Description
Fremgangsmåte for innkapsling av stator for elektrisk maskin Method of encapsulation of stator for electric machine
The invention relates to a method for encapsulating a stator for an electric machine, in accordance with the introduction to patent claim 1.
The invention relates in particular to a method for avoiding air being trapped during the casting process and preventing cracks in and debonding of the casting resin, in this way ensuring reliable and stable curing and improved quality of production of the encased stator, which leads to higher reliability and longer life of the electric machine.
Bakgrunn Background
Fullstendig statorinnkapsling er brukt i visse typer elektriske maskiner, for eksempel undervanns-maskiner. Flere alternative strategier for innkapsling er beskrevet i f.eks. US 2006250037, US 2,749,456 og NO 331710 Bl. Complete stator encapsulation is used in certain types of electrical machines, such as underwater machines. Several alternative strategies for encapsulation are described in e.g. US 2006250037, US 2,749,456 and NO 331710 Bl.
US 2006250037 describes an encapsulation process for active parts of the stator where a supporting ring is used to protect the active parts from the air gap side and resin is only used for the ends of the active parts. A problem with such an approach is that air can be trapped during filling of the end region with the encapsulant. Another disadvantage is that the considerable thickness of the ring leads to a relatively large "magnetic" gap between stator and rotor which degenerates the machine characteristics.
US 2,749,456 describes an encapsulation process of the active parts of the stator without the use of a supporting ring, and where the encapsulation agent covers the ends of the active parts and slot openings on the air gap side. The perimeter of the laminated stack is not covered by encapsulant, but instead covered by a metal tube. The advantage of this approach is that the "magnetic" gap between the stator and the rotor is small, which leads to improved machine characteristics. The disadvantage of this approach is that the tops of the stator laminations are unprotected. The problem of air being trapped can also occur when the encapsulant is forced into cavities inside the stator.
NO 331710 Bl describes a solution in which casting resin covers active parts from all sides. The electric machine in NO331710 Bl does not have a stator housing. This approach works well for small ring-shaped machines with diameters below approximately 1 meter. For larger diameter machines it is not suitable because of all the complexity of the mold and the problems of air entrapment, cracking of the encapsulant and debonding.
EP 1655819 Bl describes a spacer collar for attaching an electric motor's cylindrical stator pack to a cylindrical housing consisting of a corrugated section at the opposite end of the stator pack containing externally open compressible surrounding grooves extending in the longitudinal direction of the spacer collar.
A perspective solution for encapsulating stators for large machines includes the use of a tubular metal housing (cylindrical shape) that holds the active parts (laminated core and windings) and the application of protective layers at the ends of the active parts and at the air gap side, i.e. in stator drilling. In this way, the protective layer will completely cover the active parts from all sides, except for the perimeter where the metal housing is arranged. Such a solution is usually characterized by the following problems: Air is trapped at the corners of the housing and end fins when a liquid encapsulant needs in to fill a cavity around the active parts. This leads to air bubbles being trapped in the hardened resin, reducing heat transfer capability and degrading the stator's mechanical properties.

for jevn fordeling av laster og effektiv varmeoverføring. for even distribution of loads and efficient heat transfer.
The cracks form mainly due to shrinkage and contact of the shrinking encapsulant with sharp corners of the laminated stator core. Shrinkage of the resin during the curing process can be of the order of 1-4%, which is significant. The width of the resin along the active part of the machine at the inner diameter of the stator is typically a few millimeters (in many cases 3-6 mm), so that shrinkage during curing will not cause too many problems. But at the end of the stator, where the end windings are, the thickness of the resin is typically over 10 mm so that shrinkage in this area can lead to cracks, primarily at sharp edges of the laminated stator core.
Air trapping can probably be prevented by rotating the entire mold while filling it with encapsulant, but this would make the process too complex and the set-up too expensive.
It is known that the resin will detach from the stator housing during peeling as the resin will shrink towards the center of the stator when it hardens. If there is a place with less adhesion properties, a crack can form here and it will develop around the stator housing. Since the stator housing is a smooth surface, there is nothing that will stop the development of the debonding.
The way to solve the above described problems, described in this invention, is to place some elements in the end winding area, which will help to prevent the unwanted effects.
It is known to have application-specific elements in the end winding area. In some cases, the use-specific elements help the encapsulation process, while in many cases the purpose is completely different.
For example, US 3,046,604 describes wrapping glass fiber material around winding heads for the windings at the stator blade ends to provide stable position of the end winding during the casting process, to increase the insulation effect and to minimize the amount of encapsulating material.
I f.eks. It is also typical to use other elements in the end winding area, such as so-called finger plates, although the purpose of having finger plates has nothing to do with encapsulation. The most typical use of the finger plates is to hold the laminated stack together. In e.g. US 6,949,858 is finger plates used to provide axial clamping forces on the slats to hold the slats together.
