Abstract

A process is described, for producing panels (10) made of composite material, comprising inserts placed therein, and comprising a core (3), a first skin (1) and a second skin (2); the process comprises the following steps: working the core (3) to house first inserts (4); making openings (1a) in the first skin (1); applying a resin on the first inserts (4); placing and blocking every first insert (4); polymerizing the resin; removing the aligning and blocking tools (8a, 8b); applying the resin on the surface of the first skin (1) and on the first inserts (4); placing the core (3), to house the first inserts (4) on the first skin (1); cooking the two layers, the first skin (1) and the core (3) containing the first inserts (4), mutually glued.

Description

PROCESS FOR PRODUCING PANELS MADE OF COMPOSITE MATERIAL COMPRISING FASTENING INSERTS
The present invention refers to a process for producing panels made of composite material comprising fastening inserts.
In particular, the present invention refers to a process for producing panels made of composite material with honeycomb core, more in particular for placing fastening inserts, for example metallic inserts, inside panels made of composite material comprising two external layers, called skins, made of aluminum or carbon fibres, mutually spaced and connected by means of an intermediate honeycomb layer, called core.
Processes are known in the art for placing inserts inside panels made of composite material having a layered structure with a honeycomb core. These known processes comprise a step of making a seat which crosses at least the first skin and the honeycomb of the panel, whose sizes are such as to allow placing the insert in said seat, to fill then it with an injection of resin which, when solidifying, block the insert inside the panel.
Such known processes, however, are not satisfactory, since they have the problem that, by providing the filling of the seat obtained in the honeycomb core with resin, they create a strong increase of the weight of the panel comprising the inserts. Moreover, since the insertion is performed with the finished panel, it implies high costs, due both to the further working and to the necessary checks to guarantee the correct placement of the inserts, in particular their planarity.
Documents WO-A1-93/12344, DE-Al-10 2015 211849 and EP-A2-2 083 131 disclose processes according to the preamble of Claim 1.
Object of the present invention is providing a process for producing panels made of composite material comprising fastening inserts, which guarantees a strong decrease of the weight of the panel comprising the inserts, removing the injection of resin to fille the seat made as a honeycomb, and a strong decrease of the costs.
The above and other objects and advantages of the invention, as will appear from the following description, are obtained with a process for producing panels made of composite material comprising fastening inserts as claimed in Claim 1. Preferred embodiments and non-trivial variations of the present invention are the subject matter of the dependent claims.
It is intended that all enclosed claims are an integral part of the present description.
It will be immediately obvious that numerous variations and modifications (for example related to shape, sizes, arrangements and parts with equivalent functionality) can be made to what is described, without departing from the scope of the invention as included in the enclosed Claims.
The present invention will be better described by some preferred embodiments thereof, provided as a non-limiting example, with reference to the enclosed drawings, in which:
Figure 1 is a sectional view of a panel 10 made of composite material and of an insert, laid with a process according to a first embodiment of the present invention;
Figure 2 is a sectional view of a panel 10 made of composite material and of an insert, laid with a process according to a second embodiment of the present invention; and Figure 3 is a sectional view of a panel 10 made of composite material and of an insert, laid with a process according to a third embodiment of the present invention.
With reference to the Figures, a process for producing panels 10 made of composite material, comprising inserts placed therein, according to the present invention, is shown and described; these panels are preferably panels with honeycomb core 3 included between a first skin 1 and a second skin 2 for example made of aluminum or carbon fibre. The process comprises the following steps:
a first step of working the core 3, preferably comprising a honwycomb layer 3, in order to make seats to house first inserts 4;
a second step of making a plurality of openings la in the first skin 1, preferably separated from the core 3;
a third step of applying a suitable resin, for example a thermo-setting resin of a known type, resisting to the cooking temperatures to which the panel 10 will be subjected, on a plurality of first inserts 4. Said first inserts 4 comprise, in a preferred way, a first portion 5, preferably cylindrical, and a second portion 6 comprising an internal face 6a and an external face 6b, said first and second portions 5, 6 being crossed by a threaded through-hole 7, having its axis longitudinal to the first portion 5 and perpendicular to the surface of the second portion 6. In a preferred way, the resin is applied on the second portion 6 of each first insert 4, preferably on the external face 6b of the second portion 6 of each first insert 4;
