發明領域
本發明係有關於造紙技藝。更特別來說,本發明係有關於造紙機的織物,亦即成形、壓抵、乾燥織物,及通氣乾燥器(TAD)織物、亦稱為造紙機布,其上可供在造紙機上製紙。並且,本發明可作為用於一屐壓機或轉移或軋光皮帶之一基材,其任意者亦可使用於造紙機上。此外,本發明係應用在其中利用工業皮帶使材料脫水之其他工業環境中。尚且,本發明可作為一藉由諸如氣流成網(airlaid)、融噴、紡黏、及水力纏結等製程用來製造非織造物之皮帶及/或套管。
先前技藝描述
造紙製程期間,藉由沉積一纖維性漿體亦即纖維素纖維的一水性散佈物於一造紙機的成形段中之一移動的成形織物上,藉以形成一纖維素纖維性網膜。經由成形織物從漿體排放大量的水,而在成形織物的表面上留下纖維素纖維性網膜。
新成形的纖維素纖維性網膜係從成形段前進至一壓抵段,其包括一系列的壓抵輥隙。纖維素纖維性網膜係穿過由一壓抵織物所支撐之壓抵輥隙,或如同常見案例般穿過兩個此等壓抵織物之間。壓抵輥隙中,纖維素纖維性網膜係受到自其擠壓水之壓縮力,且其將網膜中的纖維素纖維黏著至彼此以使纖維素纖維性網膜轉變成一紙頁。水係被一或多個壓抵織物接受,且理想上不會回到紙頁。
紙頁最終前進至一乾燥器段,其包括至少一系列的可旋轉式乾燥器筒或圓筒,其在內部藉由蒸汽加熱。新成形的紙頁係藉由一乾燥器織物在一蜿蜒路徑中被順序性導引於該系列的各筒周圍,該乾燥器織物係將紙頁緊密地固持抵住筒的表面。經加熱的筒係經由蒸發將紙頁的水含量降低至一所想要位準。
應瞭解成形、壓抵及乾燥器織物皆在造紙機上採行無盡迴路的形式並以傳送器方式運作。應進一步瞭解造紙係為一種以顯著速度進行的連續製程。也就是說,纖維性漿體係被連續沉積在成形段中的成形織物上,而一新製成的紙頁則在其從乾燥器段離開之後被連續捲繞於輥上。
亦應瞭解成形、壓抵及乾燥器織物係絕大部份身為或至少以一組件包括具有從其周圍呈縱向測量的一特定長度、及橫越其呈橫向測量的一特定寬度之一無盡迴路形式的一織造織物。因為造紙機具有廣泛不同的組態,造紙機布製造商需要對於配合其客戶造紙機之成形、壓抵及乾燥器段中特定位置所需要的維度來製造成形、壓抵及乾燥器織物。不用說,由於各織物通常須在接單後製造(made to order),此需求使得製造製程難以合理化。
並且,因為織造織物的表面必然呈現某程度不平整,由於位居織物一方向的紗線包繞在位居另一方向的紗線周圍處所形成之關節係位於表面上,難以製成完全不含頁標記的紙產品。
先前技藝係包括有企圖解決這些問題的數項嘗試。譬如,布蒙特(Beaumont)等人的美國專利案No. 3,323,226係有關於一包含一或多薄層的聚酯膜之合成乾燥器皮帶。經過皮帶的穿孔係由機械衝壓形成。貝克(Beck)的美國專利案No.4,495,680係顯示一用於形成只由經紗紗線構成的一基底織物以用來製造造紙機皮帶之方法及裝備。基本上,經紗紗線係螺旋捲繞於兩平行輥周圍。隨後,纖維性綿胎或其他非織造物材料被施加及黏著至經紗紗線的螺旋陣列以提供一無充填造紙機皮帶,也就是說其不具有交叉機器方向紗線。
亞柏特(Albert)的美國專利案No.4,537,658係顯示由複數個長形、連結、槽狀元件製成之一造紙機的織物。長形元件係藉由一整體舌或利用一從一長形元件連接至相鄰元件的心銷連接部件以一者至下一者方式被連結。長形元件係延伸於所揭露造紙機織物的交叉機器方向,並具有扁平、平行的頂及底表面。
亞柏特(Albert)的美國專利案No.4,541,895係描述層疊在一起以界定一織物或皮帶之複數個非織造物頁所構成的一造紙機織物。非織造物頁藉由雷射鑽製被穿孔。此等頁係由未定向的聚合物材料構成,且若以造紙應用所需的細微度產生則在操作作為造紙機上的無盡皮帶時將缺乏足夠維度穩定性。
司戴屈(Stech)的美國專利案No.4,842,905顯示一格紋狀造紙機織物及用於製造該織物之元件。元件係形成為具有公或突起構件,其互鎖於母或凹部構件。造紙機織物係包含複數個已被互連產生所想要長度與寬度的格紋之格紋狀元件。
羅曼思基(Romanski)的美國專利案No.6,290,818係顯示一屐壓機皮帶,其中基底織物係由可被穿孔之擴張的膜之一無盡管製成。
