Abstract
本発明の課題は、成形体の熱分解性を制御することができる組成物、この組成物を用いて得られる重合体、硬化物および成形体、さらにポリメタクリル酸メチルの製造方法を提供することにある。 本発明は、メタクリル酸メチル、ピバル酸メチルおよびイソ酪酸メチルを含有する組成物であって、組成物中のピバル酸メチルの含有量が0質量ppmを超え50000質量ppm以下であり、組成物中のイソ酪酸メチルの含有量が0質量ppmを超え2000質量ppm以下である組成物、この組成物を用いて得られる重合体、硬化物、成形体、さらに上記組成物中のメタクリル酸メチルを重合するポリメタクリル酸メチルの製造方法に関する。
Description
本開示は、組成物、重合体、硬化物、成形体、およびポリメタリル酸メチルの製造方法に関する。
メタクリル酸メチルを重合させて得られるポリメタクリル酸メチルなどのポリ(メタ)アクリル酸メチルは、透明性や耐候性に優れた樹脂材料として種々の分野で利用されている。そして、近年の資源価格の高騰、さらには環境問題に対する意識の高まりに伴って、上記のとおりの種々の用途に用いられたポリ(メタ)アクリル酸メチルを含む製品(成形体)は回収されてリサイクル(再資源化)が図られている。
ポリ(メタ)アクリル酸メチルのリサイクル方法としては、例えば、回収された成形体に対し、再度、成形工程を実施して新たな成形体を製造するマテリアルリサイクル、回収された成形体を熱処理して、ポリ(メタ)アクリル酸メチルを熱分解(解重合)することにより(メタ)アクリル酸メチルを回収し、回収された(メタ)アクリル酸メチルを用いて新たな成形体を製造するケミカルリサイクル、および回収された成形体を燃料として燃焼させ、燃焼エネルギーを直接的に熱源として、さらには燃焼エネルギーを用いて発電して利用するサーマルリサイクルが挙げられる。
また、近年のポリ(メタ)アクリル酸メチルの用途の多様化を受けて、ポリ(メタ)アクリル酸メチルの品質を向上させるための技術が検討されている。
例えば、高品質のポリメタクリル酸メチルなどの重合体を得るのに適した重合装置として、原料モノマーと重合開始剤とを反応させる反応槽内でのゲル化物の生成が抑制される重合装置が提案されている(特許文献1参照)。

ところで、使用後などにケミカルリサイクルを予定される成形体についても、用途に応じた品質の要求レベルは高くなっている。その一方で、成形体の品質の中でも特に熱安定性を高くしすぎると、リサイクル処理への適性に劣る。したがって、ポリ(メタ)アクリル酸メチルを含む成形体の品質としては、用途に応じた要求レベルとリサイクル処理への適正とを考慮して、これらをバランスよく両立させることが重要になる。このような品質の指標として、成形体の熱分解性が注目されている。
本開示は、上記事情に鑑み、成形体の熱分解性を制御することができる組成物、この組成物を用いて得られる重合体、硬化物および成形体を提供することを課題とする。また、本開示は、ポリメタクリル酸メチルの製造方法を提供することを課題とする。
上記課題を解決するための手段には、以下の実施形態が含まれる。

以下、本開示の一実施形態について説明するが、本開示は以下の一実施形態に限定されるものではない。
本開示および本明細書において、「(メタ)アクリル」とは、アクリルおよびメタクリルの一方または両方を意味する。「(メタ)アクリル酸エステル」および「(メタ)アクリル酸」についても同様である。
また、本開示および本明細書において、含有量、物性などについて、数値範囲を示して説明する場合、数値範囲の上限値および下限値を別々に説明するときは、いずれかの上限値および下限値を適宜に組み合わせて、特定の数値範囲とすることができる。一方、「~」を用いて表される数値範囲を複数設定して説明するときは、数値範囲を形成する上限値および下限値は、特定の数値範囲として「~」の前後に記載された特定の組み合わせに限定されず、各数値範囲の上限値と下限値とを適宜に組み合わせた数値範囲とすることができる。なお、本開示および本明細書において、「~」を用いて表される数値範囲は、「~」前後に記載される数値を下限値および上限値として含む範囲を意味する。

本開示の組成物(本開示の一実施形態における組成物)は、メタクリル酸メチル、ピバル酸メチルおよびイソ酪酸メチルを含有しており、組成物全体に占めるピバル酸メチルの含有量が0質量ppmを超え50000質量ppm以下であり、かつ、組成物全体に占めるイソ酪酸メチルの含有量が0質量ppmを超え2000質量ppm以下である。
本開示の組成物(本開示の一実施形態における組成物)は、メタクリル酸メチル、ピバル酸メチルおよびイソ酪酸メチルを含有しており、組成物全体に占めるピバル酸メチルの含有量が0質量ppmを超え50000質量ppm以下であり、かつ、組成物全体に占めるイソ酪酸メチルの含有量が0質量ppmを超え2000質量ppm以下である。
後述する実施例に示すように、メタクリル酸メチルを含む組成物に対してピバル酸メチルおよびイソ酪酸メチルを含有させたうえでピバル酸メチルおよびイソ酪酸メチルの含有量を特定の上記範囲に設定することにより、成形体(重合体、具体的にはメタクリル酸メチルの単独重合体もしくは共重合体)のガラス転移点を維持しながら、組成物を用いて形成した成形体の5%重量減少温度を向上させることができる。その結果、本開示の組成物は、熱分解しにくく、成形体としたときに所望の熱安定性を付与することができ、耐熱性を高めることができる。一方、本開示の組成物を用いて形成した成形体に含まれるポリメタクリル酸メチルは、熱安定性が高められていても熱分解性を維持している。そのため、本開示の組成物は、成形体としたときに高い熱安定性と使用後の優れたリサイクル性とを併せ持つ特性を実現でき、成形体の熱分解性を制御することができる。
(メタクリル酸メチル)
本開示の組成物は、メタクリル酸メチルを含有する。
