Description
The present invention relates to a carbon-based electrode and a method for manufacturing the same. In particular, the invention relates to cathodes for the electrolytic production of aluminium. In one embodiment, it can also be used for anodes.
For fastening steel busbars in cathode blocks, grooves are usually formed in the blocks which allow the rails to be placed in them. The space or opening between the walls of the tracks and the rails can be filled with molten cast iron and/or a conductive paste can be used.
In a similar way, pre-baked carbon anodes can be attached to steel nipples that form part of an anode hanger. The anode is equipped with holes where the nipples are threaded. The attachment between the nipples and the anode is usually made by rolling greased cast iron into the annulus between each individual nipple and the corresponding bore in the anode.
The use of molten cast iron means that you need furnaces that can melt the cast iron as well as a corresponding distribution and filling system. Furthermore, before filling cast iron into the openings in the cathode, the electrode and busbars must be preheated due to large temperature differences between the molten metal and the electrode (room temperature). Regarding anodes, so the nipples are preheated in accordance with some technological solutions.
A pre-baked carbon anode is normally used up after approximately 30 days in the cell as a result of the carbon material it consists of being used up. It must then be replaced. The spent anode (butts) is transported to a facility where the nipples of the anode hanger are cleaned by A removing residual material from the anode together with casting residues. A common way to do this is to use mechanical impact tools.
The activities for A to assemble a new anode and to remove the butt from an exhausted anode are time-consuming and expensive. The same applies to the more durable cathode blocks, where the busbars and the carbon material must be separated before disposal or recycling.
Aluminum manufacturers have worked to find simpler and more energy-efficient connection methods of current conductors to the calcined carbon body. The importance of efficient solutions to this challenge will be even more important as electrolysis cells become more energy intensive.
In the pursuit of low specific energy consumption in aluminum production, a well-known and potent move is to reduce the cathodic voltage drop. Reduction of the cathodic voltage drop will consequently reduce the ohmic energy loss in the cathode, which means that the operators can either increase the amperage in the cells and/or reduce the cell voltage, which will in turn lead to a reduction of the specific energy use per tonnes of aluminum produced.
Many means have been used to achieve a reduction in cathode voltage drop, and one that is generally known is to use copper elements to improve the conductivity of steel busbars.
Examples of this can be found in WOO4031452 which shows steel busbars with a copper core, US5976333A and WO0163014 both show different designs of a copper rod inserted in a steel tube which is wrapped in a slot in a cathode block.
US 2,593,751 deals with the problem that (filling of cast iron can cause smaller cracks to form in the carbon block due to thermal shock. These cracks can develop during operation due to the fact that the cast iron can swell, see below section 1 to section 2 section 3. It states that these problems can be avoided by, for example, using cups to seal the power rails. Brass containing more than 10% tin can also be used, but also cast iron free of sulfur and combined carbon. It is further claimed that any metal or alloy with a pain point above 1000°C and which do not contain components that can cause an increase in volume during long-term use at a temperature of 000<*>0, can be used. Furthermore, the description provides a guide for the casting, where, for example, the carbon block can be preheated and that cast iron can be filled in the groove in sections. d knowledge of this reference be led to believe that it is cast iron that is the metal / alloy to be used as casting metal, and that certain precautions must be taken to avoid thermal shock when filling in the cast iron, which also corresponds to what is practiced in industry today . Cast iron has a melting temperature that is significantly higher than copper and the risk of melting and draining if the cell reaches an elevated temperature is thus less than when using copper. It has been shown in tests that copper elements in busbars can reduce the cathodic voltage drop by approx. 60mV compared to conventional steel busbars. ;Another advantage of using copper as a highly conductive element in cathodes is the more uniform cathode current density that can be achieved with such designs. Especially for cathodes that are graphitized, a more uniform current density can reduce the maximum erosion rate and thereby extend the cathode lifetime. It should be mentioned that every mV that is reduced in solutions that use the insertion of highly conductive elements is expensive, because in addition to the fact that the copper rods are expensive, there are additional costs during assembly (drilling in the busbar and mounting the copper rod). This costs almost three times as much as the copper itself. During the inventors' search for solutions with lower costs but with the use of locally conductive material, a number of alternative solutions were evaluated. ;One alternative which has the potential to be both reasonable and simpler to implement than what is described in the state of the art was to use a cast metal with good electrical conductivity, when assembling the electrodes. The use of, for example, copper for assembling busbars has been shown in a model study to represent significant advantages. According to the present invention, an electrically conductive cast material is used between the electrical conductor and the calcined carbonaceous material in the electrode, which entails significant advantages. ;Using the current casting material can simplify reuse of the material since the high-quality Cu part is located on the outside of the steel part. Furthermore, the electrical resistance of an electrode where the invention is used has been observed to provide improvements compared to cast iron commonly used. ;This and further advantages