引抜成形型および引抜成形装置において、発泡コア材を強化繊維によりサンドイッチした状態で引抜成形して引抜成形材料を製造する引抜成形型において、長手方向に沿って設けられて入口部と出口部が外部に開放する引抜用貫通孔と、外部から引抜用貫通孔における入口部と出口部の間に溶融する熱硬化性樹脂を供給可能な溶融樹脂供給部と、引抜用貫通孔に沿って設けられると共に長手方向の一端部が入口部に連通して他端部が出口部に連通しない溶融樹脂循環溝と、を備える。

Description

引抜成形型および引抜成形装置
 本開示は、引抜成形型および引抜成形装置に関するものである。
 軽量性および高い強度を有する材料として、強化繊維に熱硬化性樹脂を含浸させた複合材料が知られている。複合材料は、航空機、自動車、船舶などに用いられる。複合材料の成形方法の一つとして、例えば、引抜成形方法がある。この場合、強化繊維としては、炭素繊維やガラス繊維などが適用される。しかし、炭素繊維やガラス繊維などの強化繊維は、高価であることから、例えば、中実の構造体を引抜成形により製造する場合、材料コストが増加してしまう。
 そこで、引抜成形の材料として、強化繊維と共に発泡コア材を使用することが提案されている。すなわち、発泡コア材を強化繊維によりサンドイッチした状態で引抜成形するものである。このような引抜成形方法としては、例えば、下記特許文献1に記載されたものがある。

 発泡コア材を強化繊維によりサンドイッチした状態で引抜成形する場合、発泡コア材と強化繊維に熱硬化性樹脂を含浸させて成形型の入口部に送り込み、成形型の出口部から発泡コア材が強化繊維によりサンドイッチされた引抜成形材料を引き抜く。このとき、成形型が加熱されることで発泡コア材および強化繊維に含浸された熱硬化性樹脂が硬化し、発泡コア材が強化繊維によりサンドイッチされた引抜成形材料が製造される。ところが、発泡コア材は、発泡体であることから、事前に熱硬化性樹脂を含浸させると、熱硬化性樹脂を吸収してしまう。すると、成形型の内部で熱硬化性樹脂が欠乏状態となり、ボイドや表面の荒れが発生し、成形型と強化繊維との間に樹脂膜が形成されずに安定した引抜が困難となってしまうおそれがある。なお、発泡コア材に含浸させる熱硬化性樹脂の量を増加させると、発泡コア材の重量増を招くだけではなく、硬化発熱による膨れの原因になる。
 本開示は、上述した課題を解決するものであり、材料コストの低減を図る一方で引抜成形材料の安定した引抜作業を可能とする引抜成形型および引抜成形装置を提供することを目的とする。
 上記の目的を達成するための本開示の引抜成形型は、発泡コア材を強化繊維によりサンドイッチした状態で引抜成形して引抜成形材料を製造する引抜成形型において、長手方向に沿って設けられて入口部と出口部が外部に開放する引抜用貫通孔と、外部から前記引抜用貫通孔における前記入口部と前記出口部の間に溶融する熱硬化性樹脂を供給可能な溶融樹脂供給部と、前記引抜用貫通孔に沿って設けられると共に長手方向の一端部が前記入口部に連通して他端部が前記出口部に連通しない溶融樹脂循環溝と、を備える。
 また、本開示の引抜成形装置は、前記引抜成形型と、前記引抜成形型の入口部に発泡コア材を送給可能な発泡コア材送給部と、前記引抜成形型の入口部に前記発泡コア材をサンドイッチするように熱硬化性樹脂が含浸された強化繊維を送給可能な強化繊維送給部と、前記引抜成形型の出口部から前記発泡コア材および前記強化繊維を引き抜く引抜部と、を備える。
 本開示の引抜成形型および引抜成形装置によれば、材料コストの低減を図ることができる一方で、引抜成形材料の安定した引抜作業を可能とすることができる。

 以下に図面を参照して、本開示の好適な実施形態を詳細に説明する。なお、この実施形態により本開示が限定されるものではなく、また、実施形態が複数ある場合には、各実施形態を組み合わせて構成するものも含むものである。また、実施形態における構成要素には、当業者が容易に想定できるもの、実質的に同一のもの、いわゆる均等の範囲のものが含まれる。
