- the second external electrode 32 has a three-layer structure.
- the configuration of each layer of the second external electrode 32 is the same as the configuration of each layer of the first external electrode 31, so description thereof will be omitted.
- the first external electrode 31, particularly the first layer 31 A, will be described in detail below.
- the second external electrode 32 is similar to the first external electrode 31, and therefore a description thereof will be omitted.
- multiple voids P exist between the first layer 31A of the first external electrode 31 and the synthetic resin 13 in the element body 11.
- the synthetic resin 13 not only the synthetic resin 13 but also the metal magnetic particles 12 are exposed to the outside of the element body 11.
- Multiple voids P also exist between the first layer 31A of the first external electrode 31 and the metal magnetic particles 12 in the element body 11.
- the voids P are distributed throughout the area between the first layer 31A of the first external electrode 31 and the mounting surface 11A of the element body 11.
- the voids P referred to here refer to areas that are free of solid components at room temperature and normal pressure, and do not refer to so-called vacuum spaces. Therefore, the presence of gaseous components within the voids P is permitted.
- the boundary between the element body 11 and the first layer 31A of the inductor component 10 is viewed in cross section perpendicular to the mounting surface 11A of the element body 11.
- the average circular equivalent diameter of the voids P per location is 100 nm or less.
- the circular equivalent diameter is the diameter of a circle having an area equal to the area measured when the area of the voids P is measured in the cross section.
- the average circular equivalent diameter is calculated as follows: The interface between the first layer 31A and the synthetic resin 13 of the element body 11 is observed over a length of 500 ⁇ m, and the area of each void P present within the observed range is measured. Similar area measurement of the voids P and calculation of the circular equivalent diameter are repeated five or more times at different locations. The average of the circular equivalent diameters of all the voids P is then taken as the average circular equivalent diameter.
- the element body 11 has a recess 11B that is recessed from the mounting surface 11A toward the inside of the element body 11.
- the width of the opening edge of the recess 11B is smaller than the maximum width inside the recess 11B.
- the recess 11B has a shape that narrows toward the opening. Note that this recess 11B is formed during the manufacturing process of the inductor component 10, which will be described later, when metal magnetic particles 12 that were exposed from the mounting surface 11A of the element body 11 fall off.
- the first layer 31A of the first external electrode 31 is also present inside the recess 11B. In this embodiment, the first layer 31A of the first external electrode 31 fills the entire recess 11B.
- the thickness of the first layer 31A of the first external electrode 31 differs between the portion above the metal magnetic particles 12 and the portion above the synthetic resin 13 in the base body 11. Specifically, the average thickness T1 of the first layer 31A above the synthetic resin 13 is greater than the average thickness T2 of the first layer 31A above the metal magnetic particles 12. Note that in Figure 4, the boundary between the portion of the first layer 31A above the metal magnetic particles 12 and the portion above the synthetic resin 13 is shown imaginarily by a two-dot chain line.
- the average thickness T1 of the first layer 31A on the synthetic resin 13 is calculated as follows. First, a cross section including the boundary between the synthetic resin 13 and the first layer 31A of the element body 11 and perpendicular to the mounting surface 11A of the element body 11 is photographed using an electron microscope. Next, a measurement range is identified in the photographed image in a direction along the outer surface of the synthetic resin 13. The measurement range in this case is 10 ⁇ m or more. The measurement range may be a continuous range of 10 ⁇ m or more, or the total range of multiple different locations may be 10 ⁇ m or more. The cross-sectional area of the first layer 31A in the measurement range is then calculated by image processing. As will be described in detail later, the second layer 31B partially extends inside the first layer 31A.
- the entire area from the mounting surface 11A of the element body 11 to the outer surface of the first layer 31A is treated as being composed of the first layer 31A.
- the average thickness T1 of the first layer 31A on the synthetic resin 13 is determined by dividing the calculated cross-sectional area of the first layer 31A in the measurement range by the length of the measurement range.
