Description

蓄電モジュール製造方法
 本開示は、蓄電モジュール製造方法に関する。
 特許文献1には、双極型二次電池が記載されている。この双極型二次電池は、単セルを積層した電池要素を有する。単セルは、正極と、負極と、セパレータと、絶縁部材とを備える。この双極型二次電池は、電池要素の外周において、絶縁部材と負極集電体との間に、負極集電体に接触した状態において配置され、単セルの電圧を検出するための電圧検出端子を有する。

 上記特許文献1に記載された双極型二次電池では、集電体に対して絶縁部材を溶着するには、ある程度の厚さを有する端子が接合された状態の集電体に対して、絶縁部材を加圧しながら溶着することが考えられる。この際、絶縁部材の端子に重なる領域(端子の厚さの分だけ突出している領域)では、絶縁部材に十分に面圧が付加される一方で、絶縁部材における端子の周囲の領域では、面圧が十分に付加されないおそれがある。この場合、端子の周囲の領域において集電体と絶縁部材との間に隙間が生じるおそれがある。
 そこで、本発明は、端子の周囲の領域において隙間が生じることを抑制可能な蓄電モジュール製造方法を提供することを目的とする。
 本発明に係る蓄電モジュール製造方法は、第1方向に沿って積層された複数の電極を含む電極積層体と、複数の電極のそれぞれに設けられたシール部材が第1方向に沿って複数積層されることで電極積層体を取り囲むように電極積層体に設けられ、第1方向に隣り合う電極の間に形成された複数の内部空間を封止するための封止体と、複数の電極のそれぞれに接合されると共に封止体の外部に引き出された複数の端子と、を備える蓄電モジュールを製造するための蓄電モジュール製造方法であって、電極の周縁部において、電極の第1面に端子を接合する端子接合工程と、周縁部において、第1面及び端子上にシール部材である第1シール部材を配置するシール配置工程と、第1シール部材を加熱して溶融させることで、第1面及び端子に第1シール部材を接合するシール接合工程と、を備え、端子接合工程では、第1面に交差する第2方向からみて、端子が電極の外部に引き出されるように端子を第1面に接合し、シール配置工程では、第2方向からみて、第1シール部材が、電極に重なる内側部分と電極に重ならない外側部分とを含むように第1シール部材を配置し、内側部分は、第2方向からみたときに、端子と端子の周囲の第1面に重なる第1領域と、第1領域に連続すると共に第1面に重なる第2領域とを含み、シール接合工程は、第1領域において、第1シール部材を端子に接合すると共に、第1シール部材を端子の周囲の第1面に接合する第1接合工程と、第1接合工程の後に、第2領域において、第1シール部材を第1面に接合する第2接合工程と、を含む。
 この製造方法では、まず、電極の第1面に対して端子を接合する。このとき、第1面に交差する第2方向からみて、端子が電極の外部に引き出されるように、端子を第1面に接合する。また、電極の第1面及び端子上にシール部材である第1シール部材を配置する。このとき、第2方向からみて、第1シール部材が、電極に重なる内側部分と電極に重ならない外側部分とを含むように、且つ、第1面及び端子に接するように第1シール部材を配置する。また、内側部分は、第2方向からみたときに、端子と端子の周囲に重なる第1領域と、第1領域に連続する第2領域とを含む。また、当該第1シール部材を加熱して溶融させることで、第1シール部材を第1面及び端子に接合する。このシール接合工程では、まず、端子及び端子の周囲に重なる第1領域において、第1シール部材を端子に接合すると共に、第1シール部材を端子の周囲において第1面に接合する。その後、第1領域に連続する第2領域において、第1シール部材を第1面に接合する。このように、端子が接合された電極に対してシール部材を接合するに際して、端子及び端子の周囲の第1領域を、第2領域よりも先に溶融させて接合することにより、端子の周囲の領域において電極とシール部材との間に隙間が生じることが抑制される。
 本発明に係る蓄電モジュール製造方法では、第2接合工程において、前記第1領域及び前記第2領域を同時に、且つ、前記第2領域への入熱量が前記第1領域への入熱量よりも大きくなるように前記シール部材を加熱し、前記シール部材の接合を行ってもよい。
 本発明に係る蓄電モジュール製造方法では、第2方向におけるシール部材の厚さは、第2方向における端子の厚さよりも大きく、第1接合工程では、第2方向について、第1領域における第1シール部材の第1面からの高さと、第2領域における第1シール部材の第1面からの高さとの差が、端子の厚さよりも小さくなるように、第1シール部材の加熱を行ってもよい。
 本発明に係る蓄電モジュール製造方法では、シール配置工程において、第2方向からみて内側部分に重なるように、且つ、電極の第1面とは反対側の第2面に接するようにシール部材である第2シール部材を配置し、第1接合工程では、第1面と第2面との両側から第1シール部材及び第2シール部材のそれぞれにヒータを押し当ててもよい。
 本発明に係る蓄電モジュール製造方法では、シール接合工程において、外側部分は、第2方向からみたときに第1シール部材の外縁を含む第3領域と、第2方向からみたときに第3領域と内側部分との間に位置する矩形枠状の第4領域と、を含み、第1接合工程では、第3領域が溶融しないように、第1シール部材の接合を行ってもよい。
 本発明に係る蓄電モジュール製造方法では、シール配置工程において、シール接合工程で第2方向からみて内側部分及び第4領域に重なるように、且つ、電極の第1面とは反対側の第2面に接するようにシール部材である第2シール部材を配置し、第1接合工程では、第4領域において第1シール部材と第2シール部材とを溶着してもよい。
 本発明に係る蓄電モジュール製造方法は、シール接合工程の後に、電極と電極に接合されたシール部材とによって構成されるユニットを第1方向に沿って複数積層すると共に、互いに積層された複数のユニットのシール部材を一体化することで、電極積層体及び封止体を構成する一体化工程、をさらに備えてもよい。
 本発明に係る蓄電モジュール製造方法では、一体化工程において、互いに積層された複数のユニットのシール部材の第1方向からみたときの外縁を互いに溶着することで、複数のユニットのシール部材を互いに一体化してもよい。
 本発明に係る蓄電モジュール製造方法では、第2接合工程において、第2領域への入熱量が第1領域への入熱量よりも大きくなるように、シール部材の接合を行ってもよい。
 本発明に係る蓄電モジュール製造方法では、第1面は、4つの辺部分を含む矩形状を有しており、シール接合工程は、第1面の4つの辺部分のうちの端子が接合された第1辺部分以外の第2辺部分において、シール部材の接合を行う第3接合工程を含み、第2接合工程では、第1面の4つの辺部分のうちの第1辺部分においてシール部材の接合を行うときに、第3接合工程と比較してシール部材に印加する面圧を大きくしてもよい。
 本発明に係る蓄電モジュール製造方法では、シール接合工程において、シール部材に対して、ガラスクロスを介してヒータを押し当てることにより、当該シール部材の加熱を行ってもよい。
 本発明に係る蓄電モジュール製造方法では、第1領域は、第2方向からみて端子と重なる重複領域と、第2方向からみて端子に重ならない非重複領域と、により構成され、非重複領域は、第2方向に交差する方向からみたときに、第1シール部材が端子上の重複領域の両端から第1面に向けて延在して第1面に接触する接触点のそれぞれと重複領域との間の領域を含み、第1接合工程では、重複領域において第1シール部材を端子に接合すると共に、非重複領域において第1シール部材を第1面に接合してもよい。
