Abstract
Es wird ein Verfahren zur Herstellung eines Kabels angegeben. Es wird weiterhin ein entsprechendes Kabel angegeben sowie eine Verwendung eines pastösen oder flüssigen Materials.
Description
Verfahren zur Herstellung eines Kabels, Kabel und Verwendung eines Materials zur Herstellung eines Kabels
Die Erfindung betrifft ein Verfahren zur Herstellung eines Kabels, ein entsprechendes Kabel und eine Verwendung eines speziellen Materials hierbei.
Ein Mantelmaterial für eine Leitungsisolation ist in der DE 10 2012 109 502 A1 beschrieben.
Grundsätzlich ist es möglich, das Mantelmaterial zunächst im Rahmen einer Compoundierung als Granulat zu fertigen und dieses dann einer Extrusionsanlage zuzuführen, um einen Kabelmantel auszubilden. Dabei erfolgt zumindest zweimal eine Erwärmung, nämlich einmal bei der Compoundierung, d.h. bei der Herstellung des eigentlichen Mantelmaterials, und ein weiteres Mal bei der Extrusion, bei welcher das Granulat erwärmt und aufgeschmolzen wird, um das Mantelmaterial überhaupt verarbeiten zu können. Nach der Compoundierung und vor der Extrusion wird das Mantelmaterial getrocknet und abgekühlt. Dadurch ist die gesamte Herstellung des Kabelmantels sehr energieaufwendig.
Das Mantelmaterial in der oben genannten DE 10 2012 109 502 A1 ist ein pastö- ses PVC, welches derart hergestellt ist, dass sich eine pastöse, schmelzeförmige Masse ergibt. Dies wird durch eine sogenannte Direktcompoundierung erreicht, bei welcher PVC als Ausgangsmasse einem Extruder zugeführt wird, dort mit Zuschlagstoffen, speziell einem Weichmacher vermischt wird und zugleich mit einem speziellen Temperaturprofil temperiert wird. Im Zuge der Temperierung erfolgt bereits eine Gelierung, d.h. Aushärtung des Mantel materials, da der Weichmacher vollständig in das PVC diffundiert.
In der DE 39 31 224 A1 wir ein Verfahren zur Ummantelung elektrischer Leiter mit weichgemachtem PVC, sogenanntem Plastisol beschrieben. Dazu wird das Plastisol in einem Tauchbad vorgelegt, durch welches der Leiter hindurchgezogen wird. An das Tauchbad schließt sich eine Heizzone an, zur Ausgelierung und Vernetzung des Plastisols.
Der Erfindung liegt die Aufgabe zugrunde, die Herstellung eines Kabels und dabei insbesondere die Ausbildung eines Mantelelements des Kabels möglichst energieeffizient zu gestalten. Dazu soll ein möglichst energieeffizientes, verbessertes Verfahren zur Herstellung eines Kabels, ein entsprechendes Kabel sowie eine Verwendung eines geeigneten Materials für das Verfahren angegeben werden.
Die Aufgabe wird erfindungsgemäß gelöst durch ein Verfahren mit den Merkmalen gemäß einem der Ansprüche 1 und 2, durch ein Kabel mit den Merkmalen gemäß einem der Ansprüche 31 , 32 und 33 sowie durch eine Verwendung mit den Merkmalen gemäß Anspruch 34. Vorteilhafte Ausgestaltungen, Weiterbildungen und Varianten sind Gegenstand der Unteransprüche. Dabei gelten die Ausführungen im Zusammenhang mit den Verfahren sinngemäß auch für die Kabel sowie für die Verwendung und umgekehrt.
Das Verfahren dient zur Herstellung eines Kabels. Zunächst wird oder ist eine PVC-Masse aus einem PVC und einem Weichmacher hergestellt, d.h. die PVC- Masse wird entweder als Teil des Verfahrens hergestellt oder zuvor in einem separaten Herstellungsverfahren. Die PVC-Masse eine Aushärtetemperatur auf, bei welcher der Weichmacher in das PVC eindringt und bei welcher das PVC geliert. Beim Gelieren des PVCs härtet die PVC-Masse insgesamt entsprechend aus. Die PVC-Masse wird oder ist hergestellt, indem das PVC mit dem Weichmacher kalt gemischt wird, nämlich bei einer Mischtemperatur, welche geringer ist als 100°C und welche insbesondere unterhalb der Aushärtetemperatur der PVC-Masse liegt, sodass das PVC höchstens teilweise geliert wird und sodass die PVC-Masse chemisch langzeitstabil und bei Raumtemperatur flüssig oder pastös ist. Je nach Grad der Gelierung weist die PVC-Masse eine entsprechende Viskosität auf, welche zu einer flüssigen oder pastösen Konsistenz führt. Der Grad der Gelierung
wird insbesondere in Abhängigkeit eines Auftragverfahrens eingestellt, welches zum Auftragen der PVC-Masse ausgewählt wurde.
An dem Kabel wird dann ein Mantelelement ausgebildet, welches aus der
PVC-Masse geformt ist oder welches aus der PVC-Masse geformt wird. Mit anderen Worten: beim Ausbilden des Mantelelements an dem Kabel ist das Mantelelement bereits aus der PVC-Masse geformt, also ein vorgeformtes Mantelelement, oder das Mantelelement wird während dessen Ausbildung an dem Kabel geformt, insbesondere indem die PVC-Masse zunächst am Kabel angeordnet wird und dabei oder danach zu dem Mantelelement umgeformt wird. Das Mantelelement wird aus der PVC-Masse bei einer Verarbeitungstemperatur ausgebildet, welche ebenfalls geringer ist als 100°C, sodass das PVC nicht vollständig geliert, während das Mantelelement ausgebildet wird, d.h. auch beim Auftragen der PVC- Masse ist das PVC höchstens teilgeliert. Beim Ausbilden des Mantelelements, d.h. beim Auftragen der PVC-Masse erfolgt jedoch in einer geeigneten Ausgestaltung bereits eine Erwärmung derart, dass die Gelierung des PVCs fortschreitet, d.h. zunimmt. Dazu wird die PVC-Masse beim Auftragen erwärmt, insbesondere auf eine Temperatur von höchstens 100°C.
Nach dem Ausbilden des Mantelelements wird das PVC weiter geliert und das Mantelelement wird ausgehärtet, indem das Mantelelement wenigstens auf die Aushärtetemperatur erwärmt wird, insbesondere auf eine Temperatur oberhalb von 100°C. Mit anderen Worten: das PVC liegt nach dem Ausbilden zunächst noch teilgeliert vor und geliert erst später vollständig.
Wesentlich ist dabei insbesondere, dass die PVC-Masse einerseits kalt hergestellt wird und andererseits auch kalt verarbeitet wird. Bei der kalten Herstellung erfolgt keine vollständige Gelierung des PVCs, eine Teilgelierung erfolgt jedoch insofern, als dass hierdurch die Viskosität der PVC-Masse geeignet eingestellt wird. Bei der kalten Verarbeitung wird die PVC-Masse zu dem Mantelelement geformt, entweder direkt am Kabel oder in einem separaten Verfahren und dann am Kabel angeordnet. Auch beim Formen der PVC-Masse wird das PVC noch nicht vollständig geliert. Vielmehr erfolgt eine Erwärmung über die Aushärtetemperatur hinaus erst
am Ende der Formung zum Mantelelement, sodass eine hinreichende Formstabilität gewährleistet ist. Dabei erfolgt die Gelierung und Aushärtung umso schneller und ist umso vollständiger, je weiter die PVC-Masse über die Aushärtetemperatur hinaus erwärmt wird.
Bei einem alternativen Verfahren zur Herstellung eines Kabels, weist das Kabel eine Kabelseele auf und an dem Kabel wird ein Mantelelement aus einem pastö- sen Material oder aus einem flüssigen Material ausgebildet.
Vorteilhafterweise werden einige oder alle Merkmale der beiden vorgenannten Verfahren miteinander kombiniert.
Besonders bevorzugt ist die Verwendung einer PVC-Masse als Material. Ein solches Material basiert auf reinem PVC, welchem diverse Zuschlagstoffe beigemischt sind, um unter Anderem die pastöse Konsistenz zu erhalten. Das PVC weist zudem insbesondere eine Dauergebrauchstemperatur bis etwa 125 °C auf. PVC ist materialbedingt vorteilhaft auch flammhemmend.
Das Material ist entsprechend unbedenklich in der Handhabung und vor Allem in der fertig gemischten Zusammensetzung lang lagerbar, d.h. insbesondere über mehrere Monate oder sogar mehrere Jahre. Mit anderen Worten: das Material ist chemisch langzeitstabil, d.h. das Material zersetzt sich nicht oder degeneriert nicht oder härtet von selbst aus bei längerer Lagerung. Das Material ist vorteilhafterweise auch in nicht vollständig geliertem, d.h. insbesondere auch in teilgeliertem Zustand chemisch langzeitstabil. Das gelagerte Material liegt dann vorteilhaft bereits in einem gebrauchsfertigen Zustand vor und muss nicht speziell für den Zeitpunkt der Kabelherstellung hergestellt, also angemischt werden. Das Material wird vielmehr in gemischtem Zustand gelagert.
Im Rahmen der vorliegenden Anmeldung wird unter dem Begriff„PVC-Masse" immer ein Gemisch aus PVC und einem oder mehreren Zuschlagstoffen, vor allem einem Weichmacher, verstanden. Die PVC-Masse bezeichnet das aus einzelnen Materialkomponenten hergestellte, lagerfähige und einsatzbereite Material. Mit
dem Begriff „PVC" ist dagegen regelmäßig insbesondere lediglich die Materialkomponente PVC, also reines PVC gemeint, welches noch nicht mit weiteren Materialkomponenten vermischt ist, wobei sich eine hiervon ggf. abweichende Bedeutung aus dem jeweiligen Kontext ergibt.
Vorzugsweise ist oder wird das Material aus mehreren Materialkomponenten hergestellt, indem die Materialkomponenten miteinander kalt gemischt werden.
Vorzugsweise weist das Material eine Aushärtetemperatur im Bereich von 60°C bis 80 °C auf.
Vorzugsweise weist das Material eine Aushärtetemperatur auf und wird kalt angeformt, nämlich bei einer Verarbeitungstemperatur, welche geringer ist als die Aushärtetemperatur, insbesondere bei Raumtemperatur.
Vorzugsweise wird das Material nach dem Anbringen ausgehärtet, indem das Material auf eine Temperatur erwärmt wird, welche wenigstens einer Aushärtetemperatur des Materials entspricht und welche insbesondere wenigstens 100°C beträgt.
Vorzugsweise wird das Material ausgehärtet, indem das Kabel nach dem Ausbilden des Mantelelements einer Heizvorrichtung zugeführt wird und dort beheizt wird.
Vorzugsweise wird das Material nach dem Ausbilden des Mantelelements lediglich teilausgehärtet , zur späteren Endaushärtung, d.h. insbesondere zum vollständigen Aushärten, in einem montierten Zustand des Kabels oder bei einem bestimmungsgemäßen Gebrauch des Kabels oder beides. Dieses Konzept wird auch als „Teilaushärtung" bezeichnet. Bei der Herstellung des Kabels erfolgt dann keine vollständige Gelierung des Materials, sondern lediglich eine Teilgelierung, sodass das Material lediglich teilausgehärtet ist. Dabei wird unter„teilausgehärtet" vorrangig eine teilweise Aushärtung in Bezug auf die Härte des Materials verstanden. In einer Variante bedeutet„teilausgehärtet" zusätzlich eine teilweise räumliche Aushärtung, wobei das Material dann stellenweise vollständig ausgehärtet ist. Das
Mantelelement aus dem teilausgehärteten Material weist weiterhin, d.h. nach dem Ausbilden des Mantelelements, eine hohe Flexibilität auf, wodurch z.B. die Montage des Kabels deutlich vereinfacht ist. Die Endaushärtung, d.h. insbesondere eine vollständige Aushärtung erfolgt dann erst beim bestimmungsgemäßen Gebrauch des Kabels, d.h. im Betrieb und an Ort und Stelle der Anwendung, sodass die Aushärtung des Mantelelements besonders passgenau erfolgt. Die Endaushärtung kann dabei in montiertem Zustand auf herkömmliche Weise durch eine explizite Wärmezufuhr erfolgen. Besonders bevorzugt erfolgt die Endaushärtung alternativ oder zusätzlich beim bestimmungsgemäßen Gebrauch, durch eine nahe des Kabels positionierte Wärmequelle, z.B. einen Motor im Motorraum eines Fahrzeug, sodass die Abwärme der Wärmequelle zum Endaushärten in montiertem Zustand und während des bestimmungsgemäßen Gebrauchs verwendet wird.
Der Erfindung liegt zunächst der Gedanke zugrunde, dass ein flüssiges oder pas- töses Material deutlich einfacher zu verarbeiten ist, wodurch die Herstellung von Teilen aus diesem Material, nämlich eines Mantelelements, deutlich vereinfacht wird. Ein flüssiges oder pastöses Material lässt sich zudem vorteilhaft auch äußerst energie- und kosteneffizient herstellen.
Der Erfindung liegt insbesondere die Beobachtung zugrunde, dass die Herstellung eines Mantelelements, wie z.B. eines Kabelmantels, durch Aufschmelzen und Extrudieren eines Granulats, welches vorher durch Compoundierung hergestellt wurde, sehr energieaufwendig ist. Insgesamt wird hierbei zumindest zweimal jeweils eine Erwärmung und eine Abkühlung vorgenommen, sodass ein solches Verfahren besonders energie- und somit auch kostenintensiv ist.
Ein Kerngedanke der Erfindung besteht nun insbesondere darin, als Material, z.B. als Mantelmaterial, ein modifiziertes und verbessertes Material zu verwenden, welches zuvor vorteilhafterweise in einem Kaltmischverfahren hergestellt wird, d.h. zu dessen Herstellung keine Aufwärmung über die Schmelztemperatur des Materials hinaus und entsprechend keine anschließende Abkühlung benötigt wird, sodass das Material ein kaltgemischtes Material ist. Das Material ist oder wird somit aus mehreren Materialkomponenten vorzugsweise derart hergestellt, indem diese
Materialkomponenten miteinander kalt gemischt werden. Mit anderen Worten: das Material wird zunächst aus verschiedenen Materialkomponenten oder Stoffen kalt zusammengemischt, wobei unter„kalt" verstanden wird, dass auf eine herkömmliche Temperierung zur Schmelzebildung beim Vermischen verzichtet wird. Bei einer PVC-Masse werden dann insbesondere das reine PVC und der Weichmacher kalt miteinander vermischt. Dies steht im Gegensatz zu einem herkömmlichen Compoundierungsverfahren, bei welchem zunächst die verschiedenen Materialkomponenten erwärmt werden, um diese miteinander im Rahmen einer Schmelze zu vermischen. Demgegenüber wird vorliegend eine solche vorgeschaltete Erwärmung zwecks Vermischung ausgelassen. Die Bildung einer Schmelze bleibt aus. Beim Kaltmischen werden die Materialkomponenten nicht über die Schmelztemperatur des Materials hinaus erwärmt.