韓森(Hansen)的美國專利案No.6,630,223顯示由複數個螺旋捲繞形(非圓形橫剖面)單絲所製成之一工業皮帶,其中螺旋捲繞形單絲係彼此抵靠、與相鄰彎圈呈現側至側關係且藉由一適當手段彼此固接。
韓森(Hansen)的美國專利案No.6,989,080顯示藉由鋪覆有一CD層的類似或不同原料且以適當手段所對接之一螺旋捲繞MD基底層的原料製成之一非織造物造紙機織物。
撒爾斯(Sayers)的美國專利申請公開案No.2007/0134467 A1係提供一包含層疊一系列膜材料層及在疊層中切割穿孔以提供一有孔織物的步驟之方法。
現代造紙機中的織物可具有從5呎至超過33呎的寬度,從40呎至超過400呎的長度及從近似100磅至超過3000磅的重量。這些織物會磨耗而需要更換。織物更換常包含取出機器暫停服務,移除磨損的織物,進行建置以裝設一織物以及裝設新織物。雖然許多織物為無盡式,現今使用者有許多是可機上接縫式。織物的裝設係包括將織物體部拉至一機器上並將織物端點接合以形成一無盡皮帶。
回應於更快速且有效率地產生多種不同長度及寬度的織物之此需求,近年來已利用共同讓渡之瑞克斯菲特(Rexfelt)等人的美國專利案No.5,360,656(下文稱為“‘656專利”)所揭露的一螺旋捲繞技術來製造織物,其教導被合併於本文中以供參考。
‘656專利係顯示一包含一具有一或多層針製至其內的人造纖維材料之基底織物的織物。基底織物係包含由比基底織物寬度具有更小寬度之織造織物的一螺旋捲繞帶構成之至少一層。基底織物在縱向或機器方向呈現無盡式。螺旋捲繞帶的長度線係對於織物的縱向方向構成一角度。織造織物帶可在比起製造造紙機布所常用者更窄的一部織造機上被平織。
發明概要
本發明對於這些先前技藝的專利案/專利申請案所討論的問題提供一替代性解決方案。
為此,本發明的一實施例係為一用於造紙機的成形、壓抵及乾燥器段、包括一通氣乾燥器(TAD)之工業織物或皮帶。本發明的織物或皮帶亦可用來作為一片轉移、長輥隙壓機(LNP)或軋光皮帶,或者作為其他工業加工皮帶,諸如波褶器皮帶。織物亦可用來作為一紡織物修製皮帶的部份,諸如一預縮整理皮帶或韖製皮帶。並且,本發明的織物可使用於其中利用工業皮帶使材料脫水之其他工業環境中。譬如,織物可使用於一漿成形或漿壓抵皮帶中,一除墨製程期間用來將回收紙脫水的皮帶中,諸如一雙輥隙稠化器(DNT)除墨機上的一脫水皮帶;或一濘漿脫水皮帶中。創新的織物亦可使用在一藉由諸如氣流成網(airlaid)、紡黏、融噴或水力纏結等製程用來製造非織造物的皮帶及/或套管中。皮帶及/或套管係為一無盡迴路的形式,並具有一內表面及一外表面。
一示範性實施例中,無盡皮帶係由以側至側抵靠方式螺旋捲繞在兩輥周圍之材料帶形成。帶藉由一適當方法被穩固地附接至彼此以形成呈現特定用途所需要長度與寬度之一無盡迴路。一套管的案例中,帶可被捲繞在單一輥或心軸的表面周圍,該輥或心軸近似具有將在其上使用套管之筒的直徑及CD長度的尺寸。所使用的材料帶常被製成為工業束條材料。束條材料、特別是塑性束條材料通常係定義為用於將物體緊固或夾固在一起之一相對較薄的塑性帶件。驚人地發現,此型塑性材料係具有成為用於形成創新皮帶的材料帶之適當特徵。
(塑性)束條及單絲之間定義的差異係有關於尺寸、形狀及應用。束條及單絲皆由具有擠製、單軸定向及捲繞的相同基本步驟之擠製製程製成。單絲一般具有比束條更小的尺寸且通常為圓形。單絲使用於諸如漁線及工業織物且包括造紙機布等廣泛不同的應用中。束條一般在尺寸上遠大於單絲且基本上總是沿著一主要軸線呈現較寬,且諸如對於其預定用途呈長方形形狀。
擠製技藝中熟知塑性束條係由一擠製製程製造。亦熟知此製程包括所擠製材料的單軸定向。亦熟知具有兩種使用單軸定向之基本擠製製程。一製程係為被縱切成個別束條之一寬頁的擠製及定向。另一製程係為被定向之個別束條的擠製。此第二製程非常像是製造單絲的製程,可由兩製程所使用設備的相似度予以佐證。
