 本発明は、二次電池に関する。
 近年、環境問題を背景にして、ハイブリッド電気自動車(HEV)、電気自動車(EV)、フォークリフト、ショベルカー等の移動体のみならず、UPS(無停電電源装置)、太陽光発電の電力貯蔵などの産業用用途にも、リチウムイオン電池を代表とする二次電池の適用が図られている。このような二次電池の用途拡大に伴って、大容量化、高エネルギー密度化が求められている。
 また、これら高性能化に加えて、高安全性化も重要な課題となっている。二次電池としては、ニッケルカドミウム電池、ニッケル水素電池、リチウムイオン電池等がある。ニッケルカドミウム電池はカドミウムが有毒であることなどから、ニッケル水素電池やリチウムイオン電池への転換が進んでいる。現存する二次電池の中でも、特にリチウムイオン二次電池は高エネルギー密度化に適しており、現在でもその開発が盛んに進められている。
 このニッケル水素電池やリチウムイオン二次電池の主要な構成要素は、負極集電板の表面に負極活物質層を形成した負極板と、電解質を保持するセパレータと、正極集電板の表面に正極活物質層を形成した正極板である。ニッケル水素電池は、正極活物質にニッケル酸化物、負極活物質に水素吸蔵合金を採用している。また、リチウムイオン二次電池は、正極活物質にリチウム金属酸化物、負極活物質に黒鉛などのカーボン材料を採用している。電池構造としては、帯状の負極板、セパレータ、正極板を重ねて渦巻き状に巻いた円筒型構造と、短冊状の負極板、セパレータ、正極板を交互に配置した積層型構造とに大別される。帯状の負極板、セパレータ、正極板を巻き取るための軸芯等の発電に関与しない体積部分が多くある円筒型構造よりも、短冊状の負極板、セパレータ、正極板を交互に配置した積層型構造の方が、一般的に高体積エネルギー密度化に適している。これは、積層型は、巻取りのための軸芯が不要であることや、外部出力用の正極端子及び負極端子を同一面に形成し易いことから、発電に寄与する部分以外の体積を少なくできるからである。
 また、表面に活物質層を形成した金属集電体(集電板)の一辺には、電池の外部端子と電気的に接続するための集電タブが形成されている。円筒型構造は集電タブが帯状の極板に規則的な間隔で形成されて、巻かれている。一方、積層型は、短冊状の極板の一辺に集電タブが形成されている。この集電タブを所定枚数束ねて、電池の外部端子と電気的接続されている電気配線部材(集電体)と接続されている。電池の大容量及び大電流化に伴い、前記電気配線部材や集電タブによる発熱を防ぐため、前記電気配線部材や集電タブの電気抵抗を低減する必要がある。
 従来、電気配線部材や集電タブの電気抵抗低減に関し、以下のような提案がなされている。例えば、電気抵抗の大きな正極外部端子を負極板に比べて幅広くしたラミネート形電池が提案されている(下記特許文献1参照)。

 しかしながら、引用文献1には、リチウムイオン二次電池内部での温度上昇に関する記載はない。リチウムイオン二次電池(大容量大電流積層型電池)の容量を大きくした場合、特に電池内部の放熱性が低下して寿命が低減する課題がある。特に、正極活物質としてマンガン酸リチウムを用いた場合、温度上昇により電池温度が約60℃を越えると、リチウム電池寿命が大きく低下する。25℃でこの電池を使用する場合、放熱性の低下による正極活物質の温度上昇(ΔT)は、35℃以下であることが好ましい。より好ましくは、正極活物質の温度上昇(ΔT)は、30℃より低いことが好ましい。
 また、一般に、集電タブは帯状の電極ロールを所定の形状の刃物等で切り抜いて形成されるが、集電タブの形成後の巻き取り工程において、集電タブの長さが幅よりも長くなると、集電タブの自重で垂れ下がり、折れ曲がって巻き取られる懸念がある。このため、集電タブの長さや幅の関係が重要である。
 このように、大容量大電流積層型電池では、集電タブの幅の増大に伴う加工性低下の抑制や大電流化による集電タブや集電体極柱の部品体積の増大に伴う体積エネルギー密度の低下を抑制することが重要な課題となっている。
 本発明の目的は、負極タブ及び正極タブの加工性低下を抑制するとともに、電池内部の温度上昇を抑制できる二次電池を提供することにある。
 本発明のより具体的な目的は、リチウムイオン二次電池における負極タブ及び正極タブの加工性低下を抑制するとともに、電池内部の温度上昇を抑制できるリチウムイオン二次電池を提供することにある。

 上記関係を有する二次電池では、負極タブ及び正極タブの加工性の低下を抑制することができ、しかも負極タブと負極端子の負極集電体との接合部及び正極タブと正極端子の正極集電体との接合部の発熱により、負極活物質層及び正極活物質層の温度上昇が小さく抑えられる。これは、負極タブ及び正極タブの幅寸法W´,Wが大きくなると、負極タブが接合される負極集電体及び正極タブが接合される正極集電体の幅寸法も大きくなることで負極端子及び正極端子の体積が大きくなり、熱容量が増大するため、温度上昇が抑制されるためであると推測される。
 上記関係を有する二次電池は、負極タブの長さをT´とし、正極タブの長さをTとしたときに、下記の関係を有することが望ましい。

