繊維の製法及びこの製法による繊維
発明の背景
1.発明の属する技術分野
この発明は、永久捲縮を有するリヨセル繊維(溶剤紡糸セルロース繊維とも呼
ばれている)そして、既知のリヨセル繊維に比べて高水準の捲縮を有するリヨセ
ル繊維の製造、並びにこのような捲縮繊維に関する。「永久捲縮」という用語は
、乾燥された捲縮繊維が再湿潤されたとき捲縮がそのまま維持される捲縮をいう
。
2.関係技術の説明
リヨセル繊維は既知の繊維材料であり、その生産方法は、例えば米国特許第4
、246、221号に記載されている。リヨセル繊維は、市場でコート−ルズ(
ホールデイング)株式会社の商標「テンセル」で入手することができる。リヨセ
ル繊維は、セルロースを有機溶剤に溶解、このようにして形成された溶液を紡糸
口金を経てセルロースを繊維として凝固させる凝固浴に押し出すことにより調製
される。このプロセスは、溶剤紡糸法(Solvent−spinning)と
もいわれ、そこで、リヨセル繊維は溶剤紡糸繊維ともいわれている。セルロース
原料は、通常、木材パルプである。溶剤は,第3級アミンN−オキシド(アミン
オキシド)、好ましくはNメチルモルホリンN−オキシドで、一般に少量比の水
との混合物であり、この場合の凝固浴は、好ましくは水性浴である。リヨセル繊
維は、凝固浴中で凝固後、水洗して乾燥される。凝固したリヨセルは、連続フィ
ラメント形態であって、この連続フィラメントは数千
本からなるトウ形態であることもできる。ある種の最終用途、例えばある種の交
絡布帛の生産では、トウの形態のリヨセル繊維が用いられる。その他の最終用途
、例えば紡績糸の生産では、トウは先ず短い長さに切断されてステープルファイ
バーの形態にされる。リヨセル繊維トウからのステープルファイバーへの変換は
、凝固工程と洗滌工程の間、洗滌工程と乾燥工程の間、又は乾燥後で行うことが
できる。
リング精紡等による紡績糸の製造では、スープルファイバーは、カードにかけ
られ、平行に並べられた繊維のウエブを延伸乃至ドラフト(数段であることがし
ばしばである)、細いロービングを形成してから、このロービングに撚りかけを
適用して紡績糸となる。ウエブとロービングは、繊維の捲縮よって少なくとも形
態が保持されている。
溶剤紡糸法は、例えばヴィスコース法のような、セルロースの化学誘導体の形
成と分解に依存する既知のセルロース繊維の製造方法からは明確に区別される方
法である。一般に、本来のヴィスコースレーヨン繊維は、木綿のような天然繊維
がそうであるように、捲縮をもっているが、リヨセル繊維は捲縮が殆どないかあ
るいは全くないのが普通である。一般に、捲縮は、多くの最終の用途では、繊維
に望まれている性質である。捲縮は、紡績糸又は交絡布帛の加工途上及び加工後
において、繊維間を凝集させている。捲縮繊維は、捲縮のない繊維に比べて嵩高
であるから、繊維材料に対してより好ましい隠蔽性(カバリング性)と吸収材料
製品に高吸収能を付与する。1994年12月8日に刊行された国際特許出願W
O94/28220号は、リヨセル繊維が乾燥リヨセルのトウを押込箱(stu
ffer box)に通すことによって捲縮されることについて記載している。
この捲縮付与作用は、押込箱にスチーム好ましくは乾
燥スチームを噴出させることで助長することができる。この捲縮繊維は、1セン
チ当たり約2.0個、又は2.2個、通常1.5から2.2個の一次捲縮を有す
ることができる。この捲縮付与方法は、繊維に充分に高レベルの捲縮を形成させ
ることはできないものと考えられる。この捲縮は永久的な捲縮ではなく、リヨセ
ルのステープルファイバーがカードにかけられたときには、その捲縮はその殆ど
が除去され、その後受けるドラフトの間に完全に除去されてしまう。若しこの捲
縮繊維が再び湿潤されると、全ての捲縮が実質上消失してしまう。
発明の概要
