Abstract

磁気センサ部を有する磁気検出部と、距離検出部と、磁気検出部と距離検出部とに接続されたコントローラと、を備え、検査対象である金属体に対して相対的に移動する移動体に設置された金属体検査装置であって、距離検出部は、移動体の金属体に対する移動距離を検出し、磁気センサ部は、第1発振コイルと、第2発振コイルと、受信コイルと、を有し、金属体に対向するように配置され、受信コイルは、第1発振コイルと第2発振コイルとの間に配置され、第1発振コイルと第2発振コイルとは、互いに逆向きの交流磁場を発生するように構成され、交流磁場は、矩形波又はランプ波であり、受信コイルは、交流磁場により励磁される金属体から発生する漏洩磁束を検出する。これにより、検査対象である金属体の深さ方向の損傷程度を高精度に検知することができる。

Description

金属体検査装置
 本開示は、金属体検査装置に関する。
 鉄道輸送においては、路線によっては鉄道車両用のレール上を毎時20回以上も鉄道車両が通過している。このように使用されるレールには、走行する鉄道車両から非常に大きな負荷がかかり、亀裂等の欠陥、損傷等が発生しやすい。このため、鉄道輸送における安全性及び信頼性を維持する観点から、レールに亀裂等が発生しているか否かを定期的に正確に検査するレール探傷技術が求められている。
 特許文献1には、鉄道レールの劣化に関する検査データを生成する装置であって、鉄道レールと対向する面に配置された、互いに逆向きの交流磁場を発生する第1発振コイル、第2発振コイルと、それらの中間またはその近傍に位置し、それらから受けた磁場に基づく磁場波形を検査データとして出力する受信コイルと、を備えるレール検査装置が開示されている。また、特許文献1には、検査データに基づいて、検査データのcos成分の波形と、検査データのcos成分の2乗およびsin成分の2乗の和の平方根の波形と、を比較し、それらの波形の異なる部分を、前記レールの劣化箇所として特定することが開示されている。

 特許文献1に記載のレール検査装置においては、発振コイルにより交流磁場として正弦波を発生させている。
 鉄道車両用のレールの損傷は、自然傷であるため、微細クラックと深いクラックとが混在している。このようなレール等の損傷状態は、特許文献1等の従来技術を用いても高精度に検知することができない。この場合、レール等の交換が必要なレベルの判断基準を高めに設定する必要がある。このため、レール等の交換を頻繁に行う必要が生じ、コストが高くなってしまう。
 本開示の目的は、検査対象である金属体の深さ方向の損傷程度を高精度に検知することにある。
 本開示の金属体検査装置は、磁気センサ部を有する磁気検出部と、距離検出部と、磁気検出部と距離検出部とに接続されたコントローラと、を備え、検査対象である金属体に対して相対的に移動する移動体に設置された金属体検査装置であって、距離検出部は、移動体の金属体に対する移動距離を検出し、磁気センサ部は、第1発振コイルと、第2発振コイルと、受信コイルと、を有し、金属体に対向するように配置され、受信コイルは、第1発振コイルと第2発振コイルとの間に配置され、第1発振コイルと第2発振コイルとは、互いに逆向きの交流磁場を発生するように構成され、交流磁場は、矩形波又はランプ波であり、受信コイルは、交流磁場により励磁される金属体から発生する漏洩磁束を検出する。
 本開示によれば、検査対象である金属体の深さ方向の損傷程度を高精度に検知することができる。

 以下、図面を用いて実施形態について説明する。なお、以下の実施形態においては、本開示に係る金属体検査装置の一例として、検査対象の金属体として鉄道車両の線路に用いるレールを検査するレール検査装置について説明しているが、金属体検査装置は、この例に限定されるものではなく、例えばエレベータ、クレーン等に用いるワイヤロープのようなストランドと呼ばれる素線が捻り合わさった表面形状を有する金属体を検査対象とすることもできる。
 [第1実施形態]
 <第1実施形態の外部構成>
 図1は、本開示の第1実施形態に係るレール検査装置を示す模式図である。
 図1において、レール検査装置1(金属体検査装置)は、磁気検出部2と、距離検出部3と、処理部4(コントローラ)と、電源88と、接続ケーブル60、61と、を備えている。レール検査装置1は、移動体100に設置されている。移動体100は、レール200上を走行するための車輪300を備えている。車輪300は、レール踏面200aに接触しつつ回転する。移動体100は、例えば、鉄道車両である。レール検査装置1の検査対象(モニタリング対象)は、レール200である。磁気検出部2と処理部4とは、接続ケーブル60により接続されている。距離検出部3と処理部4とは、接続ケーブル61により接続されている。
 磁気検出部2は、移動体100の底面の外側であってレール200のレール踏面200aに対向する位置に設置されている。距離検出部3、処理部4及び電源88は、移動体100内に設置されている。電源88は、磁気検出部2、距離検出部3及び処理部4に対して、駆動電力を供給し、磁気検出部2、距離検出部3及び処理部4を動作させる。
 移動体100がレール200上を走行する際、磁気検出部2は、レール200の状態を検出する。その検出結果である信号は、接続ケーブル60を介して処理部4に送られる。
 移動体100の車輪300の回転軸は、車軸400である。車軸400は、速度発電機500を介して距離検出部3と接続されている。速度発電機500の動作は、距離検出部3で検出される。そして、処理部4が、磁気検出部2及び距離検出部3から各信号を収集し、各信号を用いた解析及び表示等の処理を実行する。つまり、処理部4が、レール200の状態に係るモニタリングを行う。なお、電源88は、移動体100内に交流電源が備わっている場合は、当該交流電源で駆動させる安定化電源回路であってもよい。交流電源が使用できない場合には、電源88は、バッテリーが内蔵された無停電電源装置であってもよい。
 つぎに、磁気検出部2の構造について説明する。
 図2は、図1の磁気検出部2を示す斜視図である。
 図2に示すように、磁気検出部2は、上部筐体26と下部筐体20とが上下に固定された一体構造を有する。上部筐体26の上側には、フランジ25が設けられている。上部筐体26及び下部筐体20は、直方体形状を有する。上部筐体26の一側面には、コネクタ28が設けられている。そして、接続ケーブル60の一端に設けられたコネクタ62がコネクタ28に接続されるように構成されている。コネクタ62とコネクタ28とが接続されることにより、磁気検出部2と処理部4(図1)とが接続ケーブル60を通して相互に通信可能となる。
 コネクタ28及びコネクタ62は、防塵及び防水の構造を有する。この構造により、コネクタ28とコネクタ62とを接続する際等に、空隙から粉塵や水等の異物が侵入して、磁気検出部2の故障や接続ケーブル60の接続不良が発生することを防止することができる。コネクタ28は、コネクタ62に挿入して締付けることにより、振動による脱落や緩みを防止でき、かつ、粉塵や水の侵入を防止できる貫通式コネクタが適しているが、磁気検出部2が取り付けられる位置において、磁気検出部2の内部に粉塵や水等の異物が侵入することを防止できる構造であれば、貫通式以外のコネタクを用いてもよい。
 フランジ25の四隅には、貫通孔25aが形成されている。また、移動体100(図1参照)は、磁気検出部2の設置箇所における、貫通孔25aに対向する位置に、ネジ穴(図示せず)を有する。そして、貫通孔25aにワッシャー(図示せず)を介してボルト(図示せず)を挿入し、移動体100に設けたネジ穴に当該ボルトを締めることで、移動体100の所定位置に磁気検出部2が固定される。
 下部筐体20は、非磁性体で構成され、レール200の状態を検出する磁気センサ部群21を内蔵している。また、上部筐体26は、磁気センサ部群21で検出した磁気信号を増幅するプリアンプ部210を内蔵している。なお、磁気センサ部群21及びプリアンプ部210の詳細については後述する。
 磁気検出部2は、移動体100に固定されているため、移動体100がレール200上を移動する際の揺動による振動や衝撃に対する対策が必要である。そこで、上部筐体26及び下部筐体20の内部空間は、絶縁性及び非磁性の特性を有する充填材(図示せず)が注入されて樹脂モールド化された構造になっている。この構造により、磁気センサ部群21及びプリアンプ部210が受ける振動や衝撃が緩和され、磁気センサ部群21及びプリアンプ部210の破損や、磁気センサ部群21の検出位置ずれを防止することができる。
なお、図2に示す例では、上部筐体26及び下部筐体20は直方体形状であるが、これらの形状は、使用する移動体100における設置スペース等の条件に応じて、立方体形状、円柱形状、角柱状等、他の形状としてもよい。
 本実施形態においては、1つの下部筐体に3つの磁気センサ部が設置されている。
 図3は、図1の磁気検出部2を示す底面図である。