 上記関係を満たす二次電池では、負極活物質層及び正極活物質層の温度上昇が更に小さく抑えられる。
 また、負極端子の負極集電体と負極タブが接触する面積及び正極端子の正極集電体と正極タブとが電気的に接触する面積が前記負極タブ及び正極タブの面積の1/3以上であることが望ましい。このようにすると接合部における電気抵抗を低減できて、接合部からの発熱量を低減できる。
 なお負極集電板に負極活物質層が形成され且つ負極集電板の一部が延出してなる負極タブを備えてなる負極板と、セパレータと、正極集電板に正極活物質層が形成され且つ正極集電板の一部が延出してなる正極タブを備えてなる正極板とが積層された極板群と、負極端子と、正極端子とを備え、正極活物質としてマンガン酸リチウムが用いられているリチウムイオン二次電池に本発明を適用した場合には、負極タブの幅寸法をW´とし、負極タブの長さ法をT´とし、正極タブの幅寸法をWとし、正極タブの長さ寸法をTとし、負極集電板の幅寸法をL´とし、正極集電板の幅寸法をLとしたときに、

 また特に正極活物質としてマンガン酸リチウムが用いられているリチウムイオン二次電池に本発明を適用した場合に、負極タブの幅寸法をW´とし、負極タブの長さ法をT´とし、正極タブの幅寸法をWとし、正極タブの長さ寸法をTとし、負極集電板の幅寸法をL´とし、正極集電板の幅寸法をLとしたときに、