[引抜成形装置]
 図1は、本実施形態の引抜成形型を表す斜視図である。以下に説明する引抜成形型により製造される引抜成形部材としての複合材料は、航空機、自動車、車両、船舶、その他の構造物に適用することができる。
 本実施形態において、図1に示すように、引抜成形装置10は、引抜成形型11と、発泡コア材送給部12と、強化繊維送給部13と、引抜部14とを備える。
 引抜成形型11は、水平方向であるX方向に沿って長い直方体をなし、X方向に沿う引抜用貫通孔が設けられる。発泡コア材送給部12は、1個または複数設けられ、引抜成形型11の入口部に発泡コア材101を送給する。強化繊維送給部13は、複数設けられ、引抜成形型11の入口部に発泡コア材101をサンドイッチするように熱硬化性樹脂103が含浸された強化繊維102を送給する。発泡コア材送給部12および強化繊維送給部13は、例えば、発泡コア材101および強化繊維102を回転自在なロールである。この場合、強化繊維送給部13と引抜成形型11との間に熱硬化性樹脂103のプール15が設けられる。なお、発泡コア材送給部12と引抜成形型11との間に熱硬化性樹脂103のプール15を設けてもよい。引抜部14は、引抜成形型11の出口部から発泡コア材101が強化繊維102によりサンドイッチ状に囲繞された引抜成形材料(複合材料)104を引き抜く。
 ここで、発泡コア材101としては、ウレタンフォーム、PVCフォーム、バルサ材、PETフォーム、PMIフォーム、PPフォームなどの発泡フォーム材を適用することが好ましい。但し、発泡コア材101は、上述した材料に限定されるものではない。強化繊維102としては、ガラス繊維や炭素繊維などの無機繊維、アラミド繊維などの有機繊維を適用することが好ましい。但し、強化繊維102は、上述した材料に限定されるものではない。
 熱硬化性樹脂103は、少なくとも主剤である樹脂固形物と、樹脂固形物の引抜成形型11に対する離型性を付与する離型剤と、樹脂固形物に揺変性を付与する揺変性付与剤である添加剤と、樹脂固形物の熱硬化反応を促進する硬化剤とを含んで構成される。なお、硬化剤は、パーオキサイド系硬化剤を含んでいる。熱硬化性樹脂103は、流動状態、ゲル化状態、硬化状態になることができる。流動状態とは、熱硬化性樹脂を熱硬化させる前の状態である。熱硬化性樹脂103は、加熱されることで、ゲル化状態から硬化状態となる。ゲル化状態は、流動状態と硬化状態との間の状態である。硬化状態とは、熱硬化性樹脂を加熱して硬化させた状態である。熱硬化性樹脂103は、流動状態で引抜成形型11に供給され、加熱されて内部でゲル化状態となり、硬化状態で排出される。
[引抜成形型]
 図2は、本実施形態の引抜成形型を表す縦断面図、図3は、図2のIII-III断面図、図4は、図2のIV-IV断面図である。
 図2から図4に示すように、本実施形態の引抜成形型11は、発泡コア材101を強化繊維102によりサンドイッチした状態で引抜成形して引抜成形材料104を製造するものである。引抜成形型11は、引抜用貫通孔21と、溶融樹脂供給部22と、溶融樹脂循環溝23とを備える。
 引抜成形型11は、水平方向であるX方向に沿って長い直方体をなす。また、引抜成形型11は、X方向に直交する水平方向であるY方向の長さが、X方向およびY方向に直交する鉛直方向であるZ方向の長さ(高さ)より長い形状をなす。引抜成形型11は、X方向に沿って引抜用貫通孔21が設けられる。引抜用貫通孔21は、引抜成形型11を構成する底部11a、天井部11b、左側壁部11c、右側壁部11dにより区画される。引抜用貫通孔21は、X方向におけるいずれの位置であっても、同じ長方形断面形状をなす。引抜用貫通孔21は、X方向における一方側に入口部31が設けられ、X方向における他方側に出口部32が設けられる。入口部31と出口部32は、引抜成形型11の外部に開放される。
