Abstract
複数の反射面を精度よく配置できる反射光学系、反射光学系の製造方法、光学装置及び投射型表示装置を提供する。反射光学系は、光路に沿って順に、曲面形状を有する第1反射面と、2つの曲面形状を有する第2反射面と、を有する。第1反射面は、第1接合面を有する第1光学素子に備えられる。第2反射面は、第2接合面を有する第2光学素子に備えられる。反射光学系は、第1接合面と第2接合面とが接合される。
Description
本発明は、反射光学系、反射光学系の製造方法、光学装置及び投射型表示装置に係り、特に、第1反射面及び第2反射面を有する反射光学系、反射光学系の製造方法、光学装置及び投射型表示装置に関する。
特許文献1には、凹面鏡である主光学素子と、凸面鏡である副光学素子と、を有する光学装置が記載されており、所定のマウントを使用することで、光学成分のアライメントの複雑さを単純にすることが提案されている。
本開示の技術に係る1つの実施形態は、複数の反射面を精度よく配置できる反射光学系、反射光学系の製造方法、光学装置及び投射型表示装置を提供する。
(1)光路に沿って順に、曲面形状を有する第1反射面と、2つの曲面形状を有する第2反射面と、を有する反射光学系であって、第1反射面が、第1接合面を有する第1光学素子に備えられ、第2反射面が、第2接合面を有する第2光学素子に備えられ、第1接合面と第2接合面とが接合された、反射光学系。
(2)接合により、第1反射面と第2反射面とが所定のアライメント精度で配置される、(1)に記載の反射光学系。
(3)アライメント精度は、第1反射面と第2反射面との間隔精度が、±0.02mm以下、及び/又は、第1反射面と第2反射面との相対倒れ精度が、±0.01分以下である、(2)に記載の反射光学系。
(4)第1反射面は、第1光学素子の第1接合面側に備えられ、第2反射面は、第2光学素子の第2接合面側に備えられる、(1)から(3)のいずれか1つに記載の反射光学系。

以下、添付図面に従って本発明の好ましい実施の形態について詳説する。
ここでは、投射型表示装置に搭載される投射光学系に本発明を適用した場合を例に説明する。特に、本実施の形態では、縮小側から順に、屈折光学系と、反射光学系と、を備え、かつ、反射光学系が、光路に沿って縮小側から順に、第1反射面と、第2反射面と、第3反射面と、を備えた投射光学系に本発明を適用した場合を例に説明する。本構成によれば、コンパクトな構成で至近距離から投射できる投射光学系を提供できる。一方、このような構成の投射光学系は、反射面により、入射角の誤差分が出射時に倍になって出射されるという課題がある。ゆえに、所望の光学性能(解像及びディストーション等)を実現するには、個々の部品精度だけではなく、アライメント精度も要求される。本実施形態は、複数の反射面を精度よく配置できる投射光学系を提供する。本実施の形態において、投射光学系は、光学装置の一例である。
[投射光学系の構成]
図1及び図2は、投射光学系の構成の一例を示す側面断面図及び平面断面図である。

