Abstract
母材鋼板と、前記母材鋼板の表面に配置された化成処理皮膜とを備えた鋼板であって、前記母材鋼板が、質量%で、Cr:0.10~1.00%を含む化学組成を有し、高周波グロー放電発光分析装置(GDS)により測定した前記化成処理皮膜におけるS及びCr最大発光強度がそれぞれ1.1≦S最大発光強度/母材鋼板のS発光強度≦20.0及び1.1≦Cr最大発光強度/母材鋼板のCr発光強度≦5.0の関係を満たすことを特徴とする鋼板及びそれを含む部品が提供される。
Description
本発明は、鋼板及びそれを含む部品に関する。
鋼板において塗装後耐食性を向上させるためには、鋼板の化成処理性を高めることが有効であることが知られている。
これに関連して、特許文献1では、熱延鋼板の表面に硫化物を有し、硫黄分を片面あたり0.05mg/m2以上存在せしめたことを特徴とする熱延鋼板が記載されている。また、特許文献1では、上記の構成によれば、熱延鋼板の塗装の下地となる化成皮膜が均一かつ緻密に形成されると教示されている。
特許文献2では、銅(Cu)を0.10質量%以上0.50質量以下%含み、表面の残留スケールの個数が160,000個/mm2以下であり、表面に露出した銅化合物粒子の最大粒径が2μm以下であることを特徴とする自動車用鋼板が記載されている。また、特許文献2では、上記の構成によれば、化成処理においてカソード点となる鋼板表面に露出した銅化合物粒子の粒径を2μm以下にすると共に、残留スケールを所定量以下にしたため、化成処理性に優れた鋼板を提供することができると教示されている。
特許文献2では、電炉材は、鉄スクラップ材をその原料として用いるため、銅(Cu)、ニッケル(Ni)、スズ(Sn)などのトランプエレメントやクロム(Cr)などのスクラップ由来の元素を多く含有し、自動車用鋼板としては利用し難いものの、特許文献2に記載の鋼板は銅や銅化合物の他、炭素(C)、ケイ素(Si)、マンガン(Mn)、クロム(Cr)などを含むことができると教示されている。ここで、上記元素の中でも、Crは、穴広げ性等の特性を向上させるのに有効な元素であることから、例えば、自動車の足回り部品等のための鋼板において添加される場合がある。しかしながら、Crを添加すると、鋼板の化成処理性が低下することがある。一般に、化成処理性が低下すると、スケと呼ばれる化成処理皮膜が形成していない領域が生じることがあり、その結果として塗装後耐食性が低下する場合がある。
そこで、本発明は、Crを含有する鋼板であって、改善された塗装後耐食性を示すことができる鋼板及びそれを含む部品を提供することを目的とする。
本発明者らは、上記目的を達成するために、化成処理皮膜中に含まれる成分に着目して検討を行った。その結果、本発明者らは、高周波グロー放電発光分析装置(GDS)により測定した場合に、化成処理皮膜がCrに加えてSを含有するとともに、これらの最大発光強度が所定の関係を満たすよう制御することで、鋼板の化成処理性を改善することができ、それによって鋼板の塗装後耐食性を顕著に改善することができることを見出し、本発明を完成させた。
上記目的を達成し得た本発明は下記のとおりである。
(1)母材鋼板と、前記母材鋼板の表面に配置された化成処理皮膜とを備えた鋼板であって、
前記母材鋼板が、質量%で、Cr:0.10~1.00%を含む化学組成を有し、
高周波グロー放電発光分析装置(GDS)により測定した前記化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記の関係を満たすことを特徴とする、鋼板。

Crは、穴広げ性等の特性を向上させるのに有効な元素であることから、例えば、自動車の足回り部品等のための鋼板において添加される場合がある。しかしながら、先に述べたとおり、Crを添加すると鋼板の化成処理性が低下することがあり、特に鋼板中のCr含有量が0.10質量%以上になると、このような化成処理性の低下が顕著となる場合がある。本発明者らによるこの度の検討で、このような化成処理性の低下は、熱延工程において鋼板表面に形成されるCr酸化物に起因しており、より具体的には当該Cr酸化物に起因して、化成処理皮膜の付着が阻害されるような化成不良を引き起こす場合があることがわかった。このような化成不良は、塗装後耐食性の低下を招くことから、適切に対処する必要がある。
そこで、本発明者らは、鋼板の化成処理性を改善しそれによって当該鋼板の塗装後耐食性を改善すべく、化成処理皮膜中に含まれる成分に着目して検討を行った。その結果、本発明者らは、高周波グロー放電発光分析装置(GDS)により測定した場合に、化成処理皮膜がCrに加えてSを含有するとともに、これらの元素の最大発光強度が所定の関係を満たすよう制御すること、より具体的には当該化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記式1及び式2の関係を満たすよう制御することにより、鋼板の化成処理性を改善することができ、それによって当該鋼板の塗装後耐食性を顕著に改善することができることを見出した。

より詳しく説明すると、Crを比較的多く含有する鋼板の製造においては、熱延工程において鋼板表面にCr酸化物が形成し、その後の酸洗によっても十分に除去することができず、当該鋼板表面にCrが濃化する場合がある。このようなCrの濃化に起因して化成処理性が低下し、これに関連してスケと呼ばれる化成処理皮膜が形成していない領域が比較的多く生成する。一方で、化成処理皮膜が付着したところにはCrが比較的多く含まれていることになり、それゆえGDSで測定した場合には、当該化成処理皮膜におけるCrの最大発光強度が母材鋼板において観測されるCrの発光強度に比べて高くなる。したがって、このようなGDS測定の結果が得られた場合には、通常、化成処理皮膜が鋼板全体に均一に付着していないと認められ、よって鋼板の塗装後耐食性も低下することが予想される。しかしながら、本発明者らは、製造方法に関連して後で詳しく説明されるように、熱延工程後の酸洗時に硫黄(S)含有化合物である促進剤を所定の濃度及び条件下において供給し、さらにはその後の水洗工程を比較的低い所定の電気伝導度を有する水洗液によって実施することで、化成処理皮膜中にCrに加えてSを含有させるとともに、当該化成処理皮膜におけるS及びCr最大発光強度をそれぞれ上記式1及び式2の関係を満たすよう制御することができることを見出した。その結果として、本発明者らは、鋼板の化成処理性を改善するとともに、化成処理皮膜自体の耐食性も向上させることができ、それによって鋼板の塗装後耐食性を顕著に改善することができることを見出した。
何ら特定の理論に束縛されることを意図するものではないが、熱延工程後の酸洗時にS含有化合物である促進剤を使用し、さらにはその後の水洗工程を比較的低い所定の電気伝導度を有する水洗液によって実施することで、鋼板表面におけるCr酸化物の形成を抑制又は低減するとともに、当該Cr酸化物に代えてS-Cr層を形成することができるものと考えられる。これに関連して、鋼板製造時における鋼板表面のCr酸化物形成に起因するスケ等の化成不良の発生を抑制又は低減することが可能となる。加えて、鋼板表面にS-Cr層を形成することで、化成処理の際における化成処理液中でのFeのエッチング性を向上させることができ、その結果として化成処理皮膜を鋼板全体に均一に成形することが可能になるものと考えられる。さらには、鋼板表面における上記S-Cr層の形成に関連して、化成処理後の化成処理皮膜中にも当然ながらCrに加えてSが取り込まれることになる。化成処理皮膜中のこれらの元素の含有量を上記式1及び式2の関係を満たすよう適切に制御することで鋼板の塗装後耐食性が顕著に向上した事実を考慮すると、このような塗装後耐食性の向上には、鋼板製造時におけるCr酸化物形成の抑制又は低減効果以外の効果が寄与しているものと考えられる。より具体的には、化成処理皮膜が適切な量、すなわち上記式1及び式2の関係を満たす量においてS及びCrを含有することで化成処理皮膜自体の耐食性が向上しているものと考えられる。化成処理皮膜の耐食性が低下すると、当該化成処理皮膜の表面における腐食が進行しやすくなるため、このような化成処理皮膜表面の腐食に起因して当該化成処理皮膜と塗膜の界面で塗膜が剥離する現象が起こりやすくなる。このような場合には、当然ながら鋼板の塗装後耐食性が低下することとなる。しかしながら、S及びCr最大発光強度がそれぞれ上記式1及び式2の関係を満たす化成処理皮膜を含む本発明の実施形態に係る鋼板によれば、鋼板製造時におけるCr酸化物の形成が抑制又は低減されたことに基づく化成処理性の向上効果及びS-Cr層の形成に基づく化成処理時のFeのエッチング性向上効果に加えて、S及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果を組み合わせることができ、これら3つの効果の組み合わせにより鋼板の塗装後耐食性を顕著に改善することが可能になるものと考えられる。
Crを比較的多く含有する鋼板においても、化成処理皮膜中にCrに加えてSを適切な量において含有することで化成処理性だけでなく、化成処理皮膜自体の耐食性をも向上させることができ、それによって鋼板の塗装後耐食性を顕著に改善することができるという事実は従来知られておらず、今回、本発明者らによって初めて明らかにされたことである。したがって、本発明の実施形態に係る鋼板は、優れた化成処理性及び/又は塗装後耐食性が要求される自動車分野での利用において特に有用である。以下、本発明の実施形態に係る鋼板の各構成要素についてより詳しく説明する。
[化成処理皮膜]
本発明の実施形態においては、化成処理皮膜は、母材鋼板の表面に配置され、例えば母材鋼板の少なくとも一方、好ましくは両方の表面に配置される。化成処理皮膜の厚さは、特に限定されないが、例えば1.0~5.0μm又は1.5~3.5μmであってもよい。
本発明の実施形態においては、化成処理皮膜は、母材鋼板の表面に配置され、例えば母材鋼板の少なくとも一方、好ましくは両方の表面に配置される。化成処理皮膜の厚さは、特に限定されないが、例えば1.0~5.0μm又は1.5~3.5μmであってもよい。
化成処理皮膜は、上記式1及び式2の関係を満たす量においてS及びCrを含有する限り特に限定されず、当業者に公知の任意の化成処理皮膜であってよい。本発明の実施形態に係る鋼板によれば、上記式1及び式2の関係を満たす量においてS及びCrを含有することで、化成処理皮膜の種類に関係なく、鋼板製造時におけるCr酸化物形成の抑制又は低減に基づく化成処理性向上効果と、鋼板製造時におけるS-Cr層の形成に基づくFeのエッチング性向上効果と、S及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果との組み合わせにより、鋼板の塗装後耐食性を顕著に改善することが可能である。例えば、化成処理皮膜は、リン酸またはリン酸塩を含み、塩を構成する元素は周期律表2~12族元素である。より具体的には、リン酸、リン酸亜鉛、及びジルコニウムの少なくとも1種を含むものであってもよく、特にはリン酸亜鉛及びジルコニウムの少なくとも1種を含むものであってもよい。好ましくは、化成処理皮膜は、リン酸亜鉛を含むか、リン酸亜鉛から本質的になるか、リン酸亜鉛からなるか又はリン酸亜鉛から構成される。具体的には、リン酸亜鉛が50質量%以上、好ましくは90質量%以上で構成されるものが例示できる。化成処理皮膜は、上記のリン酸、リン酸亜鉛、及びジルコニウム等以外に、任意選択で、他の元素を含んでいてもよく、例えばFe、Cr、Mn、Ti、Ni、Mg、Ca及びVの少なくとも1種を各最大10質量%、好ましくは5質量%まで含んでいてもよい。化成処理皮膜の化学組成は、5%重クロム酸で当該皮膜を溶解し、その溶解成分をICP発光分析装置で分析することにより求める(ICP―AES測定)。