US 6,653,759 describes the use of supporting finger plates for coils to support the end windings at stator ends, resulting in less vibration and less stress on coil insulation. They also support track wedges that provide firm coil support in all directions.
I f.eks. Cooling channels are sometimes provided in finger plates for improved cooling. In e.g. US 2012091723 describes the use of inlet funnel-shaped finger plates attached to the stator slats to improve the air flow in the air gap and thereby better cooling.
US 2,902,611 beskriver fingerplate-kjølekanaler for bedre kjøling ved endeviklingene. US 2,902,611 describes finger plate cooling channels for better cooling at the end windings.
Consequently, the prior art fails to provide solutions to the problems of air entrapment, cracking and debonding, as described above.
The main purpose of the present invention is to provide a method for improving the encapsulation process of a stator in electrical machines by solving the above-mentioned problems.
It is a particular object of the present invention to provide a method for encapsulating the stator of an electric machine which prevents air from being trapped in the casting resin during the casting process.
It is further an object of the present invention to provide a method for encapsulating the stator for an electric machine which avoids cracks in the encapsulating means.
Another object of the present invention is to provide a method for encapsulating an electric machine which avoids debonding between the casting line and the stator.
Further purposes will become apparent when considering the patent claims and the subsequent example description.
Oppfinnelsen The invention
A method in accordance with the present invention is stated in patent claim 1. Advantageous features of the method are described in the dependent patent claims.
De bruksspesifikke elementene er innrettet for å tjene en eller flere av de følgende formålene: The present invention is intended to solve the above-described problems by introducing application-specific elements in the end winding area of a stator for an electric machine before encapsulating active parts of the stator housing with a casting resin. The use-specific elements are designed to serve one or more of the following purposes:
hindre luft fra å fanges når støperesin flyter over deler som innkapsles, prevent air from being trapped when casting resin flows over parts to be encapsulated,
hindre sprekker i herdende støperesin på grunn av eliminering av skarpe hjørner av prevent cracks in hardening cast iron due to the elimination of sharp corners of
lamellstakken, the slat stack,
redusere mengde resinvolum ved endeviklinger og derigjennom redusere spenning skapt reduce the amount of resin volume at the end windings and thereby reduce the tension created
av krympingen av resinet under herding, og of the shrinkage of the resin during curing, and
hindre avbinding mellom statorhus og resin. prevent debonding between stator housing and resin.
In accordance with a first embodiment of the method, it comprises the arrangement of elements in the form of iron-free spacers in an end winding area before encapsulating active parts and parts of the stator housing with a casting resin. The ironless spacers are adapted to be attached to stator laminations under the end windings and exhibit a particular shape, ie preferably exhibit a cross-sectional portion that is close to triangular or trapezoidal. The ironless spacers are designed to prevent air from being trapped during the casting process by providing a downward angle from outside diameter to inside diameter for active parts of the stator. In addition, the iron-free spacers are preferably further provided with smooth rounded corners on the air gap side to help avoid cracks in the cast iron during the hardening process. Furthermore, through the fact that sharp corners of the stator slats are covered by iron-free spacers, cracks in the cast iron are avoided during the casting process when exposed to thermal loads. In addition, the ironless spacers are designed to occupy space, thereby reducing the amount of casting resin, thereby reducing its shrinkage, thereby preventing cracking.
In accordance with a second embodiment of the method, it comprises the arrangement of elements in the form of precast resin blocks in an end winding area before encapsulating active parts and parts of the stator housing with a cast resin. The precast blocks are designed to occupy space and thereby reduce the amount of casting resin and consequently reduce its shrinkage and prevent cracking.
In accordance with a third embodiment, the method comprises arranging elements in the form of a plate provided with teeth or profiles along its length in an end winding area before encapsulating active parts and parts of the stator housing with a casting resin. The plate provided with teeth or profiles along its length is arranged to a stator housing surface by means of e.g. gluing or similar fastening methods. Aligning such a plate with teeth or profiles will solve the problem of binding. As a resin ring wants to shrink towards the center of the stator, it will be held in place by shear forces and not tensile forces. The adhesion properties are significantly greater in shear than in tension. This will largely or completely eliminate the possibility of the resin debonding from the stator housing. In addition, you will have the option of using an aggressive binder when bonding the plate to the stator housing, which ensures that it is firmly attached. Using such a plate will also increase the available surface to which the resin bonds, which further reduces tension.
The method according to the present invention enables a simple casting process of the stator and produces a more reliable enclosure.
Accordingly, the method in accordance with the present invention comprises the arrangement of use-specific elements in the end winding area of a stator before encapsulation with a casting resin. Through this, air is prevented from being trapped, cracks and debonding between the stator housing and the resin. Another advantage of the method according to the invention is that the amount of resin volume needed at the end windings is reduced, thereby limiting tension created by the resin shrinking during curing.