使用束條材料而非單絲之一優點係在於產生一織物所需要的螺旋捲繞數。單絲通常被認為是在其最大軸線不大於5mm的紗線。造紙機布及上述其他用途所使用的單軸單絲尺寸係很少在其最大軸線超過1.0mm。所使用的束條材料通常至少10mm寬度且有時超過100mm寬度。可想見亦可使用高達1000mm寬度之束條。可使用的束條材料之供應商係包括諸如西格諾德(Signode)等公司。
本發明提供一經改良的織物、皮帶或套管,其取代傳統皮帶或套管功能,並對於其上產生的紙或非織造物產品賦予所想要的物理特徵,諸如體塊、外觀、紋理、吸收性、強度及手感。
可提供諸如但不限於優於先前技藝的織造織物之經改良的纖維支撐與釋放(不沾黏)、以及由於沒有紗線跨接困陷住初級纖維因此較容易清潔等其他的優點。若皮帶/套管具有一表面紋理,則可將更有效的圖案化/紋理轉移至紙/非織造物,且其亦導致諸如體塊/吸收性等較好的物理性質。
另一優點係為厚度vs.拉張模數(tensile modulus)。譬如,習知技藝的聚酯(PET)膜在長軸(或機器方向MD)具有約3.5GPa的拉張模數。PET束條(或綵帶)材料具有介於從10GPa至12.5GPa的拉張模數。一膜若要達成相同的模數,一結構將須更厚3至3.6倍。
因此根據一示範性實施例,本發明係為一織物、皮帶或套管,其自這些螺旋捲繞的綵帶形成為單一或多層結構。織物、皮帶或套管可具有平面性、平滑的頂及底表面。織物、皮帶或套管亦可利用諸如砂磨、雕刻、浮雕或蝕刻等該技藝習知的任何手段以某方式被紋理化。皮帶可不滲透空氣及/或水。皮帶亦可藉由一些機械或熱性(雷射)手段被穿孔以使其可滲透空氣及/或水。
另一示範性實施例中,綵帶係形成為使其具有一互鎖輪廓。皮帶藉由螺旋捲繞這些互鎖帶而形成並將比起只抵靠相鄰綵帶帶的平行及/或垂直側而言具有更高的完整性。此皮帶亦可不滲透空氣及/或水或者被穿孔成為可滲透性。
本發明的織物、皮帶或套管可選用性地在其表面的一者或兩者上包括一功能性塗覆物。功能性塗覆物可具有一呈平面性或平滑的頂表面,或者可替代性利用諸如砂磨、雕刻、浮雕或蝕刻等該技藝習知的任何手段以某方式被紋理化。功能性塗覆物可由一般熟習該技藝者習知的任何材料製成,諸如聚胺基甲酸酯、聚酯、聚醯胺、或任何其他聚合樹脂材料或甚至橡膠,且功能性塗覆物可選用性包括諸如奈米填料等粒子,其可改良創新的織物、皮帶或套管對於撓曲疲勞(flex fatigue)、裂痕傳播的抵抗能力或磨耗特徵。
本發明的織物、皮帶或套管亦可作為一成形織物、壓抵織物、乾燥器織物、通氣乾燥器(TAD)織物、屐壓機或轉移或軋光皮帶、氣流成網(airlaid)、融噴、紡黏或水力纏結製程所使用的一加工皮帶、片轉移皮帶、長輥隙壓機(LNP)或軋光皮帶、波褶器皮帶、預縮處理皮帶、韖製皮帶、漿成形或漿壓抵皮帶、一雙輥隙稠化器(DNT)除墨機上的脫水皮帶、或濘漿脫水皮帶中之一強化基底或基材。
上述實施例雖針對單層的螺旋捲繞綵帶帶,使用不同幾何結構的帶形成一具有兩或更多層的皮帶可能有其優點。因此,根據一示範性實施例,皮帶可具有兩或更多層,其中可將帶形成為藉由熟習該技藝者已知的其他手段使兩或更多層被機械式互鎖或附接在一起。並且,該結構可不滲透空氣及/或水或者被穿孔而可滲透空氣及/或水。
另一示範性實施例係為利用一用來進一步改良皮帶完整性之“熔接帶”概念所形成的一多層結構。該結構係可為不可滲透或者被穿孔而可滲透空氣及/或水。

較佳實施例之詳細說明
現在請參照圖式,第1圖為本發明的工業織物、皮帶或套管10之立體圖。織物、皮帶或套管10係具有一內表面12及一外表面14,並藉由螺旋捲繞一聚合材料16帶、譬如一工業束條材料於複數個抵靠且相互鄰接的彎圈中製成。材料16帶係藉由織物、皮帶或套管10構成的螺旋方式而沿織物10長度捲繞於一實質縱向方向中。
第2圖顯示一據以製造織物、皮帶或套管10的示範性方法。裝備20係包括一第一加工輥22及一第二加工輥24,其各可沿其縱軸線旋轉。第一加工輥22及第二加工輥24係彼此平行且分離一段沿其周圍縱向地測量之距離,該距離係決定其上所製造織物、皮帶或套管10的整體長度。在第一加工輥22側係設有一供應捲軸(未圖示),其沿一軸線可旋轉地安裝並可平行於加工輥22及24而位移。供應捲軸係容納譬如具有等於或大於10mm寬度之材料16帶的一捲軸狀供應物。供應捲軸在譬如以一預定速度被連續位移至右側或另一側之前係初始定位於第一加工輥12的左手端。