の関係を満たすようにすると、活物質温度上昇ΔTを30℃より低いものとすることができる。また特に、極板群は、容量が100Ah~500Ahになるように、負極板及び正極板の枚数が定められているリチウムイオン二次電池に、本発明を適用すると優れた効果を得ることができる。
 本発明によれば、タブ加工時の加工性低下を抑制するとともに、電池内部の温度上昇を抑制できる二次電池及びリチウムイオン二次電池を提供できる。また電池内部の集電部をコンパクトにした体積エネルギー密度が高い大容量大電流の二次電池及びリチウムイオン二次電池を提供できる。
本発明の一実施例を説明する電池の一部切り欠き斜視図である。 (A)及び(B)は、本発明の一実施例を説明する金属集電体の概略平面図である。
 以下、本発明の実施形態について図面を参照して詳細に説明する。但し、以下の実施例に記載されている構成部品の寸法、材質、形状、その相対的位置等は、特に特定的な記載がない限り、本発明の技術的範囲をそれに限定する趣旨ではなく、単なる説明例に過ぎない。
 以下、本発明に係る二次電池をリチウムイオン電池に適用した実施の形態について説明する。
(1)正極板
 正極板は、正極活物質と結着材とを含有する正極活物質層を、正極集電板上に形成して作製される。具体的には、正極活物質と結着材、並びに必要に応じて導電材及び増粘材等を乾式で混合してシート状にしたものを正極集電板に圧着するか、または、これらの材料を液体媒体に溶解、分散させてスラリーとして正極集電板に塗布し、乾燥することにより、正極活物質層を正極集電板上に形成させる。
 正極活物質としては、リチウムを挿入脱離、溶解析出可能な公知のリチウムと遷移金属の複合酸化物を単独または2種以上とを混合したものを用いることができる。リチウム金属と遷移金属の複合酸化物の例としては、マンガン酸リチウム、ニッケル酸リチウム、コバルト酸リチウム、リチウム燐酸鉄等が挙げられる。これらの複合酸化物は、単相のもの、遷移金属の一部を異種元素で置換したもの、または表面を酸化物や炭素でコーティングしたものでもよい。
 正極用導電材としては、公知の導電材を任意に用いることができる。具体例としては、銅、ニッケル等の金属材料;天然黒鉛、人造黒鉛等の黒鉛(グラファイト);アセチレンブラック等のカーボンブラック;ニードルコークス等の無定形炭素等の炭素質材料等が挙げられる。なお、これらは、1種を単独で用いてもよく、2種以上を任意の組み合わせ及び任意の比率で併用してもよい。
 正極活物質層の製造に用いる結着材としては、特に限定されず、塗布法の場合は、電極製造時に用いる液体媒体に対して溶解または分散する材料であれば良い。結着材の具体例としては、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレート、ポリメチルメタクリレート、ポリイミド、芳香族ポリアミド、セルロース、ニトロセルロース等の樹脂系高分子;SBR(スチレン-ブタジエンゴム)、NBR(アクリロニトリル-ブタジエンゴム)、フッ素ゴム、イソプレンゴム、ブタジエンゴム、エチレン-プロピレンゴム等のゴム状高分子;スチレン・ブタジエン・スチレンブロック共重合体またはその水素添加物、EPDM(エチレン・プロピレン・ジエン三元共重合体)、スチレン・エチレン・ブタジエン・エチレン共重合体、スチレン・イソプレン・スチレンブロック共重合体、またはその水素添加物等の熱可塑性エラストマー状高分子;シンジオタクチック-1,2-ポリブタジエン、ポリ酢酸ビニル、エチレン・酢酸ビニル共重合体、プロピレン・α-オレフィン共重合体等の軟質樹脂状高分子;ポリフッ化ビニリデン(PVdF)、ポリテトラフルオロエチレン、フッ素化ポリフッ化ビニリデン、ポリテトラフルオロエチレン・エチレン共重合体、ポリテトラフルオロエチレン・フッ化ビニリデン共重合体、等のフッ素系高分子;アルカリ金属イオン(特にリチウムイオン)のイオン伝導性を有する高分子組成物等が挙げられる。なお、これらの物質は、1種を単独で用いても良く、2種以上を任意の組み合わせ及び任意の比率で併用しても良い。好ましくは、正極の安定性の観点から、ポリフッ化ビニリデン(PVdF)やポリテトラフルオロエチレン・フッ化ビニリデン共重合体、等のフッ素系高分子が良い。
 塗布、乾燥によって得られた正極活物質層は、正極活物質の充填密度を上げるために、ハンドプレス、ローラープレス等により圧密化することが好ましい。
 正極集電板の材質としては特に制限は無く、公知のものを任意に用いることができる。
 具体例としては、アルミニウム、ステンレス鋼、ニッケルメッキ、チタン、タンタル等の金属材料;カーボンクロス、カーボンペーパー等の炭素質材料が挙げられる。中でも金属材料、特にアルミニウム箔が好ましい。
 正極集電板の形態は特に制限されるものではなく、公知の形態を任意に用いることができる。具体例としては、金属材料の場合は、金属箔、金属円柱、金属コイル、金属板、金属薄膜、エキスパンドメタル、パンチメタル、発泡メタル等が挙げられる。炭素質材料の場合は、炭素板、炭素薄膜、炭素円柱等が挙げられる。これらのうち、金属箔が好ましい。なお、金属箔は適宜メッシュ状に形成してもよい。金属箔の厚さは任意であるが、通常1μm以上、好ましくは3μm以上、より好ましくは5μm以上、また、通常1mm以下、好ましくは100μm以下、より好ましくは50μm以下である。金属箔がこの範囲よりも薄いと、集電板として必要な強度が不足する場合がある。逆に、金属箔がこの範囲よりも厚いと、取り扱い性が損なわれる場合がある。
(2)負極板
 負極板は、電気化学的にリチウムイオンを吸蔵・放出可能な負極活物質を含む負極合材が、負極集電板の両面に塗布されている。負極活物質としては、炭素質材料、酸化スズや酸化ケイ素等の無機酸化物、金属複合酸化物、リチウム単体やリチウムアルミニウム合金等のリチウム合金、スズやケイ素等のリチウムと合金形成可能な無機物等が挙げられる。これらは、1種を単独で用いても、2種以上を任意の組み合わせ及び比率で併用しても良い。中でも炭素質材料またはリチウム複合酸化物を用いるのが安全性の点から好ましい。
 金属複合酸化物としては、リチウムを吸蔵、放出可能であれば特には制限されるものではないが、構成成分としてチタン及び/またはリチウムを含有していることが、高電流密度充放電特性の観点から好ましい。
 炭素質材料としては、非晶質炭素、天然黒鉛、天然黒鉛に乾式のCVD(Chemical Vapor Deposition)法や湿式のスプレイ法で形成される被膜を形成した複合炭素質材料、エポキシやフェノール等の樹脂原料、若しくは石油や石炭から得られるピッチ系材料を原料として焼成して造られる人造黒鉛、非晶質炭素材料などの炭素質材料、または、リチウムと化合物を形成することでリチウムを吸蔵放出できるリチウム金属、リチウムと化合物を形成し、結晶間隙に挿入されることでリチウムを吸蔵放出できるケイ素、ゲルマニウム、スズなど14族元素の酸化物若しくは窒化物を用いることができる。
