- Housing 32 may include a wall member 42 that defines a central cavity 44 having a left axle aperture 46, a right axle aperture 48 and an input shaft aperture 68. Housing 32 may include a pair of axle tubes 52 that are fixedly mounted to wall member 42. Differential unit 34 may be disposed within central cavity 44 of housing 32 and may include a gearset 60. Gearset 60 may include a first side gear (not shown), a second side gear 64, and a plurality of pinions 65 engaged with the first side gear and second side gear 64. A flange 66, which may be employed to support a brake assembly (not shown), may be coupled to a distal end of both left and right axle shaft assemblies 28, 30.
- Input shaft assembly 36 may extend through input shaft aperture 68 and may be supported therein for rotation about second axis 40. Input shaft assembly 36 may be coupled for rotation with propshaft assembly 20 and may transmit drive torque to differential unit 34. More specifically, drive torque received by input shaft assembly 36 may be transmitted to differential unit 34 such that drive torque is distributed to the first side gear and second side gear 64, causing left and right axle shaft assemblies 28, 30 to rotate about first axis 38.
- Left and right axle shaft assemblies 28, 30 may each include an axle shaft 70 that is supported for rotation in axle tube 52 about first axis 38.
- Each of axle shafts 70 may include an externally splined portion 72 that may meshingly engage a mating internally splined portion (not shown) that is formed into first and second side gears 64.
- an end 62 of propshaft assembly 20 is shown and may include a shaft structure 74 and a universal joint 76.
- An opposite end of propshaft assembly 20 may be generally similar to end 62. Therefore, it is understood that the description of end 62 applies equally to the opposite end of propshaft assembly 20.
- a yoke assembly 82 may include a yoke 78 and universal joint 76 that includes a spider 80, a plurality of bearing cups 84, a plurality of roller bearings 85, and a plurality of retaining members 86.
- Yoke 78 may be coupled to end 88 of shaft structure 74 with yoke assembly 82 extending therefrom.
- Yoke assembly 82 may include a pair of arms 90, 92 that are generally similar to one another. Therefore, arm 90 will be described with the understanding that the description applies equally to arm 92.
- Arm 90 may include an aperture 94 extending therethrough from a first face 96 to a second face 98 ( Figure 5), first and second recesses 100, 102 forming a first set of anti-rotation features and an annular recess 104 forming an axial retention feature.
- First and second recesses 100, 102 may be in communication with and may extend radially outwardly from aperture 94 at first face 96.
- Annular recess 104 may extend into an inner wall of aperture 94 at a location between first and second faces 96, 98 and may be in communication with first and second recesses 100, 102.
- Spider 80 may include a plurality of cylindrical projections or trunnions 106 housed within bearing cups 84.
- bearing cups 84 may be located within aperture 94.
- Bearing cup 84 may include an end cap 108 and an annular bearing wall 1 10 extending from a first side 1 12 thereof, forming a generally U-shaped cross section.
- First side 1 12 of end cap 108 may generally face arm 92 and annular bearing wall 1 10 may generally extend toward arm 92.
- a second side 114 of end cap 108 generally opposite to first side 112 may include a series of discrete recesses 1 16 extending axially into second side 1 14 to form a second set of anti-rotation features.
- Bearing cup 84 may also include a bore 1 18 housing trunnion 106 and containing roller bearings 85 that are disposed about trunnion 106.
- End cap 108 may be located between first and second faces 96, 98 and may be spaced axially inwardly from first face 96, forming a recess
- Retaining member 86 may be located within recess 120. Retaining member 86 may axially and rotationally locate bearing cup 84 relative to yoke assembly 82.
- Retaining member 86 may include a body portion 122 having first and second radially outwardly extending protrusions 124, 126, an annular protrusion 128 extending radially outwardly from an outer perimeter thereof, and a series of discrete axially extending protrusions 130. Retaining member 86 may be seated within recess 120. First and second protrusions 124, 126 may be engaged with first and second recesses 100, 102, respectively, to prevent rotation of retaining member 86 relative to arm 90. Annular protrusion 128 may extend into annular recess 104 to prevent axial displacement of retaining member 86 relative to arm 90.
- Axially extending protrusions 130 may extend into recesses 1 16 in end cap 108 to prevent relative rotation between bearing cup 84 and retaining member 86. Since retaining member 86 is axially fixed relative to arm 90, bearing cup 84 may also be rotationally fixed relative to arm 90. Bearing cup 84 may be axially retained between retaining member 86 and trunnion 106. More specifically, axially outward travel of bearing cup 84 may be limited by retaining member 86 and axially inward travel of bearing cup 84 may be limited by trunnion 106.
- Flow diagram 200 illustrates assembly of universal joint 76 and may start at step 202 where spider 80 may be positioned relative to yoke assembly 82. Positioning spider 80 may generally include locating trunnion 106 within aperture 94. Once spider 80 is positioned, bearing cup 84 may be positioned within yoke assembly 82, as indicated at step 204. Positioning bearing cup 84 may generally include inserting bearing cup 84 into aperture 94 such that annular bearing wall 1 10 houses trunnion 106 therein. As indicated at step 206, a third axis 41 of spider 80 may be aligned with second axis 40.
- Third axis 41 may be defined by a pair of trunnions 106 and may be aligned to be co- planar with second axis 40.
- retaining member 86 may be formed, as indicated at step 208.
- Forming retaining member 86 may include positioning a mold housing 132 over first face 96 of arm 90 is in communication with aperture 94.
- Mold housing 132 may be in communication with a mold material from an injection material source 134 used to form retaining member 86.
- the mold material may include a variety of plastics, such as a 30 percent long fiber reinforced nylon 6/6.
- the mold material may be injected into recess 120 and may generally conform to the geometry of recess 120, including first and second recesses 100, 102 and annular recess 104.
- retaining member 86 may generally be formed as a unitary member.
- the mold material may further conform to the geometry on second side 1 14 of end cap 108, including recesses 1 16. Forming of retaining member 86 may be completed by curing the mold material within recess 120. Assembly of universal joint 76 may then be complete.