本発明の実施形態においては、鋼板を高周波グロー放電発光分析装置(GDS)により測定した場合に、化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記式1及び2の関係を満たす。

本発明の実施形態においては、鋼板を高周波グロー放電発光分析装置(GDS)により測定した場合に、化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記式1及び2の関係を満たす。

先に述べたとおり、本発明の実施形態に係る鋼板では、鋼板製造時における鋼板表面のCr酸化物の形成を抑制又は低減し、当該Cr酸化物に代えてS-Cr層を形成したことに関連して、S及びCr最大発光強度がそれぞれ上記式1及び2の関係を満たすように化成処理皮膜の化学組成を制御することが可能となる。したがって、逆に言えば、S及びCr最大発光強度がそれぞれ上記式1及び式2の関係を満たす量においてS及びCrを含有するように化成処理皮膜の化学組成を制御することで、鋼板製造時におけるCr酸化物形成の抑制又は低減に基づく化成処理性向上効果及び鋼板製造時におけるS-Cr層の形成に基づくFeのエッチング性向上効果を得ることができるとともに、S及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果も得ることが可能となる。その結果として、これらの効果の組み合わせにより、鋼板の塗装後耐食性を顕著に改善することが可能となる。
鋼板の塗装後耐食性をさらに改善する観点からは、上記式1及び式2における中辺、すなわち「S最大発光強度/母材鋼板のS発光強度」及び「Cr最大発光強度/母材鋼板のCr発光強度」の値は大きいほど好ましい。例えば、S最大発光強度/母材鋼板のS発光強度は、1.3以上、1.5以上、1.6以上、1.8以上、2.0以上、2.5以上、3.0以上、4.0以上、4.5以上、又は5.0以上であってもよい。同様に、Cr最大発光強度/母材鋼板のCr発光強度は、1.2以上、1.3以上、1.4以上、1.5以上、1.6以上、1.8以上、2.0以上、2.2以上、2.5以上、又は2.8以上であってもよい。
また、化成処理皮膜中にSを過度に含有させても効果が飽和し、必要以上に化成処理皮膜中にSを含有させることは製造コストの上昇を招く。したがって、S最大発光強度/母材鋼板のS発光強度は20.0以下とし、例えば、18.0以下、15.0以下、12.0以下、10.0以下、又は8.0以下であってもよい。一方で、化成処理皮膜中にCrを過度に含有すると、たとえSとともに含有する場合であっても、鋼板製造時におけるCr酸化物の形成を十分に抑制又は低減することができず、それゆえ化成処理性が低下し、ひいては塗装後耐食性が低下する場合がある。したがって、Cr最大発光強度/母材鋼板のCr発光強度は5.0以下とし、例えば、4.8以下、4.5以下、4.2以下、4.0以下、3.8以下、3.5以下、又は3.2以下であってもよい。
[GDSによるS最大発光強度/母材鋼板のS発光強度及びCr最大発光強度/母材鋼板のCr発光強度の測定]
GDSによるS最大発光強度/母材鋼板のS発光強度及びCr最大発光強度/母材鋼板のCr発光強度は、以下のようにして測定される。まず、高周波グロー放電発光分析装置(例えばLECOジャパン合同会社製、型番「GDS850A」)を用い、化成処理皮膜が配置された鋼板表面をAr雰囲気にし、電圧をかけてグロープラズマを発生させた状態で、鋼板表面をスパッタリングさせながら深さ方向に分析する。そして、グロープラズマ中で原子が励起されて発せられる元素特有の発光スペクトル波長から、材料に含まれる元素を同定し、同定した元素の発光強度を測定する。測定条件は以下のとおりである。

このようにして鋼板表面から深さ方向にGDS測定した場合に、化成処理皮膜を主として構成する元素(例えば化成処理皮膜が主としてリン酸亜鉛を含む場合にはP又は化成処理皮膜が主としてジルコニウムを含む場合にはZr)の発光強度が母材鋼板中の対応する元素(例えば化成処理皮膜が主としてリン酸亜鉛を含む場合には母材鋼板中のP又は化成処理皮膜が主としてジルコニウムを含む場合には母材鋼板中のZr)の発光強度の10倍以上となる領域を化成処理皮膜として決定する。次に、このようにして決定された化成処理皮膜において、深さ方向にGDS測定して得られるSの発光強度を10点平均でスムージング処理したグラフの最大値を「S最大発光強度」として決定する。同様に、上記の化成処理皮膜において、深さ方向にGDS測定して得られるCrの発光強度を10点平均でスムージング処理したグラフの最大値を「Cr最大発光強度」として決定する。一方で、S及びCrの発光強度が十分安定している深さ範囲でその発光強度の平均値を算出し、例えば化成処理皮膜の鋼板側の面から100~150μmまでの領域におけるS及びCrの発光強度の平均値を算出し、これらをそれぞれ「母材鋼板のS発光強度」及び「母材鋼板のCr発光強度」として決定する。最後に、上記のようにして得られた「S最大発光強度」、「Cr最大発光強度」、「母材鋼板のS発光強度」及び「母材鋼板のCr発光強度」に基づいて、「S最大発光強度/母材鋼板のS発光強度」及び「Cr最大発光強度/母材鋼板のCr発光強度」の値が決定される。GDS測定における深さはスパッタ時間から決定される。具体的には、GDS測定により形成されるGDS痕(凹み)の深さを粗度計で測定し、当該GDS痕の深さをスパッタ時間で除することによりスパッタ時間あたりの深さが算出される。例えば、当該スパッタ時間あたりの深さに化成処理皮膜の鋼板側の面からの深さを測定するのに要したスパッタ時間を掛け算することにより、当該化成処理皮膜の鋼板側の面からの深さが決定される。GDS痕の深さは、粗度計(例えばACCRETECH(東京精密)製、型番「SURFCOM TOUCH50」)を用いて測定され、具体的な条件は下記のとおりである。