 図3においては、磁気検出部2の下部筐体20及びフランジ25が示されている。
 下部筐体20は、磁気センサ部21A、21B、21Cを有する。磁気センサ部21A、21B、21Cのそれぞれは、発振コイル5A、5B及び受信コイル6を有する。これらの各コイルは、被覆銅線を巻回して製作されたものである。磁気センサ部21A、21B、21Cのそれぞれにおいて、受信コイル6は、発振コイル5Aと発振コイル5Bとの間に配置されている。ここで、磁気センサ部21Aを「第1磁気センサ部」、磁気センサ部21Bを「第2磁気センサ部」、磁気センサ部21Cを「第3磁気センサ部」とも呼ぶことにする。また、発振コイル5Aを「第1発振コイル」、発振コイル5Bを「第2発振コイル」とも呼ぶことにする。
 下部筐体20及びフランジ25の下面は、矩形状である。磁気検出部2は、当該矩形の長辺が移動体100の移動方向に平行になるように配置されている。
 磁気センサ部21A、21B、21Cの下面も、矩形状である。磁気センサ部21Aは、当該矩形の長辺が移動体100の移動方向に平行になるように配置されている。磁気センサ部21Bは、当該矩形の長辺が移動体100の移動方向に直交するように配置されている。磁気センサ部21Cは、当該矩形の長辺が移動体100の移動方向に斜めに交わるように配置されている。
 ここで、「斜め」とは、2つの直線(線分)のなす角αが0度より大きく、かつ、90度より小さいことをいう。言い換えると、次の不等式(単位:deg)が成り立つことをいう。
 0<α<90
 なお、20≦α≦70が成り立つことが望ましく、30≦α≦60が成り立つことが更に望ましい。
 磁気センサ部21A、21B、21Cのそれぞれの発振コイル5A、5Bには、処理部4(図1参照)から、接続ケーブル60を介して、所定の発振周波数f(所定周波数)の交流電流が流れるようになっている。これにより、発振コイル5A、5Bから各々交流磁界が発生してレール200を励磁する。励磁したレール200から発生した磁束によって、受信コイル6には誘起電圧が発生する。
 なお、図3においては、3個の磁気センサ部21A、21B、21Cが設置されている場合を示しているが、本開示に係る金属体検査装置は、これに限定されるものではなく、磁気センサ部が1個のもの、2個のもの及び4個以上のものを含むものとする。後述の第2実施形態においては、N個の磁気センサ部が設置されている場合を示している。
 複数個の磁気センサ部の向きについては、まとめて次のとおり説明することができる。
 複数個の磁気センサ部のうちの所定の3個の磁気センサ部のうちの1個である第1磁気センサ部についての第1発振コイルの重心と第2発振コイルの重心とを結ぶ第1直線の方向が、移動体の移動方向に平行に配置され、当該3個の磁気センサ部のうちの1個である第2磁気センサ部についての第1発振コイルの重心と第2発振コイルの重心とを結ぶ第2直線の方向が、第1磁気センサ部の第1直線と直交するように配置され、当該3個の磁気センサ部のうちの1個である第3磁気センサ部についての第1発振コイルの重心と第2発振コイルの重心とを結ぶ第3直線の方向が、第1磁気センサ部の第1直線と斜めに交わるように配置されている。
 また、複数個の磁気センサ部のうちの少なくとも所定の2個は、当該2個の磁気センサ部についての第1発振コイルの重心と第2発振コイルの重心とを結ぶ直線の方向が互いに異なるように配置されている。
 図4は、図1の磁気検出部2を示す部分切欠平面図である。
 図4においては、上部筐体26の内部に設置されたプリアンプ部210の構成が示されている。プリアンプ部210は、3つの増幅フィルタ部22A、22B、22Cと、これらを実装するプリント基板210aと、を有する。増幅フィルタ部22A、22B、22Cは、磁気センサ部21A、21B、21Cのそれぞれに設置された受信コイル6(図3参照)で生じる誘起電圧に対して増幅処理及びフィルタ処理を行う。この処理の結果は、接続ケーブル60(図1参照)を介して処理部4に送信される。処理部4は、受信した信号に対して解析処理を行い、レール200から発生した磁気信号を検出する。
 プリアンプ部210を内蔵する上部筐体26の材料には、電磁シールドとして機能するアルミニウム等の金属を用いる。上部筐体26を金属製筐体とすることで、プリアンプ部210から発生する電磁場の遮蔽、及び使用環境において外部からプリアンプ部210に侵入する電磁波の抑制が可能となる。また、上部筐体26及びフランジ25を金属切削加工により一体物として作製することが望ましい。磁気検出部2の構成部品が少なくなり、強度が向上するからである。
 さらに、上部筐体26にアルミニウム合金を用いる場合には、表面硬度を高め、耐食性を向上し、絶縁性を付与するため、アルミニウム合金の表面に酸化被膜を生成させるアルマイト処理等を行うことが望ましい。
 下部筐体20には、非磁性の材料を用いることが望ましい。下部筐体20には、交流磁界を発生する発振コイル5A、5Bと、レール200(金属体)から発生する磁界の変化を検出する受信コイル6と、が内蔵されているためである。また、磁気検出部2は、移動体100の外部に設置され、移動体100の移動中には風圧を受け、泥水、砂塵等も衝突するような条件下で使用されるため、下部筐体20には、繊維強化樹脂等の強靭性及び耐腐食性に優れた材料を採用することが好ましい。例えば、ガラス繊維強化プラスチック(GFRP)を用いる場合には、液状の不飽和ポリエステル樹脂と硬化剤との混合物に、ガラス繊維等を組み合わせて一体にした塗料を用いて、下部筐体20の表面に塗膜処理を行うと更に好ましい。この塗膜処理により、被膜防水層が形成され、下部筐体20の耐候性を更に向上することができる。
 下部筐体20には、上部筐体26との接触面側にねじ込み式インサートナット(図示せず)が設けられ、上部筐体26とネジ止めで固定されている。また、上部筐体26と下部筐体20とは、接触面にて耐候性に優れたシリコーン接触剤で接着され、空隙をシールされて一体化している。
 磁気検出部2と処理部4とを接続する接続ケーブル60は、プリアンプ部210の電源線と、増幅フィルタ部22A、22B、22Cを介した受信コイル6(図3参照)の出力信号線と、発振コイル5A、5B(図3参照)への励磁信号の入力信号線と、を含む。接続ケーブル60が、空間を飛来している電磁波によるノイズを受けてしまうと、レール200からの磁気信号の検出に影響が生じる。このため、接続ケーブル60には、ツイストペアシールド線等のノイズ耐性に優れた多対シールドケーブルを適用することが好ましい。また、接続ケーブル60内のクロストーク等の対策として、接続ケーブル60を二本のケーブルに分割してもよい。具体的には、一方のケーブルは、プリアンプ部210の電源線と、増幅フィルタ部22A、22B、22Cからの出力信号線(受信コイル6の出力信号を増幅したものを外部に送信する配線)と、を含む多対シールドケーブルにする。そして、他方のケーブルは、発振コイル5A、5Bへの励磁信号の入力信号線を含む別の多対シールドケーブルにする。
 接続ケーブル60は、レール200に対向する移動体100の下回りに固定され、移動体100に設けられた導入口を介して処理部4と接続されている。接続ケーブル60は、移動体100の移動の妨げや、接続ケーブル60の揺れによるノイズ発生を防ぐために、移動体100の下回りに緩みが生じないように結束バンド等の固定具を用いて強固に固定保持されている。また、接続ケーブル60の固定保持の際には、可能な限り接続ケーブル60の長さを可能な限り短くする配線経路になるように設計することが望ましい。この配線経路が短いほど、磁気検出部2からの検出信号に接続ケーブル60を経由してノイズが混入するリスクを効果的に回避することができる。
 移動体100の移動距離を検出する距離検出部3(図1参照)について説明する。
 距離検出部3は、ロータリエンコーダである。このロータリエンコーダの回転軸が回転することで、パルス信号が発生する。このパルス信号をカウントすることで、回転軸の回転に伴う移動量を算出できる。移動体100の車輪300における車軸400の回転は、速度発電機500を介してロータリエンコーダ(距離検出部3)の回転軸に伝えられる。
速度発電機500は、車軸400とロータリエンコーダの回転軸とに取り付けられたプーリー及びタイミングベルトを含む。すなわち、移動体100が移動する際に、車輪300の動作に応じて車軸400が回転して、その動きが速度発電機500に伝わって、ロータリエンコーダの回転軸が同時に回転する。
 距離検出部3からの出力されるパルス信号は、接続ケーブル61を介して処理部4に送られる。処理部4においては、当該パルス信号は、磁気検出部2からの出力信号と同期が取れた状態で受信される。接続ケーブル61は、接続ケーブル60と同様に、ツイストペアシールド線等のノイズ耐性に優れた多対シールドケーブルを用いることが望ましい。
