Abstract

PURPOSE:To obtain a sheet substantially free from coating defects such as streaks and excellent in the uniformity of the coating weight of resin by applying a liquid resin to a release paper and smoothening the coated surface by applying pressure thereto while the resin is still in a plastic state. CONSTITUTION:A resin (e.g. epoxy resin) is applied to a release paper with, e.g. a reverse roll coater, and the coated surface and the release paper are pressed with, e.g. a press roll to remove coating defects such as streaks. The pressure applied then is such that it is sufficient to remove coating defects but does not cause any change in the thickness of coating. This smoothening needs to be performed while the resin is still in a plastic state. If required, the coated release paper is preheated with, e.g. a heating plate. After the smoothening, the coated release paper is cooled to 30 deg.C or below with, e.g. a cooling plate. As shown in the figure, the coated surface 2 of the resin-coated sheet and the release paper 5 are pressed with heating and pressing rolls composed of rolls 3 and 4. A release paper 6 is inserted between the coated surface 2 and the roll 3 so as to prevent the adhesion of the resin to the roll 3.

By the way, such a resin coated sheet is
The release paper is manufactured by applying a resin using, for example, a reverse roll coater. However, if the application is continued for a long time, coating defects such as thin convex or concave streak marks are likely to occur. In particular, such a phenomenon is likely to occur when using a resin to which a pigment is added as a colorant or when using a resin to which a filler is added for the purpose of improving the mechanical properties of a molded product. However, when a prepreg is manufactured using such a resin-coated sheet having coating defects, resin-excessive portions and resin-deficient portions are created, resulting in uneven resin basis weight, which reduces surface smoothness and reduces the quality of the prepreg. Is damaged. Further, in a remarkable case, the mechanical properties of the obtained molded product may be deteriorated. The prepreg as a molding material for FRP has a uniform basis weight of resin and reinforcing fibers, microscopically each reinforcing fiber is evenly covered with resin, and a suitable amount of resin on the surface. Extremely strict conditions are required, such as being present uniformly and exhibiting an appropriate adhesiveness during molding.

By the way, Japanese Patent Publication No. 3566/1993 discloses that
It is proposed to heat the release paper before applying the resin. In this method, the release paper is heated to prevent the resin from being cooled and the viscosity from being lowered at the time of coating, and to correct a large coating defect that appears as waviness by the weight of the resin. However, this method is effective for correcting large coating defects such as waviness, but is not effective for correcting small coating defects such as thin convex or concave streak marks.

Further, according to the present invention, the resin of the resin coated sheet is obtained by applying liquid resin to the reinforcing fiber sheet and then pressurizing the coated surface while the resin is in the plastic state and smoothing the coated surface. Provided is a method for producing a prepreg, which is characterized by transferring and impregnating. Transfer and impregnation of the resin into the reinforcing fiber sheet is preferably carried out by superposing the resin coating sheet on one surface of the reinforcing fiber sheet such that the coated surface is on the reinforcing fiber sheet side, and the reinforcing fiber sheet and the resin coating sheet. It is carried out by applying pressure to the superposed body under heating. A resin-coated sheet may be laminated on both sides of the reinforcing fiber sheet. In this case, after transfer and impregnation of the resin, the release paper constituting one of the resin coated sheets is peeled off.

Further, as the resin, a thermosetting resin such as an epoxy resin, an unsaturated polyester resin or a vinyl ester resin is usually used. These thermosetting resins are B-staged simultaneously with the transfer and impregnation into the reinforcing fiber sheet.

Further, the reinforcing fiber sheet is a sheet-like structure in which strands of high-strength, high-modulus fibers such as carbon fibers, glass fibers, and polyaramid fibers, which are used as reinforcing fibers for resins in FRP, are parallel to each other in one direction. It is like a woven fabric or mat of such reinforcing fibers.

After the resin is applied to the release paper, the application surface is pressed together with the release paper using a pressure roll, a pressure plate, etc. to eliminate coating defects such as streak marks. That is, smoothing processing is performed. The pressure applied at this time is such that the coating defects disappear but the coating thickness hardly changes. Also,
This smoothing treatment needs to be performed while the resin is in a plastic state, and if necessary, it is heated in advance with a hot plate or the like, or a pressure roll is used as a heating roll to heat at the same time as pressure is applied. Due to the disappearance of coating defects due to this smoothing treatment, the resin areal weight becomes extremely uniform. After the smoothing treatment, it is also preferable to cool the resin to 30 ° C. or lower using a cooling plate or the like in order to prevent the resin from receiving an excessive heat history.

The prepreg using the above-mentioned resin-coated sheet is produced by transferring and impregnating the reinforcing fiber sheet with the resin of the resin-coated sheet, but preferably,
A resin-coated sheet is superposed on one surface of the reinforcing fiber sheet so that the coated surface faces the reinforcing fiber sheet side, and the superposed body of the reinforcing fiber sheet and the resin-coated sheet is transferred under heat to be transferred and impregnated. A heated pressure roll can be used for heating and pressing. The heating temperature is selected in the range of about 50 to 180 ° C., though it depends on the type of resin. The applied pressure is a linear pressure of 200-2,000kgf / cm.
It may be in a range of degrees. Note that it is preferable to overlay a release paper on the other surface of the reinforcing fiber sheet so that the resin does not adhere to the pressure roll during transfer and impregnation. A prepreg obtained by transferring and impregnating a resin is usually wound into a roll with release paper. A resin-coated sheet may be superposed on both sides of the reinforcing fiber sheet. In this case, the release paper constituting one of the resin-coated sheets is peeled off and then wound up.