- the average thickness T2 of the first layer 31A on the metal magnetic particles 12 can also be calculated in a similar manner by imaging a cross section including the boundary between the metal magnetic particles 12 and the first layer 31A.
- the average thickness Tb of the first layer 31A on the element body 11 is 3 ⁇ m or less. Furthermore, the average thickness Tb of the first layer 31A on the element body 11 is greater than the average thickness Tc of the first layer 31A on the end face 22A of the first end 22 of the internal wiring 21.
- the average thickness Tb of the first layer 31A on the element body 11 is calculated as follows. First, a cross section including the boundary between the element body 11 and the first layer 31A and perpendicular to the mounting surface 11A of the element body 11 is photographed using an electron microscope. Next, an observation range is identified in the photographed image in a direction along the mounting surface 11A of the element body 11. The observation range in this case is 100 ⁇ m or more. The observation range may be a continuous range of 100 ⁇ m or more, or the total length of the observation range at multiple different locations may be 100 ⁇ m or more. Then, the proportion A of the length of the synthetic resin 13 in contact with the first layer 31A within the length of the observation range is calculated as a percentage. The value derived using the following formula is then defined as the average thickness Tb of the first layer 31A on the element body 11.
- the average thickness Tb of the first layer 31A on the base body 11 is calculated by taking into account the average thickness T1 of the first layer 31A on the synthetic resin 13 and the average thickness T2 of the first layer 31A on the metal magnetic particles 12, and the proportion of synthetic resin 13 and metal magnetic particles 12 present on the mounting surface 11A.
- the average thickness Tc of the first layer 31A on the end surface 22A of the first end portion 22 can be calculated in the same way as the average thickness T1 and the average thickness T2, by capturing a cross section including the boundary between the end surface 22A and the first layer 31A.
- the first layer 31A has a plurality of continuous pores ST.
- the first layer 31A has a copper portion P1 made primarily of Cu.
- the copper portion P1 has a structure in which Cu is distributed in a spongy manner.
- the copper portion P1 is shown as a portion where the Cu concentration is equal to or greater than a specified value. Therefore, the copper portion P1 is shown as being locally distributed. In reality, the copper portion P1 is distributed throughout the entire area between the base body 11 and the second layer 31B.
- the first layer 31A is shown schematically as if it were a uniform layer made up of the copper portion P1.
- the continuous pores ST open on the outer surface of the first layer 31A facing the second layer 31B.
- the second layer 31B is also present inside the continuous pores ST.
- the second layer 31B fills almost the entire area of the continuous pores ST.
- the second layer 31B extends through the continuous pores ST to the end face 22A of the first end 22 of the internal wiring 21.
- the portion of the first external electrode 31 extending from the mounting surface 11A of the element body 11 or the end face 22A of the first end 22 to the outer surface of the first layer 31A is defined as the specific portion SP.
- the specific portion SP is then divided into two equal parts, an inner layer L1 on the element body 11 side and an outer layer L2 on the opposite side of the element body 11, in a direction perpendicular to the mounting surface 11A.
- the proportion of the copper portion P1 of the first layer 31A in the outer layer L2 is greater than the proportion of the copper portion P1 of the first layer 31A in the inner layer L1.
- the Cu concentration is higher in areas farther from the element body 11.
- the elements present in the specific portion SP and the concentrations of each element can be observed using TEM-EDX (energy dispersive X-ray spectroscopy).
- the midpoint of the line segment connecting any point on the mounting surface 11A of the element body 11 or the end face 22A of the first end 22 to the outer surface of the first layer 31A in the shortest distance is defined as the midpoint from the mounting surface 11A of the element body 11 or the end face 22A of the first end 22 to the outer surface of the first layer 31A. Therefore, when midpoints are similarly determined at countless points, the line tracing these midpoints becomes the virtual boundary line between the inner layer L1 and the outer layer L2.
- the first layer 31A has, in addition to the copper portion P1, multiple metal-containing portions P2 containing Si, Zn, and P.
