Description
The invention relates to a rotordynamic, centrifugal pump for use in pumping hydrocarbons and water in downhole applications.
Centrifugal pumps for use in downhole applications are previously known. These pumps use a so-called multi-stage principle, where the pump consists of several vertically arranged stages. One stage mainly consists of an impeller and a diffuser. The impeller is attached to a common shaft that runs through all stages, and this shaft is driven by an electric motor. An example of this technique is the "ESP pump" (Electrical Submersible Pump) which exists on the market today. The reason several stages are used is that one stage has limited ability to deliver pressure increase. To achieve enough pressure, pumps of this type must use several stages, connected in series, on top of each other.
However, there are disadvantages to existing multi-stage pumps, for example all stages are driven by one motor so that the entire pump stops if the motor stops. In addition, the existing constructions become long as the motor is mounted below the pump stages. This is a problem with deviation in wells. Today's pumps also struggle with storage life and wear due to cavitation.
Production of hydrocarbons, and to that extent also water for use in the extraction of hydrocarbons and for other purposes, takes place from reservoirs located in rocks below the earth's surface. The vertical distance from the surface down to these reservoirs can vary from a few hundred meters down to several thousand metres. The production itself takes place either by using artificial lift or by the reservoir fluids, which may contain loose or free gas, flowing to the surface through a borehole/well because the pressure in the reservoir is higher than on the surface. Artificial lifting is a common term for various methods and techniques that can be used for this production. This invention includes equipment for improving the lifting of hydrocarbons (with or without gas) and/or water to the surface. The choice of method for artificial lifting is made on the basis of conditions in the reservoirs, the nature of the oil, the depth and trajectory of the borehole/well. In addition, emphasis is placed on the field's location (onshore or offshore) and the area's infrastructure, such as access to electricity and gas at the location itself. Based on these parameters, the field operator can, with the help of the invention, construct a plant that provides the best possible total economy based on the reservoir's production characteristics, investment in equipment and operating costs.
In onshore fields with relatively shallow reservoirs and with fairly vertical well paths, a system called a sucker rod pump is often chosen. Here the drive itself is on the surface, connected to a pump unit down in the well via a pump rod. The challenges of this system are a relatively large drive unit that is placed above and close to the wellhead, friction between the pump rod and the pipe wall in the well, production of sand from the reservoir and a system efficiency of 0.4. There are also limitations on how deep this type of pump system can stand based on the material/strength limitation of the pump rod. The systems have limited lifting capacity, and are therefore used at lower production rates. The system's design itself, together with operating conditions such as sand production, mean that they have frequent service interruptions. In addition to increasing the direct operating costs, this leads to costs associated with deferred production. The stroke length of the pump unit itself in a nodding pump is two to three metres, and the frequency is from one to ten strokes per minute. In patent US 5,179,306, a principle is described where the pump unit in a nodding pump is driven by a double-acting DC linear motor which is placed down in the well together with the pump unit, this to avoid the challenges with the pump rod itself.
ESPCP and PCP are also systems used for artificial lifting. In principle, these are two similar pumps with the difference that the ESPCP (Electrical Submersible Progressive Cavity Pump) is driven by an electric motor that is down in the well, while the PCP (Progressive Cavity Pump) is driven by a motor that is on the surface. The power of a PCP is transferred from the surface to the pump down in the well via pump rod, in the same way as for a nodding pump. The pumping principle used in these pumps is what is often referred to as a screw pump in that a rotor moves circularly inside a specially made pump housing. ESPCP can be used both on offshore and onshore installations, while PCP is only used on onshore fields. This type of pump is considered to be well suited for the production of heavy (viscous) oils, and they are generally considered to have an efficiency that is better than the ESP described in the next section.
Electrical Submersible Pump (ESP) is a type of pump that is widely used for artificial lift both onshore and offshore installations. The pump is mounted down towards the bottom of the well as an integral part of the production pipe, which means that if it fails, the entire production pipe must be pulled out of the well. The pump itself mainly consists of an electric motor at the bottom, from which runs a shaft and on this are mounted impellers (impellers) and diffusers in several stages. The number of steps is determined based on the required lifting height. The liquid is sucked into the bottom of the pump and with each step the pressure is increased, and large pumps can have more than 250 - 300 steps. To reduce the number of steps, the rotation speed can be increased, which results in a reduced total length of the pump. In patent US 4,278,399, a solution for a more efficient pump step in an ESP is described. This is done in principle by reducing the thickness of the material on the pump housing so that the impellers can have a larger radius.
