Abstract
L'invention concerne un procédé de fabrication d'une aube (10) pour une turbomachine d'aéronef, comprenant les étapes suivantes: a) réalisation d'une préforme par tissage, b) installation de la préforme dans une cavité d'un moule, et c) polymérisation de résine présente sur les fibres de la préforme ou injectée dans la cavité, cette résine étant configurée pour solidifier la préforme et former ainsi l'aube (10), d) dépôt d'un revêtement polyuréthane sur l'aube, caractérisé en ce que le procédé comprend en outre, entre les étapes a) et b), (i) une étape de dépôt d'un film d'arrachage (40) sur la préforme, ce film d'arrachage (40) étant destiné à l'étape c) à être solidarisé à la préforme et à faire partie de l'aube (10), et, entre les étapes c) et d), (ii) une étape d'arrachage dudit film d'arrachage (40).

DESCRIPTION
TITRE : PROCÉDÉ DE FABRICATION D’UNE AUBE COMPOSITE DE TURBOMACHINE
Domaine technique de l'invention
La présente invention concerne un procédé de fabrication d’une aube composite de turbomachine.
Arrière-plan technique
L’arrière-plan technique comprend notamment les documents US-A1- 2019/111636 et EP-A1 -3 418 040.
L’utilisation de matériaux composites est particulièrement avantageuse dans l’industrie aéronautique car ces matériaux sont relativement légers et ont de bonnes propriétés mécaniques.
Un matériau composite classiquement utilisé pour l’aéronautique comprend une préforme fibreuse noyée dans une résine polymérique. La préforme peut-être issue d’un tissage en trois dimensions ou peut être obtenue par drapage et superposition de plusieurs tissus réalisés par tissage en deux dimensions.
La résine peut être injectée dans la préforme ou bien la préforme peut-être préalablement imprégnée avec la résine.
La mise en forme de la pièce finale est en général réalisée au moyen d’un outillage comportant un moule.
Dans le cas où une résine doit être injectée dans une préforme, la préforme est disposée dans la cavité d’un moule et le moule est recouvert d’un contre- moule. L’outillage comprend un port d’injection de résine dans la cavité du moule ainsi qu’un port de mise sous vide de la cavité du moule.
Dans le cas où la préforme est déjà imprégnée avec la résine, la préforme est disposée dans la cavité d’un moule qui peut être recouverte avec une bâche souple ou un contre-moule. L’outillage comprend également un port
d’injection de résine dans la cavité du moule ainsi qu’un port de mise sous vide de la cavité du moule.
Le contre-moule applique une pression sur la préforme du fait de la mise sous vide de la préforme située entre le contre-moule et la bâche souple ou le moule. L’utilisation d’un contre-moule permet de mieux maîtriser l’épaisseur de la pièce finale.
Dans le cas d’une aube, en particulier de soufflante, après l’opération de moulage décrite ci-dessus, une opération de sablage est réalisée sur une partie de l’aube pour obtenir une surface abrasive (et/ou décapée) permettant d’assurer la qualité de la pose d’un revêtement polyuréthane par collage. Le but de l’opération de sablage est également celui de supprimer des dépôts d’agent démoulant en provenance du moule risquant de diminuer la qualité du collage du revêtement polyuréthane sur l’aube.
Cependant, le sablage est une étape qui peut prendre du temps à un opérateur et présenter des défauts comme par exemple un état de l’abrasif (et/ou un état du décapage) créé non optimal en particulier du fait de paramètres mal réglés de la machine de sablage, notamment le débit, la pression, etc... De tels défauts de sablage peuvent notamment engendrer une baisse de qualité du collage du revêtement polyuréthane sur l’aube.
La présente invention a notamment pour but de résoudre tout ou partie des problèmes précités.
Résumé de l'invention
L’invention concerne un procédé de fabrication d’une aube pour une turbomachine d’aéronef, comprenant les étapes suivantes : a) réalisation d’une préforme par tissage, b) installation de la préforme dans une cavité d’un moule, et c) polymérisation de résine présente sur les fibres de la préforme ou injectée dans la cavité, cette résine étant configurée pour solidifier la préforme et former ainsi l’aube, d) dépôt d’un revêtement polyuréthane sur l’aube.
Selon l’invention, le procédé comprend en outre, entre les étapes a) et b),
(i) une étape de dépôt d’un film d’arrachage sur la préforme, ce film d’arrachage étant destiné à l’étape c) à être solidarisé à la préforme et à faire partie de l’aube, et, entre les étapes c) et d),
(ii) une étape d’arrachage dudit film d’arrachage.
