【발명의 배경이 되는 기술】
최근 들어, 연속 주조 비율이 증가하고 있으며 주조 능력을 향상시키기 위한 많은 연구가 진행되고 있다. 특히, 주조 능력 향상을 위해서는 몰드의 수명 연장이 필수적이다. 연속주조용 몰드의 수명을 증대시키면 사용 기간을 연장시켜 연주기의 전체적인 주조 능력을 향상시킬 수 있다.
연속주조용 몰드는 각각 2개의 장변몰드와 단변몰드로 구성된다. 구조상 단변몰드의 수명이 장변몰드에 비하여 1/2 정도로 단축되므로, 단변몰드의 수명에 맞추어 몰드 교체가 이루어진다. 몰드의 수명을 증대시키면 정비 수리기간을 연장시켜 연주기의 전체적인 주조능력을 향상시킬 수 있다.
몰드의 수명을 증가시키기 위해, 단변몰드에 내마모성 향상을 위한 코팅층을 형성하였다. 그러나 종래의 구조는 단변 몰드 전면의 경도 상승을 통하여 내마모성을 향상시키는 것으로, 몰드 상부에서 고온 액상의 금속과 접촉되면서 열화 또는 박리가 발생하는 문제가 있다.
연주 몰드의 상부는 미용융 액상 금속과 .고온의 몰드 플럭스가 접촉하고 있어, 고체의 마찰에 의한 마모보다는 고온 액상의 접촉에 의한 열화 또는 박리가 문제된다. 이에, 단변몰드의 상부는 고온의 용탕과 파우더 형태의 몰드 플럭스가 접촉하는 부위로 고온 결함이 발생된다.

보다 구체적으로, 본 발명의 일 실시예에서는, 각 부위에서 필요한 요구조건에 맞춰 부위별로 상이한 코팅층을 형성한 연속주조용 몰드 및 그 코팅 방법을 제공하고자 한다.
상부 내열 특성과 하부 내마모성이 우수한 코팅층을 형성할 수 있도록 된 연속주조용몰드 및 그코팅 방법을 제공하고자한다.
서로 상이한 코팅층 간의 경계면에서 단차가 발생되는 것을 방지할 수 있도록 된 연속주조용몰드 및 그코팅 방법을 제공하고자 한다.
또한, 본 발명의 또 다른 일 실시예에서는 몰드의 표면온도를 200 내지 250° (:로 균일하게 예열하고, 레이저의 조사 출력을 높여 몰드 내면의 레이저 클래딩 부위를 녹일 수 있을 만큼의 열을 제공함으로써 도금 완충층 없이 곧바로 클래딩층을 형성시킬 수 있는 연속주조용 몰드 및 그 코팅방법을 제공하고자 한다 .

본 실시예의 몰드 (10)는 단변몰드 또는 장변몰드일 수 있다. 이하 설명의 편의를 위해, 상하방향은 도 1에서 V축 방향으로 용탕 진행 방향을 의미하며, 상부라 함은 V축 방향을 따라 위쪽 부분을 의미하고, 하부라 함은 7축 방향을 따라 아래쪽 부분을 의미한다. 또한, 두께라 함은 도 1에서 X축 방향으로의 두께를 의미할수 있다.

상부 코팅 단계는, 몰드상에 니켈 도금층을 형성하는 단계를 포함할 수 있다. 또한, 하부 코팅 단계는, 몰드 하부에서 몰드에 형성된 니켈 도금층을 가공하여 두께를 줄이는 단계, 니켈 도금층 상에 금속계 레이저 클래딩을 형성하는 단계를 포함할 수 있다. 이하 설명에서 코팅층이라 하면 니켈 도금층과 클래딩층을 포함하여 몰드에 형성된 전체 코팅층을 지칭할 수 있다.
니켈 도금층은 열전도가 우수하며 내열성이 우수한 치밀한 코팅층이다.
니켈 도금층을 형성하는 공정은 전기 도금 공정을 이용한 것으로, 이미 많은 기술이 개시되어 있으므로 이하상세한설명은 생략한다.
니켈 도금층은 상부 코팅 단계에서, 몰드의 전면에 형성될 수 있다. 몰드 상부에서 니켈 도금층은 고온 열화 방지를 위한 코팅층으로 작용한다. 몰드 하부에 형성된 니켈 도금층은 클래딩층 형성시 치밀한 레이저 클래딩층을 형성하기 위한완충층으로 작용한다.

