The present invention relates to a method for producing a laminated mold, in particular, forming a thin sand layer, repeatedly solidifying or hardening the thin sand layer one by one into a predetermined shape, and laminating and integrating the solidified or hardened sand layer. The present invention relates to a method for producing a sand mold having a three-dimensional shape.
In recent years, laminating molding technology using a three-dimensional printing method has been actively researched and put into practical use. In addition, by applying such laminating molding technology to mold molding, trial production of molds and production of molds for high-mix low-volume production are being studied all over the world, and among them, laminating by laser method or inkjet method. A mold molding method has been proposed. Among the laser method and the inkjet method, the inkjet type manufacturing apparatus has an advantage that the apparatus is cheaper than the laser type.
By the way, as a conventional method for laminating molds by a laser method, for example, a method for forming a sand mold by a laminating method as clarified in Japanese Patent Application Laid-Open No. 9-168840 (Patent Document 1) has been proposed. ing. Then, in that method, a sand layer forming step of spraying resin-coated sand (resin coated sand) to form a thin sand layer and a curing step of curing a predetermined portion of the thinly stratified sand layer by irradiation with a laser are performed. Including, thereby forming one layer of the sand mold, and repeating these steps in sequence, the hardened sand layers corresponding to each cross-sectional shape of the target sand mold are sequentially laminated, and the sand is formed by three-dimensional molding. It is designed to mold a certain sand mold.
However, in the sand mold molding method by such a laser laminating method, the resin-coated sand is heat-cured by heating by laser irradiation, so that heating by laser irradiation is performed. At that time, there is an inherent problem that the odor of organic substances is generated. Further, since a temperature difference occurs in the sand layer depending on the presence or absence of laser irradiation, internal stress is likely to occur, and there is a problem that warpage or distortion occurs when stored for a long period of time. Further, in order to irradiate a predetermined part with a laser and heat-cure it, high output and precise control are required, an expensive laser irradiation device is required, and a very large amount of energy is required for heating. There is also an inherent problem of becoming.
On the other hand, as a method for laminating molds by an inkjet method, in Japanese Patent Application Laid-Open No. 2011-230421 (Patent Document 2), a layer forming step of forming a layer with a three-dimensional molding powder containing a water-soluble polymer and this layer forming. A production step of forming a layer having a product produced by dissolving the three-dimensional molding powder in the molding liquid by ejecting a molding liquid using water as a solvent into the layer formed in the step. The manufacturing method of the three-dimensional model to be provided has been clarified.
However, there, a thickening wetting agent that suppresses the evaporation of water and thickens the molding liquid and a surfactant are contained in the molding liquid used, and the pH is further adjusted to 7 to 9. It is said that the target three-dimensional molded object can be molded according to a desired shape, but when the molding liquid is discharged from the inkjet head to the three-dimensional molding powder, the three-dimensional molding powder is produced. There is a problem that the molding liquid bleeds into the layer of the three-dimensional molding powder during dissolution. Then, in the case of laminated molding with such bleeding occurring, the contour portion of the obtained molded product has an uneven shape and the dimensional accuracy is deteriorated. In particular, FIG. 15 shows. When the spraying range of the molding liquid is wider in the upper layer than in the lower layer, as in the case of obtaining the target mortar-
Further, if the amount of the liquid discharged from the inkjet head is reduced in order to suppress the permeation of the molding liquid, the molding liquid does not sufficiently reach the originally required place, which causes a problem that the strength of the molded product is lowered. It will occur.
Here, the present invention has been made against the background of such circumstances, and the problem to be solved is the bleeding of the spray liquid at the time of forming the two-dimensional pattern of each sand layer at the time of laminated molding. It is an object of the present invention to provide an improved manufacturing method of a laminated mold capable of advantageously suppressing or preventing the above, and another problem is deterioration, deformation, and dimensional accuracy of the shape of the obtained laminated mold. It is an object of the present invention to provide a method for producing a laminated mold, which can advantageously suppress or prevent the deterioration of the above.
Under such circumstances, the present inventors have made extensive studies on a method for producing a three-dimensional laminated mold of interest by repeating the work of forming a solidified layer or a cured layer having a predetermined two-dimensional pattern. By providing a hydrophobic zone and a water-retaining zone so as to border such a two-dimensional pattern, it has been found that the bleeding of the spray liquid can be effectively suppressed or prevented, and the present invention has been completed. ..