 本発明によれば、端子の周囲の領域において隙間が生じることを抑制可能な蓄電モジュール製造方法を提供することができる。

 以下、本発明の一実施形態について、図面を参照して説明を行う。なお、各図の説明において、同一又は相当する要素には同一の符号を付し、重複する説明を省略する場合がある。また、各図には、X軸、Y軸、及びZ軸からなる直交座標系を示す場合がある。
 図1は、一実施形態に係る蓄電モジュールの模式的な平面図である。図2は、図1に示された蓄電モジュールの一部を拡大して示す概略側面図である。図3は、図2のIII-III線に沿っての概略断面図である。図3においては、図1,2に示される注液口部、及び図1に示された封止部材が省略されている。
 図1~3に示される蓄電モジュール1は、例えば、フォークリフト、ハイブリッド自動車又は電気自動車等に搭載される。蓄電モジュール1は、例えばニッケル水素二次電池又はリチウムイオン二次電池等である。蓄電モジュール1は、例えば電気二重層キャパシタであってもよい。本実施形態では、蓄電モジュール1はリチウムイオン二次電池である。
 蓄電モジュール1は、電極積層体10と、封止体20と、封止部材30と、複数の検出線(端子)60と、を備えている。電極積層体10は、Z軸方向に沿って積層された複数の電極を含んでいる。電極積層体10は、例えば直方体状を呈している。
 封止体20には、注液口部50が形成されている。封止体20は、電極積層体10の周縁部に設けられている。封止体20は、電極積層体10の側面を封止している。封止体20は、例えば矩形筒状を呈している。封止体20は、電気絶縁性を有している。
 注液口部50は、封止体20のうち注液口20a(後述する)が形成された領域に設けられている。注液口部50は、封止体20の側面20cに設けられている。X軸方向における注液口部50の幅は、X軸方向における封止体20の幅よりも小さい。X軸方向における注液口部50の両端は、X軸方向における封止体20の両端よりも内側に位置している。注液口部50は、側壁部分51と、オーバーハング部分52と、オーバーハング部分53と、枠部分54と、薄肉部分55と、を含んでいる。
 側壁部分51は、封止体20の側面20cに設けられている。側壁部分51は、例えば矩形板状を呈している。オーバーハング部分52は、Z軸方向における封止体20の一端面に設けられている。オーバーハング部分52は、例えば矩形板状を呈している。オーバーハング部分53は、Z軸方向における封止体20の他端面に設けられている。オーバーハング部分53は、例えば矩形板状を呈している。
 注液口部50は、複数の枠部分54を含んでいる。枠部分54は、側壁部分51の側面から突出している。枠部分54は、Y軸方向から見た場合に、Z軸方向において並んでいる各注液口20aを囲んでいる。薄肉部分55は、側壁部分51に対してX軸方向における両側において、側壁部分51の側面に設けられている。薄肉部分55は、Z軸方向に沿って延在している。薄肉部分55は、Z軸方向における側壁部分51の両端に至っている。薄肉部分55の厚さは、側壁部分51の厚さよりも小さい。側壁部分51、オーバーハング部分52,53、枠部分54及び薄肉部分55のそれぞれは、同一の材料によって一体化された注液口部50の一部の領域である。注液口部50は、例えば射出成型によって形成されている。
 封止体20は、複数の注液口20aを含んでいる。注液口20aは、電極積層体10の内部空間Sに連通している。注液口20aは、内部空間Sに電解液を注入するための経路として機能する。封止体20は、複数の注液口列を有している。複数の注液口列は、Z軸方向において並んでいる。各注液口列は、X軸方向において並んでいる複数の注液口20aを含んでいる。各注液口列は、例えば10個の注液口20aを含んでいる。Y軸方向から見た場合に、各注液口列において、複数の注液口20aは、X軸方向に対して斜めに並んでいる。各注液口列において、各注液口20aは、X軸方向において互いに離れている。
 封止部材30は、例えば板状を呈している。封止部材30は、X軸方向から見た場合に、複数の枠部分54と重なっている。封止部材30は、例えばラミネートシート等である。封止部材30は、例えば、金属層及び樹脂層を含んでいる。金属層の材料は、例えばアルミニウム等である。封止部材30は、複数の枠部分54の先端に溶着されている。これにより、複数の注液口20aが封止されている。なお、図2においては、封止部材30の図示が省略されている。
 複数の検出線60は、Y軸方向から見た場合に、複数の枠部分54の隣に位置している。検出線60は、蓄電モジュール1の電池状態の検出のために用いられる。本実実施形態では、蓄電モジュール1の互いに隣接する電極間の電圧が検出線60を介して外部機器によって検出される。つまり、検出線60は、例えば電圧検出線である(すなわち、電圧検出用の端子を含む)。検出線60は、側壁部分51から突出している。各検出線60は、後述する各集電体15に接合されている。
 蓄電モジュール1は、複数の検出線列61を有している。検出線列61は、Z軸方向において並んだ複数の検出線60を有している。すなわち、一つの検出線列61を構成する複数の検出線60は、Z軸方向から見た場合に互いに重なっている。複数の検出線列61は、所定の間隔ごとにX軸方向に沿って並んでいる。Z軸方向における各検出線60の位置は、互いにずれている。本実施形態では、各検出線列61は、X軸方向における枠部分54とは反対側に向かうほど後述する負極終端電極13側(図2における下側)に位置している。
 X軸方向において隣接する一対の検出線列61に着目した場合、例えば、一の検出線列61の一の検出線60は、当該一の検出線列61に対して枠部分54とは反対側に位置する他の検出線列61の他の検出線60よりも、後述する正極終端電極12側(図2における上側)に位置している。なお、上記一の検出線60は、上記一の検出線列61のうち正極終端電極12側から数えたN番目(Nは自然数)の検出線であり、上記他の検出線60は、上記他の検出線列61のうち正極終端電極12側から数えたN番目(Nは自然数)の検出線である。
 電極積層体10は、複数のバイポーラ電極11と、正極終端電極12と、負極終端電極13と、複数のセパレータ14と、を有している。複数のバイポーラ電極11、正極終端電極12、負極終端電極13、及び複数のセパレータ14は、Z軸方向(第1方向)に沿って積層されている。すなわち、電極積層体は、Z軸方向に沿って積層された複数の電極(バイポーラ電極11、正極終端電極12、負極終端電極13)を含む。
 バイポーラ電極11は、集電体15と、第1活物質層16と、第2活物質層17と、を有している。集電体15は、Z軸方向から見た場合に、例えば矩形状を呈している。集電体15は、表面15a(第2面)、及び表面15aとは反対側の表面15b(第1面)を含んでいる。
 第1活物質層16は、表面15aに設けられている。第1活物質層16は、例えば正極活物質層である。第1活物質層16は、Z軸方向から見た場合に、例えば矩形状を呈している。表面15aは、第1活物質層16が設けられていない未形成領域を含んでいる。未形成領域は、Z軸方向から見た場合に、第1活物質層16を囲んでいる。
