Abstract

Description

太陽電池及びその製造方法
 本開示は太陽電池及びその製造方法に関し、特に、フィルム状の基板を用いた太陽電池及びその製造方法に関する。
 特許文献1には、フィルム状の基板を用いた太陽電池が開示されている。この種の太陽電池を作製する際には、基板上に複数の太陽電池を同時に形成した後、基板を切断することにより、個々の太陽電池に個片化することが一般的である。

 しかしながら、基板を切断する際には切断刃による応力が加わるため、これによって光電変換部などが破損するおそれがあった。
 本開示においては、フィルム状の基板を用いた太陽電池及びその製造方法において、個片化時における光電変換部などの破損を防止し太陽電池の信頼性を高める技術が説明される。
 本開示の一側面による太陽電池は、フィルム状の基板と、基板上に設けられた光電変換部と、基板上に設けられ、光電変換部の外縁部を覆う絶縁樹脂と、基板上に設けられ、絶縁樹脂の外縁部を覆い、絶縁樹脂よりもヤング率の低い緩衝層と、を備え、緩衝層の外縁部が露出している。
 本開示の一側面による太陽電池の製造方法は、フィルム状の基板の表面に光電変換部を形成する第1の工程と、光電変換部の外縁部を覆うよう、基板上に絶縁樹脂を形成する第2の工程と、絶縁樹脂の外縁部を覆うよう、基板上に絶縁樹脂よりもヤング率の低い緩衝層を形成する第3の工程と、緩衝層に沿って基板を切断することにより個片化する第4の工程と、を備える。
 本開示によれば、フィルム状の基板を用いた太陽電池及びその製造方法において、個片化時における光電変換部などの破損を防止し太陽電池の信頼性を高める技術が提供される。

 以下、添付図面を参照しながら、本開示に係る技術の実施形態について詳細に説明する。
 図1は、本開示に係る技術の一実施形態による太陽電池100の外観を示す略平面図である。また、図2は、図1に示すA-A線に沿った略断面図である。
 図1及び図2に示すように、本実施形態による太陽電池100は、フィルム状の基板10と、基板10の表面11上に設けられた光電変換部20と、基板10の表面11上に設けられ、光電変換部20の外縁部21及び受光面22のうち外縁部21近傍の領域を覆う絶縁樹脂30と、基板10の表面11上に設けられ、絶縁樹脂30の外縁部31を覆う緩衝層40と、基板10の表面11上に設けられ、光電変換部20、絶縁樹脂30、及び緩衝層40を覆う封止樹脂50とを備えている。
 基板10は、ポリエチレンナフタレートなどの絶縁性材料からなるフレキシブルなフィルム状部材であり、光電変換部20、絶縁樹脂30、緩衝層40、及び封止樹脂50の支持体として機能する。
 光電変換部20は、受光面22に入射する入射光を電力に変換する半導体素子であり、基板10の表面11の外周部を除くほぼ全面に形成されている。
 絶縁樹脂30は、光電変換部20の外縁部21を保護するための保護部材であり、熱硬化性樹脂材料など、強度の高い材料からなる。一例として、絶縁樹脂30をポリイミド系樹脂によって構成することが可能である。絶縁樹脂30には、特性を調整するためのフィラーが含まれていても構わない。
 緩衝層40は、絶縁樹脂30よりもヤング率の低い絶縁材料からなる。一例として、緩衝層40をポリエチレン系樹脂によって構成することが可能である。ポリエチレン系樹脂のヤング率は1GPa未満であり、ポリイミド系樹脂のヤング率である約4GPaよりも十分に低い。緩衝層40のヤング率は1GPa以下であることが好ましいが、0.8Gpaから1Gpaの範囲であることがより好ましい。緩衝層40は、光電変換部20とは接していない。緩衝層40には、特性を調整するためのフィラーが含まれていても構わない。