開始製造織物、皮帶或套管10時,聚合束條材料16帶的起點係以拉緊狀態從第一加工輥22延伸朝向第二加工輥24,沿第二加工輥24周圍,並回到第一加工輥22而形成一關閉狀螺旋26的一第一線圈。為了閉合關閉狀螺旋26的第一線圈,材料16帶的起點係在點28被接合至其第一線圈端。如下文討論,螺旋捲繞材料16帶的相鄰彎圈係由機械及/或黏劑手段彼此接合。
因此,藉由如第2圖箭頭所示在一共同方向旋轉第一加工輥22及第二加工輥24、同時將材料16帶進給至第一加工輥22上,藉以產生關閉狀螺旋26的後續線圈。在此同時,新捲繞於第一加工輥22上之材料16帶係譬如藉由機械及/或黏劑或任何其他適當手段連續地接合至已位於第一加工輥22及第二加工輥24上者以產生關閉狀螺旋26的額外線圈。

此處雖描述一種兩輥建置方式,一般熟習該技藝者係瞭解帶可被捲繞於單一的輥或心軸周圍以形成本織物、皮帶或套管。可以待製造的織物、皮帶或套管之所想要維度為基礎來選擇一具有適當尺寸的輥或心軸。
用於製造織物、皮帶或套管10的本方法係具有相當廣泛用途並可適應於製造多種不同縱向及橫向維度之造紙機及/或工業織物或皮帶。也就是說,製造商藉由實施本發明不再需要製造對於一給定造紙機呈現適當長度及寬度之織造織物。而是,製造商只需使第一加工輥22及第二加工輥24分離適當距離,以決定織物、皮帶或套管10的適當長度,並將材料16帶捲繞在第一加工輥22及第二加工輥24上直到關閉狀螺旋26已抵達近似所想要寬度為止。
並且,因為織物、皮帶或套管10係藉由螺旋捲繞一聚合束條材料16帶所產生、而並不是經織造織物,織物、皮帶或套管10的外表面12係為平滑或連續,且不含有會破壞織造織物表面呈完美平滑狀之關節。然而,本發明的織物、皮帶或套管可具有對於其上所產生的紙或非織造物產品提供增強地形及體塊之幾何特徵。本支撐構件的其他優點係包括較容易的頁或網膜釋放、經改良的抗污染性、及降低的纖維沾黏。另一優點係為:由於貫通空隙可被放置於任何所想要區位或圖案中,所以不需要習見的織造機且可免除其限制。織物、皮帶或套管亦可在一或兩表面上具有利用譬如砂磨、雕刻、浮雕或蝕刻等任何該技藝習知的任何手段產生之紋理。或者,織物、皮帶或套管可在一或兩表面上呈現平滑狀。第3(a)至3(i)圖係為用來製造本織物、皮帶或套管之材料帶的數項實施例在寬度方向所取之橫剖視圖。各實施例係包括上及下表面,其可能扁平(平面性)且彼此平行、或可具有一預定適合特定應用的特定輪廓。參照第3(a)圖,根據本發明的一實施例,材料帶16具有一上表面15,一下表面17,一第一平面側18及一第二平面側19。上表面15及下表面17可為扁平(平面性)且彼此平行,且第一平面側18及第二平面側19可在平行方向呈傾斜狀,使得各螺旋捲繞材料帶16的第一平面側18緊密抵靠住緊接其前的彎圈之第二平面側19。材料帶16的各彎圈係譬如藉由一諸如身為熱活化式、室溫固化式(RTC)或熱融黏劑等黏劑或者任何其他適當手段將其各別第一及第二平面側18、19彼此接合而使其接合至其相鄰彎圈。

除了如上述具有一呈現相對半球或輪廓之擠製材料帶外,可從長方形擠製來擠製或機械加工不同其他形狀以具有包含凸軌之對接的邊緣,其可利於機械及/或黏劑手段之結合。第3(i)圖顯示根據本發明示範性實施例之一種此結構。或者,材料帶可能不需要一對接或接合在一起之右及左側。譬如,如第4(a)圖所示,材料16帶的橫剖面可在其上表面或頂側上具有互鎖溝槽,或者材料帶16可在其下表面或底側上具有互鎖溝槽,如第4(b)圖所示。

第5(a)圖顯示一已經在其頂側及底側上皆具有溝槽之材料帶16的橫剖視圖。第5(b)圖顯示具有第5(a)圖所示橫剖面形狀之兩材料帶16可如何互鎖。互鎖的結構係導致終端產品頂及底表面上之溝槽。
參照第5(c)圖所示的實施例,第5(c)圖顯示第5(a)及4(b)圖所示的兩材料帶16之互鎖。這導致一種包含一扁平頂表面且在底表面上具有溝槽之頁產品。同理,亦可形成一種包含一扁平底表面且在頂表面上具有溝槽之結構。
