本願発明者の研究の結果、光触媒膜の光触媒層に残留した添加剤から、紫外線によって、或いは光触媒の光酸化作用によって生じる分解物等は、融点が330℃以上かつ水溶解度が2g/100g以下である炭酸塩との反応によって消失するか、炭酸塩に吸着される等して、光酸化作用が生じた後に上記光触媒膜とフッ素樹脂フィルムの接合部の界面での剥離をそれが促進するために必要となる何らかの機能を失うことが判った。第1発明では、フッ素樹脂フィルムのうちの炭酸塩を含む炭酸塩含有層を光触媒層に当接させた状態で、フッ素樹脂フィルムを介して光触媒膜の重ね合わせられた部分同士を接合することにより、後に光触媒膜が、膜構造物の一部として施工された後等、紫外線によって、或いは光触媒による光酸化作用によって添加剤から生じた分解物等が光触媒層とフッ素樹脂フィルムの炭酸塩含有層との接合面に移動したとしても、その分解物は、炭酸塩との反応によって消失するか、炭酸塩に吸着される等して、光触媒膜とフッ素樹脂フィルムの接合界面での剥離を促進するために必要となる何らかの機能を上記の如く失うので、光触媒膜同士の接合部の剥離強度が長期にわたって落ちにくくなる。

この実施形態では、フッ素樹脂フィルム2は、FEPで形成されたフィルム基材21の少なくとも一方の表面に、FEPのディスパージョンに、融点が330℃以上かつ水溶解度が2g/100gである炭酸塩として、炭酸カルシウムを添加した分散液を塗布し、その分散液を乾燥させることにより製造した。なお、上記条件を満たす炭酸塩としては、炭酸カルシウム(CaCO3)、炭酸バリウム(BaCO3)、炭酸マグネシウム(MgCO3)、炭酸リチウム(Li2CO3)、炭酸ストロンチウム(SrCO3)の何れかまたは組み合わせを利用することが可能である。
フィルム基材21は、例えば、フッ素樹脂としてのFEPペレットを原料に溶融押出しでフィルム状に製膜してもよいし、FEPのディスパージョンをステンレス等の金属板の表面に薄く塗布し、乾燥後に焼成して金属板から剥がすことによって製造することもできるが、既存のフッ素樹脂フィルムを用いても良い。既存のフッ素樹脂フィルムとしては、例えば、ダイキン工業株式会社が製造、販売するネオフロンFEPフィルム等がある。
炭酸塩含有層22を形成するためのFEPのディスパージョンに炭酸カルシウム粉を添加した分散液は、FEP水系ディスパージョン(固形分54重量%、三井・デュポンフロロケミカル株式会社製、品番:FEP 120-JR)を1000g、粒径が10〜20μmの炭酸カルシウム粉(キシダ化学株式会社製、品番:000-13435)を0.54g〜54g、精製水を1000g、シリコーン系界面活性剤(モメンティブ・パフォーマンス・マテリアルズ・ジャパン合同会社製、品番:SILWET L−77)を40g、を容器で混合し、攪拌して調整した。なお、炭酸塩の粒径は上記範囲に制限されるわけではないが、0.03〜100μmの粒径のものを利用するのが好ましく、より好ましくは1〜30μmの粒径のものを利用するのが良い。
上記分散液をフィルム基材21にディッピングコート法により両面に塗布し、自然乾燥し、次に60℃で5分間乾燥させ、炭酸塩含有層22を形成した。この後に、FEPの融点の温度以上で焼成を行なっても良いがこの実施形態では省略した。
上記乾燥後の炭酸塩含有層22におけるFEPに対する炭酸カルシウム粉の重量比は、0.1%〜10%とすることができ、より好ましくは、0.1%〜5%とするのが良い。上記範囲の重量比にした炭酸塩含有層22を積層したフッ素樹脂フィルム2を光触媒膜の接合に用いることによって、光触媒作用発生後一定期間経過した後でも十分な接合部の剥離強度を維持することが可能となる。

通常、このような材料では、フッ素樹脂とガラス基布が剥がれる際の剥離強度は一般的に高いのに対して、フッ素樹脂とフッ素樹脂の間で剥がれる場合の剥離強度は、相対的に低くなることが知られているためである。