本開示において、メタクリル酸メチルなどの化合物は、通常、単一成分としての化合物をいうが、不可避不純物を含有していてもよい。また、本開示において、各化合物、特にメタクリル酸メチルは、本開示の目的を損なわない範囲内で、かつ本開示の組成物、硬化物または成形体の組成(成分および含有量)を満たす限りにおいて、不可避不純物以外にも、ピバル酸メチル、イソ酪酸メチル、後述するその他の成分(特に低含有量成分)、溶媒などとの混合物として用いることもできる。
本開示の組成物は、メタクリル酸メチルを含有する。
本開示において、メタクリル酸メチルなどの化合物は、通常、単一成分としての化合物をいうが、不可避不純物を含有していてもよい。また、本開示において、各化合物、特にメタクリル酸メチルは、本開示の目的を損なわない範囲内で、かつ本開示の組成物、硬化物または成形体の組成(成分および含有量)を満たす限りにおいて、不可避不純物以外にも、ピバル酸メチル、イソ酪酸メチル、後述するその他の成分(特に低含有量成分)、溶媒などとの混合物として用いることもできる。
組成物中の(組成物全体に占める)メタクリル酸メチルの含有量は、特に制限されず、組成物を用いて得られるポリメタクリル酸メチルの用途などに応じて適宜に決定できる。メタクリル酸メチルの上記含有量は、特に制限されないが、ポリメタクリル酸メチル、その成形体などの優れた特性を維持できる点で、例えば、組成物全体の(組成物の全質量中)85質量%以上であることが好ましく、90質量%以上であることがより好ましく、95質量%以上または99質量%以上とすることもできる。
組成物に含まれるメタクリル酸メチルは、公知の合成方法により合成されたメタクリル酸メチル(「合成メタクリル酸メチル」ということがある。)を含んでいてもよい。合成方法は、特に制限されず、ACH法、C4直酸法またはアルファ法のいずれであってもよい。
組成物に含まれるメタクリル酸メチルは再生メタクリル酸メチルを含んでいてもよい。
本開示において、「再生メタクリル酸メチル」とは、ポリメタクリル酸メチルの解重合(重合体が分解して単量体を生成する反応)により得られるメタクリル酸メチルを意味する。
ポリメタクリル酸メチルの解重合は、例えば、ポリメタクリル酸メチルをその熱分解温度以上の温度に加熱処理して行うことができる。
再生メタクリル酸メチルの原料となるポリメタクリル酸メチルの供給源は、メタクリル酸メチルを回収可能であれば特に制限されない。例えば、ポリメタクリル酸メチルの供給源としては、ポリメタクリル酸メチルを含む成形体であってもよい。
本開示において、「再生メタクリル酸メチル」とは、ポリメタクリル酸メチルの解重合(重合体が分解して単量体を生成する反応)により得られるメタクリル酸メチルを意味する。
ポリメタクリル酸メチルの解重合は、例えば、ポリメタクリル酸メチルをその熱分解温度以上の温度に加熱処理して行うことができる。
再生メタクリル酸メチルの原料となるポリメタクリル酸メチルの供給源は、メタクリル酸メチルを回収可能であれば特に制限されない。例えば、ポリメタクリル酸メチルの供給源としては、ポリメタクリル酸メチルを含む成形体であってもよい。
組成物に含まれるメタクリル酸メチルはバイオ由来メタクリル酸メチルを含んでいてもよい。
本開示において、「バイオ由来メタクリル酸メチル」とは、生物由来の原料から合成されるメタクリル酸メチルを意味する。生物由来の原料は植物由来の原料であっても動物由来の原料であってもよいが、植物油来の原料であることが好ましい。

本開示の組成物に含まれるメタクリル酸メチルとしては、合成メタクリル酸メチル、再生メタクリル酸メチルおよびバイオ由来メタクリル酸メチルのいずれか1種以上を含んでいればよい。上述の資源価格の高騰や環境問題に対処する観点からは、本開示の組成物は、メタクリル酸メチルとして再生メタクリル酸メチルおよびバイオ由来メタクリル酸メチルの少なくとも一方を含んでいることが好ましい。なお、本開示において、本開示の組成物が含有するメタクリル酸メチルの全質量に占める、合成メタクリル酸メチル、再生メタクリル酸メチルまたはバイオ由来メタクリル酸メチルの各含有量は、特に制限されず、適宜に決定できる。
(ピバル酸メチル)
本開示の組成物は、ピバル酸メチルを含む。組成物全体に占めるピバル酸メチルの含有量は、組成物の全質量に対して、0質量ppmを超え、50000質量ppm以下である。
本開示の組成物において、メタクリル酸メチルに対して所定の含有量でピバル酸メチルおよび後述するイソ酪酸メチルが共存することにより、組成物の保管安定性を改善し、または成形体の熱安定性を改善できる。
本開示の組成物は、ピバル酸メチルを含む。組成物全体に占めるピバル酸メチルの含有量は、組成物の全質量に対して、0質量ppmを超え、50000質量ppm以下である。
本開示の組成物において、メタクリル酸メチルに対して所定の含有量でピバル酸メチルおよび後述するイソ酪酸メチルが共存することにより、組成物の保管安定性を改善し、または成形体の熱安定性を改善できる。
組成物全体に占めるピバル酸メチルの含有量は、上記範囲内で適宜に決定することができ、例えば、組成物の保管安定性の観点および/または成形体の熱分解性を制御する観点からは、組成物の全質量に対して、10質量ppm以上であることが好ましく、50質量ppm以上であることがより好ましく、100質量ppm以上であることがさらに好ましい。
一方、組成物全体に占めるピバル酸メチルの含有量の上限値は、上記範囲内で適宜に決定することができ、例えば、2000質量ppm以下とすることもでき、1000質量ppm以下であることが好ましく、600質量ppm以下であることがより好ましい。
(イソ酪酸メチル)
本開示の組成物は、イソ酪酸メチルを含む。組成物全体に占めるイソ酪酸メチルの含有量は、組成物の全質量に対して、0質量ppmを超え、2000質量ppm以下である。
本開示の組成物において、メタクリル酸メチルに対して所定の含有量でイソ酪酸メチルおよび上記ピバル酸メチルが共存することにより、組成物の保管安定性を改善し、または成形体の熱安定性を改善できる。
本開示の組成物は、イソ酪酸メチルを含む。組成物全体に占めるイソ酪酸メチルの含有量は、組成物の全質量に対して、0質量ppmを超え、2000質量ppm以下である。
