Description
Method of Fabricating Replaceable Non- Woven Pile Cloth Covers for Soft Toys
This invention relates to light industry, more particularly, to the fabrication of toys comprising pile cloth covers and can be used for the fabrication of self-made toys for children.
The following terms will be used hereinafter for disclosing this invention:
- solid basis: a substrate made from a material that does not change its volume and shape during the replacement of the replaceable pile cloth cover and the elastic properties of which provide for pile forming element puling and fastening in a slot produced in said material;
- slot opening: a through cut in said solid substrate the width of which is not in excess of the pile forming element thickness;
- pile forming element: an elongated flexible and mechanically stable body produced from natural and/or synthetic fibers by bonding and/or twisting and/or gluing together;
- replaceable pile cloth cover: a pile cloth cover held in said solid basis solely by friction forces between the walls of said slot opening and said pile forming element, wherein the magnitude of said friction forces provides for the retention of said pile forming element in said slot opening while not preventing forced removal of said pile forming element from said slot opening;
- soft toy: a product comprising a solid basis covered with a pile cloth cover at least at one side and used for constructing it and playing with it during child leisure time;
- soft toy prototype: artificial plot of the soft toy manufacturer. This plot can be either an actual object or solely the designer's fantasy.
Known is a method of method of fabricating replaceable non- woven pile cloth covers for decorative items (RU Patent 2212480). Said method comprises passing of said pile forming element through at least the first slot opening in the solid basis of said item, forming a loop over the surface of said solid basis, and passing of said pile forming element through at least the second slot opening in the solid basis of said item to obtain a replaceable pile cloth cover, wherein the width of said slot opening does not exceed the thickness of said pile forming element. Passing of said pile forming element is accomplished with pulling, said loops are cut for producing a pile forming element, and said solid basis is a foamed ethylvinylacetate copolymer. Preferably, said loops are produced at one side of said solid basis; however, in some embodiments of the method said loops are produced at both sides of said solid basis. Further preferably, said solid basis comprises an additional solid material coating to which an entertaining drawing can be additionally applied. Said pile forming element is preferably retained by said slot openings arranged in series, and, further preferably, said slot openings are arranged mutually parallel in the series. Preferably, said loops are produced using an additional device in the form of a plate or a bar one side of which is
made grooved. Said pile forming element can be made from natural or synthetic fiber.
Disadvantage of said method is the possibility of ruptures in said pile forming element during its passage through said slot opening due to the incompatibility of the mechanical properties of said pile forming element and said solid basis material.
Known also a method of fabricating replaceable non-woven pile cloth covers for soft toys (RU Patent 2205054) comprising pulled passage of at least one pile forming element thread through at least one slot opening in said solid basis followed by cutting said threads for providing the shape of said pile forming element in accordance with the shape of said soft toy. In the preferred embodiment of the method, said solid basis is made from a pulp and paper material or leather, a preferably foamed organic polymer or preferably foamed rubber. In the preferred embodiment of the method, said solid basis comprises an additional solid material coating to which an entertaining drawing can be additionally applied. Said slot openings are preferably arranged mutually parallel in series, and said series are also arranged in parallel. Said pile forming elements can be made from natural or synthetic fiber, for example, acrylic.
Disadvantage of said method is the possibility of ruptures in said pile forming element during its passage through said slot opening due to the incompatibility of the mechanical properties of said pile forming element and said solid basis material.
Therefore the object of this invention is to improve said method of fabricating replaceable non-woven pile cloth covers for soft toys by
optimizing the mechanical properties of said pile forming element and said solid basis material.
Said object will be achieved by using a method of fabricating replaceable non-woven pile cloth covers for soft toys comprising pulled passage of at least one pile forming element thread through at least one slot opening in said solid basis made from a foamed organic polymer, wherein said solid basis provides for a pile forming element retention force of 0.3 to 2.5 N at a solid basis material density of 10 to 300 kg/m3 and a solid basis thickness of 1.0 to 20.0 mm. The best results have been obtained for a solid basis made from ethylvinylacetate polymer. However, other foamed organic materials complying with the abovementioned requirements can be used. Preferably, for the comfort of use and ready product appearance improvement, said solid basis comprises an additional solid material coating to which an entertaining drawing can be additionally applied. In the preferred embodiment of the method disclosed herein, said slot openings are cut out with a punching machine. Said slot openings are preferably arranged in series and mutually parallel. Said slot opening series are preferably also mutually parallel. Said pile forming elements can be made from natural (wool, cotton or silk) or synthetic (viscose, acryl, polyesters etc.) fiber.
A distinctive feature of the invention disclosed herein is the optimization of the ratios between the mechanical properties of the pile forming elements, the pile forming element retention force in the slot openings and the strength and thickness of the solid basis. Experiments prove that a solid basis thickness of 1.0 to 20.0 mm is the optimum one, because at a solid basis thickness of less than 1.0 mm,
passing a pile forming element of any material and shape through a slot opening causes to rupture of said solid basis and impossibility of producing a decorative item, whereas at a solid basis thickness of more than 20.0 mm, passing a pile forming element of any material and shape through a slot opening becomes practically impossible. The elasticity of the solid basis material that determines the pile forming element compression force in a slot opening largely depends on its density. Experiments for a solid basis of the chosen thickness range made from a foamed polymer of any composition proved that the density of the solid basis material should be 10 to 300 kg/m3. This density range allows but does not provide for a pile forming element retention force of 0.3 to 2.5 N. Lower density materials do not provide for the minimum pile forming element retention force required for its retention in a slot opening (i.e. 0.3 N). Higher density materials provide for a pile forming element retention force that causes rupture of the pile forming element during its passage through a slot opening. Thus, only fulfillment of two requirements, i.e. solid basis material thickness of 1.0 to 20.0 mm and density of 10 to 300 kg/m3, allows achieving a pile forming element retention force of 0.3 to 2.5 N during the passage of said pile forming element retention through a slot opening without rupture of said pile forming element and with simultaneous retention of said pile forming element providing for the required length of pile forming element portions beyond said solid basis.
The invention will be exemplified below with specific embodiments.

Following the filling of all the slot openings, the ends of the pile forming element threads are cut with scissors to obtain a panel picture with a pile cloth cover of even length.
If desired, earlier used threads can be removed from slot openings of a ready soft toy or at any stage of its production for
further replacement by threads of another color or changing the arrangement of threads in the slot openings.