図1及び図2において、x、y、zは、それぞれ互いに直交する3軸の方向を示している。便宜上、x軸及びz軸の方向を水平方向、y軸の方向を鉛直方向(上下方向)とする。また、水平方向において、x軸の方向を左右方向、z軸の方向を前後方向(図1及び図2の左側を前方向、右側を後方向)とする。
なお、図1及び図2では、左側を拡大側、右側を縮小側として記載している。また、図1では、光束として、最小画角の光束A及び最大画角の光束Bを併せて記載している。更に、図1及び図2では、投射型表示装置に搭載される場合を想定して、色合成部又は照明光分離部に用いられるフィルタ及びプリズム等を想定した光学部材PPと、ライトバルブの画像表示面(縮小側結像面)Simも合わせて記載している。
図1及び図2に示すように、本実施の形態の投射光学系1は、縮小側から順に、屈折光学系GLと、反射光学系GRと、を備える。
屈折光学系GLは、光路上における屈折光学系GLと反射光学系GRとの間に第1中間像M1を形成する。反射光学系GRは、第1中間像M1を拡大側結像面に再結像させるように構成される。 このように、第1中間像M1を形成する構成を採用することで、反射光学系GR内の各反射面のサイズを小さくでき、かつ、全系の焦点距離を短くできる。
屈折光学系GLは、複数枚のレンズを含む。なお、図1及び図2では、便宜上、屈折光学系GLを1枚のレンズで記載している。屈折光学系GLは、全ての光学面が、屈折光学系GLの光軸Zを中心とする回転対称面で構成されることが好ましい。これにより、屈折光学系GLの構造を簡略化できる。
反射光学系GRは、縮小側から光路に沿って順に、第1反射面R1と、第2反射面R2と、第3反射面R3と、を有する。このように、光を複数回反射させて、実質的な光路長を長くすることで、全体を小型化しつつ、各反射面のパワーを低減できる。各反射面のパワーを低減できることにより、収差の発生を低減できる。これにより、屈折光学系GLの収差補正量の負担を軽減できる。また、これにより、強い非球面を有するレンズを使用しなくても、屈折光学系GLにおいて、レンズ枚数を少なくできる。また、色収差の発生しない3枚の反射面を設けることにより、投射光学系全体での色収差の発生を低減できる。
本実施の形態では、第1反射面R1及び第3反射面R3が、第1光学素子10に備えられ、第2反射面R2が、第2光学素子20に備えられる。第1反射面R1及び第3反射面R3を1つの光学素子(第1光学素子10)に備えることにより、部品点数を削減できる。また、組み立ての際に、両者の間の相対的な位置調整を不要にできる。なお、図1に示す第1光学素子10において、屈折光学系GLの光軸Zを挟んで、上側の反射面が第1反射面R1を構成し、下側の反射面が第3反射面R3を構成する。
図3は、第1光学素子の構成の一例を示す斜視図である。
図3に示すように、第1光学素子10は、前後に平行な面を有するブロック状の形状を有し、後面側(第1接合面側)に第1反射面R1及び第3反射面R3が備えられる。本実施の形態では、第1反射面R1及び第3反射面R3が、同じ面形状を有し、かつ、連続する1つの面で構成される。すなわち、半球状の1つの面で構成される。これにより、製造性を良好にできる。一例として、本実施形態では、第1反射面R1及び第3反射面R3が、同じ非球面形状又は同じ自由曲面形状を有する。ここで、同じ非球面形状又は同じ自由曲面形状とは、非球面又は自由曲面を定義する式及び係数が同じであることを意味する。
図4は、第2光学素子の構成の一例を示す斜視図である。
図4に示すように、第2光学素子20は、前後に平行な面を有する平板状の形状を有し、前面側(第2接合面側)に第2反射面R2が備えられる。本実施の形態では、第2反射面R2が、2つの曲面形状を有する。すなわち、第1曲面R2a及び第2曲面R2bを有する。第1曲面R2a及び第2曲面R2bは、屈折光学系GLの光軸Zを通る鉛直な軸に対し、水平方向(x方向)に対称な形状を有する。本実施形態では、第1曲面R2a及び第2曲面R2bが、非球面形状又は自由曲面形状を有する。
なお、第1反射面R1及び第3反射面R3は、凹面形状であることが好ましい。最も拡大側にある第3反射面R3を収束作用のある凹面とすることにより、光線が発散する凸面とする場合と比べて、第3反射面R3を小型化できる。
第1反射面R1及び第3反射面R3を凹面形状とする場合、第2反射面R2は、凸面形状とすることが好ましい。これにより、反射光学系GRの各反射面の形状の配置が、凹面、凸面、凹面となる。これにより、反射光学系全体のパワーを適切に保ちつつ、広角化と小型化の両立が可能となる。
反射光学系GRは、光路上における第2反射面R2と第3反射面R3との間に第2中間像M2を形成することが好ましい。このように、第2中間像M2を形成する構成を採用することで、第3反射面R3の焦点距離を短くできる。これにより、第3反射面R3を小型化でき、更に、広角化にも有利にできる。
また、第2中間像M2を形成する位置を、第2反射面R2と第3反射面R3との間とすることで、第1反射面R1と第2反射面R2との間に中間像を形成する場合に比べて、投射光学系1の全体を小型化できる。すなわち、第1反射面R1と第2反射面R2との間に中間像を形成する構成の場合、光路長確保のために、第1反射面R1と屈折光学系GLと間隔を大きく取らざるを得ず、必然的に第1反射面R1が大型化する。第2反射面R2と第3反射面R3の間に第2中間像M2を形成することで、第1反射面R1を小型化でき、延いては投射光学系1の全体を小型化できる。
また、第3反射面R3から拡大側に向かう最大画角の主光線は、反射光学系内で縮小側から拡大側に向かう最大画角の主光線と2回交わることが好ましい。これにより、反射光学系全体を小型化できる。ここで、反射光学系内とは、屈折光学系GLから出射後、拡大側に向かう光線の光路内を意味する。なお、開口絞りが無い光学系においては、最小画角の光束の上側の最大光線と、最小画角の光束の下側の最大光線との二等分角線を主光線とする。
また、本実施の形態において、第2光学素子20は、図1に示すように、屈折光学系GLの光軸Zの方向において、第1光学素子10と屈折光学系GLとの間に配置され、かつ、屈折光学系GLの一部を遮蔽する位置に配置される。すなわち、最も拡大側に位置するレンズの前面の一部を遮蔽する位置に配置される。具体的には、図1に示すように、最も拡大側に位置するレンズの前面に対し、光軸Zよりも下側の領域を遮蔽する位置に配置される。
このように屈折光学系GLの一部を遮蔽して配置される第2光学素子20は、少なくとも屈折光学系GLを遮蔽する部位の外周に光吸収層を備えることが好ましい。これにより、迷光を抑制できる。一例として、本実施の形態では、図4に示すように、第2光学素子20の外周に光吸収層が備えられる。なお、図4において、クロスハッチングで示す領域が、光吸収層を有する領域である。光吸収層は、反射面を構成する面を除くすべての面に備えてもよい。
光吸収層は、たとえば、外周面に艶消しの黒色被膜を形成することで生成される。この他、植毛処理、遮光線等、外周面に公知の反射抑制処理を施すことにより、外周面に光吸収層を備えることができる。
第1光学素子10及び第2光学素子20の素材については、特に限定されない。たとえば、樹脂、ガラス、金属、及び、セラミックス等を素材として使用できる。また、反射面については、たとえば、アルミニウム、銀、金等による金属膜コーティング、及び、誘電体膜コーティング等により生成できる。なお、投射光学系に使用する場合は、耐熱性を有する素材を用いることが好ましい。
第1光学素子10及び第2光学素子20は、互いに対向する面同士が接合されて、一体化される。具体的には、第1光学素子10の後面の下側部分と、第2光学素子20の前面の下側部分とが接合されて、一体化される。接合により、第1反射面R1及び第3反射面R3が、第2反射面R2に対し、所定の位置に配置される。すなわち、第1反射面R1及び第3反射面R3が、第2反射面R2に対し、位置決めされて配置される。この点の詳細については、後述する。
[保持構造]

図5から図8に示すように、反射光学系GR及び屈折光学系GLは、ベース30に組み付けられて、一体化される。
[ベース]
ベース30は、水平部30H及び垂直部30Vを備えたL字状の形状を有する。