 第2活物質層17は、表面15bに設けられている。第2活物質層17の極性は、第1活物質層16の極性と異なる。第2活物質層17は、例えば負極活物質層である。第2活物質層17は、Z軸方向から見た場合に、例えば矩形状を呈している。表面15bは、第2活物質層17が設けられていない未形成領域を含んでいる。未形成領域は、Z軸方向から見た場合に、第2活物質層17を囲んでいる。Z軸方向から見た場合に、第2活物質層17の面積は、第1活物質層16の面積よりも大きい。Z軸方向から見た場合に、第2活物質層17の外縁は、第1活物質層16の外縁よりも外側に位置している。
 複数のバイポーラ電極11は、一のバイポーラ電極11の第1活物質層16と他のバイポーラ電極11の第2活物質層17とが対向するように積層されている。すなわち、複数のバイポーラ電極11は、隣り合うバイポーラ電極11のうち、一方のバイポーラ電極11の集電体15の表面15aと、他方のバイポーラ電極11の集電体15の表面15bとが対向するように積層されている。
 正極終端電極12は、複数のバイポーラ電極11に対してZ軸方向における一方側に配置されている。正極終端電極12は、集電体15と、第1活物質層16と、を有している。正極終端電極12は、第2活物質層17を有していない点で、バイポーラ電極11と主に異なっている。正極終端電極12のその他の構成は、バイポーラ電極11と同じであってもよい。正極終端電極12の第1活物質層16は、バイポーラ電極11の第2活物質層17に対向している。すなわち、正極終端電極12は、正極終端電極12の集電体15の表面15aと、正極終端電極12に隣り合うバイポーラ電極11の集電体15の表面15bとが対向するように積層されている。
 負極終端電極13は、複数のバイポーラ電極11に対してZ軸方向における他方側に配置されている。負極終端電極13は、集電体15と、第2活物質層17と、を有している。負極終端電極13は、第1活物質層16を有していない点で、バイポーラ電極11と主に異なっている。負極終端電極13のその他の構成は、バイポーラ電極11と同じであってもよい。負極終端電極13の第2活物質層17は、バイポーラ電極11の第1活物質層16に対向している。すなわち、負極終端電極13は、負極終端電極13の集電体15の表面15bと、負極終端電極13に隣り合うバイポーラ電極11の集電体15の表面15aとが対向するように積層されている。
 各電極の集電体15の外縁は、電極積層体10の側面を構成している。各バイポーラ電極11の間、バイポーラ電極11と正極終端電極12との間、及び、バイポーラ電極11と負極終端電極13との間には、電解液が収容される内部空間Sが形成されている。
 セパレータ14は、各バイポーラ電極11の間、バイポーラ電極11と正極終端電極12との間、及び、バイポーラ電極11と負極終端電極13との間に配置されている。セパレータ14は、互いに対向する第1活物質層16と第2活物質層17との間に設けられている。セパレータ14は、例えばシート状を呈している。Z軸方向から見た場合に、セパレータ14の外縁は、第1活物質層16の外縁及び第2活物質層17の外縁のそれぞれよりも外側に位置している。セパレータ14は、リチウムイオン等の電荷担体を通過させる。セパレータ14は、互いに隣接する各電極を隔離する。これにより、各電極の接触による電気的短絡が防止される。セパレータ14は、電解液を吸収し且つ保持する。
 集電体15は、蓄電モジュール1の放電又は充電の間、第1活物質層16及び第2活物質層17における電流の流れを維持する機能を有している。集電体15は、例えば化学的に不活性な電気伝導体である。集電体15の材料は、例えば、金属材料、導電性樹脂材料、導電性無機材料等である。導電性樹脂材料は、例えば、導電性高分子材料、又は導電性フィラーが添加された非導電性高分子材料等である。集電体15が複数の層を有している場合、各層の材料は、上述した各材料のいずれであってもよい。集電体15の表面には、被覆層が形成されていてもよい。被覆層は、例えばメッキ処理又はスプレーコート等のような公知の方法によって形成されていてもよい。
 集電体15は、例えば、板状、箔状、シート状、フィルム状又はメッシュ状等を呈している。集電体15は、例えば、アルミニウム箔、銅箔、ニッケル箔、チタン箔又はステンレス鋼箔等であってもよい。集電体15は、上記金属の合金箔又はクラッド箔であってもよい。集電体15が箔状である場合、集電体15の厚さは、例えば1μm以上100μm以下である。集電体15は、複数の金属層を有する積層体であってもよい。集電体15は、例えばアルミ層と銅層が一体化された積層体であってもよい。集電体15は、例えば、アルミニウム箔、及びアルミニウム箔の片面に形成された銅メッキを含んでいてもよい。集電体15は、導電性接着剤によって接着された複数の金属箔を含んでいてもよい。
 第1活物質層16は、リチウムイオン等の電荷担体を吸蔵及び放出し得る正極活物質を含む。正極活物質は、例えば複合酸化物、金属リチウム、又は硫黄等である。複合酸化物は、例えば、鉄、マンガン、チタン、ニッケル、コバルト、及びアルミニウムのうちの少なくとも1つと、リチウムとを含んでいる。複合酸化物は、オリビン型リン酸鉄リチウム(LiFePO)、LiCoO、LiNiMnCoO等である。
 第2活物質層17は、リチウムイオン等の電荷担体を吸蔵及び放出し得る負極活物質を含む。負極活物質は、例えば、黒鉛、人造黒鉛、高配向性グラファイト、メソカーボンマイクロビーズ、ハードカーボン、ソフトカーボン、金属化合物、リチウムと合金化可能な元素もしくはその化合物、ホウ素添加炭素等である。リチウムと合金化可能な元素は、例えば、シリコン(ケイ素)又はスズである。
 第1活物質層16及び第2活物質層17のそれぞれは、活物質のほか、結着剤及び導電助剤を含んでいてもよい。結着剤は、活物質又は導電助剤を互いに繋ぎ止め、電極中の導電ネットワークを維持する機能を有する。結着剤は、例えば、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、フッ素ゴム等の含フッ素樹脂、ポリプロピレン、ポリエチレン等の熱可塑性樹脂、ポリイミド、ポリアミドイミド等のイミド系樹脂、アルコキシシリル基含有樹脂、ポリアクリル酸やポリメタクリル酸等のアクリル系樹脂、スチレン-ブタジエンゴム、カルボキシメチルセルロース、アルギン酸ナトリウム、アルギン酸アンモニウム等のアルギン酸塩、水溶性セルロースエステル架橋体、デンプン-アクリル酸グラフト重合体等である。これらの結着剤は、単独で又は複数で用いられ得る。導電助剤は、導電性材料であり、電気伝導性を高める機能を有する。導電助剤は、例えば、アセチレンブラック、カーボンブラック、グラファイト等である。粘度調整溶媒は、例えば、N-メチル-2-ピロリドン等である。
 表面15aへの第1活物質層16の形成、及び、表面15bへの第2活物質層17の形成には、例えばロールコート法、ダイコート法、ディップコート法、ドクターブレード法、スプレーコート法、カーテンコート法等の従来から公知の方法が用いられる。具体的には、活物質、溶剤、並びに必要に応じて結着剤及び導電助剤を混合してスラリー状の活物質層形成用組成物を製造し、当該活物質層形成用組成物を表面15a又は表面15bに塗布後、乾燥する。溶剤は、例えば、N-メチル-2-ピロリドン、メタノール、メチルイソブチルケトン、水である。電極密度を高めるべく、乾燥後のものを圧縮してもよい。
 電解液は、内部空間Sに収容されている。電解液は、セパレータ14に含侵されている。電解液は、例えば、非水溶媒と非水溶媒に溶解した電解質塩とを含む液体等である。電解液の電解質塩は、例えば、LiClO、LiAsF、LiPF、LiBF、LiCFSO、LiN(FSO、LiN(CFSO等の公知のリチウム塩等である。非水溶媒は、環状カーボネート類、環状エステル類、鎖状カーボネート類、鎖状エステル類、エーテル類等である。なお、これら公知の溶媒材料を二種以上組合せて用いてもよい。