本発明の第一の態様は、湿潤トウ形態のリヨセル繊維を詰固め装置(comp
action device)を通す工程を含む繊維に永久捲縮を形成すること
で特徴づけられるリヨセル繊維の製造方法を提供する。
この第一の態様の方法によって造られる繊維は、1センチ当たり少なくとも1
個の一次捲縮を有する。この第一の態様の方法は、繊維に1時的な捲縮を追加的
に付与する方法であることもできる。詰固め装置は、好ましくは押込箱(stu
ffer box)であるが、他の種類の詰固め装置、例えば繊維をローラと静
止刃(blade)間で形成されるニップに、又はローラの間のニップにオーバ
ーフィードして強制的に送り込む装置も用いることができる。
本発明の第一の態様に係る方法は、好ましくは未だ一度も乾燥されたことのな
いトウ(never−dried tow)、更に好ましいのは洗滌され、乾燥
手前の未だ一度も乾燥されたことのないトウで行なう。未だ一度も乾燥されたこ
とのないリヨセル繊維は、通常約60重量%の水を含んでいる。本発明の方法は
、他に予め乾
燥させられ、その後絞め固め装置への導入に先立って湿潤させたトウに適用する
こともできる。これら他の代替方法は、性質、例えば捲縮角の異なる捲縮を形成
するものであることが理解されよう。
本発明は、第二の態様では、1センチ当たり少なくとも3.0個の一次捲縮を
もっていることで特徴づけられるリヨセル繊維を提供する。本発明の第三の態様
は、1センチ当たり少なくとも1.0個の永久捲縮をもつことで特徴づけられる
リヨセル繊維を提供する。本発明の第二の態様に係るリヨセル繊維は、1センチ
当たり約7.5個までの一次捲縮をもつことができる。1センチ当たり約6.0
個以上のの一次捲縮をもつリヨセル繊維は、汎用の繊維加工機では容易に開繊す
ることができないことが判明した。この繊維は、このような高レベルの捲縮の付
与プロセスの過程で物理的な損傷を被り、それによって繊維中に物理的な弱点を
つくってしまう傾向がある。更に、殆ど直角に曲がる屈曲肘形状の鋭角的な1次
捲縮は、このような捲縮プロセスの間に形成され、これらの肘形状屈曲が互いに
絡まる傾向がある。
高レベルの捲縮を有するリヨセル繊維は、凝集し易くて反発性があるので、こ
の種の繊維のリヨセルトウは、例えばタンポンや紙巻き煙草のフィルタといった
吸収材製品の製造に有用である。本発明の第三の態様に係る繊維は、1センチ当
たり約4.0個までの永久一次捲縮をもつ繊維であることができる。
本発明の第四の態様は、以下の工程を含むリヨセル繊維の製造方法を提供する
:
(a)セルロースを溶剤に溶解して溶液を形成する工程;
(b)この溶液を紡糸口金を通して凝固浴に押出し連続セルロースフィラメン
ト群を形成する工程、
(c)連続セルロースフィラメント群を水で洗滌して未だ一度も
乾燥されたことのなリヨセル繊維の湿潤トウを形成する工程;
(d)この湿潤トウを詰固め装置に通して、未だ一度も乾燥されたことのない
捲縮をもつリヨセル繊維を形成する工程、及び
(e)未だ一度も乾燥されたことのない捲縮リヨセル繊維を乾燥して、乾燥し
た捲縮リヨセル繊維を製造する工程。
溶剤は、好ましくは第4級アミンのN−オキシド、更に好ましくはN−メチル
モルホリン N−オキシドであり、ここで凝固浴は水性の浴であることが好まし
い。この捲縮リヨセル繊維は、通常、永久捲縮性である。
本発明の第四の態様に係る方法は、次の工程を更に付加的に含むこともできる
:
(f)捲縮リヨセル繊維を、乾燥工程(e)の前、又は後にステープルファイ
バーに変換する工程。
トウで乾燥されるリヨセル繊維の製造では、トウはまず例えばドラム乾燥機又
は好ましくはベルト乾燥機で乾燥される。ドラム乾燥機が用いられるとき、トウ
は延ばされた状態で一つ又はそれ以上の孔が開けられた加熱ドラムに通され、そ
してドラムの表面速度は紡糸口金を通る吐出速度とほぼ同等であり、通常これが