另一示範性實施例係為從具有圓把狀互鎖或由於其機械設計而形成較強互鎖之“確實”鎖扣的材料帶16所形成之一織物、皮帶或套管。該等設計係因為下列意義而具有“確實”互鎖:銷及用於銷的受體具有需要顯著力量使綵帶接合在一起或使其分離之機械干涉。第6(a)圖譬如顯示個別綵帶狀材料帶16中之圓把狀互鎖的特徵構造。第6(b)圖顯示被設計成互鎖於第6(a)圖所示結構的相反組態之個別綵帶狀材料帶16中之圓把狀互鎖的特徵構造。第6(c)圖顯示被定位成可供互鎖之第6(a)及6(b)圖的個別綵帶狀材料帶。此處請注意頂及底綵帶的交錯位置係依序容納相反組態的另一材料帶16。最後,第6(d)圖顯示已被壓合形成一經互鎖結構後之這些相同的帶。與這些相似之數個綵帶狀材料帶可被互鎖在一起形成最終的織物、皮帶或套管。
另一示範性實施例係為從在其頂及底側皆有溝槽的材料帶16所形成之一織物、皮帶或套管,譬如第7(a)圖所示。這兩綵帶狀材料帶16設計成被接合在一起形成一確實互鎖,如第7(b)圖所示。請注意頂及底表面皆在其各別表面中保留有溝槽。並且,一般熟習該技藝者可從第7(a)及7(b)圖看出,可合併三個帶構成一多層式結構,或者只使用兩個帶,頂帶中之溝槽的溝槽輪廓可在頂側vs.底側上呈現相同或不同。類似地,底帶中之溝槽的溝槽輪廓可在任一側上呈現相同或不同。如前述,雖然此處所述的實施例係用於螺旋捲繞的綵帶或帶之單層,使用用於形成兩或更多層的帶之呈現不同幾何結構的帶可能有其優點。因此,根據一示範性實施例,皮帶可具有兩或更多層,其中帶可形成為使兩或更多層作機械互鎖。各層可螺旋捲繞於一相反方向或在MD中呈斜角狀以提供額外強度。
譬如,第7(c)圖顯示一將導致一溝槽狀底表面及一扁平頂表面之互鎖結構,第7(d)圖則顯示一將導致一扁平底表面及一溝槽狀頂表面之互鎖結構。
一般熟習該技藝者可瞭解,可考慮利用許多形狀產生如上述的確實互鎖。譬如,先前數項實施例針對圓滑的圓把狀突件及圓滑容槽。然而,亦可能使用諸如梯形等其他形狀達成相同效果。一具有此形狀之確實互鎖的範例係顯示於第8(a)圖。或者,可混合形狀達成一確實互鎖。混合形狀的一範例顯示於第8(b)及8(c)圖中。
如上述實施例所描述藉此形成於相鄰材料帶之間的機械互鎖係使得製作螺旋捲繞基底織物或結構的容易度提高,因為若沒有此鎖扣,在製作螺旋捲繞織物的製程期間相鄰材料帶可能會漫遊並分離。藉由機械互鎖相鄰的螺旋,可防止相鄰螺旋之間的漫遊及分離。此外,由於亦可在織物的經機械互鎖區中形成熱熔接,對於接合強度而言可能不需唯獨仰賴機械鎖扣的強度。根據本發明的一實施例,可藉由在鎖扣合併公/母組件之前放置一近紅外線或紅外線或雷射吸收染料、然後使機械互鎖曝露於一近紅外線或紅外線能量或雷射源使其造成機械鎖扣的熱熔接而不融化位於機械鎖扣區外的材料,藉以達成此作用。
上述實施例所描述的材料帶可從一般熟習該技藝者所習知的任何聚合性樹脂材料擠製,譬如聚酯、聚醯胺、聚胺基甲酸酯、聚醚醚酮樹脂等。雖然工業束條在作為基底材料方面具有吸引力,由於其呈單軸定向,亦即具有雙軸定向材料(膜)拉張模數至少兩倍及最多達到擠製材料(模製)模數十倍之拉張模數,可使用任何其他的適當材料。也就是說,一單軸定向材料所導致的結構係需要雙軸定向材料(膜)的不到一半厚度及一擠製材料(模製)的不到十分之一厚度。此特徵構造顯示於第9圖,其中顯示設計一已對於一固定寬度的一特定力及應變作設計之部份的結果。此設計問題所使用的等式係為如下所示之應力與應變間的關係:
力(或負荷)在此式中連同寬度及應變保持恆定。此式顯示所需要的厚度係與材料的模數成反比。此式代表設計造紙機布時對於維度穩定性之問題,亦即負荷已知、最大值應變已知且機器寬度為固定。以依據使用材料的模數而定之所需要部份的最終厚度來顯示結果。顯然,諸如束條或綵帶等單軸材料具有優於膜及模製聚合物之顯著優點,如第9圖所示。然而,本支撐構件、皮帶或套管並不限於束條的單軸或雙軸定向,其中在本發明的實施中可使用任一定向或兩定向。
