- a method of manufacturing a housing for an electrical floor box by molding three separate sections and fastening the three sections together. First, a bottom section with a floor and four sidewalls extendingfrom the floor is molded. Next, a top section with four sidewalls connected to one another is molded. Then, a middle section with a cross-sectional shape like an H is molded. The arms of the H form two grooves. The sidewalls of the bottom section are inserted into one of the two grooves of the H and the sidewalls of the top section are inserted into the other groove of the H, thereby forming the housing.

- the electrical floor box is installed in a concrete floor by placing the box into position and then pouring concrete around the box.
- the housing 12 has three sections: a top section 16, a bottom section
- the bottom section 18 of the power housing 12 has a floor 22, a front sidewall 24, a rear sidewall 26, a left sidewall 26, and a right sidewall 28.
- the front sidewall 24 and rear sidewall 26 both have two integral feet 32 with holes 34 therein to allow threaded leveling rods 36 to pass therethrough.
- the sidewalls 22, 24, 26, and 28 of the bottom section 18 extend from the floor 22 and are preferably slightly angled with respect to vertical to provide draft for molding during manufacturing.
- Vertical mounting surfaces 38 are provided on the right and left sidewalls 28, 30 to facilitate mating with conduit sections during installation.
- the bottom section 18 has internal walls 40 which divide the bottom section into three different compartments: a power compartment 42, a low voltage compartment 44, and a drain compartment 46.
- the drain compartment 46 receives any liquid which enters into the floor box 10, and has an opening 48 for connection with a drain pipe (not shown).
- An overflow drain 50 is adjacent the opening 48 for the drain pipe, and is preferably covered with a performed sheet metal screen.
- the overflow drain is connected to a drain pipe (not shown).
- the overflow drain 50 is located at a higher elevation than the opening 48. Thus, in normal operation, water that enters the box exits through the opening 48. If the opening 48 is clogged, however, the water will eventually rise to the level of the overflow drain 50 and exit through the overflow drain 50.
- a middle section 20 connects the bottom section 18 to the top section
- the middle section 20 has a cross-section shaped like an H.
- the top section 16, bottom section 18, and middle section 18 can be formed by reaction injection molding each section independently.
- the housing 12 is then formed by placing the sidewall 58 of the top section 16 and the sidewall 60 of the bottom section 18 into the grooves 52 formed by the arms 54 of the H shape of the middle section 20.
- the sidewalls are held into place with an adhesive.
- the middle section 20 of the housing 12 has a front side 62, a rear side 64, a left side 66, and a right side 68.
- a cross bar 70 extends between the left side 66 and right side 68.

- An aperture 90 extends through the tie-off points 88 so that an installer may pass cable ties through the tie-off points.
- a reinforcing bracket 92 is mounted around the exterior surface 94 of the top section 16 to provide additional strength to the top section 16.
- the reinforcing bracket 92 is formed of four pieces of angle iron welded together and is fastened to the top section 16 using screws.
- the reinforcing bracket has threaded holes 96 to receive the threaded leveling rods 36. During installation, the threaded leveling rods 36 may be used to adjust the tilt and angle of the box as desired.
- a top frame 98 formed from four substantially Z-shaped pieces of metal welded together is fastened to the top section 16 using screws.
- the top frame 98 has four extended portions 100 with holes 102 extending therethrough.
- the holes 102 are provided so that the floor box may be wired to the reinforcing bar (rebar) typically placed in concrete during installation.
- a cover flange 104 is mounted inside the top frame 98 and receives the cover 14.
- both the cover flange 104 and the cover 14 are formed of cast aluminum.
- the cover 14 has two conventional spring loaded hatch handles 106 mounted in recesses 110 in the cover with screws 108.
- the cover 14 also has cable doors 112 mounted in openings 118 by hinges 114 and screws 116. The hinged cable doors 112 allow cables to pass through the cover and into the box when they are open, and are sealed to the cover with a gasket 120 to prevent moisture from entering the box when they are closed.
- the top surface 136 of the cover is preferably textured.
- Safety bars 128 are located in each corner of the cover flange 104.
- the safety bars 128 are preferably formed of 3/8 inch diameter cold rolled steel bar stock bent substantially into a U-shape.
- the upturned ends 130 of the U-shape fit into recesses 132 located in the cover flange 104.