- the insulating coating 12B of the metal magnetic particle 12 is made of zinc phosphate glass. Therefore, the metal-containing portions P2 contain Si and Zn as metal elements other than Cu contained in the insulating coating 12B. Note that in FIG. 5, the metal-containing portions P2 are illustrated with dots to indicate their separate existence from the copper portion P1, but the metal-containing portions P2 may also contain Cu, just like the copper portion P1.
- the average circular equivalent diameter of each metal-containing portion P2 is 0.01 ⁇ m or more and 10 ⁇ m or less. Note that the average circular equivalent diameter of the metal-containing portions P2 can be calculated in the same manner as for the voids P, using an image obtained by TEM-EDX.
- the method for manufacturing the inductor component 10 includes an element preparation step S11, a rounded chamfering step S12, a coating step S13, a light baking step S14, and a plating step S15.
- an element body 11 is prepared with the internal wiring 21 disposed therein.
- the element body 11 at this stage has not yet been subjected to R-chamfering and the first external electrode 31 and second external electrode 32 have not yet been formed.
- the element body 11 at this stage can be formed, for example, as follows: First, the internal wiring 21 is wound into a predetermined shape. Then, the formed internal wiring 21 is placed in a mold having a rectangular cavity together with a mixture of metal magnetic particles 12, synthetic resin 13, and other binder components. In this state, pressing and heating are performed to obtain the element body 11 with the internal wiring 21 disposed therein and the synthetic resin 13 hardened. Note that the element body preparation process S11 does not depend on the manufacturing process of the element body 11, and it is sufficient if the element body 11 can be obtained by any means.
- the R-chamfering process S12 is performed.
- the element body 11 prepared in the element body preparation process S11 is R-chamfered.
- One example of a method for R-chamfering is barrel polishing.
- This R-chamfering process S12 results in an element body 11 with R-chamfered corners.
- some of the metal magnetic particles 12 exposed on the surface of the element body 11 fall off, forming recesses 11B that are recessed into the mounting surface 11A of the element body 11.
- the application step S13 is performed.
- conductive paste is applied to two locations on the mounting surface 11A of the element body 11. Specifically, the conductive paste is applied to a portion of the mounting surface 11A corresponding to the first end 22 of the internal wiring 21 and a portion corresponding to the second end 26 of the internal wiring 21. At this time, the conductive paste is applied so as to straddle the mounting surface 11A of the element body 11 and the first end 22 of the internal wiring 21. Similarly, the conductive paste is applied so as to straddle the mounting surface 11A of the element body 11 and the second end 26 of the internal wiring 21.
- the conductive paste is a complex ink.
- the conductive paste of the complex ink is created as follows: First, an amine compound such as 2-ethylhexylamine is mixed with an alcohol amine such as 2-amino-2-methylpropanol. Then, a silicon component such as silicone resin is added in an amount of 10-300 wt% relative to the weight of Cu alone. Copper formate is then added and dissolved to create the conductive paste. In this embodiment, the conductive paste does not possess conductivity. In other words, the conductive paste itself is an insulator.
- the light-firing process S14 is performed. Specifically, in this light-firing process S14, light of a wavelength that can be absorbed by the conductive paste is irradiated onto the conductive paste applied to the element body 11. In this light-firing process S14, light is irradiated multiple times, with each irradiation lasting approximately a few milliseconds. The number of irradiations and the light intensity are adjusted so that the total energy imparted to the conductive paste by the multiple irradiations is several to several tens of joules per square centimeter.
- This light-firing process S14 sinters the conductive paste, forming the solid, conductive first layer 31A of the first external electrode 31. Furthermore, while the copper portion P1 of the first layer 31A is in close contact with the element body 11, multiple gaps P are formed between the first layer 31A and the mounting surface 11A of the element body 11.
- the first layer of the second external electrode 32 is formed in a similar manner.
- the plating step S15 is performed.