ベース30の水平部30Hは、投射光学系1を搭載対象の機器(本実施の形態では投射型表示装置)に取り付ける際の取り付け部として機能する。投射光学系1は、ベース30をネジで固定して、搭載対象の機器に取り付けられる。水平部30Hには、ネジの取り付け部として、複数個所(本実施の形態では2個所)に貫通穴31が備えられる。
ベース30には、垂直部30Vの上部にレンズマウント32が備えられる。レンズマウント32は、屈折光学系GLの保持部である。屈折光学系GLは、レンズ鏡筒LBに収容されて、レンズマウント32に装着される。レンズマウント32は、ベース30上の所定の位置に所定の姿勢で屈折光学系GLを保持する。具体的には、光軸Zが、ベース30の水平部30Hと平行、かつ、ベース30の垂直部30Vと直交する姿勢で保持する。
ベース30は、垂直部30Vの前面部分が、反射光学系GRの保持部として機能する。垂直部30Vの前面は、平面で構成される。反射光学系GRは、たとえば、ベース30の垂直部30Vの前面に接着されて、取り付けられる。より具体的には、第2光学素子20をベース30の垂直部30Vに接着することで、ベース30に取り付けられる。
[反射光学系の保持構造]
図9は、反射光学系の構成を示す斜視図である。図10は、反射光学系の構成を示す側面図である。図11は、反射光学系の構成を示す側面断面図である。また、図12及び図13は、反射光学系の分解斜視図である。なお、図12は、反射光学系を後面側から見た分解斜視図であり、図13は、反射光学系を前面側から見た分解斜視図である。

上記のように、反射光学系GRは、第1光学素子10と第2光学素子20とを接合することで一体化される。そして、接合により、第1反射面R1及び第3反射面R3が、第2反射面R2に対し、所定の位置に配置される。すなわち、第1反射面R1及び第3反射面R3が、第2反射面R2に対し、位置決めされて配置される。
第1光学素子10及び第2光学素子20は、互いに対向する面同士が接合される。第1光学素子10が、第2光学素子20と接合される面を第1接合面10Pとする。また、第2光学素子20が、第1光学素子10と接合される面を第2接合面20Pとする。
第1光学素子10は、後面が第2光学素子20と対向する面である。よって、第1光学素子10は、後面に第1接合面10Pが備えられる。本実施の形態では、第1反射面R1及び第3反射面R3の領域を除いて、第1光学素子10の後面が1つの平面で構成される。すなわち、段差のない面で構成される。第1光学素子10のうち第3反射面R3の下側の部分が、第1接合面10Pを構成する。図12において、斜線で示す領域は、第1光学素子10の第1接合面10Pを構成する領域である。
第2光学素子20は、前面が第1光学素子10と対向する面である。よって、第2光学素子20は、前面に第2接合面20Pが備えられる。本実施の形態では、第2反射面R2の領域を除いて、第2光学素子20の前面が1つの平面で構成される。すなわち、段差のない面で構成される。第2光学素子20の前面うち第2反射面R2の領域を除く平面の部分(第2反射面R2の下側の部分)が、第2接合面20Pを構成する。図13において、斜線で示す領域は、第2光学素子20の第2接合面20Pを構成する領域である。
第1光学素子10は、第1基軸Z1を基準にして、第1接合面10Pが形成される。第1基軸Z1は、第1光学素子10の組み付けの基準となる軸である。第1光学素子10は、第1基軸Z1が、屈折光学系GLの光軸Zと一致するように組み付けられる。本実施の形態では、第1接合面10Pが、第1基軸Z1と直交する面として形成される。上記のように、本実施の形態の第1光学素子10は、第1反射面R1及び第3反射面R3を除く後面の全体が1つの平面で構成される。よって、第1光学素子10は、第1反射面R1及び第3反射面R3を除く後面の全体が第1基軸Z1と直交して形成される。
第1光学素子10は、第1基軸Z1及び第1接合面10Pを基準にして、第1反射面R1及び第3反射面R3が形成される。すなわち、第1基軸Z1及び第1接合面10Pを基準にして、第1反射面R1及び第3反射面R3が所定の位置に所定の姿勢で配置される。
第2光学素子20は、第2基軸Z2を基準にして、第2接合面20Pが形成される。第2基軸Z2は、第2光学素子20の組み付けの基準となる軸である。第2光学素子20は、第2基軸Z2が、屈折光学系GLの光軸Zと一致するように組み付けられる。よって、反射光学系GRにおいて、第1光学素子10の第1基軸Z1及び第2光学素子20の第2基軸Z2は共通の軸(同軸上に位置する軸)として構成される。本実施の形態では、第2接合面20Pが、第2基軸Z2と直交する面として形成される。上記のように、本実施の形態の第2光学素子20は、前面の第2反射面R2を除いた領域が第2接合面20Pとして構成される。よって、第2光学素子20は、前面の第2反射面R2を除く領域が第2基軸Z2と直交して形成される。
第2光学素子20は、第2基軸Z2及び第2接合面20Pを基準にして、第2反射面R2が形成される。すなわち、第2基軸Z2及び第2接合面20Pを基準にして、第2反射面R2が所定の位置に所定の姿勢で配置される。特に、本実施の形態の第2光学素子20は、第2反射面R2を構成する2つの曲面(第1曲面R2a及び第2曲面R2b)が、第2基軸Z2及び第2接合面20Pを基準にして、所定の位置に所定の姿勢で配置される。
第2光学素子20の後面は、反射光学系GRをベース30に取り付ける際の接着面として用いられる。第2光学素子20の後面は、第2基軸Z2に対し直交する面で構成される。
以上の構成により、第1接合面10Pと第2接合面20Pとを接合して、第1光学素子10と第2光学素子20とを一体化すると、各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)が、第1基軸Z1及び第2基軸Z2の方向において、所定の位置関係で配置される。すなわち、第1接合面10Pと第2接合面20Pとの接合面を基準として、各反射面がそれぞれ所定の位置に配置される。
このように、本実施の形態の反射光学系GRは、第1光学素子10に備えられた第1接合面10Pと、第2光学素子20に備えられた第2接合面20Pとを接合することで、各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)が、所定の位置に配置される。各反射面を精度よく配置するには、各光学素子において、反射面及び接合面が精度よく形成されていることが要求される。本実施の形態では、各反射面を所定のアライメント精度で配置し得る精度で各光学素子に反射面及び接合面が形成される。すなわち、第1接合面10Pと第2接合面20Pとを接合した場合に、各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)が所定のアライメント精度で配置され得る精度で、第1光学素子10及び第2光学素子20に反射面(第1反射面R1、第2反射面R2及び第3反射面R3)、及び、接合面(第1接合面10P及び第2接合面20P)が形成される。
一例として、本実施の形態におけるアライメント精度は、第1反射面R1と第2反射面R2との間隔精度が±0.02mm以下、かつ、第1反射面R1と第2反射面R2との相対倒れ精度が±0.01分以下である。
図14は、間隔精度及び相対倒れ精度を説明する図である。図14において、(A)は、間隔精度について説明する図であり、(B)は、相対倒れ精度について説明する図である。
間隔精度は、第1反射面R1と第2反射面R2との間の面間隔(距離)の精度である。間隔精度は、要求される面間隔Dとの偏差として規定される。一例として、本実施の形態では、この間隔精度(偏差)が、±0.02mm以下とされる。
相対倒れ精度は、第1反射面R1に対する第2反射面R2の相対的な傾き度合いの精度である。相対倒れ精度は、両面間の角度偏差として規定される。両面間の相対的な倒れにより、基軸間に倒れが生じる。すなわち、第1基軸Z1に対し第2基軸Z2が相対的に傾く(倒れる)。一例として、本実施の形態では、第1反射面R1と第2反射面R2との相対倒れ精度が、±0.01分以下とされる。
上記のように、本実施の形態の反射光学系GRは、第1反射面R1及び第3反射面R3が、同じ面形状を有する。したがって、第1反射面R1と第2反射面R2との間隔精度を±0.02mm以下とすることで、第3反射面R3と第2反射面R2との間隔精度についても±0.02mm以下とされる。また、とすることで、第3反射面R3と第2反射面R2との相対倒れ精度についても±0.01分以下とされる。
要求される精度で光学素子に反射面及び接合面を形成するためには、反射面と接合面とを同一加工面とすることが好ましい。同一加工面とは、同一加工機上で一度に加工される面のことをいう。ここで、一度に加工とは、加工の同時性を意味するものではなく、ワークの載せ替え等を行うことなく加工することを意味する。たとえば、研削又は切削により反射面及び接合面を加工する場合、ワークをワークの保持手段(たとえば、ワークテーブル等)から取り外すことなく加工することを意味する。より好ましくは、同じ工具で連続的に加工する。すなわち、工具を交換することなく加工する。
第1反射面R1及び第3反射面R3と第1接合面10Pとを同一加工面とし、かつ、第2反射面R2と第2接合面20Pとを同一加工面として、第1光学素子10及び第2光学素子20を加工することにより、第1反射面R1と第2反射面R2との間隔精度を±0.01mm以下とすることが可能である(2×±0.005mm=±0.01mm)。また、第1反射面R1と第2反射面R2との相対倒れ精度については、Φ100mmとした場合、±0.006分以下とすることが可能である(2×±0.003分=±0.006分)。
一方、反射面と接合面とを別加工した場合、実現可能な間隔精度は、±0.04mmであり(2×±0.02mm=±0.04mm)、相対倒れ精度は、±0.023である(2×±0.011分≒±0.023分)。なお、ここでの別加工とは、反射面と接合面とを別の加工機で加工する他、一方の面を加工後、一度ワークを取り外して、他方の面を同じ加工機で加工する場合を含む。
このように、反射面と接合面とを同一加工面とし、同一加工機上で一度に加工することで、必要な精度で第1光学素子10及び第2光学素子20を製造できる。
第1光学素子10及び第2光学素子20を樹脂成形する場合は、成形用金型を同一加工機で加工する。すなわち、成型用金型において、光学素子の反射面及び接合面を成形する面を同一加工面とし、同一加工機上で一度に加工する構成とする。
図15は、第1光学素子を樹脂成形する成形用金型の一例を示す図である。図15は、2枚プレートタイプの例を示している。
成型用金型50は、固定側型板51及び可動側型板52を有する。図15に示す例では、可動側型板52において、第1反射面R1及び第3反射面R3、並びに、第1接合面10Pが成形される。第1反射面R1及び第3反射面R3は、可動側型板52の第1成形面52Aで成形され、第1接合面10Pは、可動側型板52の第2成形面52Bで成形される。この場合、第1成形面52A及び第2成形面52Bが同一加工面とされ、同一加工機上で一度に加工される。
このように加工された成型用金型を使用して第1光学素子10及び第2光学素子20を樹脂成形することにより、必要な精度で第1光学素子10及び第2光学素子20を製造できる。すなわち、組み付けた際に所望のアライメント精度を実現し得る精度で第1光学素子10及び第2光学素子20を製造できる。
[組み立て]
次に、本実施の形態の投射光学系1の組み立て方法について説明する。

