Abstract

磁気特性が向上されたインダクタおよびインダクタの製造方法を提供する。本開示のインダクタ1は、複数の金属磁性粉MPを備える素体10と、素体10内に設けられたコイルと、を備え、金属磁性粉MPは、Feを含む金属磁性粒子DPと、Feよりも酸化しやすい易酸化材料を含む酸化被膜OLと、を備えており、第1の金属磁性粒子DPの表面と金属磁性粒子DPに隣接する第2の金属磁性粒子DPの表面との間の距離が小さくなる領域を粒間層領域R1とし、前記距離が大きくなる領域を非粒間層領域R2としたときに、非粒間層領域R2の易酸化材料の濃度は、粒間層領域R1の前記易酸化材料の濃度よりも高い。

Description

インダクタおよびインダクタの製造方法
 本開示は、インダクタおよびインダクタの製造方法に関する。
 特許文献1には、磁性体部によって覆われた螺旋状のコイル部が磁性体部と直接接触するタイプのコイル部品において、磁性体部は磁性合金粒子群をその主体とし、且つ、ガラス成分を含んでおらず、磁性合金粒子それぞれの表面には磁性合金粒子の酸化物膜が存在しているコイル部品が開示されている。また、酸化物膜には、磁性体に属するFeと、非磁性体に属するFe及びCrを少なくとも含む点が開示されている。
特開2012-164958号公報
 特許文献1に記載のコイル部品は、磁性合金粒子同士の間に酸化物膜として非磁性成分であるCrを含むため、磁気特性に更なる改善を要していた。より具体的には、酸化物膜内の非磁性成分の濃度態様を改善することにより、インダクタの磁気特性が良好となる知見が得られた。
 したがって、本開示は、磁気特性が向上されたインダクタおよびインダクタの製造方法を提供することを目的とする。
 本開示に係るインダクタは、
 複数の金属磁性粉を備える素体と、
 前記素体内に設けられたコイルと、を備え、
 前記金属磁性粉は、Feを含む金属磁性粒子と、Feよりも酸化しやすい易酸化材料を含む酸化被膜と、を備えており、
 第1の金属磁性粒子の表面と前記第1の金属磁性粒子に隣接する第2の金属磁性粒子の表面との間の距離が小さくなる領域を粒間層領域とし、前記距離が大きくなる領域を非粒間層領域としたときに、前記非粒間層領域の前記易酸化材料の濃度は、前記粒間層領域の前記易酸化材料の濃度よりも高い。
 本開示に係るインダクタの製造方法は、
 上述のインダクタを製造する方法であって、
 前記金属磁性粒子に、前記易酸化材料を添加して素体を構成する磁性材料を準備する準備工程と、
 前記磁性材料を用いて形成した素体前駆体を加圧することによって、前記易酸化材料を前記粒間層領域よりも前記非粒間層領域に多く分布させる加圧工程と、
 前記磁性材料を加熱して前記金属磁性粒子表面に前記易酸化材料を含む酸化被膜を形成する熱処理工程と、を備える。
 本開示によれば、磁気特性が向上されたインダクタおよびインダクタの製造方法を提供することができる。

 以下、本開示のインダクタについて説明する。なお、本開示は、以下の構成に限定されるものではなく、本開示の要旨を逸脱しない範囲において適宜変更されてもよい。また、以下において記載する個々の好ましい構成を複数組み合わせたものもまた本開示である。
 本開示のインダクタは、例えば、DC-DCコンバータに用いられる。また、本開示のインダクタは、DC-DCコンバータ以外の用途にも適用可能である。
 本明細書中、要素間の関係性を示す用語(例えば、「平行」、「直交」等)及び要素の形状を示す用語は、文字どおりの厳密な態様のみを意味するだけではなく、実質的に同等な範囲、例えば、数%程度の差異を含む範囲も意味する。なお、本明細書では、素体を構成する磁性層およびコイル導体が積層される方向を「積層方向」とする。
 また、本明細書の説明において、方向または向きなどに関する言及は、単に説明の便宜のためであり、特に明示的な説明がされない限り、本開示の範囲を限定することは意図されていない。例えば、「外(または外側、外部もしくは外周)」、「内(または内側、内部もしくは内周)」などの相対的な用語、ならびに、それらの派生用語などは、記載された如くまたは図示される如くの方向に言及すると解すべきである。つまり、特段の明示的な説明がされない限り、特定の方向・向き・形態などにのみ発明が限定されることを要するものではない。また、「設けられ」、「接続され」などの用語、ならびにそれらの派生用語もまた同様であり、特段の明示的な説明がされない限り、直接的な態様に限らず、介在物などの他要素が介在する態様であってよい。