[母材鋼板の化学組成]
本発明の実施形態では、母材鋼板は、質量%で、Cr:0.10~1.00%を含む化学組成を有する。本発明は、上記のとおり、Crを含有する鋼板であって、改善された塗装後耐食性を示すことができる鋼板を提供することを目的とするものであり、GDSにより測定した化成処理皮膜におけるS及びCr最大発光強度がそれぞれ上記式1及び式2の関係を満たすよう制御することによって当該目的を達成するものである。したがって、母材鋼板の化学組成は、質量%で、Cr:0.10~1.00%を含むこと以外は特に限定されず、それゆえCr以外の元素は本発明の目的を達成する上で必須の技術的特徴でないことは明らかである。母材鋼板の化学組成は、Crに加えて、本発明の技術分野において一般に添加される任意の合金元素を適切な量において含むことが可能である。以下、本発明の実施形態に係る鋼板において使用される母材鋼板の化学組成について詳しく説明するが、これらの説明は、自動車用鋼板などにおいて適用するための母材鋼板の好ましい化学組成の単なる例示を意図するものであり、本発明をこのような特定の化学組成を有する母材鋼板を使用したものに限定することを意図するものではない。
本発明の実施形態では、母材鋼板は、質量%で、Cr:0.10~1.00%を含む化学組成を有する。本発明は、上記のとおり、Crを含有する鋼板であって、改善された塗装後耐食性を示すことができる鋼板を提供することを目的とするものであり、GDSにより測定した化成処理皮膜におけるS及びCr最大発光強度がそれぞれ上記式1及び式2の関係を満たすよう制御することによって当該目的を達成するものである。したがって、母材鋼板の化学組成は、質量%で、Cr:0.10~1.00%を含むこと以外は特に限定されず、それゆえCr以外の元素は本発明の目的を達成する上で必須の技術的特徴でないことは明らかである。母材鋼板の化学組成は、Crに加えて、本発明の技術分野において一般に添加される任意の合金元素を適切な量において含むことが可能である。以下、本発明の実施形態に係る鋼板において使用される母材鋼板の化学組成について詳しく説明するが、これらの説明は、自動車用鋼板などにおいて適用するための母材鋼板の好ましい化学組成の単なる例示を意図するものであり、本発明をこのような特定の化学組成を有する母材鋼板を使用したものに限定することを意図するものではない。

Cは、安価に強度を増加させる元素であり、鋼の強度を制御するために重要な元素である。このような効果を十分に得るために、C含有量は0.001%以上とすることが好ましい。C含有量は0.005%以上、0.010%以上、0.020%以上、0.030%以上、0.040%以上、0.070%以上、0.100%以上又は0.150%以上であってもよい。一方で、Cを過度に含有すると、伸びの低下を招く場合がある。このため、C含有量は0.500%以下とすることが好ましい。C含有量は0.450%以下、0.400%以下、0.350%以下、0.300%以下、0.250%以下、0.200%以下又は0.180%以下であってもよい。

[Si:0.01~3.00%]
Siは、固溶強化元素として強度上昇に有効な元素である。このような効果を十分に得るために、Si含有量は0.01%以上とすることが好ましい。Si含有量は0.05%以上、0.10%以上、0.30%以上、0.50%以上、0.80%以上又は1.00%以上であってもよい。一方で、Siを過度に含有すると、鋼強度の増加とともに伸びの低下を招く場合がある。このため、Si含有量は3.00%以下とすることが好ましい。Si含有量は2.50%以下、2.00%以下、1.50%以下又は1.20%以下であってもよい。
Siは、固溶強化元素として強度上昇に有効な元素である。このような効果を十分に得るために、Si含有量は0.01%以上とすることが好ましい。Si含有量は0.05%以上、0.10%以上、0.30%以上、0.50%以上、0.80%以上又は1.00%以上であってもよい。一方で、Siを過度に含有すると、鋼強度の増加とともに伸びの低下を招く場合がある。このため、Si含有量は3.00%以下とすることが好ましい。Si含有量は2.50%以下、2.00%以下、1.50%以下又は1.20%以下であってもよい。
[Mn:0.10~3.00%]
Mnは、鋼の焼入れ性を高める元素であり、強度上昇に有効な元素である。このような効果を十分に得るために、Mn含有量は0.10%以上とすることが好ましい。Mn含有量は0.50%以上、1.00%以上、1.30%以上、1.50%以上又は1.80%以上であってもよい。一方で、Mnを過度に含有すると、鋼強度の増加とともに伸びの低下を招く場合がある。このため、Mn含有量は3.00%以下とすることが好ましい。Mn含有量は2.80%以下、2.50%以下又は2.00%以下であってもよい。
Mnは、鋼の焼入れ性を高める元素であり、強度上昇に有効な元素である。このような効果を十分に得るために、Mn含有量は0.10%以上とすることが好ましい。Mn含有量は0.50%以上、1.00%以上、1.30%以上、1.50%以上又は1.80%以上であってもよい。一方で、Mnを過度に含有すると、鋼強度の増加とともに伸びの低下を招く場合がある。このため、Mn含有量は3.00%以下とすることが好ましい。Mn含有量は2.80%以下、2.50%以下又は2.00%以下であってもよい。
[Al:0.001~2.000%]
Alは、鋼の脱酸剤として作用し、鋼を健全化する作用を有する元素である。このような効果を十分に得るために、Al含有量は0.001%以上とすることが好ましい。Al含有量は0.005%以上、0.010%以上、0.020%以上又は0.030%以上であってもよい。一方で、Alを過度に含有すると、粗大なAl酸化物が生成して鋼板の伸びが低下する場合がある。このため、Al含有量は2.000%以下とすることが好ましい。Al含有量は1.500%以下、1.000%以下、0.500%以下、0.100%以下、0.050%以下又は0.040%以下であってもよい。
Alは、鋼の脱酸剤として作用し、鋼を健全化する作用を有する元素である。このような効果を十分に得るために、Al含有量は0.001%以上とすることが好ましい。Al含有量は0.005%以上、0.010%以上、0.020%以上又は0.030%以上であってもよい。一方で、Alを過度に含有すると、粗大なAl酸化物が生成して鋼板の伸びが低下する場合がある。このため、Al含有量は2.000%以下とすることが好ましい。Al含有量は1.500%以下、1.000%以下、0.500%以下、0.100%以下、0.050%以下又は0.040%以下であってもよい。
[Cr:0.10~1.00%]
Crは、鋼板の穴広げ性の向上に寄与する元素であり、また鋼の焼入れ性を高め、強度の向上に寄与する元素でもある。これらの効果を十分に得るために、Cr含有量は0.10%以上とする。Cr含有量は0.12%以上、0.15%以上、0.18%以上、0.20%以上、0.25%以上、0.30%以上、0.40%以上、0.50%以上又は0.55%以上であってもよい。一方で、Crを過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。また、Crを過度に含有すると、鋼板製造時におけるCr酸化物の形成に起因して化成処理性の低下を招く場合がある。したがって、Cr含有量は1.00%以下とし、0.90%以下、0.80%以下、0.75%以下、0.70%以下又は0.65%以下であってもよい。
Crは、鋼板の穴広げ性の向上に寄与する元素であり、また鋼の焼入れ性を高め、強度の向上に寄与する元素でもある。これらの効果を十分に得るために、Cr含有量は0.10%以上とする。Cr含有量は0.12%以上、0.15%以上、0.18%以上、0.20%以上、0.25%以上、0.30%以上、0.40%以上、0.50%以上又は0.55%以上であってもよい。一方で、Crを過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。また、Crを過度に含有すると、鋼板製造時におけるCr酸化物の形成に起因して化成処理性の低下を招く場合がある。したがって、Cr含有量は1.00%以下とし、0.90%以下、0.80%以下、0.75%以下、0.70%以下又は0.65%以下であってもよい。
[P:0.100%以下]
Pは、粒界に偏析して鋼の脆化を促す元素である。P含有量は少ないほど好ましいため、理想的には0%である。しかしながら、P含有量の過度な低減はコストの大幅な増加を招く場合がある。このため、P含有量は0.0001%以上としてもよく、0.001%以上又は0.005%以上であってもよい。一方で、Pを過度に含有すると、上記のとおり粒界偏析により鋼の脆化を招く場合がある。したがって、P含有量は0.100%以下とすることが好ましい。P含有量は0.050%以下、0.030%以下、0.020%以下又は0.010%以下であってもよい。
Pは、粒界に偏析して鋼の脆化を促す元素である。P含有量は少ないほど好ましいため、理想的には0%である。しかしながら、P含有量の過度な低減はコストの大幅な増加を招く場合がある。このため、P含有量は0.0001%以上としてもよく、0.001%以上又は0.005%以上であってもよい。一方で、Pを過度に含有すると、上記のとおり粒界偏析により鋼の脆化を招く場合がある。したがって、P含有量は0.100%以下とすることが好ましい。P含有量は0.050%以下、0.030%以下、0.020%以下又は0.010%以下であってもよい。
[S:0.100%以下]
Sは、鋼中でMnS等の非金属介在物を生成し、鋼材部品の延性の低下を招く元素である。S含有量は少ないほど好ましいため、理想的には0%である。しかしながら、S含有量の過度な低減はコストの大幅な増加を招く場合がある。このため、S含有量は0.0001%以上としてもよく、0.0002%以上、0.0003%以上、0.0004%以上、0.0005%以上、0.0006%以上、0.0008%以上、0.001%以上又は0.002%以上であってもよい。一方で、Sを過度に含有すると、冷間成形時に非金属介在物を起点とした割れの発生を招く場合がある。したがって、S含有量は0.100%以下とすることが好ましい。S含有量は0.050%以下、0.020%以下又は0.010%以下であってもよい。
Sは、鋼中でMnS等の非金属介在物を生成し、鋼材部品の延性の低下を招く元素である。S含有量は少ないほど好ましいため、理想的には0%である。しかしながら、S含有量の過度な低減はコストの大幅な増加を招く場合がある。このため、S含有量は0.0001%以上としてもよく、0.0002%以上、0.0003%以上、0.0004%以上、0.0005%以上、0.0006%以上、0.0008%以上、0.001%以上又は0.002%以上であってもよい。一方で、Sを過度に含有すると、冷間成形時に非金属介在物を起点とした割れの発生を招く場合がある。したがって、S含有量は0.100%以下とすることが好ましい。S含有量は0.050%以下、0.020%以下又は0.010%以下であってもよい。
[N:0.0100%以下]
Nは、鋼板中で粗大な窒化物を形成し、鋼板の加工性を低下させる元素である。N含有量は少ないほど好ましいため、理想的には0%である。しかしながら、N含有量の過度な低減は製造コストの大幅な増加を招く場合がある。このため、N含有量は0.0001%以上としてもよく、0.0005%以上又は0.0010%以上であってもよい。一方で、Nを過度に含有すると、上記のとおり粗大な窒化物を形成して鋼板の加工性を低下させる場合がある。したがって、N含有量は0.0100%以下とすることが好ましい。N含有量は0.0080%以下、0.0060%以下又は0.0050%以下であってもよい。
Nは、鋼板中で粗大な窒化物を形成し、鋼板の加工性を低下させる元素である。N含有量は少ないほど好ましいため、理想的には0%である。しかしながら、N含有量の過度な低減は製造コストの大幅な増加を招く場合がある。このため、N含有量は0.0001%以上としてもよく、0.0005%以上又は0.0010%以上であってもよい。一方で、Nを過度に含有すると、上記のとおり粗大な窒化物を形成して鋼板の加工性を低下させる場合がある。したがって、N含有量は0.0100%以下とすることが好ましい。N含有量は0.0080%以下、0.0060%以下又は0.0050%以下であってもよい。
母材鋼板の好ましい基本化学組成は上記のとおりである。さらに、母材鋼板は、必要に応じて、残部のFeの一部に代えて、以下の元素のうち少なくとも1種を含有してもよい。
[Ti:0~0.150%]
[Nb:0~0.150%]
[V:0~0.150%]
Ti、Nb及びVは、鋼中に炭窒化物を形成して、析出強化により鋼板の強度を向上する効果を有する。Ti、Nb及びV含有量は0%であってもよいが、このような効果を得るためには、Ti、Nb及びV含有量はそれぞれ0.001%以上であることが好ましく、0.002%以上、0.005%以上又は0.010%以上であってもよい。一方で、これらの元素を過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。したがって、Ti、Nb及びV含有量はそれぞれ0.150%以下であることが好ましく、0.120%以下、0.100%以下、0.080%以下、0.050%以下、0.020%以下又は0.015%以下であってもよい。
[Nb:0~0.150%]
[V:0~0.150%]
Ti、Nb及びVは、鋼中に炭窒化物を形成して、析出強化により鋼板の強度を向上する効果を有する。Ti、Nb及びV含有量は0%であってもよいが、このような効果を得るためには、Ti、Nb及びV含有量はそれぞれ0.001%以上であることが好ましく、0.002%以上、0.005%以上又は0.010%以上であってもよい。一方で、これらの元素を過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。したがって、Ti、Nb及びV含有量はそれぞれ0.150%以下であることが好ましく、0.120%以下、0.100%以下、0.080%以下、0.050%以下、0.020%以下又は0.015%以下であってもよい。
[B:0~0.0100%]
Bは、粒界に偏析して粒界強度を高めることで低温靭性を向上させる。B含有量は0%であってもよいが、このような効果を得るためには、B含有量は0.0001%以上であることが好ましい。B含有量は0.0002%以上、0.0005%以上又は0.0010%以上であってもよい。一方で、Bを過度に含有しても効果が飽和し、製造コストの上昇を招く虞がある。したがって、B含有量は0.0100%以下であることが好ましい。B含有量は0.0050%以下、0.0030%以下、0.0020%以下又は0.0015%以下であってもよい。