 封止体20は、シール部材41と、スペーサ42と、溶着部分43と、を有している。シール部材41は、例えば矩形枠状を呈している。シール部材41は、各集電体15の周縁部15cに設けられ、周縁部15cを覆っている。シール部材41は、各集電体15の表面15a及び表面15bに設けられている。シール部材41は、Z軸方向から見た場合に第1活物質層16及び第2活物質層17を囲うように枠状に形成されている。シール部材41の内縁は、第1活物質層16及び第2活物質層17から離れている。シール部材41は、集電体15に溶着されている。
 スペーサ42は、例えば矩形枠状を呈している。スペーサ42は、隣り合うシール部材41の間に設けられている。スペーサ42は、隣り合うシール部材41によって挟まれている。スペーサ42の内周部分は、Z軸方向から見た場合に第2活物質層17と重なっている。スペーサ42の内周部分は、集電体15の表面15aと第2活物質層17との間に位置している。溶着部分43は、各シール部材41及び各スペーサ42の外縁部が溶着されて一体化されることで形成されている。溶着部分43は、例えば矩形筒状を呈している。
 このように、蓄電モジュール1では、電極のそれぞれに設けられたシール部材41が、スペーサ42を介してZ軸方向に沿って積層されることで電極積層体10を取り囲むように設けられ、Z軸方向に隣り合う電極の間に形成された内部空間Sを封止するための封止体20が構成されている。
 シール部材41及びスペーサ42のそれぞれの材料は、例えば、酸変性ポリエチレン(酸変性PE)、酸変性ポリプロピレン(酸変性PP)、ポリエチレン、又はポリプロピレン等である。シール部材41及びスペーサ42のそれぞれは、耐電解質性を有している。シール部材41及びスペーサ42のそれぞれの材料は、同じであってもよいし、互いに異なっていてもよい。本実施形態では、シール部材41の材料は、例えば、酸変性ポリエチレン又は酸変性ポリプロピレンである。本実施形態では、スペーサ42の材料は、例えば、ポリエチレン又はポリプロピレンである。酸変性ポリエチレン及び酸変性ポリプロピレンは、酸変性されていないポリエチレン及び酸変性されていないポリプロピレンと比較して、金属に接合しやすい。集電体15が金属からなる場合、シール部材41を酸変性ポリエチレン又は酸変性ポリプロピレンにより構成することで、集電体15に対するシール部材41の接合強度を向上させることができる。
 検出線60は、各集電体15の表面15bに接合されており、表面15bと電気的に接続されている。検出線60は、集電体15の表面15bとシール部材41との間に位置している。検出線60は、封止体20を貫通して封止体20の外部へ引き出されている。検出線60は、例えば金属によって形成されている。検出線60は、例えばステンレス箔等である。
 引き続いて、本実施形態に係る蓄電モジュール製造方法について説明する。本実施形態では、上記の蓄電モジュール1を製造する。図4は、本実施形態に係る蓄電モジュール製造方法の一工程を示すフロチャートである。図5~11は、図4に示された各工程を示す模式図である。なお、図5~11に示される直交座標系は、理解の容易化のために図1~3に示される直交座標系と共通とされているが、製造時における各方向と、製造後の蓄電モジュール1における各方向とが一致している必要はない。
 図4及び図5に示されるように、本実施形態に係る蓄電モジュール製造方法では、まず、電極に検出線60を接合することにより、第1電極ユニットU1を構成する(工程S101:端子接合工程)。図示の例では、バイポーラ電極11を用意する共に、バイポーラ電極11の集電体15の周縁部15cにおいて、表面15bに検出線60を接合(例えば溶接)することで、バイポーラ電極11を含む第1電極ユニットU1を構成する。このとき、表面15bに交差するZ軸方向(第2方向)からみて、検出線60が集電体15(すなわちバイポーラ電極11)の外部に引き出されるように、検出線60を表面15bに接合する。
 本実施形態では、表面15bは、4つの辺部分を含む矩形状を有している。工程S101では、表面15bの4つの辺部分のうちの第1辺部分151において、検出線60を接合する。すなわち、検出線60は、Z軸方向からみて、第1辺部分151から集電体15の外部に引き出される。なお、工程S101では、正極終端電極12及び負極終端電極13についても、同様の手法により検出線60を接合することで、正極終端電極12及び負極終端電極13のそれぞれを含む第1電極ユニットU1を構成する。
 続いて、図4、図6、及び図7に示されるように、第1電極ユニットU1における集電体15の周縁部15cにおいて、表面15b及び検出線60上にシール部材41を配置することで、第2電極ユニットU2を構成する(工程S102:シール配置工程)。より具体的には、工程S102では、シール部材41の元となるシール部材71(シール部材である第1シール部材)を表面15b側に配置すると共に、シール部材41の元となるシール部材72(シール部材である第2シール部材)を表面15a側に配置する。シール部材71及びシール部材72は、後の工程において一体化され、シール部材41となる。
 ここで、工程S102では、集電体15の周縁部15cにおいて、表面15b及び検出線60上にシール部材71を配置すると共に、表面15a上にシール部材71を配置する。特に、工程S102では、シール部材71が、Z軸方向からみて、集電体15(すなわちバイポーラ電極11)に重なる内側部分71aと、集電体15と重ならず、集電体15の外側に位置する外側部分71bとを含むように、且つ、検出線60がシール部材71の外部に引き出されるように、表面15b及び検出線60上にシール部材71を配置する。このとき、シール部材71を、表面15b及び検出線60に接するようにする。これにより、シール部材71は、第1領域R1、第2領域R2、第3領域R3、及び、第4領域R4を含むこととなる。
 第1領域R1及び第2領域R2は、内側部分71a内の領域である。すなわち、内側部分71aは、第1領域R1及び第2領域R2を含む。本実施形態では、内側部分71aは、第1領域R1と第2領域R2とによって構成される。第1領域R1は、Z軸方向(表面15bに交差する第2方向)からみたときに、内側部分71aにおける検出線60に重なる重複領域Raと、検出線60に重ならない(すなわち、検出線60の周囲の表面15bに重なる)非重複領域Rb、により構成されている。第2領域R2は、Z軸方向からみたときに、内側部分71aにおける第1領域R1と異なる領域であって、第1領域R1に連続すると共に表面15bに重なる、第1領域R1の周囲の領域である。
 第3領域R3及び第4領域R4は、外側部分71b内の領域である。すなわち、外側部分71bは、第3領域R3及び第4領域R4を含む。本実施形態では、外側部分71bは、第3領域R3と第4領域R4とからなる。第3領域R3は、Z軸方向からみたときに、内側部分71aと反対側に位置し、シール部材71の外縁71eを含む領域である。第3領域R3は、Z軸方向からみて内側部分71aに至っていない。第4領域R4は、Z軸方向からみたときに、第3領域R3と内側部分71aとの間に位置する領域である。シール部材71では、少なくとも第2領域R2、第3領域R3、及び第4領域R4は、集電体15の第1辺部分151に沿って延びる長尺状の領域である。
 なお、工程S102では、Z軸方向からみてシール部材71の内側部分71a及び外側部分71bに重なるように、且つ、表面15aに接するように、シール部材72を配置する。
