PROCEDE DE FABRICATION D'OBJET EN MATIERE PLASTIQUE DE TYPE
COMPOSITE
<Desc/Clms Page number 2>
<Desc/Clms Page number 3>
<Desc/Clms Page number 4>
<Desc/Clms Page number 5>
<Desc/Clms Page number 6>
<Desc/Clms Page number 7>

METHOD FOR MANUFACTURING OBJECT OF PLASTIC TYPE
COMPOSITE
The invention relates to the manufacture of an object of the composite plastic type comprising a part of a structural component forming an integral part such as, for example, an insert made of relatively ductile material, with a high modulus of elasticity and in particular the manufacture of an object by a "lost core" type process in which, for example, the plastics material is molded using a fusible mold core material, which is released after molding by heating the mold core member for bringing it to a molten state in which it can flow out of a cavity defined by the molded plastic.
The invention also provides a plastic object of the composite type produced by a lost-core type method and comprising a plastic body and a structural component such as an insert made of relatively ductile material, with a high modulus of elasticity. such as a metal.
Composite-type plastic objects produced by conventional methods include a plastic body with a brass structural component therein, for example a brass insert. However, this has not been found to be satisfactory for producing high quality objects because during the melt release operation the meltable material of the melt removed mold core tends to adhere undesirably to the brass insert. This can give rise to particular difficulties if the brass insert involves the formation of a screw thread since it is not easy to remove from the screw thread all the material remaining from the core.
Another problem which can intervene in the manufacture of a plastic object of the type
<Desc / Clms Page number 2>
composite consists in obtaining the necessary adhesion between the body and the structural component (s) of the object. There may thus be a particular difficulty when it is necessary to create a fluid tight seal between the body and the components.
The present invention aims to provide an improved method of manufacturing a plastic object of the composite type, in which at least some of the difficulties defined above are reduced or eliminated.
According to one of its aspects, the present invention provides a method of manufacturing a plastic object of the composite type comprising the preparation of a mold, the introduction into the cavity of the mold of a fusible core element capable of to be removed by fusion, the introduction into the cavity of a structural component having at least one surface region of aluminum or similar material, the injection of the molten plastic material into the mold and subsequently the removal of the element of the mold core by heating the material of this element to a molten state.
The invention further provides a method of manufacturing a plastic object of the composite type) comprising a mold, the installation in the mold cavity of a fusible core element capable of being removed by fusion, the installation in the cavity of a structural component of a type having an opening towards an internal chamber of the structural component, the arrangement of at least part of said chamber so that it is sealed against the introduction of the melted plastic,
injecting the molten plastic into the cavity and subsequently removing the core member from the mold by heating the material of this member to a molten state
The chamber can be at least partially sealed against the introduction of plastic material by arranging said
<Desc / Clms Page number 3>
opening so that it is closed in the mold cavity by a surface of the cavity. Said surface of the cavity may be a surface of the mold or, for example, a surface of the core element.
The structural component preferably has at least one surface region of aluminum or the like.
The reference to aluminum or similar material here means a metallic material of a type to which the material of the fusible mold core element capable of being removed by fusion does not essentially tend to adhere and includes alloys of 'aluminum.
The method may include an arrangement consisting in supporting the structural component by the structure of the mold cavity before and during the injection of the molten plastic material inside this cavity.
In addition, or as a variant, the method may include an arrangement consisting in supporting the structural component by the fusible core element capable of being removed by fusion before and during the injection of the molten plastic material inside. of the mold cavity. The structural component may for example be supported by the core member through the use of an adhesive or the application of pressure to partially coat the structural component in the core member.
The structural component can be associated with the core element before the latter is placed in the mold cavity. As an alternative to the use of pressure or adhesive, as explained above, the structural component can be placed in a cavity of the core element inside which the fusible material is introduced in the molten state to form the core element, the material of the core element then being able to at least partially drown the component of
<Desc / Clms Page number 4>
structure or nest with it, as appropriate, depending on the shape of the structure component.