 上記のロータリエンコーダは、測定開始点からの回転に対応して発生するパルスを積算する計数計測を行うインクリメンタル方式を採用しているが、ロータリエンコーダの回転軸の絶対角度位置を計測するアブソリュート方式であってもよい。また、ロータリエンコーダの測定方式としては、内部に設けられたスリット円板に光を照射して回転の位置情報を、当該スリット円板を通過した光パルス信号として動作する光学方式、磁気的パターンを形成した回転ディスクによる回転の位置情報を周期的な磁界の変化からパルス信号を出力する磁気方式、エンコーダ内部に固定された送信機、受信機及び回転子から構成され、回転子の回転に伴う静電容量の変化を距離情報として出力する静電方式、エンコーダ内部の電気的な接点が回転軸の回転に伴って接触して発生した電気信号を回転量に変換する接点式等があるが、いずれの方式を用いてもよい。
 <レール等における特異箇所の検知の原理>
 図5は、図3の磁気センサ部21A、21B、21Cのうちの1つの動作状態を示す模式図である。図中、移動体の移動方向、すなわち磁気検出部の移動方向を「x方向」とする。また、受信コイル6の下面に直交する方向、すなわちレール200のレール踏面200aにおける鉛直上向きを「y方向」とする。
 本図に示すように、発振コイル5A及び発振コイル5Bには、処理部4(図1参照)からの電流が流れると、同期した位相が反転した交流磁界が発生する。具体的には、発振コイル5Aと発振コイル5Bとは、被覆銅線の巻き始め同士もしくは巻き終わり同士が直列(または並列)に接続されている。この構成により、処理部4から発振コイル5A及び発振コイル5Bに交流電圧が印加されると、交流磁界が発生する。そして、発振コイル5A及び発振コイル5Bから発生した磁束ΦA、ΦBがレール200のレール踏面200aに伝わると、レール踏面200aに磁束の流れが生じる。
 本図においては、レール200に特異箇所がない場合の例を示している。ここで、特異箇所がない状態とは、亀裂等の欠陥、損傷等が存在しないこと、レール200同士が接続された部位等の構造的変化(例えば、継目、溶接、ボルト設置箇所等、レール200の損傷等ではない構造体の変化部位等)が存在しないこと等をいう。
 受信コイル6に鎖交する磁束の成分は、磁束ΦAと磁束ΦBとが逆向きであるために相殺され、磁束ΦA及びΦBの強度バランスに依存する。したがって、レール200に特異箇所がない場合には、受信コイル6の鎖交磁束は、ほぼ零になり、受信コイル6の誘起電圧もほぼ零になる。
 図6は、図3の磁気センサ部21A、21B、21Cのうちの1つがレール200に特異箇所の上方を通過する際の動作状態を示す模式図である。
 本図においては、レール200に特異箇所202が存在している。ここで、特異箇所202には、亀裂等の欠陥、損傷等、レール200同士が接続された部位等の構造的変化等が含まれる。すなわち、レール200における特異箇所202とは、通常のレール200とは異なる磁気特性を有する箇所をいう。したがって、特異箇所202は、具体的には、亀裂等の欠陥、損傷等が存在する「損傷箇所」と、レール200同士が接続された部位等の構造的変化が存在する「構造体箇所」と、に大別できる。
 本図に示す例においては、発振コイル5Bの磁束ΦBが特異箇所202の影響を受け、レール踏面200aから磁束が漏洩する。そのため、受信コイル6が特異箇所202の上方を通過する際の受信コイル6の誘起電圧変化は、図5に示す特異箇所がない場合に比べて著しく大きい。
 本実施形態のレール検査装置1(図1参照)は、検査対象物であるレール200に発生させた磁束の流れが、図6に示すような特異箇所202の付近で変化する現象を利用して、発生した漏洩磁界を検出する。この漏洩磁界の解析モデルとしては、双極子モデルに基づいて空間に発生する漏洩磁界を表現することができる。
 ここで、一例として、当該モデルにおいて、特異箇所202がレール200に空隙を伴う接合部である構造体の場合を想定してみる。
 レール200のy方向から発生する漏洩磁界成分には、移動体100の移動時に継目の中心位置を変曲点として、x方向に対して極値(極大値と極小値)を有する2極性の磁束変化が現れる。
 上述した例では、特異箇所がレール200に空隙を伴う接合部である構造体が存在した場合について説明しているが、特異箇所202が損傷である場合にも、同様に検出できる。損傷である亀裂がレール200のレール踏面200aに存在する場合、レール200の透磁率に対して、損傷箇所の空隙における透磁率は顕著に異なるため、磁気抵抗が生じて磁束の流れが乱れる。この磁束の流れの乱れによって、レール踏面200aに流れる磁束は亀裂を迂回し、レール踏面200aから漏洩磁束が発生する。そのため、損傷箇所の上方を磁気検出部2が通過すると、上述した構造体の検出時と同様に、レール200における磁束ΦAと磁束ΦBとの強度バランスが乱れ(図6参照)、磁気検出部2によって損傷箇所の存在を検出できる。
 <レールのモニタリング>
 レール検査装置1によるレール200のモニタリングについて、図7A及び図7Bを用いて説明する。
 図7Aは、本実施形態のレール検査装置において連続ウェーブレット変換を用いるモニタリング情報抽出解析処理に係る処理1~処理3を示す説明図である。
 図7Bは、図7Aの処理3の後に続く処理4~処理6を示す説明図である。
 なお、図7A及び図7Bに示す処理2~処理6は、処理部4(図1参照)において行われる。
 図7Aにおいて、磁気検出部2で取得した検出信号は、検出信号強度の時系列を表す時系列データ111になっている(処理1)。この場合、検出信号の応答波形は、移動体100の移動速度によって変化する。すなわち、応答波形は、移動速度依存性を有する。
 具体的には、移動速度が遅い場合には応答時間が長くなるのに対し、移動速度が速い場合には応答時間が短くなる。そのため、特異箇所における応答波形は、常に同様の形状となるとは限らない。したがって、同様の特異箇所からの信号であっても、同様の特異箇所であると検知することが困難である。また、検出信号にノイズが混入した場合に、ノイズ除去のために適用するフィルタの設定を移動速度に応じて変更する必要があり、その適用が複雑となる。
 そこで、磁気検出部2の検出信号は、距離検出部3からの出力信号と同期させて処理部4に送信され、処理部4において、当該検出信号の時系列データ111を移動距離に対する検出信号強度の変化を示すデータ222(相関データ)に変換する(処理2)。このデータ222のサンプリングは、移動体100の移動速度が一定である場合は、等しい移動距離ごとに行うことができる(すなわち等間隔である。)。しかしながら、実際には、移動体100の加減速に従うため、移動速度が常に一定ではなく、等間隔にはならない。
 したがって、処理部4は、処理2において得られたデータ222について、サンプリングの補間を行うことで、サンプリングが等間隔であるデータ333に変換する(処理3)。データ333におけるサンプリング間隔は、例えば、一定である1mmの間隔に設定する。この場合、その設定値は、検査対象であるレール200のモニタリングに必要な分解能に合わせた値とすることが望ましい。
 ここで、移動距離に対する検出信号の補間に伴うサンプリング変換の例について説明する。
 図8Aは、図7Aの処理2で得られたデータ222の例を示す表である。
 図8Bは、図7Aの処理3で得られたデータ333の例を示す表である。
 図8Aにおいては、磁気検出部2及び距離検出部3(図1参照)から取得した信号を用いて、処理2(図7A参照)において、移動距離毎にID(識別番号)を割り振り、IDと、移動距離と、移動距離に対する検出信号強度と、を対応させたデータを示している。
このデータにおいて、距離の間隔は、上記の移動体100の移動速度に依存するため、等間隔になっていない。
 そこで、処理3(図7A参照)において、所望のサンプリング間隔(例えば設定値が表すサンプリング間隔)に合わせて、距離の検出信号強度を補間(例えば線形補間)で算出する。図8Bにおいては、処理3により算出された、補間処理IDと、等サンプリングの移動距離と、この移動距離に対する検出信号強度と、を対応させたデータを示している。
本図においては、距離1mmの等間隔にサンプリングされたデータの例を示している。
 この場合、例えば、図8Aに示す格納データから算出される、図8Bに示す距離1mmの検出信号強度(補間処理IDが2である。)は、図8Bに示す距離1mmの前後に位置する、図8Aに示す距離0.5mmと距離1.3mmとにおける検出信号強度の2点間のデータ(IDが2及び3である。)の線形補間から得られる。
 この線形補間は、IDがi及びi+1である場合には、2点(X,Y)及び(Xi+1,Yi+1)から任意の点Xに対する関数Yの近似値を2点の直線で結ぶXの1次関数として次の式で表される。
 Y=Y+(Yi+1-Y)×(X-X)/(Xi+1-X
 ここで、X≦X≦Xi+1が成り立つとする。
 図8Bにおいては、移動距離が1mm毎の間隔で等サンプリング距離に対する検出信号強度の補間データを示している。なお、補間処理における移動距離の間隔は、1mm毎に限定されるものではなく、処理部4にて任意の値に設定することは可能である。