[W:0~1.000%]
Mo及びWは、鋼の焼入れ性を高め、強度の向上に寄与する元素である。Mo及びW含有量は0%であってもよいが、このような効果を得るためには、Mo及びW含有量はそれぞれ0.001%以上であることが好ましく、0.010%以上、0.020%以上又は0.030%以上であってもよい。一方で、これらの元素を過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。したがって、Mo及びW含有量はそれぞれ1.000%以下であることが好ましく、0.800%以下、0.500%以下、0.100%以下、0.050%以下又は0.040%以下であってもよい。

[Cu:0~1.000%]
Ni及びCuは、析出強化又は固溶強化により強度の向上に寄与する元素である。Ni及びCu含有量は0%であってもよいが、このような効果を得るためには、Ni及びCu含有量はそれぞれ0.010%以上であることが好ましく、0.020%以上、0.030%以上、0.040%以上、0.050%以上、0.080%以上、0.100%以上、0.150%以上又は0.200%以上であってもよい。一方で、これらの元素を過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。したがって、Ni及びCu含有量はそれぞれ1.000%以下であることが好ましく、0.800%以下、0.600%以下、0.400%以下又は0.300%以下であってもよい。
[Cu:0~1.000%]

Snは、耐食性の向上に有効な元素である。Sn含有量は0%であってもよいが、このような効果を得るためには、Sn含有量は0.003%以上であることが好ましい。Sn含有量は0.004%以上、0.006%以上、0.008%以上又は0.010%以上であってもよい。一方で、Snを過度に含有しても効果が飽和し、必要以上に鋼中に含有させることは製造コストの上昇を招く。したがって、Sn含有量は1.000%以下であることが好ましい。Sn含有量は0.800%以下、0.600%以下、0.400%以下、0.200%以下、0.100%以下、0.080%以下、0.050%以下又は0.030%以下であってもよい。

Hf、Mg、Zr、Ca及びREMは、非金属介在物の形態を制御することができる元素である。Hf、Mg、Zr、Ca及びREM含有量は0%であってもよいが、このような効果を得るためには、これら元素の含有量はそれぞれ0.0001%以上であることが好ましく、0.0005%以上又は0.001%以上であってもよい。一方で、これらの元素を過度に含有しても効果が飽和し、必要以上に鋼板中に含有させることは製造コストの上昇を招く。したがって、Hf、Mg及びZr含有量はそれぞれ0.050%以下であることが好ましく、0.010%以下、0.005%以下又は0.003%以下であってもよい。同様に、Ca及びREM含有量はそれぞれ0.010%以下であることが好ましく、0.005%以下又は0.003%以下であってもよい。

