本発明は表面実装型の電子部品の製造方法に関するものである。

【従来の技術】
従来、表面実装型電子部品の端面外部電極形成方法は図11と図12に示すように、複数の電子部品本体を一体化した大板から個片27aに分割してから、あるいは一方向にのみ分割したバー状の個片27bの形態にしてから、分割して出来た露出端面にディッピングやローラ29による転写などにより導電性ペースト28を塗布し外部電極を形成するものであった。

【発明が解決しようとする課題】
しかしながら上記従来例のような構造および製造方法では、外部電極を形成する際に、例えばチップ型抵抗器のように複数の電子部品本体を一体化した大板を一旦分割して電子部品を個片27aあるいはバー状の個片27bで処理するために生産性が悪いという問題があった。

そこで、本発明は表面実装型電子部品の端面外部電極形成を大板のままで容易に形成し生産性を向上させることを目的とする。

【課題を解決するための手段】
そしてこの目的を達成するために本発明は、複数の電子部品本体を一体化した大板の各個片となる電子部品本体の両端に対応する部分に切欠を設ける工程と、前記切欠の上および前記切欠に連続する個片の電子部品底面部の上に導電性ペースト膜を印刷して形成する工程と、前記切欠の上に形成された導電性ペースト膜内にハーフダイシングにより切り込みを入れる工程と、前記導電性ペースト膜の表面および前記切り込みにより形成された端面に半田膜を形成する工程と、前記大板に形成された切欠から個片の電子部品本体に分割する工程とを有する電子部品の製造方法である。

この発明によれば、端面外部電極を大板のままで容易に形成できる表面実装型電子部品が得られる。

【発明の実施の形態】
本発明の請求項1に記載の発明は、複数の電子部品本体を一体化した大板の各個片となる電子部品本体の両端に対応する部分に切欠を設ける工程と、前記切欠の上および前記切欠に連続する個片の電子部品底面部の上に導電性ペースト膜を印刷して形成する工程と、前記切欠の上に形成された導電性ペースト膜内にハーフダイシングにより切り込みを入れる工程と、前記導電性ペースト膜の表面および前記切り込みにより形成された端面に半田膜を形成する工程と、前記大板に形成された切欠から個片の電子部品本体に分割する工程とを有する電子部品の製造方法であり、大板に一体化した複数の電子部品本体の端面外部電極を分割することなく一括処理で形成することが可能となり、生産性が向上するという作用を有する。

請求項2に記載の発明は、V字形状のブレードでハーフダイシングすることにより切欠を形成した請求項1に記載の電子部品の製造方法であり、容易に切欠を形成するという作用を有する。

請求項3に記載の発明は、大板の表面にレジストを形成して、サンドブラストにより切欠を形成した請求項1に記載の電子部品の製造方法であり、サンドブラストにより容易に切欠が形成できるという作用を有する。

以下、本発明の実施の形態について、図1から図10を用いて説明する。

(実施の形態1)
図1は水晶振動子の構造を示し、図1において1は振動板で、板厚100μmの水晶板で構成されている。振動板1の表、裏面には板厚400μmの水晶板よりなるカバー2、3が直接接合されている。なお、この図1における4,5は外部電極でカバー3の裏面の両端部分およびそれに連続する端面部分に配置されている。前記振動板1は図2および図3に示すように、その内方にU字状の切溝6が形成されこれにより舌片状の振動部7が形成されている。

この振動部7の表、裏面には、励振用電極8,9が形成され、各々振動部7の根元部10を介してそのリード電極11,12が引き出されている。この内リード電極11の端部は図2、図3に示すように、振動板1をスルーホール13により貫通し、その後図3に示すように振動部7の側方を通って根元部10の反対側に延長されて接続部14を形成している。またリード電極12は根元部10側において接続部15を形成している。

そして、これらの接続部14,15に対応するカバー3に形成された貫通孔16,17内の導電体18を介して各々外部電極4,5に接続されている。

尚、カバー2,3は、その外周部で振動板1の表、裏面の外周部を挟持し、また直接接合されているものであるが、それは振動板1の切溝6の外周部において接合されているのであって、リード電極11が振動部7の側方を通過している部分についてはその外方においてカバー3と接合されている。