 引抜成形型11は、底部11aと天井部11bにZ方向に沿って溶融樹脂供給部22が設けられる。溶融樹脂供給部22は、引抜成形型11のZ方向に対向して配置される。溶融樹脂供給部22は、外部から引抜用貫通孔21に溶融する熱硬化性樹脂103を供給可能である。溶融樹脂供給部22は、引抜用貫通孔21における入口部31と出口部32の間であって、X方向にて、出口部32より入口部31に近い位置に配置される。
 溶融樹脂供給部22は、一端部が引抜用貫通孔21に連通し、他端部に溶融樹脂供給ライン33の一端部が連結される。溶融樹脂供給部22は、一端部が引抜用貫通孔21におけるY方向の中間位置に連通する。溶融樹脂供給ライン33は、他端部に溶融樹脂供給源34が連結される。溶融樹脂供給源34は、例えば、溶融樹脂貯留部と、溶融樹脂供給ポンプである。そのため、溶融した熱硬化性樹脂103は、溶融樹脂供給源34から溶融樹脂供給ライン33を介して溶融樹脂供給部22に供給され、溶融樹脂供給部22から引抜用貫通孔21の上部と下部に供給される。なお、引抜用貫通孔21への熱硬化性樹脂103の供給量は、発泡コア材101の体積、材質、発泡コア材101が吸収する熱硬化性樹脂103の吸収量などに依存する。
 引抜成形型11は、左側壁部11cと右側壁部11dにX方向に沿って溶融樹脂循環溝23が設けられる。溶融樹脂循環溝23は、引抜成形型11のY方向に対向して配置される。この場合、溶融樹脂供給部22は、Z方向に対向し、溶融樹脂循環溝23は、Z方向に交差(直交)するY方向に対向する。溶融樹脂循環溝23は、引抜用貫通孔21に沿って設けられる。溶融樹脂循環溝23は、三角断面形状をなす。溶融樹脂循環溝23は、X方向の一端部が入口部31に連通し、他端部が出口部32に連通しない。つまり、溶融樹脂循環溝23は、入口部31から出口部32に到達しないX方向の領域Xaの範囲に設けられる。
 引抜成形型11は、外側に加熱部35と、冷却部36とが配置される。加熱部35は、X方向において、入口部31から出口部32に向けた所定の加熱領域Xbに設けられ、冷却部36は、出口部32から入口部31に向けた所定の冷却領域Xcに設けられる。加熱部35の加熱領域Xbは、冷却部36の冷却領域Xcより長く設定される。加熱部35と冷却部36は、引抜成形型11の全周に設けられることが望ましい。なお、加熱部35は、例えば、電気ヒータ、冷却部36は、例えば、水冷または空冷である。
 上述した溶融樹脂供給部22および溶融樹脂循環溝23は、加熱領域Xbに設けられる。強化繊維102に含浸された熱硬化性樹脂103と、溶融樹脂供給部22から供給された熱硬化性樹脂103は、流動状態で加熱部35に供給され、冷却部36に近づくにしたがってゲル化状態となり、その後、硬化状態となる。そのため、溶融樹脂循環溝23の領域Xa、つまり、他端部の位置は、少なくとも、ゲル化位置Xdの位置まで設けられることが好ましい。但し、溶融樹脂循環溝23の他端部の位置は、ゲル化位置Xdの位置を超えて設けてもよく、例えば、発泡コア材101の材質や加熱温度などに応じて変動する。また、溶融樹脂循環溝23全体、または、他端部だけを出口部32に向けて断面積が徐々に小さくなるようなテーパ形状としてもよい。
[引抜成形方法]
 発泡コア材101と熱硬化性樹脂103が含浸された強化繊維102は、引抜成形型11の入口部31に送給され、引抜成形型11の内部で熱硬化性樹脂103が硬化することで、発泡コア材101が強化繊維102によりサンドイッチされた引抜成形材料104として引き抜かれる。
 このとき、熱硬化性樹脂103は、強化繊維102に含浸されて引抜成形型11の引抜用貫通孔21に持ち込まれると共に、溶融樹脂供給部22から引抜用貫通孔21に供給される。すると、熱硬化性樹脂103は、発泡コア材101および強化繊維102の出口部32側への移動に伴って同方向に流れると共に、余剰分が溶融樹脂循環溝23に流れ込む。そして、溶融樹脂循環溝23に流れ込んだ熱硬化性樹脂103は、この溶融樹脂循環溝23を通って入口部31側に循環するように流れ、一部が入口部31から排出される。
