Abstract
本発明は、ポリエチレン樹脂からなる不織布およびその製造方法に関する。 本発明のポリエチレン不織布の製造方法は、ポリエチレン樹脂に対して、加熱減成ポリエチレンワックス1.0質量%~5.0質量%を混合する工程と、280℃以上で溶融紡糸する工程、特にメルトブローン法により紡糸する工程とを含むことで、耐熱性を損なわず、加熱溶融時のゲル化を抑制し生産性に優れた新規な不織布を得ることができる。
Description
本発明は、ポリエチレン不織布及びその製造方法に関する。
ポリエチレン繊維からなるポリエチレン不織布は、柔軟でかつ触感が良好であることが知られている。しかし、一般にポリエチレン繊維は紡糸が難しいため、従来のメルトブローン法によるポリエチレン不織布では、繊維径が太く、地合が悪いものであった。またポリエチレン繊維の繊維径を細くするためには、紡糸温度を高くすることが必要であるが、その場合、架橋反応によるゲル化を引き起こす。
そこで、汎用されるポリエチレン樹脂よりも低分子量のポリエチレン、例えばポリエチレンワックスのみを用いて繊維を形成することが考えられる。しかし、これらの低分子量ポリエチレンでは紡糸性はよいが、得られる繊維の単糸強度が弱く、毛羽立ちが多いため、ウェブを連続的に製造するのは困難であった。
また、メルトインデックスが40未満の直鎖状低密度ポリエチレンに、メルトインデックス40以上の低分子量ポリエチレン及び流動パラフィンから選ばれる1~2種を混入させて特定温度で溶融紡糸するポリエチレン繊維の製造方法が開示され、繊維径が細く柔らかい感触の不織布が得られるとされている(特許文献1)。しかし、この方法で得られる不織布の繊維径は細くても2デニール(約18μm)までであり、十分に細い繊維は得られていない。またこの方法は、短繊維を不織布化する方法である。
他にも、重量平均分子量21000~45000、メルトフローレートが15~250g/10分のポリエチレン(A)と、重量平均分子量が12000以下のポリエチレンワックス(B)とを、(A)/(B)の重量比で70/30~30/70の割合で含む樹脂組成物を用いて、メルトブローン法により成形してなるポリエチレン不織布を提供する方法が開示されている(特許文献2)。
しかしながら、従来公知の方法ではゲル化について考慮されておらず、安定紡糸に課題がある。また、ポリエチレンワックスの添加量を増やすと耐熱性が低下する課題がある。
そこで、本発明は、ポリエチレン樹脂からなる不織布において、ポリエチレンワックスを少量添加することで、耐熱性を損なわず、加熱溶融時のゲル化を抑制し生産性に優れた新規な不織布を得ることを課題とする。
本発明者らが鋭意検討した結果、特定のポリエチレンワックスをポリエチレン樹脂に添加することで、製造時のゲル化が抑制され、生産性及び品位に優れた不織布が得られることを見出し本発明に到達した。すなわち本発明は以下の構成を有する。
1.ポリエチレン樹脂に対して、加熱減成ポリエチレンワックス1.0質量%~5.0質量%を混合する工程と、前記混合した樹脂を、280℃以上で溶融紡糸する工程と、を含むことを特徴とするポリエチレン不織布の製造方法。
2.前記溶融紡糸する工程では、メルトブロー法により紡糸することを特徴とする上記1に記載のポリエチレン不織布の製造方法。
3.上記1または2に記載のポリエチレン不織布の製造方法により得られたポリエチレン不織布。

3.上記1または2に記載のポリエチレン不織布の製造方法により得られたポリエチレン不織布。
本発明により、ゲル化を抑制し、加工性に優れるポリエチレン不織布を得ることができる。
以下、本発明に関して具体的に説明するが、本発明は下記に限定される訳ではなく趣旨に適合し得る範囲で適当に変更を加えて実施することも可能であり、それらはいずれも本発明の技術的範囲に包含される。
本発明に係る不織布の構成繊維は、ポリエチレン樹脂に加熱減成ポリエチレンワックスが混合されて成る。