L’invention permet ainsi en particulier de simplifier la préparation de la surface de l’aube destinée à recevoir le revêtement polyuréthane. En effet, le film d’arrachage, après avoir été arraché, permet d’obtenir une surface qui n’est pas lisse (contrairement aux surfaces de la préforme disposées directement contre le moule). Cette surface située sous le film d’arrachage présente en effet un aspect rugueux, similaire à l’aspect d’une surface postsablage. Le dépôt et l’arrachage du film d’arrachage selon l’invention permettent ainsi d’éviter une étape de sablage ainsi que les défauts de collage liés à un sablage de mauvaise qualité.
Le procédé selon l’invention peut comprendre une ou plusieurs des caractéristiques suivantes, prises isolément les unes des autres, ou en combinaison les unes avec les autres :
- la préforme est réalisée par tissage en deux ou trois dimensions ;
- les fibres de la préforme sont des fibres de carbone ;
- ledit film d’arrachage est un tissu ;
- à l’étape a), au moins une bande anti-usure est positionnée dans la cavité du moule ;
- ladite au moins une bande anti-usure est en fibres de verre ;
- ladite au moins une bande anti-usure est positionnée dans le moule à l’aide d’un gabarit ou d’une projection laser ;
- à l’étape a), un bouclier métallique est positionné sur un bord de la préforme et dans la cavité du moule ;
- après l’étape (i), le film d’arrachage recouvre une surface de la préforme, et, après l’étape (ii), cette surface a une rugosité supérieure à celle du reste de la préforme.

Description détaillée de l'invention
L’invention concerne un procédé de fabrication d’une aube 10 pour une turbomachine d’aéronef comprenant différentes étapes illustrées sur l’organigramme de la figure 5.
Une telle aube 10 en matériau composite est en particulier illustrée sur la figure 1 . Il s’agit par exemple d’une aube de soufflante. L’aube 10 comprend notamment une pale 12 reliée par une échasse 14 à un pied 16 qui a par exemple une forme en queue d’aronde et est conformé pour être engagé dans une alvéole de forme complémentaire d’un disque de rotor de la turbomachine, afin de retenir l’aube sur ce disque.
La pale 12 comprend un bord d’attaque 12a et un bord de fuite 12b des gaz qui s’écoulent dans la turbomachine. La pale 12 a un profil aérodynamique
incurvé voire vrillé et comprend un intrados 18 et un extrados 20 s’étendant entre les bords d’attaque 12a et de fuite 12b.
Le procédé de fabrication de l’aube 10 selon l’invention comprend notamment une étape a) qui consiste à réaliser une préforme 32 par tissage par exemple en trois dimensions de fibres. Les fibres de la préforme sont en particulier des fibres de carbone, enrobées ou imprégnées de résine polymérisable et en particulier réticulable (telle qu’une résine époxy).
Comme représenté sur la figure 2, un outillage 24 utilisé pour fabriquer l’aube 10 comprend par exemple un moule 26 et un contre-moule 28, le moule 26 et le contre-moule 28 définissant entre eux une cavité 30 configurée pour recevoir la préforme fibreuse 32.
Le procédé comprend une étape b) qui consiste à installer la préforme 32 dans la cavité 30 du moule 26 préalablement ouvert, plus précisément entre le moule 26 et le contre-moule 28. L’outillage 24 est ensuite fermé en fixant de manière étanche le contre-moule 28 sur le moule 26.
Le procédé comprend également une étape c) qui consiste à polymériser la résine présente sur les fibres de la préforme 32 ou injectée dans la cavité 30 à travers un port 33 dans le moule 26 pour imprégner la préforme 32. L’injection de résine dans la cavité 30 de l’outillage 24 permet notamment d’exercer une pression sur la préforme 32 et d’éviter que des bulles d’air et microporosités apparaissent dans la pièce finale. La résine est ensuite polymérisée, c’est-à-dire que l’outillage 24 est chauffé pour augmenter la température de la résine et entraîner sa polymérisation. Cette résine est configurée pour solidifier la préforme 32 et former ainsi l’aube 10.
L’étape c) est suivie d’une étape d) qui consiste à déposer un revêtement polyuréthane sur l’aube 10.