 以下に示す図面は模式図であり、その寸法、縦横比の縮尺等は実際の製品と異なる場合がある。
<本開示のインダクタ>
 本開示のインダクタについて図1~図5Cを参照しながら説明する。本開示のインダクタは、複数の金属磁性粉MP(図3参照)を備える素体10と、素体10内に設けられたコイルと、を備えている。
 素体10は、例えば、六面を有する直方体形状又は略直方体形状である(図1参照)。素体10は、角部及び稜線部に丸みが付けられていてもよい。角部は、素体10の三面が交わる部分であり、稜線部は、素体10の二面が交わる部分である。
 図1には、インダクタ1及び素体10における長さ方向、幅方向、高さ方向を、それぞれL方向、W方向、T方向として示している。長さ方向Lと幅方向Wと高さ方向Tとは互いに直交する。インダクタ1の実装面は、例えば、長さ方向Lと幅方向Wに平行な面(LW面)である。
 図1に示す素体10は、高さ方向Tに相対する第1主面11及び第2主面12と、高さ方向Tに直交し長さ方向Lに相対する第1端面13及び第2端面14と、長さ方向L及び高さ方向Tに直交する幅方向Wに相対する第1側面15及び第2側面16とを有する。図1に示す例では、素体10の第1主面11が素体10の実装面(底面)に相当する。なお、第2主面12が素体10の実装面であってもよい。
 素体10は、磁性層MLおよびコイル導体CD(図2参照)が形成された素体層を積層方向(例えば高さ方向T)に複数積層された積層構造を有している。本実施形態では、図2に示すように素体層G1~G8を積層させることによって素体10を構成している。そして、複数のコイル導体CDが積層されることによってコイルが構成されている。コイル導体CDの積層によってコイルを構成することで、導線を巻回した巻線タイプのコイルよりも小型化することができる。なお、素体10が有する積層構造の各層の境界は消失している。また、各素体層G1~G8は、同一のパターンを複数積層して構成されていてよい。
 素体10内には、複数のコイル導体CDを積層して構成されたコイルが設けられている。図2に示す例では、素体10内に2つのコイル(第1コイルおよび第2コイル)が積層方向に沿って設けられている。より具体的には、素体層G4および素体層G5のコイル導体CDによって第1コイルが構成されており、素体層G2および素体層G3のコイル導体CDによって第2コイルが構成されている。なお、第1実施形態のインダクタ1は、この例に限定されず、例えば、3以上のコイルが積層方向に沿って設けられていてもよい。また、素体10の内部であって、積層方向と交差する方向(図1のL方向)にコイルを複数並設してコイルアレイを構成してもよい。
 素体10の実装面(第1主面11)には、外部電極Eが設けられている。図2に示す例では、外部電極Eは、第1コイルの端部それぞれと接続される第1外部電極E1、第2外部電極E2と、第2コイルの端部それぞれと接続される第3外部電極E3、第4外部電極E4と、を備えている。なお、外部電極の数は1つのコイルに応じて2個の外部電極が設けられる。そのため、仮にコイルの数を3つとした場合は、外部電極の数を6つとしてよい。
 コイル(コイル導体CD)と外部電極Eとの接続は、スルーホール導体THが用いられている。つまり、第1外部電極E1~第4外部電極E4と対応して、第1スルーホール導体TH1~第4スルーホール導体TH4が設けられている。また、第1スルーホール導体TH1~第4スルーホール導体TH4は、積層方向に沿って延設されている。
 各素体層G1~G8の磁性層MLは、磁性材料で構成される金属磁性粉MP(図3参照)を備えている。金属磁性粉MPは、金属磁性粒子DPと、酸化被膜OLと、樹脂を含む。
 金属磁性粉MPの平均粒径は、好ましくは0.2μm以上20μm以下、より好ましくは0.2μm以上15μm以下、さらに好ましくは1μm以上6μm以下であってよい。