Des Weiteren wird das Material beim Vermischen auch noch nicht ausgehärtet oder geliert, zumindest nicht vollständig. Die Materialkomponenten werden also bei einer Temperatur, welche auch als Mischtemperatur bezeichnet wird, vermischt, welche geringer ist als eine Schmelztemperatur oder sogar geringer als eine Aushärtetemperatur des Materials, bevorzugt unterhalb von 100 °C. Üblicherweise werden zumindest zwei Materialkomponenten miteinander vermischt, nämlich ein Kunststoff, z.B. PVC, und ein Weichmacher. Um ein verarbeitungsfähiges Material zu erhalten muss der Weichmacher zumindest teilweise in den Kunststoff eindringen. Wesentlich beim Vermischen ist dann insbesondere, dass die Temperatur hierbei hoch genug ist, sodass der Kunststoff aufgeschlossen wird und der Weichmacher eindringen kann, jedoch gering genug, sodass das Material nicht vollständig geliert oder ausgehärtet wird und entsprechend einfach und flexibel verarbeitbar ist.
Grundsätzlich ist die optimale Temperatur beim Vermischen von der Materialwahl abhängig und kann daher zumindest prinzipiell der Raumtemperatur entsprechen, wobei unter Raumtemperatur insbesondere eine Temperatur im Bereich von 1 5°C bis 25 °C verstanden wird. Typischerweise liegt die Mischtemperatur jedoch oberhalb der Raumtemperatur. Bei der bevorzugten Verwendung von PVC als Materialkomponente wird dieses zweckmäßigerweise bei einer Mischtemperatur im Be-
reich zwischen 70 °C und 80 °C, insbesondere bei etwa 75 °C mit den übrigen Materialkomponenten vermischt. Dem liegt die Beobachtung zugrunde, dass das PVC Molekülagglomerate bildet, welche zunächst aufgeschlossen werden müssen, um den Weichmacher einzuarbeiten. Ein zugemischter Weichmacher dringt erst ab einer bestimmten Temperatur, nämlich etwa 75 °C, in den Kunststoff ein, wodurch dann die Materialkomponenten erst wirksam zu einer Paste oder Flüssigkeit vermischt werden. Das Eindringen des Weichmachers entspricht insbesondere bereits einer Teilgelierung des Materials, stellt jedoch noch keine Aushärtung dar. Eine Aushärtung liegt erst vor, wenn der Weichmacher vollständig von dem PVC absorbiert worden ist. Insofern werden die Begriffe Aushärtung und Gelierung synonym verwendet, d.h. eine Teilgelierung oder teilweise Gelierung entspricht einer Teilaushärtung oder teilweisen Aushärtung und eine vollständige Gelierung entspricht einer vollständigen Aushärtung. Ein Unterschied zwischen den Begriffen Aushärtung und Gelieren besteht insbesondere insofern, als dass mit „Aushärten" ein Aushärten der PVC-Masse insgesamt bezeichnet wird und mit „Gelieren" ein Gelieren der Materialkomponente PVC, also ein Eindringen des Weichmachers in das PVC.
Prozessbedingt ist es zudem unter Umständen möglich, dass auch ohne eine aktive Beheizung oder Zufuhr von Heizwärme eine bezüglich der Raumtemperatur erhöhte Temperatur erreicht wird, insbesondere aufgrund parasitärer Effekte, wie beispielsweise Reibung. Solche prozessbedingten Erwärmungen werden nachfolgend nicht weiter berücksichtigt.
Im Gegensatz zum eingangs erwähnten Mantelmaterial der
DE 10 2012 109 502 A1 , welches durch Direktcompoundierung hergestellt wird, ist das vorliegende Material beim Zuführen im Rahmen des Verfahrens demnach noch nicht ausgehärtet. Allgemein wird das Material in einem Vorratsbehälter gelagert und von diesem aus einer Zuführeinheit einer Auftraganlage zugeführt, wobei die Auftraganlage dann das Material der Zuführeinheit entnimmt und an dem Kabel und insbesondere an der Kabelseele anbringt, darauf aufträgt, daran anordnet oder dergleichen, allgemein also das Mantelelement ausbildet. Da das Material noch nicht ausgehärtet ist, ist es von pastöser oder flüssiger und allgemein
niedrigviskoser Konsistenz, d.h. als Paste oder als Flüssigkeit und allgemein als niedrigviskose Masse ausgebildet, und besonders einfach verarbeitbar. Dabei wird unter pastös vorzugsweise verstanden, dass das Material eine Viskosität im Bereich von wenigstens 10Λ3 mPa-s bis höchstens etwa 10Λ10 mPa-s aufweist. Unter flüssig wird vorzugsweise verstanden, dass das Material eine Viskosität im Bereich von wenigstens 0,7 mPa-s und höchstens 10Λ3 mPa-s aufweist.
Wie bereits erwähnt, ist das pastöse oder flüssige Material insbesondere auch ein lagerbares Zwischenprodukt, d.h. die Herstellung des Materials und die Herstellung des Mantelelements aus diesem Material bilden vorteilhaft zwei voneinander getrennte Schritte. Das in der Zuführeinheit angeordnete Material ist somit bereits fertig hergestellt. Eine Vermischung einzelner Materialkomponenten für das Material erfolgt in der Zuführeinheit und allgemein in der Auftraganlage gerade nicht, sondern vielmehr in einem von der Ausbildung des Mantelelements separaten Herstellungsverfahren.
Ein besonderer Vorteil der Erfindung besteht insbesondere darin, dass vorliegend auch schon bei der Herstellung des Materials auf eine Temperierung verzichtet wird, indem die Materialkomponenten kalt vermischt werden. Mit anderen Worten: weder werden die einzelnen Materialkomponenten vor dem Vermischen erwärmt, noch bei dem Vermischen miteinander. Das Material wird somit insgesamt in einem pastösen oder flüssigen Zustand hergestellt und in diesem Zustand auch - ggf. zu einem späteren Zeitpunkt - verarbeitet und erst ausgehärtet, nachdem das Material die Zuführeinheit und vorzugsweise auch die Auftraganlage verlassen hat.
Unter„Aushärten" wird im Rahmen der vorliegenden Anmeldung auch„Gelieren" verstanden, besonders im Zusammenhang mit einer PVC-Masse als Material. Zur Herstellung des Materials wird z.B. pulverförmiges PVC unter anderem mit einem Weichmacher vermischt, welcher sich zwischen die einzelnen PVC-Körner legt, wodurch eine pastöse oder flüssige Masse erzeugt wird. Beim Aushärten diffundiert der Weichmacher dann nach und nach in die PVC-Körner hinein und die Masse wird fester, d.h. deren Viskosität wird erhöht. Das Mantelmaterial wird vor-
zugsweise durch eine Wärmezufuhr ausgehärtet, und zwar nachdem das Mantelelement ausgebildet wurde. Mit anderen Worten: das Aushärten erfolgt durch eine Erwärmung des Materials auf eine Temperatur oberhalb einer Aushärtetemperatur oder sogar oberhalb einer Schmelztemperatur des Materials. Die Aushärtetemperatur ist insbesondere geringer als 100°C und insbesondere auch geringer als die Schmelztemperatur. Die Schmelztemperatur ist insbesondere größer als 100°C.
Ein vollgeliertes, d.h. vollausgehärtetes Material muss zur Verarbeitung aufgeschmolzen werden, d.h. über die Aufschmelztemperatur hinaus erwärmt werden. Dies zeigt sich insbesondere schon daran, dass ein vollgeliertes PVC, also eine voll ausgehärtete PVC-Masse, üblicherweise in Granulatform oder als Pulver vorliegt, d.h. in einem festen Zustand. Im Falle des vorliegend bevorzugt verwendeten höchstens teilgelierten Materials, ist ein solches Aufschmelzen nicht notwendig, vielmehr kann das Material direkt bei niedriger Temperatur, d.h. kalt verarbeitet werden, d.h. das Material ist bereits unterhalb der Aushärtetemperatur und insbesondere bei Raumtemperatur besonders einfach zu verarbeiten. Das Material ist je nach konkret gewählter Viskosität zumindest knetbar oder sogar pumpbar. Das Material lässt sich demnach kalt verarbeiten. Das im vorliegenden Verfahren vorzugsweise verwendete spezielle Material ermöglicht, insbesondere aufgrund der speziellen pastösen oder flüssigen Konsistenz, - d.h. der Viskosität, welche maßgeblich durch die anteilsmäßig aufeinander abgestimmten Materialkomponenten eingestellt ist - ein Verfahren ohne Temperierung des Materials bei dessen Herstellung und auch bei dessen Verarbeitung.
Wie bereits erwähnt, werden die hier beschriebenen Verfahren maßgeblich durch das spezielle pastöse oder flüssige Material ermöglicht. Insofern wird die Aufgabe insbesondere auch durch das allgemein niedrigviskose Material gelöst. Dieses ist vorzugsweise eine Mischung aus 100 Teilen eines PVCs, 25 bis 100 Teilen eines Weichmachers, 3 bis 18 Teilen eines Stabilisators und einem Füllstoff. Im gesamten Material weist der Weichmacher insbesondere einen Gewichtsanteil von 1 5 bis 50%, insbesondere bis 30% auf. Dadurch ist eine optimale Viskosität für das beschriebene Verfahren realisiert. Zumindest das pastöse Material ist dann insbesondere nach Art einer Knetmasse ausgebildet und bei Raumtemperatur knetbar.
Als Weichmacher sind beispielsweise DPHP oder DEHP geeignet und allgemein Pthalat- oder Trimellitatweichmacher.
Das PVC ist zweckmäßigerweise eine Mischung aus E-PVC, d.h. durch Emulsionspolymerisation gewonnenes PVC, und S-PVC, d.h. durch Suspensionspolymerisation gewonnenes PVC. Für eine flüssige Darstellung des Mantelmaterials besteht das PVC bevorzugterweise zumindest teilweise aus E-PVC, d.h. durch Emulsionspolymerisation gewonnenes PVC.
Der Anteil des Weichmachers an der PVC-Masse, d.h. am gesamten Material bestimmt insbesondere die Härte und die Reißdehnung des ausgehärteten Mantelelements. In einer geeigneten Ausgestaltung weist der ausgehärtete Mantel eine Härte im Bereich zwischen Shore-A-Härte 70 und Shore-D-Härte 50 auf. Die Rei ßdehnung ist geeigneterweise größer als 120%. In nicht-ausgehärtetem Zustand bestimmt der Weichmacher maßgeblich die Viskosität des pastösen Mantelmaterials.
In einer geeigneten Ausgestaltung weist das Material zumindest eine der folgenden Stoffe auf: DPHP als Weichmacher, ein Magnesium-Aluminium-Zink-System als Stabilisator, Kreide oder gecoatete Kreide als Füllstoff. In einer bevorzugten Ausgestaltung weist das Material alle der genannten Stoffe auf. In einer besonders bevorzugten Ausgestaltung besteht das Material lediglich aus den genannten Stoffen und aus PVC, insbesondere in der oben genannten Zusammensetzung.
Das Magnesium-Zink-Aluminium-System wird allgemein auch als Stabilisator- Package bezeichnet und besteht insbesondere aus Magnesium, Zink, Aluminium in Kombination mit einem Gleitmittel, beispielsweise einem Stearat. Alternativ oder zusätzlich ist dem Stabilisator Calcium beigemengt.
Vorzugsweise ist der Weichmacher ein Hochtemperatur-Weichmacher, welcher bis zu einer Temperatur von 250 °C temperaturbeständig ist, sodass das Kabel vorteilhaft für Hochtemperaturanwendungen geeignet ist. Unter Hochtemperatur-
anwendung wird insbesondere ein Betrieb bei einer Temperatur oberhalb von 100°C und über einen längeren Zeitraum von z.B. mehreren Monaten verstanden.
In einer bevorzugten Ausgestaltung ist das Material frei von Vernetzungsmitteln oder Comonomeren, vorzugsweise frei von beidem, und dadurch besonders einfach zu verarbeiten. Comonomere dienen häufig als Weichmacher. In der genannten Ausgestaltung wird dann auf Comonomere als Weichmacher verzichtet und es wird stattdessen ein anderer Weichmacher verwendet.
In einer geeigneten Alternative ist dem Material jedoch ein Comonomer als Weichmacher beigemischt und das Material ist frei von einem Hochtemperatur- Weichmacher, welcher bis zu einer Temperatur von 250 °C temperaturbeständig ist. Es wird somit ein Niedrigtemperatur-Weichmacher verwendet.
Sämtliche oben aufgeführten und nachfolgend noch genannten, speziellen Weiterbildungen des Materials stehen lediglich exemplarisch an bestimmter Stelle und sind daher nicht auf eine Anwendung in dem jeweiligen Zusammenhang beschränkt. Vielmehr sind die beschriebenen Ausgestaltungen und Weiterbildungen des Materials selbstverständlich bei allen beschriebenen Verfahren und Vorrichtungen vorteilhaft anwendbar.
In einer geeigneten Ausgestaltung ist die Kabelseele ein Leiter. Das Kabel ist dann insbesondere eine Ader. Der Leiter ist beispielsweise ein einfacher Draht oder ein Litzenleiter. Der Leiter besteht z.B. aus Kupfer oder Aluminium. In einer anderen geeigneten Ausgestaltung ist die Kabelseele eine Ader, ein Aderverbund, eine Leitung, selbst ein Kabel, eine oder mehrere optische Fasern, ein Medienschlauch, allgemein ein Schlauch. In einer weiteren geeigneten Alternative ist die Kabelseele eine Kombination von mehreren gleichen oder verschiedenen der genannten Teile.
Da das beschriebene Verfahren aufgrund der speziellen Konsistenz des Materials vorteilhafterweise drucklos ist, d.h. das Material drucklos verarbeite oder aufgetra-
gen wird, eignet sich dieses ganz allgemein besonders für in dieser Hinsicht empfindliche Unterbauten, d.h. Kabelseelen.
In einer geeigneten Ausgestaltung dient das Verfahren der Ummantelung eines Kabels, wobei eine Kabelseele mit einem Mantel aus einem pastösen Mantel mate- rial, insbesondere einer PVC-Masse, ummantelt wird. Das Mantelmaterial ist kaltgemischt und wird einer Extrusionsanlage zugeführt sowie mittels eines
Extrusionskopfs der Extrusionsanlage auf die Kabelseele aufextrudiert und anschließend ausgehärtet. Die Zuführung zum Extrusionskopf erfolgt insbesondere mittels einer Zuführeinheit der Extrusionsanlage, welche auch als Speicher oder Reservoir für das pastöse, kaltgemischte Mantelmaterial dient. Mit anderen Worten: die Kabelseele, vorzugsweise ein Leiter, wird mit einem Mantel aus dem zuvor beschriebenen Material ummantelt, wobei das Material ein pastöses Mantelmaterial ist, welches kaltgemischt ist und einer Extrusionsanlage zugeführt wird sowie mittels eines Extrusionskopfs der Extrusionsanlage auf die Kabelseele aufextrudiert wird, und wobei anschließend das Mantelmaterial ausgehärtet wird.