Comme représenté sur la figure 4, le procédé comprend en outre, entre les étapes a) et b), une étape (i) de dépôt d’un film d’arrachage 40 sur la préforme 32. Ce film d’arrachage 40 est notamment un tissu, correspondant en particulier au tissu généralement utilisé dans les procédés autoclaves. Ce film d’arrachage 40 recouvre en particulier une surface 42 de la préforme 32.
La surface 42 correspond notamment à la quasi-totalité de l’intrados 18 de l’aube 10. Ce film d’arrachage 40 est destiné à l’étape c) à être solidarisé à la préforme 32 par co-injection du film d’arrachage 40 et de la préforme 32 et à faire ainsi partie de l’aube 10.
En outre, entre les étapes c) et d), le procédé comprend une étape (ii) d’arrachage du film d’arrachage 40. Après l’arrachage du film d’arrachage 40, la surface 42 a une rugosité supérieure à celle du reste de la préforme 32. Le film d’arrachage 40 est notamment très facile à retirer, manuellement, par l’opérateur lors du démoulage ou juste avant le collage du revêtement polyuréthane 37. Le retrait du film d’arrachage 40 selon l’invention permet notamment de retirer les dépôts d’agent de démoulage en provenance du moule 26 et de transformer la surface lisse en une surface rugueuse parfaitement adaptée au collage du revêtement polyuréthane 37.
La présente invention permet ainsi de supprimer une étape de sablage qui était réalisée après la polymérisation de la résine et rigidification de l’aube et d’éviter les problèmes de qualités du collage entre le revêtement polyuréthane et l’aube à cause d’un mauvais sablage.
Le procédé de l’invention est ainsi un procédé de co-injection, c’est-à-dire qu’au moins un élément de fonctionnalisation de l’aube qui est habituellement ajouté plus tard dans le processus, notamment par collage, est intégré directement dès l’étape de moulage, consolidée par procédé RTM (acronyme venant des termes anglo-saxons Resin Transfer Molding).
En plus de l’intégration du film d’arrachage 40 par co-injection, l’invention prévoit en outre d’intégrer d’autres éléments dès l’étape de moulage et ainsi d’éviter un collage ultérieur de ces mêmes éléments. Il s’agit notamment d’un bouclier métallique 35, notamment en Titane, intégré au niveau du bord d’attaque 12a de l’aube 10 et d’au moins une bande anti-usure 22 (également appelée par l’acronyme WS, désignant les termes anglo-saxons Wear Strips).
L’étape a) du procédé peut ainsi comprendre une sous-étape de positionnement de ladite au moins une bande anti-usure 22 dans la cavité
30 du moule 26. Ladite au moins une bande anti-usure 22 est notamment en fibres de verre et en particulier positionnée dans le moule 26 à l’aide d’un gabarit ou d’une projection laser, notamment sur au moins une paroi 26a, 28a du moule 26 voire du contre-moule 28, qui débouche dans la cavité 30. Ainsi, suite à l’étape c), la résine assure la cohésion de ladite au moins une bande anti-usure 22 avec l’aube et ladite au moins une bande anti-usure 22 est ainsi solidarisée sur l’aube 10. Dans l’exemple représenté sur les figures 1 et 2, l’aube 10 comprend quatre bandes anti-usure 22 à savoir deux sur chaque côté du pied 16 et deux autres sur chaque côté de échasse 14.
Comme leur nom l’indique, les bandes 22 sont configurées pour limiter l’usure des parois sur lesquelles elles sont solidarisées, par contact et/ou frottement. Ces bandes 22 sont en particulier situées sur le pied 16 et Péchasse 14 qui sont susceptibles de venir au contact de surfaces d’appui du disque de rotor précité.
Chaque bande 22 a une forme générale allongée et s’étend sensiblement du bord d’attaque 12a au bord de fuite 12b de l’aube 12. Pour obtenir une précision à quelques millimètres près du positionnement et du maintien en position des bandes 22, ces dernières peuvent être positionnées en particulier à l’aide d’un gabarit ou d’une projection laser spécifique comme expliqué précédemment, notamment pour assurer le positionnement sur la face extrados 20 de l’aube 10. Le moule 26 peut également comprendre des logements 34 (représentés sur la figure 3) prévus pour recevoir les bandes 22, notamment pour assurer le positionnement des bandes 22 sur la face intrados 18. Ces logements 34 peuvent être des évidements ou décaissages formés dans la paroi 26a, 28a débouchant dans la cavité 30. L’invention permet ainsi un positionnement assisté et précis des bandes anti-usure 22 sur la préforme 32.
