Description

Formwork System & Method for Forming a Slab with a Rebate
Related Applications
[001] This application claims priority from Australian provisional patent application no. 2021901527 filed on 22 May 2021, the contents of which are incorporated by reference.
Technical Field
[002] The invention relates to a formwork system and a method for forming a rebate of a slab.
Background
[003] Concrete slabs may be formed with a rebate along one or more edges upon which brickwork, another external wall system or the like is supported. To form the rebate, formwork is provided to support a lower perimeter side wall of the slab and also an upper perimeter side wall of the slab that is set back from the lower perimeter side wall to define a horizontal width of a ledge of the rebate.
[004] The formwork may comprise wooden beams assembled to provide the lower perimeter side wall and the upper perimeter side wall with brackets used to space and hold the wooden beams in place. The wooded beams may be cut to size and the brackets screwed to the wooded beams.
[005] An exposed horizontal gap is provided between the upper and lower perimeter side walls and when the concrete is poured and cured, this provides the ledge of the rebate on which bricks may be placed. Poured concrete at the exposed horizontal gap is required to be screeded by hand.
[006] A problem with this formwork is that the use of the wooden beams and brackets are bespoke for each new job, may not be reusable and may lack consistency. Accordingly, the use of such formwork may be time consuming and may also result in quality problems.
[007] The invention disclosed herein seeks to overcome one or more of the above identified problems or at least provide a useful alternative.

Detailed Description
[0063] Referring to Figures 1 to 4, there is provided a formwork system 10 for forming a rebate 12 in a concrete slab 14. Such a slab 14 may be the foundation of a building or other structure and may include an outer perimeter or side surface 16 and a top surface 18 with the rebate 12 being formed between the outer perimeter surface 16 and the top surface 18.
[0064] The side surface 16 may extend vertically from a ground surface (not shown) and the top surface 18 may be horizontal. The rebate 12 is formed with a ledge 20 extending generally horizontally from the side surface 16 and a vertical side 22 which extends from the ledge 20 to the top surface 18. In use, brick work (not shown) or the like may be supported atop the ledge 20 of the rebate 12.
[0065] The formwork system 10 includes one or more formwork members 24 shaped to form the rebate 12, and in particular forming both the ledge 20 and the vertical side 22; one or more couplings 26 arranged to couple the one or more formwork members 24 with another likewise arranged one or more formwork members, as is shown in Figure 2; one or more supports 28 adapted to stand from the ground surface; and one or more brackets 30. It is noted that the one or more couplings 26 may not be required in all installation situations such as where the one or more brackets 30 are closely spaced to hold the one or more formwork members 24 together. [0066] Turning to the formwork members 24 in more detail and referring to Figures 5 and 6, each formwork member 24 may include an elongate profile 32 with a first side wall 34 arranged perpendicularly to a second side wall 36. An angled or chamfered section 38 may be provided between the first side wall 34 and the second side wall 36. The external faces of the elongate profile 32 defining the shape of the rebate 12. In use, the first side wall 34 is generally horizontally arranged and the second side wall 36 is generally vertically arranged. The lengths of the first and second side walls 34, 36 may be about the same.
[0067] The formwork members 24 may be formed from any suitable material such as aluminium or plastic. The length of the formwork members 24 may match up to lengths of a multiple of bricks. It is noted that some formwork members 24 may be comer or “L” shaped.
[0068] A first terminal end 40 of the first side wall 34 includes a locator or locator portion 42 in the form of a ridge 44 to locate with the bracket 30 and a second terminal end 46 of the second side wall 36 includes an aperture 48 in the form of a slot or channel 50 adapted to receive the bracket 30. The slot 50 is defined between the second side wall 36 and a slot wall 52 located at an inside face of the second side wall 36 in a parallel and spaced apart relationship relative to the second side wall 36.
[0069] Referring to Figures 7 and 8, the bracket 30 includes a first end 54 adapted to attach to the one or more supports 28, a second end 56 adapted to couple to the formwork members 24 and an intermediate bridging member 57 between the first end 54 and the second end 56 arranged to locate the formwork members 28 in a spaced apart and elevated position relative to the ground surface on which the supports 28 are supportable.
