上述したようなトップシート14の製造装置の一例の概念を模式的に図8に示す。この製造装置は、長尺のアッパーフィルム21Eが巻回された図示しない第1のフィルムロールと、長尺のロアーフィルム22Eが巻回された図示しない第2のフィルムロールとを具えている。また、長尺のアッパーフィルム21Eに所定の凹凸パターンを形成するための雌型成形ロール24および雄型成形ロール25と、雌型成形ロール24と共働してアッパーフィルム21Eとロアーフィルム22Eとを接合するための平ロール26とを具えている。また、製造された長尺のトップシート14Eを巻き取るための図示しない巻き取りロールと、一対の成形ロール24,25および平ロール26を第1および第2のフィルムロールと共に同期駆動回転させる同期駆動手段とを具えている。これらに加え、巻取りロールを駆動回転させる巻き取り手段や、これら同期駆動手段および巻き取り手段の作動を制御する制御装置(何れも図示せず)などを具え、これらで主要部を構成している。

雄型成形ロール25の外周面には、アッパーフィルム21Eに形成される気泡チャンバー14cの形状に対応した凹凸パターンが形成され、雌型成形ロール24の外周面には、雄型成形ロール25の外周面に対して相補的な凹凸パターンが形成されている。これら一対の成形ロール24,25が同期回転し、これら成形ロール24,25の凹凸パターンがこれらの噛み合い位置にて相互に噛み合うように、雄型成形ロール25および雌型成形ロール24の回転位相と、これらの軸間距離とが適切に設定されている。長尺のアッパーフィルム21Eが巻き掛けられる雌型成形ロール24の領域には、アッパーフィルム21Eを雌型成形ロール24の外周面に密着させるための図示しない周知の空気吸引システムが組み込まれている。また、アッパーフィルム21Eに形成される凹部21dの底面を成形する雌型成形ロール24の最外周部(これは図6中の斜線で示す領域に対応する)には、発熱体27が配されている。

第1のフィルムロールから繰り出される長尺のアッパーフィルム21Eは、上述した一対の成形ロール24,25の間に第1の搬送速度V1(例えば毎分100m〜400m)で送り込まれ、雌型成形ロール24の表面の凹凸パターンに密着するように変形する。一方、第2のフィルムロールから繰り出される長尺のロアーフィルム22Eは、雌型成形ロール24と平ロール26との間に第1の搬送速度V1(厳密には雌型成形ロール24の最外周部分の周速度とほぼ同じ速度)で送り込まれる。そして、平ロール26に巻き掛けられたロアーフィルム22Eと成形後のアッパーフィルム21Eとが、平ロール26と雌型成形ロール24との間を通過する。この間に、アッパーフィルム21Eの凹部21dの底面とロアーフィルム22Eとが130℃〜150℃の表面温度を有する発熱体27によって加熱されて軟化(一部溶融)し、一体的に接合されて第2の搬送速度V2にて巻き取りロールに巻き取られて行く。ここで入側の搬送速度V1に対して出側の搬送速度V2を1.4倍〜1.9倍に設定し(上述した例では毎分140m〜760m)、適切な張力を接合後のトップシート14に与える。これにより、アッパーフィルム21Eの凹部21dの底面とロアーフィルム22Eとの接合部分、特に大きな応力集中が起こる交差領域21dCに発生する延伸破壊により、0.19mm2〜1.77mm2の範囲の面積を持つ開口部23をトップシート14に形成することができる。
前述したように、本実施形態におけるトップシート14に形成された第1および第2の凹部21d1,21d2の詳細については、特開2016−137145号公報などに開示されているが、これに限定されない。アッパーフィルム21の凹部21dの底面とロアーフィルム22とを接合することにより、これらのフィルム21,22間に独立形または連続形の気泡チャンバーが形成されるトップシート14であれば、どのような形状の凹部であってもかまわない。しかしながら、開口部23の再現性を高めるため、トップシート14の巻き取り中に発生する引っ張り力により、接合部分の特定個所に発生する応力集中によって延伸破壊を生じさせることが有効である。このため、第1および第2の凹部21d1,21d2の形状やこれらが重なり合う交差領域21dCを開口部23の形成位置として設定することが有効である。