If the structural component is of a type comprising an opening opening into an internal chamber, this opening can be arranged to be closed against a surface of the cavity, for example one of the surfaces of the mold and of the core element, during the injection of the molten plastic material into the cavity thereby preventing the molten plastic material from entering the internal chamber. The flow of molten plastic inside the internal chamber of a structural component can also be prevented by filling, at least partially and preferably completely, this chamber with the core material which can be dismantled by fusion before the plastic injection. Filling can be done by letting the internal chamber fill (at least partially) during the molding of the core member.
As a variant, the internal chamber may include a plug or similar element made of fusible material placed inside, and then applying a technique such as friction welding or local fusion to assemble the element to the main body of the fusible core element capable of being removed by fusion.
If the structural component is in the form of a tube or otherwise has a through passage, the method may include an arrangement of supporting the structural component by the mold and the core member, said mold and said core member serving as seals to prevent the flow of plastic material in the passage (s) of the structural component during the injection of plastic material into the mold cavity.
The present invention further provides that the method includes subjecting the aluminum structural component
EMI4.1
or material similar to an anodizing operation before 1
<Desc / Clms Page number 5>
its insertion into the mold or its contact with the molten plastic. The anodizing operation can be applied to the whole object or only to a selected part such as that which must come into contact with the plastic. The structural component is preferably formed substantially entirely of aluminum or the like.
Preferably the anodization is anodization with sulfuric acid.
The present invention contemplates that the preferred anodization procedure involves the use of an electrical potential difference of between 4 and 14 volts, preferably between 8 and 10 volts, of a temperature in the range of between 15 and 250C. and more particularly in the range between 18 and 22'C as well as an anodization time of at least 10 minutes and more particularly of at least 20 minutes.
It is preferred according to the present invention, that the anodized layer have a thickness which does not exceed 20 micrometers and, preferably, which does not exceed 12 micrometers.
The present invention contemplates that the plastic of the object is based on a phenolic molding compound, for example a glass-reinforced phenolic resin of the thermosetting type. Other plastics such as thermosetting plastics can also be used.
Materials suitable for the meltable fusible core member include a lead / tin / antimony alloy and a tin / bismuth alloy.
The present invention provides a molded plastic object of the composite type, manufactured by a lost-core type method and comprising a plastic body and a structural component bonded to said body, the structural component being of aluminum or material.
<Desc / Clms Page number 6>
analog and, preferably, aluminum or analogous material having been subjected to an anodization procedure.
Preferably the structural component of aluminum or similar material is a component which has been treated in an anodizing bath of the sulfuric acid type and which comprises an anodized layer whose thickness does not exceed 12 micrometers.
The composite plastic object may be of a category in which the structural component is exposed to an exterior surface of the object but does not extend through the plastic to a surface which has been defined by the fusible core element capable of being removed by fusion. Alternatively, the composite object may be of a category in which the structural component passes through the plastic to appear on a surface which has been defined by a fusible core element capable of being removed by fusion.
The structural component can be of a category comprising an internal cavity which passes through the plastic material between an external surface of the composite object and a surface which has been defined by a fusible core element capable of being removed by fusion.
An embodiment of the present invention will now be described, by way of example only, with reference to the manufacture of a thermostat housing of molded plastic of a category comprising a body of thermosetting resin reinforced with glass having a plurality of integral threaded structural inserts which facilitate attachment of the article to a support structure.
The inserts carrying threads are made of aluminum such as, for example, an alloy conforming to standard BS 1474 (1987) 6082 and which has been subjected to an anodization procedure with sulfuric acid.
<Desc / Clms Page number 7>
In the anodizing procedure, the aluminum inserts are placed for a maximum of 30 minutes in an anodizing bath of sulfuric acid, the concentration
EMI7.1
is 18% at a temperature of 20 +/- 2 C and with a potential difference of 9 +/- 1 volts. The thread portion on the surface of the insert can be covered during anodization so that only other surfaces of the insert, such as the surfaces that are used to attach to a body of thermosetting material, are completely subject to the anodizing procedure.
Subsequently, all of the inserts with a preformed core element of fusible material capable of being removed by fusion are located in a mold according to a desired relative position relationship. The hot plastic is then injected into the mold and allowed to harden chemically to obtain a rigid housing body which partially drowns and adheres to the anodized aluminum surfaces of the inserts.
The assembly thus formed is then heated sufficiently so that the fusible material of the core element is removed by fusion.