そして、このように振動板1の裏面側において、振動部7の側方にリード電極11を形成するために、図2、図3から明らかなように振動板1はカバー2,3との挟持部分だけを板厚を厚くし、振動部7及びリード電極11,12を形成する部分などは、エッチングによりその板厚を薄くしている。

また図3のようにリード電極11を振動部7の側方に設けたので、当然のこととして振動部7は振動板1の中心部より一方向へずれている。なお、根元部10における切溝6の切込みは半円形状になっており、これにより過大な衝撃が加わった際にもクラックが生じにくくなるのである。

それでは本実施の形態により得られる電子部品の外部電極について説明する。

図4は外部電極構造およびプリント基板への実装状態を示している。ケース3底面両端に上方に向かって傾斜した切欠19が設けてあり、この切欠19の面およびこれに連続するケース3の底面両端部分には導電性ペースト膜20(例えば銀コートした導粉など導電性金属粉末に硬化型樹脂を混練した導電性ペーストを塗付して形成された膜)が形成されている。更に、半田濡れ性を良くするために導電性ペースト膜20上に半田膜21が形成されている。以上導電性ペースト膜20と半田膜21により外部電極4,5が構成されている。また、22は実装用半田、23はプリント基板を示している。

ここで、水晶振動子がプリント基板23に実装用半田22を用いてリフロー実装されると、図4に示すように切欠19に形成された外部電極が端面外部電極として働き、実装用半田22が濡れ上がりフィレットを形成する。切欠19の深さは、フィレットの外観検査の観点から少なくとも0.15mm以上あることが望ましい。

次に、上記端面外部電極を有する水晶振動子の製造方法について説明する。

図5は図1から図4で示した水晶振動子の外部電極形成フローを表わしている。処理形態として図6に示すような複数個の水晶振動子を縦、横に配置したウエハ形態(例えば約50mm四方の大きさの水晶ウエハ)で行われる。24,25は個片化する時の切断ラインを表わす。

まず、ケース3の面において端面外部電極を設けるために図6のX軸に平行な切断ライン24に沿って切欠19を形成する。

方法としては、V字形状のブレードを用いてハーフダイシングすることにより図7に示すようなV字形状の切欠19を形成する。あるいは、図8に示すように切欠19を設けたい部分以外をレジスト26で保護し、サンドブラストにより加工することによって形成する。この場合、切欠19の形状は若干曲率をもった傾斜面となる。ここで、形成する切欠19の深さは、先に述べた理由から少なくとも0.15mm以上あることが望ましい。

次に、導電性ペースト(例えば銀コートした導粉など導電性金属粉末に硬化型樹脂を混練した導電性ペースト)が印刷等によりケース3表面および切欠19の傾斜面に塗付され、硬化形成される。ここで、特にサンドブラストにより切欠19を形成する場合については、図9に示すように各外部電極端子に対応するように独立させた長穴形状とすれば、印刷塗付時に導電性ペーストが切欠19内でにじむことなく形状を維持することが可能となる。

次に、図10に示すようにハーフダイシングにより導電性ペースト膜20に切り込みを入れる。ここで、印刷により導電性ペーストが切欠19一杯に充填され切欠19の傾斜面に沿って均一な膜厚が形成できない場合は、この切り込みによって露出した面が端面外部電極として働くことになる。また、導電性ペースト膜20が露出して酸化などの影響を受けるような場合には、この工法を用いれば半田膜21により完全に被膜することが可能になり、酸化を防止することができる。

次に、導電性ペースト膜20上に半田膜21を形成する。方法としては、メッキや半田ディップあるいはクリーム半田を印刷等により塗付後加熱析出させることにより形成する。

最後に、切断ライン24,25に沿ってダイシングあるいはブレークによって個片化を行う。特にダイシングによる個片化の時、ハーフダイシングにより導電性ペースト膜20に切り込みを入れてできた端面に形成された半田膜21が除去されるのを防ぐためにハーフダイシング時のブレード厚より薄いブレードを使用する。

以上のように本発明によれば、大板に一体化した複数の電子部品本体の端面外部電極を分割することなく一括処理で形成することが可能となり、生産性が向上するという有利な効果が得られる。