Im Gegensatz zum eingangs erwähnten Mantelmaterial der
DE 10 2012 109 502 A1 , welches durch Direktcompoundierung hergestellt wird, ist - wie bereits erwähnt - das vorliegende Mantelmaterial beim Zuführen in die Extrusionsanlage zur Extrusion auf die Kabelseele demnach noch nicht ausgehärtet. Die Herstellung des Mantelmaterials und die Herstellung des Mantels aus diesem Mantelmaterial bilden vorteilhaft zwei voneinander getrennte Schritte. Das in der Zuführeinheit angeordnete Mantelmaterial ist somit bereits fertig hergestellt. Eine Vermischung einzelner Materialkomponenten für das Mantel material erfolgt in der Extrusionsanlage gerade nicht, sondern vielmehr in einem von der Extrusion separaten Herstellungsverfahren.
Vorzugsweise wird das Mantelmaterial kalt extrudiert, nämlich bei einer Verarbeitungstemperatur, welche geringer ist als die üblicherweise verwendete Aushärtetemperatur und welche insbesondere der Mischtemperatur entspricht, d.h. derjenigen Temperatur, welche bereits zum Vermischen der einzelnen Materialkomponenten verwendet wurde. Daraus ergibt sich der Vorteil, dass auf eine energiein-
tensive Temperierung des Mantel materials während dessen Verarbeitung und speziell in der Zuführeinheit verzichtet wird und zweckmäßigerweise auch verzichtet wird.
Bei der kalten Verarbeitung des Mantelmaterials ist zudem die Formung des Kabelmantels vorteilhafterweise von dessen Aushärtung getrennt. Die Verarbeitungstemperatur ist insbesondere definiert als die Temperatur des Mantelmaterials in der Zuführeinheit, sowie insbesondere am Übergang von der Zuführeinheit zum Extrusionskopf. Ein Vorteil der kalten Extrusion ist insbesondere, dass das Mantelmaterial geringeren Temperaturen als herkömmlicherweise ausgesetzt wird und dadurch vorteilhaft thermisch weniger beansprucht wird. Durch die verringerte Energiezufuhr wird eine Degenerierung oder sogar Zersetzung des Mantelmaterials bei der Fertigung des Strangguts effektiv vermieden. Insgesamt weist das Mantelmaterial im fertigen Produkt eine geringere thermische Zersetzung auf.
In einer ersten geeigneten Variante weist die Extrusionsanlage als Zuführeinheit einen kalt betriebenen Extruder auf, welchem das Mantelmaterial vorzugsweise kalt zugeführt wird und mittels welchem das Mantelmaterial dem Extrusionskopf der Extrusionsanlage zugeführt wird. Dabei sind der Extruder und der Extrusionskopf jeweils eigenständige Teile der Extrusionsanlage, d.h. der Extrusionskopf ist kein Bestandteil des Extruders. Dadurch ist insgesamt eine kalte Extrusion des Mantelmaterials realisiert, durch welche signifikant Energie eingespart wird. Die Materialzufuhr erfolgt also ohne aktive Beheizung des Extruders und des Mantelmaterials, welches im Extruder gefördert wird. Der Extruder ist beispielsweise ein Schneckenextruder. Demgegenüber wird bei einer herkömmlichen Extrusion der Extruder mittels eines bestimmten Temperaturprofils beheizt, um das Mantelmaterial überhaupt erst verarbeitbar und extrudierbar zu machen. Dies ist vorliegend aufgrund des speziellen pastösen Mantelmaterials aber nicht notwendig. Vielmehr wird auf die Beheizung des Extruders verzichtet und die hierzu ansonsten benötigte Energie eingespart.
In einer zweiten geeigneten Variante weist die Extrusionsanlage als Zuführeinheit eine kalt betriebene Förderpumpe auf, welcher das Mantelmaterial vorzugsweise
kalt zugeführt wird und mittels welcher das Mantelmaterial dem Extrusionskopf der Extrusionsanlage zugeführt wird. Auch hierbei erfolgt also eine kalte Extrusion mit den oben genannten Vorteilen. Die Förderpumpe ist beispielsweise eine sogenannte Schmelzpumpe. Mit einer Förderpumpe lassen sich im Gegensatz zu einem Extruder vor allem solche Mantelmaterialien besonders einfach verarbeiten, welche eine besonders geringe Viskosität aufweisen, z.B. in einem Bereich zwischen etwa 0,7 mPa-s bis etwa 10Λ3 mPa-s, also quasi schon flüssig sind.
Die Variante mit der Förderpumpe stellt eine Alternative zum weiter oben genannten Extruder dar. Beide Varianten schließen sich jedoch nicht gegenseitig aus, sondern können grundsätzlich auch gemeinsam im Sinne einer mehrfachen oder abwechselnden Materialzuführung verwendet werden. Maßgeblich für die Wahl zwischen Extruder und Förderpumpe ist insbesondere die konkrete Viskosität des Mantelmaterials bei der Verarbeitungstemperatur.
In einer bevorzugten Ausgestaltung wird das Mantelmaterial ausgehärtet, indem das Kabel nach dem Aufbringen des Mantelmaterials auf die Kabelseele einer Heizvorrichtung zugeführt wird und dort insbesondere von außen beheizt wird. Das Aushärten des Mantelmaterials erfolgt dadurch vorrangig auch räumlich getrennt von dem Aufbringen des Mantelmaterials. Die Heizvorrichtung ist dabei der Extrusionsanlage in Förderrichtung nachgeschaltet, sodass das Kabel zunächst aus dem Extrusionskopf ausgegeben wird und danach der Heizvorrichtung zugeführt wird. Die Heizvorrichtung wird derart betrieben, dass das Mantel material auf eine Temperatur oberhalb der Aushärtetemperatur erwärmt wird, z.B. auf 100 bis 200 °C, und dadurch das Mantelmaterial geliert. Dabei wird die Temperatur jedoch unterhalb einer Zersetzungstemperatur gehalten, um das Kabel nicht zu beschädigen. Beispielsweise ist die Heizvorrichtung ein Rohrofen, durch welchen hindurch das Kabel gefördert wird. Ein solcher Rohrofen ist besonders für hohe Fertigungsgeschwindigkeiten im Bereich von 1 m/s bis 50 m/s geeignet, insbesondere da die Länge des Rohrofens quasi beliebig wählbar ist und somit ein weiter Bereich an Fertigungsgeschwindigkeiten abdeckbar ist. Als Heizvorrichtung sind auch diverse andere Öfen geeignet, z.B. ein Induktionsofen, ein Mikrowellenofen, ein Infrarotofen oder Ähnliches.
Insgesamt erfolgt eine Erwärmung vorteilhafterweise lediglich zum Aushärten des Mantelmaterials in aufgetragener Form. Zur Verarbeitung des Mantelmaterials, zum Aufbringen desselben sowie zu dessen Herstellung ist lediglich die oben bereits beschriebene geringe Erwärmung oder Temperierung notwendig, sodass zweckmäßigerweise auf eine zusätzliche Erwärmung über die Misch- und/oder Verarbeitungstemperatur hinaus verzichtet wird. Es wird demnach lediglich ein Erwärmungsschritt zwecks Aushärtung des Kabelmantels durchgeführt. Das Verfahren weist somit insgesamt deutlich reduzierte Energiekosten auf.
In einer zweckmäßigen Ausgestaltung wird der Extrusionskopf kalt betrieben, d.h. unterhalb der Schmelztemperatur des Mantelmaterials und bei einer Temperatur wie oben im Zusammenhang mit der Kaltmischung beschrieben. Darunter wird dann verstanden, dass der Extrusionskopf nicht aktiv beheizt wird oder lediglich auf die Misch- oder Verarbeitungstemperatur beheizt wird. Mit anderen Worten: die gesamte Extrusionsanlage wird kalt betrieben. Das Material wird dabei der Ex- trusionsanlage insbesondere auch kalt zugeführt. Dadurch wird vorteilhaft Energie eingespart. Ein weiterer Vorteil ist, dass die Extrusionsanlage insgesamt auch betriebssicherer ist, da die Gefahr von Verbrennungen oder Brandunfällen deutlich verringert ist.
In einer besonders bevorzugten Alternative weist der Extrusionskopf dagegen ein Mundstück auf, welches beheizt wird, wobei der übrige Extrusionskopf kalt betrieben wird. Durch das beheizte Mundstück ist bei der Extrusionsanlage in Förderrichtung eine frontseitige Heizzone ausgebildet, durch welche das Mantelmaterial beim Austreten aus der Extrusionsanlage bereits vorgewärmt wird. Dadurch wird die nachgeschaltete Aushärtung deutlich vereinfacht. Beispielsweise wird das Mundstück auf eine Temperatur von etwa 200°C geheizt. Durch das Mundstück wird das Mantelmaterial nicht notwendigerweise schon über die Aushärtetemperatur hinaus erwärmt. Das Mundstück dient zudem insbesondere der Formung des Mantels, insbesondere eines Querschnitt des Mantels und gibt auf diese Weise eine Außenkontur des Kabels vor.
Alternativ oder zusätzlich ist eine Bypassheizung ausgebildet, d.h. dass ein Bypass der Extrusionsanlage, über welchen das Mantel material der Kabelseele zugeführt wird, beheizt wird. In dieser Ausgestaltung wird das Mantelmaterial also kurz vor dem Aufbringen auf die Kabelseele vorgewärmt, in jedem Fall jedoch weiterhin erst nach Verlassen des Extruders oder der Förderpumpe.
Die diversen, oben beschriebenen Heizkonzepte können sowohl einzeln verwendet werden, als auch miteinander kombiniert werden. In jedem Fall erreicht jedoch das Mantelmaterial insbesondere erst nach dem Aufbringen auf die Kabelseele eine Temperatur oberhalb der Aushärtetemperatur und wird dann vorteilhaft erst nach einer entsprechenden Formgebung ausgehärtet. Durch entsprechende Auslegung und Dimensionierung der verschiedenen Heizkonzepte wird zudem zweckmäßigerweise die Härte des Mantels und allgemein die Biegeflexibilität des Kabels eingestellt. Alternativ oder zusätzlich erfolgt die Einstellung der Härte und allgemein der Biegeflexibilität über die Rezeptur des Mantelmaterials, insbesondere die verwendeten Polymere und/oder Weichmacher.
Aufgrund der insbesondere thermischen Verbindung der diversen Teile der Extrusionsanlage miteinander ist es möglich, dass ausgehend von einem beheizten Mundstück oder Bypass ein Temperaturgradient ausgebildet ist, welcher zu einer gegenüber der Raumtemperatur erhöhten Temperatur beispielsweise des
Extrusionskopfs führt. Dieser oder allgemein eine thermisch angebundene Komponente weist dann eine entsprechende Temperatur auf, wird aber weiterhin unbeheizt betrieben, d.h. nicht aktiv beheizt. Aufgrund der thermischen Anbindung erfolgt vielmehr lediglich eine passive Beheizung. Bei der Extrusionsanlage ist insbesondere lediglich der Extrusionskopf aktiv beheizt.
In einer weiteren geeigneten Ausgestaltung wird die Kabelseele beheizt, insbesondere bevor diese der Extrusionsanlage zugeführt wird. Wie auch beim Vorwärmen über ein beheiztes Mundstück wird auch in dieser Ausgestaltung das Aushärten des Mantelmaterials deutlich vereinfacht, in diesem Fall jedoch durch ein Heizen des Mantels vom Inneren des Kabels aus. Die Beheizung der Kabelseele bietet sich besonders bei einem Leiter als Kabelseele an und ist dann z.B.
durch eine Drahtheizung realisiert. Die Kabelseele wird beispielsweise auf etwa 200 °C vorgewärmt und vorzugsweise, jedoch nicht notwendigerweise auf eine Temperatur oberhalb der Aushärtetemperatur.
In einer weiteren geeigneten Ausgestaltung dient das Verfahren ebenfalls der Ummantelung eines Kabels, wobei eine Kabelseele mit einem Mantel aus einem nunmehr flüssigen Mantelmaterial, insbesondere einer PVC-Masse, ummantelt wird. Das Mantelmaterial ist kaltgemischt und wird einer Auftraganlage zugeführt, mittels welcher das Mantelmaterial flüssig auf die Kabelseele aufgetragen wird. Die Zuführung zur Auftraganlage erfolgt insbesondere mittels einer Zuführeinheit, welche auch als Speicher oder Reservoir für das pastöse, kaltgemischte Mantelmaterial dient. Mit anderen Worten: die Kabelseele ist vorzugsweise ein Leiter und das Mantelelement wird ausgebildet, indem die Kabelseele mit einem Mantel aus dem Material ummantelt wird, welches ein flüssiges Mantelmaterial ist, wobei das Mantelmaterial kaltgemischt ist und einer Auftraganlage zugeführt wird und wobei das Mantel material mittels der Auftraganlage flüssig auf die Kabelseele aufgetragen wird.
Dieses Verfahren unterscheidet sich von der weiter oben beschriebenen„kalten Extrusion" insbesondere durch die Viskosität des Materials, welche hier nun geringer ist, das Material ist also flüssiger und weniger pastös. Insofern wird bei diesem Verfahren auch von einem„Flüssigauftrag" gesprochen. Die obigen Ausführungen im Zusammenhang mit der Extrusion gelten jedoch sinngemäß auch für den Flüssigauftrag. Anstelle der Extrusionsanlage wird dann die genannte Auftraganlage verwendet. Ebenso sind die nachfolgenden Ausführungen zum Flüssigauftrag auch umgekehrt sinngemäß auf das Extrusionsverfahren vorteilhaft anwendbar.
Vorzugsweise wird das Mantelmaterial auf die Kabelseele aufgetragen und anschließend durch eine Wärmezufuhr ausgehärtet, wobei bei der Wärmezufuhr lediglich Prozesswärme, insbesondere durch Scherung und/oder Reibung des Mantelmaterials, verwendet wird, welche beim Auftragen des Mantelmaterials auf die Kabelseele entsteht. Diese Ausgestaltung ist besonders energieeffizient, da quasi ohnehin anfallende Energie in Form der Prozesswärme zum Aushärten des Man-
telmaterials verwendet wird. Übliche Aushärtetemperaturen liegen zwischen 100 und 200 °C und sind durch Prozesswärme einfach zu erreichen. Auch ein Vorwärmen mittels Prozesswärme und ein Aushärten in Kombination mit einer zusätzlichen Wärmezufuhr stellt eine geeignete Variante dar. Die Prozesswärme entsteht beispielsweise als Reibungswärme an einer Mündungsöffnung der Auftrageinheit, durch welche das Mantelmaterial hindurchgefördert wird. Alternativ oder zusätzlich weist die Auftrageinheit eine Abstreifeinheit oder ein Mundstück, z.B. eine einfache Apertur auf, zur Formung einer Außenkontur des Mantels, wobei an der Apertur überschüssiges Mantelmaterial abgestreift wird und durch Scherung des Mantelmaterials Prozesswärme erzeugt wird.