The efficiency of such pumps is considered to be 0.3, and the volume flow can vary from a few hundred barrels per day to 20-30,000 bbl/d. The electric motor in the pump receives power supplied from the surface through a special cable that is attached to the outside of the production pipe, and the system is controlled from the surface using a system called VSD (Variable Speed Drive). The VSD transforms AC to DC and back to AC at different frequencies. This causes wear and tear on electrical cables and connections and can lead to grounding problems. Normally, induction motors are used to drive the pump itself, and due to the need for a lot of power at high rates and deep wells, these are relatively long. These motors have little clearance between stator and rotor, which means that small bends (however leg) in the well path can create contact between rotor and stator and lead to breakage. The same can happen due to vibrations in the motor when talking about long motors (a 250 HP motor is 20 m long). Due to these conditions, the industry has developed Permanent Magnet (PM) motors which have a more robust design. The mechanical challenges associated with ESP are wear and overheating of the electric motor, which PM is believed to handle in a better way. At the same time, large axial forces are developed in the pump itself. There are various solutions that have been developed to improve this relationship. As an example, patent US 5,201,848 can be mentioned, which describes an impeller which does not contribute to the lifting of liquid, but which creates an upwardly directed force on the axle. This happens because the main impeller, which contributes to lift, is mounted on another impeller of the same volume, where the latter does not have a supply of liquid. Thereby, a dynamic pressure is created in the pump stage, which means that the static pressure further down the pump stage gives a lift that counteracts the downward directed axial forces.
In addition to the aforementioned mechanical problems, ESP systems have problems with handling the production of large quantities of sand and other solid particles such as salt deposits (scale). In addition, cavitation occurs when free gas is produced. Both of these conditions wear on the running wheels. Free gas is also a problem for the electric motor itself since the gas has a poorer ability to conduct away the heat developed by the electric motor. All these factors mean that an average lifetime for an ESP system is assumed to be about 1.5 years. The costs of replacing an ESP will vary with the depth of the well since the entire production pipe must be pulled out. In addition to the direct costs of the operation, which involves the use of a drilling rig, you get the cost of deferred production.
Gas lift is widely used as artificial lift on offshore installations where you have access to produced gas from the separator plant. The principle is to re-inject produced gas into the annulus between the production pipe and the casing (production annulus) and down towards the production packing at the bottom of the well. Gas lift valves are placed at different levels in the production pipe. These are one-way valves that allow the gas in the annulus to flow into the production pipe so that the weight of the hydrostatic column inside the production pipe is reduced, thereby also reducing the back pressure on the reservoir so that the reservoir pressure itself can push the produced liquids to the surface. In principle, gas lift is an efficient system, but it requires investment in own gas compressors, surface flow pipes, Annulus Safety Valves (ASV), gas lift valves (GLV) and gas-tight pipe threads in the casing. The system can be difficult to operate in an optimal way because the mixture ratio between oil, water and any gas produced from the reservoir will vary with shorter and longer time intervals. In addition, reinjected gas in the production annulus can leak into the outer annulus through the casings. In order to reduce the risk of uncontrolled outflow of gas in the event of a system accident, several oil companies now want to develop a VO version of GLV so that they can remove ASV as it has been shown that these valves are vulnerable to leaks. This change helps to increase the investment costs for gas lift.
Single and double-acting piston pumps for use for artificial lifting are previously known. Apart from different designs on the pump housing itself (pistons) and inlet and outlet valves, there are several different drive mechanisms for the pumps. It concerns everything from electromagnetic motor solutions to solutions with linear motors. In addition, a single acting piston pump is known which is driven by an induction motor which in turn drives a hydraulic unit which in turn drives the piston and valves. This particular solution is designed for the operation of more than one single-acting piston in the pump. What all the pumps have in common is that they are designed to be installed at the bottom of the well. In patent US 1,740,003, an electrically driven double-acting piston pump is shown. To reverse the movement of the piston, you change the phase of the motor so that it rotates in the opposite direction. With a frequency of between 30 and 60 strokes per minute, there is a lot of wear on the contacts that are supposed to reverse the electric current, and a lot of heat is generated every time the piston has to change direction. So far, it has not been possible to make practical and commercial linear motors, partly because there is a sharp increase in power consumption every time the motor has to change direction.