本開示の組成物において、メタクリル酸メチルに対して所定の含有量でイソ酪酸メチルおよび上記ピバル酸メチルが共存することにより、組成物の保管安定性を改善し、または成形体の熱安定性を改善できる。
組成物全体に占めるイソ酪酸メチルの含有量は、上記範囲内で適宜に決定することができ、例えば、組成物の保管安定性の観点および/または成形体の熱分解性を制御する観点からは、組成物の全質量に対して、10質量ppm以上であることが好ましく、50質量ppm以上であることがより好ましく、100質量ppm以上であることがさらに好ましい。
一方、組成物全体に占めるイソ酪酸メチルの含有量の上限値は、上記範囲内で適宜に決定することができ、例えば、成形体の5%重量減少温度を高くして熱分解性を制御する(熱安定性を高める)観点からは、組成物の全質量に対して、2000質量ppm未満とすることもでき、成形体の熱分解性を考慮して、1800質量ppm以下であることが好ましく、1500質量ppm以下であることがより好ましく、1000質量ppm以下であることがさらに好ましい。
本開示の組成物は、メタクリル酸メチル、ピバル酸メチルおよびイソ酪酸メチルに該当しない成分(以下、「その他の成分」ということがある。)を含有していてもよい。
その他の成分としては、例えば、(メタ)アクリル酸エステル、後述する重合体、低含有量成分、添加剤などが挙げられる。

本開示の組成物は、メタクリル酸メチル以外の(メタ)アクリル酸エステル(単に「(メタ)アクリル酸エステル」ともいう。)を含んでいてもよい。

本開示の組成物に含有している(メタ)アクリル酸エステルは、通常、上述のメタクリル酸メチルなどとは別に(意図的に)混合されたものであるが、メタクリル酸メチルの合成またはポリメタクリル酸メチルの再生処理の際に生じる副生成物であってもよい。
本開示の組成物が(メタ)アクリル酸エステルを含有する場合、その含有量は、特に制限されず、適宜に決定できる。例えば、(メタ)アクリル酸エステルの含有量の上限は、組成物全体の50000質量ppm以下であることが好ましく、40000質量ppm以下であることがより好ましく、30000質量ppm以下であることがさらに好ましい。一方、(メタ)アクリル酸エステルの含有量の下限は、組成物全体の1質量ppm以上とすることができ、2質量ppm以上または5質量ppm以上であってもよい。
(低含有量成分)
本開示の組成物は、ピバル酸メチルおよびイソ酪酸メチル以外の低含有量成分を含んでいてもよい。低含有量成分は、メタクリル酸メチルの製造またはポリメタクリル酸メチルの再生処理の際に生じる副生成物として組成物に含まれていてもよい。
本開示において、低含有量成分とは、10000質量ppm以下の含有量で組成物に含まれる成分を意味する。ただし、上記(メタ)アクリル酸エステルおよび後述する添加剤は、それぞれ、組成物中の含有量が10000質量ppm以下であっても、低含有量成分には含めない。
本開示の組成物は、ピバル酸メチルおよびイソ酪酸メチル以外の低含有量成分を含んでいてもよい。低含有量成分は、メタクリル酸メチルの製造またはポリメタクリル酸メチルの再生処理の際に生じる副生成物として組成物に含まれていてもよい。
本開示において、低含有量成分とは、10000質量ppm以下の含有量で組成物に含まれる成分を意味する。ただし、上記(メタ)アクリル酸エステルおよび後述する添加剤は、それぞれ、組成物中の含有量が10000質量ppm以下であっても、低含有量成分には含めない。
低含有量成分としては、カルボン酸エステル化合物、芳香族炭化水素化合物、脂肪族炭化水素化合物、アルコール化合物などが挙げられる。

パーオキシケタール開始剤の具体例としては、例えば、1,1-ジ-tert-ブチルパーオキシシクロヘキサン、1,1-ジ-tert-ブチルパーオキシ-3,3,5-トリメチルシクロヘキサン、および1,1-ジ-tert-ヘキシルパーオキシ-3,3,5-トリメチルシクロヘキサンが挙げられる。

本開示の組成物は、公知の方法によって製造することができ、通常、メタクリル酸メチル、ピバル酸メチル、イソ酪酸メチル、適宜にその他の成分を、上述の各含有量となる割合で混合して、調製することができる。混合方法は、特に制限されず、各成分を一括して混合してもよく、順次混合してもよい。順次混合する場合の混合順は特に限定されない。また、混合条件は、特に制限されず、適宜に決定できるが、イソ酪酸メチルなどの揮発を抑えた条件を選定することが好ましい。
本開示においては、上述のように、ピバル酸メチル、イソ酪酸メチル、その他の成分はメタクリル酸メチルとの混合物として用いることもでき、この場合、ピバル酸メチルなどの混合量は、用いるメタクリル酸メチルとの混合物中の含有量を考慮して決定される。なお、ピバル酸メチルなどについて、用いるメタクリル酸メチルとの混合物中の含有量が本開示の組成物中の含有量を満たす場合、ピバル酸メチルなどの含有量をあえて調製する必要はない。
本開示の組成物は、公知の方法によって製造することができ、通常、メタクリル酸メチル、ピバル酸メチル、イソ酪酸メチル、適宜にその他の成分を、上述の各含有量となる割合で混合して、調製することができる。混合方法は、特に制限されず、各成分を一括して混合してもよく、順次混合してもよい。順次混合する場合の混合順は特に限定されない。また、混合条件は、特に制限されず、適宜に決定できるが、イソ酪酸メチルなどの揮発を抑えた条件を選定することが好ましい。
本開示においては、上述のように、ピバル酸メチル、イソ酪酸メチル、その他の成分はメタクリル酸メチルとの混合物として用いることもでき、この場合、ピバル酸メチルなどの混合量は、用いるメタクリル酸メチルとの混合物中の含有量を考慮して決定される。なお、ピバル酸メチルなどについて、用いるメタクリル酸メチルとの混合物中の含有量が本開示の組成物中の含有量を満たす場合、ピバル酸メチルなどの含有量をあえて調製する必要はない。