In einer vorteilhaften Ausgestaltung wird zum Aushärten die bereits im Zusammenhang mit dem Extrusionsverfahren beschriebene Heizvorrichtung genutzt. Die Heizvorrichtung ist dann der Auftraganlage in Förderrichtung nachgeschaltet, sodass das Kabel zunächst aus der Auftraganlage ausgegeben wird und danach der Heizvorrichtung zugeführt wird.
In einer vorteilhaften Ausgestaltung wird die Auftraganlage kalt betrieben, wie oben im Zusammenhang mit dem Extruder beschrieben. Die gesamte Auftraganlage und insbesondere auch die Zuführeinheit werden dann kalt betrieben.
Ähnlich wie die kalte Extrusion wird das Mantelmaterial in einer vorteilhaften Ausgestaltung kalt aufgetragen, nämlich bei einer Verarbeitungstemperatur, welche geringer ist als die üblicherweise verwendete Aushärtetemperatur und welche insbesondere der Mischtemperatur entspricht, d.h. derjenigen Temperatur, welche bereits zum Vermischen der einzelnen Materialkomponenten verwendet wurde. Daraus ergibt sich der Vorteil, dass auf eine energieintensive Temperierung des Mantelmaterials während dessen Verarbeitung und speziell in der Zuführeinheit sowie geeigneterweise auch in der Auftraganlage verzichtet wird und zweckmäßigerweise auch verzichtet wird.
In einer geeigneten Variante weist die Auftraganlage ein Mundstück auf, welches beheizt wird, wobei die übrige Auftraganlage kalt betrieben wird. Durch das be-
heizte Mundstück ist bei der Auftraganlage in Förderrichtung eine frontseitige Heizzone ausgebildet, durch welche das Mantelmaterial beim Austreten aus der Auftraganlage bereits vorgewärmt wird. Dadurch wird die nachgeschaltete Aushärtung deutlich vereinfacht. Beispielsweise wird das Mundstück auf eine Temperatur von etwa 200 °C geheizt. Durch das Mundstück wird das Mantelmaterial nicht notwendigerweise schon über die Aushärtetemperatur hinaus erwärmt. Das Mundstück ist beispielsweise eine Düse, aus welcher das Mantelmaterial ausgedüst oder ausgespritzt wird.
Eine Erwärmung des Mantelmaterials ist auch im Rahmen einer Oberflächenvergütung vorteilhaft, d.h. zur Vergütung einer Oberfläche, welche der Mantel ausbildet. Daher wird in einer zweckmäßigen Weiterbildung die Oberfläche nachbehandelt, indem eine Oberflächenvergütung durchgeführt wird, insbesondere ein Aufschmelzen der Oberfläche. Dabei wird das bereits ausgehärtete Mantelmaterial nochmals erwärmt und dabei zumindest oberflächlich aufgeschmolzen. Dadurch werden vorteilhaft Ungleichmäßigkeiten der Oberfläche geglättet. Nach einer nachfolgenden Aus- oder Abkühlung ist die Oberfläche und somit der Mantel deutlich homogener.
In einer vorteilhaften Ausgestaltung weist die Auftrageinheit eine Temperiereinheit auf, mittels welcher das Mantelmaterial vor dem Auftragen erwärmt wird und mittels welcher die Viskosität des Mantel materials eingestellt wird. Dadurch lässt sich insbesondere auf einfache Weise die Stärke, d.h. Dicke des Mantels einstellen. Insbesondere führt eine höhere Viskosität hierbei zu einem dickeren Mantel, da das aufgetragene Mantelmaterial dann zähflüssiger ist.
Ein besonderer Vorteil des Verfahrens gegenüber herkömmlichen Verfahren ist insbesondere, dass sich der Mantel auch mit einer vergleichsweise großen Stärke in einem einzelnen Verfahrensschritt auftragen lässt. Dies ist insbesondere aufgrund der speziellen Konsistenz des Mantelmaterials möglich. Grundsätzlich ist es möglich, bei der Verwendung eines flüssigen Mantelmaterials ebendieses in mehreren Verfahrensschritten mehrschichtig aufzutragen und dadurch eine beliebige Stärke des Mantels zu realisieren. Dies ist jedoch aufwendig. Demgegenüber wird
vorliegend der Mantel vorteilhafterweise vollständig als lediglich eine Schicht auf die Kabelseele aufgetragen. Die Stärke des Mantels, d.h. die Stärke der Schicht wird dabei wie oben beschrieben zweckmäßigerweise lediglich über die Viskosität des Mantelmaterials eingestellt, welche z.B. mittels einer Teilgelierung im Rahmen einer Vorwärmung des Mantelmaterials und/oder über die konkrete Materialzusammensetzung des Mantelmaterials eingestellt wird.
In einer geeigneten Ausgestaltung, vorzugsweise in Kombination mit der Ausbildung als lediglich eine Schicht, weist der Mantel eine Stärke von wenigstens 0,1 mm auf, bevorzugt wenigstens 0,5 mm und besonders bevorzugt wenigstens 1 mm, sowie höchstens eine Stärke von 2 mm.
In einer geeigneten Ausgestaltung wird das Mantelmaterial aufgetragen, indem die Kabelseele durch ein Tauchbad gefördert wird, welches aus dem Mantelmaterial besteht. Diese Ausgestaltung ist besonders einfach und ermöglicht besonders hohe Fertigungsgeschwindigkeiten, z.B. größer oder gleich 1500 m/min. Das Tauchbad enthält das flüssige, insbesondere kalte Mantelmaterial. Die Kabelseele wird insbesondere kontinuierlich durch das Tauchbad hindurchgefördert, z.B. gezogen. Dabei bleibt das Mantelmaterial an der Kabelseele haften, sodass der Mantel quasi aus dem Tauchbad gezogen wird. Das Tauchbad eignet sich besonders in Kombination mit der Ausbildung des Mantels als lediglich eine Schicht, da sich die Viskosität des Mantelmaterials besonders durch eine vorgeschaltete Teilgelierung desselben besonders einfach einstellen lässt und dann mit dem Tauchbad der Mantel je nach Bedarf in verschiedensten Stärken ausgebildet werden kann. Ein mehrfaches Durchlaufen des Tauchbades ist zur Ausbildung dickerer Mäntel ist nicht notwendig. Vielmehr wird hierzu vorteilhaft lediglich die Viskosität des Mantelmaterials geeignet eingestellt.
Alternativ oder zusätzlich wird das Mantelmaterial aufgetragen, indem dieses auf die Kabelseele aufgedruckt oder aufgesprüht wird. Diese Methoden sind ebenfalls besonders einfach. Ein Aufdrucken erfolgt z.B. mittels Tampondruck oder mittels eines Drucklaufrads. Ein Aufsprühen erfolgt z.B. ähnlich einer Durchlauflackie-
rung. Insgesamt sind bei diesen Methoden wie auch beim Tauchbad besonders hohe Fertigungsgeschwindigkeiten realisierbar.
In einer zweckmäßigen Ausgestaltung weist die Auftraganlage als Zuführeinheit eine kalt betriebene Förderpumpe auf. Dadurch ist insgesamt ein kaltes Auftragen oder auch Kaltauftragen des Mantelmaterials realisiert, durch welches signifikant Energie eingespart wird. Die Materialzufuhr erfolgt also ohne aktive Beheizung des Mantelmaterials. Demgegenüber wird bei herkömmlichen Auf trag verf ah ren die Auftraganlage und/oder die Zuführeinheit mittels eines bestimmten Temperaturprofils beheizt, um das Mantelmaterial überhaupt erst verarbeitbar zu machen. Dies ist vorliegend aufgrund des speziellen flüssigen Mantel materials aber nicht notwendig. Vielmehr wird auf eine entsprechend Beheizung vorzugsweise verzichtet. Die Förderpumpe ist beispielsweise eine sogenannte Schmelzepumpe. Mit einer Förderpumpe lassen sich vor allem solche Mantelmaterialien besonders einfach verarbeiten, welche eine besonders geringe Viskosität aufweisen, z.B. in einem Bereich zwischen 0,7 mPa-s bis 10Λ3 mPa-s, also flüssige Mantelmaterialien.
In einer weiteren geeigneten Ausgestaltung dient das Verfahren zur Herstellung eines Kabels, wobei das Kabel einen Mantel aufweist und wobei an den Mantel ein Formteil angeformt wird, indem an einer vorgegebenen Position für das Formteil ein pastöses Material, insbesondere eine PVC-Masse, auf den Mantel aufgebracht wird. Das Material wird zu dem Formteil geformt und anschließend wird das Material ausgehärtet. Mit anderen Worten: das Kabel weist einen Mantel auf und das Mantelelement ist ein Formteil, welches an den Mantel angeformt wird, indem an einer vorgegebenen Position für das Formteil das pastöse Material auf den Mantel aufgebracht wird, indem das Material zu dem Formteil geformt wird und indem anschließend das Material ausgehärtet wird. Das Formteil wird auch als Bauteil bezeichnet.
Das Formteil wird insbesondere nicht über die gesamte Länge des Kabels ausgebildet, sondern ist üblicherweise auf eine bestimmte Ausdehnung beschränkt. Typische Formteile weisen Abmessungen, insbesondere Durchmesser auf, welche in der Größenordnung eines Durchmessers des Mantels des Kabels liegen und z.B.
um einen Faktor 1 ,1 bis 10 größer sind. Der Durchmesser typischer Kabel liegt insbesondere im Bereich zwischen 0,5 und 50 mm. Die Länge des Formteils liegt häufig im gleichen Größenbereich, kann jedoch in einer Variante abweichend auch kleiner oder größer sein.
In einer ersten Variante wird das Formteil aus dem Material geformt, bevor dieses auf den Mantel aufgebracht wird. Das Formteil wird dabei also vorgeformt und als Halbzeug bereitgestellt. In einer zweiten Variante wird das Material zum Formteil geformt, nachdem das Material sozusagen als Rohmasse auf den Mantel aufgebracht wurde. Das Material wird dann insbesondere mittels eines geeigneten Formwerkzeugs direkt am Mantel umgeformt.
Das zum Aufbringen auf den Mantel bereitgestellte Material ist insbesondere ein Zwischenprodukt und somit bereits fertig hergestellt, wobei das pastöse oder flüssige Material gemeint ist und nicht das ausgehärtete Material. In einer geeigneten Ausgestaltung wird das Material auf den Mantel mittels einer Zuführeinheit aufgebracht, z.B. mittels einer Spritzgussanlage oder einer Extrusionsanlage. In einer Variante wird das Material händisch aufgebracht. Letztere Variante eignet sich besonders zum Anbringen von vorgeformten Formteilen am Mantel.
Das Material wird somit insgesamt in einem pastösen oder flüssigen Zustand als Paste oder Knetmasse oder Flüssigkeit hergestellt und in diesem Zustand dann auch verarbeitet und erst ausgehärtet, nachdem das Material die Zuführeinheit verlassen hat. Dadurch ergibt sich zudem vorteilhaft eine besonders hohe Flexibilität bei der Herstellung des Kabels und insbesondere des Formteils am Kabel. Da das Material beim Anformen noch nicht oder zumindest nicht vollständig ausgehärtet ist, lässt sich das Material besonders einfach umformen, d.h. in Form bringen.
Ähnlich wie bei den oben beschriebenen Ummantelungsverfahren, wird auch bei der Anformung des Formteils das Material vorzugsweise kalt angeformt, d.h. kalt auf den Mantel aufgebracht oder kalt zum Formteil geformt, besonders bevorzugt sowohl kalt aufgebracht als auch geformt, nämlich bei der bereits erwähnten Ver-
arbeitungstemperatur, welche geringer ist als die üblicherweise verwendete Aushärtetemperatur. Vorteile und Weiterbildungen ergeben entsprechend.
Die beschriebene kalte Ausbildung des Formteils wird auch als„kalte Anformung" bezeichnet. In diesem Zusammenhang ist die Verarbeitungstemperatur insbesondere definiert als die Temperatur des Materials in der Zuführeinheit zum Aufbringen auf den Mantel und/oder in einem Formwerkzeug zur Formung des Formteils. Ein Vorteil der kalten Anformung ergibt sich analog zu den obigen Ausführungen zur kalten Extrusion und zum kalten Flüssigauftrag.
Vorteilhafterweise wird das Formteil aus dem gleichen Material, d.h. insbesondere Werkstoff gefertigt, aus welchem der Mantel ausgebildet ist. Dies führt zu einer besonders stabilen und vorteilhafterweise stoffschlüssigen Verbindung zwischen dem Mantel und dem Formteil. Die Verbindung ist besonders mediendicht und weist eine besonders hohe Längsdichtigkeit auf. Zudem sind die beiden Materialien prinzipbedingt in vielerlei Hinsicht kompatibel, beispielsweise hinsichtlich thermischer Ausdehnung, elektrischer Eigenschaften oder Materialverträglichkeit zueinander. Weiterhin wird vorzugsweise beim Aushärten des Materials auf einfache Weise ein Stoffschluss zwischen dem Mantel und dem Formteil ausgebildet, d.h. der Mantel wird mit dem Formteil stoffschlüssig verbunden. In der bevorzugten Ausgestaltung mit einer PVC-Masse als Material, sind dann sowohl der Mantel als auch das Formteil aus PVC gefertigt. Unter„gleichem Material" wird insbesondere verstanden, dass zumindest der zugrunde liegende und üblicherweise namensgebende Ausgangswerkstoff gleich ist, beispielsweise PVC, wobei Zuschlagstoffe in Art und Menge variieren können, vorzugsweise jedoch ebenfalls gleich sind.
In einer zweckmäßigen Ausgestaltung wird an der Position des Formteils ein Funktionselement, insbesondere ein Stecker oder eine Tülle, angesetzt, bevor das Formteil ausgehärtet wird, sodass das Funktionselement und das Formteil formschlüssig und/oder stoffschlüssig miteinander verbunden werden. Auf diese Weise wird eine besonders stabile und insbesondere auch dichte Verbindung erzielt. Das Formteil dient dann in einer vorteilhaften als Dichtelement zwischen dem Mantel
und dem Funktionselement, d.h. es wird eine Dichtwirkung realisiert. Alternativ oder zusätzlich wird zumindest durch einen Formschluss des Formteils mit dem Funktionselement auch eine besonders wirksame Halterung des Funktionsteils am Kabel realisiert, insbesondere ein Auszugschutz. Dies ergibt sich insbesondere auch in Kombination mit dem oben beschriebenen Vorteil einer zusätzlichen stoffschlüssigen Verbindung von dem Mantel mit dem Formteil, sodass die gesamte Anordnung aus Mantel, Formteil und Funktionsteil besonders stabil ist.
Zusätzlich oder alternativ ist das Formteil in einer geeigneten Ausgestaltung selbst als Funktionsteil ausgebildet. Dies ist insbesondere durch die pastöse Konsistenz des Materials beim Anformen auf einfache Weise möglich, da sich das Material flexibel in Form bringen lässt und dadurch vorteilhaft nahezu beliebige Funktionselemente realisierbar sind, ohne zusätzliche Teile anfügen zu müssen. Insbesondere lassen sich aufgrund der pastösen Konsistenz allgemein auch komplexe dreidimensionale Formen auf einfache Weise realisieren. Bei einer geeigneten Materialwahl wie oben bereits beschrieben ist das Funktionselement dann auch besonders fest, insbesondere stoffschlüssig mit dem Mantel verbunden. Einige bevorzugte Varianten des Formteils als Funktionselement werden nachfolgend beschrieben.