 金属磁性粉MPの平均粒径は、以下に説明する手順で測定することができる。インダクタの試料を切断して試料断面を得る。具体的には、素体の中心部およびコイルの巻回軸を通って素体の実装面と端面に直交する様に切断して試料断面を得る。なお、試料断面は、イオンミリング等によってフラットな面としてよい。得られた断面について、素体10の中央部にあたる切断面の中央部の任意の3箇所をSEMによる撮影(約1000倍の倍率)およびEDXによる組成分析を行う。EDXによる組成分析結果より撮影視野におけるFeの位置を確認することによって、SEM画像中の金属磁性粉MPの位置を特定することができる。そして、確認された金属磁性粉MPに対し、得られた円相当径の平均値を金属磁性粒子の平均粒径とする。なお、本明細書でいう平均粒径とは、平均粒径D50(体積基準の累積百分率50%相当粒径)を意味してよい。
 金属磁性粒子DPは、少なくともFe(鉄)を含んでいる。より具体的には、FeおよびSiを含む粒子又は合金粒子であってよい。金属磁性粒子DPの一例として、Fe-Si系合金、Fe-Si-Cr(クロム)系合金、Fe-Si-Al(アルミニウム)系合金、Fe-Si-B(ホウ素)-P(リン)-Cu(銅)-C(炭素)系合金、Fe-Si-B-Nb(ニオブ)-Cu系合金等であってよい。また、金属磁性粒子DPには、製造上意図しないCr、Mn(マンガン)、Cu、Ni(ニッケル)、P、S(硫黄)またはCo(コバルト)等の不純物を含んでいてもよい。また、金属磁性粒子DPは、製造方法の説明にて詳述するが、磁性ペーストに含有されてよい。磁性ペーストには、Feよりも酸化し易い易酸化材料(例えば、Zn(亜鉛)、Zr(ジルコニウム)、Al(アルミニウム)、Ti(チタン)、Mg(マグネシウム)、Cr(クロム)、Mo(モリブデン)のいずれか)が含まれていてもよい。磁性ペーストに易酸化材料を含ませることにより、易酸化材料を金属磁性粒子DP表面に纏わりつかせることができ、金属磁性粒子DP表面の易酸化材料が優先的に酸化して金属磁性粒子DP表面に易酸化材料の酸化物が残存し、金属磁性粒子に含まれるFe元素の酸化が低減される。これにより、Fe元素の酸化による透磁率の低下を抑えてインダクタ1の透磁率をより高めることができる。なお、磁性ペーストに含有される樹脂成分は、素体の熱処理によって消失していてもよいし、残存していてもよい。また、Feよりも酸化し易い易酸化材料の材質は、例えば、金属磁性粒子DPの材質がFe-Si-Cr系合金の場合、易酸化材料はSiやCr以外の材料が選択されるといった様に、金属磁性粒子DPに含有している材質と異なる材質のものが選択される。
 上述の金属磁性粒子DPの表面は、絶縁被膜で覆われている。本明細書でいう「絶縁性」とは、体積抵抗率が1MΩcm以上であることを意図している。金属磁性粒子DPの表面が絶縁被膜で覆われていると、金属磁性粒子DP間の絶縁性を高くすることができる。絶縁被膜の具体例として、図3に示すとおり、酸化被膜OLである。なお、酸化被膜OLよりも外側に絶縁性材料が設けられている構成、つまり、不図示の絶縁性材料によって金属磁性粒子DPおよび酸化被膜OLが被覆されていてもよい。
 酸化被膜OLは、金属磁性粒子DPに含まれるFeよりも酸化しやすい元素の酸化によって生成される被膜である。つまり、酸化被膜OLには、上述のFeよりも酸化しやすい易酸化材料の酸化物及び金属磁性粒子DPに由来する原料の酸化物を含んでいてもよい。本明細書で云う「Feよりも酸化しやすい易酸化材料」とは、Feよりもイオン化傾向が大きい材料を意図している。酸化被膜OLの厚みは、好ましくは1nm以上100nm以下、より好ましくは1nm以上50nm以下、さらに好ましくは1nm以上20nm以下であってよい。酸化被膜OLの厚みは、例えば、インダクタの試料を研磨することで得られた断面を走査型電子顕微鏡(SEM)または透過型電子顕微鏡(TEM)で撮影し、得られたSEM画像から、金属磁性粒子DPの表面を覆う酸化被膜OLの厚みを測定することができる。なお、酸化被膜OLの厚みは、素体の中心部およびコイルの巻回軸を通って素体の実装面と端面に直交する様に切断した切断面の中央部の任意の3箇所を撮影する。各視野において、それぞれ中央部の任意の3箇所にて酸化被膜OLの厚みを測定する。これら、(切断面の中央部の任意の3箇所)×(各視野の中央部の任意の3箇所)=9箇所の平均によって酸化被膜OLの厚みとしてよい。
 好適な易酸化材料としては、Zr、Al、Ti、Mg、CrおよびMoから成る群から選択される少なくとも一種を含んでよい。より具体的には、Feよりもイオン化傾向の大きい金属を用いてよい。易酸化材料をこのような材料とすると、金属磁性粉よりも易酸化材料が優先的に酸化されるため、Feを含む金属磁性粒子DPの酸化を低減することができる。