 また、負極合材には負極活物質以外にも、導電材として性質の異なる炭素質材料を2種以上含有しても良い。
 負極集電板としては、公知のものを任意に用いることができる。負極集電板としては、銅、ニッケル、ステンレス鋼、ニッケルメッキ鋼等の金属材料が挙げられ、中でも加工し易さとコストの点から銅が好ましい。負極集電板の形状は、集電板が金属材料の場合は、例えば金属箔、金属円柱、金属コイル、金属板、金属薄膜、エキスパンドメタル、パンチングメタル、発泡メタル等が挙げられる。中でも好ましくは銅箔であり、更に好ましくは圧延法による圧延銅箔と、電解法による電解銅箔を負極集電体として用いることができる。銅箔の厚さが25μmよりも薄い場合は、純銅よりも強度の高い銅合金(リン青銅、チタン銅、コルソン合金、Cu-Cr-Zr合金等)を用いることができる。
 負極活物質を結着するバインダーとしては、非水系電解液や電極製造時に用いる溶媒に対して安定な材料であれば、特に制限はない。具体的には、ポリエチレン、ポリプロピレン、ポリエチレンテレフタレート、ポリメチルメタクリレート、芳香族ポリアミド、セルロース、ニトロセルロース等の樹脂系高分子;SBR(スチレン-ブタジエンゴム)、イソプレンゴム、ブタジエンゴム、フッ素ゴム、NBR(アクリロニトリル-ブタジエンゴム)、エチレン-プロピレンゴム等のゴム状高分子;スチレン・ブタジエン・スチレンブロック共重合体、またはその水素添加物;EPDM(エチレン・プロピレン・ジエン三元共重合体)、スチレン・エチレン・ブタジエン・スチレン共重合体、スチレン・イソプレン・スチレンブロック共重合体またはその水素添加物等の熱可塑性エラストマー状高分子;シンジオタクチック-1,2-ポリブタジエン、ポリ酢酸ビニル、エチレン・酢酸ビニル共重合体、プロピレン・α-オレフィン共重合体等の軟質樹脂状高分子;ポリフッ化ビニリデン、ポリテトラフルオロエチレン、フッ素化ポリフッ化ビニリデン、ポリテトラフルオロエチレン・エチレン共重合体等のフッ素系高分子;アルカリ金属イオン(特にリチウムイオン)のイオン伝導性を有する高分子組成物等が挙げられる。これらの成分は、1種を単独で用いても、2種以上を任意の組み合わせ及び比率で併用して用いても良い。
(3)樹脂セパレータ
 樹脂セパレータは、両極間を電子的に絶縁する所定の機械的強度を有し、イオン透過度が大きく、かつ、正極に接する側における酸化性と負極側における還元性への耐性を兼ね備える樹脂が用いられる。このような樹脂としては、オレフィン系ポリマーが用いられる。具体的には、非水系電解液に対して安定で、保液性の優れた材料の中から選ぶのが好ましく、例えばポリプロピレン及びポリエチレンの少なくとも一つを材質として含む多孔性シートを用いるのが好ましい。樹脂セパレータの形態としては、薄膜形状で、孔径が0.01~1μm、厚みが15~50μmの微多孔性フィルム等が好適に用いられる。また、樹脂セパレータの空孔率は、30~50%が好ましく、35~45%がより好ましい。なお、本例の樹脂セパレータ(厚みが15~50μmの樹脂セパレータ)は、1枚のセパレータで構成してもよく、2枚以上のセパレータを重ねて構成してもよい。
(4)電解液
 本例のリチウムイオン二次電池で用いる電解液は、リチウム塩と、これを溶解する非水系溶媒とから構成されており、さらに添加剤を含有しても良い。
 リチウム塩としては、リチウムイオン二次電池用非水系電解液の電解質として公知のリチウム塩が用いられ、例えば次のものが挙げられる。
 ・無機リチウム塩:LiPF6、LiBF4、LiAsF6、LiSbF6等の無機フッ化物塩;LiClO4、LiBrO4、LiIO4等の過ハロゲン酸塩;LiAlCl4等の無機塩化物塩等がある。
 ・含フッ素有機リチウム塩:F3SO3等のパーフルオロアルカンスルホン酸塩;LiN(CF3SO22、LiN(CF3CF2SO22、LiN(CF3SO2)(C49SO2)等のパーフルオロアルカンスルホニルイミド塩;LiC(CF3SO23等のパーフルオロアルカンスルホニルメチド塩;Li[PF5(CF2CF2CF3)]、Li[PF4(CF2CF2CF32]、Li[PF3(CF2CF2CF33]、Li[PF5(CF2CF2CF2CF3)]、Li[PF4(CF2CF2CF2CF32]、Li[PF3(CF2CF2CF2CF33]等のフルオロアルキルフッ化リン酸塩等がある。
 ・オキサラトボレート塩:リチウムビス(オキサラト)ボレート、リチウムジフルオロオキサラトボレート等がある。これらは、1種を単独で使用しても、2種以上を任意の組み合わせ及び比率で併用しても良い。これらの中でも、溶媒に対する溶解性、二次電池に用いた場合の充放電特性、出力特性、サイクル特性等を総合的に判断すると、ヘキサフルオロリン酸リチウム(LiPF6)が好ましい。
 非水系電解液中のこれらの電解質の濃度は、特に制限はないが、通常0.5mol/L以上、好ましくは0.6mol/L以上、より好ましくは0.7mol/L以上である。また、その上限は、通常2mol/L以下、好ましくは1.8mol/L以下、より好ましくは1.7mol/L以下である。濃度が低すぎると、電解液の電気伝導率が不十分の場合があり、一方、濃度が高すぎると、粘度上昇のため電気伝導度が低下する場合があり、リチウムイオン二次電池の性能が低下する場合がある。
 非水系溶媒としては、リチウムイオン二次電池用非水系電解液の電解質として公知の非水系溶媒が用いられ、例えば次のものが挙げられる。
 ・環状カーボネート:環状カーボネートを構成するアルキレン基の炭素数は2~6が好ましく、特に好ましくは2~4である。具体的には例えば、エチレンカーボネート、プロピレンカーボネート、ブチレンカーボネート等が挙げられる。中でも、エチレンカーボネート、プロピレンカーボネートが好ましい。
 ・鎖状カーボネート:鎖状カーボネートとしては、ジアルキルカーボネートが好ましく、構成するアルキル基の炭素数は、それぞれ、1~5が好ましく、特に好ましくは1~4である。具体的には例えば、ジメチルカーボネート、ジエチルカーボネート、ジ-n-プロピルカーボネート等の対称鎖状カーボネート類;エチルメチルカーボネート、メチル-n-プロピルカーボネート、エチル-n-プロピルカーボネート等の非対称鎖状カーボネート類等のジアルキルカーボネートが挙げられる。中でも、ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネートが好ましい。
 ・鎖状エステル:酢酸メチル、酢酸エチル、酢酸プロピル、プロピオン酸メチル等が挙げられる。
 ・環状エーテル:テトラヒドロフラン、2-メチルテトラヒドロフラン、テトラヒドロピラン等が挙げられる。
 ・鎖状エーテル:ジメトキシエタン、ジメトキシメタン等が挙げられる。
これらは単独で用いても、2種類以上を併用してもよいが、2種以上の化合物を併用するのが好ましい。