The pump according to the invention includes several stages, which are in turn divided into one or more pump stages. A pump stage includes an impeller and a diffuser. A stage is defined to include a motor that drives one or more pump stages in the stage, and according to one aspect of the invention, the pump includes several stages in order for the device to have enough lifting capacity. The pump according to the invention overcomes the disadvantages associated with only one electric motor driving all the pump stages in that the invention is characterized by the fact that it uses a motor in each stage. The motor can also drive two or more pump stages in one stage via a shaft. According to the invention, the pump is equipped with motors that are designed as ring motors (ie liquid can flow in the middle of the motors) on each stage - and that there are several stages in the pump to achieve sufficient lifting capacity. This is in contrast to known pumps which have only one motor which does not allow liquid to flow through the center of the motor. According to a preferred embodiment, the pump according to the invention consists of up to approx. three pump stages in one stage are allowed to achieve sufficient lift, but more pump stages are possible. It is an advantage that the pump has "redundancy" - i.e. if the motor in one stage stops, then all the other stages must be able to continue pumping. If a pump has too many pump stages in a stage that stops, then the friction loss in the stage will be so great (liquid must flow through impellers that are at rest) that the pump is unable to achieve an acceptable volume flow (rate) even if all the other the stages are intact, therefore there will be a natural limitation on how many pump stages you can have in one stage based on the conditions in the well.
The motors in the pump (stages) are preferably permanent magnet motors with a stationary part attached to the diffuser and a movable part attached to the impeller. Alternatively, the motors can be electric motors with a stationary part and a rotating part. Regardless of engine type, all engines will have a cavity in the center for the flow of liquid, and the rotating part of the engine is attached to the impeller for its operation. Alternatively, the motors can be hydraulic motors with a stationary part and a rotating part. Here, too, the motor will have a cavity in the center for the flow of liquid, and where the rotating part of the motor is attached to the impeller for its operation.
In addition, the pump can use bearings, preferably magnetic bearings, to absorb the forces in the device. A permanent magnet motor is in itself very efficient with a high degree of efficiency. In addition to a more compact design, the pump gains redundancy by still being able to deliver pressure increase even if one, or more, motors (stages) stop. Each motor can, if the conditions in the well require it, run at an individual speed so that cavitation can be avoided. Since the motor is no longer delivered as one long unit, but is divided into different stages, the pump handles well deviation far better than existing pumps. Servicing the pump becomes easier as the stages are not connected with a common shaft.
According to an exemplary embodiment, the pump is characterized by the fact that, in principle, it consists of permanent magnet motors that individually drive the impellers in the pump stages and that it uses magnetic bearings to take up the forces in the device.

Fig 12 viser et utførelseseksempel hvor pumpen anvendes sammen med plugg/pakning Fig 13 viser et utførelseseksempel hvor motorens roterende del driver en aksling som igjen driver flere pumpesteg i et trinn Fig 12 shows an example of execution where the pump is used together with a plug/seal Fig 13 shows an example of execution where the rotating part of the motor drives a shaft which in turn drives several pump stages in one step
As shown in Fig 4, a stage (1) consists of, as in conventional centrifugal pumps, an impeller (2) and a diffuser (3). The number of stages (1) that the pump consists of can be varied according to the needs of the well. Instead of a shaft, the impeller (2) is driven by a permanent magnet motor (PM motor) (4) as shown in Fig 2, which includes a rotating part (6) which is an integral part of the impeller (2) and a stationary part ( 5) which is an integral part of the diffuser (3). Fig 13 shows a design example where the motor's rotating part (6) drives a shaft (25) which in turn drives three pump stages in one step.