For further process reliability, a fiberglass mesh can be arranged in the stator bore before encapsulation.

The present invention will be described below in more detail with reference to the attached drawings, where: Fig. 1 shows a perspective view of the stator end part provided with elements in accordance with a first embodiment of the present invention, Fig. 2 shows a cross-sectional view illustrating details of a stator for one half of an electric machine, Fig. 3 shows a closed view of round corners for the elements in accordance with the first embodiment of the present invention to avoid sharpness at stator blade edges, Fig. 3 shows a perspective view of the stator end part provided with elements in accordance with a second embodiment of the present invention attached to the stator housing, Fig. 5 illustrates the effect of a resin ring that contracts inwards and leads to the detachment of resin from the stator housing through peeling, and Fig. 6 shows elements of a third embodiment in accordance with the invention arranged to the stator surface.
Reference is now made to Fig. 1 which shows a perspective view of the end part of a stator 10, containing lamellar stack 11, end windings 12 and one set of elements 13 in accordance with a first embodiment of the present invention. The elements 13 in accordance with the first embodiment are in the form of non-ferrous spacers and these are attached to the end of the stator lamella stack 11 by means of suitable means. The ironless spacers 13 have a special shape which shows a downward angle from the outer diameter (stator housing side 18) to the inner diameter (air gap side). The ironless spacers 13 preferably have a triangular or trapezoidal shape (seen in cross-section), but may have any similar shape for the purpose of avoiding air entrapment. The iron-free spacers 13 can have a shape like a ring, consisting of many element segments. The ring therefore has a variable cross-section.
The iron-free spacers 13 are preferably of non-magnetic and non-conductive material.
The iron-free spacers 13 can also preferably be made of the same material as a casting iron 15 or made of materials compatible with the casting iron 15, or made of fiberglass.
Reference is now made to Fig. 2 which illustrates a cross-sectional view of a stator of one half of the electric machine. The details of rotor 14 of the electric machine are not within the scope of this invention and will not be described further. By means of the arrangement of these specially shaped non-ferrous spacers 13, the risk of air being trapped and bursting is avoided, as well as providing a more reliable and simpler casting process with a given encapsulation material 15. A fiberglass mesh 22 can also be arranged in the stator bore to increase the reliability of the process.
As shown in Fig. 3, the iron-free spacers 13 are preferably provided with more rounded corners to avoid sharpness at the edges of the stator lamella stack 11. As was discussed earlier, the shrinkage of the cast iron 15 is greater at the end parts of the stator 10 compared to the air gap area. The shrinkage of the cast iron 15 at the corners of the stator slats 11 at the air gap side causes problems with cracks.
Reference is now made to Fig. 4 which illustrates a perspective view of the end part of the stator 10. The shrinkage of the casting line 15 in the end part 16 of the stator 10 can be avoided by introducing elements 17 in accordance with a second embodiment of the present invention, in the form of precast resin blocks. These resin blocks 17 are attached to a stator housing 18 and reduce the effective end part areas 16 thereby reducing the stresses developed in the casting process and reducing problems developed due to shrinkage. The resin block 17 is e.g. screwed to an end flange of the stator 10, but can also be held in place in other ways. The resin block 17 can be made of the same material as the encapsulating resin 15 that will be used or a material compatible with the casting resin 15. The function of these resin blocks 17 is also to reduce the volume of resin 15 needed to fill the area between the end turns 12 and the end flange. If this had not been done, there is a risk of large shrinking forces between the resin 15 and the stator housing 18/flange. Since they are made from the same resin or a compatible resin, you will get good adhesion to the casting resin 15.
Reference is now made to Fig. 5 which illustrates the effect of a resin ring 19 which contracts inwards and leads to the detachment of resin 15 from the stator housing 18 through peeling. If there is a place with less adhesion properties, a crack can form here and it will develop around the stator housing 18. Since the stator housing 18 is a smooth surface, there is nothing that will stop the development of the bond.
A possible solution to this would be to arrange elements 20 in accordance with a third embodiment of the present invention, in the form of binding a plate 20 to the stator surface, which plate 20 is provided with teeth or profiles 21 along its length, as shown in Fig. 6. The plate 20 and the teeth or profiles 21 are preferably made of the same material as the cast iron 15, a material which is compatible with the cast iron 15 or fiberglass.
As the resin ring 19 wants to shrink towards the center of the stator 10, it will be held in place by shear forces and not tensile forces. The adhesion properties are significantly greater in shear than in tension. This will to a large extent or completely eliminate the possibility of resin 15 being detached from the stator housing 18.1 in addition, one has the option of using an aggressive binder when tying the plate 20 to the stator housing 18 which ensures that it is firmly attached. Having such a system will also increase the available surface to which the resin 15 bonds, which further reduces stress.