まず、反射光学系GRを組み合立てる。
反射光学系GRは、第1光学素子10と第2光学素子20とを一体化させることにより組み立てられる。
第1光学素子10及び第2光学素子20は、互いの接合面を接合することにより一体化される。すなわち、第1光学素子10に備えられた第1接合面10Pと、第2光学素子20に備えられた第2接合面20Pとを接合することにより一体化される。
第1接合面10Pと第2接合面20Pとを接合することにより、第1光学素子10の備えられた第1反射面R1及び第3反射面R3と、第2光学素子20に備えられた第2反射面R2とが、所定の位置関係で配置される。
接合により各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)は、所定のアライメント精度で配置される。本実施の形態では、第1反射面R1と第2反射面R2との間隔精度が±0.01mm以下、第1反射面R1と第2反射面R2との相対倒れ精度が±0.006分以下の精度で配置される。第3反射面R3と第2反射面R2との間においても、間隔精度が±0.01mm以下、相対倒れ精度が±0.006分以下の精度で配置される。
第1光学素子10及び第2光学素子20は、互いの基軸が同軸上に位置するように位置調整されて、互いの接合面が接着される。すなわち、第1基軸Z1と第2基軸Z2とが同軸上に位置するように位置調整されて、第1接合面10Pと第2接合面20Pとが接着される。使用する接着剤の種類は、特に限定されない。ただし、固化時間が早いものが好ましい。たとえば、紫外線硬化型接着剤、及び、2液硬化型接着剤等を使用できる。
次に、屈折光学系GL及び反射光学系GRをベース30に組み付ける。
まず、屈折光学系GLをベース30に組み付ける。屈折光学系GLは、レンズマウント32に装着することにより、ベース30に組み付けられる。
次に、反射光学系GRをベース30に組み付ける。反射光学系GRは、ベース30の垂直部30Vの前面部分に接着することにより、ベース30に組み付けられる。反射光学系GRは、第2光学素子20の後面を接着面として、ベース30の垂直部30Vの前面部分に接着する。反射光学系GRは、第2光学素子20の後面をベース30の垂直部30Vの前面に当接させることで、第2基軸Z2が、屈折光学系GLの光軸Zと平行に配置される。反射光学系GRは、第2基軸Z2が屈折光学系GLの光軸Zと同軸上に位置するように位置調整されて、ベース30に接着される。
以上の工程で、投射光学系1の組み立てが完了する。組み立てられた投射光学系1は、屈折光学系GLと反射光学系GRとが所定の配置関係で配置される。また、反射光学系GRにおいて、各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)が、所定のアライメント精度で配置される。これにより、高い投射性能(解像及びディストーション等)を実現できる。
[反射光学系の製造方法]
ここでは、第1光学素子10及び第2光学素子20の製造を含む反射光学系の製造方法について説明する。