[0070] In more detail, the first end 54 of the bracket 30 includes a fastening plate 58 adapted to connect to the support 28. The fastening plate 58 includes apertures 60 to allow fasteners to be fitted there through such as screws. A lower free end 60 of the fastening plate 58 is adapted to locate with the locator 42 and in this example includes a corresponding locator or locator portion 59 in the form of a leg 61 arranged to fit over the locator 42 so that the locator 42 is secured between the leg 61 and the support 28 to assist to retain the formwork member 24 to the bracket 30.
[0071 ] The second end 56 includes a tab 62 having a free end 64 arranged to be received by the slot 50 and a face 64 arranged to abut with an inside surface of the second side wall 36. The tab 62 may be arranged parallel to the fastening plate 58 with the bridging member 57 extending therebetween. The bracket 30 may be formed from a single piece of metal such as by bending and the brackets 30 may be nested with one another for storage or transports as shown in Figure 9.
[0072] As best shown in Figures 1 and 3, in this example, the support 28 includes a board 66 that provides a front form surface 68 against which a side surface 16 of the slab 14 is formed and to which the bracket 30 is connected. The board 66 may include indicia 67 (shown in Figure 1) which a selection a predetermined heights to which the bracket 30 may be aligned to set the height of the bracket 30 and hence the formwork members 24. The bracket 30 may include indicia to align one or more brackets to a datum line. A rear surface 70 of the board 66 may include members 72 arranged to support the board 66 and to provide a foot so that the board 66 may be self-standing. It is noted a top of the board may be higher than the top surface 18 of the slab 14.
[0073] Referring to Figures 10 to 13, the coupling 26 includes a coupling head 74 and a handle 75 pivotally coupled to the coupling head 74. The coupling head 74 includes a U-shaped profile 76 shaped to fit with the slot 50 and the coupling head 74 includes a cam 78 arranged to bear on the slot wall 52 to secure coupling head 74 with the formwork member 24. As best shown in Figure 2 the coupling head 74 has a width to span adjacent formwork members 24 and allow the clamping of adjacent ones of the formwork members 24 in an end-to-end arrangement.
[0074] Turning now to a method of use, the formwork system 10 may be delivered to site in multiple parts and assembled on site to the required dimensions to form the slab 14 and the rebate 12. The method may include the steps of arranging one or more support boards 66 to stand from the ground surface to define an outer perimeter of the slab 14 below the rebate 12. Fitting one or more brackets 30 to the one or more support boards 66 at a predetermined height such as may be indicated by the indicia. [0075] The one or more formwork members 24 may then be fitted to one or more brackets 30 by, for example, fitting the tab 62 at the second end 56 of the bracket 30 into the slot 50 of the respective formwork members 24 and fitting the locator 62 of the leg 61 of the bracket 30. The action may be a snap fit in which the second terminal end 46 of the formwork member 24 is support firstly and the first terminal end 40 is rotated back and the locator 42 snap fitted with the bracket 30.
[0076] Ends of any adjacent ones of the one or more formwork members 24 may then be coupled using the coupling 26 by actuation of the handle 75 to clamp the formwork members 24 in an end-to-end relationship. It is again noted the coupling 26 may not be required in all installation situations
[0077] Concrete may then be poured to form the slab with the outer perimeter of the slab 14 being formed against the one or more support boards and the rebate 12 of the slab 14 being formed about the profile 32 one or more formwork members 24. Once the slab has cured, the formwork system 10 may then be removed, and is reusable and reconfigurable for another site.
[0078] Referring now to Figures 14 and 15, there is shown a second example of the formwork system 110 and like sequences of numbers have been used to describe like parts (i.e 10, 110 etc.). The overall function is similar to the first example and, as such, each and every part is not again identified and described here. It is noted that Figures and 15 show slightly different variations of the bracket 130a and 130b, respectively and corresponding formwork members 224a and 224b.