- a fourth step of placing every first insert 4 so that the surface of every first insert coated with resin, preferably the second portion 6, more preferably the external face 6b, is in contact with a surface of the first skin 1, preferably an internal surface lc of the first skin 1, and the threaded hole 7 of every first insert 4 is aligned with every opening la obtained in the first skin 1, and of blocking every first insert 4 in its blocking position through insertion, in every opening la of the first skin 1 and in every corresponding threaded hole 7, of suitable aligning and blocking tools 8a, 8b; in a preferred way, the opening la and the threaded hole 7 have the same area;
a fifth step of polymerizing the resin, to glue the first skin 1 with the first inserts 4;
a sixth step of removing the aligning and blocking tools 8a, 8b;
a seventh step of applying the resin on the internal surface lc of the first skin 1 and on the first inserts 4, for example on their internal face 6a, to glue the first skin 1 and the first inserts 4 with the core 3;
an eighth step of placing the honeycomb core 3, previously worked to be able to house the first inserts 4, on the first skin 1, so that the first inserts 4 are inserted in the seats made in the core 3;
a ninth step of cooking the two layers, the first skin 1 and the honeycomb core 3, mutually glued;
a tenth, optional step, wherein the previous steps of the process are repeated for the second skin 2.
In a first embodiment of the process of the invention, the aligning and blocking tools 8a, 8b are composed of a screw or bolt 8a, comprising a head 19 and a threaded rod 9 which is inserted, in the fourth step of the process of the invention, in the opening la of the first skin 1 and screwed into the corresponding threaded hole 7 of the first insert 4 till the head 19 of the screw 8a is in contact with the external surface lb of the first skin 1, in this way keeping the first skin 1 pressed against the first insert 4 till the resin polymerization has occurred.
In a second embldiment of the process of the invention, the aligning and blocking tools 8a, 8b are composed of a second insert 8b, comprising a first threaded element 29, preferably cylindrical, and a second element 39 comprising an internal face 39a and an external face 39b, said first and second elements 29, 39 being crossed by a through-hole 17, threaded or not, having its axis longitudinal to the first element 29 and perpendicular to the surface of the second element 39; in a preferred way, in the third step, the resin is applied also on the second element 39 of each second insert 8b, preferably on the internal face 39a; in the fourth step of the process of the invention, said second insert 8b, in particular its first threaded element 29, is inserted into the opening la of the first skin 1 and screwed in the corresponding threaded hole 7 of the first insert 4 till its second element 39 is in contact with the external surface lb of the first skin 1, in this way keeping the first skin 1 pressed against the first insert 4 till the resin polymerization has occurred.
In a third embodiment of the process of the invention, in the first step, a plurality of openings 2a are made in the second skin 2 simultaneously with the seats to house the first inserts 4, for example by drilling the second skin 2 and the core 3 with a single drilling operation; in the third step of the process, the resin is applied on the internal face 6a of the second portion 6 of each first insert 4, and, in a preferred way, also on the second element 39 of each second insert 8b, preferably on its internal face 39a; in the fourth step, every first insert 4 is placed so that the surface of every first insert coated with resin, in particular the internal face 6a of the second portion 6, is in contact with an external surface 2b of the second skin 2, the first portion 5 is inserted into the opening 2a and the threaded hole 7 of every first insert 4 is aligned with every opening la obtained in the first skin 1; moreover, in the fourth step, every first insert 4 is blocked in its blocking position through insertion, in every opening la of the first skin 1 and in every corresponding threaded hole 7 of the first insert 4, of the second insert 8b which is screwed in the threaded hole 7 of the first insert 4 till the second element 39 of the second insert 8b is in contact with the external surface lb of the first skin 1, in this way keeping the first skin 1 pressed against the second insert 8b and the second skin 2 pressed against the first insert 4; preferably, in the third embodiment of the process of the invention, the seventh, eighth and ninth steps are not performed, and the steps from the first to the sixth are performed on a finished panel comprising the honeycomb core 3 included between the first skin 1 and the second skin 2.
Advantageously, the process for producing panels 10 made of composite material comprising fastening inserts according to the present invention allows making panels with a reduced weight, due to the removal of the injection of the filling resin for the seat obtained in the core, a strong decrease of the costs, further guaranteeing the correct placement of the inserts, in particular their planarity.