 前記添加材としては、リチウムイオン二次電池用非水系電解液の添加材として用いられ得ることが知られている添加材であれば特に制限はないが、例えば次のものが挙げられる。
 ・窒素及び/または硫黄を含有する複素環化合物:窒素及び/または硫黄を含有する複素環化合物としては特に限定はないが、1-メチル-2-ピロリジノン、1,3-ジメチル-2-ピロリジノン、1,5-ジメチル-2-ピロリジノン、1-エチル-2-ピロリジノン、1-シクロヘキシル-2-ピロリジノン等のピロリジノン類;3-メチル-2-オキサゾリジノン、3-エチル-2-オキサゾリジノン、3-シクロヘキシル-2-オキサゾリジノン等のオキサゾリジノン類;1-メチル-2-ピペリドン、1-エチル-2-ピペリドン等のピペリドン類;1,3-ジメチル-2-イミダゾリジノン、1,3-ジエチル-2-イミダゾリジノン等のイミダゾリジノン類;スルホラン、2-メチルスルホラン、3-メチルスルホラン等のスルホラン類;スルホレン;エチレンサルファイト、プロピレンサルファイト等のサルファイト類;1,3-プロパンスルトン、1-メチル-1,3-プロパンスルトン、3-メチル-1,3-プロパンスルトン、1,4-ブタンスルトン、1,3-プロペンスルトン、1,4-ブテンスルトン等のスルトン類等が挙げられる。
 ・環状カルボン酸エステル:環状カルボン酸エステルとしては、特に限定はないが、γ-ブチロラクトン、γ-バレロラクトン、γ-ヘキサラクトン、γ-ヘプタラクトン、γ-オクタラクトン、γ-ノナラクトン、γ-デカラクトン、γ-ウンデカラクトン、γ-ドデカラクトン、α-メチル-γ-ブチロラクトン、α-エチル-γ-ブチロラクトン、α-プロピル-γ-ブチロラクトン、α-メチル-γ-バレロラクトン、α-エチル-γ-バレロラクトン、α,α-ジメチル-γ-ブチロラクトン、α,α-ジメチル-γ-バレロラクトン、δ-バレロラクトン、δ-ヘキサラクトン、δ-オクタラクトン、δ-ノナラクトン、δ-デカラクトン、δ-ウンデカラクトン、δ-ドデカラクトン等が挙げられる。
 ・フッ素含有環状カーボネート:フッ素含有環状カーボネートとしては、特に限定はないが、フルオロエチレンカーボネート、ジフルオロエチレンカーボネート、トリフルオロエチレンカーボネート、テトラフルオロエチレンカーボネート、トリフルオロプロピレンカーボネート等が挙げられる。
 ・その他分子内に不飽和結合を有する化合物:ビニレンカーボネート、ビニルエチレンカーボネート、ジビニルエチレンカーボネート、メチルビニルカーボネート、エチルビニルカーボネート、プロピルビニルカーボネート、ジビニルカーボネート、アリルメチルカーボネート、アリルエチルカーボネート、アリルプロピルカーボネート、ジアリルカーボネート、ジメタリルカーボネート等のカーボネート類;酢酸ビニル、プロピオン酸ビニル、アクリル酸ビニル、クロトン酸ビニル、メタクリル酸ビニル、酢酸アリル、プロピオン酸アリル、アクリル酸メチル、アクリル酸エチル、アクリル酸プロピル、メタクリル酸メチル、メタクリル酸エチル、メタクリル酸プロピル等のエステル類;ジビニルスルホン、メチルビニルスルホン、エチルビニルスルホン、プロピルビニルスルホン、ジアリルスルホン、アリルメチルスルホン、アリルエチルスルホン、アリルプロピルスルホン等のスルホン類;ジビニルサルファイト、メチルビニルサルファイト、エチルビニルサルファイト、ジアリルサルファイト等のサルファイト類;ビニルメタンスルホネート、ビニルエタンスルホネート、アリルメタンスルホネート、アリルエタンスルホネート、メチルビニルスルホネート、エチルビニルスルホネート等のスルホネート類;ジビニルサルフェート、メチルビニルサルフェート、エチルビニルサルフェート、ジアリルサルフェート等のサルフェート類等が挙げられる。
 その他、上記の添加剤としては、求められる機能に応じて後述する公知の添加剤を用いても良い。例えば、過充電防止材としては、ビフェニル、アルキルビフェニル、ターフェニル、ターフェニルの部分水素化体、シクロヘキシルベンゼン、t-ブチルベンゼン、t-アミルベンゼン、ジフェニルエーテル、ジベンゾフラン等の芳香族化合物;2-フルオロビフェニル、o-シクロヘキシルフルオロベンゼン、p-シクロヘキシルフルオロベンゼン等の前記芳香族化合物の部分フッ素化物;2,4-ジフルオロアニソール、2,5-ジフルオロアニソール、2,6-ジフルオロアニソール、3,5-ジフルオロアニソール等の含フッ素アニソール化合物等が挙げられる。
 また、例えば負極皮膜形成材としては、無水コハク酸、無水グルタル酸、無水マレイン酸、無水シトラコン酸、無水グルタコン酸、無水イタコン酸、シクロヘキサンジカルボン酸無水物等が挙げられる。好ましくは、無水コハク酸、無水マレイン酸が挙げられる。これらは2種類以上併用して用いても良い。
 また、例えば正極保護材としては、ジメチルスルホキシド、ジエチルスルホキシド、ジメチルサルファイト、ジエチルサルファイト、メタンスルホン酸メチル、ブスルファン、トルエンスルホン酸メチル、ジメチルサルフェート、ジエチルサルフェート、ジメチルスルホン、ジエチルスルホン、ジフェニルスルフィド、チオアニソール、ジフェニルジスルフィド等が挙げられる。好ましくは、メタンスルホン酸メチル、ブスルファン、ジメチルスルホンが挙げられる。これらは2種類以上併用して用いても良い。
[電池構造]
 図1は、本発明の実施例によるリチウムイオン二次電池の一部切り欠き斜視図である。図2(A)は、正極タブ3付きの正極集電板(銅箔)12に正極活物質が塗布されてなる正極板10と、端子部4A及び正極集電体4Bを備えてなる正極端子4の関係を示す概略平面図である。図2(B)は、負極タブ3´付きの負極集電板(アルミニウム箔)12´に負極活物質が塗布されてなる負極板10´と、端子部4´A及び負極集電体4´Bを備えてなる負極端子4´の関係を示す概略平面図である。図1において、電池缶1に収納された極板群2中の複数枚の正極板10は、複数の正極タブ3を介して正極端子4の正極集電体4Bと電気的に且つ機械的に接続されており、複数枚の負極板10´は、複数枚の負極タブ3´を介して負極端子4´の正極集電体4´Bと電気的に且つ機械的に接続されている。正極端子4はナットなどの締結部品5で蓋板8に固定されている。また負虚構端子4´もナットなどの締結部品5´で蓋板8に固定されている。なお図1においては、複数枚の正極タブ3を代表的に1枚だけ示してある。また、蓋板8には電解液を注入する注液孔を封止した注液孔栓6や、過充電時などの非定常時に、電池缶の内圧を開放するための安全弁7が配置されている。