In einer ersten Variante ist das Formteil als Befestigungselement, auch als Halteelement bezeichnet, ausgebildet und dient zur Befestigung des Kabels an oder in einer Haltestruktur, z.B. einer Wand, einem Schacht, einer Schiene oder einer Kabelführung. Das Befestigungselement ist beispielsweise als Lasche, Öse, Haken, Stift oder Halteclip ausgebildet und mit einem entsprechenden und üblicherweise komplementären Halteelement an der Haltestruktur verbindbar.
In einer zweiten Variante ist das Formteil als Steckergehäuse ausgebildet. Anstelle eines separaten Steckergehäuses wird demnach ein Steckergehäuse bereitgestellt, welches direkt an den Mantel angeformt und mit diesem besonders fest verbunden ist. Die Herstellung eines Kabels mit einem Stecker wird dadurch deutlich vereinfacht.
In einer dritten Variante ist das Formteil als Funktionselement ausgebildet, welches ausgewählt ist aus einer Gruppe von Funktionselementen, umfassend: Aus- reißschutz, Zugentlastung, Verdrehschutz, Mantelverstärkung, Mantelschutz, Designelement. Bei der Mantelverstärkung und dem Mantelschutz bildet das Formteil abschnittsweise eine zusätzliche Ummantelung aus, welche beispielsweise als Knickschutz, Abriebschutz oder Hitzeschutz dient. In der Ausgestaltung als Designelement ist das Formteil beispielsweise ein Schriftzug oder ein Muster, welcher bzw. welches z.B. zur Identifizierung des Kabels dient.
Weitere geeignete Varianten ergeben sich durch Kombination mehrerer oder aller der oben genannten Varianten.
Das Formteil aus dem speziellen Material sowie dessen Ausbildung als Mantelelement eines Kabels eignen sich ganz besonders zur Prototypen- oder Kleinserienfertigung. Da das Material leicht handhabbar ist und bei entsprechend knetbarer Konsistenz auch einfach z.B. mit den bloßen Händen geformt und am Kabel angebracht werden kann, ist die Herstellung eines Kabels oder auch die Nachrüstung eines schon bestehenden Kabels besonders unkompliziert. Die Anbringung des Formteils ist insbesondere auch mit kurzem Zeithorizont durchführbar, beispielsweise im Rahmen einer Prototypenfertigung spontan, da das Material chemisch langzeitstabil ist und dadurch gut lagerbar ist und nicht erst in einem vorausgehenden Herstellungsverfahren hergestellt werden muss.
Die bereits oben beschriebenen Heizkonzepte zum Aushärten mittels einer Heizvorrichtung sind auch auf ein Kabel mit Formteil vorteilhaft anwendbar, d.h. insbesondere dass das Kabel nach dem Aufbringen und Formen des Materials einer Heizvorrichtung zugeführt wird und dort das Formteil insbesondere von außen beheizt wird. Üblicherweise durchläuft das gesamte Kabel mit Formteil die Heizeinrichtung und wird insgesamt beheizt. Grundsätzlich ist es bei einem Formteil jedoch ausreichend lediglich das Formteil zu beheizen, sodass in einer Variante eine gezielte und lediglich lokale Beheizung des Kabels an der vorbestimmten Position erfolgt. Das Aushärten des Materials erfolgt vorrangig auch räumlich getrennt
von dem Aufbringen des Materials. Auch die Härte des Formteils wird wie oben bereits beschrieben in einer zweckmäßigen Variante beim Aushärten eingestellt.
Besonders vorteilhaft ist eine Variante, bei welcher das Formteil ein lediglich teilausgehärtetes Mantelelement wie oben bereits beschrieben ist, d.h. dass das Material nach dem Aufbringen und Formen lediglich teilausgehärtet wird, zur späteren Endaushärtung in montiertem Zustand oder beim bestimmungsgemäßen Gebrauch des Kabels oder beides. Das Formteil ist dann lediglich teilausgehärtet. Die obigen Ausführungen gelten entsprechend. Beispielsweise lässt sich ein teilausgehärtetes Formteil in Form einer Öse leichter an einer Aufhängung anbringen, wird dann danach ausgehärtet und hält dann besonders fest.
In einer weiteren geeigneten Ausgestaltung dient das Verfahren zur Herstellung eines Kabelsatzes. Dabei werden mehrere Einzelkabel, welche jeweils kurz auch als Kabel bezeichnet werden, mittels einer gemeinsamen Mantelstruktur umgeben, d.h. insbesondere zusammengefasst. Die Mantelstruktur wird aus einem pas- tösen Mantelmaterial, insbesondere einer PVC-Masse, hergestellt, wobei das Mantelmaterial kaltgemischt ist und mit den Kabeln in ein Formwerkzeug eingebracht und zu der Mantelstruktur geformt wird. Anschließend wird das Mantelmaterial ausgehärtet. Das Aushärten erfolgt vorzugsweise durch Wärmezufuhr, d.h. durch Beheizung oder Temperierung des Mantelmaterials in der vorgesehenen Endform. Mit anderen Worten: das Kabel ist als Kabelsatz ausgebildet ist, wobei mehrere Einzelkabel die Kabelseele bilden und mittels einer gemeinsamen Mantelstruktur als das Mantelelement umgeben werden, wobei die Mantelstruktur aus dem Material hergestellt wird, welches ein pastöses Mantelmaterial ist, wobei das Mantelmaterial kaltgemischt ist und mit den Einzelkabeln in ein Formwerkzeug eingebracht und zu der Mantelstruktur geformt und anschließend ausgehärtet wird.
Als Mantelmaterial kann grundsätzlich ein Zwei-Komponentensystem verwendet werden, z.B. ein Polyurethanschaum, welcher durch Vermischen von Polyol und Isocyanat hergestellt wird. Die Einzelkabel werden dann in Formhälften des Formwerkzeugs eingelegt und der verbleibende Hohlraum mit dem
Polyurethanschaum ausgespritzt, welcher hierbei expandiert und den Hohlraum ausfüllt. Die Reaktion der beiden Komponenten des Zwei-Komponentensystems führt zugleich zu einem Aushärten des Polyurethanschaums. Solche Zwei- Komponentensysteme sind jedoch in der Handhabung aufwendig, da die einzelnen Komponenten getrennt gelagert werden müssen. Bei Kontakt reagieren die Komponenten sofort miteinander, wodurch sich Einschränkungen während der Fertigung, insbesondere der Formung der Mantelstruktur ergeben.
Dem Verfahren zur Herstellung des Kabelsatzes liegt die Beobachtung zugrunde, dass die zuvor erwähnten Zwei-Komponentensysteme zur Ausbildung der Mantelstruktur in der Handhabung aufwendig sind, da die einzelnen Komponenten oftmals gesundheitsschädlich, leicht entflammbar, stark reaktiv oder Ähnliches sind und daher nicht unwesentliche Gefahrenquellen darstellen. Vor diesem Hintergrund ist die Verwendung weniger gefährlicher Materialien wünschenswert. Weiterhin bieten Zwei-Komponentensysteme - aufgrund der typischerweise bei Kontakt der Komponenten ablaufenden Reaktion - wenig Spielraum bei der Formung und gestatten insbesondere auch keine nachträgliche Formung, d.h. die Form der Mantelstruktur ist nach dem Entformen, d.h. der Entnahme aus dem Formwerkzeug, endgültig festgelegt. Diese Nachteile werden durch die Verwendung des speziellen pastösen Mantelmaterials umgangen, da hierbei die Verfahrensschritte des Formens und Aushärtens getrennt sind, wodurch die Herstellung deutlich flexibler und einfacher ist. Desweiteren handelt es sich bei dem Mantelmaterial vorteilhaft um ein bereits fertig angemischtes Material, welches chemisch langzeit- stabil ist und daher einfach lagerbar ist.
Die bereits weiter oben beschriebenen Heizkonzepte zum Aushärten des Mantels eines Kabels und des Formteils an einem Kabel werden vorteilhaft entsprechend auch zum Aushärten der gemeinsamen Mantelstruktur als Mantelelement angewendet. Vorteile und Weiterbildungen ergeben sich entsprechend.
Vorzugsweise wird das Mantelmaterial ausgehärtet, indem der Kabelsatz nach dem Einbringen des Mantelmaterials beheizt wird, indem das Formwerkzeug beheizt wird. Durch ein solches direktes Beheizen des Formwerkzeugs ist auf einfa-
che Weise und ohne großen Aufwand ein Aushärten des Mantel materials realisiert. Das Aushärten erfolgt somit während der Herstellung des Kabelsatzes innerhalb des Formwerkzeugs. Beispielsweise wird das Mantelmaterial beim Beheizen auf eine Temperatur oberhalb der Aushärtetemperatur erwärmt, z.B. auf 100 bis 200 °C, wodurch das Mantelmaterial geliert. Dabei wird die Temperatur jedoch unterhalb einer Zersetzungstemperatur gehalten, um insbesondere die Kabel nicht zu beschädigen. Auch hier wird beim Aushärten zweckmäßigerweise durch entsprechende Auslegung und Dimensionierung der Beheizung die Härte des Mantels und allgemein die Biegeflexibilität der Mantelstruktur und somit des Kabelsatzes eingestellt oder alternativ oder zusätzlich über die Rezeptur des Mantelmaterials.
In einer ersten Variante erfolgt direkt bei der Herstellung des Kabelsatzes ein vollständiges Aushärten, d.h. das Mantelmaterial wird vollständig ausgehärtet und der Kabelsatz kann als fertiges Produkt dem Formwerkzeug entnommen werden. Unter Umständen erfolgt zusätzlich noch eine nachträgliche Konfektionierung des Kabelsatzes.
Besonders vorteilhaft ist auch eine Teilaushärtung, wie eingangs sowie im Zusammenhang mit dem Formteil bereits beschrieben. Vorteile und Weiterbildungen ergeben sich entsprechend. In einer besonders vorteilhaften zweiten Variante wird demnach das Mantelmaterial ausgehärtet, indem dieses nach dem Einbringen in das Formwerkzeug und vorzugsweise noch im Formwerkzeug, teilausgehärtet wird, zur späteren Endaushärtung in montiertem Zustand des Kabelsatzes oder beim bestimmungsgemäßen Gebrauch des Kabelsatzes oder beides. Bevorzugt wird das Mantelmaterial teilausgehärtet, indem dieses zu 60 bis 80%, besonders bevorzugt zu 75% ausgehärtet wird.
Das teilausgehärtete Mantelmaterial weist weiterhin eine gewisse Flexibilität auf, wodurch die Montage des Kabelsatzes deutlich vereinfacht ist. Die Endaushärtung, d.h. insbesondere eine vollständige Aushärtung erfolgt dann vorteilhafterweise erst an Ort und Stelle der Anwendung, sodass die Aushärtung der Mantelstruktur besonders passgenau erfolgt. Beispielsweise weist die Mantelstruktur eine
Anzahl von Halteelementen auf wie Ösen oder dergleichen, welche sich in lediglich teilausgehärtetem Zustand leichter an einer Aufhängung anbringen lassen und dann nach dem Endaushärten besonders fest halten. Auch eine Befestigung an Hinterschnitten ist durch die flexiblere, da teilausgehärtete Mantelstruktur einfacher möglich. Die Endaushärtung kann in montiertem Zustand auf herkömmliche Weise durch eine explizite Wärmezufuhr erfolgen oder alternativ oder zusätzlich beim bestimmungsgemäßen Gebrauch.
Das pastöse Mantelmaterial ist bereits unterhalb der Aushärtetemperatur und insbesondere bei Raumtemperatur besonders einfach zu verarbeiten. Das Mantelmaterial ist je nach konkret gewählter Viskosität zumindest knetbar oder sogar pumpbar. Das Mantelmaterial lässt sich demnach kalt verarbeiten. In einer bevorzugten Ausgestaltung wird daher das Mantelmaterial kalt in das Formwerkzeug eingebracht, nämlich bei der bereits genannten Verarbeitungstemperatur, welche geringer ist als die Aushärtetemperatur, insbesondere bei Raumtemperatur. Da das beschriebene Verfahren aufgrund der Konsistenz des Mantelmaterials vorteilhaft drucklos ist, eignet sich das Verfahren ganz allgemein zur Herstellung von Kabelsätzen mit in dieser Hinsicht besonders empfindlichen Strukturen.
Insgesamt erfolgt eine Erwärmung oder Beheizung vorteilhafterweise lediglich zum Aushärten des Mantelmaterials in aufgetragener Form, d.h. nach dem Formen der Mantelstruktur. Zur Verarbeitung des Mantelmaterials, zum Einbringen desselben sowie zu dessen Herstellung ist keine oder lediglich die oben bereits im Rahmen der Vermischung der einzelnen Materialkomponenten beschriebene geringe Erwärmung oder Temperierung notwendig, sodass zweckmäßigerweise auf eine zusätzliche Erwärmung über die Misch- und/oder Verarbeitungstemperatur hinaus verzichtet wird. In einer vorteilhaften Ausgestaltung wird daher das Formwerkzeug beim Einbringen des Mantelmaterials kalt betrieben.
In einer geeigneten Ausgestaltung werden die Einzelkabel zunächst in das Formwerkzeug eingelegt, woraufhin das Formwerkzeug geschlossen wird und anschließend das Mantelmaterial durch eine Anzahl von Zufuhröffnungen in das Formwerkzeug eingebracht wird. Im geschlossenen Formwerkzeug liegen dann
Hohlräume vor, welche beim Einbringen des Mantel materials mit diesem gefüllt werden und welche eine Außenkontur der Mantelstruktur vorgeben. Die Einzelkabel werden im Formwerkzeug beispielsweise mittels Abstandshaltern oder anderen Halteelementen zunächst in einer beabsichtigten Endposition fixiert und dann mit dem Mantelmaterial umgeben. Durch die Verwendung von Abstandshaltern oder Ähnlichem wird insbesondere eine gleichmäßige Wandstärke der Mantelstruktur erzielt und ein ungewolltes Verrutschen der Einzelkabel beim Einbringen des Mantelmaterials wird vorteilhaft vermieden.
In einer weiteren geeigneten Ausgestaltung wird alternativ oder zusätzlich zunächst das Mantelmaterial in das Formwerkzeug eingebracht und anschließend die Einzelkabel, welche zumindest abschnittsweise in das Mantelmaterial hineingelegt werden. Das Mantelmaterial wird also vor dem Einzelkabel in das Formwerkzeug eingebracht. Dies ist besonders aufgrund des knetbaren Mantelmaterials möglich. Aufgrund der speziellen Konsistenz wird das Mantelmaterial beispielsweise sozusagen vorgeformt. Alternativ oder zusätzlich wird das Mantelmaterial geformt, indem die Einzelkabel in das Mantelmaterial hineingelegt und insbesondere hineingedrückt werden, sodass das Mantelmaterial zumindest teilweise verdrängt wird. Abschließend wird das Formwerkzeug geschlossen und die Mantelstruktur fertig geformt, in einer besonders einfachen Variante, wird hierauf jedoch verzichtet.
