Description
粉末状成分の「プレミックス」を調製し、食品プロセッサを使用して混合した。成分の比率は、以下の表3に見られる。全ての実施例では、同じプレミックスを使用した。本明細書の実施例で使用するとき、ノバラック樹脂は、体積平均粒径が40μm未満の粉末状フェノール樹脂を指す。
PSG(被覆され、被覆されていないもの)、粉末プレミックス、及び液体レゾール樹脂を含有するCOWを作製した。本明細書の実施例で使用するとき、液体レゾール樹脂は、室温で3000センチポアズ未満の粘度を有するレゾール樹脂を指す。各実施例では、同じ比の粒子、プレミックス及びレゾールを使用した。パラフィン油もまた、粉塵含有量を低減するために添加した。
名目上のグリットサイズ80を有する精密成形粒子(PSG)(3M Cubitron II Fibre Disc 982Cから入手可能)1000グラムを、Kirchen Aidミキサーボウルに添加した。別個の容器内で、40.0グラムの脱イオン水、及び0.25グラムのSilquest A1110シラン(Momentive Specialty Chemicals)を混合した。シラン及び水の液体混合物を、PSGを含有するミキサーに添加した。PSG/液体混合物を0.5分間撹拌した。次いで、シラン被覆PSGを、105℃のオーブン中に2分間定置した。このシラン被覆PSGは、MIN4として定義された。
名目上のグリッドサイズ80を有する精密成形粒子(PSG)を、実施例1に記載のものと同じ配合及びプロセスを用いて酸化鉄微小粒子で被覆した。
名目上の粒径80を有する2270グラムの精密成形粒子(PSG)を、Kirchen Aidミキサーボウルに添加した。別個の容器内で、11.35グラムのN-ケイ酸塩(PQ Corporation)、22.7グラムの脱イオンH2O、及び0.57グラムのSilquest A1110シラン(Momentive Specialty Chemicals)を混合した。シラン及びケイ酸塩の液体混合物を、PSGを含有するミキサーに添加した。PSG/液体混合物をKirchen Aid中で2分間撹拌した後、45.4グラムの酸化鉄粒子を添加し、続いて更に2分間撹拌した。次いで、微小粒子/シラン被覆PSGを95℃のオーブンに10分間置き、続いて130℃で1時間置いた。この微小粒子被覆及びシラン被覆PSGは、MIN6として定義された。
プレボンドの調製Rando Machine Corporation(Macedon,New York)から商品名「RANDO WEBBER」として入手可能なエアレイド繊維ウェブ形成機で、不織布ウェブを形成した。繊維ウェブはFIB1から形成された。ウェブの重量は、約125グラム/平方メートル(gsm)であった。ウェブを、水平の2本ロールコーターに運び、50gsmの湿潤アドオン重量(wet add-on weight)でプレボンド樹脂を適用した。プレボンド樹脂は、以下の組成を有した(成分重量に対する全ての百分率):44.4%の水、28.0%のT403S、18.7%のEP1、0.5%のAF、1%のLCD4115、2.9%nT403LiSt、4.5%のCARBEZ3S。被覆されたウェブを345°F(174℃)の対流式オーブン(convection oven)に3分間通すことにより、プレボンド樹脂を非粘着状態に硬化させ、坪量176gsmのプレボンド不織布ウェブを得た。
摩耗試験は、比較試験ホイールの研磨効率を測定し、二重スピンドル自動機械(dual-spindle automated machine)を使用して実施した。直径6インチ(15.24センチ)×厚さ0.5インチ(1.27センチメートル)の試験ホイールを一方のスピンドルに取り付け、直径2.0インチ(5.08cm)×厚さ0.125インチ(3.175ミリメートル)の炭素鋼管ワークピース(carbon steel tube workpiece)を他方のスピンドルに取り付けた。ワークピースを32回転/分で回転するように設定し、研磨ホイールを3600回転/分で回転するように設定した。研磨ホイール及びワークピースを、8ポンド(3.63キログラム)の荷重で一緒に押し付けた。この試験の間、予め計量しておいたこの回転管の端部を、予め計量しておいた研磨ホイールに選択された試験荷重で15秒間隔で押し付け、続いて15秒の非接触時間を設けた。各研磨試験は、ワークピースがそのホイールに接触した合計時間15分を含んで合計30分間実行した。合計切削はワークピースの重量損失によって測定し、研磨ホイールの摩耗は研磨ホイールの重量損失によって測定した。結果は、各試験ホイールに対しグラムで切削及び摩耗をとして報告した。鋼切断のグラム、及び摩耗したホイールのグラムを表10に示す。
製造及びプレス後、樹脂を95%超の硬化度で架橋させるのに十分な標準的な結合研磨剤硬化サイクルを用いてホイールを硬化させた。
凹状中央研削ホイール(DCGW)試験により、全ての微小粒子で被覆された粒子の摩耗速度が著しく低下した。切断速度は、典型的には影響を受けないか、わずかに低くかった(約5%以内)。総G比の差は、微小粒子被覆粒を含まない比較例と比べて、全ての被覆粒の実施例では47%~83%高かった。

- 成形研磨粒子であって、各成形研磨粒子は、研磨粒子と、それぞれの前記研磨粒子の外面の少なくとも一部分の上に配置された微小粒子層とを含み、前記微小粒子層は微小粒子バインダー中に分散された微小粒子を含み、前記微小粒子の一部は2より大きいアスペクト比を有し、前記微小粒子の過半数が、2~5のアスペクト比を有する、成形研磨粒子。
- 前記微小粒子が、ウォラストナイトを含む、請求項1に記載の成形研磨粒子。