 極板群2は、複数枚の負極板10´と、電解質を保持する複数枚のセパレータ(図示せず)と、複数枚の正極板10とを、負極板10´、セパレータ、負極板10´の順で交互に重ねた構成となっている。極板群2の厚み等の寸法や積層枚数は、必要な電池容量によって決まる。電池缶1は矩形の極板群2を内包するため、角形をしている。角形電池は、帯状の正極板と、帯状のセパレータと、帯状の負極板とを重ねた積層体を円柱状に巻いて円筒形の電池缶に入れる場合にくらべ、巻き取るための軸芯等がないため、体積エネルギー密度を高くできる利点がある。電池缶1はアルミニウム合金をインパクトプレス成形で形成している。電池缶1の材質はアルミ系金属の場合、ダイキャスト成形で作製してもよい。また、電池缶1の材質はステンレス鋼であってもよい。電池缶1の材質は例えばアルミニウム系やステンレス鋼などの金属材料が機械的強度の面から好ましいが、金属材料に限らず、電解液に侵食されない樹脂、例えば、フッ素系、ポリエチレン、ポリプロピレン、エポキシ系、POM、PEEK、BTレジンなどの樹脂を用いてもよい。樹脂系の電池缶は、金属系の電池缶に比べ、材質の密度が小さいため軽くなる利点がある。一方、樹脂系は強度的に弱く、また、熱伝導性が小さいため放熱性に劣るなどの欠点がある。電池缶1は金属製材料を主体とし、表面に前記樹脂が被覆されていてもよい。
 極板群2中の複数枚の正極タブ3と負極タブ3´の枚数は、容量によって決まり、数十Ahから数百Ahの容量の電池は数十枚から数百枚のタブ枚数に及ぶ。本実施例の図では、複数に束ねたタブを簡便に表すため、例えば、図1の正極タブ3のように、1つの図形として表している。正極端子4と負極端子4´は、共に電池の同一の面(蓋8)から突出している。これにより、正極端子4と負極端子4´への配線が一つの面内で収まるため、配線用空間が少なくて済む。
 図2(A)に示すように、正極板10には、表面に正極活物質層9を形成した正極集電板12の一部に、正極活物質層9が形成されていない未塗工部11が形成されている。未塗工部11の一部を延出して正極タブ3が形成されている。正極タブ3の長さ寸法Tは、正極タブの折れ曲がりを考慮して正極タブ3の幅寸法Wよりも短くしている。複数枚の正極タブ3は、重ねられた状態で正極端子4の正極集電体4Bに電気的に且つ機械的に接続されている。また図2(B)に示すように、負極板10´には、表面に負極活物質層9´を形成した負極集電板12´の一部に、負極活物質層9´が形成されていない未塗工部11´が形成されている。未塗工部11´の一部を延出して負極タブ3´が形成されている。負極タブ3´の長さ寸法T´は、負極タブの折れ曲がりを考慮して負極タブ3´の幅寸法W´よりも短くしている。複数枚の負極タブ3´は、重ねられた状態で負極端子4´の負極集電体4´Bに電気的に且つ機械的に接続されている。負極集電体4´B及び正極集電体4Bと前記負極タブ3´及び正極タブ3とが接触または接合する面積は、負極タブ3´及び正極タブ3の面積の1/3以上とすることが好ましい。正極活物質層9を形成した正極板10は、例えば、次のように作製される。リチウム含有酸化物(正極活物質)として、マンガン酸リチウム粉末、導電材として炭素粉末、及びバインダーとしてポリフッ化ビニリデン(以下、PVDFと略す)を混合し、そこへ分散溶媒となるN-メチルピロリドン(以下、NMPと略す)を適量加えて十分に混練し、分散させて、スラリーとする。このスラリーを転写によって正極集電板12となる厚さ20μmの帯状のアルミニウム箔の両面に塗布して乾燥し、通常、数100mの長さの帯状の前記正極活物質を塗布したアルミニウム箔をロール状極板として巻き取られる。次に、このロール状極板から帯状の極板を引き出し、タブ形成切断機により、タブ3が形成され、タブ付きロール状極板として、ロール状に巻き取られる。つぎに、加熱したロールを有するロールプレス機により、所定のプレス圧で圧縮しロール状に巻き取ることにより、ロール状の正極を得る。ついで、ロール状の正極から、帯状の正極を引き出して切断装置で所定の幅に切断され、正極活物質層を形成した正極タブ3付きの矩形の正極板10を得る。負極板10´は、炭素材(負極活物質)と結着剤としてPVDFを混合し、NMPを適量加えて十分に混練し、分散させてスラリーとする。このスラリーを転写により負極集電板となる厚さ10μmの銅箔の両面に塗布して乾燥し、ロール状極板として巻き取られる。次のタブ形成工程以降は、正極板10の作製工程と同様である。この所定の幅に切断されたタブ付きの正極板10及び負極板10´とセパレータを積み重ね、極板群2が形成される。このように、極板群2に用いられる正極板10及び負極板10´の作製工程では、ロール状の金属集電板を巻き取る工程が複数ある。そして各装置には巻取りロールのほかに、繰り出し、ガイド、方向転換用、張力調整用等の様々な回転ロールが備わっており、帯状の金属集電板は、それら回転ロールに接しながら通過する。このように帯状の金属集電体がロールに接しながら作製されるため、ロール部を通る際、金属集電板(12または12´)は10μmないし20μmと薄い箔のため、極板に印加される張力のバランスや搬送のズレ、極板内の温度分布などにより、タブ部の長さ寸法T,T´が大きいと自重で折れ曲がったり、ロール径に追従できず、反り返ったり、タブの根元で亀裂が入ったりする可能性がある。
 正極端子4の正極集電体4Bと複数枚の正極タブ3との接合及び負極板4´の負極集電体4´Bと複数枚の負極タブ3´との接合は超音波接合を用いた。その結果、複数枚の正極タブ3の溶接部は、正極端子4の正極集電体4Bと接合され、複数枚の負極タブ3´の溶接部は、負極端子の負極集電体4´Bに接合されている。超音波接合以外にも、電気抵抗溶接、レーザ溶接、摩擦攪拌接合、圧着等、正極端子4と正極タブ3及び負極端子4´と負極タブ3´とを電気的に且つ機械的に接合できる方法であればよい。また、正極端子4の正極集電体4Bまたは負極端子4´の負極集電体4´Bに直接タブを溶接せずに、一旦、板状部材にタブを溶接したものを正極端子4の正極集電体4Bまたは負極端子4´の負極集電体4´Bに接合してもよい。負極端子4´及び正極端子4と負極タブ3´及び正極タブ3とを接合する面積は負極タブ3´及び正極タブ3の面積の1/3以上であることが望ましい。
 図2(A)及び(B)において、タブの角は直角に形成されているが、タブの根元は巻き取り工程などで生じる引張り応力により亀裂が入らないように、直角ではなく、曲線で形成されることが好ましい。
 正極タブ3及び負極タブ3´の幅寸法を表1で示すように、30mmから80mmに様々に変えて正極板10と負極板10´を作製した。正極集電板12及び負極集電板12´の幅寸法L及びL´は、実施例及び比較例ともに178mmとした。正極集電板12及び負極集電板12´に塗布されている活物質の長さhは130mmとした。これら本実施例1から7及び比較例1から比較例14の極板10,10´を用いて容量100Ahのリチウムイオン電池を作製した。この電池は通常100Aから500Aの大放電電流が可能である。表1における加工良否の項目は、正極板10及び負極板10´の作製工程中に、全タブ数のうちタブ切れが20%以上のタブで起こったものは×、20%以下を○とした。