can be achieved with the origin as defined in the appended patent claims 1-13. ;The invention will subsequently be further illustrated with the help of figures and examples where Fig. 1 shows a cross-section of a cathode with a busbar showing varying casting height, ;Fig. 2 partially shows a busbar removed from a cathode block after casting, ;Fig. 3 shows a diagram where electric current versus days in operation has been measured for a cathode block with Cu assembly and adjacent standard blocks, Fig. 4 shows a sketch where an electrode is inclined downwards to the left while cast copper is being filled in, to control the distribution of cast material in the opening, Fig. 5 shows a sketch where an electrode is inclined downwards to the right while cast copper is being filled in, to control the distribution of cast material in the opening. In an experimental set-up, an experiment was carried out with casting according to a similar procedure used for cast iron, see Fig. 1 where a carbon electrode 1 is made with grooves or recesses 6, 7 with electrical conductors 2, 3 installed. In each recess there is an opening 8, 9 which is partially filled with cast Cu 4, 5. An induction furnace was emptied and filled with 200 kg of Cu. The amount of Cu was too small for efficient melting to be achieved, and preferably more Cu should be added. A lot of sparks were observed in the initial pain phase. 2dl of graphite dust (<0.2mm) was also added to the charge for A to avoid oxidation. It turned out that the airflow and finesse caused the graphite to burn away in less than a minute. Coarser casters of graphite or coke were suggested as an improvement. ;The charge with Cu was heated to 1280°C before it was transferred to the ladle. The ladle had recently been relined and was preheated with a gas burner. Casting started immediately but the fluidity of Cu seemed low, and was no better than cast iron. The overheating was close to 200<*>0 in the induction furnace. It is possible that the temperature drop during the transfer to the ladle was too high, but this was not measured.
An example of the final casting height of Cu is shown in Fig. 1. Two heights are shown, a slot 7 with 10 cm Cu and a slot 6 with "4 cm, see Fig. 1.
Examination of the cast area after removing the rails from the block revealed a very good coverage of the cast Cu, see Fig. 2, where the cast Cu part is indicated at 4 and the rail at 2. More than 95% of the contact area was filled in a continuous Cu block. The only cavities that were observed were in connection with the graphite floats that were inserted to limit the casting volume. A piece of the cast Cu was cut out for chemical analysis and the Cu showed no significant uptake of contaminants. A small amount of Fe and Si uptake was expected as the induction furnace had been used for cast iron without having been cleaned sufficiently.
No wings, longitudinal or transverse cracks were observed in the carbon block after casting. The busbars were pulled out of the blocks with the help of a forklift, and were qualitatively entered to the same extent as busbars with cast iron.
The copper used for assembly can be of various types, as long as it is clean and light and transportable with the existing equipment in the assembly workshop. Copper scrap, copper shot, and in the worst case copper rods can be used as raw copper for assembly. It should be avoided to use copper that is contaminated with volatile products (oil or solvents). It is also not adequate to use alloyed copper (brass or bronze) for this application, due to the higher resistance of these alloys.
After casting, the part of the opening that was not filled with casting material was packed with tamping compound. The sealing with tamping compound was done to prevent leakage of the smeared Cu should the unlikely situation occur that the temperature goes well above 1100°C in the cell. The batter will be baked during start-up of the cell.
In another example, a whole cathode block (4 busbars) was cast with Cu according to the above procedure. About half the height of the track was filled with Cu and the rest of the track was filled with carbonaceous tamping compound. A normal block with cast iron assembly was then replaced by the block with Cu assembly in an otherwise normal electrolysis cell. After start-up, the current distribution was measured, see Fig. 3. The block with Cu assembly has a higher current draw, as expected due to lower resistance in Cu. Furthermore, there was no development or change in the current distribution in the block with Cu in the investigated period.
The resistance of the individual busbars in the cell was measured after 53 days in operation, and the result is shown in Table 1 below. The busbars with Cu assembly had an average of 13% lower resistance than standard busbars.

In Fig. 3, a diagram is shown where electric current versus days in operation has been measured for a cathode block with Cu mounting and standard cathode blocks next to said Cu mounted block. The cathode block with Cu assembly was placed in the middle of the cell, and the two adjacent reference standard blocks were placed on either side of the cathode block with Cu assembly. The current in each busbar was measured with an ammeter and added together for each cathode block.
It should be understood that the opening between the socket in the carbon body and the current conductor can only be filled with cast Cu. As an alternative, Cu can be filled in solid form or another material with good electrical conductivity together with cast Cu. The material in solid form can be particulate or rod-shaped.
A further advantage of the method described here is the flexibility inherent in the fact that the amount of Cu used will only depend on the filling height during casting. A large amount of Cu may be desirable in times of low Cu price and/or high electricity costs. Furthermore, the casting/assembly can be done in an inclined position. This makes it possible to further optimize a reduction in the CVD (cathode voltage drop), as shown in Fig. 4 with more Cu 21 in the direction of the end of the cathode block 1. The rail is indicated at 20. Alternatively, one could improve the current distribution as shown in Fig. 5 by to place more Cu 23 In the center of the cathode block 1, by simply tilting the assembly during the casting with Cu. The rail is indicated at 22.
