このとき、図4に示すように、熱罫加工部31において、第1面21および第2面22を構成する包装材料10がそれぞれ湾曲し、第2基材12側が凹状に凹むとともに、第1基材11側が凸状に突出する。このように、熱罫加工が施されることにより、熱罫加工部31の近傍においてピンホールPとよばれる欠陥が生じる場合がある。とりわけ、第1基材11が延伸フィルムからなり、第2基材12が未延伸フィルムからなる場合、第1基材11と第2基材12とで引張特性等の物性が異なるため、延伸フィルムである第1基材11だけにピンホールPが発生してしまう場合がある。この場合、第1基材11および紫外線吸収層15は破断し、孔状に開口したピンホールPが生成される。一方、第2基材12にはピンホールPが発生しない。このように、ピンホールPは、第1基材11側から包装材料10を部分的に貫通した孔からなる。このようなピンホールPが発生した場合、ピンホールPの個所は耐圧強度が劣るため、輸送時や内容物の充填時にパウチ20が破袋してしまうおそれがある。このため、本実施の形態においては、パウチ20に生じたピンホールPを以下の欠陥検査方法によって検査する工程が設けられている。

図5に示すように、欠陥検査装置50は、包装材料10の一方の面(第2基材12)側に配置された紫外線照射部51と、包装材料10の他方の面(第1基材11)側に配置された紫外線検出部52と、を備えている。紫外線照射部51と紫外線検出部52とは、それぞれ包装材料10から離間して配置されるとともに、包装材料10を介して互いに対向する位置に設けられている。

紫外線照射部51は、紫外線(波長10nm以上380nm以下の電磁波)を照射可能な装置であり、例えば紫外線照射ランプを含んでいても良い。また、紫外線検出部52は、紫外線照射部51からの紫外線を受光し、受光した紫外線を撮像することにより、包装材料10に生じたピンホールP(欠陥)を検出するものである。紫外線検出部52としては、紫外線に対応するカメラを用いても良い。紫外線検出部52が検出する範囲は特に限定されないが、紫外線吸収層15の全域を撮像できることが好ましい。

まず、上述した紫外線吸収層15を含む包装材料10を、欠陥検査装置50の紫外線照射部51と紫外線検出部52との間に配置する。この包装材料10には、図5に示すようにピンホールPが生じている。この場合、包装材料10のピンホールPにおいて、第1基材11と紫外線吸収層15とは破断している。一方、第2基材12には、ピンホールPが生じていない。

次に、紫外線照射部51により、包装材料10の一方の面(第2基材12)側から紫外線を照射する。このとき紫外線は、第2基材12を透過し、紫外線吸収層15に達する。ピンホールPが存在しない領域においては、紫外線吸収層15で紫外線が例えば50%以上吸収される。このため、第1基材11側には紫外線の透過量が減少して出射される。これに対してピンホールPにおいては、紫外線吸収層15が存在しないため、第2基材12を透過した紫外線は、第1基材11から包装材料10の他方の面(第1基材11)側に透過量がほとんど減少せずに出射する。

続いて、紫外線検出部52は、包装材料10の他方の面(第1基材11)側で紫外線を受光することにより、包装材料に生じたピンホールPを検出する。すなわち、ピンホールPにおいては、上述したように、紫外線が包装材料10の他方の面(第1基材11)側に出射する。このため、紫外線検出部52が紫外線を受光した場合、包装材料10の一部にピンホールPが存在すると判定することができる。この場合、紫外線検出部52は、包装材料10を透過した紫外線の平面形状を撮像するので、この平面形状がピンホールPの平面形状に対応すると認識することができる。

以上説明したように、本実施の形態によれば、包装材料10の第1基材11と第2基材12との間に、紫外線を吸収する紫外線吸収層15が設けられている。そして、紫外線照射部51により、包装材料10の第2基材12側から紫外線を照射し、紫外線検出部52が包装材料10の第1基材11側で紫外線を受光することにより、包装材料10に生じたピンホールPを検出することができる。これにより、包装材料10を貫通せず一部の層(第1基材11)のみにピンホールPが発生した場合でも、この非貫通のピンホールPを効率よく検出することができる。したがって、包装材料10にピンホールPが発生した状態でパウチ20が製造されることが抑えられる。この結果、ピンホールPによってパウチ20の耐圧強度が低下することを抑制し、輸送時や内容物の充填時にパウチ20が破袋してしまう危険性を低減することができる。

第1基材11として、厚さ15μmのポリアミドフィルム(ユニチカ株式会社製、ON)を用意した。次に、第1基材11に対してグラビア印刷にて紫外線吸収層15を形成した。紫外線吸収層15としては、大日精化工業株式会社製「NB300 UVレジウサー(NT)」を用いた。グラビア版の条件としては、版深さを30μmとし、線数を175線とした。次に、第2基材12として、厚さ80μmのポリエチレンフィルム(三井化学東セロ株式会社製、TUX-MCS)を用意した。この第2基材12を、接着剤(ロックペイント株式会社製、RU-40/H-4)を用いて、紫外線吸収層15が形成された第1基材11に対してドライラミネート法にて貼り合わせた。このようにして、包装材料10が得られた。