 そのため、引抜成形型11の引抜用貫通孔21に供給された熱硬化性樹脂103は、発泡コア材101および強化繊維102と共に硬化する分と、入口部31から排出される分とでバランスがとられる。引抜用貫通孔21に供給された熱硬化性樹脂103は、溶融樹脂循環溝23により循環することで、余剰分を適正に入口部31側に戻すことができ、発泡コア材101への吸収を抑制することができる。また、引抜用貫通孔21の熱硬化性樹脂103は、溶融樹脂循環溝23によりY方向およびZ方向に循環するため、強化繊維102に対して積極的に供給することができる。このような熱硬化性樹脂103の循環は、熱硬化性樹脂103の粘度の低下を誘発し、炭素繊維のような径の小さい強化繊維102に対する含浸が促進される。
[引抜成形型の第1変形例]
 図5は、本実施形態の引抜成形型の第1変形例を表す縦断面図である。
 図5に示すように、第1変形例の引抜成形型11Aは、引抜用貫通孔21と、溶融樹脂供給部22と、溶融樹脂循環溝23とを備える。
 引抜成形型11Aは、引抜用貫通孔21が設けられる。引抜成形型11は、引抜用貫通孔21における左側および右側に溶融樹脂供給部22が設けられる。引抜成形型11は、引抜用貫通孔21における上側および下側に溶融樹脂循環溝23が設けられる。なお、引抜成形型11の長手方向における溶融樹脂供給部22および溶融樹脂循環溝23の位置は、上述した実施形態と同様である。
[引抜成形型の第2変形例]
 図6は、本実施形態の引抜成形型の第2変形例を表す縦断面図である。
 図6に示すように、第2変形例の引抜成形型11Bは、引抜用貫通孔21と、溶融樹脂供給部22と、溶融樹脂循環溝23とを備える。
 引抜成形型11Bは、引抜用貫通孔21が設けられる。引抜成形型11Bは、引抜用貫通孔21における上側に複数(第2変形例では、2個)の溶融樹脂供給部22が設けられる。引抜成形型11Bは、引抜用貫通孔21における下側に溶融樹脂循環溝23が設けられる。なお、引抜成形型11Bの長手方向における溶融樹脂供給部22および溶融樹脂循環溝23の位置は、上述した実施形態と同様である。
 また、第2変形例の引抜成形型11Bは、2個の発泡コア材101Bを強化繊維102によりサンドイッチした状態で引抜成形して引抜成形材料を製造する。この場合、発泡コア材101Bを3個以上としてもよい。
[引抜成形型の第3変形例]
 図7は、本実施形態の引抜成形型の第3変形例を表す縦断面図である。
 図7に示すように、第3変形例の引抜成形型11Cは、引抜用貫通孔21Cと、溶融樹脂供給部22と、溶融樹脂循環溝23とを備える。
 引抜成形型11Cは、引抜用貫通孔21Cが設けられる。引抜用貫通孔21Cは、I字断面形状をなす。引抜成形型11Cは、引抜用貫通孔21Cにおける左側および右側にそれぞれ複数(第3変形例では、2個)の溶融樹脂供給部22が設けられる。引抜成形型11Cは、引抜用貫通孔21Cにおける上側および下側に溶融樹脂循環溝23が設けられる。なお、引抜成形型11Cの長手方向における溶融樹脂供給部22および溶融樹脂循環溝23の位置は、上述した実施形態と同様である。
 また、第3変形例の引抜成形型11Cは、I字断面形状をなす発泡コア材101Cを強化繊維102によりサンドイッチ(囲繞)した状態で引抜成形して引抜成形材料を製造する。この場合、発泡コア材101Cを第2変形例のように複数に分割してもよい。
[引抜成形型の第4変形例]
 図8は、本実施形態の引抜成形型の第4変形例を表す縦断面図である。
 図8に示すように、第4変形例の引抜成形型11Dは、引抜成形型本体11Daと、引抜成形型中子11Dbとを有する。引抜成形型11Dは、引抜用貫通孔21Dと、溶融樹脂供給部22と、溶融樹脂循環溝23とを備える。