Die Einzelkabel des Kabelsatzes sind üblicherweise verzweigt angeordnet. In einer geeigneten Ausgestaltung weist die Mantelstruktur eine Anzahl von Verzweigungen auf. Die Einzelkabel sind demnach verzweigt angeordnet und bilden ein Netzwerk mit mehreren, insbesondere einer Vielzahl an Endpunkten. Auch die Mantelstruktur ist dann entsprechend verzweigt und führt die einzelnen Einzelkabel entlang verschiedener Pfade.
Der Kabelsatz, genauer gesagt die Mantelstruktur ist vorzugsweise formstabil, d.h. der Kabelsatz weist eine Form auf und die Einzelkabel weisen eine Anordnung zueinander auf, welche durch die Mantelstruktur fixiert sind. Eine solche Formstabilität wird insbesondere durch das Aushärten des Mantelmaterials erzielt, welches
in nicht-ausgehärtetem oder lediglich teilausgehärtetem Zustand üblicherweise nicht formstabil ist, sondern vielmehr plastisch verformbar ist.
Die Formung der Mantelstruktur erfolgt bevorzugt mittels des Formwerkzeugs. Alternativ oder zusätzlich erfolgt die Formung der Mantelstruktur in einer geeigneten Ausgestaltung außerhalb des Formwerkzeugs, insbesondere in einem Vor- formschritt, sodass dann zumindest ein Teil der Mantelstruktur oder die gesamte Mantelstruktur als eine Anzahl von vorgeformten Formteilen in das Formwerkzeug eingebracht wird. Damit ist die Formung der Mantelstruktur zumindest teilweise vorteilhaft von der Herstellung des Kabelsatzes entkoppelt. Die Mantelstruktur wird hierbei sozusagen vorgeformt als Halbezeug bereitgestellt und im Formwerkzeug dann mit den Einzelkabeln insbesondere lediglich zusammengelegt und verbunden. Dadurch ist die Herstellung des Kabelsatzes deutlich flexibler.
Die Einzelkabel weisen üblicherweise jeweils einen Kabelmantel, allgemein einen Außenmantel, welcher bei der Herstellung, vor Allem aber auch danach und während des bestimmungsgemäßen Betriebs des Kabelsatzes zwangsläufig mit dem Mantelmaterial der Mantel struktur in Kontakt steht. Bei Verwendung unterschiedlicher Materialien ergeben sich unter Umständen ungünstige Kombinationen. Bei der oben bereits beschriebenen Verwendung eines Polyurethanschaums für die Mantelstruktur ergibt sich insbesondere in Kombination mit einem Außenmantel aus einer PVC-Masse der Nachteil, dass dem Material des Außenmantels im Verlauf der Zeit der Weichmacher entzogen wird und der Außenmantel versprödet und möglicherweise sogar bricht. Vorteilhafterweise ist daher das Mantelmaterial im Hinblick auf ein Außenmantelmaterial, aus welchem der Außenmantel gefertigt ist, ausgewählt, d.h. in einer bevorzugten Ausgestaltung weist zumindest eines der Einzelkabel einen Außenmantel auf, welcher aus einem Außenmantelmaterial gefertigt ist, und das Mantelmaterial ist gleich dem Außenmantelmaterial. Besonders bevorzugt ist die Verwendung einer PVC-Masse, da dieses auch zur Herstellung von Außenmänteln besonders geeignet ist. Die PVC-Masse für die Mantelstruktur und die PVC-Masse für den Außenmantel müssen dabei nicht zwangsläufig eine exakt gleiche Zusammensetzung insbesondere hinsichtlich eventueller Zuschlag-
Stoffe aufweisen, maßgeblich ist vielmehr, dass es sich bei beiden Materialien grundsätzlich um eine PVC-Masse handelt.
Bei der Verwendung von gleichen Materialien für den Außenmantel des Einzelkabels und für die Mantelstruktur wird zudem eine besonders günstige Abdichtung gegenüber unter Umständen eindringenden Medien, insbesondere eine verbesserte Längsdichtigkeit realisiert. Dies resultiert insbesondere daraus, dass die Mantelstruktur und der Außenmantel aufgrund der vorteilhaften Materialwahl miteinander verbacken, d.h. ein Stoffschluss hergestellt wird.
Grundsätzlich ist es auch denkbar, dass das Mantelmaterial in einer geeigneten Ausgestaltung ausgehärtet wird, indem zumindest eines der Einzelkabel beheizt wird. In dieser Ausgestaltung wir das Aushärten des Mantelmaterials durch ein Heizen des Mantelmaterials vom Inneren zumindest eines der Einzelkabel aus deutlich vereinfacht. Die Beheizung eines der Einzelkabel bietet sich besonders bei einfachen Leitern oder Adern als Einzelkabel an.
Besonders im Zusammenhang mit dem Kabelsatz aber auch allgemein ist oder wird in einer geeigneten Weiterbildung dem Mantelmaterial, d.h. allgemein dem Material, ein Schäumungsadditiv zugesetzt, sodass die Mantelstruktur aufgeschäumt ausgebildet wird. Durch das Aufschäumen ist die Mantelstruktur besonders leicht. Das Schäumungsadditiv wird dem Mantelmaterial beispielweise beim Einbringen desselben in das Formwerkzeug zugesetzt und beim Zusammenfügen mit dem Mantelmaterial aktiviert.
Besonders im Zusammenhang mit dem Kabelsatz aber auch allgemein ist oder wird in einer geeigneten Weiterbildung dem Mantelmaterial, d.h. allgemein dem Material, ein Säurefänger beigemischt, zur Ausbildung einer hochtemperaturbeständigen Mantelstruktur. Im Betrieb des Kabelsatzes ist dann eine Zersetzung aufgrund von unter Umständen freigesetzter Säure effektiv unterbunden.
Ein erfindungsgemäßes Kabel ist insbesondere nach einem der oben beschriebenen Verfahren hergestellt. In einer ersten Ausgestaltung ist das Kabel mit einem
ausgehärteten Kabelmantel, d.h. Mantel ummantelt, welcher aus einem kaltgemischten, pastösen oder flüssigen Mantelmaterial hergestellt ist, insbesondere indem das Material mittels einer Extrusionsanlage oder mittels einer Auftraganlage angebracht wird. In einer zweiten Ausgestaltung ist an dem Kabel ein ausgehärtetes Formteil ausgebildet, welches aus einem kaltgemischten, pastösen Material, insbesondere einer PVC-Masse, hergestellt ist. In einer dritten Ausgestaltung ist das Kabel als Kabelsatz ausgebildet, mit mehreren Einzelkabeln, welche mit einer zumindest teilausgehärteten Mantelstruktur umgeben sind, welche aus einem kaltgemischten, pastösen Mantelmaterial, insbesondere einer PVC-Masse, hergestellt ist. Das Mantelmaterial und das Formteil ergeben sich jeweils durch Aushärten des oben beschriebenen pastösen oder flüssigen Materials. Das am Kabel angebrachte Material, d.h. hier das Mantelelement, ist vorzugsweise vollständig ausgehärtet, in einer geeigneten Variante jedoch lediglich teilausgehärtet, zur späteren Endaushärtung, wie oben beschrieben. Vorzugsweise ist das Material kaltgemischt hergestellt.
Im Rahmen einer erfindungsgemäßen Verwendung wird ein pastöses oder flüssiges Material zur Herstellung eines Kabels wie vorstehend beschrieben verwendet, insbesondere zur Ummantelung eines Kabels oder zur Ausbildung eines Formteils an einem Kabel oder zur Herstellung eines Kabelsatzes. Das Material ist eine Mischung aus 100 Teilen eines PVC, 25 bis 100 Teilen eines Weichmachers, 3 bis 18 Teilen eines Stabilisators und einem Füllstoff. Das Material ist vorzugsweise kaltgemischt hergestellt. Das Material eignet sich für einen Kaltauftrag, d.h. für ein kaltes Auftragen.
Nachfolgend werden Ausführungsbeispiele der Erfindung anhand einer Zeichnung näher erläutert. Darin zeigen jeweils schematisch:
Fig. 1 eine Extrusionsanlage für ein Verfahren zur Herstellung eines Kabels,

In Fig. 1 ist die Ummantelung eines Kabels 102 mittels einer Extrusionsanlage 104 in einer Schnittansicht entlang einer Förderrichtung F des Kabels 102 gezeigt. Das Kabel 102 ist in dem gezeigten Ausführungsbeispiel eine einfache Ader, welche als eine Kabelseele 106 einen Leiter aufweist, auf welchen ein Mantel 108 aufext- rudiert wird. Zur Ausbildung des Mantels 108 wird ein pastöses Mantelmaterial M verwendet, welches in pastöser Form in einer Zuführeinheit 1 10 vorliegt und aus dieser einem Extrusionskopf 1 12 zugeführt wird. Die Zuführeinheit 1 10 ist beispielsweise ein Extruder oder eine Förderpumpe. Mittels des Extrusionskopfs 1 12 wird das Mantelmaterial M dann auf die Kabelseele 106 aufgetragen. Der hier gezeigte Extrusionskopf 1 12 weist hierzu eine nicht näher bezeichnete Ringkammer auf, über welche das Mantelmaterial M geeignet verteilt wird. Weiterhin weist der Extrusionskopf 1 12 ein Mundstück 1 14 auf, über welches das Kabel 102 die Extrusionsanlage 104 verlässt und welches hier die Form des Mantels 108 und somit eine Außenkontur des Kabels 102 vorgibt.
Das gezeigte Verfahren ist besonders energiearm, da zum Einen eine energie- aufwändige Compoundierung zur Herstellung des Mantel materials M entfällt und zum Anderen ebenjenes Mantelmaterial M zur Verarbeitung nicht temperiert werden muss. Die Zuführeinheit 1 10 ist daher unbeheizt und wird hier sogar bei Raumtemperatur RT betrieben, d.h. bei einer Temperatur im Bereich von 15 bis 25°C. Insgesamt ist somit eine besonders energieeffiziente, kalte Extrusion realisiert. Diese wird insbesondere durch das spezielle, pastöse Mantelmaterial M ermöglicht, welches bei der genannten Temperatur besonders einfach verarbeitbar, insbesondere knetbar ist.
Nach dem Aufbringen des Mantel materials M auf die Kabelseele 106 wird das Mantelmaterial M ausgehärtet, d.h. hier auch geliert. Dabei wird das Mantelmaterial M über eine Aushärtetemperatur AT hinaus erwärmt. Dazu ist dem Extrusions- kopf 1 12 in Förderrichtung F eine Heizvorrichtung 1 16 nachgeschaltet, welche den Mantel 108 entsprechend erwärmt. Beispielsweise wird der Mantel 108 auf etwa 200 °C erwärmt, wohingegen die Aushärtetemperatur AT lediglich etwa zwischen 60 und 80 °C beträgt. Das Aufbringen und das Aushärten des Mantelmaterials M erfolgen demnach räumlich getrennt. Vor dem Aufbringen wird das Mantelmaterial M im Wesentlichen unterhalb der Aushärtetemperatur AT verarbeitet und nach dem Aufbringen dann über diese hinaus erwärmt.
Zum Vorwärmen ist in Fig. 1 zusätzlich auch das Mundstück 1 14 beheizt, sodass das gerade aufgetragene Mantelmaterial M bereits am Mundstück 1 14 vorgewärmt wird und somit das nachfolgende Aushärten erleichtert ist. Zudem wird in dem gezeigten Ausführungsbeispiel die Kabelseele 106 mittels einer Drahtheizung 1 18 bereits vorgewärmt, bevor die Kabelseele 106 der Extrusionsanlage 104 zugeführt wird. Auf diese Weise wird das Aushärten auch vom Inneren des Kabels 102 aus unterstützt. Die in Fig. 1 gezeigten drei Heizkonzepte, nämlich der Beheizung der Kabelseele 106, dem beheizten Mundstück 1 14 und der Heizvorrichtung 1 16, können auch jeweils allein verwendet oder beliebig miteinander kombiniert werden.
Das Mantelmaterial M besteht in Fig. 1 aus mehreren Materialkomponenten, nämlich aus einem PVC, welches insbesondere eine Mischung E-PVC und S-PVC ist, einem Weichmacher, insbesondere DPHP, einem Stabilisator, insbesondere einem Magnesium-Aluminium-Zink-System mit einem Gleitmittel, und einem Füllstoff oder gecoateter Kreide. Dabei weist jede der Materialkomponenten einen bestimmten Anteil auf, um eine für das Verfahren geeignete Viskosität einzustellen. So enthält das Mantelmaterial M für 100 Teile PVC etwa 50 bis 100 Teile des Weichmachers, 3 bis 18 Teile des Stabilisators und 0 bis 200 Teile des Füllstoffs. Diese Materialkomponenten werden zur Herstellung des Mantelmaterials M kalt, d.h. bei einer Mischtemperatur miteinander vermischt. Diese beträgt hier etwa 75 °C und ist jedenfalls geringer als die Aushärtetemperatur AT, sodass noch kein vollständiges Aushärten oder Gelieren erfolgt und das Mantelmaterial M als pastöse und besonders einfach zu verarbeitende Masse vorliegt. Erst nach dem Aufbringen auf die Kabelseele 106 erreicht das Mantelmaterial M aufgrund der diversen verwirklichten Heizkonzepte eine Temperatur MT oberhalb der Aushärtetemperatur AT und wird dann ausgehärtet. Durch geeignete Dimensionierung der Heizkonzepte lässt sich die Härte des Mantels 108 sowie allgemein die Biegeflexibilität des Kabels 102 einstellen.
In Fig. 2 ist stark schematisiert ein möglicher Temperaturverlauf für die Temperatur MT des Mantelmaterials M im Verlauf des Verfahrens dargestellt, d.h. hier der Einfachheit halber als eine Temperatur T in Förderrichtung F. Deutlich erkennbar ist zunächst, dass die Zuführeinheit 1 10 unbeheizt betrieben wird und das Mantelmaterial dort bei Raumtemperatur RT vorliegt. Gleiches gilt für den Extrusions- kopf 1 12 mit Ausnahme des Mundstücks 1 14, welches hier beheizt ist. Außerdem erfolgt gegen Ende des Extrusionskopf 1 12 hin zum Mundstück 1 14 auch eine Erwärmung aufgrund der Vorwärmung der Kabelseele 106. Bei dem in Fig. 2 gezeigten Verlauf wird die Aushärtetemperatur AT erst in der Heizvorrichtung 1 16 erreicht.
Je nach Auslegung der diversen Heizkonzepte ist es jedoch auch möglich, dass das Mantelmaterial M die Aushärtetemperatur AT bereits im Mundstück 1 14 oder kurz dahinter und noch vor der Heizvorrichtung 1 16 erreicht. Auch ist es möglich,
dass die Heizung aufgrund einer thermischen Verbindung der diversen Teile der Extrusionsanlage 104 zurückwirkt und zu einem Temperaturanstieg im Extru- sionskopf 1 12 führt. Grundsätzlich weist das Mantelmaterial M beim Zuführen von der Zuführeinheit 1 10 in den Extrusionskopf 1 12 jedoch eine Temperatur MT unterhalb der Aushärtetemperatur AT auf, insbesondere entspricht die Temperatur MT dabei der Raumtemperatur RT.
