Description
The present invention relates to compositions which can be applied as a layer on a substrate, photographed, developed and cured to form a patterned, permanent layer, suitable as a solder mask for a printed circuit board or the like.
Solder masks are patterned films or layers that are designed to lie permanently over the printed circuit on a printed circuit board. Patterned openings in the solder masks allow solder to selectively bond to the metal in the circuit board. The solder mask also protects the circuit from short circuits.
Because the solder mask is designed to provide a permanent layer, hardness and durability of the layer are considered important features of a solder mask composition. Among the hardest and most durable photomask compounds are those that are epoxy-based. Such compositions usually consist of an epoxy resin dissolved in a solvent. A main disadvantage of epoxy compositions is that they are imagewise screen printed, a simple technology compared to the more desirable photographic imaging.
Photographic compositions that can be used to make solder masks or the like typically contain a film-forming material, a photopolymerizable monomer, e.g. an acrylate monomer and a photoinitiator. Examples of such compositions are described in US patent no. 4,528,261. Although such compositions have the advantage of being photobleaching, they are not as strong or as durable as those based on epoxy resin.
US Patent No. 4,268,614, which is incorporated herein by reference, describes photobleaching compositions comprising acrylic resins, acrylic monomers and epoxy resins. The photobleaching compositions described in US Patent No. 4,268,614 can be applied as a solution in an organic solvent directly to a printed circuit board or applied as a solution to a base plate to form a dry film. Compositions such as described in US Patent No. 4,268,614 which form a film by evaporation of an organic solvent are disadvantageous in view of the use of the high level of organic solvents. When forming films from solutions, the organic solvent typically comprises approx. half of the solution volume. The expense of the solvent, including shipping and storage of the same, is very considerable. Furthermore, organic solvents that must be evaporated from layered compositions can cause significant health and environmental problems. Another disadvantage of the photobleaching compositions described in US Patent No. 4,268,614 is that once it has been photographed, the film is developed by washing away unexposed areas with an organic solvent.
It is an object of the present invention to provide a photobleaching substance which at or near 100$ solids can be formed into a film, exposed, developed with aqueous solution and then cured to form a layer of hardness and durability which characterizes corresponding films which are based entirely on epoxy resins.
For eksempel kan sammensetninger ifølge foreliggende oppfinnelse bli "varmedunket" According to the invention, there is provided a photoblend-forming composition consisting of a flowing, water-soluble, film-forming, polymeric binder; a cross-linking agent for the binder; a polymerizable acrylic substance; a photosensitive, free-radical generating material; an epoxy resin; and an epoxy curing catalyst. The aforementioned components are chosen so that they are mutually miscible and are mixed together to form a homogeneous solution. The composition is essentially preferably free of organic solvent, i.e. at or near 100% solids content. The substrate can be a surface on a printed circuit board. Alternatively, the substrate can be a coating plate or another layer of a dry film laminate from which the photosensitive film is transferred to a printed circuit board or the like. The polymerizable acrylic substance and photosensitive free-radical generating material provide the means to image the film by forming a polymer which insolubilizes the portions of the film exposed to actinic radiation. The epoxy resin, activated by its curing catalyst, cures the film so that it is suitable as a solder mask or as a layer in fully additive metal coatings. The binder is chosen for its film-forming properties, whereby the photobleaching composition can be used, essentially in the absence of solvents, to form a layer on the substrate. The binder is also chosen to have sufficient solubility in aqueous or alkaline aqueous solution so that the photoblend-forming composition can be developed in either aqueous or alkaline aqueous solution. Upon sufficient reaction with the cross-linking agent, the binder will harden and become insoluble in aqueous or alkaline aqueous solution and thus contribute to the duration of the fully cured layer, e.g. a solder mask that may be formed. However, as described in greater detail below, it is preferred that the binder and crosslinking agent be selected so that a partial cure can take place under conditions that do not substantially cure the epoxy resin. For example, compositions according to the present invention can be "hot potted"
("heat-bumped") under mild time and temperature conditions to provide a partial curing of the binder which renders the photobleaching composition non-tacky, renders the film of the photobleaching composition soluble in aqueous in alkaline aqueous solution.