 樹脂は、素体10の強度を高めるため、上述の素体層G1~G8を積層して構成される素体10の熱処理後に素体10を樹脂含浸することによって、隣接して絶縁被膜で結合された金属磁性粉MP間に存在させてもよい。素体10の熱処理後に含浸される樹脂は、一例として、エポキシ樹脂、フェノール樹脂、ポリエステル樹脂、ポリイミド樹脂、ポリオレフィン樹脂、シリコーン樹脂、アクリル樹脂、ポリビニルブチラール樹脂、セルロース樹脂及びアルキド樹脂等からなる群より選択される1種以上の樹脂が用いられても良い。
 本実施形態のインダクタ1において、素体の中心部およびコイルの巻回軸を通って素体の実装面と端面に直交する様に切断して切断面を得、切断面の中央部の任意の3箇所を撮影すると、各視野において図3に示すように、複数の金属磁性粉MPの周囲にドットで示された素体に含浸された樹脂や空隙が存在している領域があることが分かる。ここで画像解析ソフト(例えば、画像解析ソフトウェアWinROOF2021(三谷商事株式会社製))を用いて複数の金属磁性粉MPのうち、2つの金属磁性粒子DPの重心点間の距離が100nm以下のものを選択することにより一方の金属磁性粒子DPと当該金属磁性粒子DPに隣接する他方の金属磁性粒子DPを特定する。そして、図4に示すように、一方の金属磁性粒子DPと他方の金属磁性粒子DPの間で観察して、一方の金属磁性粒子DPの表面と当該金属磁性粒子DPに隣接する他方の金属磁性粒子DPの表面の距離が小さくなる領域を粒間層領域R1とし、一方の金属磁性粒子DPの表面と当該金属磁性粒子DPに隣接する他方の金属磁性粒子DPの表面の距離が大きくなる領域を非粒間層領域R2としたときに、非粒間層領域R2の易酸化材料の濃度は、粒間層領域R1の易酸化材料の濃度よりも高くなっている。本明細書の「粒間層領域」とは、図4に示すように、隣接する粒子同士の重心点を結んだ線分を仮想線L1とし、仮想線L1を基準として両側に金属磁性粒子の重心点を中心に±10°の仮想線L2を引き、2つの仮想線L2間で対向している2つの粒子間の領域を意図している。図4では、2つの粒子間の最大の距離は例えば50nm以下となっている。ここで、仮想線L1,L2は、上述の金属磁性粉MPの円相当径を求める際に画像解析ソフト(例えば、画像解析ソフトウェアWinROOF2021(三谷商事株式会社製))を用いて線引きすることができる。また、本明細書の「非粒間層領域」は、粒間層領域以外の領域であって、粒子間距離が粒間層領域よりも大きな領域を意図している。 
 また、本明細書の「易酸化材料の濃度」は、以下に説明する手順で測定することができる。素体10の実装面(第1主面11)側からコイルの巻軸を通る位置で素体10の長さ方向に沿って素体10の厚み方向に切断した切断面を作成する。この切断面において、コイルの巻軸部分で金属磁性粉MPが撮影視野に入るようにTEMによる撮影(約60万倍の倍率)を行い金属磁性粉MPの場所を特定する。当該特定された位置において、EDXを用いて定量分析を行う。EDXを用いた定量分析は、金属磁性粒子DPの外縁を跨ぐようにライン分析による組成分析を行い、得られた組成分析のグラフにおける易酸化材料の濃度の最大濃度値を測定する。なお、「粒間層領域における易酸化材料の濃度」は、仮想線L1と、仮想線L2よりも内側で且つ、仮想線L1から等間隔で離れた2か所を測定し、各最大濃度値の平均値を粒間層領域における易酸化材料の濃度とする。また、「非粒間層領域における易酸化材料の濃度」は、一方の仮想線L2よりも外側と、他方の仮想線L2よりも外側でそれぞれ等間隔に離れた2か所を測定し、各最大濃度値の平均値を非粒間層領域における易酸化材料の濃度とする。分析の詳細は後の[実施例]にて詳述するが、粒間層領域R1におけるライン分析結果は、図5Aに示すとおりであり、非粒間層領域R2におけるライン分析結果は、図5Bおよび図5Cに示すとおりである。なお、本明細書における「易酸化材料の濃度」において、濃度中にO(酸素)、C(炭素)、その他不純物は含まない。