 図7Aに示す処理3において得られたデータ333は、均一なサンプリング間隔を有するデータである。これにより、検出信号に空間フィルタを適用することができる。
 空間フィルタは、図7Bに示す処理4の帯域通過フィルタ444である。帯域通過フィルタ444は、高域通過フィルタと低域通過フィルタとからなる。
 帯域通過フィルタ444を用いることにより、特異箇所の抽出に必要な信号成分のみの抽出が可能となる。例えば、信号検出を行う磁気検出部2のサイズよりも大きな距離に対する信号変化や、磁気検出部2に内蔵された受信コイル6のサイズよりも小さい距離に対する信号変化は、移動体100の揺動や測定時の外乱による電気的ノイズとみなすことができる。
 処理4において帯域通過フィルタ444を用いることにより、検出信号からオフセット変動等を除去することができるため、データ333をクレンジングした検出信号データ555が得られる。
 図7Bに示す処理4において用いられる帯域通過フィルタ444は、カットオフ空間周波数から距離として20mm~1mの範囲に対する検出信号の成分を取り出す場合を例として示している。カットオフ空間周波数は、検査対象となるレールに応じて自由に設定することが可能である。なお、処理4における空間フィルタ処理では、データ333が移動距離に対する検出信号強度の変化になっているため、検出信号が移動体100の移動速度による影響を一切受けないで取り扱うことができる。
 処理4によってデータクレンジングされた検出信号データ555に対して、処理部4にて選択した検査区間666の検出信号のスペクトル応答の抽出解析処理を行う(図7Bに示す処理5)。検査区間666のスペクトル応答には、連続ウェーブレット変換が適用される。
 レール200の特異箇所は、基本的に周期性を有するものではなく、連続的に発生するものでもない。このため、検出信号は、周期的変化としては生じず、突発的な変化として観測される。
 連続ウェーブレット変換は、移動距離領域上で検出信号を切り出す際のエリアが可変であるため、検出信号の緩やかな変動成分に対しては長い解析エリアで処理を行い、検出信号の細かな変動成分に対しては短い解析エリアで処理を行うことができる。そのため、特異箇所で発生する非定常的あるいは過渡的な検出信号の変動特性を効果的に把握できる。
 なお、図7Bに示す処理5の連続ウェーブレット変換において、Ωは、使用するウェーブレット関数で規定される空間周波数分解能であり、Δは、使用するウェーブレット関数で規定される距離分解能である。
 連続ウェーブレット変換では、処理4でデータクレンジングされた検出信号(これをg(t)と定義する。)をウェーブレット関数ψa,b(t)で畳込み積分による連続ウェーブレット変換T(a,b)を行う。この連続ウェーブレット変換T(a,b)は、下記式(1)で表される。
 連続ウェーブレット関数ψa,b(t)は、下記式(2)で表される。
 上記式(1)で用いられている下記式(3)は、連続ウェーブレット関数ψa,b(t)の複素共役であり、ψは、マザーウェーブレットと呼ばれるウェーブレット関数のベースを意味する。
 T(a,b)より、空間周波数に係る情報を有するスケールパラメーターaと、移動距離に係る情報を有するシフトパラメーターbと、が得られることで、データクレンジングされた検出信号データ555(図7B参照)において移動距離の各位置に対する各空間周波数における信号成分の大きさが分かる。連続ウェーブレット関数は、代表的なものとして、メキシカンハット関数、メイエ関数、モルレー関数及びシムレット関数があり、いずれの関数も使用でき、検査対象であるレールの応答に応じて使い分けられてよい。例えば、連続ウェーブレット関数としてメキシカンハット関数が使用される場合、メキシカンハット関数は、ガウス関数の二階微分した形状であり、マザーウェーブレットψは、下記式(4)で表される。
 合わせて、ウェーブレット関数は、下記式(5)のとおりとなる。
 連続ウェーブレット関数は、上記の関数以外にも、任意の波形形状を用いることができ、予めレール200から得たい応答波形の形状が分かっている場合は、その波形に類似する形状のウェーブレット関数を作成して処理部4にてウェーブレット変換を行ってもよい。連続ウェーブレット変換では、2つのパラメータであるa及びbを定義して、処理を行う。aは、ウェーブレット関数の伸縮操作のための係数であり、ウェーブレット関数は、値を大きくすると距離軸方向に引き伸ばされ、値を小さくすると距離軸方向に縮小される。また、bは、ウェーブレット関数を距離軸方向にシフトさせるための係数である。
 例として示す連続ウェーブレット変換(図7Bに示す処理5)においては、ウェーブレット関数の伸縮操作のイメージについて、パラメータaを大中小(a、a、a)と変えた場合を示している。
 図7Bに示す処理5におけるウェーブレット変換で得た情報を用いて、検出信号の信号強度バーを示すカラーコンター表示をするグラフ777を作成する(図7Bに示す処理6)。グラフ777においては、縦軸を空間周波数とし、横軸を移動体100の移動距離としている。
 特異箇所の種類によって、検出信号の空間周波数成分が異なるため、カラーコンター表示で抽出された特異箇所におけるスペクトル応答(パターン、信号が生じる空間周波数域等)から特異箇所情報を含めたモニタリングが可能となる。このカラーコンター表示より、空間フィルタ(帯域通過フィルタ444)でデータクレンジングした検出信号データ555の波数空間におけるスペクトル応答を用いることで特異箇所を可視化でき、ユーザビリティの面においても効果を発揮する。
 例えば、構造体は、比較的広いエリアに存在するため、低い空間周波数域で信号強度が増加するスペクトル応答を示す(符号888を参照)。一方、亀裂等の損傷は、局所的に存在するため、高い空間周波数域でのスペクトル応答となる(符号999を参照)。
 また、検査対象であるレールがインフラ設備の場合には、溶接等の接合箇所や、設備維持のための構造体が特定の間隔で存在するのに対し、損傷によるレールの異常箇所は不規則な発生が考えられる。そのため、波数空間におけるスペクトル応答の違いや、検査区間に発生する応答パターンの規則性から構造体や損傷の検知(判別)が可能となる。
 上述のレール検査装置において連続ウェーブレット変換を適用したモニタリング情報抽出解析処理は、図7A及び図7Bを用いて説明しているが、一部の処理を別の処理に置き換えてもよい。
 磁気検出部2の検出信号は、処理4の空間フィルタ処理によってデータクレンジングされるが、装置や使用環境に由来する観測雑音が効率的に除去できない場合がある。この場合に、処理4により得られる検出信号に含まれるノイズに対する適切な処理が必要である。
 図9は、図7Bに示す処理5の連続ウェーブレット変換の前に行う離散ウェーブレット変換を示すフローチャートである。
 図9に示す離散ウェーブレット変換は、検出信号を、異なる分解能成分の1次結合の形として分離する。
 この離散ウェーブレット変換では、連続ウェーブレット変換における、スケールパラメーターaを2とし、シフトパラメーターbを2kとした2進分割の処理を行う。この2進分割処理においては、離散ウェーブレット関数は、下記式(6)で表される。
 上記式(6)のjは、レベルと呼ばれ、2倍毎の拡大または縮小を表す。なお、j及びkは、整数である。検出信号は、処理4による空間フィルタ処理によってデータクレンジングされた磁気検出部2からの検出信号(上記のg(t))は、離散ウェーブレット関数を基底として級数展開することができ、jの値を大きくするにつれて分離できる。なお、以下では、レベルjに対応するg(t)をg(t)で表す。
 級数展開は、信号を分離する処理を意味し、検出信号は、下記式(7)で表される。
 上記式(7)に用いられている下記式(8)は、離散ウェーブレット係数である。
 離散ウェーブレット変換S(j,k)は、連続ウェーブレット処理と同様の形式で、下記式(9)で表される。
 上記の級数展開は、ウェーブレット関数の1次結合で近似する処理に相当し、この近似処理による検出信号g(t)の近似精度は、レベルに依存し、レベルの値が大きくなるほど粗い近似となる。すなわち、信号g(t)のレベルjの近似関数は、級数として、下記式(10)で表される。レベルが0のときに最も高い精度で検出信号g(t)が得られる。
 検出信号g(t)は、連続信号であり、一定間隔(例えば、移動距離1mm間隔)でサンプリングすることにより、N個の値(a,…,a)が得られる。ここで、離散ウェーブレット処理を行うにあたり、データ数Nは、2のべき乗であり、N=2である。検出信号g(t)の近似は、階層的に行われる。
 上記式(6)~(10)を用いる処理の具体例について、図9を用いて説明する。