 封止樹脂50は、光電変換部20の受光面22のうち、絶縁樹脂30で囲まれた領域を覆うことにより、光電変換部20を保護する役割を果たす。封止樹脂50の材料としては、例えば、透明な熱可塑性樹脂材料を用いることができる。封止樹脂50の材料は、絶縁樹脂30の材料と同じであっても構わない。封止樹脂50には、光の透過を妨げるフィラーが含まれていなくても構わない。図2に示す例では、封止樹脂50は、光電変換部20の受光面22のうち絶縁樹脂30で囲まれた領域だけでなく、絶縁樹脂30の内縁部32、基板10の表面11と平行な絶縁樹脂30の上面33、及び基板10の表面11と平行な緩衝層40の上面42を覆っている。尚、図1は、透明な封止樹脂50を透過して見た状態を示している。絶縁樹脂30及び緩衝層40については透明である必要はなく、着色されていても構わない。
 図2に示す例では、緩衝層40の外縁部41が露出しており、基板10の外縁部12、緩衝層40の外縁部41、及び封止樹脂50の外縁部51が同一平面を構成している。このように、ヤング率の低い緩衝層40の外縁部41が太陽電池100の側面に露出していることから、太陽電池100の側面に加わる外力が光電変換部20に伝わりにくく、これにより太陽電池100の信頼性が高められる。
 図3~図5は、本実施形態による太陽電池100の製造方法を説明するための模式図である。尚、図4及び図5は、図3に示すB-B線に沿った断面を示している。
 まず、図3に示すように、フィルム状の基板10の表面11に複数の光電変換部20、複数の絶縁樹脂30、緩衝層40、及び封止樹脂50をこの順に形成する。図3には、透明な封止樹脂50は図示されていない。図3に示す例では、基板10の表面11に4つの光電変換部20が形成されている。基板10の表面11に形成する光電変換部20の数については特に限定されない。
 図4に示すように、絶縁樹脂30の形成においては、光電変換部20の外縁部21及び受光面22のうち外縁部21近傍の領域をそれぞれ覆うよう、基板10の表面11上に複数の絶縁樹脂30を形成する。緩衝層40の形成においては、絶縁樹脂30の外縁部31を覆うよう、基板10の表面11上に緩衝層40を形成する。絶縁樹脂30及び緩衝層40の形成は、例えば、スクリーン印刷やインクジェット印刷などによって行うことができる。封止樹脂50は、ほぼ全面に形成しても構わない。つまり、封止樹脂50の形成においては、光電変換部20のうち絶縁樹脂30で囲まれた領域、絶縁樹脂30、及び緩衝層40が封止樹脂50によって覆われる。
 これにより、図4に示すように、個片化前の隣接する2つの太陽電池100間に緩衝層40が埋め込まれた状態となる。つまり、一方の太陽電池100に含まれる絶縁樹脂30の外縁部31と、他方の太陽電池100に含まれる絶縁樹脂30の外縁部31の間に、緩衝層40が埋め込まれる。
 次に、図3に示す破線Cに沿って基板10を切断することにより、複数の太陽電池100を個片化する。破線Cは緩衝層40に位置しており、したがって、基板10は緩衝層40に沿って切断される。基板10の切断は、図5に示すように、例えばピナクル刃60を押し当てることによって行うことができる。ピナクル刃60を押し当てると、押し当てられた領域にはピナクル刃60の侵入方向に向かう力F1が働くだけでなく、ピナクル刃60の厚みに起因する左右方向への力F2が働く。しかしながら、本実施形態においては、これらの力F1,F2の大部分がヤング率の低い緩衝層40によって吸収されることから、個片化時に光電変換部20や絶縁樹脂30に加わる力が大幅に低減される。これにより、個片化時における光電変換部20や絶縁樹脂30の破損を防止することが可能となる。
 図5に示す例では、緩衝層40の上面42が封止樹脂50で覆われているため、緩衝層40を覆う封止樹脂50も個片化時に切断される。しかしながら、緩衝層40の上面42に位置する封止樹脂50の厚みが十分に薄ければ、個片化時において封止樹脂50に破損が生じることはない。