(Iv) A sufficient amount of aqueous medium for developing strength can be sprayed on the sand layer without worrying about the penetration of the sprayed aqueous medium.
(V) It is not necessary to select the liquid component of the aqueous medium and adjust the concentration in consideration of the permeation of the sprayed aqueous medium into the sand layer.

Hereinafter, in order to clarify the configuration of the present invention more concretely, a typical embodiment of the present invention will be described in detail with reference to the drawings.
First, the coated sand used in the present invention is obtained by coating a refractory aggregate with a water-soluble binder. Therefore, as the refractory aggregate used, various refractory aggregates conventionally used for molds are appropriately selected and used. Specific examples thereof include silica sand, chromite sand, zircon sand, olivine sand, alumina sand, and synthetic mullite sand. Above all, from the viewpoint of reducing the amount of binder used, spherical artificial sand is preferably used. In addition to the new sand, these refractory aggregates may be sand that has been regenerated or recovered from the sand that has been used once or multiple times for molding the mold as casting sand, and further, it may be a mixed sand thereof. Even if there is, there is no problem. The coated sand (coated sand) for laminating mold molding obtained by using these fire-resistant aggregates is the air permeability and sanding property of the obtained mold, and the sand layer when molding the mold using the same. From the relationship of thickness and the like, the particle size index is preferably 90 to 130 so as to be in the range of 80 to 150 based on the AFS coefficient standard defined in the JACT test method S-1 (casting sand particle size test method). It is controlled to be within the range. If the particle size index is less than 80, sufficient curing strength may not be obtained, while if it exceeds 150, the air permeability of the obtained mold may be deteriorated. Further, the thinner the solidified / hardened sand layer (mold layer), the better the casting surface of the casting cast using the obtained mold, so that such a thin sand layer can be easily formed. It is desirable to use grain size aggregate.
The binder for coating the refractory aggregate as described above is also called a binder, and in the present invention, a water-soluble binder is used. As the water-soluble binder, any of inorganic polymers, thermosetting resins, saccharides, synthetic polymers, salts, and proteins can be used as long as it is water-soluble. It should be noted that these may be used alone or may be used by selecting two or more of them, but in particular, an inorganic polymer is preferably used. Further, these water-soluble binders may be used after being diluted with water or a solvent in advance.
Here, examples of the inorganic polymer used as the water-soluble binder include water glass, colloidal silica, alkyl silicate, bentonite, cement and the like. Among them, water glass is a soluble silicate compound, for example, sodium silicate, potassium silicate, sodium metasilicate, potassium metasilicate, lithium silicate, ammonium silicate, etc., among which silicate Sodium silicate and potassium silicate are preferably used. There are various types of silicic acid compounds depending on the molar ratio. For example, sodium silicate has No. 1 to No. 5, and potassium silicate has No. 1 and No. 2. Among these, water glass is mentioned as a suitable one in the casting field, and sodium silicate is particularly preferable, and a mold applicable to a wide range of fields such as cast iron and cast steel can be obtained.
The thermosetting resin, which is one of the water-soluble binders, includes resole-type phenol resin, furan resin, water-soluble epoxy resin, water-soluble melamine resin, water-soluble urea resin, water-soluble unsaturated polyester resin, and water-soluble resin. Further, as the saccharide which is one of the water-soluble binders, monosaccharides, oligosaccharides, polysaccharides and the like can be used, and one of various monosaccharides, oligosaccharides and polysaccharides can be selected and used alone. It does not matter whether it is used or a combination of a plurality of types is used. Among them, examples of monosaccharides include glucose (dextrose), fructose (fruit sugar), galactose and the like, and examples of oligosaccharides include maltose (malt sugar), sucrose (sucrose), lactose (lactose), cellobiose and the like. Disaccharides can be mentioned. Examples of the polysaccharide include starch sugar, dextrin, zansangum, curdlan, pullulan, cycloamylose, chitin, cellulose, starch and the like. In addition to this, gums of plant mucilage such as gum arabic may be used, and carboxylic acid can also be used as a curing agent for sugars, particularly polysaccharides.
Furthermore, synthetic polymers used as water-soluble binders include polyethylene oxide, poly-α-hydroxyacrylic acid, acrylic acid-based copolymers, acrylic acid ester-based copolymers, methacrylic acid ester-based, polyacrylamide, and anionization. In addition, examples of the protein include gelatin, glue and the like.
In the present invention, the coated sand obtained by coating the fire-resistant aggregate with a water-soluble binder may be in a wet state or a dry state, but is a dry coated sand having room temperature fluidity. Is desirable. Since it is a dry coated sand, when the sand is sprinkled to form a sand layer, it can be sprinkled evenly and evenly.
By the way, in the production of the coated sand used in the present invention, the blending amount of the fire-resistant aggregate and the water-soluble binder is generally such that the water-soluble binder is in terms of solid content with respect to 100 parts by mass of the fire-resistant aggregate. A ratio of about 0.1 to 5 parts by mass is adopted, and a ratio of 0.3 to 3 parts by mass is preferably adopted advantageously. In the production of this coated sand, the fire-resistant aggregate and the water-soluble binder are kneaded or mixed so that the surface of the fire-resistant aggregate is coated with the water-soluble binder and such water-soluble. By evaporating the water content of the aqueous solution of the binder, the water content is 5 to 55% by mass, preferably 10 to 50% by mass with respect to the solid content of the water-soluble binder, and the binder has fluidity at room temperature. A dry, powdery, water-soluble binder-coated fire-resistant aggregate is obtained, but the evaporation of water from such an aqueous solution of the water-soluble binder is rapid before the curing of the water-soluble binder progresses. It needs to be done, and the water content is generally removed within 5 minutes, preferably within 2 minutes, to obtain a dry powdered water-soluble binder-coated fire-resistant aggregate.
Therefore, in the present invention, as one means for rapidly evaporating the water content in the aqueous solution of such a water-soluble binder, the fire-resistant aggregate is preheated and the aqueous solution of the water-soluble binder is kneaded thereto. Or the mixing method will be advantageously adopted. By kneading or mixing the water-soluble binder aqueous solution with the preheated fire-resistant aggregate, the water content of the water-soluble binder aqueous solution is rapidly evaporated by the heat of the heated fire-resistant aggregate. Therefore, the water content of the water-soluble binder-coated fire-resistant aggregate can be efficiently reduced, and a dry powder having room temperature fluidity can be advantageously obtained. The preheating temperature of the refractory aggregate is appropriately selected according to the water content of the water-soluble binder aqueous solution, the blending amount thereof, and the like, but is generally 100 to 200 ° C., preferably 120. It is desirable to heat it to a temperature of about 180 ° C. This is because if the preheating temperature is too low, it becomes difficult to effectively evaporate the water, and if the preheating temperature is too high, the water-soluble binder may be hardened. The water content of the coated sand thus obtained varies depending on the amount of the water-soluble binder added to the fire-resistant aggregate, but in general, it depends on the solid content of the water-soluble binder. On the other hand, the water content is preferably about 5 to 55% by mass, and more preferably 10 to 50% by mass. Among them, when the water-soluble binder is water glass, it is preferably 20 to 50% by mass. As a result, the coated sand becomes a free-flowing dry powder, and has excellent properties of being imparted with room temperature fluidity.
In the production of the above-mentioned coated sand, various known additives such as a coupling agent, a mold release agent, and a solvent can be blended together with the fire-resistant aggregate and the water-soluble binder, if necessary. It will be used as a covering sand containing such additives. Further, in the present invention, it is also possible to mix other powders with the obtained coated sand and use the powder, and the powder used at that time is after wetting with an aqueous medium. It is not particularly limited as long as it is solidified or hardened by heating and drying. It should be noted that these various additives may be added in advance during or after the production of the water-soluble binder.
By the way, the method for producing a laminated mold according to the present invention is carried out using the coated sand obtained as described above, for example, as shown in FIGS. 1 to 9. That is, first, as shown in FIG. 1, the mold molding apparatus used in the present invention includes a rectangular table 12 that can slide vertically in the vertical direction in a container-shaped