 実施例及び比較例において、タブ幅寸法W,W´がタブの長さ寸法T,T´より大きいものはタブ切れが20%以下であった。一方、タブ幅W,W´がタブ長さT,T´より小さいものはタブ切れが20%より多く発生し、歩留が低いため、電池を実質的に作製することは困難であった。
 また、表1の活物質温度上昇値は、作製した実施例及び比較例のタブ形状を有する電池の放電特性測定時の活物質層の表面最高温度である。同じタブ幅寸法W,W´であってもタブの長さ寸法T,T´が長いと、タブ部分の発熱により、活物質の温度上昇が増大する傾向にあった。また、同じタブの長さ寸法Tであっても、タブの幅寸法W,W´が大きいと活物質の温度上昇は小さく抑えられることがわかった。これは、タブの幅寸法W,W´が大きいと、タブを接合するための正極集電体4B及び負極集電体4´Bの幅も大きくなることで正極端子4及び負極端子4´の体積が大きくなり、熱容量が増大するため、温度上昇が抑制されていると思われる。
 雰囲気温度が20℃の場合、活物質温度上昇ΔTが35℃以下であれば、活物質の温度は55℃以下となるため、正極板からのマンガン溶出が抑制でき、電池劣化を抑制できる。特に実施例2,4及び6では、活物質温度上昇ΔTを30℃より低くすることができる。
 タブの幅寸法W,W´が30mm及び40mmである比較例1から比較例6は、活物質温度上昇がいずれも35℃より大きく、大電流放電には適さないことがわかった。タブの幅寸法W,W´が50mmでは実施例1に示すように、タブの長さ寸法T,T´を20mm以下にすると、35℃以下になることがわかった。同じタブ幅50mmでも比較例7及び比較例8は、タブ長さTが長いため、35℃より大きくなり、電池とするには不適切な寸法であることがわかった。タブ幅Wを60mmに広げると、実施例2及び実施例3に示すようにタブ長さTが29mm以下で35℃以下となった。同じタブ幅の比較例9は、加工性は良かったが、温度上昇が35℃より大きく、比較例10は、加工性も温度上昇も不満足であった。タブ幅寸法W,W´が70mmでは、実施例4及び実施例5に示すようにタブ長さ38mmまで温度上昇が35℃以下に抑制できた。同じタブ幅寸法W,W´が70mmの比較例11では加工性は良好であるが、タブ長さが長いため温度上昇が35℃より大きくなり、比較例12は加工性も温度上昇も不満足であった。タブ幅寸法W,W´が80mmでは、タブ長さ寸法T,T´が42mm以下の実施例6及び実施例7では温度上昇が35℃以下に抑制できるが、比較例13及び比較例14のように、実施例よりもタブ長さが長くなると、温度上昇が35℃より大きく上昇した。特に、タブの長さ寸法T,T´に対してタブの幅寸法W,W´が1.82倍以上の寸法であると温度上昇が35℃以下に抑制できた。また、タブ幅寸法W,W´は、正極集電板12及び負極集電板12´の幅寸法Lの28%以上あると、温度上昇が35℃以下に抑制できた。
 このように、タブの幅寸法に対してタブの長さ寸法を短くすることにより、タブ加工時の加工性低下を抑制するとともに、電池内部の集電部をコンパクトにした体積エネルギー密度が高い大容量大電流の二次電池を得ることができた。
 表1の結果からは、正極活物質としてマンガン酸リチウムが用いられているリチウムイオン二次電池において、負極タブの幅寸法をW´とし、負極タブの長さ法をT´とし、正極タブの幅寸法をWとし、正極タブの長さ寸法をTとし、負極集電板の幅寸法をL´とし、正極集電板の幅寸法をLとしたときに、