Die Fig. 3 bis 5 zeigen jeweils eine Auftraganlage 202 zur Ummantelung eines Kabels 204, d.h. zum Aufbringen eines Mantels 206 auf eine Kabelseele 208. Die Kabelseele 208 ist beispielsweise ein einfacher Leiter, eine Ader, ein Aderverbund, eine Leitung, selbst ein Kabel, eine oder mehrere optische Fasern, ein Medienschlauch, allgemein ein Schlauch oder eine Kombination hiervon. Der Mantel 206 ist üblicherweise ein Außenmantel des Kabels 204. Grundsätzlich wird die Kabelseele 208 jeweils in einer Förderrichtung F durch die Auftraganlage 202 gefördert und mittels dieser ein Mantelmaterial M auf die Kabelseele 208 aufgetragen, um dieser zu ummanteln.
Bei dem Mantelmaterial M handelt es sich um ein flüssiges, kaltgemischtes Material. Dieses wird nach dem Auftragen durch eine Wärmezufuhr ausgehärtet. Hierzu wird beispielsweise die in Fig. 6 dargestellte Heizvorrichtung 210 verwendet, welche der Auftraganlage 202 in Förderrichtung F nachgeschaltet wird. In einer nicht gezeigten Variante erfolgt insbesondere nach dem Aushärten noch eine Oberflächenvergütung, z.B. wiederum mittels einer Heizvorrichtung wie in Fig. 6.
Das Mantelmaterial M besteht aus mehreren Materialkomponenten, nämlich aus einem PVC, welches insbesondere zumindest teilweise aus E-PVC besteht und insbesondere ähnlich wie oben bereits beschrieben ausgebildet ist. Dabei weist jede der Materialkomponenten einen bestimmten Anteil auf, um eine für das Verfahren geeignete Viskosität einzustellen, vorliegend im Bereich zwischen 0,7 und 10Λ3 mPa-s. Das Mantelmaterial M liegt als flüssige und besonders einfach zu verarbeitende Masse. Erst nach dem Aufbringen auf die Kabelseele 208 erreicht das Mantelmaterial M beim Aushärten eine Temperatur oberhalb der Aushärtetemperatur und wird dann ausgehärtet.
Das mittels der Auftraganlage 202 durchgeführte Verfahren ist besonders energiearm, da zum Einen eine energieaufwändige Compoundierung zur Herstellung des Mantel materials M entfällt und zum Anderen ebenjenes Mantelmaterial M zur Verarbeitung nicht temperiert werden muss. Die Auftraganlage 202 ist daher unbeheizt und wird kalt betrieben, d.h. unterhalb der Aushärtetemperatur, hier sogar bei Raumtemperatur, d.h. bei einer Temperatur im Bereich von 15 bis 25 °C. Insgesamt ist somit ein besonders energieeffizienter, kalter Auftrag realisiert. Dieser wird insbesondere durch das spezielle, flüssige Mantelmaterial M ermöglicht, welches bei der genannten Temperatur besonders einfach verarbeitbar, insbesondere pumpbar ist.
Mittels der Heizvorrichtung 210 wird der Mantel 206 nach der Verarbeitung beispielsweise auf etwa 200 °C erwärmt, wohingegen die Aushärtetemperatur lediglich etwa zwischen 60 und 80 °C beträgt. Das Auftragen und das Aushärten des Mantelmaterials M erfolgen demnach räumlich getrennt. Vor dem Auftragen wird das Mantelmaterial M im Wesentlichen unterhalb der Aushärtetemperatur verarbeitet und erst nach dem Auftragen dann über diese hinaus erwärmt.
Im Ausführungsbeispiel der Fig.3 ist die Auftrageinheit 202 mit einem Tauchbad 212 realisiert, durch welches die Kabelseele 208 hindurchgefördert wird. Die Auftraganlage 202 weist hier zudem ein Mundstück 214 auf, d.h. eine Apertur, durch welche die Kabelseele 208 mit dem aufgebrachten Mantelmaterial M hindurchläuft. Das Mundstück 214 dient in einer Variante zum Einstellen einer bestimmten Stärke S, d.h. Dicke des Mantels 206. Das Mantelmaterial M wird dem Tauchbad 212 über eine Zuführeinheit 216 zugeführt, welche hier als Förderpumpe zur Förderung des flüssigen Mantelmaterials M ausgebildet ist. Die Zuführeinheit 216 ist insbesondere unbeheizt, sodass das Mantelmaterial kalt zugeführt wird.
Die in Fig.3 gezeigte Auftraganlage 202 weist zusätzlich eine
Temperiereinheit 218 auf, mittels welcher das Mantelmaterial M vorgewärmt wird.
Dadurch lässt sich auf einfache Weise eine Teilgelierung realisieren und die Vis-
kosität des Mantelmaterials M einstellen, wodurch in einer Variante zum Einstellen über das Mundstück 214 wiederum die Stärke S des Mantels 206 eingestellt wird. Das Konzept der Vorwärmung des Mantelmaterials M mittels der Temperiereinheit 218 ist auch auf andere Auftraganlagen 202, insbesondere diejenigen der Fig. 1 , 4 und 5 übertragbar.
Alternativ oder zusätzlich wird in einer nicht gezeigten Variante ein Vorwärmen oder Aushärten des Mantelmaterials M durch Beheizen des Mundstücks 214 und/oder der Kabelseele 208 realisiert. Dadurch wird das Mantelmaterial M bereits an entsprechender Stelle vorgewärmt und das nachfolgende Aushärten somit erleichtert. In einer weiteren Variante wird alternativ oder zusätzlich Prozesswärme zum Aushärten oder Vorwärmen verwendet. Solche Prozesswärme entsteht z.B. am Mundstück 214 aufgrund von Scherung des Mantelmaterials M.
In Fig. 4 wird das Mantelmaterial M mittels der Auftraganlage 202 auf die Kabelseele 208 aufgesprüht, und zwar im Rahmen einer Durchlauflackierung. In Fig. 5 wird das Mantelmaterial M mittels der Auftraganlage 202 aufgedruckt, und zwar mittels Drucklaufrädern 220. Alternativ ist auch ein Aufdrucken mittels
Tampondruck denkbar.
In Fig. 7 ist ein Verfahrensschritt eines Verfahrens zur Herstellung eines Kabels 302 dargestellt. Das Kabel 302 weist einen Mantel 304 auf, welcher ein Außenmantel ist. An diesen soll an einer vorgegebenen Position P ein Formteil 306 angeformt werden. Hierzu wird an der Position P ein pastöses Material M, vorliegend eine PVC-Masse, auf den Mantel 304 aufgebracht. In Fig. 7 ist das Material M bereits vor dem Aufbringen zum Formteil 306 geformt worden und wird sozusagen auf den Mantel 304 aufgesetzt. Fig. 8 zeigt eine Alternative hierzu, bei welcher zuerst das Material M auf den Mantel 304 aufgebracht wird und anschließend mittels eines Formwerkzeugs 308 aus dem aufgebrachten Material M das Formteil 306 geformt wird.
Eine Besonderheit des Verfahrens ist die Verwendung eines pastösen Materials M, insbesondere wie oben bereits beschrieben, welches infolge dessen Visko-
sität kalt verarbeitbar ist und auch kalt, d.h. unterhalb einer Schmelzetemperatur des Materials M verarbeitet wird. Vorliegend ist sowohl zum Aufbringen als auch zum Formen des Materials M keine zusätzliche Wärmezufuhr oder Temperierung notwendig, weshalb auf eine solche verzichtet wird. Insgesamt ist somit eine besonders energieeffiziente, kalte Anformung des Formteils 306 realisiert. Dies wird insbesondere durch das spezielle, pastöse Material M ermöglicht, welches bei der genannten Temperatur besonders einfach verarbeitbar, insbesondere knetbar ist.
Nach dem Aufbringen des Materials M auf den Mantel 304 wird das Material M ausgehärtet, d.h. hier auch geliert. Dabei wird das Material M über eine Aushärtetemperatur hinaus erwärmt. Dies erfolgt z.B. mittels einer nicht dargestellten Heizvorrichtung, welche das Material M, genauer gesagt das geformte Formteil 306 entsprechend erwärmt. Beispielsweise wird das Material M auf etwa 200 °C erwärmt, wohingegen die Aushärtetemperatur lediglich etwa zwischen 60 und 80 °C beträgt. Das Aufbringen und das Aushärten des Materials M erfolgen demnach räumlich getrennt voneinander. Beim Auftragen und Formen wird das Material M im Wesentlichen unterhalb der Aushärtetemperatur verarbeitet und nach dem Aufbringen dann über diese hinaus erwärmt.
In den Fig. 7 und 8 sind der Mantel 304 und das Formteil 306 aus dem gleichen Material M gefertigt, sodass das Formteil 306 besonders gut am Mantel 304 haftet. Insbesondere wird beim Aushärten des Materials M auch ein Stoffschluss hergestellt.
Fig. 9 zeigt einen weiteren und optionalen Verfahrensschritt, bei welchem zusätzlich an der Position P ein Funktionselement 310 angebracht wird, hier ein Steckergehäuse. Dazu wird das Funktionselement 310 an das Formteil 306 angesetzt bevor das Formteil 306 ausgehärtet wird. Auf diese Weise lässt sich das Formteil 306 noch verformen und es wird eine besonders passgenaue Verbindung des Funktionselements 310 mit dem Formteil realisiert. Beim Ansetzen wird dann ein optimaler Formschluss erzeugt. Fig. 10 zeigt das fertige Kabel 302 mit
angeformtem Formteil 306 und mit aufgesetztem Funktionselement 310. In den
Fig.9 und 10 ist das Formteil 306 als Auszugschutz für das Funktionselement 310 ausgebildet.
Das Material M ist vorliegend pastös und aus mehreren Materialkomponenten zusammengesetzt, insbesondere wie oben im Zusammenhang mit Fig.1 bereits beschrieben. Durch geeignete Dimensionierung der Heizkonzepte zur Aushärtung lässt sich wie bereits erwähnt auch hier die Härte des Formteils 306 einstellen. In einer Variante erfolgt keine vollständige Aushärtung, sondern das Formteil 306 wird lediglich teilausgehärtet, sodass das Formteil 306 eine gewisse Flexibilität erhält und eine einfachere Montage des Kabels 302 möglich ist. Eine vollständige Aushärtung erfolgt dann erst in montiertem Zustand, z.B. im regulären Betrieb des Kabels 302 und z.B. durch eine nahe gelegene Wärmequelle.
In den Fig.1 1 bis 13 ist jeweils eine Variante des Kabels 302 gezeigt, wobei das Formteil 306 jeweils selbst als ein Funktionselement 310 ausgebildet ist, welches insbesondere stoffschlüssig mit dem Mantel 304 verbunden ist. In Fig. 1 1 ist das Formteil 306 direkt als Steckergehäuse ausgebildet. In Fig. 12 ist das Formteil 306 allgemein als Befestigungselement, d.h. Halteelement und speziell als Öse ausgebildet. In Fig. 13 ist das Formteil 306 als Mantelschutz ausgebildet und verstärkt den Mantel 304 an der Position P. Dadurch ist z.B. ein Knickschutz oder ein Hitzeschutz realisiert.
In Fig. 14 ist ein Ausführungsbeispiel eines Kabelsatzes 402 gezeigt. Dieser weist mehrere Einzelkabel 404 auf, welche von einer gemeinsamen Mantelstruktur 406 umgeben, d.h. insbesondere zusammengefasst sind. Die Einzelkabel 404 sind zueinander verzweigt angeordnet und bilden ein Netzwerk. Entsprechend ist auch die Mantelstruktur 406 verzweigt und bildet Verzweigungen 408 aus. Endseitig sind an den Einzelkabeln 404 jeweils Anschlüsse 410 angebracht, z.B. Stecker oder Buchsen, um den Kabelsatz 402 beim bestimmungsgemäßen Gebrauch, z.B. im Bordnetz eines Fahrzeugs, an entsprechende Komponenten anzuschließen. Zur besseren Übersichtlichkeit, sind in den Figuren nicht alle Einzelkabel 404 und nicht alle Anschlüsse 410 explizit mit einem Bezugszeichen versehen. Zur Montage weist die hier gezeigte Mantelstruktur 406 weiterhin eine Anzahl von Halteele-
menten 412 auf, welche jeweils ein Teil der Mantelstruktur 406 sind und als Anformungen aus demselben Material hergestellt sind.
Die Mantelstruktur 406 ist aus einem speziellen, pastösen Mantelmaterial M hergestellt. Dieses Mantelmaterial M besteht im Ausführungsbeispiel aus mehreren Materialkomponenten, wie oben bereits im Zusammenhang mit den übrigen Figuren beschrieben. Dabei ist eine geeignete Viskosität eingestellt, hier insbesondere im Bereich von 10Λ3 bis 10Λ10 mPa-s.
Einzelne Schritte eines Herstellungsverfahrens für den Kabelsatz 402 sind in den Fig. 15a bis 15d dargestellt. Dabei zeigt Fig. 15a die Einzelkabel 404 in deren vorgesehener Anordnung. Auf eine Darstellung von Anschlüssen 410 wurde hierbei verzichtet, Diese werden entweder vor oder nach dem Ausbilden der Mantelstruktur 406 im Rahmen einer Konfektionierung an den Einzelkabeln 404 angebracht. Fig. 15b zeigt ein Formwerkzeug 414 zur Formung der Mantel struktur 406. In einer geeigneten Ausgestaltung des Verfahrens werden die Kabel 404 zunächst wie in Fig. 15c gezeigt in das Formwerkzeug 414 eingelegt. Daraufhin wird das Formwerkzeug 414 geschlossen und das Mantelmaterial M wird durch eine Anzahl von Zufuhröffnungen 416 in das Formwerkzeug 414 eingebracht, in Fig. 15c durch einen Pfeil angedeutet. Dies ähnelt grundsätzlich einem Spritzgussverfahren, welches hier durch die besondere pastöse Konsistenz des Mantelmaterials M ermöglicht ist. Im geschlossenen Formwerkzeug 414 liegen dann Hohlräume vor, welche beim Einbringen des Mantelmaterials M mit diesem gefüllt werden und welche eine Außenkontur der Mantel struktur 406 vorgeben. Die Formung der Mantelstruktur 406 erfolgt hier also mittels des Formwerkzeugs 414. Die Einzelkabel 404 werden im Formwerkzeug 414 beispielsweise mittels nicht näher dargestellter Abstandshalter in einer beabsichtigten Endposition fixiert, um eine gleichmäßige Wandstärke der Mantelstruktur 406 zu erzielen und ein ungewolltes Verrutschen der Einzelkabel 404 beim Einbringen des Mantelmaterials M zu vermeiden.
In einer nicht gezeigten Variante wird das Mantelmaterial M zusätzlich oder alternativ vor den Einzelkabeln 404 in das Formwerkzeug 414 eingebracht und die
Einzelkabel 404 werden dann anschließend in das Mantel material M hineingelegt oder hineingedrückt.
