Abstract

An apparatus (145) for deying at least one yarn (160) for fabrication in a carpet, the apparatus (145) including at least one dye station (162) for applying variable amounts of at least one color dye along the yarn.

Claims

AMENDED CLAIMS[received by the International Bureau on 25 June 2001 (25.06.01); original claims 1-78 replaced by amended claims 1-65 (10 pages)]
1. Apparatus for dyeing at least one yarn of a carpet to be fabricated from the at least one yarn, according to a program for producing an yarned image on the carpet, the program associating a specific hue for each portion of the at least one yarn, the apparatus comprising: at least one dye station; and a controller connected to said at least one dye station, wherein said controller determines a specific amount of dye for said each portion, according to the specific hue associated with said each portion; and wherein said controller controls said at least one dye station to apply said specific amount of dye to said each portion of said at least one yarn, according to said program.
2. The apparatus as in claim 1 , wherein a dye of a dye container, another dye of^another dye container, and said at least one yarn are separate, thereby preventing mixture of said dye with said other dye, in said dye container and in said other dye container.
3. The apparatus as in claim 1 , wherein said controller controls the feeding of said each portion in registration with a predetermined location on said carpet.
4. The apparatus as in claim 1 , wherein said carpet is fabricated in any one of the methods selected from a list consisting of: tufting, weaving, knitting, braiding, lacing, sewing and adhesive bonding.
5. The apparatus as in claim 1 , wherein a dye applied by said at least one dye station to said at least one yarn, is a single color selected from a list consisting of black, white, gray, yellow, red, blue, orange, and green.

6. The apparatus as in claim 1 , wherein a dye applied by said at least one dye station to said at least one yarn, is selected from a color palette.
7. The apparatus as in claim 6, wherein said color palette is selected from a list consisting of: cyan, magenta, yellow, and black ("CMYK"); cyan, magenta, yellow, black, orange, and green ("Hexachrome"); and red, green, and blue (RGB).
8. The apparatus as in claim 1 , wherein said at least one dye station is selected from a list consisting of: continuous ink jet; piezoelectric ink jet; thermal ink jet; drop-on-demand; valve application; solenoid valve application; and air brush.
9. The apparatus as in claim 1 , wherein said at least one dye station ejects a dye, through at least one nozzle located in the periphery of said at least one yarn, and wherein said at least one dye station directs said dye to said at least one yarn.
10. The apparatus as in claim 9, wherein the cross section of the outlet of said at least one nozzle through which said dye ejects, is variable.
1 1 . The apparatus as in claim 9, wherein said at least one nozzle comprises a plurality of sub-nozzles.
12. The apparatus as in claim 1 1 , wherein each one of said sub-nozzles is connected to a different dye source, each said different dye source contains said dye of the same hue, but in a different concentration, whereby ejection of said dye from different combinations of said
-53- sub-nozzles, and intermixing of said dyes on said each portion, provides ejection of a different amount of said dye, from said at least one nozzle.

The apparatus as in claim 1 1 , wherein each one of said sub-nozzles is of a different cross section, said sub-nozzles being connected to a dye source, whereby ejection of said dye from different combinations of said sub-nozzles, and intermixing of said dyes on said each portion, provides ejection of different amounts of said dye from said at least one nozzle.

The apparatus as in claim 1 1 , wherein said at least one nozzle comprises a series of nozzles located sequentially, each of said series of nozzles dyeing the same section of said at least one yarn, and wherein a relative motion of said section of said at least one yarn is provided with respect to each of said series of nozzles.

The apparatus as in claim 1 1 , wherein said at least one nozzle comprises a series of nozzles located sequentially, each of said series of nozzles dyeing the same section of said at least one yarn, the amounts per time unit of said dye ejected from each of said series of nozzles being constant, and wherein the speed of relative travel of said each portion with respect to each of said series of nozzles, determines the amount of said dye applied to said each portion.
16. The apparatus as in claim 14, wherein said relative motion is a reciprocating motion.
17. The apparatus as in claim 1 , wherein said at least one dye station comprises a plurality of secondary dye stations arranged in a matrix, said at least one yarn travels under a row of said matrix, each said secondary dye stations ejects a dye in at least one hue.

The apparatus as in claim 1 , wherein said at least one dye station comprises a plurality of secondary dye stations arranged in a column, said at least one yarn are arranged in a column, each of said at least one yarn moves, in registration, through one of said secondary dye stations, each of said secondary dye stations dyes a corresponding one of said at least one yarn with a dye.