本開示の組成物は、調製後すぐに使用してもよいし、保管してから使用してもよい。本開示の組成物は優れた保管安定性を示すため、調製後に一旦保管してから使用することも好ましい態様の1つである。本開示の組成物を保管する場合の保管条件は、特に制限されないが、例えば、保管時の温度としては0~45℃とすることができる。良好な品質を保証する観点からは、保管時の温度としては、0~39℃の範囲から選択することが好ましく、25℃±10℃程度の範囲から選択することがより好ましく、25~30℃程度の範囲から選択することがさらに好ましい。保管時間は、本開示の組成物の状態、品質などに応じて適宜に決定できる。
<重合体、硬化物および成形体>
本開示の重合体は、上述した本開示の組成物に含まれるメタクリル酸メチルに由来する構造単位を含む重合体である。ここで、重合体とは、組成物に含まれる重合に関与する成分を重合させたものであり、重合に関与する成分に由来する構造単位を有するものである。本開示の重合体は、本開示の組成物に含まれるメタクリル酸メチルに由来する構造単位と他の重合成分に由来する構造単位とを含んでいてもよい。他の重合成分としては上述の(メタ)アクリル酸エステルが挙げられる。本開示の重合体はポリメタクリル酸メチルであることが好ましい。このポリメタクリル酸メチルは後述する本開示のポリメタリル酸メチルの製造方法によって製造されるものである。本開示の重合体の重量平均分子量は特に制限されず、重合体の用途に応じて選択できる。
本開示の重合体は、上述した本開示の組成物に含まれるメタクリル酸メチルに由来する構造単位を含む重合体である。ここで、重合体とは、組成物に含まれる重合に関与する成分を重合させたものであり、重合に関与する成分に由来する構造単位を有するものである。本開示の重合体は、本開示の組成物に含まれるメタクリル酸メチルに由来する構造単位と他の重合成分に由来する構造単位とを含んでいてもよい。他の重合成分としては上述の(メタ)アクリル酸エステルが挙げられる。本開示の重合体はポリメタクリル酸メチルであることが好ましい。このポリメタクリル酸メチルは後述する本開示のポリメタリル酸メチルの製造方法によって製造されるものである。本開示の重合体の重量平均分子量は特に制限されず、重合体の用途に応じて選択できる。
本開示の硬化物は、上述した本開示の組成物の硬化物である。ここで、硬化物とは、組成物を硬化させたものであり、重合に関与しない成分も含みうる。ただし、組成物を硬化させる方法、さらには組成物の組成によっては、上述した本開示の重合体と同一視する(すなわち、重合に関与しない成分を含まない)こともできる。本開示において、硬化方法としては、組成物に通常適用される方法であればよく、重合法と架橋法とを含み、重合法であることが好ましい。本開示の硬化物の性状は、特に制限されないが、通常、所定の形状に成形されていない非成形物である。本開示の硬化物は後述する硬化物の製造方法によって製造されるものである。
本開示の成形体は、上述した本開示の重合体または硬化物を含む。硬化物が重合体と同一視できる場合、本開示の成形体は本開示の組成物の重合体を含むことになる。本開示の成形体は、本開示の組成物のみを硬化させた硬化物を含む成形体であることが好ましい。成形体は、重合体または硬化物を、公知の各種成形方法によって、用途に適した形態、形状および寸法に成形してなる物体である。形状としては、例えば、シート状(フィルム状、短冊状、板状を含み、長尺でも短尺(枚葉体)でもよい)、ブロック状、各種の立体形状などが挙げられる。本開示の成形体は後述する成形体の製造方法によって製造されるものである。
本開示の硬化物および成形体において、本開示の重合体の含有量は、本開示の組成物中におけるメタクリル酸メチルの含有量、組成物の硬化条件や成形条件などによって適宜に決定することができる。
本開示の硬化物または成形体は、その一実施形態において、残余(未重合の)メタクリル酸メチル、ピバル酸メチル、イソ酪酸メチル、その他の成分を含有(残存)していてもよい。また、本開示の成形体の別の一実施形態においては、使用に際して残余する上記成分が適用用途の要求特性に適合する程度まで除去されていることが好ましい。
本開示の硬化物または成形体は、その一実施形態において、残余(未重合の)メタクリル酸メチル、ピバル酸メチル、イソ酪酸メチル、その他の成分を含有(残存)していてもよい。また、本開示の成形体の別の一実施形態においては、使用に際して残余する上記成分が適用用途の要求特性に適合する程度まで除去されていることが好ましい。
本開示の一実施形態において、本開示の硬化物または成形体がピバル酸メチルを含有する場合、ピバル酸メチルの含有量は、特に制限されず、例えば、硬化物または成形体の総質量(100質量部)に対して、0質量ppmを超え50000質量ppm以下とすることができる。成形体の熱分解性を制御する観点、例えば硬化物または成形体の熱分解性を高める観点からは、上記ピバル酸メチルの含有量は、例えば、硬化物または成形体の総質量に対して、10質量ppm以上であることが好ましく、50質量ppm以上であることがより好ましく、100質量ppm以上であることがさらに好ましい。一方、硬化物または成形体の5%重量減少温度を高める観点からは、上記ピバル酸メチルの含有量は、例えば、硬化物または成形体の総質量に対して、2000質量ppm以下とすることもでき、1000質量ppm以下であることが好ましく、600質量ppm以下であることがよりに好ましい。
本開示の一実施形態において、本開示の硬化物または成形体がイソ酪酸メチルを含有する場合、イソ酪酸メチルの含有量は、特に制限されず、例えば、硬化物または成形体の総質量(100質量部)に対して、0質量ppmを超え2000質量ppm以下とすることができる。成形体の熱分解性を制御する観点、例えば硬化物または成形体の熱分解性を高める観点からは、上記イソ酪酸メチルの含有量は、例えば、硬化物または成形体の総質量に対して、10質量ppm以上であることが好ましく、50質量ppm以上であることがより好ましく、100質量ppm以上であることがさらに好ましい。一方、硬化物または成形体の5%重量減少温度を高める観点からは、上記イソ酪酸メチルの含有量は、例えば、硬化物または成形体の総質量に対して、2000質量ppm以下とすることができ、2000質量ppm未満であることが好ましく、1800質量ppm以下であることがより好ましく、1500質量ppm以下であることがさらに好ましく、1000質量ppm以下であることが特に好ましい。