 ライン分析結果によれば、非粒間層領域R2の易酸化材料の濃度(図5Bまたは図5CにおけるZnの濃度の最大値)は、粒間層領域R1の易酸化材料の濃度(図5AにおけるZnの濃度の最大値)よりも高くなっていることを把握することができる。このようなライン分析結果となる一因として、後述する「インダクタの製造方法」の加圧工程において、磁性材料が加圧されることにより粒間層領域R1の易酸化材料が非粒間層領域R2に向かって押し出されるため、このような易酸化材料の濃度が生じていると考えられる。
 本実施形態のインダクタ1において、非粒間層領域R2の易酸化材料の濃度が粒間層領域R1の易酸化材料の濃度よりも高くなっている。これにより、非粒間層領域R2では、Feよりも酸化しやすい易酸化材料がFeよりも優先的に酸化されるため、Feの酸化の低減を図ることができる。また、粒間層領域R1では、易酸化材料の濃度が低いため、非磁性成分が低減されて磁気特性の向上を図ることができる。
 好適な粒間層領域の範囲として、一方の金属磁性粒子DPと金属磁性粒子DPに隣接する他方の金属磁性粒子DPとの間の距離が少なくとも20nm以上100nm以下であってよい。金属磁性粒子DP同士の距離が20nm以上100nm以下であれば適切な磁気特性を担保しつつ、金属磁性粉MP同士の絶縁を適切に図ることができる。
 また、好適な非粒間層領域R2において、酸化被膜OLの表面粗さが10nm以上70nm以下であってよい。本明細書でいう「表面粗さ」とは、JIS  B0601:1994で定義される十点平均粗さを意図している。なお、表面粗さを測定する測定位置は、非粒間層領域R2において、易酸化材料の濃度を測定した2か所間の表面粗さを測定し、十点平均粗さを算出している。数μmオーダーの金属磁性粉MPに対し、酸化被膜OLの表面粗さが10nm以上70nm以下とすると、酸化被膜OLによって適切に金属磁性粒子DPを覆うことができ、機械的強度を高めることができる。
 また、本開示の易酸化材料の好適な濃度について、粒間層領域R1の易酸化材料の濃度(濃度の最大値)は、0.6atom%以下であり、非粒間層領域R2の易酸化材料の濃度(濃度の最大値)は、5atom%以上30atom%以下であってよい。このような濃度であれば、粒間層領域R1では、易酸化材料の濃度が0.6atom%以下と比較的濃度が低いため、非磁性成分を低減して磁気特性の向上を図ることができる。また、非粒間層領域R2では、易酸化材料の濃度が5atom%以上30atom%以下と比較的濃度が高いため、易酸化材料がFeよりも優先的に酸化され、Feの酸化の低減を図ることができる。
<本開示のインダクタの製造方法>
 次に、本開示のインダクタの製造方法について図6を参照しながら説明する。本開示のインダクタの製造方法は、準備工程と、加圧工程と、熱処理工程と、を備えている。なお、後述するとおり、任意付加的に脱脂工程を備えていてもよい。
-準備工程-
 まず、図2で説明した素体層G1~G8の磁性層MLを構成する磁性材料(磁性ペースト)、コイル導体CDを構成する導体ペーストを準備する。
 磁性ペーストの作製方法の一例として、体積基準での累積50%粒子径であるD50が2μm以上、20μm以下のFe-Si合金又はFe-Si-Cr合金などの金属粉末を準備する。この金属粉末に、Feよりも酸化しやすい易酸化材料(一例として、Zn粒子:0.5wt%以上)を添加し、結合剤としてセルロース又はポリビニルブチラール(PVB)など、溶剤としてターピネオール及びブチルジグリコールアセテート(BCA)の混合物などを含有させ、混錬することで磁性ペーストを作製する。
 金属磁性体として、Fe-Si合金を用いる場合、Siの含有量は2.0atom%以上、8.0atom%以下であることが好ましい。金属磁性粉末として、Fe-Si-Cr合金を用いる場合、Siの含有量は2.0atom%以上、8.0atom%以下であることが好ましい。また、金属磁性粉末として、Fe-Si-Cr合金を用いる場合、Crの含有量は0.2atom%以上、6.0atom%以下であることが好ましい。
 導体ペーストとしては、例えば、導電材料としてAgを含むペーストを準備する。
 上述の磁性ペーストおよび導体ペーストを使用し、スクリーン印刷等によって図2に示す素体層G1~G8を準備および積層する。
-加圧工程-