The apparatus as in claim 1 , further comprising: at least one fixation station for providing color fixation to a dye applied to said at least one yarn; at least one fabrication machine for fabricating said carpet with said at least one yarn; at least one feeding mechanism for feeding said at least one yarn to said fabrication machine; at least one marker for marking at least one dyed yarn with at least one mark, and reporting the location of a section or a consecutive sequence of sections of said at least one yarn; and at least one sensor for sensing said at least one mark, wherein said at least one sensor senses said at least one mark, said at least one sensor reports the location of said at least one mark to said controller, said controller controls the amount of said dye to be ejected by said at least one dye station on said at least one yarn, said controller controls said at least one mark imparted by said at least one marker, said controller controls the feeding of said at least one feeding mechanism, and said controller controls the operation of said at least one fabrication machine, thereby fabricating said carpet according to said program.
20. The apparatus as in claim 19, wherein said at least one fabrication machine incorporates said at least one feeding mechanism.
21. The apparatus as in claim 19, wherein said at least one fixation station fixes said dye immediately following ejection of said dye by said at least one dye station.

22. The apparatus as in claim 1 , further comprising at least one pre-fixation station for prefixing at least one dyed yarn immediately after dyeing of said at least one yarn by said at least one dye station.

The apparatus as in claim 1 , further comprising at least one inventory of dyed and (pre)fixed yarns, and at least one fabrication machine, wherein said at least one inventory comprises a plurality of stacks of dyed and (pre)fixed yarn being fed to said at least one fabrication machine, upon exhaustion of a dyed and (pre)fixed yarn of a previous stack of said inventory.

The apparatus as in claim 1 , further comprising a fabrication machine for fabricating said carpet with said at least one yarn, said fabrication machine further comprising: at least one yarn application unit; and a backing sheet, wherein said at least one yarn application unit combines said at least one yarn, with said backing sheet, and said fabrication machine provides a relative motion between said at least one yarn application unit and said backing sheet.
25. The apparatus as in claim 24, further comprising a back coating applicator for applying a coating to an underside of said carpet.
26. The apparatus as in claim 24, further comprising an application unit mover for providing said relative motion.
27. The apparatus as in claim 24, further comprising a take-up mechanism for moving said backing sheet with respect to said at least one application unit.
28. The apparatus as in claim 24, wherein said backing sheet is provided on a frame.
29. The apparatus as in claim 24, wherein said fabrication machine employs a method selected from a list consisting of:
-56- combining at least one row of said at least one yarn, with said backing sheet; combining at least a portion of at least one row of said at least one yarn, with said backing sheet; combining at least one column of said at least one yarn, with said backing sheet; and combining at least one matrix of said at least one yarn, with said backing sheet.
30. The apparatus as in claim 24, further comprising a take-up mechanism for unwinding said backing sheet from a backing drum, and winding said carpet on a carpet take-up drum, said backing drum and said carpet take-up drum being supported by a framework.
31. The apparatus as in claim 24, wherein said backing sheet, is stretched between a first take-up mechanism, and a second take-up mechanism.
32. The apparatus as in claim 24, wherein said at least one yarn is dyed and prefixed, and wherein said fabrication machine further comprises a final fixation station to provide final fixation of a dye of said at least one dyed and prefixed yarn.
33. The apparatus as in claim 32, wherein said final fixation station provides said final fixation to said carpet.
34. The apparatus as in claim 24, wherein said backing sheet comprises a weft.
35. The apparatus as in claim 24, wherein said backing sheet comprises a weft and a warp.
36. A method for dyeing at least one yarn of a carpet to be fabricated from the at least one yarn, according to a program for producing an yarned image on the carpet, the method comprising the steps of:
-57- associating a specific hue for each portion of said at least one yarn according to said program; determining a specific amount of a dye for said each portion, according to the specific hue associated with said each portion; and controlling at least one dye station to apply said specific amount to said each portion of said at least one yarn, according to said program.
37. The method as in claim 36, wherein said each portion is determined according to said program, thereby forming a predetermined image on said carpet.
38. The method as in claim 36, further comprising a step of controlling the feeding of said each portion in registration with a predetermined location on said carpet.
39. The method as in claim 36, wherein said step of fabricating said carpet includes any one of the methods selected-from a list consisting of: tufting, weaving, knitting, braiding, lacing, sewing and adhesive bonding.
40. The method as in claim 36, wherein said dye is a single color selected from a list consisting of black, white, gray, yellow, green, red, blue, orange, CMYK and hexachrome.
41. The method as in claim 36, wherein a combination of a plurality of dyes comprises a color palette.
42. The method as in claim 41 , wherein said color palette is selected from a list consisting of: cyan, magenta, yellow, and black ("CMYK"); cyan, magenta, yellow, black, orange, and green ("Hexachrome"); and red, green, and blue (RGB).
43. The method as in claim 36, wherein the type of said at least one dye station is selected from a list consisting of:
-58- continuous ink jet; piezoelectric ink jet; thermal ink jet; drop-on-demand; valve application; solenoid valve application; and air brush.
44. The method as in claim 36, wherein said at least one dye station ejects said dye, through at least one nozzle located in the periphery of said at least one yarn and directed to emit said dye toward said at least one yarn.
45. The method as in claim 44, wherein said at least one nozzle comprises a plurality of sub-nozzles.
46. The method as in claim 44, wherein said at least one nozzle comprises a series of nozzles located sequentially, each of said series of nozzles dyeing the same section of said at least one yarn, and wherein a relative motion of said same section is provided with respect to each of said series of nozzles.
47. The method as in claim 44, wherein said at least one nozzle comprises a series of nozzles located sequentially, each of said series of nozzles dyeing the same section of said at least one yarn, the amounts per time unit of said dye ejected from each of said series of nozzles being constant, and wherein the speed of relative travel of said each portion with respect to each of said series of nozzles, determines the amount of said dye applied to said each portion.
48. The method as in claim 46, wherein said relative motion is a reciprocating motion.
49. The method as in claim 36, wherein said at least one dye station comprises a plurality of secondary dye stations arranged in a matrix,
-59- said at least one yarn travels under a row of said matrix, each said secondary dye stations ejecting said dye in at least one hue.