束條通常係以連續長度供應,其中產物具有長方形橫剖面。其係為一種具有優良處置特徵之堅韌、一般用途、通常未經處理的聚酯帶,使其適合許多工業應用。其具有如先前所述的優良機械強度及維度穩定性,且在正常狀況下不會隨老化變脆。束條對於濕氣及大部份化學物具有良好抵抗性,並可承受-70℃至150℃或更高溫度。本發明可使用之一束條材料的典型橫剖面維度譬如係等於(或大於)0.30mm厚度及等於(或大於)10mm寬度。雖然束條可被螺旋捲繞,不具有將被固持在一起的任何互鎖手段之束條的相鄰經紗可能需以某方式被熔接或接合。在此等案例中,可利用雷射熔接或超音波熔接將相鄰綵帶或材料帶固定或熔接在一起藉以改良諸如強度等交叉機器方向(“CD”)性質,並降低相鄰材料帶分離的風險。
雖然發現單軸束條具有最大值MD模數,模數以外的性質亦可能為重要。譬如,若對於束條材料來說MD模數過高,則最終結構的裂痕及撓曲疲勞(flex fatigue)抵抗性可能無法被接受。或者,最終結構的CD性質亦可能為重要。例如,當提到相同厚度的PET材料及材料帶時,非定向帶可具有約3GPa的一典型MD模數及約50MPa的強度。另一方面,一雙軸定向帶可具有約4.7GPa的一MD模數及約170MPa的強度。已發現修改一單軸帶的加工使MD模數可位於6至10GPa之間且強度可等於或大於250MPa係將可能導致一具有近似趨近100MPa的CD強度之帶。並且,材料可較無脆性,亦即其反覆撓曲時可能不會有裂痕,並當帶接合在一起時可作更好加工。帶之間的結合亦可在生產機具上的預定用途期間抵抗分離。
根據本發明的一實施例,一將相鄰帶固持在一起之方法係以邊緣至邊緣方式超音波熔接相鄰的帶同時提供一側向壓力使邊緣保持彼此接觸。譬如,熔接裝置的一部分可固持住一帶,較佳係為已捲繞成一螺旋往下抵住一支撐輥之帶;而裝置的另一部份則推押另一帶,較佳係為被鬆解往上抵住被往下固持的帶之帶。此邊緣至邊緣熔接係譬如顯示於第11(a)圖。
施加超音波間隙熔接係導致一特別強固的結合。相反地,一時間模式或能量模式中的超音波熔接、亦稱為習見的超音波熔接係導致一可被描述為脆性的結合。因此可作出結論,相較於習見的超音波熔接而言偏好採用經由超音波間隙熔接所形成的一結合。
根據本發明的一實施例,另一種將相鄰帶固持在一起的示範性方法係施加一黏劑30至相鄰帶16、16的端點34、36,且其接合作用顯示於第10(a)至10(d)圖中。請注意可使用一填料材料32來充填其中未使帶彼此接觸之間隙或部分。
根據本發明的一實施例,另一種將相鄰材料帶或功能帶固持在一起的方法係使用與材料帶相同的基本材料所構成之一“熔接帶”。譬如,此熔接帶在第11(b)圖中被顯示為一出現於材料帶上方及下方之細薄材料。此配置中,熔接帶提供一可供材料帶作熔接之材料,使得經組裝結構不會仰賴第11(a)圖所描繪的邊緣至邊緣熔接。利用熔接帶方法,可產生邊緣至邊緣熔接;然而,既不需要且不偏好該方式。利用熔接帶方法,一“嵌夾”或“層疊”型的結構係可形成有被熔接至熔接帶水平表面之材料帶的水平表面,如第11(b)圖所示。請注意熔接帶不必位居材料帶上方及下方兩者,其中熔接帶只位居材料帶上方或下方任一者即可。根據一態樣,熔接帶亦可為經嵌夾結構的中央部份,其中材料帶位於熔接帶的上方及/或下方。此外,只基於示範用途將熔接帶顯示為比材料帶更薄且與材料帶呈相同寬度。熔接帶可窄於或寬於材料帶,並可與材料帶呈相同厚度或甚至更厚。熔接帶亦可身為另一件材料帶而非只對於熔接帶用途所製作之特殊材料。熔接帶亦可具有施加至其一表面之黏劑以幫助熔接帶固持就位供熔接操作用。然而,若使用此黏劑,最好使黏劑部份性施加至熔接帶而非整體表面,因為部份性施加可在超音波或雷射熔接時促進材料帶及熔接帶的類似材料之間(譬如聚酯至聚酯)的強固熔接。
若熔接帶由一不具有定向的擠製聚合物製成,則最好使熔接帶遠薄於材料帶,因為一非定向的擠製熔接帶較無法維持最終結構的維度穩定性,如同此揭示早先所顯示。然而,若熔接帶從一經定向聚合物製成,最好使合併於材料帶的熔接帶盡量呈薄狀。如前述,熔接帶可身為另一件的材料帶。然而,若是此情形,最好選擇個別材料的厚度藉以盡量減小嵌夾或層疊的總厚度。如早先所述,熔接帶可塗覆有一用來將結構固持在一起之黏劑以供進一步加工。根據一態樣,可譬如使用具有黏劑的熔接帶以生成一直接來到一穿孔步驟之結構,其可為雷射鑽製而無任何超音波結合使得雷射鑽製或雷射穿孔產生可將嵌夾結構固持在一起之點銲。