The photobleaching compositions according to the present invention each contain at least the following ingredients: (a) a film-forming polymeric binder which is soluble in aqueous or alkaline aqueous solution, (b) a cross-linking agent for the polymeric binder, (c) a polymerizable acrylic substance , (d) a photosensitive, free radical generating initiator chemical system, (e) an epoxy resin composition and (f) an epoxy resin. These components (a)-(f) are chosen to be mutually miscible and when they are mixed together, they form a homogeneous solution.
All percentages are, unless otherwise stated, by weight and are calculated relative to the homogeneous solution of the components (a)-(f). Thus, the components are (a) + (b) + (c) + (d) + (e) + (f) = 100 wt-#. The amount of any additional ingredient, such as filler, solvents, etc. is calculated relative to the sum of (a)-(f).
Already at the start, a photobleed-forming composition according to the present invention contains a substance (a) or substances which have the ability to form a film on a substrate. Because it is preferred that the photoblend forming composition be substantially free of organic solvent, i.e. approaching 100% solids content, the film forming binder should be liquid at room temperature and preferably free flowing at room temperature. In order for the photoblend-forming composition to be developed in aqueous or alkaline aqueous solution, the film-forming material itself must be soluble in an aqueous solution, either water or a base-containing aqueous solution. Furthermore, the film-forming material must be compatible with the other components of the photoblend-forming composition.
An important class of film-forming materials useful as binders in forming photocell-forming compositions of the present invention include polymers and copolymers of acrylic acids. These polymers and copolymers contain free carboxyl groups and are therefore soluble in alkaline aqueous solutions. These binders are selected for sufficient solubility in alkaline aqueous solution and are used at a sufficient weight percentage of the photoblend-forming composition that the photoblend-forming composition is similarly soluble in alkaline aqueous solutions (until exposure to actinic radiation), and thus can be developed in alkaline aqueous solution . In general, the higher the acid number in the acrylic polymer binder, the more soluble the photobleaching composition is in alkaline aqueous solution and the acrylic polymers and copolymers used according to the present invention usually have acid numbers higher than 100, preferably higher than 150 and at most preferably higher than 200. To provide a high acid number, the polymeric binder must be formed from one or more acrylic monomers having a free carboxylic acid group, e.g. acrylic acid and methacrylic acid.
The selection of binders sufficiently soluble in aqueous solution or alkaline aqueous solution and of a degree sufficient to render the entire photobleaching composition soluble and developable in aqueous or alkaline aqueous solution is in sharp contrast to the photobleaching compositions provided by the above referenced US Patent No. 4,268,614 which must be developed in organic solvents. Although US Patent No. 4,268,614 describes the technique of using acrylic polymers in photobleaching compositions, the described polymers are of low acid number and therefore do not render the compositions soluble in alkaline aqueous solutions.
