A stator assembly for an electric motor includes a stator housing, an expandable flow ring inserted into the stator housing, and a series of magnets on the inner surface of the flow ring. An overmold material is molded around the magnets in the flow ring, either by injection molding, for example. The pressure of the overmold material as it is molded expands the flow ring by pressing the flow ring in contact with the stator housing. the overmold material attaches the magnets to the flow ring and the flow ring to the housing. One of the flow ring and stator housing has a dimple that contacts a hole in the other of the flow ring and stator housing to align the flow ring and stator housing. In one aspect, the overmould material is molded to form at least one of a commutator end or upper bearing bracket, front bearing bracket and fan-shaped deflector. In one aspect, the overmold material is molded to form a keying feature. The switching feature may consist of slots of different widths between the magnetic poles of the stator assembly. In one aspect, the flow ring and housing are precast as a unit by being stamped from blanks and laminated together. In one variation, the flow ring blank is first laminated to form the flow ring and the housing blank rolled around the flow ring, with the flow ring acting as a rolling axis.