 続く工程では、シール部材71を加熱して溶融させることで、第2電極ユニットU2の集電体15の表面15b及び表面15b上の検出線60にシール部材71を接合すると共に、シール部材72を加熱して溶融させることで、当該集電体15の表面15aにシール部材72を接合することで、第3電極ユニットU3(図9参照)を構成する(工程S103,S104:シール接合工程)。
 ここでは、まず、図4、図8、及び図9に示されるように、シール部材71及びシール部材72の第1段階の接合を行う(工程S103:第1接合工程)。工程S103では、まず、第2電極ユニットU2を、第2電極ユニットU2に対して圧力を付加するための一対のアルミブロック等の治具Z1の間に配置する。一対の治具Z1の間には、一対のシリコンゴム等の弾性部材Z2が配置されており、当該一対の弾性部材Z2の間には、一対のガラステープZ3が配置されている。また、一対のガラステープZ3の間には、一対のヒータZ4が配置され、当該一対のヒータZ4の間には、一対のガラスクロスZ5が配置される。ヒータZ4は、例えばリボンヒータであり、インパルス方式での加熱が可能とされている。
 第2電極ユニットU2は、一対のガラスクロスZ5の間に配置される。よって、本実施形態では、第2電極ユニットU2のシール部材71及びシール部材72は、それぞれ、ガラスクロスZ5を介してヒータZ4からの入熱を受けることとなる。すなわち、工程S103では、シール部材71及びシール部材72に対して、ガラスクロスZ5を介してヒータZ4を押し当てることで、シール部材71及びシール部材72の加熱及び溶融を行うこととなる。なお、第2電極ユニットU2の集電体15の表面15a側(検出線60が設けられていない側)の弾性部材Z2は、省略されてもよい。
 工程S103では、シール部材71の第1領域R1において、シール部材71を加熱して溶融させることで、シール部材71を表面15b及び検出線60に接合する。図9に示されるように、第1領域R1の重複領域Raは、Z軸方向(第2方向)に交差するY軸方向からみたときに、検出線60上に位置する領域である。また、第1領域R1の非重複領域Rbは、Y軸方向からみたときに、シール部材71が検出線60上の重複領域Raの両端から表面15bに向けて延在して表面15bに接触する接触点CPのそれぞれと、重複領域Raとの間の領域を含む。また、工程S103では、シール部材72におけるZ軸方向に沿ってシール部材71の第1領域R1に重なる領域において、シール部材72を加熱して溶融させることで、シール部材72を表面15aに接合する。
 図10の(a)に示されるように、工程S103では、ヒータZ4は、Z軸方向(表面15bに交差する第2方向)に沿って、第2電極ユニットU2のシール部材71の第1領域R1に重なるエリアに配置されている。よって、工程S103では、治具Z1からの押圧力により、集電体15の表面15a側及び表面15b側の両側から(ガラスクロスZ5を介して)シール部材71及びシール部材72にヒータZ4を押し当てながら、シール部材71の第1領域R1、第2領域R2、第3領域R3、及び第4領域のうち、第1領域R1のみにおいてシール部材71の加熱・溶融(すなわち接合)を行うと共に、シール部材72の対応する領域においてシール部材72の加熱・溶融(すなわち接合)を行う。これにより、図10の(b)に示されるように、集電体15と検出線60との角部にシール部材71の溶融した樹脂が充填される。なお、図10の(a)においては、一対の治具Z1の間の構成として、弾性部材Z2とヒータZ4以外の図示が省略されている。
 ここで、本実施形態では、工程S103においては、第3領域R3及び第4領域R4が溶融しないようにシール部材71及びシール部材72の加熱及び溶融を行う。したがって、工程S103の後にも、第3領域R3及び第4領域R4は未溶着の状態が維持される。さらに、本実施形態では、Z軸方向におけるシール部材71の厚さが、Z軸方向における検出線60の厚さよりも大きくされており、工程S103においては、図10の(b)に示されるように、第1領域R1におけるシール部材71の表面15bからの高さH1と、第2領域R2におけるシール部材71の表面15bからの高さH2との差が、検出線60の厚さTよりも小さくなるように、シール部材71の加熱を行う。これにより、溶着後のシール部材71は、表面15bからの検出線60の突出量(厚さT)と比較して平坦となる。
 続く工程では、図4及び図11に示されるように、シール部材71及びシール部材72の第2段階の接合を行う(工程S104:第2接合工程)。すなわち、工程S104では、工程S103にて溶着を行わなかった第2領域R2において、シール部材71及びシール部材72の加熱及び溶融(すなわち接合)を行う。ここでは、第1領域R1から第2領域R2にわたるヒータZ4が用いられる。図11の(a)の例では、集電体15の表面15b側に位置するヒータZ4は、Z軸方向からみて第2領域R2に重なる部分Z4aに対して、Z軸方向からみて第1領域R1及び第2領域R2に重なる部分Z4bにおいて厚くされている。これにより、ヒータZ4では、部分Z4bでの電気抵抗が小さくされて発熱量が低下させれられる結果、第1領域R1への入熱量が相対的に小さくされる。
 換言すれば、工程S104では、第1領域R1及び第2領域R2を同時に、且つ、第2領域R2への入熱量が第1領域R1への入熱量よりも大きくなるように、シール部材71の加熱及び溶融(すなわち接合)を行う。ヒータZ4からの第1領域R1への入熱量は、例えば、第1領域R1の温度がシール部材71の融点を超過しないように設定されてもよい。ただし、ヒータZ4の相対的に発熱量の大きな部分Z4aは、第1領域R1と第2領域R2との境界部分を含むように設定されてもよい。すなわち、部分Z4aを、第2領域R2から第1領域R1にオーバーラップするように設定することにより、第1領域R1と第2領域R2との境界部分を再溶融するようにしてもよい。
 図11の(b)の例では、ヒータZ4の厚さは第1領域R1から第2領域R2にわたって均一であるが、集電体15の表面15b側の弾性部材Z2に対して、Z軸方向からみて第1領域R1及び第2領域R2に重なる凹部Z2aが形成されている。これにより、治具Z1からの押圧力によりヒータZ4を表面15b側からシール部材71に押し当てたときに、第1領域R1に付加される面圧が、第2領域R2に付加される面圧よりも小さくされる。この結果、第1領域R1への入熱量が相対的に小さくされる。
 すなわち、図11の(b)の例でも、工程S104では、第2領域R2への入熱量が第1領域R1への入熱量よりも大きくなるように、シール部材71の溶着を行うこととなる。なお、この場合、凹部Z2aは、第1領域R1と第2領域R2との境界よりも第1領域R1の内側にとどまるように設定されてもよい。この場合、第1領域R1と第2領域R2との境界部分にも十分に面圧が付加され、当該境界部分が再溶融されるようになる。
 なお、工程S103及び工程S104では、第4領域R4において、シール部材71とシール部材72とを互いに溶着することで、シール部材71とシール部材72とを部分的に一体化することができる。このとき、第3領域R3においては、シール部材71及びシール部材72の溶着を行わないことで、シール部材71とシール部材72とが互いに溶着されていない状態とすることができる。