以上の通り、試料1−1〜試料3−3を光触媒膜の間に挟んで接合を行ったか、比較用試料を光触媒膜の間に挟んで接合を行ったかに関わらず、初期剥離試験評価用サンプルの剥離試験の場合はすべて、「初期剥離試験評価用サンプル」の各数値が100%となっている。これは、従来技術と同じ比較用試料を接合に用いた場合であっても、試料1−1〜試料3−3を接合に用いた場合であっても、剥離は、光触媒膜と比較用試料の間、又は光触媒膜と試料1−1〜試料3−3の間、つまり接合した光触媒膜同士の接合面ではなく、すべてが光触媒膜の内部で生じている、ということを意味している。つまり、促進暴露試験を経ていない状態では、試料1−1〜試料3−3を光触媒膜の間に挟んで接合を行った場合も、比較用試料を光触媒膜の間に挟んで接合を行った場合も、接合した光触媒膜同士の接合面での剥離の前に光触媒膜の破壊が生じるほど、光触媒膜間の接合の強度が高いことが判る。
他方、比較用試料を光触媒膜の間に挟んで接合を行った場合には、「暴露後剥離試験評価用サンプル」の数値は55%となっている。これは、剥離試験を行った場合に、接合部の45%については、光触媒膜の破壊に先駆けて、接合した光触媒層同士の接合面で剥離が生じてしまったということを意味する。つまり、比較用試料を光触媒膜の間に挟んで接合を行った接合部は、促進暴露試験を経た場合に、その強度が劣化する場合があることが分かる。
他方、試料1−1〜試料3−3を光触媒膜の間に挟んで接合を行った場合には、「暴露後剥離試験評価用サンプル」の各数値は65%〜100%となっている。試料1−1〜試料3−3を光触媒膜の間に挟んで接合を行った接合部は、暴露試験を経た後においても、比較用試料を光触媒膜の間に挟んで接合を行った場合と比較して、剥離強度の劣化が小さくなっている。特に、上記数値が100%の試料2−2ついては、暴露試験を経ていない接合部と同等の接合強度を有しているから、剥離強度の劣化は略ないといえる。その他のものについても、最低の数値で65%であるから、その数値が55%である比較用試料を光触媒膜の間に挟んで接合を行った場合と比較して、接合部の剥離強度の向上が見られている。試料2−2を用いた場合以外についても、「剥離強度の向上度の評価」の下欄に「○」の評価が付された試料1−2、試料1−3、試料2−1、試料3−2は、暴露試験を経た後においても、暴露試験前からの接合部の剥離強度の下落が小さい。
なお、炭酸塩として他のもの、つまり、炭酸バリウム、炭酸マグネシウム、炭酸リチウム、炭酸ストロンチウムを用いた場合でも、この試験結果と略同等の結果を得られた。

Also in this case, it can be seen that the strength of bonding between the photocatalyst films is so high that the photocatalyst films are broken before the bonded photocatalyst films are peeled off at the bonding surfaces.
On the other hand, when the comparative sample is sandwiched between the photocatalyst films and bonded, the value of “Post-exposure peel test evaluation sample” is 55%. This means that, when a peel test is performed, for 45% of the joints, peeling occurs at the joint surface between the joined photocatalyst layers prior to the destruction of the photocatalyst film. That is, it can be seen that the strength of the joint portion obtained by joining the comparative sample between the photocatalyst films may deteriorate when the accelerated exposure test is performed.
On the other hand, when the sample 1-1 to the sample 3-3 are sandwiched between the photocatalyst films and bonded, the numerical values of the “post-exposure peel test evaluation sample” are 65% to 100%. The joint part in which the sample 1-1 to the sample 3-3 are sandwiched between the photocatalyst films is joined to the case where the sample for comparison is sandwiched between the photocatalyst films even after the exposure test. In comparison, the degradation of peel strength is small. In particular, the sample 2-2 having the above-mentioned numerical value of 100% has a bonding strength equivalent to that of the bonding portion that has not been subjected to the exposure test, and therefore it can be said that there is almost no deterioration in peel strength. Since the minimum value of other samples is 65%, the peel strength of the bonded portion is higher than that in the case where the comparison sample having the value of 55% is sandwiched between the photocatalyst films and bonded.