Impelleren (2) er anordnet slik at den roterer innenfor diffusoren (3). During assembly, the diffuser (3) is placed outside the impeller (2). At the same time, the PM motor's parts are positioned in the right place. Figure 4 shows a radially positioned PM motor (4) mounted in the impeller (2) and the diffuser (3). In operation, the diffuser (3) is at rest together with the stationary part of the PM motor (5). The impeller (2) is arranged so that it rotates within the diffuser (3).
This means that when the PM motor starts to rotate, the impeller rotates. The impeller rotates within the stationary diffuser. Attaching the PM motor's parts may vary. According to an embodiment, the rotating part of the PM motor is made of the same material as the impeller.
The performance and ability of an impeller to deliver pressure increase is determined by the impeller diameter and internal flow design of the impeller and diffuser. Figure 4 shows how the PM motor can be positioned without affecting the impeller diameter. The internal flow optimization of the impeller and diffuser is not affected by the invention due to the location of the PM motor, so that the pump solution according to the invention can be used on known impeller and diffuser designs.
Disse to skrues ned i casingen slik at trinnene blir presset sammen. According to the invention, several stages can be mounted on top of each other so that the pump capacity can be modified as needed. The steps are constructed with a mechanical control so that they cannot rotate in relation to each other. According to an exemplary embodiment, all steps are placed within a "casing". The casing's length varies according to the number of steps used to achieve the desired capacity of the system. At the bottom of the casing is a conventionally used "base" and at the top a "head". These two are screwed down into the casing so that the steps are pressed together.
In conventional centrifugal pumps, the impeller is fixed to a shaft so that the radial movement is controlled. In the invention, this is done by means of a radial bearing (12). The position of the radial bearing can vary. Figure 8 shows a radial bearing (12) placed in the center above the impeller (2). The radial bearing (12) is here fixed in the diffuser (3) and during installation, the shaft of the impeller is guided into the bearings so that the impeller is radially supported against the diffuser. Mounted in this way, the impeller gets radial support like other conventional centrifugal pumps with a common shaft. In one embodiment, the radial bearing (12) may be of the type passive magnetic bearing, in another embodiment it may be of the type active magnet bearing, while in a third embodiment it may be of the type ordinary radial sliding bearing or roller bearing.
The storage of axial forces is done by one axial bearing (l 1) placed between the impeller in the overlying pump stage and the diffuser in the underlying pump stage, as shown in Figure 8. The position of the bearing can vary. The axial bearing is mounted in a conventionally known manner. The rotating part of the bearing is mounted in the impeller. In the same way, the stationary part is mounted in the diffuser. In one embodiment, the bearing may be of the passive magnetic bearing type, while in another embodiment it may be of the active magnetic bearing type. This type of bearing is, in theory, friction-free, with increased service life for the bearings as a result. The bearing arrangement does not preclude the use of ordinary axial slide bearings or roller bearings. This can be of the conventional axial bearing type.
In one embodiment, the motor can be of such a type that it eliminates the need for radial and axial storage.
The PM motor is powered in a conventionally known way with a power cable. Redundancy is vital so that the pump does not stop if a stage stops. The diffuser is designed so that power supply is possible. Figure 11 shows an example of the power supply at the bottom left of the figure. Figure 5 and Figure 6 show a principle drawing of an axial PM motor (7). This also consists of a rotating part (8) and a stationary part (9). This type of engine is also known in the market. Figure 7 shows a design example when the motor is placed axially in a step. The stationary part of the motor (9) is mounted in the underlying diffuser and the rotating part (8) in the overlying impeller.
According to an exemplary embodiment, the pump according to the invention is installed in the well using a remote-controlled plug or seal, as shown in Figure 12. The plug consists of an electric motor (13) for setting and pulling the plug. The electric motor is in connection, through planetary gear (14), with hollow shaft (15) which is rotated to set one or more ties (16) which lock packing to the production pipe (17), and hollow shaft (18) which is rotated to set a packing element (19). Gasket element (19) separates the "inlet" side from the "exhaust" side as shown in the figure. A hollow shaft (20) controls a ball valve (21). The device includes a tube (22) which leads the liquid through the plug and into the pump. A valve (23) ensures that, if necessary, hydraulic contact can be created between the "inlet" side and the "exhaust" side of the pump. The valve can be, for example, a solenoid valve. The pump and the remote-controlled plug can be assembled into a unit that can be driven in and pulled out using a cable (24).