(1)ガラス、金属及びセラミックス等で生成する場合
まず、第1光学素子10及び第2光学素子20をガラス、金属及びセラミックス等で製造する場合について説明する。この場合、たとえば、研削又は切削により第1光学素子10及び第2光学素子20を製造する。

同様にして、第2光学素子20を生成する(ステップS2)。すなわち、同一加工機上で第2反射面R2及び第2接合面20Pを加工して、第2光学素子20を生成する。第1光学素子10と同様に、第2反射面R2が、非球面及び自由曲面等の曲面で構成される場合は、非球面加工機及び自由曲面加工機等の加工機を用いて素材を加工し、第2光学素子20を生成する。
次に、第1光学素子10及び第2光学素子20に形成された各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)を鏡面化する(ステップS3)。たとえば、アルミニウム等による金属膜コーティングを施して鏡面化する。
また、必要に応じて、第2光学素子20の外周に反射抑制処理を施す。すなわち、外周に艶消しの黒色被膜等を形成して、光吸収層を設ける。
最後に、第1接合面10Pと第2接合面20Pとを接合し、第1光学素子10と第2光学素子20とを一体化する(ステップS4)。たとえば、接合面同士を接着して、一体化する。
このように、各光学素子の反射面及び接合面を同一加工機上で加工し、組み立てる。これにより、各反射面を精度よく配置できる。
(2)樹脂成形する場合
次に、第1光学素子10及び第2光学素子20を樹脂成形品とし、樹脂成形する場合について説明する。

同様にして、第2光学素子20の成形用金型を生成する(ステップS12)。すなわち、第2反射面R2を成形する面と、第2接合面20Pを成形する面とを同一加工機上で加工して、第2光学素子20の成形用金型を生成する。第2反射面R2が、非球面及び自由曲面等の曲面で構成される場合は、非球面加工機及び自由曲面加工機等の加工機を用いて型板を加工し、成形用金型を生成する。
次に、生成した成形用金型を用いて、第1光学素子10及び第2光学素子20を樹脂成形する(ステップS13)。
次に、第1光学素子10及び第2光学素子20に形成された各反射面(第1反射面R1、第2反射面R2及び第3反射面R3)を鏡面化する(ステップS14)。たとえば、アルミニウム等による金属膜コーティングを施して鏡面化する。
また、必要に応じて、第2光学素子20の外周に反射抑制処理を施す。すなわち、外周に艶消しの黒色被膜等を形成して、光吸収層を設ける。

このように、第1光学素子10及び第2光学素子20を樹脂成形する場合は、成形用金型を同一加工機で加工する。これにより、組み立ての際、各反射面を精度よく配置できる。
[変形例]
[反射面から離れた位置で接合する場合]
反射面が備えられる面同士で第1光学素子10と第2光学素子20とを接合する場合において、接合面が反射面から離れた位置に設定される場合、接合面と反射面との間を同一加工機上で加工可能な面形状とすることが好ましい。すなわち、接合面と反射面との間を同一加工機上で連続的に加工できる形状とすることが好ましい。この場合、間の面を含めて反射面と接合面とが、同一加工面とされる。
[反射面から離れた位置で接合する場合]
反射面が備えられる面同士で第1光学素子10と第2光学素子20とを接合する場合において、接合面が反射面から離れた位置に設定される場合、接合面と反射面との間を同一加工機上で加工可能な面形状とすることが好ましい。すなわち、接合面と反射面との間を同一加工機上で連続的に加工できる形状とすることが好ましい。この場合、間の面を含めて反射面と接合面とが、同一加工面とされる。
図18は、反射面から離れた位置で第1光学素子と第2光学素子とを接合する場合の反射光学系の構成の一例を示す図である。図18(A)は、反射面と接合面との配置関係を示す図である。図18(B)は、第1光学素子及び第2光学素子の構成を示す断面図である。
図18は、第2光学素子20が、第2反射面R2から離れた位置で第1光学素子10と接合する場合の例を示している。
この場合、第2光学素子20は、第2反射面R2と第2接合面20Pとが分離して配置される。一方、第1光学素子10は、第1反射面R1及び第3反射面R3が、第1接合面10Pと連続する面として構成される。
図18は、第2反射面R2と第2接合面20Pとの間を曲面CSで繋ぐ場合の例を示している。曲面CSは、第2反射面R2及び第2接合面20Pと共に同一加工機上で加工できる形状とされる。すなわち、同一加工機上で連続的に加工できる形状とされる。
曲面CSは、第2反射面R2と第2接合面20Pとの間を滑らかに繋ぐ形状とすることが好ましい。すなわち、第2反射面R2から第2接合面20Pに至るまで段差なく繋ぐ形状とすることが好ましい。一例として、曲面CSは、第2反射面R2の曲面形状と近似する形状とされる。したがって、たとえば、第2反射面R2が、非球面形状を有する場合、第2反射面R2を構成する非球面に近似した形状とされる。また、たとえば、第2反射面R2が、自由曲面形状を有する場合、第2反射面R2を構成する自由曲面に近似した形状とされる。
このように、接合面が反射面から離れた位置に設定される場合は、接合面と反射面との間を同一加工機上で加工可能な面形状とすることが好ましい。したがって、たとえば、第1光学素子10が、第1反射面R1から離れた位置で第2光学素子20と接合する場合は、第3反射面R3と第1接合面10Pとの間を同一加工機上で加工可能な面形状とすることが好ましい。これにより、加工性を良好にできる。
なお、第1光学素子10及び第2光学素子20を樹脂成形する場合は、成形用金型について、接合面を成形する面と反射面を成形する面との間を同一加工機上で加工可能な面形状とする。これにより、成形用金型の加工性を良好にできる。
[接合面の形状]
上記実施の形態では、接合面(第1接合面10P及び第2接合面20P)が、基軸(第1基軸Z1及び第2基軸Z2)に対し直交する面で構成される場合を例に説明したが、接合面の形態は、これに限定されるものではない。