本開示の硬化物または成形体が、上述のその他の成分を含有する場合、各成分の含有量は、それぞれ、特に制限されず、例えば、組成物全体に占める各成分の含有量と同じ範囲に設定できる。ただし、重合調節剤、重合開始剤などの重合時または成形時に分解、揮発する成分については、この限りではない。
本開示の硬化物または成形体がメタクリル酸メチル、ピバル酸メチル、イソ酪酸メチルおよびその他の成分を含むか否かは、公知の分析方法で特定できる。公知の分析方法の例としては、ガスクロマトグラフィー、液体クロマトグラフィーなどが挙げられる。なお、本開示の組成物がメタクリル酸メチル、ピバル酸メチル、メチルブテン酸メチル又はその他の成分を含むか否かについても、上記と同様に公知の分析方法で特定できる。公知の分析方法の例としては、ガスクロマトグラフィー、液体クロマトグラフィーなどが挙げられる。
成形体の5%重量減少温度は、実施例に記載した方法により測定される。なお、以下は測定方法の一例であり、5%重量減少温度を測定し得る同様の方法(例えば、粉砕物の質量又は形状、昇温する温度又は昇温速度等の適宜の条件を、5%重量減少温度が測定できるように適宜変更した方法など)又は公知の他の方法で測定してもよい。
(5%重量減少温度の測定)
測定対象の重合体、硬化物又は成形体を直径又は各辺の長さが0.5mm以下となるように粉砕して得られた粉砕物を、市販のアルミニウム製パン上に設置する。市販の熱重量測定・示差熱分析装置を用いて、窒素ガス流量を200mL/分とし、昇温速度を10℃/分とする条件で、45℃から520℃まで昇温しながら粉砕物の重量変化を測定する。粉砕物の重量は、温度が上昇するにつれて減少するため、測定開始時の温度(45℃)における粉砕物の重量を100重量%として、粉砕物の重量が95重量%まで減少した時の温度(5%重量減少温度、℃)を求める。
なお、アルミニウム製パンは、実施例では日立ハイテクサイエンス(株)製「P/N SSC000E030 Open Sample Pan」(直径5mm)を使用しているが、測定可能な他のアルミニウム製パン又は異なる金属製パンを使用してもよい。また、実施例では、熱重量測定・示差熱分析装置として、日立ハイテクサイエンス(株)製「TG/DTA7200」を使用しているが、他の市販品を使用して測定してもよい。
測定対象の重合体、硬化物又は成形体を直径又は各辺の長さが0.5mm以下となるように粉砕して得られた粉砕物を、市販のアルミニウム製パン上に設置する。市販の熱重量測定・示差熱分析装置を用いて、窒素ガス流量を200mL/分とし、昇温速度を10℃/分とする条件で、45℃から520℃まで昇温しながら粉砕物の重量変化を測定する。粉砕物の重量は、温度が上昇するにつれて減少するため、測定開始時の温度(45℃)における粉砕物の重量を100重量%として、粉砕物の重量が95重量%まで減少した時の温度(5%重量減少温度、℃)を求める。
なお、アルミニウム製パンは、実施例では日立ハイテクサイエンス(株)製「P/N SSC000E030 Open Sample Pan」(直径5mm)を使用しているが、測定可能な他のアルミニウム製パン又は異なる金属製パンを使用してもよい。また、実施例では、熱重量測定・示差熱分析装置として、日立ハイテクサイエンス(株)製「TG/DTA7200」を使用しているが、他の市販品を使用して測定してもよい。
<重合体、硬化物および成形体の各製造方法>
本開示の重合体(ポリメタリル酸メチル)の製造方法は、上述した本開示の組成物に含まれるメタクリル酸メチルを重合させる工程を含む。
本開示の組成物に含まれるメタクリル酸メチルを重合させる方法は、特に制限されず、公知の手法が挙げられ、例えば、塊状重合、溶液重合、懸濁重合、乳化重合などの各重合方法が挙げられる。上記重合させる工程においては、本開示の組成物に含まれるメタクリル酸メチルを重合させる際に他の重合成分を共重合させてもよい。
本開示の重合体の製造方法においては、メタクリル酸メチルを重合する際に所定の含有量(混合量)でピバル酸メチルおよびイソ酪酸メチルが共存していればよく、予め調製した本開示の組成物を用いて上記重合させる工程を行う方法に限られない。例えば、本開示の重合体の製造方法として、本開示の組成物を予め調製せずに、メタクリル酸メチルに対して所定の混合量でピバル酸メチルおよびイソ酪酸メチルを混合して本開示の組成物に相当する重合系を形成して、メタクリル酸メチルを重合させる工程とを行う方法を含む。よって、本開示および本明細書において、本開示の組成物を用いて得られる重合体、本開示の組成物を用いて形成した重合体というときは、上述のように、本開示の組成物を用いる態様と、本開示の組成物を重合系で形成する態様との少なくとも2態様で得られる重合体を含む。このことは、後述する硬化物および成形体についても同様である。
本開示の重合体(ポリメタリル酸メチル)の製造方法は、上述した本開示の組成物に含まれるメタクリル酸メチルを重合させる工程を含む。
本開示の組成物に含まれるメタクリル酸メチルを重合させる方法は、特に制限されず、公知の手法が挙げられ、例えば、塊状重合、溶液重合、懸濁重合、乳化重合などの各重合方法が挙げられる。上記重合させる工程においては、本開示の組成物に含まれるメタクリル酸メチルを重合させる際に他の重合成分を共重合させてもよい。