[As:0~0.010%]
Asは、耐食性の向上に有効な元素である。As含有量は0%であってもよいが、このような効果を得るためには、As含有量は0.001%以上であることが好ましい。As含有量は0.002%以上又は0.003%以上であってもよい。一方で、Asを過度に含有しても効果が飽和し、必要以上に鋼板中に含有させることは製造コストの上昇を招く。したがって、As含有量は0.010%以下であることが好ましい。As含有量は0.008%以下又は0.005%以下であってもよい。
Asは、耐食性の向上に有効な元素である。As含有量は0%であってもよいが、このような効果を得るためには、As含有量は0.001%以上であることが好ましい。As含有量は0.002%以上又は0.003%以上であってもよい。一方で、Asを過度に含有しても効果が飽和し、必要以上に鋼板中に含有させることは製造コストの上昇を招く。したがって、As含有量は0.010%以下であることが好ましい。As含有量は0.008%以下又は0.005%以下であってもよい。
[Ir:0~1.000%]
Irは、旧オーステナイト粒界に偏析して粒界の強度を上昇させる元素である。Ir含有量は0%であってもよいが、このような効果を得るためには、Ir含有量は0.001%以上であることが好ましい。Ir含有量は0.003%以上、0.005%以上又は0.010%以上であってもよい。一方で、Irを過度に含有しても効果が飽和し、必要以上に鋼材中に含有させることは製造コストの上昇を招く。したがって、Ir含有量は1.000%以下であることが好ましい。Ir含有量は0.500%以下、0.100%以下、0.030%以下又は0.015%以下であってもよい。
Irは、旧オーステナイト粒界に偏析して粒界の強度を上昇させる元素である。Ir含有量は0%であってもよいが、このような効果を得るためには、Ir含有量は0.001%以上であることが好ましい。Ir含有量は0.003%以上、0.005%以上又は0.010%以上であってもよい。一方で、Irを過度に含有しても効果が飽和し、必要以上に鋼材中に含有させることは製造コストの上昇を招く。したがって、Ir含有量は1.000%以下であることが好ましい。Ir含有量は0.500%以下、0.100%以下、0.030%以下又は0.015%以下であってもよい。
母材鋼板において、上記の元素以外の残部はFe及び不純物からなる。母材鋼板における不純物とは、母材鋼板を工業的に製造する際に、鉱石やスクラップ等のような原料を始めとして、製造工程の種々の要因によって混入する成分等である。
母材鋼板の化学組成は、一般的な分析方法によって測定すればよい。例えば、母材鋼板の化学組成は、まず、適切な方法、例えばJIS K 3151:1996に準拠して化成処理皮膜を除去し、次いでJIS G 1201:2022に準じて切粉に対するICP-AES(Inductively Coupled Plasma-Atomic Emission Spectrometry)を用いて測定すればよい。具体的には、例えば、母材鋼板の板厚1/4位置から35mm角の試験片を取得し、島津製作所製ICPS-8100等(測定装置)により、予め作成した検量線に基づいた条件で測定することにより特定することができる。ICP-AESで測定できないC及びSは燃焼-赤外線吸収法を用い、Nは不活性ガス融解-熱伝導度法を用いて測定すればよい。
[母材鋼板の板厚]
母材鋼板の板厚は、特に限定されないが、一般的には0.2~8.0mmの板厚を有する。例えば、板厚は0.3mm以上、0.6mm以上、1.0mm以上、1.6mm以上又は2.0mm以上であってもよい。同様に、母材鋼板の板厚は、例えば7.0mm以下、6.0mm以下、5.0mm以下又は4.0mm以下であってもよい。
母材鋼板の板厚は、特に限定されないが、一般的には0.2~8.0mmの板厚を有する。例えば、板厚は0.3mm以上、0.6mm以上、1.0mm以上、1.6mm以上又は2.0mm以上であってもよい。同様に、母材鋼板の板厚は、例えば7.0mm以下、6.0mm以下、5.0mm以下又は4.0mm以下であってもよい。
[機械的特性]
本発明の実施形態に係る鋼板においては、特に限定されないが、例えば、母材鋼板は100Hv以上のビッカース硬さを有していてもよい。ビッカース硬さは120Hv以上、150Hv以上、200Hv以上、250Hv以上、300Hv以上、350Hv以上、400Hv以上又は450Hv以上であってもよい。上限は特に限定されないが、例えばビッカース硬さは650HV以下、600HV以下、550HV以下又は500HV以下であってもよい。例えば、母材鋼板のビッカース硬さを300Hv以上とすることで、自動車や建築材料用の鋼板として特に好適に利用することができる。
本発明の実施形態に係る鋼板においては、特に限定されないが、例えば、母材鋼板は100Hv以上のビッカース硬さを有していてもよい。ビッカース硬さは120Hv以上、150Hv以上、200Hv以上、250Hv以上、300Hv以上、350Hv以上、400Hv以上又は450Hv以上であってもよい。上限は特に限定されないが、例えばビッカース硬さは650HV以下、600HV以下、550HV以下又は500HV以下であってもよい。例えば、母材鋼板のビッカース硬さを300Hv以上とすることで、自動車や建築材料用の鋼板として特に好適に利用することができる。
[ビッカース硬さの測定]
ビッカース硬さは、JIS Z 2244-1:2024に準拠して以下のようにして決定される。まず、母材鋼板の端部を除く任意の位置から表面に垂直な断面(厚さ断面)が観察できるように試験片を切り出す。試験片の板厚断面を#600~#1500の炭化珪素ペーパーを使用して研磨し、次いで粒度1~6μmのダイヤモンドパウダーをアルコール等の希釈液又は純水に分散させた液体を使用して鏡面に仕上げ、この厚さ断面を測定面とする。次に、マイクロビッカース硬さ試験機を用いて荷重1kgfで、圧痕の3倍以上の間隔でビッカース硬さを測定する。具体的には、母材鋼板の板厚の1/4位置において無作為に合計で20点測定してそれらの算術平均を母材鋼板のビッカース硬さとして決定する。
ビッカース硬さは、JIS Z 2244-1:2024に準拠して以下のようにして決定される。まず、母材鋼板の端部を除く任意の位置から表面に垂直な断面(厚さ断面)が観察できるように試験片を切り出す。試験片の板厚断面を#600~#1500の炭化珪素ペーパーを使用して研磨し、次いで粒度1~6μmのダイヤモンドパウダーをアルコール等の希釈液又は純水に分散させた液体を使用して鏡面に仕上げ、この厚さ断面を測定面とする。次に、マイクロビッカース硬さ試験機を用いて荷重1kgfで、圧痕の3倍以上の間隔でビッカース硬さを測定する。具体的には、母材鋼板の板厚の1/4位置において無作為に合計で20点測定してそれらの算術平均を母材鋼板のビッカース硬さとして決定する。
本発明の実施形態に係る鋼板によれば、上記のとおり、Crを比較的多く含有する鋼板においても、化成処理皮膜中にCrに加えてSを適切な量において含有することで化成処理性だけでなく、化成処理皮膜自体の耐食性をも向上させることができ、それによって鋼板の塗装後耐食性を顕著に改善することができる。したがって、本発明の実施形態に係る鋼板は、優れた塗装後耐食性が要求される技術分野の部品などにおいて使用するのに有用であり、とりわけ自動車分野の部品などにおいて使用するのに有用である。好ましい実施形態においては、本発明の実施形態に係る鋼板を含む自動車部品が提供される。自動車部品の一例としては、足回り部品、骨格部品、バンパー、その他、強度が必要な他の構造部品及び補強部品等、さらには高い意匠性が求められるルーフ、フード、フェンダー及びドア等の外板部品が挙げられる。本発明の実施形態に係る鋼板は、Crを比較的多く含有するため、改善された穴広げ性等の特性を達成することができる。したがって、本発明の実施形態に係る鋼板は、自動車の足回り部品として使用するのに有用である。自動車の足回り部品の一例としては、例えば、ロアアームやトレーリングアーム等が挙げられる。上に例示した全ての部品は、それらの少なくとも一部において本発明の実施形態に係る鋼板を含んでいればよく、それゆえこれらの部品の少なくとも一部において先に述べた鋼板の特徴を満たすものである。プレス成形等の成形において金型と直接接触しないか又は金型と直接接触しても加工の程度が比較的低い鋼板の部位では、鋼板の特徴は成形前後において特に変化しない。
<鋼板の製造方法>
次に、本発明の実施形態に係る鋼板の好ましい製造方法について説明する。以下の説明は、本発明の実施形態に係る鋼板を製造するための特徴的な方法の例示を意図するものであって、当該鋼板を以下に説明するような製造方法によって製造されるものに限定することを意図するものではない。

本発明の実施形態に係る鋼板は、例えば、
化学組成を調整した溶鋼を鋳造して鋼片を形成する鋳造工程、
鋼片を熱間圧延して熱延鋼板を得る熱延工程、
任意選択で、得られた熱延鋼板をスキンパス圧延するスキンパス圧延工程、
熱延鋼板を酸洗する酸洗工程、酸洗された熱延鋼板を水洗する水洗工程、及び
母材鋼板の表面に化成処理皮膜を形成する化成処理工程を行うことで製造することができる。以下では、母材鋼板として熱延鋼板を適用した場合の製造方法について具体的に示されるが、本発明の実施形態に係る母材鋼板は、熱延鋼板だけでなく、冷延鋼板をも包含するものである。したがって、母材鋼板として冷延鋼板を適用する場合には、例えば、上記の水洗工程後に冷延工程、さらには焼鈍工程を実施してもよい。以下、各工程について詳しく説明する。

母材鋼板の表面に化成処理皮膜を形成する化成処理工程を行うことで製造することができる。以下では、母材鋼板として熱延鋼板を適用した場合の製造方法について具体的に示されるが、本発明の実施形態に係る母材鋼板は、熱延鋼板だけでなく、冷延鋼板をも包含するものである。したがって、母材鋼板として冷延鋼板を適用する場合には、例えば、上記の水洗工程後に冷延工程、さらには焼鈍工程を実施してもよい。以下、各工程について詳しく説明する。
[鋳造工程]
鋳造工程の条件は特に限定されない。例えば、高炉や電炉等による溶製に引き続き、各種の二次製錬を行い、次いで、通常の連続鋳造、インゴット法による鋳造などの方法で鋳造すればよい。

[熱延工程]
鋳造した鋼片を熱間圧延して熱延鋼板を得ることができる。熱延工程は、鋳造した鋼片を直接又は一旦冷却した後に再加熱して熱間圧延することにより行われる。再加熱を行う場合には、鋼片の加熱温度は、例えば1100~1250℃であってよい。熱延工程においては、通常、粗圧延と仕上げ圧延とが行われる。各圧延の温度や圧下率は、所望の金属組織や板厚に応じて適宜決定することができる。例えば仕上げ圧延の終了温度は900~1050℃であってよく、仕上げ圧延の圧下率は10~50%であってよい。