最大走行速度、つまり紡糸口金の生産性の限界である。最大走行速度は、より多
くのドラムを用いることで大きくできるが、費用がかかる。更に、延ばされた状
態のトウの乾燥は、少なくともある程度の捲縮を失わせしめることにもなるトウ
に緊張を与えるにもなる。ベルト乾燥機を用いると、熱ガス(通常は空気)が吹
いているメッシュベルト上でトウが拡幅されるか又は折たたまれるので、乾燥機
の線速度は吐出速度の一部になり、それで高い吐出速度の採用が可能になり、紡
糸口金の生産性が高められる。
捲縮されていないリヨセルのトウがベルト乾燥機で乾燥されると
き、トウ中の繊維がひっつき固まる傾向のあることが判明した。その結果、トウ
に熱ガスが容易に浸透せず、トウの乾燥が遅くて不均一になり、ベルト乾燥機の
利点である生産性の妨げとなる。対照的に、本発明による湿潤状態で捲縮された
リヨセルトウは、ベルト乾燥機上で充分に開繊して有利にも良好なガス透過とそ
して急速かつ均一な乾燥させられる。湿潤状態で捲縮を付与されたヨセルトウは
、ベルト上で乾燥するに先立って、ステープルファイバーに切断することもでき
る。捲縮を付与されていないリヨセルのステープルファイバーは、乾燥後には捲
縮が容易に付与されないことが理解されよう。
低レベルの捲縮繊維は、カードがけや精紡のような加工操作を容易にするため
に、通常紡糸集束仕上剤で処理される。一般に、紡糸集束仕上は、繊維に硬い手
触りを与える。繊維の捲縮生成がより少量の紡糸集束仕上剤の使用で可能であっ
て、それでいて望ましい手触りをもつリヨセル繊維を調製できることは、本発明
の利点である。

好ましい態様の説明
第1図には、切断されたセルロース及びアミンオキシド水性液がそれぞれ導入
される入り口11及び12とを有するミキサ10が示されている。このセルロー
スは、溶剤中に溶解して溶液となる。熱溶液は、ミキサ10からポンプにより、
計量ポンプ13を経て、紡糸口金に到り、口金を通って押出され、繊維の連続ト
ウを形成する。
熱溶液が細い流れ14aの状態で紡糸口金14を離れると、水とアミンオキシ
ドの混合物が再循環させられている凝固浴16を通過させられる。浴16は、重
量で約25%のアミンオキシドを含むことができる。セルロースは、溶液から凝
固して固形のフィラメント15aを形成し、フィラメントから溶剤は洗い出され
る。凝固浴16からは、多数本のセルロースフィラメントがトウ形態でロール1
7を経て水浴17を通過させられる。水浴を通過するトウは、例えば30乃至3
5cm(12乃至14インチ)までの幅であることができる。このような浴は一
つ以上用いてもよい。一つ又は複数の水浴中で、残るアミンオキシドがフィラメ
ントから洗い出され、その後はこれら水浴を出てくるトウ19がリヨセルのトウ
である。トウ状態のフィラントの太さは、例えば1から10dtex、多くの場
合1.5から5dtexである。
トウ(ここでは符号19)は、水性浴18から当該技術で周知の紡糸仕上剤で
平滑化される仕上工程19Aを通過させられる。この湿潤トウは、次いでロール
21、22で形成されたニップに導かれ、該ニップから押込箱23に供給される
。押込箱へは、矢印で一般的に示されるように多数の入り口を通ってスチームが
供給されている。紡糸仕上げ剤は、非仕上げ湿潤トウを押込箱に供給して、そこ
で押込箱に注入して付与するか、押込箱から出たトウにスプレーで
適用して付与できることも当然の代替法として理解されるべきである。紡糸仕上
げ剤は、押込箱に導入される前の走行する繊維に対して適用することが捲縮付与
の助けになることが判明したいるので、この方法の採用することが好ましい。押
込箱中で付与される捲縮の度合いは、1cm当たり1.0乃至7.5個の範囲の
一次捲縮である(1次捲縮34aを有する繊維は、第2図で示されるように、真
っ直ぐか若しくは波形のものであり、繊維は当然のことなから2次捲縮34をも