하부 코팅 단계에서, 니켈 도금층의 절삭된 부분에 클래딩층이 형성된다. 몰드 상에 니켈도금층이 완충 작용을 하여, 클래딩층 형성시 레이저의 흡수율을 증가시켜 구리 재질의 몰드와 레이저 클래딩층 간의 결합력을증가시킨다.
레이저 클래딩층 형성은 코팅용 분말을 공급하고 레이저를 집속시켜 몰드 위에 레이저 클래딩층을 형성하는 레이저설비를 통해 이루어질 수 있다. 레이저설비에서 조시된 레이저빔에 의해 코팅용 분말은 용융되어 니켈 도금층상에 클래딩층을 형성한다.
본 실시예에서, 클래딩층 형성을 위한 코팅용 분말은 분말에 8와 ^에서 선택되는 적어도 한 종을 혼합된 구조일 수 있다. 이와 같이, 니켈크롬 분말에 ^ 또는/및 ^를 혼합하여 용사 코팅함으로써, 경도 향상을 위해 초경합금 등을 사용하지 않고서도 보라이드 계통의 경도 상승 미세 구조를 형성할수 있어 경도를높일 수 있게 된다.
몰드의 상부와 하부에 각각 코팅층이 형성되면, 몰드의 코팅층 전체를 절삭하여 설정된 두께로 코팅층을 후가공한다. 후가공을 통해 코팅층의 두께는 1 내지 1.5ä로 가공될 수 있다. 이와 같이, 몰드의 상부에는 열전도와 내열성이 우수한 니켈 도금층이 형성되고 하부에는 고온 내마모성이 우수한 레이저 클래딩층이 분할 형성된다.
여기서, 몰드의 상부와 하부에 각각 상이한 특성의 코팅층이 형성됨에 따라 코팅층의 경계면에서 마찰 마모에 의하여 단차가 발생할 수 있다. 즉, 몰드 (10) 상부에 저경도의 니켈 도금층, 하부에는 고경도의 니켈계 레이저 클래딩층이 형성됨에 따라 경도 차이에 의해 경계면에서 단차가발생하게 된다.

경계면은 상부와 하부의 경계에서 니켈 도금층과 클래딩층이 접하는 영역을 의미할 수 있다. 경계면을 경사 가공하는 단계는 몰드 상에 니켈 도금층을 형성한 후 하부의 니켈 도금층을 소정 두께로 절삭 가공하는 과정에서 이루어질 수 있다. 니켈도금층의 경계면이 경사지게 가공되면, 클래딩층 형성시 경계면에서는 경사면을 따라 클래딩층을 경사지게 형성한다.

몰드 (10)의 하부 (14)를 따라 니켈 도금층의 경사면 (18)에 레이저 클래딩층 (15)이 형성된다.

이하, 본 제 2실시예의 몰드코팅 과정을설명하면, 다음과 같다. 본 제 2 실시예의 코팅 방법은, 먼저, 몰드의 상단에서 하단을 따라 경사지게 절삭 가공한다. 그리고, 몰드의 경사면에 니켈 도금층을 형성한다. 니켈 도금층이 형성되면, 경계 위치에서 몰드 하부를 따라 니켈 도금층을 경사지게 절삭 가공한다. 니켈 도금층이 절삭 가공되면 그 경사면에 레이저 클래딩층을 형성한다.
레이저 클래딩층이 형성되면, 몰드의 코팅층을 전체적으로 절삭하는 후가공을 실시하여, 니켈 도금층과 클래딩층을 절삭하여 표면을 마무리하고 코팅층의 두께를조절한다.

이와 같이, 몰드의 상부에는 고열의 주편과의 접촉에 의하여 열충격 및 박리가 발생할 수 있으므로, 니켈 도금층만을 형성하여 박리를 방지할 수 있다. 몰드 상부는 주편이 응고되기 전이며, 몰드플럭스에 의하여 주편에 마모를 많이 발생시키지 않으므로 니켈도금층만을사용할수 있다. 몰드의 하부에는 니켈 도금이 상온 경도 및 고온 경도가 낮아 응고되는 주편의 표면으로부터 마모가 많이 발생하기 때문에 레이저 클래딩층을 이용하여 상온 및 고온 내마모성을 확보할 수 있다. 이에, 몰드의 수명을 연장할수 있게 된다.