[スキンパス圧延工程]
得られた熱延鋼板は、任意選択で、次のスキンパス工程においてスキンパス圧延を施されてもよい。スキンパス圧延を0.6%以上の圧下率にて施すことで、次の酸洗工程において導入される促進剤を母材鋼板に対して効率的に供給することができ、その結果として鋼板表面におけるS-Cr層の形成をより促進させることが可能となる。より詳しく説明すると、スキンパス圧延を0.6%以上の圧下率にて施すことで、熱延工程において鋼板表面に形成されたスケールに亀裂を導入することができる。この場合、次の酸洗工程において導入される酸洗液、より具体的にはS含有化合物である促進剤を含む酸洗液をスケール中の亀裂を介して母材鋼板の表面まで効率的に供給することが可能となる。その結果として、酸洗液に含まれる促進剤中のSと鋼板表面のCrとの反応を促進させることができるので、鋼板表面におけるS-Cr層の形成をより促進させることが可能となる。鋼板表面におけるS-Cr層の形成をより促進させることで、最終的に得られる化成処理皮膜において「S最大発光強度/母材鋼板のS発光強度」の値と「Cr最大発光強度/母材鋼板のCr発光強度」の値の両方を高めることができる。この場合には、化成処理皮膜中にSとCrを同時に含有することに関連する効果、すなわちCr酸化物形成の抑制又は低減に基づく化成処理性の向上効果、S-Cr層の形成に基づく化成処理時のFeのエッチング性向上効果、並びにS及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果を非常に高いレベルで得ることができる。その結果として、鋼板の塗装後耐食性をより顕著に改善することが可能となる。
得られた熱延鋼板は、任意選択で、次のスキンパス工程においてスキンパス圧延を施されてもよい。スキンパス圧延を0.6%以上の圧下率にて施すことで、次の酸洗工程において導入される促進剤を母材鋼板に対して効率的に供給することができ、その結果として鋼板表面におけるS-Cr層の形成をより促進させることが可能となる。より詳しく説明すると、スキンパス圧延を0.6%以上の圧下率にて施すことで、熱延工程において鋼板表面に形成されたスケールに亀裂を導入することができる。この場合、次の酸洗工程において導入される酸洗液、より具体的にはS含有化合物である促進剤を含む酸洗液をスケール中の亀裂を介して母材鋼板の表面まで効率的に供給することが可能となる。その結果として、酸洗液に含まれる促進剤中のSと鋼板表面のCrとの反応を促進させることができるので、鋼板表面におけるS-Cr層の形成をより促進させることが可能となる。鋼板表面におけるS-Cr層の形成をより促進させることで、最終的に得られる化成処理皮膜において「S最大発光強度/母材鋼板のS発光強度」の値と「Cr最大発光強度/母材鋼板のCr発光強度」の値の両方を高めることができる。この場合には、化成処理皮膜中にSとCrを同時に含有することに関連する効果、すなわちCr酸化物形成の抑制又は低減に基づく化成処理性の向上効果、S-Cr層の形成に基づく化成処理時のFeのエッチング性向上効果、並びにS及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果を非常に高いレベルで得ることができる。その結果として、鋼板の塗装後耐食性をより顕著に改善することが可能となる。
[酸洗工程]
熱延工程で得られた熱延鋼板又は任意選択のスキンパス工程後の熱延鋼板は、次の酸洗工程で酸洗される。本製造方法では、酸洗工程で用いられる酸洗液がS含有化合物である促進剤を10~1500ppmの濃度で含むとともに、熱延鋼板が当該酸洗液中を0.10~10.00m/sのライン速度で通過するよう制御することが重要である。酸洗液中をある程度のライン速度で通過させることにより、熱延鋼板の酸洗を促進させるとともに、酸洗液に含まれる促進剤中のSと鋼板表面のCrとの反応を促進させることができる。その結果として、熱延鋼板の表面におけるS-Cr層の形成を促進させ、それによってCr酸化物の形成を十分に抑制又は低減することが可能となる。ライン速度が0.10m/s未満であると、熱延鋼板の表面におけるS-Cr層の形成が不十分なものとなり、Cr酸化物の形成を十分に抑制又は低減することができなくなる。その結果として、最終的に得られる化成処理皮膜において「Cr最大発光強度/母材鋼板のCr発光強度」の値が5.0よりも大きくなり、下記式2の関係を満たすことができなくなる場合がある。この場合には、鋼板製造時におけるCr酸化物の形成に起因して化成処理性が低下するため、最終的に得られる鋼板の塗装後耐食性が低下することとなる。塗装後耐食性をさらに向上させる観点からは、ライン速度は1.00m/s以上であることが好ましく、1.20m/s以上であることがより好ましい。

熱延工程で得られた熱延鋼板又は任意選択のスキンパス工程後の熱延鋼板は、次の酸洗工程で酸洗される。本製造方法では、酸洗工程で用いられる酸洗液がS含有化合物である促進剤を10~1500ppmの濃度で含むとともに、熱延鋼板が当該酸洗液中を0.10~10.00m/sのライン速度で通過するよう制御することが重要である。酸洗液中をある程度のライン速度で通過させることにより、熱延鋼板の酸洗を促進させるとともに、酸洗液に含まれる促進剤中のSと鋼板表面のCrとの反応を促進させることができる。その結果として、熱延鋼板の表面におけるS-Cr層の形成を促進させ、それによってCr酸化物の形成を十分に抑制又は低減することが可能となる。ライン速度が0.10m/s未満であると、熱延鋼板の表面におけるS-Cr層の形成が不十分なものとなり、Cr酸化物の形成を十分に抑制又は低減することができなくなる。その結果として、最終的に得られる化成処理皮膜において「Cr最大発光強度/母材鋼板のCr発光強度」の値が5.0よりも大きくなり、下記式2の関係を満たすことができなくなる場合がある。この場合には、鋼板製造時におけるCr酸化物の形成に起因して化成処理性が低下するため、最終的に得られる鋼板の塗装後耐食性が低下することとなる。塗装後耐食性をさらに向上させる観点からは、ライン速度は1.00m/s以上であることが好ましく、1.20m/s以上であることがより好ましい。
1.1≦Cr最大発光強度/母材鋼板のCr発光強度≦5.0 ・・・式2
一方で、酸洗液に含まれる促進剤の濃度が10ppm未満であるか及び/又はライン速度が10.00m/s超であると、熱延鋼板の表面にS成分が十分に吸着できず、S-Cr層の形成が困難となり、最終的に得られる化成処理皮膜において「S最大発光強度/母材鋼板のS発光強度」の値が1.1未満となり、下記式1の関係を満たすことができなくなる場合がある。この場合には、化成処理皮膜中にSを含有することに関連する上記の効果、すなわちCr酸化物形成の抑制又は低減に基づく化成処理性の向上効果、S-Cr層の形成に基づく化成処理時のFeのエッチング性向上効果、並びにS及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果を十分に得ることができず、その結果として最終的に得られる鋼板の塗装後耐食性が低下することとなる。