[0079] Referring to Figure 14, in this example, a support 128 is provided in the form of a plank 180 that is supported by a series of ground stakes 181. Each of the brackets 130a is then connected to and extends from the support 128. More specifically, a first end 154 of the bracket 130a is connected to the plank 180 at an external side 182 of the plank 180 such as by using fasteners (not shown) passing through a fastening plate 158 thereof. A second end 156 couples to and supports a formwork member 124 in similar manner to the first example such that the formwork member 124a extends generally flush from a top side 183 of the plank 180 and cantilevers the formwork member 124a from the plank 180.
[0080] In this example, the bracket 130a includes a locator 142a arranged on or at the intermediate bridging member 157 between the first end 154 and the second end 156 of the bracket 130, and the formwork member 124a includes a corresponding locator 159a on the wall 134 of the formwork member 124a. Similarly, to the first example, the locators 142a and 159a are adapted to engage with one another to locate and retain the bracket 130a with the formwork member 124a and inhibit lateral movement therebetween.
[0081] In the example shown in Figure 14 and Figure 21, the corresponding locator 159a of the formwork member 124a may be channel 184 with an open underside 187, facing the slab 114 in use, in which another part be received or formed such as a seal. The corresponding locator 159a of the bracket 130a may be a recess 185 shaped to receive the channel 184 and a ridge 186 atop the channel 184.
[0082] In Figure 15 and Figure 21, the locators 142b, 159b may be differently shaped as the channel 184 is omitted from formwork member 124b and only the ridge 186 is provided on the wall 134 of the formwork member 124b. The locator 159b of the bracket 130b is shaped to receive the ridge 186 as is best shown in Figure 18. Either example of the channel 184 or ridge 186 may be used, depending on whether or not channel 184 is required.
[0083] The shape of the bridging member 157 may also be slightly different between Figures 14 and 15, - and may be best appreciated in Figure 21 below which shows a side-by-side comparison of the slight variations of the bracket 130a and 130b and corresponding formwork members 124a and 240b.
[0084] Referring now to Figures 16 and 17, a third example of the formwork system 210 is shown, and like sequences of numbers have been used to describe like parts (i.e 10, 110, 210 etc.). The overall function is similar to the first and second examples and, as such, each and every part is not again identified and described here. The formwork members 224a and 224b and brackets 230a and 230b are similarly formed to formwork members 124a and 124b and brackets 130a and 130b and are not again described here in any detail.
[0085] In this example, the formwork system 210 includes further formwork 290 and a formwork support arrangement 291 arranged to support the further formwork 290. The primary difference in this example, is the increase height of the slab 114 and the further formwork 290 is arranged to allow a greater height of the slab 114 with the formwork support arrangement 291 providing bracing for this increased height.
[0086] However, in this example, the bracket 230a is supported form a support 228 in the same manner as described in relation to the second example above and the formwork member 224a is supported and retained relative to the bracket 230a in the same manner as the second example above. Like Figures 14 and 15, Figures 16 and 17 show the two respective examples of the locators 242a, 242b and corresponding locators 259a, 259b of the formwork members 224a, 224b and brackets 230a and 230b, respectively.
[0087] In this example, the further formwork 290 may be provided in form of planks 292 that are stacked upon the formwork member 224a or 224b. It is noted that upper or top surface 293 of a terminal end 246 of the second side wall 236 of the formwork members 224a or 224b may be used to provide support for the stacked planks 292. The formwork support arrangement 291 may include upright members 294 coupled to the stakes 281 by second brackets 295, best shown in Figure 19, and brace members 296 arranged to couple to the uprights members 294 using third brackets 297, best shown in Figure 20, and extend to further outer ground engaging stakes 298.
[0088] Advantageously, there has been provided a formwork system that may be used to form an edge rebate on a slab. The formwork members are reconfigurable, stackable and hand interconnectable using the coupling and may be snap fitted with the brackets to provide interconnected and support formwork. As such, the formwork is easy to assemble and disassemble. The formwork may be adapted to various size and height of slabs. The profile of the formwork members forms the top ledge side and rear vertical side of the rebate leaving only the top surface slab to be finished. The overall strength of the formwork system also allows the slab to be formed with a higher slump concrete.