II . 제 3실시예 및 제 4실시예
연속주조용몰드코팅방법
본 발명의 제 3 및 제 4 실시예는 제 1 및 제 2 실시예와는 다르게 완충층을 형성시키지 않는다.
본 발명의 제 3 실시예에 의한 연속주조용 몰드 코팅방법은 도 3을 참고할 때, 몰드 (10)를 예열하는 단계 및 예열된.몰드 (10)의 내면에 레이저 클래딩 공정을통해 클래딩층 (20)을 형성시키는 단계를포함한다.
먼저, 몰드 (10)를 예열하는 단계에서는 몰드 (10) 내면에 레이저 클래딩 공정을 통해 클래딩층 (20)을 형성시키기 위해서 몰드 (10)를 일정 온도로 예열시킨다. 구체적으로, 200 내지 250° (:의 온도로 예열하여 유지할 수 있다.
동판으로 형성된 몰드 (10)의 레이저 클래딩 공정 시, 초기 온도가
350^ 이상으로 균일하게 유지되어야 레이저 클래딩에 의해 클래딩층 (20)이 형성될 수 있다. 따라사 레이저 클래딩 공정 전, 몰드 (10)를 예열하여 200 내지 250° (:의 온도로 유지시켜 놓음으로써 클래딩 부위에 열량이 부족하여 유입되는 소재가 미용융 또는 흡착력이 부족하여 탈락이 발생하는 현상을 방지할수 있다.
이에 따라 별도의 완충층을 형성시킨 다음 레이저 클래딩 공정을 수행할 필요 없이 몰드 (10) 내면에 직접 클래딩층 (20)을 형성시킬 수 있다. 도금 완충층으로 사용되는 , 0) 등의 도금층은 높은 온도에 노출되는 경우 1( 1½11(뇨11 에 의하여 확산이 일어나며, 박리 현상이 일어날 수 있다. 즉, 과 의 원자 확산 속도 차이에 의하여 의 확산속도보다어의 확산속도가상대적으로 빠르기 때문에 01의 표면에 일정 온도 이상에서 기공이 발생할수 있다.
결과적으로, 도금이 ( 와의 접촉 계면에서 확산에 의하여 기공이 발생하는데 발생한 기공은 외부 압력 등에 의하여 크랙으로 전파되며, 이렇게 생성된 크랙은 박리의 발생 원인이 될 수 있다.