また、酸洗液中に促進剤を過度に含有させても効果が飽和し、必要以上に酸洗液中に促進剤を含有させることは製造コストの上昇を招く。したがって、酸洗液に含まれる促進剤の濃度は1500ppm以下であることが好ましい。促進剤は、S含有化合物であれば特に限定されないが、例えば、チオグリコール酸、チオ硫酸、チオシアン酸、チオカルボン酸、チオ尿素、チオ硫酸ナトリウム、及び/又はチオ硫酸アンモニウム等のS含有有機化合物であることが好ましい。酸洗液に含まれる促進剤の濃度は、好ましくは150~1500ppm、より好ましくは200~1500ppmである。
酸洗工程は、上記の促進剤及びライン速度以外の条件は特に限定されず、一般的に使用される酸洗液、例えば母材鋼板の腐食を抑制するインヒビターを含有する塩酸溶液を用いて鋼板表面に形成されたスケールを除去するのに適切な条件下で実施すればよい。
[水洗工程]
酸洗された熱延鋼板は、次の水洗工程で水洗される。水洗工程は、20mS/m以下の電気伝導度を有する水洗液、例えば20mS/m以下の電気伝導度を有する水洗水を用いて鋼板を水洗することによって実施される。20mS/m以下の電気伝導度を有する水洗水は、例えばイオン交換膜を利用することで得ることが可能である。水洗において使用される水洗液の電気伝導度が比較的高い場合には、先の酸洗工程で鋼板表面に形成されたS-Cr層が水洗時に鋼板表面から少なくとも部分的に分離し、当該鋼板表面で酸化還元反応が生じてCr酸化物が比較的多く形成する場合がある。このような場合には、当然ながら、最終的に得られる化成処理皮膜において「Cr最大発光強度/母材鋼板のCr発光強度」の値が5.0よりも大きくなり、上記式2の関係を満たすことができなくなる。このような場合には、スケと呼ばれる化成処理皮膜が形成していない領域の存在を間接的に示しているといえ、その結果として最終的に得られる鋼板の塗装後耐食性が低下することとなる。このため、より低い電気伝導度を有する水洗液、具体的には20mS/m以下の電気伝導度を有する水洗液を使用した水洗は、Cr酸化物の形成を抑制する上で非常に重要である。Cr酸化物の形成をさらに抑制し、それゆえ上記式2の中辺の値をさらに低減する観点からは、水洗液の電気伝導度は低いほど好ましく、具体的には10mS/m以下であることが好ましい。
酸洗された熱延鋼板は、次の水洗工程で水洗される。水洗工程は、20mS/m以下の電気伝導度を有する水洗液、例えば20mS/m以下の電気伝導度を有する水洗水を用いて鋼板を水洗することによって実施される。20mS/m以下の電気伝導度を有する水洗水は、例えばイオン交換膜を利用することで得ることが可能である。水洗において使用される水洗液の電気伝導度が比較的高い場合には、先の酸洗工程で鋼板表面に形成されたS-Cr層が水洗時に鋼板表面から少なくとも部分的に分離し、当該鋼板表面で酸化還元反応が生じてCr酸化物が比較的多く形成する場合がある。このような場合には、当然ながら、最終的に得られる化成処理皮膜において「Cr最大発光強度/母材鋼板のCr発光強度」の値が5.0よりも大きくなり、上記式2の関係を満たすことができなくなる。このような場合には、スケと呼ばれる化成処理皮膜が形成していない領域の存在を間接的に示しているといえ、その結果として最終的に得られる鋼板の塗装後耐食性が低下することとなる。このため、より低い電気伝導度を有する水洗液、具体的には20mS/m以下の電気伝導度を有する水洗液を使用した水洗は、Cr酸化物の形成を抑制する上で非常に重要である。Cr酸化物の形成をさらに抑制し、それゆえ上記式2の中辺の値をさらに低減する観点からは、水洗液の電気伝導度は低いほど好ましく、具体的には10mS/m以下であることが好ましい。
[化成処理工程]
最後に、化成処理工程において、母材鋼板の表面、例えば当該母材鋼板の少なくとも一方、好ましくは両方の表面に化成処理皮膜が形成される。化成処理の種類及び処理条件は、最終的に得られる化成処理皮膜が上記式1及び式2の関係を満たす限り特に限定されない。例えば、化成処理は、リン酸、リン酸亜鉛、及びジルコニウムの少なくとも1種を含みかつ上記式1及び式2の関係を満たす化成処理皮膜を形成するのに適切な任意の条件下で実施することが可能である。
最後に、化成処理工程において、母材鋼板の表面、例えば当該母材鋼板の少なくとも一方、好ましくは両方の表面に化成処理皮膜が形成される。化成処理の種類及び処理条件は、最終的に得られる化成処理皮膜が上記式1及び式2の関係を満たす限り特に限定されない。例えば、化成処理は、リン酸、リン酸亜鉛、及びジルコニウムの少なくとも1種を含みかつ上記式1及び式2の関係を満たす化成処理皮膜を形成するのに適切な任意の条件下で実施することが可能である。
本製造方法によれば、Crを比較的多く含有することに起因して化成処理性、ひいては塗装後耐食性の改善が難しい鋼板において、とりわけ酸洗工程においてS含有化合物である促進剤を10~1500ppmの濃度で含む酸洗液を使用するとともに、熱延鋼板が当該酸洗液中を0.10~10.00m/sのライン速度で通過するよう制御し、さらにはその後の水洗工程を20mS/m以下の電気伝導度を有する水洗液によって実施することで、鋼板表面におけるCr酸化物の形成を抑制又は低減するとともに、当該Cr酸化物に代えてS-Cr層を形成することができる。S-Cr層の形成に関連して、その後の化成処理工程後に上記式1及び式2の関係を満たす化成処理皮膜を得ることが可能となる。したがって、本製造方法に従って製造された鋼板によれば、鋼板製造時におけるCr酸化物形成の抑制又は低減に基づく化成処理性向上効果と、鋼板製造時におけるS-Cr層の形成に基づくFeのエッチング性向上効果と、S及びCrの含有に基づく化成処理皮膜自体の耐食性向上効果との組み合わせにより、鋼板の塗装後耐食性を顕著に改善することが可能となる。それゆえ、本製造方法によって製造された鋼板によれば、自動車や建築材料用の鋼板としての使用において長寿命化を通して、産業の発展に貢献することができる。
本発明の実施形態に係る鋼板は、例えば、その表面に塗膜が任意に形成されたうえで、先に説明した種々の自動車部品として採用され得る。塗膜を有する自動車部品が本発明の実施形態に係る鋼板を含むものであるか否かは、当該自動車部品から採取したサンプルの塗膜を除去することによって判断することができる。この場合のサンプルの採取箇所、塗膜除去工程は以下のとおりである。
[サンプル採取箇所]
自動車部品からのサンプルの採取は、下記(i)~(iv)の箇所を避けて行うこととする。
(i)スポット溶接部止端から20mm以内の箇所、アーク/レーザー溶接部のビード止端から20mm以内の箇所
(ii)曲率半径15mm未満の加工部、及び当該加工部から5mm以内の箇所
(iii)部品の切断端面から5mm以内の端部
(iv)目視で赤錆が生じている箇所から5mm以内の箇所
自動車部品からのサンプルの採取は、下記(i)~(iv)の箇所を避けて行うこととする。
(i)スポット溶接部止端から20mm以内の箇所、アーク/レーザー溶接部のビード止端から20mm以内の箇所
(ii)曲率半径15mm未満の加工部、及び当該加工部から5mm以内の箇所
(iii)部品の切断端面から5mm以内の端部
(iv)目視で赤錆が生じている箇所から5mm以内の箇所
[塗膜除去工程]
自動車本体から切り出したサンプルに対し、下記条件にて塗膜を剥がし、鋼板を露出させる。塗膜剥離剤(ネオリバー#160、三彩化工株式会社製)を室温で表面に塗布し、5分ほど静置する。その後、硬質のスポンジ等(例えば、カネフィール、アイオン株式会社製)でこすり、塗膜を剥離する。その後、水洗・乾燥する。このとき、塗膜の残存状態は、水洗・乾燥後のサンプル表面(100μm角、5視野)をSEM―EPMA測定により確認する。EPMAによる元素分布像において、C濃度が10質量%以上である領域を特定し、当該領域の面積率が5%以上の場合は塗膜の剥離が不十分であると判断する。C濃度が10質量%以上である領域の面積率測定は、まずC濃度範囲を10~30%と設定したEPMAにおけるCの元素分布像を得る。次いで、得られた元素分布像を画像処理することで面積率を測定する。画像処理には画像解析ソフト「ImageJ」を用い、Cの元素分布像をImageJに読み込ませた後、「Process」の「Binary」における「Make Binary」で、C濃度が10質量%以上である領域を黒色、10質量%未満である領域を白色と表示されるように二値化する。二値化後、「Analyze」の「Measure」を用い、「Results」における「Area fraction」の数値を読み取り、当該数値をC濃度が10質量%以上である領域の面積率として決定する。塗膜の剥離が不十分な場合、C濃度が10質量%以上である領域の面積率が5%未満となるまで、塗膜の除去を繰り返す。
自動車本体から切り出したサンプルに対し、下記条件にて塗膜を剥がし、鋼板を露出させる。塗膜剥離剤(ネオリバー#160、三彩化工株式会社製)を室温で表面に塗布し、5分ほど静置する。その後、硬質のスポンジ等(例えば、カネフィール、アイオン株式会社製)でこすり、塗膜を剥離する。その後、水洗・乾燥する。このとき、塗膜の残存状態は、水洗・乾燥後のサンプル表面(100μm角、5視野)をSEM―EPMA測定により確認する。EPMAによる元素分布像において、C濃度が10質量%以上である領域を特定し、当該領域の面積率が5%以上の場合は塗膜の剥離が不十分であると判断する。C濃度が10質量%以上である領域の面積率測定は、まずC濃度範囲を10~30%と設定したEPMAにおけるCの元素分布像を得る。次いで、得られた元素分布像を画像処理することで面積率を測定する。画像処理には画像解析ソフト「ImageJ」を用い、Cの元素分布像をImageJに読み込ませた後、「Process」の「Binary」における「Make Binary」で、C濃度が10質量%以上である領域を黒色、10質量%未満である領域を白色と表示されるように二値化する。二値化後、「Analyze」の「Measure」を用い、「Results」における「Area fraction」の数値を読み取り、当該数値をC濃度が10質量%以上である領域の面積率として決定する。塗膜の剥離が不十分な場合、C濃度が10質量%以上である領域の面積率が5%未満となるまで、塗膜の除去を繰り返す。
以下、実施例によって本発明をより詳細に説明するが、以下の実施例は本発明の一例にすぎず、本発明はこれらの実施例に何ら限定されるものではない。本発明は、本発明の要旨を逸脱しない範囲で任意に変更可能であることは言うまでもない。
以下の実施例では、本発明の実施形態に係る鋼板を種々の条件下で製造し、製造された鋼板の特性について調べた。
まず、溶鋼を連続鋳造法にて鋳造して表1に示す化学組成を有する鋼片を形成し、当該鋼片を一旦冷却した後、1200℃に再加熱して熱間圧延した。熱間圧延は、粗圧延と仕上げ圧延を行うことにより実施し、仕上げ圧延の終了温度は900~1050℃、仕上げ圧延の圧下率は30%であった。次に、得られた熱延鋼板に対し、スキンパス圧延を表2に記載の圧下率にて適宜実施し、次いで酸洗を施した。酸洗は、酸として10%の塩酸を含み、さらに母材鋼板の腐食を抑制するためのインヒビターとして朝日化学製イビット710Kを0.04%、促進剤としてチオグリコール酸を表2に記載の濃度で含む酸洗液を使用し、熱延鋼板が当該酸洗液中を表2に記載のライン速度で通過するよう制御することにより実施した。酸洗時の酸洗液の温度は85℃であった。
次に、酸洗された熱延鋼板に対し、表2に示す電気伝導度を有する水洗水を使用して水洗を施し、3.0mmの板厚を有する熱延鋼板(母材鋼板)を得た。最後に、得られた母材鋼板のサンプル50mm×50mmに対し、下記条件にて化成処理としてリン酸亜鉛処理(SD5350システム:日本ペイント・インダストリアルコーティングス社製規格)を施した。
脱脂:脱脂剤(ファインクリーナーE2032A・B)を用いて40℃で2分間浸漬し次いで水洗
表面調整:表面調整剤(プレパレンX)を用いて常温で30秒間浸漬
化成処理:リン酸亜鉛処理剤(パルボンドL3020)を用いて40℃で2分間浸漬し次いで水洗及び乾燥
脱脂:脱脂剤(ファインクリーナーE2032A・B)を用いて40℃で2分間浸漬し次いで水洗
表面調整:表面調整剤(プレパレンX)を用いて常温で30秒間浸漬
化成処理:リン酸亜鉛処理剤(パルボンドL3020)を用いて40℃で2分間浸漬し次いで水洗及び乾燥
得られた鋼板の特性は、以下の方法によって測定及び評価した。
[塗装後耐食性の評価]
化成処理皮膜を形成した鋼板のサンプルに対し、電着塗装(パワーニックスエクセル1200:日本ペイント・インダストリアルコーティングス社製)を電着温度30℃及び膜厚13μmの条件で実施し、次いで温度170℃及び30分で焼き付け処理を行った。次に、電着塗装したサンプルに塩水浸漬試験(SDT)を実施し、具体的には電着塗装したサンプルを5%NaCl水溶液に温度50℃で1000時間浸漬した。SDT試験後、取り出したサンプルを乾燥し、次いでサンプルの片面に対してテープ剥離試験を実施した。剥離したテープをスキャンし、塗膜が剥離した面積率を画像解析ソフト「ImageJ」を用いた二値化によって算出し、以下のようにして塗装後耐食性を評価した。