 或いは、図6に示す第1の変形例のように、緩衝層40の上面42を封止樹脂50で覆うことなく露出させておけば、個片化時に封止樹脂50を切断することなく、緩衝層40に沿って基板10を切断することができる。これにより、個片化時に封止樹脂50に力が加わることがなくなる。この場合、封止樹脂50の形成において、緩衝層40を避けて封止樹脂50を形成すればよい。このような方法によって得られる太陽電池100においては、図7に示すように、封止樹脂50の外縁部51が緩衝層40の外縁部41よりも内側にオフセットする。これにより、太陽電池100の側面に加わる外力が封止樹脂50に伝わりにくくなるため、太陽電池100の信頼性がより高められる。
 さらに、図8に示す第2の変形例のように、緩衝層40の上面42を封止樹脂50で覆うことなく露出させるだけでなく、絶縁樹脂30の上面33の一部を緩衝層40で覆っても構わない。つまり、絶縁樹脂30の上面33の一部が封止樹脂50で覆われ、絶縁樹脂30の上面33の別の一部が緩衝層40で覆われた状態としても構わない。この場合も、個片化時に封止樹脂50に力が加わることがなくなる。このような方法によって得られる太陽電池100においては、図9に示すように、封止樹脂50の外縁部51が露出することなく緩衝層40で覆われる。これにより、太陽電池100の側面に加わる外力が封止樹脂50により伝わりにくくなるため、太陽電池100の信頼性がよりいっそう高められる。
 以上説明したように、本実施形態による太陽電池100は、個片化時において基板10がヤング率の低い緩衝層40に沿って切断されることから、個片化時における破損を防止することが可能となる。しかも、個片化後は、ヤング率の低い緩衝層40が太陽電池100の側面に露出することから、太陽電池100の側面に加わる外力が光電変換部20に伝わりにくくなり、これにより太陽電池100の信頼性が高められる。
 以上、本開示に係る技術の実施形態について説明したが、本開示に係る技術は、上記の実施形態に限定されることなく、その主旨を逸脱しない範囲で種々の変更が可能であり、それらも本開示に係る技術の範囲内に包含されるものであることはいうまでもない。
 本開示に係る技術には、以下の構成例が含まれるが、これに限定されるものではない。
 本開示の一側面による太陽電池は、フィルム状の基板と、基板上に設けられた光電変換部と、基板上に設けられ、光電変換部の外縁部を覆う絶縁樹脂と、基板上に設けられ、絶縁樹脂の外縁部を覆い、絶縁樹脂よりもヤング率の低い緩衝層と、を備え、緩衝層の外縁部が露出している。これによれば、太陽電池の側面に露出する緩衝層によって、外力が光電変換部に伝わりにくくなるため、太陽電池の信頼性が高められる。
 上記の太陽電池において、絶縁樹脂は熱硬化性樹脂材料からなり、緩衝層は熱可塑性樹脂材料からなるものであっても構わない。これによれば、熱硬化性樹脂材料からなる絶縁樹脂によって光電変換部を十分に保護しつつ、熱可塑性樹脂材料からなる緩衝層によって高い柔軟性を得ることが可能となる。
 上記の太陽電池は、光電変換部のうち絶縁樹脂で囲まれた領域を少なくとも覆う封止樹脂をさらに備え、基板と平行な絶縁樹脂の上面の少なくとも一部が封止樹脂で覆われていても構わない。これによれば、光電変換部の受光面が封止樹脂によって保護される。
 上記の太陽電池において、基板の外縁部、緩衝層の外縁部、および封止樹脂の外縁部が同一平面を構成しても構わない。これによれば、封止樹脂の形成が容易となる。
 上記の太陽電池において、基板と平行な緩衝層の上面が封止樹脂で覆われることなく露出していても構わない。これによれば、太陽電池の側面に加わる外力が封止樹脂に伝わりにくくなる。
 上記の太陽電池において、絶縁樹脂の上面の別の一部が緩衝層で覆われていても構わない。これによれば、太陽電池の側面に加わる外力が封止樹脂により伝わりにくくなる。