有している)。繊維が紡織繊維用途に向けられでいる場合には、捲縮の度合いは
、好ましくは、1cm当たり1次捲縮が約1.5乃至約3.0個の範囲である。
トウが押込箱23からでると、幅が圧縮されており、次いでトウが乾燥機に通
される間にその幅が広がる。捲縮トウ25は、次いで高い温度に維持されている
乾燥室20を通過する。乾燥室は、好ましくは有孔のベルトタイプであるが金属
の円筒体(can)、カレンダ若しくは有孔ドラムをもって代えることができる
。乾燥室の温度は、その設計及び形状的構造によるけれども、一般的には60乃
至180°Cの範囲である。
乾燥機20からでた乾燥捲縮トウ(符号29で表す)は、ロール26を経てカ
ッタ27に到り、そこで切断されステープルファイバーにされる。カッタ27で
切断されるステープルファイバーの切断長さは、ステープルファイバーの最終用
途に依存する。そこで、例えば、製紙用には3乃至6mmの長さ、不織布用には
6乃至15mmの長さ、綿紡績タイプの糸用及びカードタイプの不織布用には3
0乃至60mmの長さ、毛紡績糸用には60乃至150mmの長さが、それぞれ
求められている。一般に、このような違った最終用途は、当該技術分野では周知
のように、異なる太さの繊維が求められる。通常、フィラメントの太さは、1乃
至30dtexの範囲、綿
紡績タイプの応用分野には1から3dtexの範囲が、毛紡績糸タイプの応用分
野にば2から8dtexが代表的なものである。乾燥された捲縮ステープルファ
イバーは、カートン28に集められる。乾燥クリンプトウは、切断工程を省いて
、トウ形態で集められこともある。このようなトウは、ある種の吸収性物品、例
えば紙巻き煙草のフィルターの製造に有用である。
図示のように、紡糸口金からでる単一トウであって、例えば20,000もの
フィラメントを含み、性量は、例えば30から65ktex,すなわち乾燥後で
30から65g/m になるものである。紙巻き煙草のフィルターの製造に用い
られるトウは、5から8ktexの性量を有する。他に、数個の紡糸口金からで
るトウは、詰固め装置に通される前に、一本の大きいトウ、例えば20万から1
00万のフィラメントを含むトウににまとめることができる。
フィルタの本体がトウ、特にセルロースアセテート繊維のトウからなっている
か若しくは含む紙巻き煙草は、公知である。トウはフィルタ(又は紙巻きタバコ
)の長手軸に非行に配置されている。このような公知フィルタの本体は、このよ
うなトウのみのいわゆる単一構造からなる。このような公知フィルタは、外層に
このようなトウを配置し、内層に圧縮襞付紙からなるフィルタを配置するいわゆ
る2層構造フィルタであることもできる。更に、他に代替構造として外層にこの
ようなトウのフィルタ要素、中層に活性化炭素、そして内層に圧縮襞付紙をそれ
ぞれ配置したいわゆる三重構造といわれる公知フィルタがある。一般に、紙フィ
ルタ要素は、アセテートトウフィルタ要素と比べて高い効率のフィルタ性を有す
るが、喫煙中に圧縮され易く又濡れてべとべとする傾向が強いし、紙巻き煙草に
紙様の不快な味を与えてしまう。
本発明は、加えて、捲縮リヨセルのトウを含むか、トウからなる
フィルタ本体であることを特徴とする紙巻き煙草のフィルタをも提供する。かか
るフィルタは、公知のセルロースアセテートトウフィルタと比べて、高い効率の
フィルタ性能をもっていると考える。このことは、低タールの紙巻き煙草化のト
レンドに鑑みて、利点である。かかるフィルタは、一般にトウフィルタで知られ
ている方法で製造できる。
本発明は、更に、かかるフィルタを含む紙巻き煙草を提供するものである。か
かる方法の捲縮付与工程の詳細は、第2図に示されている。トウ19は、ロール
21と22の間のニップ30を通過し、ニップ30から押込箱中へ、押込箱の空