Det polymere bindemidlet kan, og vanligvis er, dannet fra ytterligere komonomerer, inkludert estere fra akrylsyrer, slik som metylakrylat, metylmetakrylat, hydroksyetylakrylat, butylmetakrylat, oktylakrylat, 2-etoksyetylmetakrylat, t-butylakrylat, 1,5-pentandioldiakrylat, N,N-dietylaminoetyl-akrylat, etylenglykoldiakrylat, 1,4-butandioldiakrylat, dietylenglykoldiakrylat, heksametylenglykoldiakrylat, 1,3-propandioldiakrylat, dekametylenglykoldiakrylat, dekametylen-glykoldimetakrylat, 1,4-cykloheksandioldiakrylat, 2,2-dimetylolpropandiakrylat, glyseroldiakrylat, tripropylen-glykoldiakrylat, glyseroltriakrylat, trimetylolpropantriakry- lat, pentaerytritoltriakrylat, 2,2-di(p-hydroksyfenyl)-propandiakrylat, pentaerytritoltetrakrylat, 2,2-di(p-hydroksyfenyl )-propandimetakrylat, trietylenglykoldiakrylat, polyoksyetyl-2,2-dl(p-hydroksyfenyl)-propandimetakrylat, trietylenglykoldimetakrylat, polyoksypropyltrimetylolpropan-triakrylat, etylenglykoldimetakrylat, butylenglykoldimet-akrylat, 1,3-propandioldimetakrylat, butylenglykoldimet-akrylat, 1,3-propandioldimetakrylat, 1,2,4-butantrioltrimet-akrylat, 2,2,4-trimetyl-l,3-pentandioldimetakrylat, penta-erytritoltrimetakrylat, 1-fenyletylen-1,2-dimetakrylat, pentaerytritoltetrametakrylat, trimetylolpropantrimetakrylat, 1,5-pentandioldimetakrylat og 1,4-benzendioldimetakrylat. The polymeric binder can be, and usually is, formed from additional comonomers, including esters of acrylic acids, such as methyl acrylate, methyl methacrylate, hydroxyethyl acrylate, butyl methacrylate, octyl acrylate, 2-ethoxyethyl methacrylate, t-butyl acrylate, 1,5-pentanediol diacrylate, N,N-diethylaminoethyl -acrylate, ethylene glycol diacrylate, 1,4-butanediol diacrylate, diethylene glycol diacrylate, hexamethylene glycol diacrylate, 1,3-propanediol diacrylate, decamethylene glycol diacrylate, decamethylene glycol dimethacrylate, 1,4-cyclohexanediol diacrylate, 2,2-dimethylolpropane diacrylate, glycerol diacrylate, tripropylene glycol diacrylate, glycerol triacrylate, trimethylolpropane triacrylate , pentaerythritol triacrylate, 2,2-di(p-hydroxyphenyl)-propane diacrylate, pentaerythritol tetraacrylate, 2,2-di(p-hydroxyphenyl )-propane dimethacrylate, triethylene glycol diacrylate, polyoxyethyl-2,2-dl(p-hydroxyphenyl)-propane dimethacrylate, triethylene glycol dimethacrylate, polyoxypropyltrimethylolpropane triacrylate, ethylene glycol dimethacrylate, butylene glycol dimethacrylate, 1,3-pr opanediol dimethacrylate, butylene glycol dimethacrylate, 1,3-propanediol dimethacrylate, 1,2,4-butanetriol trimethacrylate, 2,2,4-trimethyl-1,3-pentanediol dimethacrylate, penta-erythritol trimethacrylate, 1-phenylethylene-1,2-dimethacrylate, pentaerythritol tetramethacrylate, trimethylolpropane trimethacrylate, 1,5-pentanediol dimethacrylate and 1,4-benzenediol dimethacrylate.
Suitable non-acrylate comonomers which may be incorporated into the binder include, but are not limited to, styrene, vinyltoluene, maleate esters such as dibutyl maleate, maleic anhydride, vinyl esters, vinyl ketones, vinyl pyridines and allyl acetoacetates.
å tilveiebringe nødvendig oppløselighet i alkalisk vandig løsning. It will be known to those skilled in the art that certain functional groups of the various constituents of photobleaching compositions will react to a greater or lesser extent with the epoxy groups of the epoxy resin, thereby causing early cross-linking of the epoxy resin. This is primarily a durability problem, and the level of certain chemical functional groups must possibly be limited to provide a desired durability. But durability is not the only thing that is taken into account in the design of photoblend-forming compositions, and compositions according to the invention can finally be designed close to the time it is to be used. Generally, free amino groups cannot be used in the presence of epoxy resins if any degree of durability is to be achieved. Carboxyl groups, hydroxyl groups and amide groups will also initiate epoxy polymerization, although the level of these groups can be controlled to be consistent with reasonable durability. Where durability is important, e.g. in the design of dry films, it is particularly desirable to regulate the level of epoxy acid active groups, to the extent that is consistent with other desirable aspects of the photoblend-forming composition, e.g. to provide the necessary solubility in alkaline aqueous solution. Thus, for example, where shelf life is to be extended, it is desirable that the acrylate binder contains few hydroxyl moieties, such as those found in N,N-diethylaminoethyl acrylate, glycerol diacrylate and pentaerythritol triacrylate.