 本図においては、検出信号g(t)がレベル0のときのデータ数Nを8(=2)とした場合の階層的近似を例として示している。この階層的近似は、8個のデータ(a,…,a)を、連続する2つのデータごとに、値をその平均値で置き換えていく処理である。最初の近似は、8個のデータ(a,…,a)が4個のデータ((a+a)/2,(a+a)/2,(a+a)/2,(a+a)/2)に置き換える。続いて、置き換えた4個のデータを連続する2つのデータごとに、値をその平均値で置き換えていく同様の処理を行う。
 この階層的近似を行う際に、近似前後のデータを差分して得られるデータh(t)を算出することで、検出信号g(t)を階層的に分解する。
 図10は、図9に示す検出信号g(t)の階層的分解を示すフローチャートである。
 レベル0におけるデータであるg(t)は、近似データであるg(t)からh(t)が得られる。続けて、レベル1におけるデータであるg(t)からh(t)が分解できる。同様に、レベル2でg(t)は、g(t)及びh(t)まで分解される。ここで、元のデータであるg(t)は、g(t)とh(t)とh(t)とh(t)との総和で再現できる。そこで、検出信号g(t)の離散ウェーブレット係数を、所望の範囲においてレベルの値ごとの条件で算出し、算出した離散ウェーブレット係数を所定の閾値Tにより平滑化することで、ノイズ除去を行う。このノイズ除去で行う閾値処理には、ハード閾値処理及びソフト閾値処理がある。ハード閾値処理で用いるウェーブレット係数は、下記式(11)で表される。
 ハード閾値処理を行う場合は、離散ウェーブレット係数をそのままにするか、除去するかの決定を行う。
 一方、ソフト閾値処理では、離散ウェーブレット係数が信号とノイズをともに含むと考え、全ての離散ウェーブレット係数からノイズ部分を除去して信号を分離する。このソフト閾値処理で用いるウェーブレット係数は、下記式(12)で表される。
 ここで、閾値T未満の全ての離散ウェーブレット係数は0にされ、閾値T以上の大きさを有する全ての離散ウェーブレット係数は、Tの分だけ0の方へ縮小される。なお、閾値処理は、検出信号g(t)に合わせて、好ましい方を選んでよい。閾値処理には、普遍閾値Tを用いる。レベルjでの閾値Tは、下記式(13)で表される。
 ここで、nは、レベルjの離散ウェーブレット係数長(個数)であり、σは、対象となる検出信号g(t)に含まれるノイズの標準偏差である。現実的には、σの値が不明であるため、標準偏差の推定値として最小スケールでの離散ウェーブレット係数の絶対偏差の中間値を0.6745で割り、ガウシアン分布の標準偏差に合わせた値を用いる。なお、閾値処理には、上記の普遍閾値を用いる手段以外に、mini-max法、SURE法、HYBRID法、cross-validation法、Lorenz法、ベイジアンアプローチ等があり、それらを用いてもよい。
 以上のように、離散ウェーブレット変換によって得られる離散ウェーブレット係数について、閾値に応じて各レベルjで閾値処理を行い、離散ウェーブレット逆変換で検出信号g(t)を再構成する。この再構成した検出信号g(t)について、図7Bに示す処理5の連続ウェーブレット変換を行う。そして、当該連続ウェーブレット変換のデータから、処理6に示すカラーコンター表示による波数空間におけるスペクトル応答を出力する。
 このほか、レール検査装置1においては、図7Bに示す処理5(連続ウェーブレット変換)の代わりに、処理5において短時間フーリエ変換を用いてもよい。これは、検出信号が常時周期的な変動を示し、その変動の中で特異箇所の検知を行う場合に適用できる。
 図7Cは、本実施形態のレール検査装置において短時間フーリエ変換を用いるモニタリング情報抽出解析処理を示す説明図である。
 図7Cにおいては、検査対象の区間の検出信号が存在する領域で、例えば1mに設定した所定区間1111について、短時間フーリエ変換を1mm間隔ずつシフトさせて行い、得られた結果に基づいて、図7Bに示す処理6と同様のスペクトル応答のカラーコンター表示処理を行う。連続ウェーブレット変換は、短時間フーリエ変換よりも移動距離及び空間周波数の分解能の向上を両立した優れた解析手段である。しかし、例えばエレベータ等に用いるワイヤロープのようなストランドと呼ばれる素線が捻り合わせた表面形状を有する検査対象については、ストランドを反映した周期的な変動が検出信号に発生する。このような周期的な変動に伴う解析の場合には、ウェーブレット変換よりも短時間フーリエ変換が適している場合がある。
 <第1実施形態の回路構成>
 図11Aは、本実施形態のレール検査装置1の全体構成を示すブロック図である。
 本図においては、レール検査装置1は、磁気検出部2と、距離検出部3と、処理部4と、電源88と、を備える。そして、磁気検出部2は、磁気センサ部21A、21B、21Cと、プリアンプ部210と、を有する。磁気センサ部21A、21B、21Cはそれぞれ、発振コイル5A、5Bと、受信コイル6と、を有する。プリアンプ部210は、増幅フィルタ部22A、22B、22Cを有する。磁気センサ部21A、21B、21Cにはそれぞれ、増幅フィルタ部22A、22B、22Cが接続されている。
 また、処理部4は、増幅部31と、デジタルアナログ変換部32と、発振部33と、検波部34と、アナログデジタル変換部35と、メモリ部36と、評価部7と、を備えている。
 発振部33は、所定の発振周波数fのデジタル発振信号を出力する。このデジタル発振信号は、矩形波又はランプ波が望ましい。発振周波数fは、発振コイル5A、5Bのインピーダンスを考慮して、十分な励磁磁場を出力でき、かつ、受信コイル6の十分な感度を確保できる値に選定する。また、発振周波数fの選定の際には、レールの検査への影響を十分に考慮することが好ましい。具体的には、1/fノイズから離れること、ラインノイズ(50Hzもしくは60Hz)及びその高調波から十分隔てること、検査対象であるレールの表皮効果の影響があっても十分な磁束の流れを得ること等を考慮する。したがって、発振周波数fは、0.5kHz~100kHzの範囲から選定することが好ましい。
 デジタルアナログ変換部32は、発振部33が出力したデジタル発振信号をアナログの交流電圧に変換する。増幅部31は、この交流電圧を増幅し、磁気センサ部21A、21B、21Cの発振コイル5A、5Bに印加する。これにより、発振コイル5A、5Bからは、位相が反転した交流磁界が発生する。移動体100に設置された磁気検出部2は、移動体100の移動の妨げにならないように、走行面であるレール踏面200a(図1参照)と離れているため、レール踏面200aを十分に励磁するために必要な強度の交流磁界を発振コイル5A、5Bから出力する。
 磁気検出部2内の増幅フィルタ部22A、22B、22Cは、受信コイル6からの信号の増幅及びフィルタ処理をし、その結果を処理部4の検波部34に送信する。この「フィルタ処理」は、発振周波数fの設定に自由度を持たせる場合を考慮した、設定可変範囲の発振周波数fの上限周波数よりも高い周波数成分を除去する低域通過フィルタ処理、もしくは、設定可変範囲の発振周波数fの下限周波数よりも低い周波数成分を除去する高域通過フィルタ処理である。なお、使用する発振周波数fが決まっている場合は、発振周波数fを中心として、移動体100の最高移動速度時の応答速度を満たす周波数域が入る帯域幅のみを通す帯域通過フィルタ処理としてもよい。また、検波部34は、発振部33から供給される参照信号SR1を用いて、増幅フィルタ部22A、22B、22Cから供給された信号に基づいて、信号X、Y、R及びθ(これらの信号の詳細は後述する。)を生成し、アナログデジタル変換部35に供給する。アナログデジタル変換部35は、検波部34から受信した各アナログ信号をデジタル信号に変換する。
 距離検出部3は、移動体100の車輪300の回転角度を、車軸400と接続した速度発電機500を介して検出する(図1参照)。そして、距離検出部3は、所定の角度の回転に応じて、パルス信号SPを出力する。アナログデジタル変換部35は、パルス信号SPをデジタル信号に変換し、メモリ部36に記憶させる。アナログデジタル変換部35から出力されたデジタル信号は、データとしてメモリ部36に記憶される。メモリ部36に記憶された移動体100の移動距離情報は、評価部7に供給される。評価部7は、パルス信号SPをカウントすることで、移動体100の移動距離を算出する。
 つぎに、評価部7について説明する。
 評価部7は、通常のコンピュータと同様に、CPU(Central Processing Unit)、RAM(Random Access Memory)、ROM(Read Only Memory)、HDD(Hard Disk Drive)等を備えたハードウエアである。HDDには、OS(Operating System)、アプリケーションプログラム、各種データ等が格納されている。OS及びアプリケーションプログラムは、RAMに展開され、CPUによって実行される。