 以上により、集電体15の表面15bの検出線60が設けられた第1辺部分151(及び表面15aの同部分)において、シール部材71及びシール部材72の溶着が完了する。その後、集電体15の表面15bの検出線60が設けられていない3つの第2辺部分152(及び表面15aの同部分)において、シール部材71及びシール部材72の接合を行う(第3接合工程)。上述した工程S104では、4つの辺部分のうちの第1辺部分151においてシール部材71の接合を行うときに、この第3接合工程と比較して(すなわち、第2辺部分152においてシール部材71の溶着を行うときと比較して)シール部材71に印加する面圧を大きくする。以上により、枠状のシール部材71とシール部材72とが全体にわたって集電体15に溶着され、シール部材71及びシール部材72からシール部材41が形成されると共に、当該シール部材41を含む第3電極ユニットU3が構成される。
 続く工程では、図4に示されるように、以上のように構成された複数の第3電極ユニットU3を、セパレータ14及びスペーサ42を介してZ軸方向に沿って積層すると共に(工程S105:積層工程)、互いに積層された(複数の第3電極ユニットU3の)複数のシール部材41を一体化することで、電極積層体10及び封止体20を構成する(工程S106:一体化工程)。工程S106では、工程S103,S104で未溶着とされていた第3領域R3(すなわち、外側部分71bの外縁71e)及び複数のスペーサ42を互いに溶着することで、溶着部分43を形成して封止体20を構成する。
 その後、封止体20に対して注液口部50を形成する工程や、当該注液口部50を用いて内部空間Sに電解液を注液する工程等の後工程を経て、蓄電モジュール1が製造される。
 以上説明したように、本実施形態に係る蓄電モジュール製造方法では、まず、電極の集電体15の表面15bに対して検出線60を接合する(工程S101)。このとき、表面15bに交差するZ軸方向からみて、検出線60が集電体15の外部に引き出されるように、検出線60を表面15bに接合する。続いて、表面15b及び検出線60上にシール部材41であるシール部材71を配置する(工程S102)。このとき、Z軸方向からみて、シール部材71が、集電体15に重なる内側部分71aと集電体15に重ならない外側部分71bとを含むように、且つ、表面15b及び検出線60に接するようにシール部材71を配置する。また、内側部分71aは、Z軸方向からみたときに、検出線60と検出線60の周囲に重なる第1領域R1と、第1領域R1に連続する第2領域R2とを含む。続いて、当該シール部材71を加熱して溶融させることで、シール部材71を表面15b及び検出線60に接合する(工程S103,S104)。この工程では、まず、検出線60及び検出線60の周囲に重なる第1領域R1において、シール部材71を検出線60に接合すると共に、シール部材71を検出線60の周囲において表面15bに接合する(工程S103)。その後、第1領域R1に連続する第2領域R2において、シール部材71を表面15bに接合する(工程S104)。このように、検出線60が接合された電極に対してシール部材71を接合するに際して、検出線60及び検出線60の周囲の第1領域R1を、第2領域R2よりも先に溶融させて接合することにより、検出線60の周囲の領域において集電体15とシール部材71との間に隙間が生じることが抑制される。
 また、本実施形態に係る蓄電モジュール製造方法では、第1領域R1は、Z軸方向からみて検出線60と重なる重複領域Raと、Z軸方向からみて検出線60に重ならない非重複領域Rbと、により構成され、非重複領域Rbは、Z軸方向に交差するY軸方向からみたときに、シール部材71が検出線60上の重複領域Raの両端から表面15bに向けて延在して表面15bに接触する接触点CPのそれぞれと重複領域Raとの間の領域を含む。そして、工程S103では、重複領域Raにおいてシール部材71を検出線60に接合すると共に、非重複領域Rbにおいてシール部材71を表面15bに接合する。これにより、検出線60の周囲の領域(非重複領域Rb)において集電体15とシール部材71との間に隙間が生じることが確実に抑制される。
 本実施形態に係る蓄電モジュール製造方法では、Z軸方向におけるシール部材71の厚さは、Z軸方向における検出線60の厚さよりも大きく、工程S103では、Z軸方向について、第1領域R1におけるシール部材71の表面15bからの高さH1と、第2領域R2におけるシール部材71の表面15bからの高さH2との差が、検出線60の厚さTよりも小さくなるように、シール部材71の加熱を行う。このように、工程S103においてシール部材71が比較的平らにならしてあると、工程S104において第1領域R1及び第2領域R2を同時に加熱しやすくなる。
 本実施形態に係る蓄電モジュール製造方法では、工程S102において、Z軸方向からみて内側部分71aに重なるように、且つ、集電体15の表面15bとは反対側の表面15aに接するようにシール部材41であるシール部材72を配置し、工程S104では、表面15aと表面15bとの両側からシール部材71及びシール部材72のそれぞれにヒータZ4を押し当てる。これにより、表面15a及び表面15bの両側から確実にシール部材71及びシール部材72を溶着することができる。
 本実施形態に係る蓄電モジュール製造方法では、工程S103,S104において、外側部分71bは、Z軸方向からみたときに内側部分71aと反対側に位置するシール部材71の外縁71eを含む第3領域R3と、Z軸方向からみたときに第3領域R3と内側部分71aとの間に位置する第4領域R4と、を含み、工程S103では、第3領域R3が溶融しないように、シール部材71の接合を行う。これにより、(シール部材71及びシール部材72の溶着により形成される)複数のシール部材41を互いに一体化する際の溶着代を確保することが可能となる。
 本実施形態に係る蓄電モジュール製造方法では、工程S102では、工程S103,S104でZ軸方向からみて内側部分71a及び第4領域R4に重なるように、且つ、表面15bとは反対側の表面15aに接するようにシール部材41であるシール部材72を配置する。そして、工程S103,S104では、第4領域R4においてシール部材71とシール部材72とを溶着する。これにより、第4領域R4においてシール部材71とシール部材72とを溶着しつつ、シール部材71の外縁71eを含む第3領域R3を未溶着とすることができる。
 本実施形態に係る蓄電モジュール製造方法は、工程S103,S104の後に、電極と電極に接合されたシール部材41とによって構成される第3電極ユニットU3をZ軸方向に沿って複数積層すると共に、互いに積層された複数の第3電極ユニットU3のシール部材41を一体化することで、電極積層体10及び封止体20を構成する工程S105,S106をさらに備えている。これにより、電極積層体10及び封止体20を容易に形成することが可能となる。
 本実施形態に係る蓄電モジュール製造方法では、工程S106において、互いに積層された複数の第3電極ユニットU3のシール部材41のZ軸方向からみたときの外縁(第3領域R3)を互いに溶着することで、複数の第3電極ユニットU3のシール部材41を互いに一体化する。これにより、内部空間Sを確実に封止することが可能となる。
 本実施形態に係る蓄電モジュール製造方法では、工程S106において、第2領域R2への入熱量が第1領域R1への入熱量よりも大きくなるように、シール部材71の接合を行う。これにより、第1領域R1の再溶融を抑制しつつ、第1辺部分151の全体にわたってシール部材71の接合を行うことが可能となる。