 素体層G1~G8を積層した後に、素体層G1~G8を加圧する。磁性材料および易酸化材料の加圧によって、易酸化材料は、金属磁性粒子同士の距離が100nm以下となる粒間層領域R1よりも、金属磁性粒子同士の距離が100nm以上となる非粒間層領域R2に多く分布する。当該加圧は、300MPa以上の圧力で行うことにより、易酸化材料の濃度を所望の濃度とすることができる。
 好適な加圧工程の態様として、加圧工程は、後述する熱処理工程の温度よりも低い温度で加熱しながら行ってよい。具体的には、70℃程度の温度で加熱しながら加圧することによって、易酸化材料の濃度を所望の濃度とすることができる。
-脱脂工程(任意付加的工程)-
 好適なインダクタの製造方法の製造工程として、脱脂工程を備えていてよい。脱脂工程は、磁性ペーストおよび導電性ペーストに含まれるバインダーを取り除く工程である。一例として300℃以上500℃以下程度の温度で脱脂する。これにより、磁性ペーストおよび導電性ペーストに含まれるバインダーが取り除かれる。
・熱処理工程
 脱脂工程後に熱処理を行う。熱処理温度は、コイル導体が焼結する程度の温度であり、例えば、700℃以上900℃以下程度としてよい。本開示の熱処理工程は、空気雰囲気中で熱処理してもよいし、低酸素濃度雰囲気中で熱処理してもよい。
 さらに、素体の強度を高めるために素体に樹脂を含浸して硬化を行ってもよい。素体に含浸される樹脂は、エポキシ樹脂が用いられるが、フェノール樹脂、ポリエステル樹脂、ポリイミド樹脂、ポリオレフィン樹脂、シリコーン樹脂、アクリル樹脂、ポリビニルブチラール樹脂、セルロース樹脂及びアルキド樹脂等からなる群より選択される1種以上の樹脂が用いられても良い。上記工程を経ることにより、本開示のインダクタの素体が形成される。
 その後、形成された素体に対し、コイル導体と電気的に接続されている外部電極を形成する。外部電極は、素体10の実装面(第1主面11)のスルーホール導体が露出している位置に電解めっきによって形成する。めっきの材料はCuめっきであってよい。その他にNi-Sn、Ni-Au、Ni-Cuおよび/またはCu-Ni-Au等が挙げられるがこれに限定されるものではない。外部電極形成後に素子個片化カットを行って、本実施形態のインダクタを製造することができる。
 以上のとおり、本実施形態で説明したインダクタの製造方法によれば、非粒間層領域の易酸化材料の濃度が粒間層領域の易酸化材料の濃度よりも高いインダクタを製造することができる。
 本開示の軟磁性金属粉に関する実証試験について詳述する。具体的には、下記の実施例および比較例に記載のインダクタを製造した。
-実施例のインダクタの説明-
 体積基準での累積50%粒子径であるD50が2μm以上、20μm以下のFe-Si合金の金属粉末を準備し、磁性ペースト中にFeよりも酸化しやすい易酸化材料としてZnを添加し、磁性材料を準備した。なお、Znの添加量は、Fe-Si合金の金属粉末に対し、0.5%とした。
 本開示のインダクタの製造方法の準備工程で説明したとおり、導体ペースト準備し、図2に示す素体層G1~G8を形成した。そして、素体層G1~G8を積層して形成した素体前駆体を加熱しながら加圧した。その後、脱脂工程、熱処理工程を経て、実施例のインダクタを製造した。
-比較例のインダクタの説明-
 比較例のインダクタは、易酸化材料としてのZnを添加していない点を除き、実施例のインダクタと同様に製造した。
-インダクタの評価(その1)-
 製造したインダクタに対し、「易酸化材料の濃度」を評価した。
 まず、粒間層領域R1に対し、金属磁性粒子DPの外縁を跨ぐようにEDX(Noran社製、system 7)による組成分析を行った。組成分析は、上述したとおり、(切断面の中央部の任意の3箇所)×(各視野の中央部の任意の3箇所)=9箇所について測定した。一例として、図4に示すラインA1に沿った組成分布のグラフを図5Aに示す。図5Aに示すグラフにおいて、横軸は、ライン分析における測定位置、縦軸は、元素量に対応している。なお、図5Aのグラフにおいて、金属磁性粒子DP由来元素の酸化物であるSiのピーク濃度値の位置P1、P2が、互いに隣接する金属磁性粒子DPの外縁近傍に対応する位置である。そして、2つのSiのピーク濃度値の位置P1,P2の間の領域は、粒間層領域R1に対応する。図5Aにおけるグラフによれば、粒間層領域R1内のZnの濃度の最大値は、0.4atom%であった。なお、易酸化材料の濃度の最大値は、上述の9箇所の測定の平均値としている。