하지만, 본 발명의 제 3 및 제 4 실시예에 의하면 도금 완충층을 형성하지 않기 때문에 이러한기공 및 박리의 발생이 적다.
도 4를 참고할 때, 만약, 몰드 ( 10)의 예열 과정을 거치지 않고, 레이저 클래딩 공정을 수행할 경우, 몰드 ( 10)로 유입되는 열량이 부족하여 유입되는 분말의 용융이 충분하지 않게 될 수 있다.
특히, 레이저 클래딩 초기 공정 부분에 문제가 발생할 수 있다. 즉, 레이저 클래딩을 시작하는 부위의 온도가 일정 온도 이상으로 올라가야 하는데 몰드 ( 10)의 예열 과정을 거치지 않게 되면 레이저만의 열량으로 충분히 열량을 공급해야 한다.
초기에는 레이저로 열량을충분히 공급할수 없으므로 미용융 분말이 발생하고, 이로 인하여 클래딩층 (20)이 불균일한 현상이 발생할 수 있다. 미용융 분말이 발생하면 코팅층 내의 입자 뭉침 현상이 발생하고, 이로 인해 클래딩층 (20)의 균열 및 박리가 발생할 수 있다. 또한, 분말의 용융이 일어나지 못하기 때문에 충분한클래딩층 (20)을 형성하기 어려울수 있다. 도 4를 참고할 때, 반면, 몰드 (10)를 250° (:의 온도를 초과하는 온도로, 구체적으로, 350。〔 이상으로 예열한 다음 레이저 클래딩 공정을 수행할 경우, 입열량 과다에 의하여 조직 변형 및 응력 균열이 발생하고 박리가진행될 수 있다. 또한, 몰드 (10) 전체의 변형이 발생할수 있다. 구체적으로, 몰드 ( 10)를 예열하는 단계는 몰드 ( 10)의 5면이 가열수단과 접촉되도록 배치하는 단계 및 가열수단을 통해 상기 몰드 ( 10)의 5면을동시에 가열하는 단계를포함할수 있다.
몰드 (10)를 예열하되, 몰드 ( 10) 전체를 균일한온도로 예열하는 것이 중요할 수 있다. 동판으로 이루어진 몰드 (10) 특성상 높은 열전도율과 낮은 에너지 흡수율 때문에 몰드 ( 10)의 온도를 충분히 올리기 어려울 수 있다. 게다가 몰드 ( 10)의 우수한 열전도 특성으로 인하여 초기의 몰드 ( 10) 온도와 레이저 클래딩 중의 온도는 서로 상이할 수 있다. 이러한 이유에 의하여 몰드 ( 10)의 온도가 불균일할 경우, 클래딩층 (20)의 접합력 특성이 위치마다 달라지게 될 수 있다.
만약, 예열이 불균일하게 이루어질 경우, 도 8과 같이, 레이저 클래딩 공정에 의해 생성되는 클래딩층 (20)의 초기 두께와후반부의 두께가
차이가 나게 될 수 있다. 즉, 초기에는 충분한 입열이 일어나지 않기 때문에 클래딩층 (20)의 두께가 충분히 형성되지 않으나 시간이 지남에 따라 충분한 입열량 때문에 클래딩층 (20)의 두께가 점점 두꺼워질 수 있다.
따라서 도 6과 같은, 예열 시스템에 몰드 (10)를 배치시키고, 몰드 (10)의 5면이 가열수단과 접촉되도록 한 후, 가열수단을 통해 몰드 (10)의 5면을 동시에 가열할 수 있다. 몰드 (10)의 변형을 방지하기 위해 SUS 316L 재질의 지그또는 Water Jacket을사용할수 있다.
다음으로, 클래딩층 (20)을 형성시키는 단계에서는 예열된 몰드 (10) 내면에 레이저 클래딩 공정을수행하여 클래딩층 (20)을 형성시킨다.
도금 등의 방식으로 완충층을 형성시키지 않고, 몰드 (10) 내면에 바로 클래딩층 (20)을 형성시키기 때문에 완충층과 몰드 (10)의 표면에서 확산속도차이에 의한기공 및 크랙이 발생되는 현상을 방지할수 있다. 구체적으로, 니켈 (Ni ) 및 크롬 (Cr)이 포함된 재질의 금속분말 또는 와이어를 사용하여 레이저 클래딩할 수 있으며, 보다 구체적으로, 금속분말 또는 와이어는 보론 (B) , 실리콘 (Si ) 및 철 (Fe) 중에서 1종 이상을 더 포함할수 있다.
몰드 (10)는 구리 (Cu) 재질을 포함하고, 레이저의 900nm 이상의 발진 파장을가질 수 있으며, 레이저의 출력은 2kf 이상일 수 있다.
900nm 이상의 발진 파장을 갖는 레이저의 출력이 2kW 이상일 경우, 고줄력에 의하여 열전달이 우수한 몰드 ( 10)의 온도를 초기에 유지할 수 있다. 고출력의 레이저와 예열 시스템을 이용하여 전체 몰드 (10)의 표면온도를 일정하게 유지하게 함으로써 클래딩층 (20)의 균일성이 유지되어 연속주조용 몰드 (10)로서 사용시, 전체적으로 균일한 품질을 유지할 수 있다.
클래딩층 (20)의 두께는 0.2 내지 0.8mm로 형성시킬 수 있다. 클래딩층 (20)의 두께가 0.2mm 미만일 경우, 연속주조용 몰드 (10)로서의 클래덫을두께가내마모성을 확보하기에 충분하지 않은두께일 수 있다. 반면, 클래딩층 (20)의 두께가 0.8mm를 초과할 경우, 클래딩층 (20)의 형성을 위해 금속분말의 유입을 많이 하든가또는 클래딩 공정 속도를 매우 낮추는 공정을 사용해야 하는 문제가 존재할 수 있다. 또는 여러 층을 복층 구조로 레이저 클래딩하는 공정을 사용해야 하는데 모든 공정에 있어서