- the first layer 31A of the first external electrode 31 and the first layer of the second external electrode 32 are electroplated with nickel. This forms the second layer 31B of the first external electrode 31 and the second layer of the second external electrode 32.
- the second layer 31B of the first external electrode 31 and the second layer of the second external electrode 32 are electroplated with tin. This forms the third layer 31C of the first external electrode 31 and the third layer of the second external electrode 32. In this manner, the inductor component 10 is formed.
- multiple voids P exist between the first layer 31A of the first external electrode 31 and the synthetic resin 13 of the element body 11.
- stress occurs at the interface between the Cu contained in the first layer 31A and the synthetic resin 13 due to the difference in thermal expansion coefficient between the two.
- the voids P can release the stress generated at the interface by changing shape, for example.
- the voids P can function as spaces for alleviating stress. Therefore, even if the inductor component 10 is exposed to a temperature change, peeling of the first layer 31A from the synthetic resin 13 of the element body 11 can be suppressed.
- the average circular equivalent diameter of the voids P per location is 100 nm or less. With voids P of this size, the presence of the voids P is unlikely to adversely affect the bonding strength of the first layer 31A to the synthetic resin 13 of the base body 11.
- the first layer 31A is in contact with at least the synthetic resin 13.
- the average thickness T1 of the first layer 31A on the synthetic resin 13 is greater than the average thickness T2 of the first layer 31A on the metal magnetic particles 12.
- the average thickness Tb of the first layer 31A on the element body 11 is greater than the average thickness Tc of the first layer 31A on the end face 22A of the first end 22 of the internal wiring 21.
- the thickness Tb of the first layer 31A on the element body 11 relatively large.
- the average thickness Tb of the first layer 31A on the base body 11 is 3 ⁇ m or less.
- the presence of the voids P can prevent the first layer 31A from peeling off. Therefore, even if the first layer 31A has a thin average thickness Tb of 3 ⁇ m or less on the base body 11, a highly reliable first layer 31A that is less likely to peel off can be obtained.
- the effect of the configuration having the voids P is particularly favorable for a first layer 31A having a thin average thickness of 3 ⁇ m or less on the base body 11.
- the first layer 31A of the first external electrode 31 fills the entire recess 11B.
- This configuration also has the effect of making the first layer 31A less likely to peel off from the element body 11 due to the so-called anchor effect.
- the second layer 31B exists inside the continuous pores ST of the first layer 31A. This configuration provides a so-called anchor effect, which makes it difficult for the second layer 31B to peel off from the first layer 31A.
- the second layer 31B extends through the continuous pores ST to the end face 22A of the first end 22 of the internal wiring 21.
- the proportion of the copper portion P1 of the first layer 31A in the outer layer L2 is greater than the proportion of the copper portion P1 of the first layer 31A in the inner layer L1. This large proportion of the copper portion P1 in the outer layer L2 improves the bonding strength of the first layer 31A to the Ni contained in the second layer 31B that contacts the outer surface of the outer layer L2.
- the first layer 31A has, in addition to the copper portion P1, a plurality of metal-containing portions P2 containing Zn and Si.
- the Zn and Si contained in these metal-containing portions P2 are likely to originate from the insulating coating 12B of the metal magnetic particles 12. Furthermore, if the components of the insulating coating 12B penetrate into the first layer 31A of the first external electrode 31, it is likely that the Cu component of the first layer 31A also reaches the metal magnetic particles 12. In this way, if the components of the first layer 31A and the metal magnetic particles 12 are mixed together, high bonding strength between the two can be expected. Furthermore, the average circular equivalent diameter of the metal-containing portions P2 is 0.01 ⁇ m or more and 10 ⁇ m or less. With this size, the presence of the metal-containing portions P2 is unlikely to adversely affect the electrical conductivity and other properties of the first layer 31A.
- the second layer 31B of the first external electrode 31 contains Ni
- the third layer 31C contains Sn.
- the second layer 31B and the third layer 31C can be formed by electrolytic plating.
- the internal wiring 21 is a wound inductor wiring.

<変更例>