図19は、接合面が、いわゆるテーパー形状を有する場合の例を示している。特に、図19は、第1接合面10Pが、凹を成すテーパー形状を有し、第2接合面20Pが、凸を成すテーパー形状を有する場合の例を示している。
図19に示すように、第1接合面10Pは、第1基軸Z1を挟んで水平方向(x方向)に対称な形状を有し、平面視において、V字状の凹形状を有する。第2接合面20Pは、第1基軸Z1を挟んで水平方向(x方向)に対称な形状を有し、平面視において、V字状の凸形状を有する。
このように、第1接合面10P及び第2接合面20Pをテーパー形状とすることにより、水平方向(x方向)における位置合わせを容易にできる。すなわち、水平方向における基軸同士の位置合わせを容易にできる。
図20及び図21は、テーパー形状を有する接合面の他の一例を示す図である。図20は、第1光学素子10及び第2光学素子20の斜視図を示している。また、図21は、第1光学素子10及び第2光学素子20を接合した状態の反射光学系GRの側面断面図を示している。
図20及び図21に示す反射光学系GRは、第1光学素子10及び第2光学素子20の接合面(第1接合面10P及び第2接合面20P)が、いわゆる円錐テーパー形状を有している。具体的には、接合面が、円錐面の一部で構成されている。
図21に示すように、第1接合面10Pは、第1基軸Z1と交差する直線lを、第1基軸Z1を軸として回転させて得られる曲面(円錘面の一部を構成する曲面)で構成される。第2接合面20Pは、第2基軸Z2と直線lを、第2基軸Z2を軸として回転させて得られる曲面(円錘面の一部を構成する曲面)で構成される。よって、第1接合面10P及び第2接合面20Pは、互いに対応する曲面で構成される。図20及び図21に示す例では、第1接合面10Pが、第2接合面20P側に向かって、径が縮小する凸のテーパー形状を有し、第2接合面20Pが、第1接合面10P側に向かって、径が拡大する凹のテーパー形状を有している。
このように、接合面の形状を円錐テーパー形状(より正確には、円錐面の一部を構成する曲面)とすることにより、基軸同士の位置合わせを容易にできる。
接合面の形状については、この他、鉛直方向(y方向)に傾斜する形状、水平方向と鉛直方向の双方に傾斜する形状等を採用することもできる。また、平面と曲面とを組み合わせた形状とすることもできる。
[一体化の方法]
上記実施の形態では、第1光学素子10及び第2光学素子20を接着して一体化する構成としているが、第1光学素子10及び第2光学素子20を一体化する方法は、これに限定されるものではない。たとえば、ネジ等の締結部材を用いて、第1光学素子10及び第2光学素子20を締結し、一体化する構成としてもよい。
上記実施の形態では、第1光学素子10及び第2光学素子20を接着して一体化する構成としているが、第1光学素子10及び第2光学素子20を一体化する方法は、これに限定されるものではない。たとえば、ネジ等の締結部材を用いて、第1光学素子10及び第2光学素子20を締結し、一体化する構成としてもよい。
図22は、第1光学素子及び第2光学素子を一体化する方法の一例を示す図である。図22は、第1光学素子10及び第2光学素子20を接合した状態の反射光学系GRの側面断面図を示している。
図22は、ネジ40を用いて、締結により一体化する場合の一例を示している。図22に示すように、第1光学素子10には、ネジ40が締結されるネジ穴11が備えられる。ネジ穴11は、複数個所に備えられ(図22では1個所のみ図示)、かつ、それぞれ第1基軸Z1に沿って配置される。第2光学素子20には、ネジ穴11に対応して、複数個所に貫通穴21が備えられる(図22では1個所のみ図示)。第1光学素子10及び第2光学素子20は、ネジ40を貫通穴21に挿通し、ネジ穴11に係合させることにより、一体化される。
図23及び図24は、第1光学素子及び第2光学素子を一体化する方法の他の一例を示す図である。図23及び図24は、接着により一体化する場合の一例を示している。図23は、第1光学素子10及び第2光学素子20を接合した状態の反射光学系GRの側面断面図を示している。また、図24は、第1光学素子10を第1接合面10P側から見た状態を示している。
図23及び図24に示すように、第1接合面10Pに接着部12が備えられる。接着部12は、水平方向(x方向)に延びる帯状の凹部として構成され、接着剤塗布部12A及び接着剤逃げ部12Bで構成される。接着剤塗布部12Aは、接着剤が塗布される部位である。接着剤逃げ部12Bは、接着剤塗布部12Aに塗布された接着剤の余剰分を逃がす部位である。接着剤逃げ部12Bは、接着剤塗布部12Aの上下に備えられる。また、接着剤逃げ部12Bは、接着剤塗布部12Aよりも深い溝で構成される。
第1光学素子10と第2光学素子20とを一体化させる場合は、接着剤塗布部12Aに接着剤を塗布し、互いの接合面(第1接合面10P及び第2接合面20P)を突き合わせる。接着部12は、接合により、第2光学素子20によって覆われる。余剰分の接着剤は、接着剤逃げ部12Bに逃げる。よって、接着剤が接合面に溢れ出ることはない。これにより、接合面同士を適切に突き合わせて、第1光学素子10と第2光学素子20とを一体化できる。
この他、ネジによる締結と、接着剤による接着とを組み合わせて、第1光学素子10と第2光学素子20とを一体化する構成としてもよい。
[反射光学系の構成]
上記実施の形態では、反射光学系を含む投射光学系に本発明を適用した場合を例に説明したが、本発明の適用は、これに限定されるものではない。反射光学系を含む光学系全般に適用できる。したがって、本発明はカメラ等に用いられる撮像光学系にも適用できる。