Da das Mantelmaterial M eine pastöse Konsistenz aufweist, wird dieses vorliegend auch kalt verarbeitet, d.h. in das Formwerkzeug 414 eingebracht und dort geformt. Unter„kalt" wird dabei verstanden, dass beim Verarbeiten vorzugsweise keine zusätzliche Temperierung des Mantelmaterials M erfolgt, zumindest jedoch das Mantelmaterial bei einer Verarbeitungstemperatur verarbeite wird, welche geringer ist als die Aushärtetemperatur, insbesondere bei Raumtemperatur. Die pastöse Konsistenz des Mantelmaterials M erlaubt außerdem eine einfache und vor Allem drucklose Verarbeitung, welche hier auch entsprechend erfolgt.
Im gezeigten Ausführungsbeispiel weisen die Einzelkabel 404 jeweils einen nicht näher bezeichneten Außenmantel auf, welcher mit dem Mantelmaterial M in Kontakt steht. Um eine möglichst gute Materialkompatibilität zu erzielen, sind das Mantelmaterial M und das Material, aus welchem die Außenmäntel gefertigt sind, hier gleich, insbesondere jeweils ein PVC.
Nach dem Einbringen des Mantelmaterials M und dem Formen der Mantelstruktur 406 wird das Mantelmaterial M ausgehärtet, sodass sich der in Fig. 15d gezeigt formstabile Kabelsatz 402 ergibt. Zum Aushärten wird im gezeigten Ausführungsbeispiel das Formwerkzeug 414 auf die Aushärtetemperatur oder darüber, z.B. zwischen 100 und 200 °C, erwärmt, nachdem das Mantelmaterial M eingebracht wurde. Dadurch erfolgt insbesondere eine Gelierung des verwendeten PVCs.
Grundsätzlich ist ein vollständiges Aushärten im Rahmen der Herstellung des Kabelsatzes 402 möglich. In einer besonders zweckmäßigen Variante wird das Mantelmaterial M jedoch ausgehärtet, indem dieses lediglich teilausgehärtet wird, zur späteren Endaushärtung in montiertem Zustand des Kabelsatzes 402 und/oder beim bestimmungsgemäßen Gebrauch des Kabelsatzes 402, wie oben bereits im Zusammenhang mit dem Formteil 306 erläutert. Bei der Herstellung des Kabelsatzes 402 erfolgt dann also keine vollständige Gelierung des Mantelmaterials M, sondern lediglich eine Teilgelierung, sodass die Mantelstruktur 406 lediglich teil-
ausgehärtet ist. Beispielsweise lassen sich die Halteelemente 412 in lediglich teilausgehärtetem Zustand leichter an einer nicht gezeigten Aufhängung z.B. in einem Fahrzeug anbringen und halten dann nach dem Endaushärten besonders fest, wodurch die Montage des Kabelsatzes 402 deutlich vereinfacht ist. Die End- aushärtung, welche in einer Variante eine vollständige Aushärtung ist, erfolgt dann vorteilhaft erst an Ort und Stelle der Anwendung, sodass die Aushärtung der Mantelstruktur 406 besonders passgenau erfolgt. Dies ist in Fig. 15e gezeigt, bei welcher der Kabelsatz 402 in einem nicht näher gezeigten Fahrzeug montiert ist, und zwar nahe einer Wärmequelle 418, hier einem Motor des Fahrzeugs. Dabei ist der Kabelsatz 402 z.B. mittels der Halteelemente 412 am Motor befestigt. Die Endaushärtung erfolgt dann beim bestimmungsgemäßen Gebrauch des Kabelsatzes 402 durch Nutzung der Abwärme der Wärmequelle 418.
Claims
Ansprüche
Verfahren zur Herstellung eines Kabels, wobei
- eine PVC-Masse aus einem PVC und einem Weichmacher hergestellt wird oder ist,
- die PVC-Masse eine Aushärtetemperatur aufweist, bei welcher der Weichmacher in das PVC eindringt und bei welcher das PVC geliert,
- die PVC-Masse hergestellt wird oder ist, indem das PVC mit dem Weichmacher kalt gemischt wird, nämlich bei einer Mischtemperatur, welche geringer ist als 100°C und welche insbesondere unterhalb der Aushärtetemperatur der PVC-Masse liegt, sodass das PVC höchstens teilweise geliert wird und sodass die PVC-Masse chemisch langzeitstabil und bei Raumtemperatur flüssig oder pastös ist,
- an dem Kabel ein Mantelelement ausgebildet wird, welches aus der PVC-Masse geformt ist oder welches aus der PVC-Masse geformt wird,
- das Mantelelement aus der PVC-Masse bei einer Verarbeitungstemperatur ausgebildet wird, welche ebenfalls geringer ist als 100°C, sodass das PVC nicht vollständig geliert, während das Mantelelement ausgebildet wird,
- nach dem Ausbilden des Mantelelements das PVC weiter geliert wird und das Mantelelement ausgehärtet wird, indem das Mantelelement wenigstens auf die Aushärtetemperatur erwärmt wird, insbesondere auf eine Temperatur von wenigstens 100°C.
Verfahren zur Herstellung eines Kabels, welches eine Kabelseele aufweist und an welchem ein Mantelelement aus einem pastösen oder flüssigen Material, insbesondere aus einer PVC-Masse, ausgebildet wird.
Verfahren nach einem der Ansprüche 1 bis 2, wobei das Material aus mehreren Materialkomponenten hergestellt ist oder hergestellt wird, indem die Materialkomponenten miteinander kalt gemischt werden.
4. Verfahren nach einem der Ansprüche 1 bis 3, wobei das Material eine Aushärtetemperatur im Bereich von 60 °C bis 80 °C aufweist.
5. Verfahren nach einem der Ansprüche 1 bis 4, wobei das Material eine Aushärtetemperatur aufweist und kalt angeformt wird, nämlich bei einer Verarbeitungstemperatur, welche geringer ist als die Aushärtetemperatur, insbesondere bei Raumtemperatur.
6. Verfahren nach einem der Ansprüche 1 bis 5, wobei das Material nach dem Anbringen ausgehärtet wird, indem das Material auf eine Temperatur erwärmt wird, welche wenigstens einer Aushärtetemperatur des Materials entspricht und welche insbesondere wenigstens 100°C beträgt.
7. Verfahren nach einem der Ansprüche 1 bis 6, wobei das Material ausgehärtet wird, indem das Kabel nach dem Ausbilden des Mantelelements einer Heizvorrichtung zugeführt wird und dort beheizt wird.
8. Verfahren nach einem der Ansprüche 1 bis 7, wobei das Material nach dem Ausbilden des Mantelelements lediglich teilausgehärtet wird, zur späteren Endaushärtung in einem montierten Zustand des Kabels und/oder bei einem bestimmungsgemäßen Gebrauch des Kabels.

Verfahren nach einem der Ansprüche 1 bis 8, wobei das Verfahren zur Ummantelung des Kabels dient, wobei die Kabelseele vorzugsweise ein Leiter ist und wobei die Kabelseele mit einem Mantel aus dem Material ummantelt wird, welches ein pastöses Mantelmaterial ist, wobei das Mantelmaterial kaltgemischt ist und einer Extrusionsanlage zugeführt wird sowie mittels eines Extrusionskopfs der Extrusionsanlage auf die Kabelseele auf- extrudiert wird und anschließend das Mantelmaterial ausgehärtet wird.
10. Verfahren nach Anspruch 9, wobei das Mantel material eine Aushärtetemperatur aufweist und kalt extrudiert wird, nämlich bei einer Verarbeitungstemperatur, welche geringer ist als die Aushärtetemperatur, insbesondere bei Raumtemperatur.
1 1 . Verfahren nach Anspruch 9 oder 10, wobei
- die Extrusionsanlage einen kalt betriebenen Extruder aufweist, welchem das Mantelmaterial zugeführt wird und mittels welchem das Mantelmaterial dem Extrusionskopf der Extrusionsanlage zugeführt wird, oder
- wobei die Extrusionsanlage eine kalt betriebene Förderpumpe aufweist, welcher das Mantel material zugeführt wird und mittels welcher das Mantelmaterial dem Extrusionskopf der Extrusionsanlage zugeführt wird.
12. Verfahren nach einem der Ansprüche 9 bis 1 1 , wobei der Extrusionskopf kalt betrieben wird.
13. Verfahren nach einem der Ansprüche 9 bis 1 1 , wobei der Extrusionskopf ein Mundstück aufweist, welches beheizt wird, wobei der übrige Extrusionskopf unbeheizt betrieben wird.
14. Verfahren nach einem der Ansprüche 1 bis 8, wobei das Verfahren zur Ummantelung des Kabels dient, wobei die Kabelseele vorzugsweise ein Leiter ist und wobei das Mantelelement ausgebildet wird, indem die Kabelseele mit einem Mantel aus dem Material ummantelt wird, welches ein flüssiges Mantelmaterial ist, wobei das Mantelmaterial kaltgemischt ist und einer Auftraganlage zugeführt wird und wobei das Mantelmaterial mittels der Auftraganlage flüssig auf die Kabelseele aufgetragen wird.
15. Verfahren nach Anspruch 14, wobei das Mantel material auf die Kabelseele aufgetragen wird und anschließend durch eine Wärmezufuhr ausgehärtet wird, wobei bei der Wärmezufuhr lediglich Prozesswärme, insbesondere durch Scherung und/oder Reibung des Mantelmaterials, verwendet wird, welche beim Auftragen des Mantelmaterials auf die Kabelseele entsteht.
16. Verfahren nach einem der Ansprüche 14 oder 15, wobei die Auftrageinheit eine Temperiereinheit aufweist, mittels welcher das Mantelmaterial vor dem Auftragen erwärmt wird und mittels welcher die Viskosität des Mantelmaterials eingestellt wird.
17. Verfahren nach einem der Ansprüche 14 bis 16, wobei der Mantel vollständig als lediglich eine Schicht auf die Kabelseele aufgetragen wird.
18. Verfahren nach einem der Ansprüche 14 bis 17, wobei der Mantel eine Stärke von wenigstens 0,1 mm, bevorzugt wenigstens 0,5 mm und besonders bevorzugt wenigstens 1 mm aufweist, und höchstens eine Stärke von 2 mm aufweist.
19. Verfahren nach einem der Ansprüche 14 bis 18, wobei das Mantelmaterial aufgetragen wird, indem die Kabelseele durch ein Tauchbad gefördert wird, welches aus dem Mantelmaterial besteht.
20. Verfahren nach einem der Ansprüche 14 bis 19, wobei das Mantelmaterial aufgetragen wird, indem dieses auf die Kabelseele aufgedruckt oder aufgesprüht wird.
21 . Verfahren nach einem der Ansprüche 14 bis 20, wobei die Auftraganlage eine kalt betriebene Förderpumpe aufweist, mittels welcher das Mantelmaterial gefördert wird.

Verfahren nach einem der Ansprüche 1 bis 8, wobei das Kabel einen Mantel aufweist und wobei das Mantelelement ein Formteil ist, welches an den Mantel angeformt wird, indem an einer vorgegebenen Position für das Formteil das pastöse Material auf den Mantel aufgebracht wird, indem das Material zu dem Formteil geformt wird und indem anschließend das Material ausgehärtet wird.
23. Verfahren nach Anspruch 22, wobei das Formteil aus dem gleichen Material gefertigt wird, aus welchem der Mantel ausgebildet ist.
24. Verfahren nach einem der Ansprüche 22 oder 23, wobei an der Position des Formteils ein Funktionselement, insbesondere ein Stecker oder eine Tülle, angesetzt wird, bevor das Formteil ausgehärtet wird, sodass das Funktionselement und das Formteil formschlüssig und/oder stoffschlüssig miteinander verbunden werden.
25. Verfahren nach einem der Ansprüche 22 bis 24,
- wobei das Formteil als Befestigungselement ausgebildet ist, zur Befestigung des Kabels an einer Haltestruktur oder
- wobei das Formteil als Steckergehäuse ausgebildet ist oder
- wobei das Formteil als Funktionselement ausgebildet ist, welches ausgewählt ist aus einer Gruppe von Funktionselementen, umfassend: Ausreißschutz, Zugentlastung, Verdrehschutz, Mantelverstärkung, Mantelschutz, Designelement.
26. Verfahren nach einem der Ansprüche 1 bis 8, wobei das Kabel als Kabelsatz ausgebildet ist, wobei mehrere Einzelkabel die Kabelseele bilden und mittels einer gemeinsamen Mantelstruktur als das Mantelelement umgeben werden, wobei die Mantelstruktur aus dem Material hergestellt wird, welches ein pastöses Mantelmaterial ist, wobei das Mantel material kaltgemischt ist und mit den Einzelkabeln in ein Formwerkzeug eingebracht und zu der Mantelstruktur geformt und anschließend ausgehärtet wird.
27. Verfahren nach Anspruch 26, wobei das Formwerkzeug beim Einbringen des Mantel materials kalt betriebenen wird.
28. Verfahren nach einem der Ansprüche 26 oder 27, wobei die Einzelkabel zunächst in das Formwerkzeug eingelegt werden, daraufhin das Formwerkzeug geschlossen wird und anschließend das Mantelmaterial durch eine Anzahl von Zufuhröffnungen in das Formwerkzeug eingebracht wird.
29. Verfahren nach einem der Ansprüche 26 bis 28, wobei zunächst das Mantelmaterial in das Formwerkzeug eingebracht wird und anschließend die Einzelkabel, welche zumindest abschnittsweise in das Mantelmaterial hineingelegt werden.
30. Verfahren nach einem der Ansprüche 26 bis 29, wobei das Mantelmaterial als eine Anzahl von vorgeformten Formteilen in das Formwerkzeug eingebracht wird.
31 . Kabel, welches mit einem ausgehärteten Mantel ummantelt ist, welcher aus einem kaltgemischten, pastösen oder flüssigen Mantelmaterial, insbesondere PVC, hergestellt ist.
32. Kabel, welches als Kabelsatz ausgebildet ist, mit mehreren Einzelkabeln, welche mit einer zumindest teilausgehärteten Mantelstruktur umgeben sind, welche aus einem kaltgemischten, pastösen Mantelmaterial, insbesondere PVC, hergestellt ist.
33. Kabel, an welchem ein ausgehärtetes Formteil ausgebildet ist, welches aus einem kaltgemischten, pastösen Material, insbesondere PVC, hergestellt ist.
34. Verwendung eines pastösen oder flüssigen Materials zur Herstellung eines Kabels gemäß einem Verfahren nach einem der Ansprüche 1 bis 30,
- insbesondere zur Ummantelung eines Kabels oder zur Ausbildung eines Formteils an einem Kabel oder zur Herstellung eines Kabelsatzes,
- wobei das Material kaltgemischt hergestellt ist, und
- wobei das Material eine Mischung aus 100 Teilen eines PVC, 25 bis 100 Teilen eines Weichmachers, 3 bis 18 Teilen eines Stabilisators und einem Füllstoff ist.
