an 5 Prüfstäben angegeben.

Die Spritzgussteile weisen keine Einfallstellen und grossräumigen Luker auf.
<I>Beispiel 3</I> a) Isotaktisches Polypropylen-Granulat der Dich te 0,92 g/cm3 mit einem Schmelzindex i5, 250 _ 6 g/10 min (gemessen nach ASTM-1238-52 T, je doch mit einer Stempellast von 5 kg bei 250 C) und folgenden Zusätzen (je 100 g Granulat): 3 g handelsübliches Zinksulfid ( Sachtolith L d. Fa. Sachtleben) 5 mg handelsüblicher Russ (Regent der Fa. De- gussa) 120 mg handelsübliches Ultramarinblau (B 2657 d. Fa.
Vereinigte Ultramarinwerke) 8 mg handelsübliches Cadmium-Sulfid-Selenid (BBN d. Fa. Bayer) wurden auf einer Kolben-Spritzgussmaschine, Marke Netstal SM 60/40 V, bei einem spezifischen Spritz- druck von 1007 kg/cm2 und einer Düsen- und Zylin dertemperatur von 180 C verarbeitet. Als Form wurde ein poliertes Werkzeug zur Herstellung von Griffen für Obstbestecke gewählt. Der Anguss hatte einen engsten Querschnitt von 2 auf 4 mm. Die Form wurde gut gekühlt.
Die Verarbeitung erfolgte bei einer Nachdruckdauer von 3 Sekunden und einer Gesamtkühlzeit von 21 Sekunden im geschlossenen Formwerkzeug. Nach anschliessender Entformung kühlten die Spritzgussteile bei Raumtemperatur völlig aus.
<I>Beurteilung der</I> Spritzgussteile Die Griffe hatten ausgeprägte - -Einfallstellen. (Auch bei einer Nachdruckzeit von 15 sec und mehr konnten keine Griffe ohne Einfallstellen erhalten werden.) b) Es wurde das gleiche Granulat, jedoch mit einem Zusatz von 0,18 g Azodicarbonamid und 0,1 g Butylstearat je 100 g Granulat, unter gleichen Bedin gungen verarbeitet.

It is known that the thermoplastic plastic masses, especially those of high crystallinity, eg. B. high-density polyethylene, polypropylene and polyamides, due to the large linear thermal expansion coefficient (1 to 2.10-4 / C) and the difference between processing and room temperature, usually over 150 C, have a large volume shrinkage; this can be 10 percent of the volume of the injection mold and even considerably more.
This leads to the formation of large sink marks or large cavities, particularly in the case of thick and thick-walled parts. The injection molding of such plastics into thick and thick-walled parts must therefore be carried out with a sprue channel with a large cross-section and holding pressure of the injection unit that is effective for as long as possible.

It has now been found that the production of thick injection molded parts without sink marks and large cavities from thermoplastics with high volume shrinkage, preferably polyamide, low-pressure polyethylene, polypropylene and mixtures of polypropylene with ethylene-propylene copolymers, is made possible by a process light, which is characterized by

The thickness of this stable, cell-free outer phase can be varied primarily by the duration of the holding pressure during the injection process.
Our tests surprisingly showed that the weight of the molded part does not depend on the propellant addition, ie. That is, with the same holding pressure, the mold is filled with the same amount of material, regardless of whether the thermoplastic material contains blowing agent or not. If the postpressure time is reduced or if no postpressure is used at all, the cell-free outer phase becomes thinner and a larger part of the interior is expanded to form a cell structure. As a result, the weight of the molding is reduced without sink marks or voids occurring.
For injection molded parts with high compressive, flexural and tensile strength, an appropriate holding pressure time will be observed in order to fill the mold with as much plastic as possible. As a rule, this is shorter than the cooling time in the closed form wexikzeug, so that it does not extend the total service life.
In other cases, however, due to the good strength properties of cellular expanded plastics of great rigidity and hardness, molded bodies with a less thick, cell-free outer phase will also meet the required strength properties, so that the holding pressure time can be shortened or omitted entirely.
In this case, the cooling time can be shortened by intensive mold cooling or several molds can be filled alternately, so that practically the entire running time can be used for plasticizing and injection. Very massive parts, e.g. B. shoe heels or shoe lasts are advantageously placed in cold water after demoulding so that they th completely cold faster.
Up to now, many thick parts could not be produced at all from polyolefins using the injection molding process, since the large amount of shrinkage meant that it was not possible to achieve an accurate reproduction. With the method according to the invention, it is now not only possible to properly inject such parts, but the work cycle can also be shortened so that production can be carried out more economically.
The cellular material structure brings for certain areas of application, such. B. Heels and shoes afford significant advantages, since the nailability is improved ver. Furthermore, since the injection molded parts do not have large cavities in this process, local weak points are avoided. Forms z.