 評価部7は、制御部42と、データ処理部43と、出力処理部44と、操作入力部45と、表示部46と、記憶部47と、を備える。評価部7は、磁気検出部2、検波部34、アナログデジタル変換部35及びメモリ部36から受信したレールモニタリングデータに基づいて、レール200の特異箇所202(図6参照)を特定する検査処理プログラムを実行する。なお、本実施形態において、「レールモニタリングデータ」には、磁気検出部2の受信コイル6から評価部7に至るまでの全ての段階でのデータが該当するものとする。
 制御部42は、例えばCPU(プロセッサの一例)であり、メモリ部36からの検査データの読出しや、演算処理等の制御を行う。データ処理部43は、検査データに基づいて検査処理を行う(詳細は後述する。)。表示部46は、検査結果等を表示するLCD(Liquid Crystal Display)、CRTディスプレイ(CRTは、Cathode Ray Tubeの略称である。)等である。出力処理部44は、表示部46にレールモニタリングの結果等を表示させる。その際、出力処理部44は、グラフやテーブルの形式を適宜用いて視覚的に理解しやすい表示形式で表示させるための処理を行う。操作入力部45は、キーボード、マウス、タッチパネル等の情報入力手段である。記憶部47は、データ処理部43が処理した検査結果等のデータを保存する。また、メモリ部36に記憶されたデータは、記憶部47にも転送される。なお、データ処理部43及び出力処理部44は、記憶部47に格納されたプログラムやデータを制御部42にロードして、演算処理を実行することによって実現される。
 図11Bは、図11Aの発振部33から出力されるデジタル発振信号の一例を示すグラフである。
 図11Bに示すデジタル発振信号は、矩形波である。デューティー比(Duty比)は、図中の幅A及び周期Tを用いて、A/Tで表される。本図においては、A/T=0.5、すなわちデューティー比50%としている。デューティー比5~95%の範囲で任意に設定可能であるが、20~80%が望ましく、30~70%が更に望ましく、40~60%が特に望ましい。
 デジタル発振信号として矩形波(例えば1kHz)を用いた場合、基本波の励磁周波数1kHzだけでなく、奇数次高調波(3kHz,5kHz,7kHz,9kHz,…)を漏洩磁束変化として検出し、探傷情報として取得することができる。そして、検査対象である金属体の深さ方向の損傷程度を高精度に検知することができる。
 図11Cは、図11Aの発振部33から出力されるデジタル発振信号の他の例を示すグラフである。
 図11Cに示すデジタル発振信号は、シンメトリ0%のランプ波である。
 図11Dは、図11Aの発振部33から出力されるデジタル発振信号の他の例を示すグラフである。
 図11Dに示すデジタル発振信号は、シンメトリ100%のランプ波である。
 デジタル発振信号としてランプ波(例えば1kHz)を用いた場合、偶数次高調波(2kHz,4kHz,6kHz,8kHz,…)も、漏洩磁束変化として検出し、探傷情報として取得することができる。すなわち、整数次高調波の探傷情報を同時に取得することができる。
 まとめると、交流磁場が矩形波の場合、コントローラは、漏洩磁束から矩形波の基本周波数による第1の信号及び矩形波の奇数次の高調波による第2の信号を抽出する。そして、移動距離の信号に対する第1の信号のデータ及び移動距離の信号に対する第2の信号のデータを出力する。
 また、交流磁場がランプ波の場合、コントローラは、漏洩磁束からランプ波の基本周波数による第1の信号及びランプ波の整数次の高調波による第2の信号を抽出する。そして、移動距離の信号に対する第1の信号のデータ及び移動距離の信号に対する第2の信号のデータを出力する。
 これらの構成により、検査対象である金属体の深さ方向の損傷程度を高精度に検知することができる。
 図12は、図11Aの検波部34を示すブロック図である。
 本図に示す検波部34は、遅延回路72と、位相比較器74、76と、ローパスフィルタ78、80(LPF)と、演算器82、84と、を含む。
 増幅フィルタ部群22からの受信信号SSは、位相比較器74、76に供給される。また、発振部33(図11A参照)から供給された参照信号SR1は、遅延回路72によって、発振周波数fの90°の位相に相当する時間だけ遅延される。遅延された参照信号SR1を参照信号SR2と呼ぶ。参照信号SR1は位相比較器76に供給され、参照信号SR2は位相比較器74に供給される。位相比較器76は、受信信号SSにおいて参照信号SR1に同期する成分を抽出する。抽出された信号は、ローパスフィルタ80によってフィルタ処理される。ローパスフィルタ80は、その処理結果を余弦信号Xとして出力する。
 また、位相比較器74は、受信信号SSにおいて参照信号SR2に同期する成分を抽出する。抽出された信号は、ローパスフィルタ78によってフィルタ処理される。ローパスフィルタ78は、その結果を正弦信号Yとして出力する。演算器84は、√(X+Y)すなわち(X+Y0.5を計算し、その結果を振幅信号Rとして出力する。また、演算器82は、(Y/X)のアークタンジェントすなわちatan(Y/X)を計算し、その結果を位相差信号θとして出力する。
 そして、検波部34は、上述した信号X、Y、R及びθを、アナログデジタル変換部35(図11A参照)を介してメモリ部36に供給する。なお、本図に示す例においては、検波部34は、信号X、Y、R、θの全てを出力しているが、振幅信号R及び位相差信号θは、検波部34が計算するのではなく、余弦信号X及び正弦信号Yに基づいて、データ処理部43(図11A参照)が計算するようにしてもよい。
 ここで、検波部34が余弦信号Xに加えて正弦信号Yを検出している理由について説明する。
 余弦信号Xもしくは正弦信号Yのどちらか一方の信号においても、レールモニタリングに係る情報(検出信号における振幅の変化)は得ることができる。一方、余弦信号Xのみを使用するとした場合に、検査時に余弦信号Xの振幅が最大になるように参照信号の位相を設定する調整が必要となる。この位相設定は、検査条件として、例えば対象となるレールが変わる時や、レールと磁気検出部との距離が変わる時や、磁気検出部内の発振コイルにおける励磁周波数を変える時等で、設定値をその都度調整を行う必要がある。
 本図に示す検波部34は、余弦信号X及び正弦信号Yを同時に検出することで、位相差算出ができるため、位相調整を行わず、検査対応が可能となる。また、検出信号における振幅の変化だけでなく、位相差の変化も同時に得ることができ、より詳細なレールモニタリング情報を得ることができる。さらに、演算器84(または評価部7(図11A 参照))において算出できる振幅信号Rの値は、位相差信号θが変動した場合であっても、原理上は一定になるため、参照信号の位相を最適化する処理を省略できる利点もある。
 <第1実施形態のレール検査装置の動作>
 図13は、図11Aの評価部7のデータ処理部43によって実行されるレールモニタリングデータ処理を示すフローチャートである。
 本処理は、所定の制御周期毎に実行される。
 図13において、ステップS2及びS14の処理は、並列に実行される。
 まず、評価部7は、ステップS2において記憶部47からレールモニタリングデータを取得し、ステップS14において、記憶部47から距離パルス信号SPを取得する。また、評価部7は、ステップS14が完了した後、ステップS16において、距離パルス信号SPを距離データSKに変換する。すなわち、評価部7は、移動体100が停止するまで距離検出部3が検出した距離パルス信号SPの検出回数に基づいて、距離データSKを算出する。ここで、距離データSKは、所定の基準位置(移動体の移動開始位置)からの距離であり、位置データの一例でよい。
 また、評価部7は、ステップS2が完了した後、ステップS4において、距離データSKを用いて波数空間におけるスペクトル応答データを取得する。
 ステップS4完了後に、当該スペクトル応答データが所定の基準範囲、すなわち下限値を設定した信号強度の範囲を外れるか否かが判定される(ステップS6)。ここで、判定に使用する「スペクトル応答データ」は、例えば、図12に示す振幅信号Rである。特異箇所202(図6参照)がある場合には、振幅信号Rは明らかに大きくなる。そこで、ステップS6においては、評価部7は、振幅信号Rと所定の閾値Rth1とを比較する。「R>Rth1」である場合には「Yes」、すなわち、特異箇所が存在する可能性があると判定する。一方、「R≦Rth1」である場合には「No」、すなわち、特異箇所が存在しないと判定する。
 ステップS6において「No」と判定された場合は、ステップS18に進む。なお、その処理の内容は後述する。
 一方、ステップS6において「Yes」と判定された場合は、ステップS8に進む。ステップS8においては、図12に示す信号X、Y、R、θ等の信号強度増加が生じる空間周波数領域に基づいて、構造体と損傷が判別される。