Acrylatin-containing polymers that have a high acid number are preferred film formers or binders for compositions according to the present invention, particularly for use as a film on a printed circuit board that must pass IPC/ANSI SM-840A Class III tests. However, due to the large number of acidic groups in these polymers, there are limitations on the long-term stability of compositions containing both acrylic film formers and epoxy resins, which are another component of photobleaching compositions. However, the acrylate-containing polymers are compatible with epoxy resins for relatively short periods, and there is usually no rush to use these resins immediately after final design. Thus, compositions containing both acrylate polymers having free carboxylic acid groups and epoxide resins can be provided as one-part liquid compositions for application to printed circuit boards or even as partially cured (heat-dipped) layers of dry films. The durability of such compositions depends in particular on the components of the system, e.g. in particular the acid value of the acrylic binder used, and the temperature at which the composition is stored before use. But compatibility problems with epoxy resins in the presence of free carboxyl groups may require liquid compositions or dry films that are formed therefrom and used within a shorter period of time than is common in the field. Because of the long-term compatibility problems between acrylate-containing binder polymers and epoxy resins, a composition may be provided commercially as a two-component system, one part containing the acrylate-containing binder and the other part containing the epoxy resin. The remaining components can be suitably distributed between the two parts of the system. It is usually desirable in such two-component systems to keep curing agents separate from the corresponding polymerizable or cross-linking materials.
Another type of materials used as binders in photoimageable compositions according to the present invention are styrene-maleic anhydride copolymers in which the more units derived from maleic anhydride remain in the anhydride state. The polymers, as long as they have no free hydroxyl or carboxylic acid groups, can be saponified in alkaline solution to the acid form. Styrene-maleic anhydride copolymers which are saponifiable to acid numbers of approx. 100 or more are preferred since they provide good solubility in aqueous solution.
One type of film-forming binder that is long-term compatible with epoxy resins is polyvinyl alcohols.
Polyvinyl alcohols are essentially saponified polyvinyl acetates which are preferably at least approx. 80% hydrolyzed. Polyvinyl alcohols are available in a wide range of viscosities, and viscosities are chosen for the particular application.
Carboxylated polyvinyl alcohols are equivalent to polyvinyl alcohols, but between approx. 1 and approx. 5% of the per ("per") units contain free carboxyl groups. Carboxylated polyvinyl alcohols are formed by copolymerizing vinyl acetate and an alkyl ester of acrylic acid and then hydrolyzing the ester bonds of the polymer. Carboxylated polyvinyl alcohols are hydrolysed to at least approx. 7556. Because of the free carboxyl groups, this polymer is somewhat less compatible with epoxy resins.
Suitable polyvinyl alcohols for use in this invention are available from Air Products, Allentown, PA, under the trade names Vinol 125, 165, 107, 325, 350, 425, WS-42, 205, 523, 540, 205S, 523S and 540S. Carboxylated polyvinyl alcohols which are suitable for use in the invention are sold by Air Products, e.g. under the trade name Vinol 118M. Polyvinyl alcohol and carboxylated polyvinyl alcohol, unlike acrylate-containing polymers, have high acid numbers, are soluble in water, usually regardless of pH and therefore do not need basic developers, there are photoblend-forming compositions based on these binder materials that can be developed in water. Polyvinyl alcohols are considered less desirable binders compared to acrylate binders in terms of hardness and water sensitivity of the final cured film.
Novolak resins, such as those described in Polymer Chemistrv. Malcolm P. Stevens, Addison-Wesley Publishing Company, Inc., Reading, Massachusetts, (1975), pages 324-327, the techniques of which are incorporated herein by reference, are also useful as binders. Novolak resins have relatively good stability with epoxy resins (an advantage in one-component designs) and can be used to form binders that pass Class III standards.
Other suitable film-forming resins for use in the invention include, but are not limited to, cellulose and hydroxyethyl cellulose. Furthermore, several of the polymeric binders discussed above can be included in a photobleaching composition formulation.
The polymeric composition agent or mixture of polymeric binder materials comprises between approx. 10 and approx. 40% by weight of the homogeneous solution of components (a)-(f), preferably between approx. 15 and approx. 25 weight-$.
The photobleaching composition is applied as a viscous, tacky, flowable liquid to a substrate, such as a printed circuit board or to a coating board to form a dry film. As explained in more detail below, it is often desirable that the photobleaching composition is partially curable to either partially harden or to insolubilize the film, and finally that the photobleaching composition contains a crosslinking agent (b) which crosslinks the binder and may also crosslink certain other constituents of the photoblell-forming composition.