 引抜成形型本体11Daは、引抜用貫通孔21Dが設けられる。引抜用貫通孔21Dは、矩形断面形状をなす。引抜成形型本体11Daは、引抜用貫通孔21Dにおける上側および下側に溶融樹脂供給部22が設けられる。引抜成形型本体11Daは、引抜用貫通孔21Dにおける左側および右側に溶融樹脂循環溝23が設けられる。また、引抜成形型中子11Dbは、上側および下側に引抜用貫通孔21Dに連通する溶融樹脂循環溝23が設けられる。なお、引抜成形型11Dの長手方向における溶融樹脂供給部22および溶融樹脂循環溝23の位置は、上述した実施形態と同様である。
 また、第4変形例の引抜成形型11Dは、O字断面形状をなす発泡コア材101Dを外側と内側から強化繊維102によりサンドイッチ(囲繞)した状態で引抜成形して引抜成形材料を製造する。なお、O字断面形状に限らず、内部に中空部を有する筒形状であればよい。この場合、発泡コア材101Dを第2変形例のように複数に分割してもよい。
 なお、上述した実施形態および各変形例では、矩形断面形状、I字断面形状、O字断面形状をなす引抜成形材料を製造するものとして説明したが、この形状に限定されるものではない。例えば、H字断面形状、T字断面形状、U字断面形状など、いかなる形状にも成形することができる。
[本実施形態の作用効果]
 第1の態様に係る引抜成形型は、発泡コア材101,101B,10C,101Dを強化繊維102によりサンドイッチした状態で引抜成形して引抜成形材料104を製造する引抜成形型11,11A,11B,11C,11Dにおいて、長手方向に沿って設けられて入口部31と出口部32が外部に開放する引抜用貫通孔21と、外部から引抜用貫通孔21における入口部31と出口部32の間に溶融する熱硬化性樹脂103を供給可能な溶融樹脂供給部22と、引抜用貫通孔21に沿って設けられると共に長手方向の一端部が入口部31に連通して他端部が出口部32に連通しない溶融樹脂循環溝23とを備える。
 第1の態様に係る引抜成形型は、発泡コア材101,101B,10C,101Dを強化繊維102によりサンドイッチした状態で、入口部31から引抜成形型11,11A,11B,11C,11Dの内部に送給され、出口部32から引抜成形材料104が引き抜けられる。このとき、溶融樹脂供給部22から引抜用貫通孔21に供給された熱硬化性樹脂103は、発泡コア材101,101B,10C,101Dおよび強化繊維102の出口部32側への移動に伴って同方向に流れ、余剰分が溶融樹脂循環溝23に流れ込み、入口部31側に循環する。その結果、発泡コア材101,101B,10C,101Dを用いることで、材料コストの低減を図ることができる。また、溶融樹脂循環溝23により熱硬化性樹脂103が循環することで、引抜用貫通孔21と強化繊維102との間に熱硬化性樹脂103の膜が形成され、引抜成形材料104を安定して引き抜くことができる。
 第2の態様に係る引抜成形型は、溶融樹脂循環溝23を三角断面形状とする。これにより、溶融樹脂循環溝23により熱硬化性樹脂103を効果的に入口部31側に循環させることができると共に、製作性を向上することができる。
 第3の態様に係る引抜成形型は、溶融樹脂循環溝23を引抜用貫通孔21を挟んで対向した位置に設ける。これにより、熱硬化性樹脂103が滞留することなく、発泡コア材101,101B,10C,101Dの周囲で均一に熱硬化性樹脂103を溶融樹脂循環溝23により入口部31側に循環させることができる。
 第4の態様に係る引抜成形型は、溶融樹脂供給部22を引抜用貫通孔21を挟んで溶融樹脂循環溝23が対向する方向に交差する方向に対向した位置に設ける。これにより、引抜用貫通孔21に供給された熱硬化性樹脂103を溶融樹脂循環溝23により入口部31側に適正に循環させることができる。
 第5の態様に係る引抜成形型は、入口部31側に位置する加熱領域Xbと、出口部32側に位置する冷却領域Xcとを設け、溶融樹脂循環溝23の他端部を加熱領域Xbに位置させる。これにより、引抜用貫通孔21に供給された熱硬化性樹脂103を硬化させながら、余剰分を溶融樹脂循環溝23により入口部31側に適正に循環させることができる。