박리나 크랙 등의 문제점이 발생할 수 있는 문제가 있다. 본 발명의 제 4실시예에 의한 연속주조용 몰드 코팅방법은 도 7을 참고할 때, 몰드 ( 10)를 예열한 이후, 클래딩층 (20)을 형성시키는 단계에서, 클래딩층 (20)을 몰드 ( 10)의 내면 중 하부에 형성시키고, 클래딩층 (20)을 형성시키는 단계 아후, 몰드 ( 10)의 내면 중 상부를 도금하여 도금층 (30)을 형성시키는 단계를 수행할 수 있다.
레이저 클래딩 공정을 수행한 후, 몰드 ( 10)의 내면 중 상부에 도금층 (30)을 형성시킴으로써 다음과 같은 두 가지 효과를 기대할 수 있다. 첫 번째로, 몰드 ( 10) 상부에서도 열충격에 의하여 동판의 변형이나 마모가 발생 가능하므로 몰드 ( 10)의 내면 중 상부에 도금층 (30) 형성을 통하여 몰드 ( 10)의 손실을 방지할 수 있다.
두 번째로, 단변 몰드 ( 10)는 장변과의 접촉이 이루어지고 있으며, 장변, 단변 모두 고온의 열에 의하여 팽창과 수축을 반복하고 있는데 이에 의하여 단변 동판의 상부에 압축 응력이 발생하고, 발생한 응력에 의하여 몰드 ( 10)의 손실이 발생할 수 있으므로 상부에는 도금층 (30)을 형성함으로써 압축응력에 대한 몰드 ( 10) 손실을 방지할수 있다.
도금층 (30)을 형성시키는 단계에서, 몰드 ( 10)의 전체 높이 100%를 기준으로, 클래딩층 (20)과 도금층 (30)의 경계선은 몰드 ( 1⑴의 하단으로부터 상방으로 50 내지 70%의 높이에 위치할 수 있다.
이를 테면, 몰드 ( 10)의 전체 높이가 900ä일 때, 하단 (0111111)으로부터 450 내지 630_의 높이까지는 레이저 클래딩 공정을 통하여 클래딩층 (20)을 형성시키고, 450 내지 630·의 높이부터 상단 (900·)까지는 도금 공정을 통해 도금층 (30)을 형성시킬 수 있다.
주편의 응고에 의한 마모가 몰드 ( 10)의 하단으로부터 상방으로 50 내지 70%의 높이에서 시작되므로 마모에 의한 수명 단축이나 마모에 의한 단차 발생 등의 문제점 발생을 방지하기 위해 상기와 같은 높이에 클래딩층 (20)과 도금층 (30)의 경계선을 위치시킬 수 있다.
도금층 (30)은 니켈 ( ), 보론 ( , 코발트 ( ) 중에서 1종 이상을 포함하는 재질로 형성될 수 있다.
구체적으로, 도금층 (30)은 니켈 ( ) 재질로 형성되거나, 묘 또는

본 발명의 일 실시예에 의한 연속주조용 몰드는 도 8을 참고할 때 , 몰드본체 ( 100) 및 몰드본체 ( 100)의 내면에 형성된 레이저 클래딩층 (200)을 포함한다.
몰드 본체의 내면에 레이저 클래딩층 (200)을 형성시키기 이전에 몰드본체 ( 100)를 예열하여 200 내지 250° (:의 온도로 유지시켜 놓음으로써 클래딩 부위에 열량이 부족하여 유입되는 소재가 미용융 또는 흡착력이 부족하여 탈락이 발생하는 효과를 방지할수 있다.
이에 따라 몰드본체 ( 100)의 내면에 레이저 클래딩층 (200)이 바로 형성될 수 있다. 별도의 완충층 없이 몰드본체 ( 100) 내면에 바로 레이저 클래딩층 (200)을 형성시키기 때문에 완충층과 몰드의 표면에서 확산 속도 차이에 의한기공 및 크랙이 발생되는 현상을 방지할수 있다.
레이저 클래딩층 (200)은 니켈 ( ) 및 크롬 (00이 포함된 재질로 형성될 수 있다. 보다 구체적으로, 레이저 클래딩층 (200)은 보론 ( , 실리콘 ( ) 및 철 (比) 중에서 1종 이상을 더 포함하는 재질로 형성될 수 있다. 또한, 레이저 클래딩층 (200)의 두께는 0.2내지 0.8·일 수 있다. 본 발명의 제 4 실시예에 의한 연속주조용 몰드는 도 9를 참고할 때 , 몰드본체 (100)의 내면 중 하부에 형성된 레이저 클래딩층 (200) 및 몰드본체 ( 100)의 내면 중 상부에 형성된 도금층 (300)을 포함한다. 도금층 (300)은 레이저 클래딩층 (200)의 상방에 위치하며, 레이저 클래딩층 (200)과경계선을 형성한다.