It is desirable that the cross-linking agent works primarily at temperatures slightly above room temperature, e.g. above 35<0>C where the photobleaching composition can be applied to a substrate at or near room temperature and then heat-dipped to effect a controlled level of cross-linking. It is important in several applications that the controlled level of crosslinking takes place by applying relatively mild temperatures for a relatively short period of time. By relatively mild temperatures and relatively short periods of time, it is meant here in comparison with significantly higher temperatures and/or longer periods of time which are necessary for final curing of the epoxy resins, as described below.
Preferred cross-linking agents are melamine-formaldehyde condensation products, such as those sold under the trade name Resimene from Monsanto, St. Louis, MO, or Cymel from American Cyanimide. The functional groups on the amino moieties react with complementary reactive groups, e.g. hydroxyl groups on the resin, forming a three-dimensional thermopolymer network. Other suitable cross-linking agents include urea-formaldehyde resins and phenolic resols. Novolak resins can be cross-linked with formaldehyde, paraformaldehyde or hexamethylenetetramine. The cross-linking agent comprises between approx. 5 and approx. 25 wt-# of the homogeneous solution with components (a)-(f). For photobleaching compositions to be applied as a liquid film, the amount of cross-linking agent is at the lower end of this range; in the formation of dry films, the amount of cross-linking agent is at the upper end of this range.
The photobleed forming system is based on polymerizable acrylic substances (c). The polymerizable acrylic substances are usually monomers containing one or more acrylic parts. But they can contain acrylic dimers or trimers. Any of the acrylic monomers listed above as components of an acrylic polymeric binder is suitable as a polymerizable acrylic substance in the present invention. Mixtures of acrylates are also suitable. As in polyacrylate binder, the polymerizable acrylate substance(s) must be selected keeping in mind the intended durability of the photobleaching composition, and the levels of free carboxyl, hydroxyl, amide and other epoxy-reactive functional groups suitably regulated. The polymerizable acrylic materials comprise between approx. 15 and approx. 35 wt-# of homogeneous solution (a)-(f) according to the invention and preferably from approx. 18 to approx.
25 vekt-#.25 weight #.
In some cases it has been found to be advantageous to use an acrylic monomer comprising at least one free hydroxyl group, e.g. hydroxyalkyl acrylates and methacrylates, such as pentaerythritol tetraacrylate, 2-hydroxyethyl acrylate, 2-hydroxyethyl methacrylate and 2-ethoxyethyl methacrylate. The free hydroxy groups are affected by cross-linking agents during the heat dunk, by chemically binding at least some of the polymerizable acrylates to the polymeric binder and thus providing a more integrated cross-linked film structure.
Vanligvis omfatter fotoinitiator kjemisk system mellom ca. 0,01 og ca. Also necessary in connection with the polymerizable acrylate substance is a chemical initiator system which generates free radicals in the presence of actinic radiation and polymerizes the acrylic substance. Polymerization of acrylic monomer units into a three-dimensional structure insolubles the photobleaching composition by immobilizing the polymeric binder. The choice of the photosensitive, free radical-generating initiator system is not considered to be critical for carrying out the present invention, and a large number of such compounds can be successfully utilized in carrying out this invention. Examples of chemical photoinitiation systems include benzophenone, benzoin ethers, benzyl ketals and acetophenone and their derivatives. Other suitable initiator systems are described e.g. in US Patent Nos. 3,469,982, 4,451,523 and 4,358,477, the techniques of which are incorporated herein by reference. The amount of photoinitiator that is used can vary over a wide range, depending on the polymerizable acrylic substance(s), the particular photoinitiator system and the desired development time. Typically, the photoinitiator comprises a chemical system between approx. 0.01 and approx.
15 vekt-# av den homogene løsning (a)-(f).15 wt-# of the homogeneous solution (a)-(f).