 次に、非粒間層領域R2に対し、金属磁性粒子DPの外縁を跨ぐようにEDX(Noran社製、system 7)による組成分析を行った。一例として、図4に示すラインA2およびA3に沿った組成分布のグラフをそれぞれ、図5Bおよび図5Cに示す。図5Bおよび図5Cに示すグラフにおいて、横軸は、ライン分析における測定位置、縦軸は、元素量に対応している。なお、図5Bおよび図5Cのグラフにおいて、金属磁性粒子DP由来元素の酸化物であるSiのピーク濃度値の位置P3,P4が、金属磁性粒子DPの外縁近傍に対応する位置である。そして、位置P3,P4よりも横軸の正方向側が非粒間層領域R2に対応する位置である。図5Bは途中までの測定結果であるが、非粒間層領域R2の端から端まで分析した結果、非粒間層領域R2内のZnの濃度の最大値は、22.8atom%であり、図5Cは途中までの測定結果であるが、非粒間層領域R2の端から端まで分析した結果、非粒間層領域R2内のZnの濃度の最大値は、22.0atom%であった。
-インダクタの評価(その2)-
 実施例のインダクタおよび比較例のインダクタに対し、EDXによるFe(鉄)の組成分析およびO(酸素)の組成分析を行った。図7は、比較例のインダクタに対する測定箇所のSEM画像、並びに、FeおよびOの元素マッピング画像を示し、図8は実施例のインダクタに対する測定箇所のSEM画像、並びに、FeおよびOの元素マッピング画像を示している。
 図7に示す比較例のインダクタのFeの元素マッピング画像によれば、金属磁性粒子DPの外縁部分よりも外側の酸化皮膜部分に、うっすらとFe成分が存在しているとともに、Oも存在していることを確認できるため、当該部分は、Feの酸化が生じていることを理解できる。一方で、図8に示す実施例のインダクタのFeの元素マッピング画像によれば、金属磁性粒子DPの外縁部分が、図7と比較して、くっきりとFe成分が存在し、金属磁性粒子DPの外縁部分の外側の酸化皮膜部分にFe成分の存在がほとんど確認できないことから、比較例のインダクタよりもFeの酸化が低減していることを理解できる。
-インダクタの評価(その3)-
 インダクタの評価として、比較例および実施例の透磁率を測定した。透磁率の測定は、インピーダンスアナライザ(キーサイト社製 4991A)を使用して、試料の透磁率を測定した。ここで、実施例のインダクタは、ZnOの添加量を0.2wt%~0.5wt%まで変えたサンプルを準備した。つまり、実施例1では、ZnOの添加量を0.2wt%とし、実施例2では、ZnOの添加量を0.3wt%とし、実施例3では、ZnOの添加量を0.4wt%とし、実施例4では、ZnOの添加量を0.5wt%とした。そして、本評価では、コイル導体焼結前の状態(熱処理前)のインダクタの透磁率と、コイル導体焼結後の状態(熱処理後)のインダクタの透磁率と、を測定し、その変化率についてグラフ化した。透磁率の変化率のグラフを図9に示し、当該グラフの基となったデータを図10に示す。なお、インピーダンスアナライザは、1MHzでの測定ができればよく、キーサイト社製であれば4991Bや4990A、4294Aを用いることができる。
 図9および図10に示す評価結果によれば、比較例のインダクタは、熱処理前後でインダクタの透磁率に変化が無かったが、実施例1~4のインダクタは、熱処理前後でインダクタの透磁率に大幅な向上が見られた。
 以上、インダクタの評価結果によれば、非粒間層領域R2のZnの濃度の最大値は、粒間層領域R1のZnの濃度の最大値よりも高い結果を確認できた。従って、非粒間層領域R2では、Feよりも酸化しやすい易酸化材料がFeよりも優先的に酸化されるため、従来のインダクタと比較してFeの酸化の低減を図ることができた。また、粒間層領域R1では、易酸化材料の濃度が低いため、非磁性成分を低減して従来のインダクタと比較して磁気特性の向上を図ることができた。
 なお、今回開示した実施態様は、すべての点で例示であって、限定的な解釈の根拠となるものではない。したがって、本開示の技術的範囲は、上記した実施態様のみによって解釈されるものではなく、特許請求の範囲の記載に基づいて画定される。また、本開示の技術的範囲には、特許請求の範囲と均等の意味および範囲内でのすべての変更が含まれる。
 本開示のインダクタおよびインダクタの製造方法の態様は、以下のとおりである。
