Abstract
金属板上に表面処理剤層、接着剤層およびゴム層を順次積層してなるゴム-金属積層ガスケット素材において、表面処理剤層が有機チタン化合物およびチタンカップリング剤処理アルミナを含有し、表面処理剤皮膜中でのチタンとアルミニウムの元素質量比率が5:95~60:40である表面処理剤を用いて形成された、ゴム-金属積層ガスケット素材。このゴム-金属積層ガスケット素材は、例えばエンジンシリンダヘッドガスケットの実使用環境下を考慮したLLC中における耐熱試験方法においても接着剥がれを生じず、150℃、300時間といった高温度条件下においてもすぐれた耐LLC性を示すといった効果を奏する。
Description
本発明は、ゴム-金属積層ガスケット素材に関する。さらに詳しくは、エンジンシリンダヘッド用ガスケット等として好適に用いられるフッ素ゴム-金属積層ガスケット素材に関する。
耐水性、耐LLC(ロングライフクーラント)性および耐熱性が必要とされるエンジンシリンダーヘッド用ガスケット素材の金属材料としては、主に軟鋼やステンレス鋼が用いられているが、これらに直接加硫接着剤を適用し、ゴムと接着させても耐液接着耐久性が悪く、このゴム金属積層板について水、LLC等に浸漬する浸漬試験を実施すると、接着剥離を生ずるようになる。耐LLCが悪く、エンジン内でゴムが剥がれてしまうと、エンジンの故障につながってしまう。
金属板とゴムとの接着性向上のために、例えばリン酸亜鉛処理、リン酸鉄処理などのステンレス鋼板の表面を処理する方法が用いられている。これらの方法は、脱脂された鋼板を酸性の薬液中に浸すことで、不溶性の被膜を鋼板上に生成させ、防錆や接着剤との接着性を確保するものであるが、被膜生成段階でスラッジ(産業廃棄物)が発生することや、反応によって薬剤成分が低下するため常時薬剤を投入する必要があり、コストが高いなどの問題があった。
本出願人は先に加硫接着剤を塗布する前処理として、ステンレス鋼板上に塗布型クロメート処理を施し、水、LLC等に対する耐性を向上させることを提案している(特許文献1~2)。しかしながら、塗布型クロメート処理では、Cr6+イオンが含まれるため、環境対策上からみて好ましくない。
また、リン酸亜鉛、リン酸鉄、クロムなどを用いない方法として、有機樹脂、シリカ、フッ化物由来のチタンおよびジルコニアを含む表面処理剤が提案されているが、フッ素を含有しているため、廃水のフッ素除去が必要となり、設備が複雑になってしまう(特許文献3参照)。
一方、上記表面処理剤を改良したものとして、フッ素フリーの処理剤も提案されているが、高温のLLC蒸気にさらされるシリンダヘッドガスケットのような過酷な環境下での使用では、十分な接着性を得ることができない(特許文献4)。
かかる課題に対し、本出願人は特許文献5において、金属板上に表面処理剤層、接着剤層およびゴム層を順次積層してなるゴム-金属積層ガスケット素材において、表面処理剤層が、クロムを含有せず、フッ素非含有チタン化合物20~90重量%およびアルミナ10~80重量%の混合割合を有し、金属チタンとしての含有量が1~20重量%である表面処理剤を、その片面塗布量が30~1000mg/m2となるように塗布せしめて形成された、クロムおよびフッ素のいずれをも含有せず、高温度条件下における耐LLC性に優れたゴム-金属積層ガスケット素材を提案している。また、特許文献6~7等においても、ゴム-金属積層ガスケットのプライマーとして、キレート構造を含む有機金属化合物とアルミナあるいはシリカ等の無機フィラーを組み合わせることも提案している。しかしながら、長時間にわたっての高温度条件下における耐LLC性については、さらなる改良が求められている。
本発明は、上述の課題に鑑みてなされたものであり、高温度条件下における耐LLC性に優れたゴム-金属積層ガスケット素材を提供することにある。