本開示の重合体の製造方法においては、メタクリル酸メチルを重合する際に所定の含有量(混合量)でピバル酸メチルおよびイソ酪酸メチルが共存していればよく、予め調製した本開示の組成物を用いて上記重合させる工程を行う方法に限られない。例えば、本開示の重合体の製造方法として、本開示の組成物を予め調製せずに、メタクリル酸メチルに対して所定の混合量でピバル酸メチルおよびイソ酪酸メチルを混合して本開示の組成物に相当する重合系を形成して、メタクリル酸メチルを重合させる工程とを行う方法を含む。よって、本開示および本明細書において、本開示の組成物を用いて得られる重合体、本開示の組成物を用いて形成した重合体というときは、上述のように、本開示の組成物を用いる態様と、本開示の組成物を重合系で形成する態様との少なくとも2態様で得られる重合体を含む。このことは、後述する硬化物および成形体についても同様である。
本開示の硬化物は、その硬化方法などに応じて公知の各方法および条件により製造することができ、例えば、上記重合させる工程により、製造することができる。
本開示の成形体は、公知の各種成形方法によって製造することができる。例えば、本開示の組成物を塊状重合することにより、本開示の組成物中のメタクリル酸メチルの重合と成形を行って、シート状成形体を製造することができる。また、セルキャスト重合においては、本開示の組成物に対して所定の加熱条件による加熱処理を行って重合反応を進行させることにより、組成物が硬化した成形体を得ることができる。
本開示の組成物に含まれるメタクリル酸メチルを重合する方法または成形体の製造方法において、加熱条件のうちの加熱温度および加熱時間は、例えば、選択された重合調節剤、重合開始剤および/またはその他の成分の種類や含有量などを勘案して、設定することができる。
セルキャスト重合においては、加熱温度を例えば50~130℃とすることができる。また、加熱時間は、例えば1~20時間とすることができる。また加熱処理は、加熱温度および/または加熱時間が異なる複数のステップを含む加熱処理とすることができる。
セルキャスト重合による成形体は、例えば、後述する実施例で説明するステップC1~C7を含む加熱条件での加熱処理を行うことにより製造することができる。この加熱処理によれば、重合反応における発熱を抑制し、重合を安定して完了させることができる。
セルキャスト重合においては、加熱温度を例えば50~130℃とすることができる。また、加熱時間は、例えば1~20時間とすることができる。また加熱処理は、加熱温度および/または加熱時間が異なる複数のステップを含む加熱処理とすることができる。
セルキャスト重合による成形体は、例えば、後述する実施例で説明するステップC1~C7を含む加熱条件での加熱処理を行うことにより製造することができる。この加熱処理によれば、重合反応における発熱を抑制し、重合を安定して完了させることができる。
本開示の組成物に対して上記加熱処理を行うにあたり、例えば、所定の形状の密閉空間を内部に画成できるセルを用いるセルキャスト法(セルキャスト重合)を適用することにより、所定形状の成形体を形成することができる。以下、セルキャスト法による成形体の製造方法について具体的に説明する。
セルキャスト法により成形体を製造するにあたり、まずはセルを用意する。ここでは板状体である成形体(キャスト板という場合がある。)を形成する例について説明する。
このようなセルは、少なくとも2枚の平板状部材と、この2枚の平板状部材に挟持されるように配置され、対向するように配置された2枚の平板状部材同士の間隙を密閉空間として封止することができるシール材(ガスケット)とから構成することができる。

平板状部材は、枚葉であってもよいし、ベルト状であってもよい。平板状部材は、本開示の組成物によって溶解することがなく、組成物の重合反応を阻害することがなく、かつ加熱処理における加熱温度に十分な耐熱性を有する材料により構成される。平板状部材の好適な材料の例としては、ガラスおよび金属が挙げられる。
シール材としては、従来公知の任意好適なシール材を用いることができる。シール材は、本開示の組成物によって溶解することがなく、組成物の重合反応を阻害することがなく、かつ加熱処理における加熱温度に十分な耐熱性を有する材料により構成される。シール材の好適な具体例としては、塩化ビニル樹脂製のガスケットが挙げられる。
次いで、本開示の組成物を、上記の用意されたセルにより画成される間隙(空隙)に、従来公知の任意好適な方法により注入する。その後、セルに対して既に説明した加熱条件にて加熱処理を行う。本開示の組成物が注入されたセルに対する加熱処理の方法は、特に限定されない。セルに対する加熱処理の方法は、従来公知のセルキャスト法と同様に、例えば熱風循環炉、赤外線ヒーターなどを用いてセルの外部から直接的に加熱処理する方法、セルの外側にさらに任意好適な従来公知のジャケットを設け、このジャケットに温風、温水、水蒸気のような熱媒を導入する方法とすることができる。
本開示の硬化物および成形体は、適宜に破砕処理などをした後に、溶融混練して、重合体(ポリメタクリル酸メチル)を回収(マテリアルリサイクル)することができる。溶融混練の条件としては、例えば、重合体(ポリメタクリル酸メチル)が溶融する温度での混練を挙げることができる。
本開示の重合体(ポリメタクリル酸メチル)、硬化物および成形体は、重合体(ポリメタクリル酸メチル)を熱分解(解重合)することにより(メタ)アクリル酸メチルを回収(ケミカルリサイクル)することができる。熱分解の条件としては、特に制限されず、例えば380~500℃に加熱する条件が挙げられる。
本開示の重合体(ポリメタクリル酸メチル)、硬化物および成形体は、重合体(ポリメタクリル酸メチル)を熱分解(解重合)することにより(メタ)アクリル酸メチルを回収(ケミカルリサイクル)することができる。熱分解の条件としては、特に制限されず、例えば380~500℃に加熱する条件が挙げられる。
<重合体、硬化物および成形体の用途>
本開示の組成物から得られる重合体(ポリメタクリル酸メチル)、硬化物および成形体は、それぞれ、光透過性、耐熱性、耐候性に優れる。よって、外部環境に曝され、さらには熱源、光源にも曝されうる、例えば照明器具、自動車用部品、看板、建材などの種々の用途に好適に適用することができる。