Ce positionnement précis est d’autant plus important qu’une fois fermé, le moule 26 ne permet pas de contrôler la position du film d’arrachage 40 et de ladite au moins une bande 22 sur la préforme 32. Le gabarit, la projection laser et/ou les logements 34 permettent ainsi de garantir un positionnement
conforme sur la préforme 32 et un maintien de la position lors de la fermeture du moule 26 puis de l’injection.
Il faut noter qu’il est important que le film d’arrachage 40 et éventuellement ladite au moins une bande anti-usure 22 résistent aux conditions opératoires lors de l’injection de résine, ne perdent pas en performance et surtout ne polluent ou n’altèrent ni la santé matière, ni les performances du matériau composite. Les paramètres d’environnement de l’injection tels que la température, la pression, le débit etc... doivent donc être monitorés dans ce sens.
L’étape a) peut également comprendre une sous étape de positionnement du bouclier métallique 35 sur un bord de la préforme 32 et dans la cavité 30 du moule 26, en particulier sur le bord de la préforme 32 qui formera le bord d’attaque 12a de l’aube. La co-injection du bouclier métallique 35, permet de supprimer une étape d’appairage manuel servant à assurer le bon positionnement du bouclier 35 sur l’aube 10 ainsi qu’une étape de collage manuelle du bouclier sur l’aube.
La présente invention propose ainsi de supprimer l’opération de sablage en réalisant l’assemblage d’un film d’arrachage 40 en même temps que l’opération de polymérisation de la résine et de rigidification de l’aube 10. Il est alors facile d’arracher le film d’arrachage 40 pour coller directement le revêtement polyuréthane 37 sur la surface de l’aube située sous le film d’arrachage 40. L’invention permet aussi d’éviter différentes opérations de collage d’éléments sur l’aube 10, notamment en réalisant l’assemblage de ladite au moins une bande anti-usure 22 et/ou du bouclier métallique 35 en même temps que l’opération de polymérisation de la résine et de rigidification de l’aube 10, permettant d’obtenir ainsi une pièce unitaire.
Claims
1. Procédé de fabrication d’une aube (10) pour une turbomachine d’aéronef, comprenant les étapes suivantes : a) réalisation d’une préforme (32) par tissage, b) installation de la préforme (32) dans une cavité (30) d’un moule (26), et c) polymérisation de résine présente sur les fibres de la préforme (32) ou injectée dans la cavité (30), cette résine étant configurée pour solidifier la préforme (32) et former ainsi l’aube (10), d) dépôt d’un revêtement polyuréthane sur l’aube (10), caractérisé en ce que le procédé comprend en outre, entre les étapes a) et b),
(i) une étape de dépôt d’un film d’arrachage (40) sur la préforme (32), ce film d’arrachage (40) étant destiné à l’étape c) à être solidarisé à la préforme (32) et à faire partie de l’aube (10), et, entre les étapes c) et d),
(ii) une étape d’arrachage dudit film d’arrachage (40).
2. Procédé selon la revendication précédente, dans lequel les fibres de la préforme (32) sont des fibres de carbone.
3. Procédé selon l’une des revendications précédentes, dans lequel ledit film d’arrachage (40) est un tissu.
4. Procédé selon l’une des revendications précédentes, dans lequel, à l’étape a), au moins une bande anti-usure (22) est positionnée dans la cavité (30) du moule (26).
5. Procédé selon la revendication précédente, dans lequel ladite au moins une bande anti-usure (22) est en fibres de verre.
6. Procédé selon la revendication 4 ou 5, dans lequel ladite au moins une bande anti-usure (22) est positionnée dans le moule (26) à l’aide d’un gabarit ou d’une projection laser.
7. Procédé selon l’une des revendications précédentes, dans lequel, à l’étape a), un bouclier métallique (35) est positionné sur un bord de la préforme (32) et dans la cavité (30) du moule (26).
8. Procédé selon l’une des revendications précédentes, dans lequel, après l’étape (i), le film d’arrachage (40) recouvre une surface (42) de la préforme (32), et, après l’étape (ii), cette surface (42) a une rugosité supérieure à celle du reste de la préforme (32).
9. Procédé selon l’une des revendications précédentes, dans lequel la préforme (32) est réalisée par tissage en deux ou trois dimensions.