かかる本発明の目的は、金属板上に表面処理剤層、接着剤層およびゴム層を順次積層してなるゴム-金属積層ガスケット素材において、表面処理剤層が有機チタン化合物およびチタンカップリング剤処理アルミナを含有し、表面処理剤皮膜中でのチタンとアルミニウムの元素質量比率が5:95~60:40である表面処理剤を用いて形成された、ゴム-金属積層ガスケット素材によって達成される。
本発明に係るゴム-金属積層ガスケット素材は、例えばエンジンシリンダヘッドガスケットの実使用環境下を考慮したLLC中における耐熱試験方法においても接着剥がれを生じず、150℃、300時間といった高温度条件下においてもすぐれた耐LLC性を示すといった効果を奏する。具体的には、有機金属化合物と無機フィラーの組み合わせにおいて、アルミナの表面をカップリング剤で処理することによって、プライマーの耐LLC性を向上させており、耐LLC接着性の向上でエンジン内でガスケットのゴム剥がれが無くなり、不具合の改善につながるといったすぐれた効果を奏する。
また、表面処理剤がクロムおよびフッ素のいずれをも含有せず、環境対策上からみて好ましく、またフッ素フリーであることから、廃水からフッ素を除去する必要も生じず、さらに表面処理がリン酸亜鉛処理のようにステンレス鋼板との化学反応で被膜を形成するものではなく、調製された薬剤を塗布して形成するだけのものであるため、スラッジの発生が全くみられないといったすぐれた効果も奏する。
金属板としては、軟鋼板、ステンレス鋼板、アルミニウム板、アルミニウムダイキャスト板等が用いられる。ステンレス鋼板としては、SUS301、SUS301H、SUS304、SUS430等が用いられる。その板厚は、ガスケット用途であるので、一般に約0.1~2mm程度のものが用いられる。これらの金属板上には、有機チタン化合物およびチタンカップリング剤で表面処理されたアルミナを含有する表面処理剤が塗布される。この際、金属板は好ましくは粗面化処理およびアルカリ脱脂処理された上で用いられる。
表面処理剤としては、表面処理剤皮膜中でのチタンおよびアルミニウムの元素質量比率が5:95~60:40、好ましくは6:94~30:70となるものが用いられる。元素質量比率がこれ以外の割合になると、後記比較例に示される如く、LLCに150℃、300時間浸せき後、LLC蒸気暴露部分における剥がれが生じるようになってしまう。
有機チタン化合物としては、Ti(IV)またはTi(III)とアルコール性水酸基、フェノール性水酸基もしくはカルボキシル基を有する化合物とによって形成されるTi-O-C結合を含むアルコキシチタン、チタンアシレートまたはチタンキレート等が挙げられ、例えばテトライソプロピルチタネート、テトラn-ブチルチタネート、ブチルチタネートダイマー、テトラオクチルチタネート、一般式

チタンカップリング剤で表面処理されたアルミナとしては、アルミナの表面をチタンカップリング剤で処理を行ったものが用いられ、実際には市販品、例えば、マツモトファインケミカル社製品TC-500(チタンジエタノールアミネート)等をそのまま用いることができる。ここで、使用されるアルミナの粒径は特に限定されない。かかる表面処理を行うことにより、アルミナ表面の官能基が減り、アルミナと有機金属化合物間の反応が抑えられ、有機金属化合物と金属鋼板の反応点を増やすことができることとなる。ここで、表面処理を行っていないアルミナを使用した場合には、アルミナ表面の官能基が有機金属化合物と反応してしまい、有機金属化合物とステンレス鋼板間の接着を阻害してしまうこととなる。一方、アルミナを用いない場合には、プライマーの液遮蔽性の低下や、水やLLCに接触した際にアルミニウムで作られているエンジンブロック/ヘッドとCHGのステンレス鋼板の間で電位が発生してしまい剥がれを促進してしまうようになる。