The method as in claim 36, wherein said at least one dye station comprises a plurality of secondary dye stations arranged in a column, said at least one yarn are arranged in a column, each of said at least one yarn moves, in registration, through one of said secondary dye stations, each of said secondary dye stations dyeing a corresponding one of said at least one yarn with said dye, a combination of a plurality of dyes comprises a color palette
51. The method as in claim 36, further comprising a step of controlling the operation of said at least one dye station, at least one fixation station, at least one fabrication machine, at least one feeding mechanism, at least one marker and at least one sensor.
52. The method as in claim 51 , wherein said at least one marker marks at least one dyed yarn with at least one mark, for designating the location of said each portion or a consecutive sequence of selected portions.
53. The method as in claim 52, wherein said at least one sensor senses said at least one mark, and reports the location of said at least one mark to a controller.
54. The method as in claim 51 , wherein said at least one fixation station fixes said dye immediately following ejection of said dye by said at least one dye station.
55. The method as in claim 36, further comprising a step of prefixing at least one dyed yarn immediately after its dyeing by said at least one dye station, wherein said step of prefixing is performed by at least one pre-fixation station.
56. The method as in claim 36, further comprising a step of combining said at least one yarn with a backing sheet.

57. The method as in claim 36, further comprising a step of providing a relative motion between at least one yarn application unit and a backing sheet, by a fabrication machine.
58. The method as in claim 36, further comprising a step of providing a relative motion between at least one yarn application unit and a backing sheet, by an application unit mover.
59. The method as in claim 36, further comprising a step of applying a coating to the underside of said carpet, by a back coating applicator.
60. The method as in claim 36, further comprising a step of moving a backing sheet relative to at least one application unit, by a take-up mechanism.
61. The method as in claim 51 , wherein said at least one fabrication machine employs a method selected from a list consisting of: combining at least one row of said at least one yarn, with a backing sheet; combining at least a portion of said at least one row, with said backing sheet; combining at least one column of said at least one yarn, with said backing sheet; and combining at least one matrix of said at least one yarn, with said backing sheet.
62. The method as in claim 36, further comprising a step of unwinding a backing sheet from a backing drum and winding said carpet on a carpet take-up drum, by a take-up mechanism.
63. The method as in claim 36, further comprising a step of providing final fixation of said dye, by a final fixation station.
64. An apparatus substantially as hereinbefore claimed and described with reference to the accompanying drawings.
65. A method substantially as hereinbefore claimed and described with reference to the accompanying drawings.