Claims

1. Process for producing panels (10) made of composite material, comprising inserts placed therein, said panels (10) comprising a core (3), a first skin (1) and a second skin (2), the process comprising the following steps:
a first step of working the core (3) in order to make seats to house first inserts (4);
a second step of making a plurality of openings (la) in the first skin (1);
a third step of applying a resin on a plurality of first inserts (4);
a fourth step of placing every first insert
(4) so that the surface of every first insert coated with resin is in contact with a surface of the first skin (1), and of blocking every first insert (4) in its blocking position through aligning and blocking tools (8a, 8b);
a fifth step of polymerizing the resin, to glue the first skin (1) with the first inserts (4); a sixth step of removing the aligning and blocking tools (8a, 8b);
a seventh step of applying the resin on the surface of the first skin (1) and on the first inserts (4), to glue the first skin (1) and the first inserts (4) with the core (3);
a eighth step of placing the core (3), previously worked to be able to house the first inserts (4), on the first skin (1), so that the first inserts (4) are inserted in the seats made in the core ( 3 ) ;
a ninth step of cooking two layers, the first skin (1) and the core (3) containing the first inserts (4), mutually glued;
- a tenth, optional step, wherein the previous steps of the process are repeated for the second skin ( 2 ) ,
wherein the first inserts (4) comprise a first portion (5) and a second portion (6), and, in the third step, the resin is applied on the second portion (6) of each first insert (4) and, in the fourth step, every first insert (4) is placed so that the surface of the second portion (6) of every first insert (4) is in contact with a surface of the first skin (1),
characterized in that the second portion (6) comprises an internal face (6a) and an external face (6b), and in that, in the third step, the resin is applied on the external face (6b) of the second portion (6) of each first insert (4) and, in the fourth step, every first insert (4) is placed so that the surface of the external face (6b) of the second portion (6) of every first insert (4) is in contact with a surface of the first skin (1) .

Process for producing panels (10) made of composite material according to claim 1, characterized in that, in the fourth step, every first insert (4) is placed so that the surface of the second portion (6), or of its external face (6b), of every first insert (4) is in contact with an internal surface (lc) of the first skin (1) .

Process for producing panels (10) made of composite material according to any one of claims 1 or 2, characterized in that said first and second portions (5, 6) are crossed by a threaded through- hole (7), having its axis longitudinal to the first portion (5) and perpendicular to the surface of the second portion (6), and in that, in the fourth step, the threaded hole (7) of every first insert (4) is aligned with every opening (la) obtained in the first skin (1) .

Process for producing panels (10) made of composite material according to claim 3, characterized in that, in the fourth step, every first insert (4) is blocked through insertion of the aligning and blocking tools (8a, 8b), in every opening (la) of the first skin (1) and in every corresponding threaded hole (7) .

Process for producing panels (10) made of composite material according to claim 4, characterized in that the aligning and blocking tools (8a, 8b) are composed of a screw or bolt (8a), comprising a head (19) and a threaded rod (9) which is inserted, in the fourth step of the process, into the opening (la) of the first skin (1) and screwed in the corresponding threaded hole (7) of the first insert (4) till the head (19) of the screw (8a) is in contact with the external surface (lb) of the first skin (1), in order to keep the first skin (1) pressed against the first insert (4) till the resin polymerization has occurred .

Process for producing panels (10) made of composite material according to claim 5, characterized in that the aligning and blocking tools (8a, 8b) are composed of a second insert (8b) comprising a first threaded element (29) and a second element (39) crossed by a through-hole (17), in that, in the third step, the resin is applied also on the second element (39) of each second insert (8b), and in that, in the fourth step, the first threaded element (29) is inserted into the opening (la) of the first skin (1) and screwed in the corresponding threaded hole (7) of the first insert (4) till the second element (39) is in contact with the external surface (lb) of the first skin (1), in this way keeping the first skin (1) pressed against the first insert (4) till the resin polymerization has occurred.

Process for producing panels (10) made of composite material according to claim 5, characterized in that, in the first step, a plurality of openings (2a) are made in the second skin (2), simultaneously with the seats to house the first inserts (4), in that, in the third step of the process, the resin is applied on the internal face (6a) of the second portion (6) of each first insert (4), and, in the fourth step, every first insert (4) is placed so that the surface of every first insert coated with resin is in contact with an external surface (2b) of the second skin (2), the first portion (5) is inserted into the opening (2a) and the threaded hole (7) of every first insert (4) is aligned with every opening (la) obtained in the first skin (1), and moreover, in the fourth step, every first insert
(4) is blocked through insertion, in every opening (la) of the first skin (1) and in every corresponding threaded hole (7) of the first insert (4), of the second insert (8b) which is screwed in the threaded hole (7) of the first insert (4) till the second element (39) of the second insert (8b) is in contact with the external surface (lb) of the first skin (1), in this way keeping the first skin (1) pressed against the second insert (8b) and the second skin (2) pressed against the first insert (4) .
8. Process for producing panels (10) made of composite material according to claim 7, characterized in that the seventh, eighth and ninth steps are not performed and the steps from the first to the sixth are performed on a finished panel comprising the core (3) included between the first skin (1) and the second skin (2) .