 第6の態様に係る引抜成形型は、溶融樹脂循環溝23の出口部32側の他端部を少なくともゲル化位置Xdまで位置させる。これにより、熱硬化性樹脂103の余剰分を溶融樹脂循環溝23により入口部31側に適正に循環させることができる。
 第7の態様に係る引抜成形型は、溶融樹脂供給部22を加熱領域Xbに設ける。これにより、引抜用貫通孔21に供給された熱硬化性樹脂103を硬化させながら、余剰分を溶融樹脂循環溝23により入口部31側に適正に循環させることができる。
 第8の態様に係る引抜成形装置は、引抜成形型11,11A,11B,11C,11Dと、引抜成形型11,11A,11B,11C,11Dの入口部31に発泡コア材101,101B,10C,101Dを送給可能な発泡コア材送給部12と、引抜成形型11,11A,11B,11C,11Dの入口部31に発泡コア材101,101B,10C,101Dをサンドイッチするように熱硬化性樹脂103が含浸された強化繊維102を送給可能な強化繊維送給部13と、引抜成形型11,11A,11B,11C,11Dの出口部32から発泡コア材101,101B,10C,101Dおよび強化繊維102を引き抜く引抜部14とを備える。これにより、発泡コア材101,101B,10C,101Dを用いることで、材料コストの低減を図ることができる。また、溶融樹脂循環溝23により熱硬化性樹脂103が循環することで引抜成形材料104の安定した引抜作業を可能とすることができる。
 なお、上述した実施形態にて、溶融樹脂循環溝23を三角断面形状としたが、この形状に限定されるものではなく、例えば、四角断面形状や半円断面形状などであってもよい。また、溶融樹脂循環溝23の位置や数も上述した実施形態に限定されるものではない。

Claims (8)

  1.  発泡コア材を強化繊維によりサンドイッチした状態で引抜成形して引抜成形材料を製造する引抜成形型において、
     長手方向に沿って設けられて入口部と出口部が外部に開放する引抜用貫通孔と、
     外部から前記引抜用貫通孔における前記入口部と前記出口部の間に溶融する熱硬化性樹脂を供給可能な溶融樹脂供給部と、
     前記引抜用貫通孔に沿って設けられると共に長手方向の一端部が前記入口部に連通して他端部が前記出口部に連通しない溶融樹脂循環溝と、
     を備える引抜成形型。
  2.  前記溶融樹脂循環溝は、三角断面形状をなす、
     請求項1に記載の引抜成形型。
  3.  前記溶融樹脂循環溝は、前記引抜用貫通孔を挟んで対向した位置に設けられる、
     請求項1または請求項2に記載の引抜成形型。
  4.  前記溶融樹脂供給部は、前記引抜用貫通孔を挟んで前記溶融樹脂循環溝が対向する方向に交差する方向に対向した位置に設けられる、
     請求項3に記載の引抜成形型。
  5.  前記入口部側に位置する加熱領域と、前記出口部側に位置する冷却領域とが設けられ、前記溶融樹脂循環溝は、前記他端部が前記加熱領域に位置する、
     請求項1から請求項4のいずれか一項に記載の引抜成形型。
  6.  前記溶融樹脂循環溝は、前記他端部が少なくともゲル化位置まで位置する、
     請求項5に記載の引抜成形型。
  7.  前記溶融樹脂供給部は、前記加熱領域に設けられる、
     請求項5または請求項6に記載の引抜成形型。
  8.  請求項1から請求項7のいずれか一項に記載の引抜成形型と、
     前記引抜成形型の入口部に発泡コア材を送給可能な発泡コア材送給部と、
     前記引抜成形型の入口部に前記発泡コア材をサンドイッチするように熱硬化性樹脂が含浸された強化繊維を送給可能な強化繊維送給部と、
     前記引抜成形型の出口部から前記発泡コア材および前記強化繊維を引き抜く引抜部と、
     を備える引抜成形装置。