In the above-described embodiment, the selective spraying means configured by the
Then, as one method for manufacturing the target laminated mold according to the present invention using the above-mentioned apparatus, the following manufacturing procedure A is adopted to manufacture the
(1)製造手順A(疎水性液体の使用の場合)
(1) Manufacturing procedure A (when using hydrophobic liquid)
<First process>
First, in the pre-manufacturing stage, the upper surface of the
Then, when the supply of the covering
<Second process>
Then, as shown in FIG. 2, a two-dimensional pattern in which the mist-like
By the way, as described above, the
LogP=Log(Coil /Cwater ) ・・・(1)
In addition, LogP showing the above-mentioned hydrophobicity means the common logarithm of the partition coefficient P, and how a certain chemical substance is the equilibrium of the two-phase system of oil (generally 1-octanol) and water. It is a physical property value that indicates whether or not it is distributed as a quantitative numerical value, and is expressed by the following formula (1).
LogP = Log (C oil / C water ) ・ ・ ・ (1)
In the formula (1), C oil represents the molar concentration in the oil phase, and C water represents the molar concentration in the aqueous phase. When the LogP value increases on the positive side with 0 in between, it means that the oil solubility increases, while when it becomes negative and the absolute value increases, it means that the water solubility increases. This LogP value has a negative correlation with the water solubility of a chemical substance, and is widely used as a parameter for estimating prohydrophobicity. Further, considering the definition of the LogP value, in principle, it is actually measured by a distribution experiment, but it is considered that the estimation from the structural formula is an effective means because the experiment itself takes time and effort. Therefore, the LogP value, which is an estimated value of LogP by calculation, is often used, and it is possible to use the estimated value by such calculation in the present invention as well.
Further, since many of the hydrophobic liquids used in the present invention are solid at room temperature or become more viscous at low temperatures, the