以上の各成分を必須成分とし、これらを混合し、溶媒に溶解・分散させることによって調製される表面処理剤は、金属板両面の表面上に浸漬、噴霧、はけ刷り、ロールコートなどの方法によって、30~2500mg/m2、好ましくは500~1500mg/m2の片面塗布量(目付量)で塗布され、室温または温風で乾燥された後、100~250℃で1~20分間焼付け処理される。塗布量がこれより多い場合にはLLC液に浸漬している箇所において剥がれが生じるようになり、一方塗布量がこれより少ない場合には、金属とゴムとの接着性が低下するようになってしまう。なお、有機チタン化合物およびチタンカップリング処理アルミナを溶解・分散させる溶剤としては、特に限定されないが、例えばメタノール等が用いられる。
金属板上に塗布され、乾燥処理を行った表面処理剤層上には、ゴム用接着剤として、熱硬化性のフェノール樹脂やエポキシ樹脂などの樹脂系加硫接着剤が塗布される。熱硬化性フェノール樹脂としては、クレゾールノボラック型フェノール樹脂、クレゾールレゾール型フェノール樹脂、アルキル変性型フェノール樹脂等任意の熱硬化性フェノール樹脂を用いることができる。また、エポキシ樹脂としては好ましくはクレゾールノボラック型エポキシ樹脂が用いられ、この場合にはビスフェノールノボラック型フェノール樹脂を硬化剤とし、またイミダソール化合物が硬化触媒として用いられ、例えばエポキシ樹脂およびイミダゾール硬化剤を9.5:0.5~7:3の割合で混合したエポキシ樹脂系加硫接着剤等が用いられる。
これらの樹脂系加硫接着剤は、一般にメタノール、エタノール、イソプロパノール等のアルコール系有機溶剤またはアセトン、メチルエチルケトン、メチルイソブチルケトン等のケトン系有機溶剤を単独または混合溶剤として、その成分濃度が約1~5重量%の有機溶剤溶液として調製され、表面処理剤の場合と同様の塗布方法により、100~2,500mg/m2の片面目付量(塗布量)で塗布され、室温または温風で乾燥された後、100~250℃で1~20分間焼付処理される。
このようにして形成された加硫接着剤層上には、未加硫のゴムコンパウンドが約5~120μm程度の片面厚さの加硫物層を両面に形成せしめるように、ゴムコンパウンドの有機溶剤溶液として塗布される。ゴムコンパウンドの調製は、インターミックス、ニーダ、バンバリーミキサ等の混練機あるいはオープンロール等を用いて混練することによって行われ、固形分濃度が約20~50重量%になるようゴム糊系コーティング液として調製される。ゴムとしては、フッ素ゴム、ニトリルゴム等が用いられ、好ましくはフッ素ゴムが用いられる。
フッ素ゴムとしては、ポリオール加硫性またはパーオキサイド加硫性のいずれも使用することができる。
ポリオール加硫性フッ素ゴムとしては、一般にフッ化ビニリデンと他の含フッ素オレフィン、例えばヘキサフルオロプロペン、ペンタフルオロプロペン、テトラフルオロエチレン、トリフルオロクロロエチレン、フッ化ビニル、パーフルオロ(メチルビニルエーテル)、パーフルオロ(エチルビニルエーテル)、パーフルオロ(プロピルビニルエーテル)等の少なくとも一種との共重合体またはこれらの含フッ素オレフィンとプロピレンとの共重合体等が挙げられ、これらのフッ素ゴムは、2,2-ビス(4-ヒドロキシフェニル)プロパン、2,2-ビス(4-ヒドロキシフェニル)パーフルオロプロパン、ヒドロキノン等のポリヒドロキシ芳香族化合物によってポリオール加硫される。
また、パーオキサイド加硫性フッ素ゴムとしては、例えば分子中にヨウ素および/または臭素を有するフッ素ゴムが挙げられ、これらのフッ素ゴムは一般にパーオキサイド加硫に用いられている有機過酸化物によって加硫(架橋)される。この場合には、有機過酸化物と共に、トリアリルイソシアヌレートによって代表される多官能性不飽和化合物を併用することが好ましい。
未加硫のフッ素ゴムコンパウンドとしては、例えば次のような配合例が示される。