根據本發明的一實施例,另一將相鄰材料帶固持在一起的方法係利用一雷射熔接技術來熔接相鄰的帶。
第14圖顯示根據本發明的一態樣之一可使用於雷射熔接製程中的示範性裝備320。此製程中,應瞭解如第14圖所示的織物、皮帶或套管322係為最終織物、皮帶或套管整體長度的一相對較短部分。雖然織物、皮帶或套管322可為無盡式,最實際來說其可被安裝在未圖示但一般熟習該技藝者所習知之一對輥周圍。此配置中,裝備320可配置於兩輥之間的織物322之兩表面的一者上,最方便係為頂表面。不論是否為無盡式,織物322最好可在製程期間置於一適當拉張程度下。並且,為了防止下垂,織物322可當其移動經過裝備320時藉由一水平支撐構件從下方被支撐。
現在更確切地參照第14圖,其中顯示當實行本發明的方法時,織物322在一往上方向移動經過裝備320。熔接製程中所使用的雷射頭可在一CD或寬度“X”方向橫越過織物,織物則可移動於MD或“Y”方向。亦可能建置一種其中使織物相對於一機械固定雷射熔接頭作三維移動之系統。
雷射熔接優於超音波熔接之優點係在於:雷射熔接可以100公尺每分鐘範圍的速度達成,而超音波熔接則具有約10公尺每分鐘的頂端速度。對於帶邊緣添加一光吸收性染料或墨水亦可能有助於集中雷射的熱效應。吸收劑可為黑色墨水或人眼不可見的近紅外線(IR)染料,譬如“清楚熔接(Clearweld)”所使用者(請見www.clearweld.com)。
一旦最終織物、皮帶或套管被製成且織物、皮帶或套管中相鄰的帶已經由某方式被熔接或接合,可藉由諸如雷射鑽製來提供可容許流體(空氣及/或水)從織物一側通至織物另一側之孔或穿孔。應注意可在螺旋捲繞及接合製程之前或之後製作這些可容許流體從織物一側通至另一側之通孔或貫通空隙。可經由雷射鑽製或任何其他適當孔/穿孔製作製程、譬如利用一機械或熱性手段來製作此等孔或貫通空隙,且其可具有任何尺寸、形狀、形式及/或圖案,依據預定用途而定。貫通空隙或孔具有0.005吋至等於或大於0.01吋的範圍之一標稱直徑。一示範性實施例顯示於第13圖,其係為橫剖視圖,沿著本發明的一織物80的橫向或交叉機器方向所取,材料帶82係沿著其整體長度設有複數個孔84以供空氣及/或水通過。
如先前所述,創新的織物可作為成形織物、壓抵織物、乾燥器織物、通氣乾燥器(TAD)織物、屐壓機或轉移或軋光皮帶中所使用之一基材、或是氣流成網(airlaid)、融噴、紡黏、或水力纏結製程中所使用之一加工皮帶。創新的織物、皮帶或套管可在基材頂上或底下包括一或多個譬如紡織物層等額外層,其利用材料帶形成,只提供功能而非強化。譬如,一MD紗線陣列可被層疊至皮帶或套管背側以生成空隙空間。或者,一或多層可設置於兩層束條之間。所使用的額外層係可為任何織造或非織造材料,MD或CD紗線陣列,比織物具有更小寬度之螺旋捲繞織造材料帶,纖維性網膜,膜,或其一組合,並可利用一般熟習該技藝者所習知的任何適當技術被附接至基材。針刺、熱結合及化學結合只是數項範例。
如前述,本發明的工業織物、皮帶或套管可使用於造紙機的成形、壓抵及乾燥器段、包括一通氣乾燥器(TAD)中。織物、皮帶或套管亦可用來作為一片轉移、長輥隙壓機(LNP)或軋光皮帶,或者作為其他工業加工皮帶,諸如波褶器皮帶。創新的織物、皮帶或套管可在一或兩表面上具有一紋理,其可利用譬如砂磨、雕刻、浮雕或蝕刻等該技藝習知的任何手段產生。織物亦可用來作為一紡織物修製皮帶的部份,諸如一預縮整理皮帶或韖製皮帶。並且,本發明的織物、皮帶或套管可使用於其中利用工業皮帶使材料脫水之其他工業環境中。譬如,織物、皮帶或套管可使用於一漿成形或漿壓抵皮帶中,一除墨製程期間用來將回收紙脫水的皮帶中,諸如一雙輥隙稠化器(DNT)除墨機上的一脫水皮帶;或一濘漿脫水皮帶中。創新的織物、皮帶或套管亦可使用在一藉由諸如氣流成網(airlaid)、紡黏、融噴或水力纏結等製程以製造非織造物的皮帶中。