Material that imparts the excellent hardness and durability to the film or layer after development and final curing is the epoxy resin or mixture of epoxy resins. Epoxy resin or resins comprise approx. 20 to approx. 50 wt-# of the homogeneous solution (a)-(f). At high temperatures and/or in the presence of a catalyst, the epoxy groups in the resin molecules open and react with other materials present. Primarily, the epoxy resin molecules react with each other; but to a certain extent the epoxy molecules react with the crosslinking agent, and perhaps also with the acrylic binding material and the remaining polymerized and unpolymerized acrylate substances. The most important consideration in choosing an epoxy resin or mixture of resins is that the epoxy resin composition is a liquid at approx. room temperature, after which the photocell-forming composition can be applied as a liquid film to the substrate. Generally, low molecular weight epoxy types, e.g. those with molecular weights between approx. 240 and approx. 260, tendency to be liquid, and preferably most approx. 70% by weight of the epoxy resins comprise polyepoxy molecules having molecular weights below 260. However, it is permitted to dissolve higher molecular weight solid epoxides in lower molecular weight liquid epoxides to provide for the combination of the epoxy resin to become liquid. Higher molecular weight epoxides can advantageously be incorporated into a photobleaching composition to control the viscosity of the photobleaching composition. The inclusion of some higher molecular weight epoxy resins dissolved in lower molecular weight epoxy resins can result in the formation of a harder, more durable film.
A wide variety of epoxy resins are suitable for use according to the present invention. Suitable epoxy resins are described, e.g. US Patent No. 4,092,443 and the technique are incorporated herein by reference. Preferred epoxy resins of the present invention are cycloaliphatic epoxies, such as those sold under the trade names Cyanacure UVR-6100 and UVR-6110 from Union Carbide, Danbury, CT.
Epoxy resins are usually heat-curable; high temperatures open the epoxy groups and thus give them the impetus to react. Several applications of photocell-forming compositions according to the invention require that curing of the epoxy resin composition takes place at a higher temperature and/or is cured over a longer period of time than the temperature and time required for heat dunking, where the acrylic binder is cross-linked to a regulated extent. Although some degree of curing of the epoxy resins may occur continuously and even at a somewhat increased rate during heat dunking, in several applications the epoxy resin composition must remain substantially uncured until exposure to patterned actinic radiation and development. Once the epoxy resin composition cures to an appreciable degree, the photoimageable composition becomes insoluble in aqueous and alkaline aqueous solutions and therefore non-developable. As a result, the epoxy resin composition is further selected so that it can be curable under stronger conditions of time and temperature than are necessary in the initial heat hammering.
The photobleaching composition comprises a cure catalyst for the epoxy resin composition which activates the cure faster at the final heat cure temperature. Suitable heat-activated curing agents include polycarboxylic anhydrides, dicyandiamides, complexes of amines, such as tertiary amines alone, with boron trifluoride or boron trichloride, latent boron difluoride chelates, aromatic polyamines and imidazoles such as 2-ethyl-4-methyl-imidazole. Other examples of epoxy curing catalysts are found in US Patent No. 4,438,189, the techniques of which are incorporated herein by reference. Preferred epoxy catalysts are blocked or latent catalysts such as those sold under the trade name SA-102 from Air Products. Such catalysts have an epoxy-catalyzing group, e.g. an acidic group or amino or amide group, suitably blocked. At a threshold temperature, the catalyst releases its blocking group and catalyzes epoxy ring opening. The threshold activation temperature of such catalysts is particularly advantageous in a method which includes an initial, relatively low-temperature, relatively short-term heat-damping and a subsequent heat curing under stronger temperature/time conditions. The epoxy curing catalysts are used at levels from approx. 0.01 to approx. 5 wt-# of the homogeneous solution (a)-(f).
The components of the photoblend-forming composition are selected so that they are mutually soluble to form a single-phase liquid composition. The liquid photobleaching composition can be applied to a substrate via various application methods, including screen printing, blanket coating, roller coating, and extrusion coating. Each method of application has its own peculiarities, and photo-image-forming compositions according to the present invention can be designed according to the special requirements of the particular method of application, e.g. to provide an appropriate photobleaching composition viscosity.