〈ポリエチレン樹脂〉
本発明に係る不織布の構成繊維の主成分であるポリエチレン樹脂としては、エチレンの単独重合体を用いることができ、高圧法低密度ポリエチレン、直鎖状低密度ポリエチレン、高密度ポリエチレンいずれのものであっても好ましく用いることができる。また、エチレンと他の単量体とからなる共重合体であってもよい。共重合体は、ランダム共重合体でもよいし、ブロック共重合体でもよい。他の単量体としては、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、1- デセン、1-ドデセン、1-テトラデセン、1-ヘキサデセン、1-オクタデセン、1-エイコセン等の炭素数3~20のα-オレフィン等が挙げられる。この共重合体の具体例として、エチレンと、4-メチル-1-ペンテン、1-ヘキセン等のα-オレフィンとの共重合体等が挙げられる。共重合体の場合のエチレン構成成分含有量(13C-NMRによる測定値)は、通常、80モル% 以上、好ましくは90~99.5モル%である。
本発明の不織布の構成繊維は、上記したポリエチレン類の1種単独からなるものでもよいし、または2種以上の組合せからなるものでもよい。
〈ポリエチレン樹脂〉
本発明に係る不織布の構成繊維の主成分であるポリエチレン樹脂としては、エチレンの単独重合体を用いることができ、高圧法低密度ポリエチレン、直鎖状低密度ポリエチレン、高密度ポリエチレンいずれのものであっても好ましく用いることができる。また、エチレンと他の単量体とからなる共重合体であってもよい。共重合体は、ランダム共重合体でもよいし、ブロック共重合体でもよい。他の単量体としては、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、1- デセン、1-ドデセン、1-テトラデセン、1-ヘキサデセン、1-オクタデセン、1-エイコセン等の炭素数3~20のα-オレフィン等が挙げられる。この共重合体の具体例として、エチレンと、4-メチル-1-ペンテン、1-ヘキセン等のα-オレフィンとの共重合体等が挙げられる。共重合体の場合のエチレン構成成分含有量(13C-NMRによる測定値)は、通常、80モル% 以上、好ましくは90~99.5モル%である。
本発明の不織布の構成繊維は、上記したポリエチレン類の1種単独からなるものでもよいし、または2種以上の組合せからなるものでもよい。
本発明で用いるポリエチレン樹脂の密度は0.890~0.970g/cm3の範囲あるものが好ましく、さらに好ましくは0.910~0.960g/cm3の範囲にあるものである。
さらに、このポリエチレン樹脂のメルトフローレイト(MFR)は、ASTM D 1238に準拠した温度190℃ 、荷重2.16kgにおいて、15~250g/10分であることが好ましい。より好ましくは20~200g/10分、更に好ましくは30~200g/10分の範囲である。
〈ポリエチレンワックス〉
本発明に係る不織布は、ポリエチレン樹脂と、ポリエチレンの加熱減成によって分子量を低減させた加熱減成ポリエチレンワックスとを含んでいる。所望の特性が得られるものであれば特に制限されず、不飽和結合や酸化官能基などを有していてもよい。本発明において、ポリエチレン樹脂100質量%中に対するポリエチレンワックスの含有割合は0.1~5.0質量%であることが好ましく、0.2~3.0質量%であることが更に好ましく、0.5~1.5質量%であることが特に好ましい。加熱減成ポリエチレンワックスを上記量含有することで、下記の実施例から分かるように、不織布製造時のゲル化を抑制することができる。熱減成法ワックスの不飽和結合量は、一般的なポリエチレン樹脂の10~20倍程度ある。