 本実施形態に係る蓄電モジュール製造方法では、表面15bは、4つの辺部分を含む矩形状を有している。また、本実施形態に係る蓄電モジュール製造方法は、4つの辺部分のうちの検出線60が接合された第1辺部分151以外の第2辺部分152において、シール部材71の接合を行う第3接合工程を含み、工程S104では、第1辺部分151においてシール部材71の接合を行うときに、第3接合工程と比較して(すなわち、表面15bの4つの辺部分のうちの第1辺部分151以外の第2辺部分152においてシール部材71の接合を行うときと比較して)、シール部材71に印加する面圧を大きくしてもよい。この場合、第1辺部分151において、シール部材71に皺が発生することを抑制できる。
 さらに、本実施形態に係る蓄電モジュール製造方法では、工程S103,S104では、シール部材71及びシール部材72に対して、ガラスクロスZ5を介してヒータZ4を押し当てることにより、当該シール部材71及びシール部材72の溶着を行う。これにより、ヒータZ4にシール部材71及びシール部材72が溶着することを防ぐことができる。
 以上の実施形態は、本発明に係る蓄電モジュール製造方法の一側面について説明したものである。したがって、本発明に係る蓄電モジュール製造方法は、上記実施形態に限定されることなく、任意に変形され得る。
 例えば、上記実施形態では、工程S104において、ヒータZ4の第1領域R1に対応する部分を低抵抗化したり、弾性部材Z2の第1領域R1に対応する部分に凹部Z2aを形成したりすることにより、第1領域R1への入熱量が相対的に小さくなるようにした。しかし、工程S104では、第1領域R1から第2領域R2にわたって均一なヒータZ4を用いることにより、第1領域R1及び第2領域R2の全体を加熱・溶融してもよい。
 さらに、上記実施形態では、集電体15の表面15a及び表面15bのそれぞれにシール部材71及びシール部材72のそれぞれを配置し、当該シール部材71及びシール部材72を一括して集電体15に溶着する場合について説明した。しかし、上記の工程S102~S104は、少なくとも、集電体15の検出線60が接合された表面15b側にシール部材71を設ける場合に適用され得る。
 上記実施形態について、以下に付記する。
 付記に係る蓄電モジュール製造方法は、[1]「第1方向に沿って積層された複数の電極を含む電極積層体と、複数の前記電極のそれぞれに設けられたシール部材が前記第1方向に沿って複数積層されることで前記電極積層体を取り囲むように前記電極積層体に設けられ、前記第1方向に隣り合う前記電極の間に形成された複数の内部空間を封止するための封止体と、複数の前記電極のそれぞれに接合されると共に前記封止体の外部に引き出された複数の端子と、を備える蓄電モジュールを製造するための蓄電モジュール製造方法であって、前記電極の周縁部において、前記電極の第1面に前記端子を接合する端子接合工程と、前記周縁部において、前記第1面及び前記端子上に前記シール部材である第1シール部材を配置するシール配置工程と、前記第1シール部材を加熱して溶融させることで、前記第1面及び前記端子に前記第1シール部材を接合するシール接合工程と、を備え、前記端子接合工程では、前記第1面に交差する第2方向からみて、前記端子が前記電極の外部に引き出されるように前記端子を前記第1面に接合し、前記シール配置工程では、前記第2方向からみて、前記第1シール部材が、前記電極に重なる内側部分と前記電極に重ならない外側部分とを含むように前記第1シール部材を配置し、前記内側部分は、前記第2方向からみたときに、前記端子と前記端子の周囲の前記第1面に重なる第1領域と、第1領域に連続すると共に前記第1面に重なる第2領域とを含み、前記シール接合工程は、前記第1領域において、前記第1シール部材を前記端子に接合すると共に、前記第1シール部材を前記端子の周囲の前記第1面に接合する第1接合工程と、前記第1接合工程の後に、前記第2領域において、前記第1シール部材を前記第1面に接合する第2接合工程と、を含む、蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[2]「前記第2接合工程では、前記第1領域及び前記第2領域を同時に、且つ、前記第2領域への入熱量が前記第1領域への入熱量よりも大きくなるように前記シール部材を加熱し、前記シール部材の接合を行う、上記[1]に記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[3]「前記第2方向における前記シール部材の厚さは、前記第2方向における前記端子の厚さよりも大きく、前記第1接合工程では、前記第2方向について、前記第1領域における前記第1シール部材の前記第1面からの高さと、前記第2領域における前記第1シール部材の前記第1面からの高さとの差が、前記端子の厚さよりも小さくなるように、前記第1シール部材の加熱を行う、上記[1]又は[2]に記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[4]「前記シール配置工程では、前記第2方向からみて前記内側部分に重なるように、且つ、前記電極の前記第1面とは反対側の第2面に接するように前記シール部材である第2シール部材を配置し、前記第1接合工程では、前記第1面と前記第2面との両側から前記第1シール部材及び前記第2シール部材のそれぞれにヒータを押し当てる、上記[1]~[3]のいずれかに記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[5]「前記シール接合工程において、前記外側部分は、前記第2方向からみたときに前記第1シール部材の外縁を含む第3領域と、前記第2方向からみたときに前記第3領域と前記内側部分との間に位置する矩形枠状の第4領域と、を含み、前記第1接合工程では、前記第3領域が溶融しないように、前記第1シール部材の接合を行う、上記[1]~[4]のいずれかに記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[6]「前記シール配置工程では、前記シール接合工程で前記第2方向からみて前記内側部分及び前記第4領域に重なるように、且つ、前記電極の前記第1面とは反対側の第2面に接するように前記シール部材である第2シール部材を配置し、前記第1接合工程では、前記第4領域において前記第1シール部材と前記第2シール部材とを溶着する、上記[5]に記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[7]「前記シール接合工程の後に、前記電極と前記電極に接合された前記シール部材とによって構成されるユニットを前記第1方向に沿って複数積層すると共に、互いに積層された複数の前記ユニットの前記シール部材を一体化することで、前記電極積層体及び前記封止体を構成する一体化工程、をさらに備える、上記[1]~[6]のいずれかに記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[8]「前記一体化工程では、互いに積層された複数の前記ユニットの前記シール部材の前記第1方向からみたときの外縁を互いに溶着することで、複数の前記ユニットの前記シール部材を互いに一体化する、上記[7]に記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[9]「前記第1面は、4つの辺部分を含む矩形状を有しており、前記シール接合工程は、前記第1面の4つの前記辺部分のうちの前記端子が接合された第1辺部分以外の第2辺部分において、前記シール部材の接合を行う第3接合工程を含み、前記第2接合工程では、前記第1面の4つの前記辺部分のうちの前記第1辺部分において前記シール部材の接合を行うときに、前記第3接合工程と比較して前記シール部材に印加する面圧を大きくする、上記[1]~[8]のいずれかに記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[10]「前記シール接合工程では、前記シール部材に対して、ガラスクロスを介してヒータを押し当てることにより、当該シール部材の加熱を行う、上記[1]~[9]のいずれかに記載の蓄電モジュール製造方法」であってもよい。