の関係を満たすと、良好な結果が得られることが分かる。
 また活物質温度上昇ΔTを30℃より小さくするためには

の関係を満たすようにすると、良好な結果が得られることが分かる。
 なお発明者の研究によると、正極活物質材料を限定せずに、しかも電池の種類を限定しない場合において、負極タブの幅寸法をW´とし、正極タブの幅寸法をWとし、負極集電板の幅寸法をL´とし、正極集電板の幅寸法をLとしたときに、

の関係を満たせば、負極タブ及び正極タブの加工性の低下を抑制することができ、しかも負極タブと負極集電体との接合部及び正極タブと正極集電体との接合部の発熱により、負極活物質層及び正極活物質層の温度上昇が小さく抑えられることが確認されている。また負極タブの長さをT´とし正極タブの長さをTとしたときに、

の関係を満たすことにより、極活物質層及び正極活物質層の温度上昇が更に小さく抑えられることができることが確認されている。

  1.  負極集電板に負極活物質層が形成され且つ前記負極集電板の一部が延出してなる負極タブを備えた負極板と、セパレータと、正極集電板に正極活物質層が形成され且つ前記正極集電板の一部が延出してなる正極タブを備えた正極板とが積層される極板群と、
     負極端子と、
     正極端子とを備え、
     前記正極活物質としてマンガン酸リチウムが用いられているリチウムイオン二次電池であって、
     前記負極タブの幅寸法をW´とし、前記負極タブの長さ法をT´とし、前記正極タブの幅寸法をWとし、前記正極タブの長さ寸法をTとし、前記負極集電板の幅寸法をL´とし、前記正極集電板の幅寸法をLとしたときに、

      45>[(W´/L´)×100]>28
      4≧W/T>1.8

    の関係を満たすことを特徴とするリチウムイオン二次電池。
  2.  負極集電板に負極活物質層が形成され且つ前記負極集電板の一部が延出してなる負極タブを備えた負極板と、セパレータと、正極集電板に正極活物質層が形成され且つ前記正極集電板の一部が延出してなる正極タブを備えた正極板とが積層される極板群と、
     負極端子と、
     正極端子とを備え、
     前記正極活物質としてマンガン酸リチウムが用いられているリチウムイオン二次電池であって、
     前記負極タブの幅寸法をW´とし、前記負極タブの長さ法をT´とし、前記正極タブの幅寸法をWとし、前記正極タブの長さ寸法をTとし、前記負極集電板の幅寸法をL´とし、前記正極集電板の幅寸法をLとしたときに、

    の関係を満たすことを特徴とするリチウムイオン二次電池。
  3.  前記極板群は、容量が100Ah~500Ahになるように、前記負極板及び前記正極板の枚数が定められている請求項1または2に記載のリチウムイオン二次電池。
  4.  前記負極端子の負極集電体と前記負極タブが接触する面積及び前記正極端子の正極集電体と前記正極タブとが電気的に接触する面積が、前記負極タブ及び正極タブの面積の1/3以上であることを特徴とする請求項1,2または3に記載のリチウムイオン二次電池。
  5.  負極集電板に負極活物質層が形成され且つ前記負極集電板の一部が延出してなる負極タブを備える負極板と、セパレータと、正極集電板に正極活物質層が形成され且つ前記正極集電板の一部が延出してなる正極タブを備える正極板とが積層される極板群と、
     負極端子と、
     正極端子とを備え、
     前記負極タブの幅寸法をW´とし、前記正極タブの幅寸法をWとし、前記負極集電板の幅寸法をL´とし、前記正極集電板の幅寸法をLとしたときに、前記負極タブの長さをT´とし、前記正極タブの長さをTとしたときに、

    の関係を満たす二次電池。
  6.  前記二次電池の容量が、100Ah~500Ahである請求項5に記載の二次電池。
  7.  前記負極端子の負極集電体と前記負極タブが接触する面積及び前記正極端子の正極集電体と前記正極タブとが電気的に接触する面積が、前記負極タブ及び正極タブの面積の1/3以上であることを特徴とする請求項5または6に記載の二次電池。