間路31を充満させるに充分な速度で供給される。押込箱の空間路31は、板3
2と33の間で形成されており、ニップ30の入り口部から押込箱の出口35へ
と延び、かくしてフィラメントの折り畳み皺若しくは捲縮が形成される。液体は
、ロール21と22の圧力作用により、トウから搾液される。捲縮を付与された
トウは、押込箱内で板32と33の間で圧縮され、図示のように連続したループ
34を形成(第2図では、理解し易くする目的で間隔を拡げて図示)して、永久
的に捲縮が付与された形態で出口34で排出される。スチームは、矢印で示され
ているように、押し込み箱へ噴出されており、板32、33中の孔36を通って
押込箱通路31に沿って通過する間にトウに接触する。
紡織加工用のために、1cm当たり約1.0から2.5の一次捲縮を有する繊
維が所望であるなら、ロール21と22間の圧力は、約0.3から2.5バール
であるべきである。押し込み箱の上部板32可動であり、外部からの圧力、好ま
しくは約0.0から0.2バールの圧力で定位置にた保たれる。この板32への
高い圧力を適用すると高レベルの捲縮が得られる。
第3図で示されるように、37aで一般的に示す供給源から、例えば5.7バ
ール(85p.s.i.)で、スチームが噴出させられ、一連のバッフル板38
を有する乾燥機37を通る。次いで、乾燥スチームは、圧力減少弁39、例えば
単純な減少膜式弁を通って、そこで圧力は、例えば4.3から3バール(それぞ
れ65p.s.i又は45p.s.i)に落とされる。圧力の低下したスチーム
は、次いで、押込箱へ供給され、上述したように板32と33の中の孔を通って
押込箱通路31中で捲縮が付与されたトウと接触する。更に加える柔軟仕上げは
、ソープ石鹸仕上げよりもむしろ合成仕上げ剤の使用が好ましいく、板32及び
33の孔を通して注入され、繊維に平滑性を付与することができる。
第4図に、洗浄され、平滑処理されたリヨセル繊維34が主ロール42と第1
ロール43による第1導入ニップ41を経て供給されている状態を示す。トウ4
0は、主ロール42の周り約1/4回転通過後、主ロール42と制御ロール45
の間の制御ニップ44を経て前進する。ややあって、トウ40は、スクレーパ4
6で主ロール42から剥がされる。スクレーパ46は、好ましくは、主ロール4
2とその表面を擦る状態で、その表面との角度が70°近辺の鋭角で配置されて
ニップを形成している。次いで、トウは箱上部片48及びスクレーパの延長部で
ある底部片47により形成された箱50を通過する。主ロール42、スクレーパ
46及び箱50の結合体は、詰固め装置として働く。箱50の幅は80cmで、
箱の深さ及び長さは繊維に付与すべき捲縮の所望程度に応じて選択される。トウ
40は、箱の上部片48と底部片47の間から出ると、コンベアベルト49上に
堆積され、そこから乾燥機(図示されていない)に向けて搬送される。
リヨセル繊維中の一次捲縮数は、以下の方法で測定することがで
きる。長さ12ー15cmの繊維束6本を1mの乾燥トウ内の無作為の6箇所か
ら採取した。繊維片は、トウの最端部から採取市内ものとする。繊維の繊度が約
1から3dtexであるなら、好ましい繊維束の大きさはある程度繊維の繊度に
よるけれども、繊維束は約1000から1500のフィラメントを含んでいなけ
ればならない(概ね200dtex)。次いで、繊維束の一端で板にクリップで
固定して、穏やかに引張って全ての捲縮を引っ張って除く。全てのクリンプをひ
っぱって除くことができないなら、サンプルが余りにも太すぎるので、更に少な
いフィラメントを含むサンプルを選ぶ必要がある。次に、引っ張られた形態の繊
維束の前記クリップから10cmの点に印をつけ、繊維束をリラックスさせてか
ら、クリップと前記マークの間の捲縮数を数える。数えた捲縮の数を引張延ばさ
れたサンプルの長さ(10cm)で割算することで、センチメートル当たりの一