塗布された未加硫ゴム層は、室温乃至約100℃の温度で約1~15分間程度乾燥し、有機溶剤として用いられたメタノール、エタノール等のアルコール類、メチルエチルケトン、メチルイソブチルケトン等のケトン類、トルエン、キシレン等の芳香族炭化水素類またはこれらの混合溶剤等を揮発させた後、約150~230℃で約0.5~30分間加熱加硫し、その際必要に応じて加圧して加硫することも行われる。加硫されたゴム層は、ガスケットとしての用途上、例えば硬度(デュロメーターA)が80以上で、圧縮永久歪(100℃、22時間)が50%以下であることが望ましく、所望の性状を満足させる限り、特に配合内容によって制限されるものではない。また、粘着防止が必要な場合には、その表面に粘着防止剤を塗布することもできる。
粘着防止剤は、ゴム同士やゴムと金属との粘着を防止する目的で使用され、加硫ゴム層上に被膜を形成し得るものであれば任意のものを用いることができ、例えばシリコーン系、フッ素系、グラファイト系、アミド、パラフィン等のワックス系、ポリオレフィン系またはポリブタジエン系のもの等が挙げられるが、好ましくは液状の1,2-ポリブタジエン水酸基含有物、1,2-ポリブタジエンイソシアネート基含有物およびポリオレフィン系樹脂の有機溶剤分散液からなる粘着防止剤、例えばワックスおよびグラファイトを9:1~5:5の割合で分散させたゴム糊コーティング液等が用いられる(特許文献8)。
次に、実施例により本発明を具体的に説明する。なお、本発明は効果を含めてこの実施例に限定されるものではない。
実施例1
アルカリ脱脂したSUS301ステンレス鋼板(厚さ0.2mm)上に、チタンアセチルアセトネート(マツモトファインケミカル製品オルガチックスTC-100;(i-C3H7O)2Ti(C6H9O3)2)およびチタンカップリング剤処理アルミナ(同社製品オルガチックスTC-500)を用いて、表面処理剤皮膜中でのTi、Alの元素質量比率がそれぞれ8重量%、92重量%といった割合になるように調整した表面処理剤を、片面目付け量700mg/m2になるように塗布し、200℃で10分間の焼付けを行い、プライマー層を形成させた。
アルカリ脱脂したSUS301ステンレス鋼板(厚さ0.2mm)上に、チタンアセチルアセトネート(マツモトファインケミカル製品オルガチックスTC-100;(i-C3H7O)2Ti(C6H9O3)2)およびチタンカップリング剤処理アルミナ(同社製品オルガチックスTC-500)を用いて、表面処理剤皮膜中でのTi、Alの元素質量比率がそれぞれ8重量%、92重量%といった割合になるように調整した表面処理剤を、片面目付け量700mg/m2になるように塗布し、200℃で10分間の焼付けを行い、プライマー層を形成させた。
この表面処理剤を塗布した鋼板上に、エポキシ樹脂(日鉄ケミカル&マテリアル製品YDCN-700-7)およびイミダゾール硬化剤(四国化成製品キュアゾール2E4MZ-CN)を8:2の割合で混合したエポキシ樹脂系加硫接着剤を皮膜量が300mg/m2となるように塗布し、風燥させた後、200℃で5分間の焼付け処理を行った。
この加硫接着剤塗布鋼板上に、前記配合例Iのフッ素ゴムコンパウンドの25重量%メチルイソブチルケトン-メタノール(重量比8:2)混合溶媒溶液を塗布し、60℃で15分間乾燥させて片面厚さ20μmの未加硫ゴム層を形成させた後、200℃、5分間の条件下で加硫を行い、さらにワックス(三井化学製品4202E)とグラファイト(オリエンタル産業製品AT-No.40)とを8:2の割合で分散させたゴム糊コーティング液を塗布して、200℃、5分間焼付けて粘着防止層を形成し、フッ素ゴム-金属積層ガスケット素材を作製した。
実施例2
実施例1において、表面処理剤皮膜中でのTi、Alの元素質量比率がそれぞれ23重量%、77重量%となるように調整された、チタンアセチルアセトネートおよびチタンカップリング剤処理アルミナが用いられた。

実施例1において、チタンアセチルアセトネートの代わりに、テトラオクチルチタネート(マツモトファインケミカル製品オルガチックスTA-30;Ti〔OCH2CH(C2H5)C4H9〕4)が用いられ、表面処理剤皮膜中でのTi、Alの元素質量比率がそれぞれ33重量%、67重量%となるように調整された、テトラオクチルチタネートおよびチタンカップリング剤処理アルミナが用いられた。