本開示の組成物から得られる重合体(ポリメタクリル酸メチル)、硬化物および成形体は、それぞれ、光透過性、耐熱性、耐候性に優れる。よって、外部環境に曝され、さらには熱源、光源にも曝されうる、例えば照明器具、自動車用部品、看板、建材などの種々の用途に好適に適用することができる。
以下、本開示の実施形態を実施例に基づいて説明するが、本開示は下記実施例によって限定されるものではない。
<実施例1>
(組成物の調製)
メタクリル酸メチル99.96質量%に、ピバル酸メチル(東京化成工業株式会社製)0.03質量%およびイソ酪酸メチル(東京化成工業株式会社製)0.01質量%を加えて室温(25℃)で混合することで、組成物1を調製した。得られた組成物1は室温、0.1MPa(1atm)下で液状であった。組成物1の組成(ピバル酸メチルおよびイソ酪酸メチルの含有量)を表1にも示す。組成物1は本開示の組成物(調製後未保管)に相当する。
(組成物の調製)
メタクリル酸メチル99.96質量%に、ピバル酸メチル(東京化成工業株式会社製)0.03質量%およびイソ酪酸メチル(東京化成工業株式会社製)0.01質量%を加えて室温(25℃)で混合することで、組成物1を調製した。得られた組成物1は室温、0.1MPa(1atm)下で液状であった。組成物1の組成(ピバル酸メチルおよびイソ酪酸メチルの含有量)を表1にも示す。組成物1は本開示の組成物(調製後未保管)に相当する。
組成物1に対し、下記のステップ1~ステップ7をこの順で含む保管試験を実施して、保管試験後の組成物1’を得た。保管試験は、長期保管後の安定性を評価する試験であり、加速条件下(60℃)で実施した。
ステップ1:圧力容器(耐圧硝子工業(株)製「TVS-N2型」)の下部に組成物を25mL注入した。
ステップ2:圧力容器の上部と下部の間にパッキンを挟み、圧力容器を密封した。
ステップ3:圧力容器上部の先端から窒素を送り、内圧が0.2MPaの状態で封入し、1分間内圧が変化しないかを確認した。
ステップ4:圧力容器内の内圧を取り除き、圧力容器上部の先端に閉止栓を取付けた。
ステップ5:60℃に設定したオイルバスに圧力容器を入れた。
ステップ6:24時間オイルバス内で保管した。
ステップ7:24時間経過後、オイルバスから圧力容器を取り出し、氷冷水に圧力容器を入れ、急冷した。
ステップ2:圧力容器の上部と下部の間にパッキンを挟み、圧力容器を密封した。
ステップ3:圧力容器上部の先端から窒素を送り、内圧が0.2MPaの状態で封入し、1分間内圧が変化しないかを確認した。
ステップ4:圧力容器内の内圧を取り除き、圧力容器上部の先端に閉止栓を取付けた。
ステップ5:60℃に設定したオイルバスに圧力容器を入れた。
ステップ6:24時間オイルバス内で保管した。
ステップ7:24時間経過後、オイルバスから圧力容器を取り出し、氷冷水に圧力容器を入れ、急冷した。
次いで、組成物1’(99.84質量部)と、離型剤であるジ-(2-エチルヘキシル)スルホコハク酸ナトリウム(0.05質量部)と、重合調節剤であるテルピノレン(0.013質量部)と、重合開始剤である2,2’-アゾビスイソブチロニトリル(0.08質量部)とを室温で混合して、成形体(キャスト板)形成用の組成物1’’を得た。得られた組成物1’’は室温、0.1MPa(1atm)下で液状であった。
なお、組成物1’および組成物1’’は本開示の組成物(保管試験後)に相当する。

(キャスト板の作製)
3.8mm厚の塩化ビニル樹脂製ガスケットが互いに対向する2枚のガラス板で挟持されており、塩化ビニル樹脂製ガスケットおよび2枚のガラス板によって密閉された間隙を画成することができるセルを準備した。このセル内の間隙に、組成物1’’を注液した。組成物1’’が注液されたセルをオーブン内に設置し、下記のステップC1~ステップC7をこの順で含む加熱条件で加熱処理を行うことにより組成物1’’を重合させて、重合体としてメタクリル酸メチルを含む硬化物の成形体として、3mm厚、100mm角のキャスト板1を作製した。下記ステップC1~C7をこの順に実施して、重合反応における発熱を抑制し、重合を安定して完了させた。
3.8mm厚の塩化ビニル樹脂製ガスケットが互いに対向する2枚のガラス板で挟持されており、塩化ビニル樹脂製ガスケットおよび2枚のガラス板によって密閉された間隙を画成することができるセルを準備した。このセル内の間隙に、組成物1’’を注液した。組成物1’’が注液されたセルをオーブン内に設置し、下記のステップC1~ステップC7をこの順で含む加熱条件で加熱処理を行うことにより組成物1’’を重合させて、重合体としてメタクリル酸メチルを含む硬化物の成形体として、3mm厚、100mm角のキャスト板1を作製した。下記ステップC1~C7をこの順に実施して、重合反応における発熱を抑制し、重合を安定して完了させた。
ステップC1:常温から68℃まで20分間かけて昇温した。
ステップC2:68℃を90分間保持した。
ステップC3:68℃から64℃まで20分間かけて降温した。
ステップC4:64℃を90分間保持した。
ステップC5:64℃から123℃まで10分間かけて昇温した。
ステップC6:123℃を120分間保持した。
ステップC7:123℃から常温まで90分間かけて降温した。
ステップC2:68℃を90分間保持した。
ステップC3:68℃から64℃まで20分間かけて降温した。
ステップC4:64℃を90分間保持した。
ステップC5:64℃から123℃まで10分間かけて昇温した。
ステップC6:123℃を120分間保持した。
ステップC7:123℃から常温まで90分間かけて降温した。
(5%重量減少温度の測定)
キャスト板1を直径または各辺の長さが0.5mm以下となるように粉砕して得られた粉砕物9.3mgをアルミニウム製パン(日立ハイテクサイエンス株式会社製「P/N SSC000E030 Open Sample Pan」、直径5mm)上に設置した。熱重量測定・示差熱分析装置(日立ハイテクサイエンス株式会社製「TG/DTA7200」)を用いて、窒素ガス流量を200mL/分とし、昇温速度を10℃/分とする条件で、45℃から520℃まで昇温しながら粉砕物の重量変化を測定した。その結果、粉砕物の重量は、温度が上昇するにつれて減少した。測定開始時の温度(45℃)における粉砕物の重量を100重量%として、粉砕物の重量が95重量%まで減少した時の温度(5%重量減少温度)を求めた。5%重量減少温度が高温であるほど重合体の熱安定性が高いことを示す。結果を表1および図1に示す。