本発明に係る不織布は、ポリエチレン樹脂と、ポリエチレンの加熱減成によって分子量を低減させた加熱減成ポリエチレンワックスとを含んでいる。所望の特性が得られるものであれば特に制限されず、不飽和結合や酸化官能基などを有していてもよい。本発明において、ポリエチレン樹脂100質量%中に対するポリエチレンワックスの含有割合は0.1~5.0質量%であることが好ましく、0.2~3.0質量%であることが更に好ましく、0.5~1.5質量%であることが特に好ましい。加熱減成ポリエチレンワックスを上記量含有することで、下記の実施例から分かるように、不織布製造時のゲル化を抑制することができる。熱減成法ワックスの不飽和結合量は、一般的なポリエチレン樹脂の10~20倍程度ある。
本発明に用いる加熱減成ポリエチレンワックスの重量平均分子量としては3000~30000が好ましく、より好ましくは5000~25000であり、最も好ましくは7000~20000である。分子量が大きすぎる場合にはワックス添加の効果が劣り、小さすぎる場合には加熱時の揮発分放出や強度低下の原因となる。なお、ポリエチレンワックスを得るには加熱減成法と重合法とがあるが、下記の実施例から、加熱減成ポリエチレンワックスを用いることにより、ゲル化を抑制することができることがわかる。
本発明に用いる加熱減成ポリエチレンワックスは、自家合成、試薬、工業原料としての入手などいずれであっても好ましく、化合物単体もしくは混合物であってもよい。市販試薬もしくは工業用原料として入手可能な化合物の一つとして、サンワックス171-P(三洋化成)が挙げられる。
なお、本発明に係る不織布には、本発明の目的を損なわない範囲で、必要に応じ、他の重合体や、着色材、安定剤、核剤などの配合剤等が配合されていてもよい。ここで、任意に配合される成分としては、例えば、従来公知の耐熱安定剤、耐候安定剤などの各種安定剤、帯電防止剤、スリップ剤、アンチブロッキング剤、防曇剤、滑剤、染料、顔料、天然油、合成油等が挙げられる。
安定剤としては、例えば、2,6-ジ-t-ブチル-4-メチル-フェノール(BHT)等の老化防止剤;テトラキス[メチレン-3-(3,5-ジ-t-ブチル-4-ヒドロキシフェニル)プロピオネート] メタン、β-(3,5-ジ-t-ブチル-4-ヒドロキシフェニル)プロピオン酸アルキルエステル、Irganox1010(ヒンダードフェノール系酸化防止剤)等のフェノール系酸化防止剤;ステアリン酸亜鉛、ステアリン酸カルシウム、1,2-ヒドロキシステアリン酸カルシウムなどの脂肪酸金属塩;グリセリンモノステアレート、グリセリンジステアレート、ペンタエリスリトールモノステアレート、ペンタエリスリトールジステアレート、ペンタエリスリトールトリステアレート等の多価アルコール脂肪酸エステルなどを挙げることができる。また、これらを組み合わせて用いることもできる。また、シリカ、ケイ藻土、アルミナ、酸化チタン、酸化マグネシウム、軽石粉、軽石バルーン、水酸化アルミニウム、水酸化マグネシウム、塩基性炭酸マグネシウム、ドロマイト、硫酸カルシウム、チタン酸カリウム、硫酸バリウム、亜硫酸カルシウム、タルク、クレー、マイカ、アスベスト、ケイ酸カルシウム、モンモリロナイト、ペントナイト、グラファイト、アルミニウム粉、硫化モリブデン等の充填剤を含有していてもよい。ポリエチレンと、加熱減成ポリエチレンワックスと、他の必要に応じて用いられるこれらの任意成分とは、公知の方法を利用して混合することができる。
本発明に係る不織布の製造は、メルトブローン法によって行うことができる。ポリエチレン樹脂、加熱減成ポリエチレンワックス、及びその他の配合剤等を含む樹脂組成物を押出機等で溶融混練し、その溶融物を紡糸ノズルを有する紡糸口金から吐出するとともに、紡糸口金の周囲から噴射される高速・高温の空気流で吹き飛ばして、捕集ベルト上に自己接着性のマイクロファイバーとして所定の厚さに堆積させウェブを製造する。
以下、本発明の実施の形態について説明する。試験方法を下記に示す。
(1)ゲル化抑制
溶融紡糸中にノズル部に堆積もしくは滴下した水飴状の樹脂玉(ゲル化生成物)を目視で確認することでゲル化を確認した。ゲル化が抑制された(ゲル化がほぼ確認できなかった)場合〇、ゲル化が少量発生した場合△、ゲル化が多量発生した場合×とした。