It can be appreciated at this point that all the components described above remain present in the final cured film that is formed, this means that the design provides essentially 100% solids. This is an important advantage in the photobleed-forming composition of the present invention, in contrast to films which are formed by evaporation of solvent. But it is considered that the photoblend-forming composition may contain smaller amounts of organic solvent, e.g. up to approx. 20 by weight relative to the homogeneous solution (a)-(f) and preferably less than approx. 2% by weight. Some solvents may be present only because certain components of the system are commercially available along with a volatile organic solvent.
In addition to the components described above which are essential in a photo-image-forming composition according to the invention, the photo-image-forming composition can optionally contain further components which are standard within the field. The photoblend-forming composition can contain organic or inorganic fillers in levels up to 35 wt-56 relative to the homogeneous solution (a)-(f). Some examples of fillers are microtalc, crushed polyethylene, clay, fumed silica and polyvinylidene fluoride. Relatively small amounts of flow regulating agents, antioxidants, dyes, etc. can also be added.
The compositions of the invention which provide a photoimageable reaction in combination with a two-stage cure are useful in several types of applications, and the advantages of the compositions will be more appreciated when the use of these compositions is discussed with regard to several applications. It will be appreciated that the exact designs and processing conditions of any formulation will depend on the application to which it is to be put.
An important application of the compositions of the present invention is in direct application to a printed circuit board where contact printing must be used. The composition is applied as a layer to the surface of the card. Following the application of the photobleaching composition to the surface, the photobleaching composition is heat soaked for a regulated period of time such that the photobleaching composition forms a non-tacky layer, allowing the photobleaching composition to be soluble in a suitable aqueous solution. The heat dunking takes place at a regulated temperature and for a regulated period of time to achieve a non-sticky condition; but care is taken to avoid excess cross-linking of the many components which make the photo-imaged composition insoluble in aqueous or alkaline aqueous solutions. Heat dunk times and temperatures must be determined for each particular photo-imaged composition. For any particular photographic composition, different temperatures may be used at different times. Heat dunk temperature can typically range from approx. 70-100°C and times from 5 to 60 min.; but it can easily be considered that lower temperatures with longer heat dunking can be used.
During the heat hammering, the primary reaction is between the crosslinked agent and the polymeric binder; but smaller reactions probably involve interactions between a number of constituents. Heat dunk reactions contribute to the non-tackiness of the film. For applications where the film should remain soluble and can be developed in a suitable aqueous or alkaline aqueous solution, the reactions that take place during heat dunking must be consistent with continued solubility of the film.
Eksponering må bestemmes for hver fotobllleddannende sammensetning. For contact printing and dry film applications, non-tacky but developable film formed after heat dunking is ready for exposure to actinic radiation. In contact printing, arts and crafts, e.g. diazo craft, is placed directly on the film. The non-sticky nature of the film at this stage allows the artwork to come into contact with the film. Those skilled in the art will readily appreciate that contact printing is generally preferred over remote exposure techniques for producing sharply defined images. Light intensities (which usually depend on the device used) and exposure times (which are usually determined by the operator) determine the light energy to be used during exposure. Necessary light exposure for exposure depends primarily on the polymerizable acrylic substances and the photoinitiator system that is used and the quantities thereof. Exposure must be determined for each photobleaching composition.
For non-contact printing, the film can be exposed either after a heat soak, which makes the film soluble in aqueous or alkaline aqueous solution, or with the film in unchanged, tacky form.
Following exposure, the unexposed parts are dissolved and washed away in aqueous or alkaline aqueous solution. Films based on polyvinyl alcohol, carboxylated polyvinyl alcohol, cellulose and the like are dissolved in water and can be developed in aqueous solution, including water. Photoblend-forming compositions based on acrylic binder-containing films have a high acid number, on the other hand, must be developed in an alkaline aqueous solution. Typical alkaline developers contain from 0.5 to approx. 3 wt-# of a weak base, such as potassium carbonate, sodium carbonate or ammonium hydroxide or from approx. 0.4 to approx. 3 wt-# of a strong base, such as sodium hydroxide or potassium hydroxide. Novolak-containing films are also developed in alkaline aqueous developers.