 本開示の一側面による太陽電池の製造方法は、フィルム状の基板の表面に光電変換部を形成する第1の工程と、光電変換部の外縁部を覆うよう、基板上に絶縁樹脂を形成する第2の工程と、絶縁樹脂の外縁部を覆うよう、基板上に絶縁樹脂よりもヤング率の低い緩衝層を形成する第3の工程と、緩衝層に沿って基板を切断することにより個片化する第4の工程と、を備える。これによれば、個片化時に加わる力が緩衝層によって吸収されることから、光電変換部などの破損を防止することが可能となる。
 上記の太陽電池の製造方法は、第3の工程を行った後、第4の工程を行う前に、光電変換部、絶縁樹脂、及び緩衝層を覆う封止樹脂を形成する工程をさらに備え、第4の工程においては、緩衝層に沿って基板及び封止樹脂を切断しても構わない。これによれば、封止樹脂の形成が容易となる。
 上記の太陽電池の製造方法は、第3の工程を行った後、第4の工程を行う前に、緩衝層を覆うことなく、光電変換部のうち絶縁樹脂で囲まれた領域を少なくとも覆う封止樹脂を形成する工程をさらに備え、第4の工程においては、封止樹脂を切断することなく、緩衝層に沿って基板を切断しても構わない。これによれば、個片化時に封止樹脂に力が加わりにくくなる。
 この出願は、2024年1月18日に出願された日本国特許出願第2024-005925号の利益を主張し、その全開示は参照により本明細書に組み込まれる。

Claims (9)

  1.  フィルム状の基板と、
     前記基板上に設けられた光電変換部と、
     前記基板上に設けられ、前記光電変換部の外縁部を覆う絶縁樹脂と、
     前記基板上に設けられ、前記絶縁樹脂の外縁部を覆い、前記絶縁樹脂よりもヤング率の低い緩衝層と、
    を備え、前記緩衝層の外縁部が露出している、
    太陽電池。
  2.  前記絶縁樹脂は熱硬化性樹脂材料からなり、前記緩衝層は熱可塑性樹脂材料からなる、
    請求項1に記載の太陽電池。
  3.  前記光電変換部のうち前記絶縁樹脂で囲まれた領域を少なくとも覆う封止樹脂をさらに備え、
     前記基板と平行な前記絶縁樹脂の上面の少なくとも一部が前記封止樹脂で覆われている、
    請求項1に記載の太陽電池。
  4.  前記基板の外縁部、前記緩衝層の前記外縁部、および前記封止樹脂の外縁部が同一平面を構成する、
    請求項3に記載の太陽電池。
  5.  前記基板と平行な前記緩衝層の上面が前記封止樹脂で覆われることなく露出している、
    請求項3に記載の太陽電池。
  6.  前記絶縁樹脂の前記上面の別の一部が前記緩衝層で覆われている、
    請求項5に記載の太陽電池。
  7.  フィルム状の基板の表面に光電変換部を形成する第1の工程と、
     前記光電変換部の外縁部を覆うよう、前記基板上に絶縁樹脂を形成する第2の工程と、
     前記絶縁樹脂の外縁部を覆うよう、前記基板上に前記絶縁樹脂よりもヤング率の低い緩衝層を形成する第3の工程と、
     前記緩衝層に沿って前記基板を切断することにより個片化する第4の工程と、
    を備える太陽電池の製造方法。
  8.  前記第3の工程を行った後、前記第4の工程を行う前に、前記光電変換部、前記絶縁樹脂、及び前記緩衝層を覆う封止樹脂を形成する工程をさらに備え、
     前記第4の工程においては、前記緩衝層に沿って前記基板及び前記封止樹脂を切断する、
    請求項7に記載の太陽電池の製造方法。
  9.  前記第3の工程を行った後、前記第4の工程を行う前に、前記緩衝層を覆うことなく、前記光電変換部のうち前記絶縁樹脂で囲まれた領域を少なくとも覆う封止樹脂を形成する工程をさらに備え、
     前記第4の工程においては、前記封止樹脂を切断することなく、前記緩衝層に沿って前記基板を切断する、
    請求項7に記載の太陽電池の製造方法。