 付記に係る蓄電モジュール製造方法は、[11]「前記第1領域は、前記第2方向からみて前記端子と重なる重複領域と、前記第2方向からみて前記端子に重ならない非重複領域と、により構成され、前記非重複領域は、前記第2方向に交差する方向からみたときに、前記第1シール部材が前記端子上の前記重複領域の両端から前記第1面に向けて延在して前記第1面に接触する接触点のそれぞれと前記重複領域との間の領域を含み、前記第1接合工程では、前記重複領域において前記第1シール部材を前記端子に接合すると共に、前記非重複領域において前記第1シール部材を前記第1面に接合する、上記[1]~[10]のいずれかに記載の蓄電モジュール製造方法」であってもよい。

Claims (11)

  1.  第1方向に沿って積層された複数の電極を含む電極積層体と、
     複数の前記電極のそれぞれに設けられたシール部材が前記第1方向に沿って複数積層されることで前記電極積層体を取り囲むように前記電極積層体に設けられ、前記第1方向に隣り合う前記電極の間に形成された複数の内部空間を封止するための封止体と、
     複数の前記電極のそれぞれに接合されると共に前記封止体の外部に引き出された複数の端子と、
     を備える蓄電モジュールを製造するための蓄電モジュール製造方法であって、
     前記電極の周縁部において、前記電極の第1面に前記端子を接合する端子接合工程と、
     前記周縁部において、前記第1面及び前記端子上に前記シール部材である第1シール部材を配置するシール配置工程と、
     前記第1シール部材を加熱して溶融させることで、前記第1面及び前記端子に前記第1シール部材を接合するシール接合工程と、
     を備え、
     前記端子接合工程では、前記第1面に交差する第2方向からみて、前記端子が前記電極の外部に引き出されるように前記端子を前記第1面に接合し、
     前記シール配置工程では、前記第2方向からみて、前記第1シール部材が、前記電極に重なる内側部分と前記電極に重ならない外側部分とを含むように前記第1シール部材を配置し、
     前記内側部分は、前記第2方向からみたときに、前記端子と前記端子の周囲の前記第1面に重なる第1領域と、第1領域に連続すると共に前記第1面に重なる第2領域とを含み、
     前記シール接合工程は、
     前記第1領域において、前記第1シール部材を前記端子に接合すると共に、前記第1シール部材を前記端子の周囲の前記第1面に接合する第1接合工程と、
     前記第1接合工程の後に、前記第2領域において、前記第1シール部材を前記第1面に接合する第2接合工程と、
     を含む、
     蓄電モジュール製造方法。
  2.  前記第2接合工程では、前記第1領域及び前記第2領域を同時に、且つ、前記第2領域への入熱量が前記第1領域への入熱量よりも大きくなるように前記シール部材を加熱し、前記シール部材の接合を行う、
     請求項1に記載の蓄電モジュール製造方法。
  3.  前記第2方向における前記シール部材の厚さは、前記第2方向における前記端子の厚さよりも大きく、
     前記第1接合工程では、前記第2方向について、前記第1領域における前記第1シール部材の前記第1面からの高さと、前記第2領域における前記第1シール部材の前記第1面からの高さとの差が、前記端子の厚さよりも小さくなるように、前記第1シール部材の加熱を行う、
     請求項1に記載の蓄電モジュール製造方法。
  4.  前記シール配置工程では、前記第2方向からみて前記内側部分に重なるように、且つ、前記電極の前記第1面とは反対側の第2面に接するように前記シール部材である第2シール部材を配置し、
     前記第1接合工程では、前記第1面と前記第2面との両側から前記第1シール部材及び前記第2シール部材のそれぞれにヒータを押し当てる、
     請求項1に記載の蓄電モジュール製造方法。
  5.  前記シール接合工程において、前記外側部分は、前記第2方向からみたときに前記第1シール部材の外縁を含む第3領域と、前記第2方向からみたときに前記第3領域と前記内側部分との間に位置する矩形枠状の第4領域と、を含み、
     前記第1接合工程では、前記第3領域が溶融しないように、前記第1シール部材の接合を行う、
     請求項1に記載の蓄電モジュール製造方法。
  6.  前記シール配置工程では、前記シール接合工程で前記第2方向からみて前記内側部分及び前記第4領域に重なるように、且つ、前記電極の前記第1面とは反対側の第2面に接するように前記シール部材である第2シール部材を配置し、
     前記第1接合工程では、前記第4領域において前記第1シール部材と前記第2シール部材とを溶着する、
     請求項5に記載の蓄電モジュール製造方法。
  7.  前記シール接合工程の後に、前記電極と前記電極に接合された前記シール部材とによって構成されるユニットを前記第1方向に沿って複数積層すると共に、互いに積層された複数の前記ユニットの前記シール部材を一体化することで、前記電極積層体及び前記封止体を構成する一体化工程、をさらに備える、
     請求項1に記載の蓄電モジュール製造方法。
  8.  前記一体化工程では、互いに積層された複数の前記ユニットの前記シール部材の前記第1方向からみたときの外縁を互いに溶着することで、複数の前記ユニットの前記シール部材を互いに一体化する、
     請求項7に記載の蓄電モジュール製造方法。
  9.  前記第1面は、4つの辺部分を含む矩形状を有しており、
     前記シール接合工程は、前記第1面の4つの前記辺部分のうちの前記端子が接合された第1辺部分以外の第2辺部分において、前記シール部材の接合を行う第3接合工程を含み、
     前記第2接合工程では、前記第1面の4つの前記辺部分のうちの前記第1辺部分において前記シール部材の接合を行うときに、前記第3接合工程と比較して前記シール部材に印加する面圧を大きくする、
     請求項1に記載の蓄電モジュール製造方法。
  10.  前記シール接合工程では、前記シール部材に対して、ガラスクロスを介してヒータを押し当てることにより、当該シール部材の加熱を行う、
     請求項1に記載の蓄電モジュール製造方法。
  11.  前記第1領域は、前記第2方向からみて前記端子と重なる重複領域と、前記第2方向からみて前記端子に重ならない非重複領域と、により構成され、
     前記非重複領域は、前記第2方向に交差する方向からみたときに、前記第1シール部材が前記端子上の前記重複領域の両端から前記第1面に向けて延在して前記第1面に接触する接触点のそれぞれと前記重複領域との間の領域を含み、
     前記第1接合工程では、前記重複領域において前記第1シール部材を前記端子に接合すると共に、前記非重複領域において前記第1シール部材を前記第1面に接合する、
     請求項1~10のいずれか一項に記載の蓄電モジュール製造方法。