The ability to be developed with aqueous or alkaline aqueous solutions is considered to be an important advantage of the photographic composition of the present invention. Eliminating the need for solvent-based developers eliminates solvent costs as well as health, environmental and recycling concerns. Although the films formed according to the invention may be developed in aqueous solutions without any organic solvents, developers may include some organic solvents, providing that the added organic solvent does not dissolve the exposed portions of the film.
Subsequent development is preferred to again expose the film to actinic radiation to effect a UV cure. The UV curing is optional but is useful to produce a stronger permanent film. The UV curing is primarily believed to polymerize or crosslink any remaining polymerizable acrylic substance.
The primary cure of the exposed and developed film is the thermal cure which opens the epoxy groups of the epoxy resin molecules and this results in cross-linking of the epoxy resin molecules with each other and with other materials in the film. Thermal curing is usually carried out at temperatures ranging from approx. 100°C to approx. 200°C for a period from approx. 15 min to approx. 2 hours. A typical cure will be at 150°C for one hour. The actual cure time and temperature depends on the epoxy resin, epoxy cure catalyst used and the amounts of each. If a blocked or latent epoxy cure catalyst is used, cure is carried out at a temperature above that which deblocks the catalyst.
It is very often the case that a solder mask must be applied to two sides of a printed circuit board. For contact printing of a solder mask on both sides of a printed circuit board, the following modifications of the above described method are usually followed. The composition is applied on "side 1" of the card; the composition is heated to non-tackiness and the card is cooled. The composition is applied on "side 2" of the card; the composition is heat-dipped to non-tackiness and the card is cooled. The two sides are then contact pressed, and both sides of the card are developed simultaneously by washing the card in water or alkaline solution as appropriate. Final curing is then carried out. It can be appreciated that "side 1" is "hot potted" for a longer period of time than "side 2". Careful regulation of the two heat dunks is necessary so that "side 2" can be heat dunked to non-tackiness, while "side 1" is still soluble in the developer. The composition must therefore be designed to provide a sufficiently wide "curing window" with heat dunk time that provides a non-tacky, now developable film.
It is also considered that the photobleed-forming composition in the present invention can be used in off-contact printing by using highly collimated light for good resolution. Other considerations may be applied when off-contact printing is used. In particular, it is not necessary that a non-sticky layer be provided prior to exposure, and even a film of viscous liquid may be exposed. Nevertheless, the two-stage curing provided by the composition of the present invention is advantageous for contact printing.
A typical procedure for contact printing on two sides of a printed circuit board is as follows. The composition is applied as a film to "side 1" of the circuit board. The film is exposed to patterned actinic radiation. The resulting polymerization of the acrylic substance both hardens the exposed portions of the film and renders such portions insoluble to the developer. The film is then developed in aqueous (or aqueous alkaline) solution. At this point, a heat dunk is applied to sufficiently harden and render non-tacky the portions of the film that remain so that these portions are not lost during subsequent processing of the card. This heat dunk further insolubilizes the remaining parts of the film, protecting the film from "side 2" treatment. A film of composition is then applied to "side 2"; the film is exposed and the film on "side 2" is developed. At this point the card is baked, resulting in cross-linking of the binder on "side 2" and curing of the epoxy resin on both sides of the card. It will be appreciated that the "window" of cure provided by heat-dampening in this process, where the heat-dampening on side 1 is followed by exposure and development, can be distinguished from that required in the contact printing process, described above, where the heat-dampening is prior to exposure and development. In both cases the intermediate cure achieved during "heat dunking" provided by the acrylic binders prevents the need to fully cure the epoxy resin on "side 1" before proceeding with treatment of "side 2".
In the formation of a dry film, the photobleaching composition is applied as a layer to the coating plate and then heat-dried to non-tackiness. The film is then transferred from the coating sheet to a solid substrate, e.g. a printed circuit board, and then exposed, developed and cured as discussed above.
In the formation of a dry film, general considerations and techniques for dry film application are used. The film must be selectively attached to the substrate compared to its attachment to the coating sheet material, e.g. polyethylene ether phthalate. The coating plate may be suitably coated to provide such selective attachment. The dry film may also include other layers, such as an oxygen impermeable membrane, e.g. polyethylene, which remains on the film until just before or after exposure to radiation and is then removed to allow development of the layer.
The invention will now be described in greater detail by means of specific examples.