キャスト板1を直径または各辺の長さが0.5mm以下となるように粉砕して得られた粉砕物9.3mgをアルミニウム製パン(日立ハイテクサイエンス株式会社製「P/N SSC000E030 Open Sample Pan」、直径5mm)上に設置した。熱重量測定・示差熱分析装置(日立ハイテクサイエンス株式会社製「TG/DTA7200」)を用いて、窒素ガス流量を200mL/分とし、昇温速度を10℃/分とする条件で、45℃から520℃まで昇温しながら粉砕物の重量変化を測定した。その結果、粉砕物の重量は、温度が上昇するにつれて減少した。測定開始時の温度(45℃)における粉砕物の重量を100重量%として、粉砕物の重量が95重量%まで減少した時の温度(5%重量減少温度)を求めた。5%重量減少温度が高温であるほど重合体の熱安定性が高いことを示す。結果を表1および図1に示す。
<実施例2、3、比較例1>
実施例1において、イソ酪酸メチルの混合量を表1に記載の値に変更し、これに伴って合計混合量が100質量%となるようにメタクリル酸メチルの混合量を変更して組成物2、3およびC1を調製し、得られた各組成物を用いたこと以外は、実施例1と同様にして、実施例2、3および比較例1の各組成物(2’、2’’、3’、3’’、C1’、C1’’)および各キャスト板2、3、C1を作製した。
キャスト板2、3、C1の各5%重量減少温度を、実施例1と同様にして測定した。結果を表1および図1に示す。
実施例1において、イソ酪酸メチルの混合量を表1に記載の値に変更し、これに伴って合計混合量が100質量%となるようにメタクリル酸メチルの混合量を変更して組成物2、3およびC1を調製し、得られた各組成物を用いたこと以外は、実施例1と同様にして、実施例2、3および比較例1の各組成物(2’、2’’、3’、3’’、C1’、C1’’)および各キャスト板2、3、C1を作製した。
キャスト板2、3、C1の各5%重量減少温度を、実施例1と同様にして測定した。結果を表1および図1に示す。
表1および図1に示す結果から明らかなように、メタクリル酸メチルと所定の含有量でピバル酸メチルとを含有していてもイソ酪酸メチルを含有しない比較例1の組成物は、上記条件で保管すると、成形体としたときの5%重量減少温度が低くなる。そのため、比較例1の組成物は、熱分解しやすいためケミカルリサイクルには適する反面、十分な熱安定性を示す成形体を実現できないことが分かる。
これに対して、メタクリル酸メチルに対してピバル酸メチルとイソ酪酸メチルとを所定の含有量で含有する実施例1~3の組成物は、上記条件で保管しても、成形体としたときの5%重量減少温度が高く熱安定性に優れるものの、マテリアルリサイクルおよび熱分解によるケミカルリサイクルも可能であることが分かる。すなわち、実施例1~3の組成物は、成形体としたときに高い熱安定性と使用後の優れたリサイクル性とを併せ持つ特性を実現でき、成形体の熱分解性を制御することが可能となる。また、実施例1~3の組成物は、上記条件で保管しても成形体の熱分解性を制御することができることから、保管安定性にも優れている。さらに、上記結果から、メタクリル酸メチルを含有する組成物においてピバル酸メチルとイソ酪酸メチルとを所定の含有量で含有させると、メタクリル酸メチルとして再生メタクリル酸メチルまたはバイオ由来メタクリル酸メチルを用いても同様の結果が得られることが理解できる。
これに対して、メタクリル酸メチルに対してピバル酸メチルとイソ酪酸メチルとを所定の含有量で含有する実施例1~3の組成物は、上記条件で保管しても、成形体としたときの5%重量減少温度が高く熱安定性に優れるものの、マテリアルリサイクルおよび熱分解によるケミカルリサイクルも可能であることが分かる。すなわち、実施例1~3の組成物は、成形体としたときに高い熱安定性と使用後の優れたリサイクル性とを併せ持つ特性を実現でき、成形体の熱分解性を制御することが可能となる。また、実施例1~3の組成物は、上記条件で保管しても成形体の熱分解性を制御することができることから、保管安定性にも優れている。さらに、上記結果から、メタクリル酸メチルを含有する組成物においてピバル酸メチルとイソ酪酸メチルとを所定の含有量で含有させると、メタクリル酸メチルとして再生メタクリル酸メチルまたはバイオ由来メタクリル酸メチルを用いても同様の結果が得られることが理解できる。
Claims (11)
- メタクリル酸メチル、ピバル酸メチルおよびイソ酪酸メチルを含有する組成物であって、
前記組成物全体に占める前記ピバル酸メチルの含有量が0質量ppmを超え50000質量ppm以下であり、
前記組成物全体に占める前記イソ酪酸メチルの含有量が0質量ppmを超え2000質量ppm以下である、組成物。 - 前記組成物全体に占める前記メタクリル酸メチルの含有量が85質量%以上である、請求項1に記載の組成物。
- 前記組成物全体に占める前記メタクリル酸メチルの含有量が90質量%以上である、請求項1に記載の組成物。
- 前記イソ酪酸メチルの前記含有量が2000質量ppm未満である、請求項1に記載の組成物。
- 前記メタクリル酸メチルが再生メタクリル酸メチルまたはバイオ由来メタクリル酸メチルを含む、請求項1に記載の組成物。
- 前記メタクリル酸メチル以外の(メタ)アクリル酸エステルをさらに含む、請求項1に記載の組成物。
- 請求項1~6のいずれか1項に記載の組成物に含まれる前記メタクリル酸メチルに由来する構造単位を含む、重合体。
- 請求項7に記載の重合体を含む、成形体。
- 請求項1~6のいずれか1項に記載の組成物の硬化物。
- 請求項9に記載の硬化物を含む、成形体。
- 請求項1~6のいずれか1項に記載の組成物に含まれる前記メタクリル酸メチルを重合させる工程を含む、ポリメタリル酸メチルの製造方法。