化成処理皮膜を形成した鋼板のサンプルに対し、電着塗装(パワーニックスエクセル1200:日本ペイント・インダストリアルコーティングス社製)を電着温度30℃及び膜厚13μmの条件で実施し、次いで温度170℃及び30分で焼き付け処理を行った。次に、電着塗装したサンプルに塩水浸漬試験(SDT)を実施し、具体的には電着塗装したサンプルを5%NaCl水溶液に温度50℃で1000時間浸漬した。SDT試験後、取り出したサンプルを乾燥し、次いでサンプルの片面に対してテープ剥離試験を実施した。剥離したテープをスキャンし、塗膜が剥離した面積率を画像解析ソフト「ImageJ」を用いた二値化によって算出し、以下のようにして塗装後耐食性を評価した。
AAA:剥離面積率5%未満
AA :剥離面積率5~10%未満
A :剥離面積率10~15%
B :剥離面積率15%超
塗装後耐食性の評価がAAA、AA及びAである場合を、Crを含有する鋼板であって、改善された塗装後耐食性を示すことができる鋼板として評価した。その結果を表2に示す。表2において、「Ss/Sb」はGDSによる「S最大発光強度/母材鋼板のS発光強度」の値を意味し、同様に「Crs/Crb」はGDSによる「Cr最大発光強度/母材鋼板のCr発光強度」の値を意味する。
表2を参照すると、比較例37及び40では、酸洗工程において酸洗液に含まれる促進剤の濃度が低かったために、熱延鋼板の表面にS成分が十分に吸着できず、S-Cr層の形成が困難になったものと考えられる。その結果として、最終的に得られた化成処理皮膜において「S最大発光強度/母材鋼板のS発光強度」の値が1.1未満となり、塗装後耐食性が低下した。比較例38では、酸洗工程におけるライン速度が低かったために、熱延鋼板の表面におけるCr酸化物の形成を十分に抑制又は低減することができなかったと考えられる。その結果として、最終的に得られた化成処理皮膜において「Cr最大発光強度/母材鋼板のCr発光強度」の値が5.0よりも大きくなり、塗装後耐食性が低下した。比較例39及び41では、水洗工程において使用した水洗水の電気伝導度が高かったために、先の酸洗工程で鋼板表面に形成されたS-Cr層が水洗時に鋼板表面から少なくとも部分的に分離し、当該鋼板表面で酸化還元反応が生じてCr酸化物が比較的多く形成してしまったものと考えられる。その結果として、最終的に得られた化成処理皮膜において「Cr最大発光強度/母材鋼板のCr発光強度」の値が5.0よりも大きくなり、塗装後耐食性が低下した。
これとは対照的に、全ての実施例に係る鋼板において、酸洗工程においてS含有化合物である促進剤を10~1500ppmの濃度で含む酸洗液を使用するとともに、熱延鋼板が当該酸洗液中を0.10~10.00m/sのライン速度で通過するよう制御し、さらにはその後の水洗工程を20mS/m以下の電気伝導度を有する水洗液によって実施することで、鋼板表面におけるCr酸化物の形成を抑制又は低減するとともに、当該Cr酸化物に代えてS-Cr層を形成することができたと考えられる。その結果として、最終的に得られた化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記式1及び式2の関係を満たすよう制御することができ、塗装後耐食性を顕著に改善することができた。

とりわけ、Cr含有量が0.25質量%以上であり、促進剤の濃度が150ppm以上であり、ライン速度が1.00m/s以上であり、かつ水洗水の電気伝導度が10mS/m以下である実施例3、4、11、18、30及び31では、上記式1の「S最大発光強度/母材鋼板のS発光強度」の値が1.5以上、そして上記式2の「Cr最大発光強度/母材鋼板のCr発光強度」の値が1.3以上となり、その結果として塗装後耐食性の評価がAAとなり、塗装後耐食性がより向上した。さらに、Cr含有量が0.50質量%以上であり、促進剤の濃度が200ppm以上であり、ライン速度が1.20m/s以上であり、かつ水洗水の電気伝導度が10mS/m以下である実施例5~9、12~16、19~27及び32~36では、上記式1の「S最大発光強度/母材鋼板のS発光強度」の値が1.8以上、そして上記式2の「Cr最大発光強度/母材鋼板のCr発光強度」の値が1.4以上となり、その結果として塗装後耐食性の評価がAAAとなり、塗装後耐食性をより一層向上させることができた。
Claims (5)
- 母材鋼板と、前記母材鋼板の表面に配置された化成処理皮膜とを備えた鋼板であって、
前記母材鋼板が、質量%で、Cr:0.10~1.00%を含む化学組成を有し、
高周波グロー放電発光分析装置(GDS)により測定した前記化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記の関係を満たすことを特徴とする、鋼板。
1.1≦S最大発光強度/母材鋼板のS発光強度≦20.0
1.1≦Cr最大発光強度/母材鋼板のCr発光強度≦5.0 - 前記化学組成が、質量%で、Cr:0.25~1.00%を含み、
GDSにより測定した前記化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記の関係を満たすことを特徴とする、請求項1に記載の鋼板。
1.5≦S最大発光強度/母材鋼板のS発光強度≦20.0
1.3≦Cr最大発光強度/母材鋼板のCr発光強度≦5.0 - 前記化学組成が、質量%で、Cr:0.50~1.00%を含み、
GDSにより測定した前記化成処理皮膜におけるS及びCr最大発光強度がそれぞれ下記の関係を満たすことを特徴とする、請求項2に記載の鋼板。
1.8≦S最大発光強度/母材鋼板のS発光強度≦20.0
1.4≦Cr最大発光強度/母材鋼板のCr発光強度≦5.0 - 前記母材鋼板が300Hv以上のビッカース硬さを有することを特徴とする、請求項1~3のいずれか1項に記載の鋼板。
- 請求項1~4のいずれか1項に記載の鋼板を含むことを特徴とする、部品。