<1>複数の金属磁性粉を備える素体と、
 前記素体内に設けられたコイルと、を備え、
 前記金属磁性粉は、Feを含む金属磁性粒子と、Feよりも酸化しやすい易酸化材料を含む酸化被膜と、を備えており、
 第1の金属磁性粒子の表面と前記第1の金属磁性粒子に隣接する第2の金属磁性粒子との間の距離が小さくなる領域を粒間層領域とし、前記距離が大きくなる領域を非粒間層領域としたときに、前記非粒間層領域の前記易酸化材料の濃度は、前記粒間層領域の前記易酸化材料の濃度よりも高い、インダクタ。
<2>前記易酸化材料は、Zn、Zr、Al、Ti、Mg、CrおよびMoから成る群から選択される少なくとも一種を含む、<1>に記載のインダクタ。
<3>前記粒間層領域の易酸化材料の濃度は、0.6atom%以下であり、
 前記非粒間層領域の易酸化材料の濃度は、5atom%以上30atom%以下である、<1>または<2>に記載のインダクタ。
<4>前記粒間層領域は、前記距離が20nm以上100nm以下である、<1>~<3>のいずれか1つに記載のインダクタ。
<5>前記非粒間層領域に有する前記酸化被膜の表面粗さが10nm以上70nm以下である、<1>~<4>のいずれか1つに記載のインダクタ。
<6>前記金属磁性粒子の平均粒径は、1μm以上6μm以下である、<1>~<5>のいずれか1つに記載のインダクタ。
<7><1>~<6>のいずれか1つに記載のインダクタを製造する方法であって、
 前記金属磁性粒子に、前記易酸化材料を添加して素体を構成する磁性材料を準備する準備工程と、
 前記磁性材料を用いて形成した素体前駆体を加圧することによって、前記易酸化材料を前記粒間層領域よりも前記非近接領域に多く分布させる加圧工程と、
 前記磁性材料を加熱して前記金属磁性粒子表面に前記易酸化材料を含む酸化被膜を形成する熱処理工程と、を備える、インダクタの製造方法。
<8>前記加圧工程は、前記熱処理工程の温度よりも低い温度で加熱しながら行われる、<7>に記載のインダクタの製造方法。
 本開示のインダクタおよびインダクタの製造方法は、磁気特性が向上された電子部品として好適に用いることができる。

Claims (8)

  1.  複数の金属磁性粉を備える素体と、
     前記素体内に設けられたコイルと、を備え、
     前記金属磁性粉は、Feを含む金属磁性粒子と、Feよりも酸化しやすい易酸化材料を含む酸化被膜と、を備えており、
     第1の金属磁性粒子の表面と前記第1の金属磁性粒子に隣接する第2の金属磁性粒子の表面との間の距離が小さくなる領域を粒間層領域とし、前記距離が大きくなる領域を非粒間層領域としたときに、前記非粒間層領域の前記易酸化材料の濃度は、前記粒間層領域の前記易酸化材料の濃度よりも高い、インダクタ。
  2.  前記易酸化材料は、Zn、Zr、Al、Ti、Mg、CrおよびMoから成る群から選択される少なくとも一種を含む、請求項1に記載のインダクタ。
  3.  前記粒間層領域の易酸化材料の濃度は、0.6atom%以下であり、
     前記非粒間層領域の易酸化材料の濃度は、5atom%以上30atom%以下である、請求項1または2に記載のインダクタ。
  4.  前記粒間層領域は、前記距離が20nm以上100nm以下である、請求項1~3のいずれか1項に記載のインダクタ。
  5.  前記非粒間層領域に有する前記酸化被膜の表面粗さが10nm以上70nm以下である、請求項1~4のいずれか1項に記載のインダクタ。
  6.  前記金属磁性粉の平均粒径は、1μm以上6μm以下である、請求項1~5のいずれか1項に記載のインダクタ。
  7.  請求項1~6のいずれか1項に記載のインダクタを製造する方法であって、
     前記金属磁性粒子に、前記易酸化材料を添加して素体を構成する磁性材料を準備する準備工程と、
     前記磁性材料を用いて形成した素体前駆体を加圧することによって、前記易酸化材料を前記粒間層領域よりも前記非近接領域に多く分布させる加圧工程と、
     前記磁性材料を加熱して前記金属磁性粒子表面に前記易酸化材料を含む酸化被膜を形成する熱処理工程と、を備える、インダクタの製造方法。
  8.  前記加圧工程は、前記熱処理工程の温度よりも低い温度で加熱しながら行われる、請求項7に記載のインダクタの製造方法。