<Third process>
Then, as shown in FIG. 4, the sand layer 20 (see FIG. 3) in which the
Since the aqueous medium 44 sprayed in this way easily penetrates into the
Further, by preventing such bleeding, deterioration and deformation of the shape of the target mold can be effectively prevented, and a mold having dimensional accuracy as designed can be advantageously obtained. Moreover, in order to suppress bleeding due to permeation of the sprayed aqueous medium, it is not necessary to adjust the spray amount and components of such an aqueous medium, and the aqueous medium is sufficiently distributed for the formation of the mold layer. Since it can be sprayed, it has a feature that the strength of the molded mold can be effectively improved. In particular, in the molding of a large mold, it has a feature that deterioration of the set shape caused by an increase in the amount of the aqueous medium used can be advantageously prevented.
<Fourth process>
After that, with respect to the
In this fourth step, the heating by the

<Repeat process>

(2)製造手順B(保水性液体の使用の場合)
(2) Manufacturing procedure B (when using a water-retaining liquid)
Further, in the present invention, the manufacturing procedure in which only the second step is changed as follows while the first step, the third step, the fourth step and the repeating step in the above-mentioned manufacturing procedure A are adopted as they are. According to B, it is possible to manufacture the desired laminated mold. In this manufacturing procedure B, a water-retaining liquid is used and sprayed over a region of the sand layer on which the aqueous medium is sprayed, located inside the contour of the two-dimensional pattern, at a predetermined width along the contour. Then, the step of forming a band-shaped water-retaining zone that borders the two-dimensional pattern from the inside is adopted as the second step. Specifically, the water-retaining zone is formed as follows. Become.
<Second process>
As shown in FIG. 10, a mist-like water-retaining
Then, in this way, the
The water-retaining liquid used in the second step of the production procedure B is not particularly limited as long as it is a liquid component that absorbs water and exhibits water retention. For example, It will be selected from non-lipophilic alcohols, polyhydric alcohols, alcoholic hydroxyl group-containing water-soluble polymer compounds, pyrrolidone derivatives, saccharides, metal salts and the like. Then, these water-retaining components can be used alone or in combination of two or more. Among them, alcohols, polyhydric alcohols, pyrrolidone derivatives, water-soluble polymers and the like are preferably used. Further, these water-retaining components can be used after being diluted with water within the range of having water-retaining property, and the concentration thereof is 10% by mass or more, preferably 15% by mass or more, more preferably 20% by mass or more. The upper limit of the concentration is appropriately determined by the characteristics of the water-retaining liquid (component), and if there is no problem in the characteristics, it can be used as it is without diluting with water. ..

Further, the alcoholic hydroxyl group-containing water-soluble polymer compound refers to a compound having 5 to 25 alcoholic hydroxyl groups per 1000 molecular weight, among other water-soluble polymer compounds. In addition, examples of the metal salt include salt, sodium sulfate, calcium chloride, magnesium chloride, silicate and the like.
(3)製造手順C(疎水性液体と保水性液体の併用の場合)
(3) Manufacturing procedure C (when using a hydrophobic liquid and a water-retaining liquid together)
Further, in the present invention, the target laminated mold is according to the manufacturing procedure C which employs the second step of providing the
<Second process>
That is, as shown in FIG. 13, a
Then, as shown in FIG. 13, with respect to the

Further, a moisturizer added and contained in an aqueous medium together with or in place of such a surfactant is particularly suitable as long as it has a moisturizing property capable of absorbing a certain amount of water and suppressing drying.