また、上記実施の形態では、3つの反射面(第1反射面R1、第2反射面R2及び第3反射面R3)を有する反射光学系GRに本発明を適用した場合を例に説明したが、本発明の適用は、これに限定されるものではない。少なくとも2つの反射面を有する反射光学系に適用できる。すなわち、入射光を少なくとも2回反射して出射させる反射光学系に適用できる。
また、上記実施の形態では、第1反射面R1及び第3反射面R3を同じ1つの光学素子(第1光学素子10)に備える場合について説明したが、第1反射面R1と第3反射面R3とを異なる光学素子に備える構成としてもよい。この場合、第1反射面R1と第3反射面R3とを上記実施の形態で説明した手法で接合し、一体化させることが好ましい。所定のアライメント精度で接合できるように、第1反射面R1とその接合面を同一加工面で構成し、かつ、第3反射面R3とその接合面を同一加工面で構成する。
[投射型表示装置]
以下、上記実施の形態の投射光学系1を用いた投射型表示装置について説明する。

図25に示す投射型表示装置100は、投射光学系1と、光源110と、各色光に対応したライトバルブとしての透過型表示素子111a~111cと、色分解のためのダイクロイックミラー112、113と、色合成のためのクロスダイクロイックプリズム114と、コンデンサレンズ115a~115cと、光軸を偏向するための全反射ミラー116a~116cと、を備える。
なお、便宜上、図25では、投射光学系1を概略的に図示している。また、光源110とダイクロイックミラー112との間には、インテグレーターが配されているが、図25では、図示を省略している。
光源110からの白色光は、ダイクロイックミラー112、113で緑色光(Green光:G光)、青色光(Blue光:B光)、及び、赤色光(Red光:R光)に分解される。各色の光束は、それぞれコンデンサレンズ115a~115cを経て、透過型表示素子111a~111cに入射し、光変調される。透過型表示素子111a~111cで光変調された各色の光束は、クロスダイクロイックプリズム114により色合成された後、投射光学系1に入射する。
投射光学系1は、透過型表示素子111a~111cにより光変調された光による光学像を投影面であるスクリーンS上に投射する。
図26は、投射型表示装置の他の一例を示す図である。
図26に示す投射型表示装置200は、投射光学系1と、光源210と、各色光に対応したライトバルブとしてのDMD(Digital Micromirror Device:登録商標)素子211a~211cと、色分解及び色合成のためのTIR(Total Internal Reflection)プリズム212a~212cと、照明光と投射光とを分離する偏光分離プリズム213と、を備える。
なお、便宜上、図26では、投射光学系1を概略的に図示している。また、光源210と偏光分離プリズム213との間には、インテグレーターが配されているが、図26では、図示を省略している。
光源210からの白色光は、偏光分離プリズム213内部の反射面で反射された後、TIRプリズム212a~212cにより、G光、B光及びR光に分解される。分解後の各色の光束は、それぞれ対応するDMD素子211a~211cに入射して光変調される。DMD素子211a~211cで光変調された各色の光束は、再びTIRプリズム212a~212cを逆向きに進行して色合成された後、偏光分離プリズム213を透過して、投射光学系1に入射する。投射光学系1は、DMD素子211a~211cにより光変調された光による光学像を投影面であるスクリーンS上に投射する。
図27は、投射型表示装置の他の一例を示す図である。
図27に示す投射型表示装置300は、投射光学系1と、光源310と、各色光に対応したライトバルブとしての反射型表示素子311a~311cと、色分離のためのダイクロイックミラー312、313と、色合成のためのクロスダイクロイックプリズム314と、光軸偏向のための全反射ミラー315と、偏光分離プリズム316a~316cと、を備える。
なお、便宜上、図27では、投射光学系1を概略的に図示している。また、光源310とダイクロイックミラー312との間には、インテグレーターが配されているが、図27では、図示を省略している。
光源310からの白色光は、ダイクロイックミラー312、313により、G光、B光及びR光に分解される。分解後の各色の光束は、それぞれ偏光分離プリズム316a~316cを経て反射型表示素子311a~311cに入射し、光変調される。反射型表示素子311a~311cにより光変調された各色の光束は、クロスダイクロイックプリズム314により色合成された後、投射光学系1に入射する。投射光学系1は、反射型表示素子311a~311cにより光変調された光による光学像を投影面であるスクリーンS上に投射する。
本発明が適用される投射型表示装置は、上記構成のものに限定されない。たとえば、光束分離又は光束合成に用いられる光学部材及びライトバルブは、種々の態様の変更が可能である。ライトバルブは、光源からの光を画像表示素子により空間変調して、画像データに基づく光学像として出力する態様に限定されず、自発光型の画像表示素子から出力された光自体を、画像データに基づく光学像として出力する態様であってもよい。自発光型の画像表示素子としては、たとえば、LED(Light Emitting Diode)、又は、OLED(Organic Light Emitting Diode)等の発光素子が2次元配列された画像表示素子が挙げられる。
また、上記の例では、投射光学系1を介して光学像をスクリーンSに投影する構成としているが、光学像を投影する対象(投影面)は、これに限定されるものではない。