 ステップS6において「No」と判定された場合、及びステップS8において判別がなされた場合は、レールモニタリング結果を生成する(ステップS18)。ここで、「レールモニタリング結果」は、ステップS8が行われた場合には特異箇所(構造体及び損傷)と、距離データSKとを対応付けたものと、を含む。また、ステップS6において「No」と判定された場合は、「レールモニタリング結果」は、特異箇所無しとの結果を含むものであってよい。
 つぎに、データ処理部43は、レールモニタリング結果を表示部46等に出力し(ステップS20)、本図の処理を終了する。
 <第1実施形態のレール検査装置による効果>
 以上のように、本実施形態のレール検査装置1は、下部筐体20が非磁性体で構成され磁気センサ部群21を収納し、上部筐体26が金属で構成されプリアンプ部210を収納している。これにより、レール200の状態を安定して検出することができる。
 また、磁気検出部2は、レール200のレール踏面200aを交流磁界で励磁し、レール踏面200aに発生する磁束を検出する。処理部4は、磁束の流れの乱れに基づいて、レール踏面200aにおける特異箇所202を検出する。これにより、レール200の状態を正確に検出することができる。
 レール検査装置1の出力処理部44は、検出した特異箇所202の種類及び存在位置を、グラフ等を含む画像として表示部46に表示する。これにより、ユーザは、レール200の状態を視覚的に把握することができる。
 また、特異箇所202についての判別結果を用いて、レール200に存在する構造体及び損傷を管理することができる。さらに、処理部4が、距離検出部3からの距離パルス信号SPに基づいて、特異箇所202の位置を検出し、その結果を表示部46に表示する。
これにより、ユーザは、特異箇所202の位置を視覚的に把握することができる。
 [第2実施形態]
 つぎに、本開示の第2実施形態について説明する。なお、以下の説明において、図1~図12の各部に対応する部分には同一の符号を付し、その説明を省略する場合がある。また、以下、第1実施形態との相違点を主に説明し、第1実施形態との共通点については説明を省略または簡略化する。
 <第2実施形態の構成>
 図14は、本実施形態の磁気検出部2を示す底面図である。
 本図においては、磁気検出部2は、磁気センサ部21-1~21-N(Nは、2以上の整数である。)で構成された磁気センサ部群21を有する。磁気センサ部21-1~21-Nは、下部筐体20の幅方向、すなわちレール200(図1参照)の幅方向に沿って列をなすように配列されている。
 また、磁気センサ部21-k(kは、1~Nのうちの任意の整数である。)は、発振コイル5A-kと、発振コイル5B-kと、受信コイル6-kと、を有している。これらの各コイルは、被覆銅線を巻回して製作されたものである。
 発振コイル5A-kと受信コイル6-kと発振コイル5B-kとは、レール200(図1参照)の移動方向に沿って配置されている。発振コイル5A-kと受信コイル6-kとの間隔は、受信コイル6-kと発振コイル5B-kとの間隔と等しくなっている。発振コイル5A-k、5B-kには、処理部4(図1参照)から、接続ケーブル60を介して、周波数の値が全て異なる交流電流が供給される。これにより、発振コイル5A-k、5B-kから周波数の値が異なる各々の交流磁界が発生してレール200を励磁し、励磁されたレール200から発生した磁束によって、各受信コイル6-kに誘起電圧が発生する。
 図15は、本実施形態の磁気検出部2を示す部分切欠平面図である。
 本図においては、図4と同様に、図14のフランジ25の中央部を切り欠いて、上部筐体26の内部を露出させた状態を示している。
 図15において、プリアンプ部210は、増幅フィルタ部群22を実装するプリント基板を有する。増幅フィルタ部群22は、図14の磁気センサ部群21と同数(N個)の増幅フィルタ部22-1~22-Nを有している。
 増幅フィルタ部22-k(kは、1~Nのうちの任意の整数である。)は、受信コイル6-k(図14)で生じた誘起電圧に対して増幅処理及びフィルタ処理を行い、接続ケーブル60(図1参照)を介して、その結果を処理部4に送信する。処理部4は、受信した信号に対して解析処理を行い、レール200から発生した磁気信号を検出する。なお、磁気センサ部21-k(図14)と増幅フィルタ部22-kとは、1:1で対応している。
 <第2実施形態の回路構成>
 図16は、本実施形態のレール検査装置1の全体構成を示すブロック図である。
 本図に示すレール検査装置1において、磁気検出部2は、磁気センサ部21-1~21-Nと、プリアンプ部210と、を有する。なお、以下の説明においては、kは、1~Nのうちの任意の整数であるとする。
 磁気センサ部21-kは、発振コイル5A-k、5B-kと、受信コイル6-kと、を有する。プリアンプ部210は、増幅フィルタ部22-kを有する。磁気センサ部21-kには、増幅フィルタ部22-kが接続されている。
 また、処理部4は、増幅部31-1~31-Nと、N系統のデジタルアナログ変換部32と、発振部33と、検波部34-1~34-Nと、アナログデジタル変換部35と、メモリ部36と、評価部7と、を備えている。なお、本実施形態においては、Nは、2以上の整数であるが、1でもよい。
 デジタルアナログ変換部32は、発振部33が出力したデジタル発振信号をアナログの交流電圧に変換する。増幅部31-kは、この交流電圧を増幅し、磁気センサ部21-kの発振コイル5A-k、5B-kに印加する。これにより、発振コイル5A-k、5B-kからは、位相が反転した交流磁界が発生する。
 本実施形態では、磁気検出部2の信号及び距離検出部3の信号を用いて、図7A、図7B、図8A、図8B、図9及び図10を用いて上述のとおり説明している処理で導出する波数空間におけるスペクトル応答が、複数の磁気センサ部21-kが占めるレール200のエリア全体で得られる。したがって、特異箇所の抽出を行うにあたり、レール200の測定エリアにおいて特定の空間周波数における信号強度の応答変化が分かるため、例えば損傷の発生分布の把握等が可能となることにより、詳細なレールモニタリングを実施できる。
 (変形例)
 本開示は、上記の実施形態に限定されるものではなく、種々の変形が可能である。上記の実施形態は、本開示を理解しやすく説明するために例示したものであり、本開示は、必ずしも説明した全ての構成を備えるものに限定されるものではない。また、ある実施形態の構成の一部を他の実施形態の構成に置き換えることが可能であり、また、ある実施形態の構成に他の実施形態の構成を加えることも可能である。また、各実施形態の構成の一部について削除し、若しくは他の構成の追加及び/又は置換をすることが可能である。また、図中に示した制御線や情報線は説明上必要と考えられるものを示しており、製品上で必要な全ての制御線や情報線を示しているとは限らない。実際には、ほとんど全ての構成が相互に接続されていると考えてもよい。上記の実施形態に対して可能な変形は、例えば以下のようなものである。
 (1)上記の各実施形態における評価部7のハードウエアは一般的なコンピュータによって実現できるため、図7A、図7B、図8A、図8B、図9、図10に示す信号処理や、図13に示すフローチャートに係る処理を実行するためのプログラムは、可搬型の記憶媒体又はサーバといったプログラムソースからコンピュータにインストールされてもよい。
 (2)図11A、図12及び図16に示す機能や図7A、図7B、図8A、図8B、図9、図10及び図13を基に説明した処理は、上記の実施形態ではプログラムをプロセッサが実行することにより実現される機能や処理として説明したが、その一部または全部をASIC(Application Specific Integrated Circuit)、あるいはFPGA(Field Programmable Gate Array)等を用いたハードウエア的な機能や処理に置き換えられてもよい。
 (3)上記の実施形態においては、レール検査装置1は、手押し車のような手動式のものや、モータやディーゼルエンジン等の自走式のものを含む移動体全般に設置してもよい。
 (4)距離検出部3が、実施形態で説明したエンコーダを用いた距離パルス信号SP以外にも、距離情報を出力できる機能を持つ速度発電機を備えた自走式の移動体の場合でも、同様に対応できる。また、加速度センサから得た加速度情報を基にした移動距離の推定や、レーザドップラを用いた移動距離測定等の代用手段を適用してもよい。
 なお、上述の説明を、例えば以下のように総括することができる。下記の総括は、上述の説明の補足や変形例の説明を含んでいてもよい。
 レール検査装置1は、磁気検出部2と、距離検出部3と、磁気検出部2及び距離検出部3に接続された処理部4と、を有する。磁気検出部2は、磁気センサ部群21を有し、磁気センサ部群21は、レール200上を相対的に移動する移動体100に備えられ、レール200を交流励磁して発生する漏洩磁界を非接触で検出する。距離検出部3は、移動体100に備えられ、移動体100のレール200に対する相対的な移動距離を検出する。