比較例1
実施例1において、チタンカップリング剤処理アルミナの代わりに、未処理のアルミナ(デンカ製品ASFP-20)が用いられ、表面処理剤皮膜中でのTi、Alの元素質量比率がそれぞれ17重量%、83重量%となるように調整された、チタンアセチルアセトネートおよびアルミナが用いられた。
実施例1において、チタンカップリング剤処理アルミナの代わりに、未処理のアルミナ(デンカ製品ASFP-20)が用いられ、表面処理剤皮膜中でのTi、Alの元素質量比率がそれぞれ17重量%、83重量%となるように調整された、チタンアセチルアセトネートおよびアルミナが用いられた。

以上の各実施例および比較例で得られたゴム-金属積層ガスケット素材について、高温LLC条件下における接着性の評価を行った。

以上の結果から、次のようなことがいえる。
(1) 各実施例では高温度条件下における耐LLC性にすぐれたゴム-金属積層ガスケット素材が得られた。
(2) 有機チタン化合物およびチタンカップリング剤処理アルミナが規定量範囲以外の表面処理剤を用いた場合には、LLC浸漬液上部でLLC蒸気に暴露されている上部暴露部(未浸漬部)において接着性が低く、エンジンシリンダヘッドガスケットの実使用環境下での使用に耐え得るものではなかった(比較例1~2)。
(3) チタンカップリング剤で表面処理を行っていないアルミナを使用した場合、アルミナ表面の官能基が有機金属化合物と反応してしまい、有機金属化合物とステンレス鋼板間の接着を阻害してしまうため、LLC浸漬液上部でLLC蒸気に暴露されている上部暴露部(未浸漬部)においての接着性が低い(比較例3)。
(1) 各実施例では高温度条件下における耐LLC性にすぐれたゴム-金属積層ガスケット素材が得られた。
(2) 有機チタン化合物およびチタンカップリング剤処理アルミナが規定量範囲以外の表面処理剤を用いた場合には、LLC浸漬液上部でLLC蒸気に暴露されている上部暴露部(未浸漬部)において接着性が低く、エンジンシリンダヘッドガスケットの実使用環境下での使用に耐え得るものではなかった(比較例1~2)。
(3) チタンカップリング剤で表面処理を行っていないアルミナを使用した場合、アルミナ表面の官能基が有機金属化合物と反応してしまい、有機金属化合物とステンレス鋼板間の接着を阻害してしまうため、LLC浸漬液上部でLLC蒸気に暴露されている上部暴露部(未浸漬部)においての接着性が低い(比較例3)。
本発明に係るゴム-金属積層ガスケット素材は、高温度条件下における耐LLC性にすぐれているので、エンジンシリンダヘッド用ガスケット等として有効に用いられる。
Claims (8)
- 金属板上に表面処理剤層、接着剤層およびゴム層を順次積層してなるゴム-金属積層ガスケット素材において、表面処理剤層が有機チタン化合物およびチタンカップリング剤処理アルミナを含有し、表面処理剤皮膜中でのチタンとアルミニウムの元素質量比率が5:95~60:40である表面処理剤を用いて形成された、ゴム-金属積層ガスケット素材。
- 有機チタン化合物が、アルコキシチタンまたはチタンキレートである請求項1記載のゴム-金属積層ガスケット素材。
- 有機チタン化合物が、テトラオクチルチタネートまたはチタンアセチルアセトネートである請求項1記載のゴム-金属積層ガスケット素材。
- 接着剤がエポキシ樹脂系接着剤である請求項1記載のゴム-金属積層ガスケット素材。
- ゴムがフッ素ゴムである請求項1記載のゴム-金属積層ガスケット素材。
- ゴム層上に粘着防止剤層を形成せしめた請求項1記載のゴム-金属積層ガスケット素材。
- エンジンシリンダヘッド用ガスケットとして使用される請求項1記載のフッ素ゴム-金属積層ガスケット素材。
- 請求項7記載のフッ素ゴム-金属積層ガスケット素材から製造されたエンジンシリンダヘッド用ガスケット。