溶融紡糸中にノズル部に堆積もしくは滴下した水飴状の樹脂玉(ゲル化生成物)を目視で確認することでゲル化を確認した。ゲル化が抑制された(ゲル化がほぼ確認できなかった)場合〇、ゲル化が少量発生した場合△、ゲル化が多量発生した場合×とした。
(2)平均繊維径
得られた不織布から試料片を採取して、走査型電子顕微鏡を用いて、倍率1000倍で観察し、構成繊維の約100本の繊維径(μm)を測定し、平均値を求めた。

(3)融点
得られた不織布から試験片を採取して、DSC装置を用いて、昇温速度10℃/minで測定を行い、吸熱ピークから融点を求めた。

〈実施例1〉
メルトフローレート(MFR)40g/10分の高密度ポリエチレン樹脂99.0質量%に対し、加熱減成ポリエチレンワックスとして三洋化成社サンワックス171-Pを1.0質量%添加したものを、メルトブローン装置を用い、溶融温度290℃で溶融紡糸を行って、目付55g/m2のメルトブローン不織布を得た。ゲル化の有無の確認、平均繊維径及び融点の測定を行った。用いたポリエチレン樹脂の分子量は、高温GPCでの測定値でMw=約130000であった。また、用いた加熱減成ポリエチレンワックスの分子量は、カタログ値でMw=9500であり、高温GPC測定値でMw=約16000であった。
メルトフローレート(MFR)40g/10分の高密度ポリエチレン樹脂99.0質量%に対し、加熱減成ポリエチレンワックスとして三洋化成社サンワックス171-Pを1.0質量%添加したものを、メルトブローン装置を用い、溶融温度290℃で溶融紡糸を行って、目付55g/m2のメルトブローン不織布を得た。ゲル化の有無の確認、平均繊維径及び融点の測定を行った。用いたポリエチレン樹脂の分子量は、高温GPCでの測定値でMw=約130000であった。また、用いた加熱減成ポリエチレンワックスの分子量は、カタログ値でMw=9500であり、高温GPC測定値でMw=約16000であった。
〈比較例1〉
加熱減成ポリエチレンワックスを用いず、メルトフローレート(MFR)40g/10分の高密度ポリエチレン樹脂のみを用いた他は実施例1と同様にして比較例1のメルトブローン不織布を得た。

〈比較例2〉
樹脂温度230℃で溶融紡糸を行った他は実施例1と同様にして比較例2のメルトブローン不織布を得ようとしたが、不織布が得られなかった。

〈比較例3〉
加熱減成ポリエチレンワックスの代わりに、重合法により得られたポリエチレンワックスとして三井化学社ハイワックス200Pを用いた他は、実施例1と同様にして比較例3のメルトブローン不織布を得た。高温GPC測定値でMw=約9500であった。

実施例1及び比較例1~4の評価結果を表1に示す
表1に示す実施例1及び比較例1~4の結果より、ポリエチレン樹脂の溶融紡糸において、加熱減成によって分子量を低減させた加熱減成ポリエチレンワックスを1.0質量%~5.0質量%添加させ、280℃以上での溶融紡糸することにより、ゲル化の抑制効果が示されることがわかる。また、融点の結果から少量の添加では耐熱性が損なわれないことがわかる。
本発明のポリエチレン不織布は、構成繊維の繊維径が細く、地合いが良好であるので、衛生材料、生活資材等の素材として好適である。また、本発明の製造方法は、バイオマス原料などの環境負荷の低い原料の利用の際にも利用できる可能性がある。
Claims (3)
- ポリエチレン樹脂に対して、加熱減成ポリエチレンワックスを1.0質量%~5.0質量%を混合する工程と、
前記混合した樹脂を280℃以上で溶融紡糸する工程と、
を含むことを特徴とするポリエチレン不織布の製造方法。 - 前記溶融紡糸する工程では、メルトブロー法により紡糸することを特徴とする請求項1に記載のポリエチレン不織布の製造方法。
- 請求項1または2に記載のポリエチレン不織布の製造方法により得られたポリエチレン不織布。