処理部4は、磁気検出部2から取得した検出信号強度の時系列を表す時系列データ111を、距離検出部3により検出された各時点での移動距離に基づき、移動距離と検出信号強度との関係を表すデータ222に変換する。
 処理部4は、データ222から特定される波数空間におけるスペクトル応答を抽出し、抽出されたスペクトル応答に基づく情報であるモニタリング情報を出力する。モニタリング情報から、レール200の特異箇所を判別することができる。また、ノイズ要因となる移動体100の揺動に伴うオフセットドリフトは距離範囲が異なるため、速度に依存せずにオフセットドリフトの除去が容易となる。なお、モニタリング情報が、レール200の特異箇所の判別の結果を表す情報(例えば、移動距離と、特異箇所が何であるかと、を表す情報)を含んでよい。また、特異箇所は、損傷箇所と構造体箇所とに大別されてもよいし、構造体箇所については、構造体箇所に分類される複数種類の箇所のいずれの種類の箇所であるかまで判別(推定)されてもよい。
 モニタリング情報の出力は、モニタリング情報の表示(例えば表示部への表示)でよい。モニタリング情報は、空間周波数と移動体の移動距離との対応関係を表す情報でよい。
特異箇所の種類によって、検出信号の空間周波数成分が異なるため、このようなモニタリング情報から、特異箇所の判別が可能である。空間周波数と移動体の移動距離との対応関係は、空間周波数に対応した第1の軸と移動体の移動距離に対応した第2の軸との直交座標系のカラーコンターでよく、当該直交座標系には、検出信号強度に従うカラーのインジケータが配置されていてよい。これにより、高い視認性が期待される。
 処理部4は、データ222に対して、レール200のモニタに必要なサイズに応じた空間フィルタ処理を行い、当該空間フィルタ処理が施された検出信号データ555のうち、レール200のモニタに応じた検査区間666毎に、波数空間におけるスペクトル応答を抽出してよい。空間フィルタを用いてデータクレンジング後に得られる波数空間におけるスペクトル応答より、特異箇所の抽出及び分離(構造体箇所と損傷箇所との判別)の可視化を提供することができる。
 処理部4は、データ222における移動距離のサンプルが等間隔になるよう移動距離サンプルの補間処理を行ってよい。空間フィルタ処理は、補間処理が施されたデータ222に対して行われてよい。このように移動距離サンプルが等間隔になるように補間されるため、空間フィルタ処理が可能となる。
 処理部4は、データ222の検査区間666毎に、波数空間におけるスペクトル応答の抽出のために連続ウェーブレット変換を行ってよい。これにより、検査区間666毎に、どの移動距離でどの空間周波数成分の変化があったのかを特定することができる。なお、処理部4は、データ222の検査区間666毎に、波数空間におけるスペクトル応答の抽出のために、離散ウェーブレット変換で信号分離を行い、当該分離した信号に連続ウェーブレット変換を用いてよい。
 処理部4は、データ222の検査区間666毎に、波数空間におけるスペクトル応答の抽出のために短時間フーリエ変換を行ってよい。この場合、レール200は、移動体100の相対的な移動方向に沿って周期的に並んだ形状を持ってよい。これにより、レール200の構造上の周期的な変化を検出することができる。
 磁気検出部2は、移動体100の相対的な移動方向と直交する方向に並んだ複数の磁気センサ部を有するものであってもよい。
 コントローラは、磁気検出部から取得した検出信号強度の時系列を表す時系列データを、距離検出部により検出された各時点での移動距離に基づいて、移動距離と検出信号強度との関係を表す相関データに変換し、相関データから特定される波数空間におけるスペクトル応答を抽出し、スペクトル応答に基づいてモニタリング情報を出力する。
 スペクトル応答は、連続ウェーブレット変換を用いて抽出する。
 コントローラは、相関データに対して離散ウェーブレット変換で信号分離を行い、当該分離した信号に連続ウェーブレット変換を用いて、スペクトル応答を抽出する。
 コントローラは、空間周波数と移動距離との関係を示すグラフとして、検出信号強度に従うインジケータ及びカラーコンターを表示する画像データを出力する。
 1:レール検査装置、2:磁気検出部、3:距離検出部、4:処理部、5A、5B:発振コイル、6:受信コイル、7:評価部、20:下部筐体、21:磁気センサ部群、21A、21B、21C:磁気センサ部、22:増幅フィルタ部群、22A、22B、22C:増幅フィルタ部、25:フランジ、26:上部筐体、31:増幅部、32:デジタルアナログ変換部、33:発振部、34:検波部、35:アナログデジタル変換部、36:メモリ部、60、61:接続ケーブル、88:電源、100:移動体、200:レール、200a:レール踏面、202:特異箇所、210:プリアンプ部、222、333:データ、300:車輪、400:車軸、500:速度発電機。

Claims (10)

  1.  磁気センサ部を有する磁気検出部と、
     距離検出部と、
     前記磁気検出部と前記距離検出部とに接続されたコントローラと、を備え、
     検査対象である金属体に対して相対的に移動する移動体に設置された金属体検査装置であって、
     前記距離検出部は、前記移動体の前記金属体に対する移動距離を検出し、
     前記磁気センサ部は、
      第1発振コイルと、第2発振コイルと、受信コイルと、を有し、
      前記金属体に対向するように配置され、
     前記受信コイルは、前記第1発振コイルと前記第2発振コイルとの間に配置され、
     前記第1発振コイルと前記第2発振コイルとは、互いに逆向きの交流磁場を発生するように構成され、
     前記交流磁場は、矩形波又はランプ波であり、
     前記受信コイルは、前記交流磁場により励磁される前記金属体から発生する漏洩磁束を検出する、金属体検査装置。
  2.  前記磁気センサ部は、複数個設置されている、請求項1記載の金属体検査装置。
  3.  複数個の前記磁気センサ部のうちの少なくとも所定の2個は、当該2個の前記磁気センサ部についての前記第1発振コイルの重心と前記第2発振コイルの重心とを結ぶ直線の方向が互いに異なるように配置されている、請求項2記載の金属体検査装置。
  4.  複数個の前記磁気センサ部のうちの所定の3個の前記磁気センサ部のうちの1個である第1磁気センサ部についての前記第1発振コイルの重心と前記第2発振コイルの重心とを結ぶ第1直線の方向が、前記移動体の移動方向に平行に配置され、
     当該3個の前記磁気センサ部のうちの1個である第2磁気センサ部についての前記第1発振コイルの重心と前記第2発振コイルの重心とを結ぶ第2直線の方向が、前記第1磁気センサ部の前記第1直線と直交するように配置され、
     当該3個の前記磁気センサ部のうちの1個である第3磁気センサ部についての前記第1発振コイルの重心と前記第2発振コイルの重心とを結ぶ第3直線の方向が、前記第1磁気センサ部の前記第1直線と斜めに交わるように配置されている、請求項2記載の金属体検査装置。
  5.  前記交流磁場は、前記矩形波であり、
      前記コントローラは、
      前記漏洩磁束から前記矩形波の基本周波数による第1の信号及び前記矩形波の奇数次の高調波による第2の信号を抽出し、
      前記移動距離の信号に対する前記第1の信号のデータ及び前記移動距離の前記信号に対する前記第2の信号のデータを出力する、請求項1記載の金属体検査装置。
  6.  前記交流磁場は、前記ランプ波であり、
     前記コントローラは、
      前記漏洩磁束から前記ランプ波の基本周波数による第1の信号及び前記ランプ波の整数次の高調波による第2の信号を抽出し、
      前記移動距離の信号に対する前記第1の信号のデータ及び前記移動距離の前記信号に対する前記第2の信号のデータを出力する、請求項1記載の金属体検査装置。
  7.  前記コントローラは、
      前記磁気検出部から取得した検出信号強度の時系列を表す時系列データを、前記距離検出部により検出された各時点での前記移動距離に基づいて、前記移動距離と前記検出信号強度との関係を表す相関データに変換し、
      前記相関データから特定される波数空間におけるスペクトル応答を抽出し、前記スペクトル応答に基づいてモニタリング情報を出力する、請求項1記載の金属体検査装置。
  8.  前記スペクトル応答は、連続ウェーブレット変換を用いて抽出する、請求項7記載の金属体検査装置。
  9.  前記コントローラは、
      前記相関データに対して離散ウェーブレット変換で信号分離を行い、
      当該分離した信号に前記連続ウェーブレット変換を用いて、前記スペクトル応答を抽出する、請求項8記載の金属体検査装置。
  10.  前記コントローラは、空間周波数と前記移動距離との関係を示すグラフとして、前記検出信号強度に従うインジケータ及びカラーコンターを表示する画像データを出力する、請求項7記載の金属体検査装置。