根據一示範性實施例,本發明的織物、皮帶或套管可選用性地在其表面的一者或兩者上包括一功能性塗覆物。功能性塗覆物可具有一呈平面性或平滑的頂表面,或者可替代性利用諸如砂磨、雕刻、浮雕或蝕刻等該技藝習知的任何手段以某方式被紋理化。功能性塗覆物可由一般熟習該技藝者習知的任何材料製成,諸如聚胺基甲酸酯、聚酯、聚醯胺、或任何其他聚合樹脂材料或甚至橡膠,且功能性塗覆物可選用性包括諸如奈米填料等粒子,其可改良創新的織物、皮帶或套管對於撓曲疲勞(flex fatigue)、裂痕傳播的抵抗能力或磨耗特徵。
本發明的織物、皮帶或套管亦可作為一成形織物、壓抵織物、乾燥器織物、通氣乾燥器(TAD)織物、屐壓機或轉移或軋光皮帶、氣流成網(airlaid)、融噴、紡黏或水力纏結製程所使用的一加工皮帶、片轉移皮帶、長輥隙壓機(LNP)或軋光皮帶、波褶器皮帶、預縮處理皮帶、韖製皮帶、漿成形或漿壓抵皮帶、一雙輥隙稠化器(DNT)除墨機上的脫水皮帶、或濘漿脫水皮帶中之一強化基底或基材。強化基底或基材可具有一平滑的平面性表面或者其可為紋理狀。強化基底或基材可選用性在其表面的一者或兩者上包含一功能性塗覆物,其則可具有一平滑的平面性表面或者可為紋理狀。

Claims (32)

  1. 一種工業織物,其包含一或多個螺旋捲繞之聚合材料帶,其中該一或多個聚合材料帶係為一工業束條材料,其中該束條材料具有雙軸定向材料拉張模數之至少兩倍且可高達擠製材料模數之十倍的拉張模數。
  2. 如申請專利範圍第1項之織物,其中該織物係為一成形織物、壓抵織物、乾燥器織物、通氣乾燥器(TAD)織物、屐壓機或轉移或軋光皮帶、氣流成網(airlaid)、融噴、紡黏或水力纏結製程所使用的一加工皮帶、片轉移皮帶、長輥隙壓機(LNP)或軋光皮帶、波褶器皮帶、預縮處理皮帶、韖製皮帶、漿成形或漿壓抵皮帶、一雙輥隙稠化器(DNT)除墨機上的脫水皮帶、或濘漿脫水皮帶中所使用之一基材。
  3. 如申請專利範圍第1項之織物,其中該工業束條材料具有等於或大於0.30mm的一厚度,及等於或大於10mm的一寬度。
  4. 如申請專利範圍第1項之織物,其中該織物係可滲透或不可滲透空氣及/或水。

  7. 如申請專利範圍第6項之織物,其中該等貫通空隙或孔 具有0.005吋至0.01吋之一標稱直徑。
  8. 如申請專利範圍第1項之織物,進一步包含一或多層的織造或非織造材料,MD或CD紗線陣列,具有一比該織物寬度更小寬度之織造材料的螺旋捲繞帶,纖維性網膜,膜,或其一組合。

  10. 如申請專利範圍第9項之織物,其中該紋理係藉由砂磨、雕刻、浮雕或蝕刻所提供。

  14. 如申請專利範圍第8項之織物,其中該一或多層係設置於該織物的一或兩側上,或兩層的束條之間。
  15. 一種用於形成工業織物之方法,該方法包含下列步驟:螺旋捲繞一或多個聚合材料帶於複數個輥周圍,其中該一或多個聚合材料帶係一工業束條材料;及利用一預定技術來接合相鄰材料帶的邊緣,其中該束條材料具有雙軸定向材料拉張模數之至少兩倍且可高達擠製材料模數之十倍的拉張模數。
  16. 如申請專利範圍第15項之方法,其中該預定技術係雷射、紅外線或超音波熔接。
  17. 如申請專利範圍第15項之方法,其中該工業束條材料具有等於或大於0.30mm的一厚度,及等於或大於10mm的一寬度。
  18. 如申請專利範圍第15項之方法,其中該織物係製成可滲透或不可滲透空氣及/或水。
  19. 如申請專利範圍第15項之方法,其中利用一機械或熱性手段生成該織物中的貫通空隙或孔,藉此將該織物製成可滲透空氣及/或水。
  20. 如申請專利範圍第19項之方法,其中該等貫通空隙或孔係以一預定尺寸、形狀或定向形成。
  21. 如申請專利範圍第20項之方法,其中該等貫通空隙或孔具有0.005吋至0.01吋之一標稱直徑。
  22. 如申請專利範圍第15項之方法,進一步包含下列步驟:將一或多層的織造或非織造材料、MD或CD紗線陣列、具有一比該織物寬度更小寬度之織造材料的螺旋捲繞帶、纖維性網膜、膜、或其一組合施加至該織物的一上或下表面。