몰드본체 ( 100)의 전체 높이 100%를 기준으로, 레이저 클래딩층 (200)과 도금층 (300)의 경계선은 몰드본체 ( 100)의 하단으로부터 상방으로 50 내지 70%의 높이에 위치할 수 있다.
도금층 (300)은 니켈 ( ), 보론犯), 코발트 ( ) 중에서 1종 이상을 포함하는 재질로 형성될 수 있다.
이외의 연속주조용 몰드에 대한 설명은 중복되는 서술을 피하기 위해 연속주조용 몰드 제조방법에서 언급한 내용으로 대신하기로 한다. 이하 본 발명의 구체적인 실험예를 기재한다. 그러나 하기 실험예는 본 발명의 구체적인 일 실시예일뿐 본 발명이 하기 실험예에 한정되는 것은 아니다. 실험예
( 1 ) 연속주조용 몰드의 제조
(실험예 1 ) 몰드의 5면이 가열수단과 접촉되는 예열시스템에 몰드를 배치시킨 후, 200 내지 250°(:의 온도로 몰드를 예열한 다음 90011111 이상의 발진 파장을 갖는 레이저를 이용하여 21 의 출력으로 하기의 조성을 갖는 금속분말을 레이저 클래딩하였다.
이에 따라 두께 0.4ä의 클래딩층이 형성되었다.
(실험예 2) 몰드 내면에 을 도금하여 완충층을 형성시킨 후,

완충층의 표면에 레이저 클래딩 공정을 통해 클래딩층을 형성시켰다. 레이저 클래딩 조건은상기의 실험예 1과동일하였다.
(2) 연속주조용몰드의 수명 평가
실험예 1에 따른 연속주조용 몰드를 이용하여 몰드의 내면에서 박리가 발생할 때까지 주편을주조한회수를세어 수명을평가하였다.
평가 결과, 700회 사용 중인 현재까지 몰드의 내면에서 박리가 발생하지 않았다. (3) 연속주조용몰드의 열충격 시험 평가
열충격 시험은 연속주조용 몰드를 500° (:로 가열 및 냉각을 주기적 반복하여 진행하였다.
열충격 시험 결과, 실험예 2에 따른 연속주조용몰드는 열충격 사이클 20회 이내에서 박리가발생하였다.
반면, 실험예 1에 따른 연속주조용 몰드는 열충격 사이클 100회까지 박리 현상이 관찰되지 않았다.
(4) 마모 발생 관찰 결과
미11 011이%마모실험에 있어서, 도금층, 附요도금층의 마모대비 0 레이저 클래딩에 의한클래딩층마모 발생을 관찰하였다.
관찰 결과, 도 10과 같이, 附 도금층, 比 도금층의 마모대비 0 클래딩층은마모가아주 적은양으로 발생하였음을 확인할수 있다. 본 발명은 상기 구현예, 실험예 및/또는 실시예들에 한정되는 것이 아니라 서로 다른 다양한 형태로 제조될 수 있으며, 본 발명이 속하는 기술분야에서 통상의 지식을 가진 자는 본 발명의 기술적 사상이나 필수적인 특징을 변경하지 않고서 다른 구체적인 형태로 실시될 수 있다는 것을 이해할 수 있을 것이다. 그러므로 이상에서 기술한 구현예, 실험예 및/또는 실시예들은 모든 면에서 예시적인 것이며 한정적이 아닌 것으로 이해해야만 한다.