- the safety bars 128 reduce the effective size of the housing opening 134, and prevent the cover 14 from being dropped into the floor box.
- the safety bars 128 are removable so that a user may have unrestricted access to the interior compartment if desired.
- a removable power panel 138 formed of sheet metal contains various electrical fittings.
- the exact configuration of the electrical fittings is chosen as desired for the application.
- the power panel has eight circuit breaker poles 140, two straight blade receptacles 142, and two twist lock receptacles 144.
- each of the circuit breakers is covered by a weather resistant door 146 and the receptacles are covered with removable weather shields 148 to prevent moisture from entering the receptacles.
- a pin and sleeve receptacle (not shown) is fastened into ' the opening 148 in the power panel 138.
- a handle 150 is attached to the power panel so that the power panel 138 may be easily grasped and removed.
- the power panel 138 is prewired in a manufacturing facility.
- the connection between the various electrical fittings on the power panel 138 is performed prior to installing the power panel.
- the only connections that need to be made in the field when installing the panel are to connect the power feed cables 152 and the ground and neutral cables 154 to a suitable supply source.
- Terminal blocks 156 are mounted on the floor 22 of the power compartment 42 in the housing 12. One side of each of the terminal blocks 156 is connected to either the building power supply or to the building ground or neutral. During installation of the power panel 138, the power feed cables 152 and ground cables from the prewired power panel are connected to the other side of the terminal blocks 156. Although the cables 152, 154 are illustrated as straight lines here, in actual use the cables 152, 154 are of sufficient length so that they may be attached to the terminals 156 on the floor 22 of the housing 12 while the power panel 138 is outside the box. The cables 152, 154 are preferably fine-stranded cables for flexibility, such as welding cables.
- the power panel 138 When configured in this manner, the power panel 138 may be easily installed and removed for repair, replacement, or upgrade. [0038] Referring to FIG. 2, the power panel 138 rests on the ledge 72 formed by the middle section 20 and covers the power compartment 42 when it is installed. The power panel 138 is fastened to the middle section by screws that enter into the mounting pads 74. A gasket (not shown) is located between the power panel and the middle section to prevent moisture from entering the power compartment 42. As seen in FIG. 1, the middle section 20 is pitched so that any water that enters the floor box and strikes the power panel 138 runs off and enters either the floor drain compartment 46 or the low voltage compartment 44.
- the low voltage compartment 44 is configured in a similar fashion to the power compartment.
- a low voltage panel 168 shown schematically in FIG. 10, is formed of sheet metal and fittings 170 are installed on the panel.
- the fittings 170 are configured as desired for the particular application, and can be such things as telephone jacks or data communication jacks.
- the panel 170 is fastened to the middle section 20 with a gasket and covers the low voltage compartment 44.
- the low voltage panel 170 is prewired and terminal blocks are provided in the low voltage compartment so that it may be installed in the manner described above with respect to the power panel.
- the low voltage panel is pitched so that any water striking the low voltage panel runs off into the floor drain compartment. Thus, any water that seeps into the floor box is eventually directed to the floor drain compartment, where it may exit the box.
- FIG. 11 illustrates the floor box 10 with a concrete cover 158.
- the concrete cover is formed of sheet metal and is configured to overlay the cover and cover flange of the floor box.
- the concrete cover is installed prior to pouring concrete around the box to protect the floor box while the concrete is being poured. After the concrete has been poured, the cover 158 is removed and either discarded or reused.
- FIG. 12 shows another embodiment of the invention.
- the floor box 10 is constructed in the manner described above and an accessory box 160 is also attached to the floor box.
- the accessory box 160 is preferably formed by a one-piece, molded, polyurethane housing 166, and preferably has a single interior compartment. Air, water, or any other desired service may be provided by the accessory box.
- a mounting bridge 162 is attached to the side 164 of the accessory box housing 166 and is positioned at an appropriate height so that it may be attached to the reinforcing bracket 92 of the floor box 10 with screws.
- An accessory box frame 172 surrounds the top periphery of the housing 166, and is fastened to the top frame 98 of the floor box 10.
- the accessory box 160 is covered by a cover flange 174 and cover 176.
- the details of the construction of the cover flange and cover are substantially similar to those described with respect to the floor box 10, and thus are not repeated.
- a drain pipe 178 drains water away from the accessory box.