Claims (21)
- 光路に沿って順に、曲面形状を有する第1反射面と、2つの曲面形状を有する第2反射面と、を有する反射光学系であって、
前記第1反射面が、第1接合面を有する第1光学素子に備えられ、
前記第2反射面が、第2接合面を有する第2光学素子に備えられ、
前記第1接合面と前記第2接合面とが接合された、
反射光学系。 - 前記接合により、前記第1反射面と前記第2反射面とが所定のアライメント精度で配置される、
請求項1に記載の反射光学系。 - 前記アライメント精度は、前記第1反射面と前記第2反射面との間隔精度が、±0.02mm以下、及び/又は、前記第1反射面と前記第2反射面との相対倒れ精度が、±0.01分以下である、
請求項2に記載の反射光学系。 - 前記第1反射面は、前記第1光学素子の前記第1接合面側に備えられ、
前記第2反射面は、前記第2光学素子の前記第2接合面側に備えられる、
請求項1に記載の反射光学系。 - 前記第1光学素子において、前記第1接合面と前記第1反射面とが分離して配置され、前記第1接合面と前記第1反射面との間が、前記第1接合面及び前記第1反射面を構成する面と共に同一加工機上で加工可能な形状を有する、
及び/又は、
前記第2光学素子において、前記第2接合面と前記第2反射面とが分離して配置され、前記第2接合面と前記第2反射面との間が、前記第2接合面及び前記第2反射面を構成する面と共に同一加工機上で加工可能な形状を有する、
請求項4に記載の反射光学系。 - 前記第1反射面及び前記第2反射面が、非球面形状又は自由曲面形状を有する、
請求項1に記載の反射光学系。 - 前記第1接合面と前記第2接合面とを接合させた前記第1光学素子と前記第2光学素子とが、締結部材による締結又は接着により、一体化される、
請求項1に記載の反射光学系。 - 前記第1光学素子において、前記第1反射面及び前記第1接合面が、同一加工機上で加工された面で構成され、
前記第2光学素子において、前記第2反射面及び前記第2接合面が、同一加工機上で加工された面で構成される、
請求項1から7のいずれか1項に記載の反射光学系。 - 前記第1光学素子及び前記第2光学素子が樹脂成形品で構成され、
前記第1光学素子を樹脂成形する金型において、前記第1反射面及び前記第1接合面を成形する面が、同一加工機上で加工された面で構成され、
前記第2光学素子を樹脂成形する金型において、前記第2反射面及び前記第2接合面を成形する面が、同一加工機上で加工された面で構成される、
請求項1から7のいずれか1項に記載の反射光学系。 - 光路に沿って順に、前記第1反射面と、前記第2反射面と、曲面形状を有する第3反射面と、を有し、
前記第3反射面が、前記第1光学素子に備えられる、

前記反射光学系が、光路に沿って順に、前記第1反射面と、前記第2反射面と、前記第3反射面と、を有する、
光学装置。 - 前記屈折光学系の光軸方向において、前記第2光学素子が、前記第1光学素子と前記屈折光学系との間に配置され、かつ、前記屈折光学系の一部を遮蔽する位置に配置される、

前記第2反射面と、第2接合面と、を有する第2光学素子を生成し、
前記第1接合面と前記第2接合面とを接合する、
反射光学系の製造方法。 - 前記接合により、前記第1反射面と前記第2反射面とを所定のアライメント精度で配置する、
請求項15に記載の反射光学系の製造方法。 - 前記第1反射面及び前記第1接合面を構成する面を同一加工機上で加工して、前記第1光学素子を生成し、
前記第2反射面及び前記第2接合面を構成する面を同一加工機上で加工して、前記第2光学素子を生成する、
請求項15に記載の反射光学系の製造方法。 - 前記反射光学系は、光路に沿って順に、前記第1反射面と、前記第2反射面と、曲面形状を有する第3反射面と、を有し、
前記第1反射面、前記第3反射面及び前記第1接合面を構成する面を同一加工機上で加工して、前記第1反射面、前記第3反射面及び前記第1接合面を有する前記第1光学素子を生成し、
前記第1接合面と前記第2接合面とを接合して、前記第1反射面と、前記第2反射面と、前記第3反射面とを所定のアライメント精度で配置する、
請求項17に記載の反射光学系の製造方法。 - 前記第1光学素子及び前記第2光学素子を樹脂成形により生成し、
前記第1光学素子を樹脂成形する金型は、前記第1反射面及び前記第1接合面を成形する面が同一加工機上で加工され、
前記第2光学素子を樹脂成形する金型は、前記第2反射面及び前記第2接合面を成形する面が同一加工機上で加工される、
請求項15に記載の反射光学系の製造方法。 - 前記反射光学系は、光路に沿って順に、前記第1反射面と、前記第2反射面と、曲面形状を有する第3反射面と、を有し、
前記第1反射面と、前記第3反射面と、前記第1接合面と、を有する前記第1光学素子を樹脂成形により生成し、
前記第1光学素子を樹脂成形する金型は、前記第1反射面、前記第3反射面及び前記第1接合面を成形する面が同一加工機上で加工され、
前記第1接合面と前記第2接合面とを接合して、前記第1反射面と、前記第2反射面と、前記第3反射面とを所定のアライメント精度で配置する、
請求項19に記載の反射光学系の製造方法。 - 前記アライメント精度は、前記第1反射面と前記第2反射面との間隔精度が、±0.02mm以下、及び/又は、前記第1反射面と前記第2反射面との相対倒れ精度が、±0.01分以下である、
